The flooding cap is the key equipment for the pre-commissioning of subsea pipeline. Its deep sea installation operation has high risks and strict requirements, which puts forward higher requirements for the safety performance of structural strength. In addition to bearing loads during installation, the flooding cap also needs to block huge internal pressure in the pipeline during pressure test. Its structural strength and bearing capacity directly affect the safety and reliability of the whole subsea production system pre-commissioning. The flooding cap used in a 1 500 m deep gas field in the South China Sea Lingshui area was taken as the research object. Based on the relevant standards of DNV and NORSOK, elastoplastic finite element modeling of the flooding cap and key pressure components was carried out to analyze the safety strength requirements under different working conditions. The results show that the maximum Von Mises stress of each component of the flooding cap is less than the allowable stress under lifting conditions, and the high stress is mainly concentrated at the bolt connection. Under the impact condition, the flooding cap simulation can meet the installation speed requirement of 0.5 m/s, and the overall structural strength can meet the relevant standards. Under pressure testing conditions, the pressure capacity of the flooding cap is calculated to be 823 bar, and the measured pressure during the pre-commissioning operation of the Linsgshui gas field in the South China Sea is 268 bar, which is far less than its pressure capacity, satisfying the finite element calculation results. The relevant research results can provide theoretical basis and technical reference for the design and field application of flooding cap.

冲洗压力帽是海底管道预调试的关键性设备,其深海安装作业风险高、要求严,对结构强度的安全性能提出了更高的要求。冲洗压力帽除了在安装作业时承受载荷外,在试压过程中还需要封堵巨大的管道内压,其结构强度和承压能力直接影响到整个水下生产系统预调试的安全可靠性。以南海陵水海域1 500 m水深气田使用的冲洗压力帽为研究对象,基于挪威船级社(Det Norske Veritas, DNV)和挪威石油工业NORSOK相关标准,对冲洗压力帽和关键承压部件进行弹塑性有限元建模,分析不同工况条件下安全强度要求。结果表明:吊装工况下冲洗压力帽各部件最大Von Mises应力均小于许用应力,且高应力主要集中在螺栓连接处;在冲击工况下冲洗压力帽模拟下放满足其0.5 m/s的速度安装要求,整体结构强度满足相关标准要求;在打压测试工况下计算得到冲洗压力帽承压能力为823 bar,南海陵水气田预调试作业时实测压力为268 bar,远小于其承压能力,满足有限元计算结果。研究结果可为冲洗压力帽设计和现场应用提供理论基础和技术参考。

冲洗压力帽是海底管道预调试的关键性设备,其深海安装作业风险高、要求严,对结构强度的安全性能提出了更高的要求。冲洗压力帽除了在安装作业时承受载荷外,在试压过程中还需要封堵巨大的管道内压,其结构强度和承压能力直接影响到整个水下生产系统预调试的安全可靠性。以南海陵水海域1 500 m水深气田使用的冲洗压力帽为研究对象,基于挪威船级社(Det Norske Veritas, DNV)和挪威石油工业NORSOK相关标准,对冲洗压力帽和关键承压部件进行弹塑性有限元建模,分析不同工况条件下安全强度要求。结果表明:吊装工况下冲洗压力帽各部件最大Von Mises应力均小于许用应力,且高应力主要集中在螺栓连接处;在冲击工况下冲洗压力帽模拟下放满足其0.5 m/s的速度安装要求,整体结构强度满足相关标准要求;在打压测试工况下计算得到冲洗压力帽承压能力为823 bar,南海陵水气田预调试作业时实测压力为268 bar,远小于其承压能力,满足有限元计算结果。研究结果可为冲洗压力帽设计和现场应用提供理论基础和技术参考。

The flooding cap is the key equipment for the pre-commissioning of subsea pipeline. Its deep sea installation operation has high risks and strict requirements, which puts forward higher requirements for the safety performance of structural strength. In addition to bearing loads during installation, the flooding cap also needs to block huge internal pressure in the pipeline during pressure test. Its structural strength and bearing capacity directly affect the safety and reliability of the whole subsea production system pre-commissioning. The flooding cap used in a 1 500 m deep gas field in the South China Sea Lingshui area was taken as the research object. Based on the relevant standards of DNV and NORSOK, elastoplastic finite element modeling of the flooding cap and key pressure components was carried out to analyze the safety strength requirements under different working conditions. The results show that the maximum Von Mises stress of each component of the flooding cap is less than the allowable stress under lifting conditions, and the high stress is mainly concentrated at the bolt connection. Under the impact condition, the flooding cap simulation can meet the installation speed requirement of 0.5 m/s, and the overall structural strength can meet the relevant standards. Under pressure testing conditions, the pressure capacity of the flooding cap is calculated to be 823 bar, and the measured pressure during the pre-commissioning operation of the Linsgshui gas field in the South China Sea is 268 bar, which is far less than its pressure capacity, satisfying the finite element calculation results. The relevant research results can provide theoretical basis and technical reference for the design and field application of flooding cap.

