Unique test requirements in civil large aircraft flight testing, characterized by short task durations, wide measurement point distribution, and numerous measurement locations, are addressed. Challenges in the existing wired Ethernet-based onboard data acquisition systems, including difficult measurement equipment installation, complex test cable layout, and prolonged retrofitting periods, are identified. A flexible, miniaturized, and compact space-compatible measurement system for critical wing structural state parameter measurements during civil aircraft flight testing was proposed. An integrated microsystem, including a flexible antenna module and a multi-sensor parameter collection module, was developed and integrated into the civil aircraft wing. The system's reliability and stable signal transmission were demonstrated. The design and application of a wireless flexible measurement system for wing state monitoring on civil aircraft were detailed. The system design approach, data transmission strategy, and integration with third-party loggers were described. Ground and flight tests were conducted to collect data.The onboard flexible system's capability to measure temperature, three-axis vibration, and pressure is verified.

民用大飞机试飞测试中存在一些特殊测试需求的科目,其特点是任务周期短、测量点分布广、测量点位多,如客舱\货舱温度测试、机翼振动和大气压力测试等。这类试飞科目,采用现有基于有线以太网的机载数据采集系统,存在测量设备安装困难、测试线缆敷设与穿舱工作复杂、相关改装工作周期长等问题。针对民机试飞过程中机翼结构关键状态参数的测量对采集系统提出柔性化(能与机翼共形)、微型化(不影响气动效应)、狭小空间内可实现的要求,通过开发包含柔性天线模块和柔性多传感参数采集模块的一体化集成微系统,并将微系统集成于民机机翼,验证了系统的功能可靠性和采集信号传输稳定性。因此设计了民用大飞机机翼状态监测的无线柔性测量系统,描述了系统的设计方法、数据传输策略和第三方记录器集成方法,最终通过机上地面试验实现数据的采集记录,试验结果表明该机载柔性采集系统可以实现温度、三轴振动、压力的测量。

民用大飞机试飞测试中存在一些特殊测试需求的科目,其特点是任务周期短、测量点分布广、测量点位多,如客舱\货舱温度测试、机翼振动和大气压力测试等。这类试飞科目,采用现有基于有线以太网的机载数据采集系统,存在测量设备安装困难、测试线缆敷设与穿舱工作复杂、相关改装工作周期长等问题。针对民机试飞过程中机翼结构关键状态参数的测量对采集系统提出柔性化(能与机翼共形)、微型化(不影响气动效应)、狭小空间内可实现的要求,通过开发包含柔性天线模块和柔性多传感参数采集模块的一体化集成微系统,并将微系统集成于民机机翼,验证了系统的功能可靠性和采集信号传输稳定性。因此设计了民用大飞机机翼状态监测的无线柔性测量系统,描述了系统的设计方法、数据传输策略和第三方记录器集成方法,最终通过机上地面试验实现数据的采集记录,试验结果表明该机载柔性采集系统可以实现温度、三轴振动、压力的测量。

Unique test requirements in civil large aircraft flight testing, characterized by short task durations, wide measurement point distribution, and numerous measurement locations, are addressed. Challenges in the existing wired Ethernet-based onboard data acquisition systems, including difficult measurement equipment installation, complex test cable layout, and prolonged retrofitting periods, are identified. A flexible, miniaturized, and compact space-compatible measurement system for critical wing structural state parameter measurements during civil aircraft flight testing was proposed. An integrated microsystem, including a flexible antenna module and a multi-sensor parameter collection module, was developed and integrated into the civil aircraft wing. The system's reliability and stable signal transmission were demonstrated. The design and application of a wireless flexible measurement system for wing state monitoring on civil aircraft were detailed. The system design approach, data transmission strategy, and integration with third-party loggers were described. Ground and flight tests were conducted to collect data.The onboard flexible system's capability to measure temperature, three-axis vibration, and pressure is verified.