水下生产系统是深水油气田和海上边际油气田开发的重要模式之一[1-3],在深海作业中,冲洗压力帽安装在水下结构物端的连接器上,为水下生产系统的海管预调试提供注水接口和保压功能等,是水下连接系统的重要组成部分[4]。冲洗压力帽作为水下连接器关键的一个硬件设备,除了作为枢纽将预调试所需的液体注入到海底管道内,还兼具水下设备的保压试压等功能。深水安装作业风险高、海洋环境复杂恶劣等一系列因素对冲洗压力帽的结构强度以及承压能力提出了更高的要求[5]
目前,中外众多学者针对连接器压力帽展开了相关研究,Pathak等[6]对应用于水下各类设备所使用的帽子进行介绍,并通过其内部结构和工作原理展示进行功能说明。Milford等[7]设计了一种ROV(水下机器人)可操作的水下井口保护帽,同时重点介绍了其化学药剂的注入接口结构。李海广等[8]使用风帽压力波动信号替代壁面压力信号,借助冷态鼓泡流化床实验装置,在不同风量下,采集布风板不同位置风帽入口静压波动信号,分析风帽整体压力信号的相关性问题。运飞宏等[9]设计了一款适用于深海水平连接器的耐高压压力帽,通过试验样机进行安装实验以验证其结构和功能的完好性。韩小启等[10]基于有限元计算对水平连接器压力帽本体金属件和非金属密封件进行性能验证,并通过静水压试验进行测试以证明其保压性能。蔡志杰等[11]针对水下连接器试压帽双头螺栓结构,对该结构形式在安装和试压工况下的密封特性和等效拧紧力矩展开分析。
相关研究主要集中在压力帽的结构和功能方面,对冲洗压力帽在安装过程中的研究较少,尤其是压力帽的承压能力方面,鲜见相关研究报道。冲洗压力帽是海底管道预调试时的关键设备,除了承受深水安装作业载荷外,在试压过程中还需要承受较大的管道内压,其结构强度和承压能力直接影响到整个水下生产系统预调试的安全可靠性。因此,在前人研究的基础上,现以南海陵水海域1 500 m水深气田实际使用的冲洗压力帽为研究对象,对其深海载荷工况进行计算分析,并建立不同工况下的有限元分析模型,基于DNV和ISO相关标准进行结构强度校核计算,确保冲洗压力帽满足预调试作业要求;同时,根据NORSOK-U-001标准对冲洗压力帽的承压能力进行分析,计算得到其在打压测试工况下的承压载荷能力。最后对冲洗压力帽实际海上安装以及在南海预调试时实测内压进行介绍,进一步验证其安装预调试的安全可靠性。
作为水下生产系统连接器的系统组件,冲洗压力帽一般由冲洗帽本体、导向结构、上顶板、吊点和毂等部件组成,其主要结构如图1所示。在水下工作时,冲洗压力帽套坐在连接器的公头毂座上,在海底安装时封堵连接器公头,其锁紧原理与常规卡箍连接器相似,通过三瓣式卡箍将冲洗压力帽盲毂、金属密封圈、连接器公头毂三者挤压在一起,并通过金属密封圈与上下毂的接触面发生塑性变形以达到密封效果[12]。因其结构和连接器母头相似,同样可以对连接器的金属密封提供保护。在深水海底管道预调试时,处理过的海水通过冲洗压力帽再经由连接器公头注入海底管道中,待海管完成充水、清管和测径作业流程后,还可对整条海管进行试压工作,海底管道进行预调试时作业示意图如图2所示。
以南海陵水海域1 500 m水深气田实际使用的冲洗压力帽为研究对象,与垂直连接器连接后,适用于18 in(1 in=2.54 cm)管径的冲洗与试压,其总重为7.5×103 kg,冲洗压力帽的吊点轴对称分布在上顶板周边,吊点和上顶板之间的焊接采用全熔透焊缝。冲洗压力帽本体、导向结构、吊耳和顶板等采用EN10225 S355J2 (40<t<63)钢,其中t为钢板厚度,内部毂为ASTM A694 F65合金钢,螺栓螺母材质为A320 L7合金钢。各部件材料物理特性参数如表1所示。
在冲洗压力帽安装时,需要进行吊装和水下下放操作,由于冲洗帽和水下结构物上的连接器公头进行对接时,易发生冲击碰撞,且对接完成后需利用冲洗压力帽进行注水和压力测试,因此除了考虑冲洗压力帽在吊装工况和冲击工况的强度性能,还需对冲洗压力帽在打压测试时的承压能力进行评估,分别对上述3个工况进行分析如下。
冲洗压力帽由标准的吊耳进行吊装,在仿真计算时,为保守起见,考虑其最大应急工况10%系数,为8.2×103 kg,总重(maximum gross weight,MGW)约为8.2 t。对于最大总重8.2 t吊装,设计载荷系数 D f计算公式为

式中:AB均为载荷系数;SQRT为平方根;min为最小值;M为其重量计算取值,t。
在冲洗压力帽吊装阶段,根据DNV-2.7-3标准,8.2 t毛重的吊耳吊装对应操作等级为R60级,对应载荷系数计算中A的取值为0.8。对于海上吊装,B取值为1,计算可得设计载荷系数Df为3.375;对于水下吊装,设计载荷系数Df取值2.5。
对于冲洗压力帽的整体提升,根据DNV 2.7-3标准第5.3节的可知设计载荷F计算公式为

Df=3.375,MGW=8.2 T,g=9.81 m/s2,代入式(3)计算可得F=2.7×105 N,约为27.7 t。螺栓按照欧标3进行计算,其预紧力为A320 L7材料67%的屈服。
冲洗压力帽在水下安装时以0.5 m/s的速度进行下放,在此安装过程中冲洗压力帽的导向结构可能与水下结构物上的水下连接器公头或者水下结构主体发生撞击,因此,需对冲击载荷工况下的冲洗压力帽导向结构进行仿真计算。在计算分析过程中通过预加载0.5 m/s的速度进行隐式动态分析,并将相应的应力和许用应力进行比较。
在打压测试阶段,基于弹塑性有限元模型,冲洗压力帽的承压能力根据NORSOK-U-001标准施加增量内压进行评估,初步施加内压为23.5 MPa,测试压力为其1.5倍,等于25.25 MPa,增量内压分别为45、100、300 MPa,内压和载荷之间的计算公式为

1)吊装工况
根据DNV 2.7-3标准第3.4.3节可知,设计荷载下产生的Von Mises等效应力不能产生超过0.85倍的最小屈服强度(specified minimum yield strength,SMYS),其中SMYS为室温下的最小屈服应力,MPa。吊耳和结构的许用应力计算公式为

在DNV2.7-3中并没有界定接触区域的许用应力,但根据DNV2.7-1的附录D,在设计荷载下,吊耳与钩环孔处的最大集中应力应小于2倍的最小屈服应力。因此吊耳与钩环接触部位许用应力为

2)冲击工况
冲击工况作为一种应急载荷情况,只可能发生在安装过程中。为了避免冲击过程中发生的塑性变形,同样选用上述吊装工况下的许用应力作为冲击情况下的评价指标。吊耳和结构的许用应力计算公式为

3)打压测试工况
根据ISO 13628-7标准中的第D.2.4和D.2.5节,在弹塑性分析中以设计载荷下的1.5倍附加安全(载荷)系数进行评估时,主应变大于2%将导致全局失效的载荷(全局标准);导致局部失效的负载(局部标准)计算公式如下,等效塑性形变大于10%时产生局部失效[13]