大型民用飞机制造完成后需要进行飞行试验,即在真实环境中对飞机的各项功能和性能进行测试和验证。飞行试验往往存在一些特殊测试需求的科目,其显著特点是既要求短时任务周期内同时测量机翼不同分散点处的多种状态参量(如气压、振动、温度等),亦要求测量系统易与机翼共形集成,且集成后不影响机翼的气动效应,保证试飞安全性。此外,此类科目如何在高密集的试飞项目安排中高效、准确、高可靠的实施,是民机试飞测试面临的另一个挑战。然而,当前此类试飞科目中采用现有基于有线以太网的机载数据采集系统,首先面临传感测量设备安装困难、测试线缆敷设与穿舱工作量大且布设于机翼表面影响气动效应、线缆成本高、测试设备的拆除工作量大、相关改装工作周期长等问题;其次试飞测试中涉及一些狭小的封闭区域内结构状态参量的原位测量,这些测量点位附近存在金属面板、舷窗遮挡,传统测量设备由于重量大、体积大、不可共形,因而存在安装困难和采集信号无法传输或传输不稳定等问题。
机翼是飞机获得升力的来源,飞机飞行过程中机翼表面承受巨大的空气流体力的作用,机翼状态的改变直接影响着飞机的飞行安全[1-3],因此,民机试飞过程中机翼状态的测量至关重要。国内众多研究机构开展了飞机机翼状态评估和状态监测的研究[4-7],张建鑫等[8]采用激光扫描技术实现了对复杂形变与易变形薄壁材料的形变检测;文献[9-10]采用光纤布拉格光栅(fiber bragg grating, FBG)传感技术实现了机翼表面变形的检测。然而该种测量方法需要在被测目标内部不同位置植入不同数量和种类的光纤光栅传感器,通过耦合器将分布在电抗器内各传感器的光信号耦合并经光纤多路传输和调制连接到终端解调仪中,终端PC机将解调仪处理过的数据按照相应的传感器模型处理方案得到所需的温度和应力[11]。综上,传统激光扫描和FBG测量方法对测试环境要求高、检测系统体积庞大、外设负载大,设备布置复杂且耗时,而且难以实现机翼状态的在线检测[12-13]。近年来,柔性电子的发展取得了显著的进步,在个性化医疗保健、运动监测和机器人人机界面等方面具有广阔的市场[14-15]。一个完整的柔性系统包含传感单元、供电单元、信号传输等,如何将这些出色的功能电路集成到单个柔性系统中以实现灵活、高灵敏度、多参数、高稳定性、实时和持久的检测仍然有很多问题需要解决[16-19]
为了解决当前民机试飞测试的前述困境,现开展柔性采集系统技术研究,为解决柔性系统现存技术难点,开发无线柔性传感测量系统,系统主要包含柔性传感模块、系统级封装采集模块和上位机。将无线柔性系统级封装(system in a package, SIP)采集模块集成在飞机各测量点附近,利用传感器对测点处的结构/环境状态信息进行采集,采集信息通过无线传输模块传输至上位机,从而实现局域网内各测点数据集中获取。
基于柔性随体测量技术,开发了采集/传输一体化柔性随体测量系统,系统主要由柔性传感单元、贴敷式柔性采集设备、通信中继模块、上位机系统、数据存储模块组成,系统架构如图1所示。
柔性传感模块用于对机翼表面、机翼内部关键位置核心状态参量的原位感知,包括温度传感器、大气压力传感器、加速度传感器和导线。柔性采集设备是随体测量系统的核心,主要功能为传感信号的采集、数据预处理,以及采集信号的无线输出。采集设备上含有板载天线及外接柔性天线接口,因而采集数据实现高效、稳定传输至通信中继访问接入点(access point, AP)模块。通信中继AP模块接收到采集器无线发送的信号后实时、有序地传输至上位机,从而搭建了一个数据高效率、低丢包率、低误码率的数据无线传输局域网络。AP接收的采集数据除了实时的传输至机载上位机外,同时传输至飞机外携的数据存储设备,以防止数据在传输至机载上位机过程中发生的意外丢包或上位机由于特殊原因停止接收数据后造成的数据丢失和不完整。上位机是柔性传感采集与数据传输系统的末端模块,主要作用为:①通过无线链路发送采样率等配置信息和传感通道开启等控制指令给无线柔性传感采集设备;②根据检测到的回波信号强度控制板载天线和柔性外接天线的自动切换;③实时显示结构状态(振动)和结构运行环境的状态(温度、压力)。