式(11)中: ε p e q为等效塑性应变; σ y为屈服强度,MPa; σ u为极限抗拉强度,MPa。
在吊装工况中,吊耳焊接在冲洗压力帽的上顶板,对于吊耳的计算,在吊耳和上顶板间考虑全熔透焊缝,首先对吊耳的适用性进行检验,在分析中对单只吊耳几何和钩环部分进行建模。吊耳的接触面为平滑过渡,在加载中可使应力分布更平滑以及避免边缘接触。为了使吊耳和钩环正确接触,还需要对吊耳和钩环的轮廓进行匹配,其有限元模型如图3所示。
在冲击工况中,对于冲洗压力帽的有限元建模,考虑上顶板、导向结构和螺栓的实体模型,毂、卡箍冲洗压力帽、本体和连接上顶板和毂体的M16螺栓模型为虚拟实心圆柱体模型。对这些圆柱体的尺寸进行调整,以匹配冲洗压力帽8.2 t的总质量(MGW)。除此之外,需添加一个刚体表面作为冲击对象,冲洗压力帽整体设置倾斜,以便与刚性表面进行点接触。其有限元模型如图4所示。
在打压测试工况中,只考虑相关的承压部件,即冲洗压力帽的本体毂,对承压部件毂进行单独有限元建模,基于ASME VIII第二卷附录3-D相关材料曲线赋予其材料属性,其有限元模型如图5所示。
对上述有限元模型进行网格划分,冲洗压力帽整体使用能够消除剪切锁定的一阶缩减积分单元(C3D8R),并对接触区域、焊接区域和其他关键区域进行网格加密,其整体和各部件网格模型如图6所示,冲洗压力帽各工况下不同部件节点和单元数统计如表2所示。
对于吊装工况下冲洗压力帽本体,考虑接触面之间有限滑动的标准面与面之间的相互作用;在吊耳孔的内表面和钩环之间的面与面之间考虑有限滑动的相互作用,同时,分析中使用了如“硬”接触压力闭合的正常行为和摩擦系数为0.1的切向行为等相互作用属性。
在螺栓、导向结构和冲洗压力帽本体之间建立了并列约束(tie constrain),同时在导向结构的螺栓和螺母之间也建立了并列约束。吊耳焊接到顶部盖板上,因此吊耳的底面与上顶板间也建立并列约束,同时,虚拟卡箍冲洗压力帽和毂本体与螺栓之间也为并列约束。除此之外,上部顶板与冲洗压力帽本体、冲洗压力帽本体与法兰之间均设置为并列约束,并在吊耳和吊耳内表面区域之间的参考点建立运动耦。
边界条件“假固定”应用于某些节点和装配区域,并仅在预紧步中激活,以使模型稳定,在后面的步骤中,这个边界条件被取消,其约束设置如图7所示。根据2.1节中的分析计算,在M24螺栓中施加A320 L7材质67%的屈服强度的预紧力,即170 kN。对于海上吊装,设计载荷系数Df=3.375,此时施加的力FX反方向33.1×105 N,其载荷施加如图7所示。对于水下吊装,设计载荷系数Df取值2.5,计算得施加的力FX反方向271.5×105 N。
在冲击分析中,对刚性表面进行建模,并对其施加固定边界条件,在导向结构的底面和刚体表面之间考虑有限滑动的标准面与面之间的相互作用。
为了简化计算,忽略螺栓对整体的影响,在上顶板与冲洗压力帽本体、上顶板与虚拟毂本体、冲洗压力帽本体和法兰之间建立并列约束。
在载荷分析中,前0.1 s运用隐式动态分析,总重8.2 t,重力加速度9.8 m/s2,为了进行保守计算,考虑冲洗压力帽总成是倾斜的,因此在最低点有影响。在有限元模型中,刚体与装配体最低点之间的距离保持为2 mm。计算得到在有限元模型中应用的初速度为-459.086 mm/s,将其施加到整体装配模型上,如图8所示。
对于打压测试工况,在冲洗帽中心建立圆柱坐标系,采用径向自由位移边界条件,如图9(a)所示。在本体的上表面中心处创建参考点RP-3,并与螺栓孔面连接,耦合采用连续分布形式,其如图9(b)所示。
通过将持续增加的内部压力施加于冲洗帽本体的内表面,以确定冲洗压力帽的承压能力。此外,由于内部压力产生在冲洗帽体端部的力通过在顶部开口创建的远程点进行施加,帽体端部施加的载荷数值为压力与面积的乘积,如图10所示。
根据DNV 2.7-3规范,对于重量为8.2 t的吊索合力(resultant sling force)计算公式为