柔性采集/传输系统的软件部分主要包括采集器嵌入式控制程序、AP模块中数据环形处理算法和上位机控制程序。嵌入式控制程序主要实现了系统的传感和采集功能,并通过简单的中值滤波方法提升了采集数据的精度。数据环形处理算法是柔性采集系统的关键技术,将在后文详细介绍。
无线传感采集设备的核心模块包括:光伏薄膜电池、多路供电单元、三轴加速度计、温度传感器、压力传感器、模/数转换器、MCU(microcontroller unit)&WIFI(wireless fidelity)集成芯片、天线切换开关、天线模块(板载天线和柔性天线),如图2所示。将所有单元模块集成在柔性电路板上,使无线传感采集设备具备高集成度的同时还保持有一定的柔性,更适于布置在具有弧形设计的飞机各个测试点表面上,该种设计具备可共形、不干扰装备运行、多点多源信息获取的优点。其中多路供电单元为不同模块提供电源管理功能;MCU&WIFI集成芯片对采集信号进行放大和排序等简单处理,并以WIFI形式将信号传输至上位机;天线切换开关用于切换板载天线和柔性天线,以便于在不同使用场景下使用不同的天线。
机载电子设备电磁兼容性常常成为系统可靠性、安全性的薄弱环节,容易受外界各种电磁场的干扰而影响正常工作;同时由于内部存在复杂的电磁场交互干扰,也会成为对外界的电磁场辐射干扰源等[20]。因此设备的电磁兼容性设计成为研究的关键点之一。
在天线单元的每个信号输入端前级和模数转换器的每个信号输入端前级分别连接滤波电路,设置多个电容以实现滤波设计、共模/差模噪声抑制,以提高信号输入电路的电磁兼容性,滤波电路如图3所示。
滤波电路主要包括运算放大器10、电容C1~C7、电阻R1~R3,其中,滤波电路的第一输入端与电阻R1的一端连接,滤波电路的第二输入端与电阻R2的一端连接,R3为运算放大器10的内阻,电源正极和电源负极分别接入正电源+Vs和负电源-Vs,运算放大器10的参考端接入参考信号REF,其输出端Vout作为滤波电路的输出与后级的模数转换单元的信号输入端或天线单元的信号输入端连接,各个电容的容值以及电阻的阻值根据需求进行调整,其主要由共模噪声和差模噪声的截止频率决定。
将柔性电路板设计为具有4层电路板结构的叠层设计,通过优化电路板内的电路布局设计并分离高频与低频电路,有效降低电路回路中的阻抗,从而提高了柔性电路板(flexible printed circuit, FPC)电路板的电磁兼容性。对应于FPC电路板上每条信号线和其回路构成一个电流环路,根据电磁辐射原理,当突变的电流流过电路中的导线环路时,将在空间产生电磁场,并对其他导线造成影响,这些环路相当于正在工作的小天线,向空间辐射磁场。四层板叠层设计的辐射强度相较于同样功能的两层板,可有效降低辐射,关键就在于信号回流可以通过相邻的参考层,从而减小回路面积,减小信号路径的电感,低感量的信号路径可以降低噪声干扰。
电源层电路板上设计多个具有不同额定供电电压的供电区域,每个供电区域之间不重合,在供电区域靠近第一绝缘层一侧的表面通过铜箔作为供电区域的电源面,多路供电单元根据实际的电压需求,设置多个具有不同电压输出的供电引脚,实现不同电源面具有不同电压提供,传感器、模数转换器等器件基于自身电压需求分别连接至不同电源面,实现电源面内电压信号的最短路径传输,降低噪声干扰。另外铜箔具有较高的可弯折特性和导电特性,适用于FPC设计,同时可以降低电感。
为了避免在各器件内部逻辑门输出状态发生变换时,从电源中吸收瞬间的大电流,导致电源产生波动,在供电区域与光伏薄膜电池之间的电源接口处均设置解耦电容组,解耦电容组在电流平稳时充电,当器件逻辑门输出状态变化时,从解耦电容组中吸取大电流,从而减小电源的电流变化率,降低噪声产生的情况。同时,由于实际的电容可以等效为一个电阻和电感串联,并联多个不同量级与容值的电容可以尽可能地在较大范围内呈现较低的阻抗,达到更好的去耦效果,如图4所示。
无线通信系统的设备本身有数字信号、模拟信号,还有高频的射频信号及低频信号。这就要求布线一定要合理正确,尽量减小各种耦合、串扰。
由于电源电流、信号电流都要从地线流回电源或信号源,地线导体又具备一定的阻抗,因此地线上将产生电压。当流过地线的电流频率较高时,地线的阻抗可能很大,相应的在地线阻抗中会产生电压差,最终导致地线上不同位置的电位差不同,这将导致MCU错误的逻辑判断。因此对不同的电路地线进行分割,即通过数字地与模拟地的方式对地线进行分割,使每一类电路处于一个电位相对稳定的区域。模拟地区域和数字地区域通过零欧姆电阻或磁珠实现单点接地,既可保证直流电位相等,也对所有频率的噪声都有衰减作用,单点接地电流路径狭窄,可以限制噪声电流通过,有利于提高电磁兼容性。
数据传输时需考虑由于网络波动、传输数据量大及数据类型多而造成的数据采集波动、数据丢帧或失序等情况。针对这一问题本文研究创建了具有回调处理函数功能和无线发送线程的多类型、大批量数据收发循环队列,如图5所示,对多点多源采集的大批量数据传输过程中进行高保真缓存,实现大批量数据有序输入、循环打包缓存,降低了多类型数据传输过程中数据堆叠失序时的丢包率。处理器内部通过定时器按照设定采样频率间隔获取传感数据,将数据预处理后输入循环队列,并根据传感数据类型打包缓存。
高带宽循环队列的核心处理机制是利用协程数据池来优化管理多源数据接收网络socket节点,主要的管理机制和调用策略为将系统数据处理接收地址由用户空间的分配地址和内核空间的分配的地址同时映射到相同的一物理内存地址,使得此物理内存对内核和对用户均可见且同时可以访问,减少用户态和内核态之间的数据交换,使得缓存队列更加快速高效获取多源多节点数据。循环队列中的数据按照读写互斥,保证数据写入和读出顺序一致性,并且循环队列尾端预设多读出通道,当数据量过大单通道不能满足数据的输出时,开启预设通道①和通道②,保障了在采集和无线发送数据不稳定的情况下,平抑数据波动带来的处理异常,从而在传感器发送端大大降低网络数据包的误码率。
本文设计的柔性传感采集设备是自研设备,原有的机载测试系统中记录器为其余厂家的设备。第三方记录器仅支持UDP(user datagram protocol)协议的数据包传输,而柔性传感采集设备为保证数据的可靠传输采用的通信协议为TCP(transmission control protocol)协议,为实现柔性传感采集模块与已有的机载记录器实现集成,在上位机中运行TCP套接字程序,实现两者的通信,并将接收到的数据包通过组播的形式转发给记录器实现数据记录。
为验证本文设计的无线柔性传感采集系统的功能,将系统安装在机上进行机上地面试验,其中上位机、记录器和AP安装在客舱内,柔性传感采集模块安装在机翼,采集机翼表面压力、三轴振动和温度数据,压力和温度数据如图6图7所示,三轴振动数据如图8所示,由于飞机静止在地面,机翼表面基本无振动,偶尔出现环境带来的轻微振动,数据在0附近波动,参数测量结果符合实际情况。
将无线通信技术与试飞测试相结合,设计了一种用于民用大飞机机翼状态监测的无线柔性测量系统,该系统针对任务周期短、测量点分布广的测试科目需求,如客舱\货舱温度测试、机翼表面压力振动测量等。将该系统应用于上述“短平快”测试项目中,可解决传感测量设备安装困难、测试线缆敷设与穿舱工作量大、线缆成本高、测试设备的拆除工作量大、相关改装工作周期长等问题。该系统有望为民机试飞测试提供新型的测试系统架构。
系统中的柔性传感采集模块具有重量轻、体积小、可与飞机表面实现共形安装的特点,此外,板载和外置柔性双天线突破了柔性采集测量系统无法安装于狭小、信号屏蔽空间内的限制,系统的设计充分考虑了电磁兼容性的设计,同时,该系统还具有方便快捷、扩展性强等优点,可以任意加入节点,扩大测试系统架构。进一步解决了无线柔性传感测量系统的工程应用问题。
通过机上地面试验结果可以发现,系统可实现机翼表面气压、温度、三轴振动的测量,数据结果符合实际情况,初步验证了系统的功能性。