式(12)中:SKL为偏心载荷系数,值为1.1;F为设计载荷,由上文计算可知为271.5×105 N;PL为设计载荷在吊耳的加载百分比,47.3%; ν为吊索与垂直面直接的角度,25.3°。
由式(12)求解得RSF=187.5×105 N。在载荷时间步为0.171 8时,观察到Von Mises应力在允许范围内,吊耳上Von Mises应力分布云图如图11所示。此时在吊索方向上的反作用力为199.0×105 N,这个反作用力大于所需的RSF
对吊耳上的Von Mises应力分布进行单独分析,由图11可知最大应力出现在吊耳和钩环之间的接触处,这些是接触应力主要是因为吊耳和钩环之间的线接触,吊耳接触区域的最大应力为617.2 MPa,小于许用应力670 MPa。
对吊耳外的其他区域,其整体应力分布如图12(a)所示,由图可知,最大Von Mises应力为490.7 MPa,出现在螺栓连接处,小于1.3节计算的螺栓许用应力616.25 MPa。对设计载荷下其他各部件进行单独分析,导向结构和上顶板的应力分布云图分别如图12(b)图12(c)所示,最大Von Mises应力分别为203.9、81.7 MPa,均低于许用应力284.75 MPa。
冲击工况作为一种应急载荷情况,只可能发生在安装过程中。为了避免冲击过程中发生的塑性变形,同样选用上述吊装工况下的许用应力作为冲击情况下的评价指标,在计算过程中冲击碰撞时吸收的内能与动能的关系曲线如图13所示。
图13可知,当载荷步时间为0.023 82时,吸收的内能最大,即7.3×105 N·mm,此时曲线开始下降。这是带有刚性表面的倾斜装配体的第一次冲击,在此时间步后,装配体在重力作用下旋转,并与刚性表面有充分的底面接触。载荷步时间为0.023 82时冲洗帽整体Von Mises应力分布如图14所示。由图14可知,其最大Von Mises应力为284.1 MPa,刚好略小于许用应力284.75 MPa,因此结构适用于安装速度0.5 m/s的安装。
在打压测试工况中,基于弹塑性有限元理论计算和NORSOK-U-001标准施加增量内压,根据ISO 13628-7标准,弹塑性分析中以设计载荷下的1.5倍附加安全(载荷)系数进行评估时,在ABAQUS中Step1设置为100 MPa,Step2设置为300 MPa,此外,在冲洗压力帽承压能力进行评估时,还应满足其主应变小于2%,避免导致全局失效(全局标准),等效塑性形变小于10%,避免导致局部失效(局部标准)。冲洗压力帽的承压部件毂的有限元计算结果如图15所示。
最大主应变和最大等效塑性应变分别为1.18%和6.73%,分别小于对应全局标准下的2%和局部标准下的10%,满足ISO评价指标。此时时间步为0.114 3 s,对应施加的载荷为122.86 MPa,根据NORSOK U-001标准4.4部分中的表B.3,选用设计载荷系数为0.67,计算可得承压能力为82.3 MPa,即此冲洗压力帽的承压等级为823 bar(1 bar=105 Pa)。此时最大Von Mises应力值为256.5 MPa,小于毂的许用应力382.5 MPa,满足要求。
基于上述水下连接器冲洗压力帽数值模拟分析,对南海陵水海域深水气田实际使用工况进行对比,该气田水深1 500 m,海洋环境复杂多变,作业环境恶劣。
海上施工作业时,将该冲洗压力帽安装在管道终端PLET上,整体下放至海底泥面上,通过打压测试,验证了该冲洗压力帽强度满足设计要求,安全性能可靠,得到了其承压能力。对冲洗压力帽进行水下安装和打压测试时,实测压力为268 bar,远小于其承压能力823 bar,满足有限元分析结果。其海上施工作业和水下连接安全可靠(图16),为整个气田的顺利投产提供了有力的保障。
(1)以南海陵水海域1 500 m水深气田使用的冲洗压力帽为研究对象,基于DNV和NORSOK相关标准,对冲洗压力帽和关键承压部件进行弹塑性有限元建模,分析其不同工况条件下安全强度要求。
(2)吊装工况下冲洗压力帽各部件最大Von Mises应力均小于许用应力,且高应力主要集中在螺栓连接处;在冲击工况下冲洗压力帽模拟下放满足其0.5 m/s的速度安装要求,整体结构强度满足相关标准要求。
(3)在打压测试工况下计算得到冲洗压力帽承压能力为823 bar,南海陵水气田预调试作业时实测压力为268 bar,远小于其承压能力,满足有限元计算结果。相关研究成果可为冲洗压力帽设计和现场应用提供理论基础和技术参考。
