In order to solve the problem of combining plasma equipment with robots to process casting risers, where variations in riser dimensions due to mold accuracy necessitate precise trajectories and poses for proper arc initiation and operation, a method based on a process parameter library was employed for investigation. This method was comprised of process parameter library, analysis module, similarity measurement module, path generation module, and parameter module. Through the construction of two-stage comparison method, target parameters can be quickly filtered from the library. Using path generation algorithms and deep learning algorithms, working paths and process parameters matching the point cloud model were obtained. The results show that this method can accurately generate operational trajectories and poses based on the workpiece, enabling the reduction of manual intervention, lowering of operational complexity, and enhancement of the reliability and safety of the cleaning operations for coupler castings.

针对等离子设备与机器人结合处理铸造件的冒口时,由于模具的精度等原因导致冒口存在差异,需要提供精确的轨迹与位姿使等离子设备实现起弧并正确作业的问题,研究一种基于工艺参数库的方法。该方法由工艺参数库、解析模块、相似性度量模块、路径生成和参数模块组成,通过构建两阶段比较法,快速从工艺参数库中筛选出目标。通过路径生成算法与深度学习算法得到与点云模型相匹配的作业路径与工艺参数。结果表明,该方法能够根据工件正确得到作业轨迹与工具位姿,使车钩铸造件的清理工作能够减少人工干预,降低操作的复杂性,提升作业的可靠性和安全性。

针对等离子设备与机器人结合处理铸造件的冒口时,由于模具的精度等原因导致冒口存在差异,需要提供精确的轨迹与位姿使等离子设备实现起弧并正确作业的问题,研究一种基于工艺参数库的方法。该方法由工艺参数库、解析模块、相似性度量模块、路径生成和参数模块组成,通过构建两阶段比较法,快速从工艺参数库中筛选出目标。通过路径生成算法与深度学习算法得到与点云模型相匹配的作业路径与工艺参数。结果表明,该方法能够根据工件正确得到作业轨迹与工具位姿,使车钩铸造件的清理工作能够减少人工干预,降低操作的复杂性,提升作业的可靠性和安全性。

In order to solve the problem of combining plasma equipment with robots to process casting risers, where variations in riser dimensions due to mold accuracy necessitate precise trajectories and poses for proper arc initiation and operation, a method based on a process parameter library was employed for investigation. This method was comprised of process parameter library, analysis module, similarity measurement module, path generation module, and parameter module. Through the construction of two-stage comparison method, target parameters can be quickly filtered from the library. Using path generation algorithms and deep learning algorithms, working paths and process parameters matching the point cloud model were obtained. The results show that this method can accurately generate operational trajectories and poses based on the workpiece, enabling the reduction of manual intervention, lowering of operational complexity, and enhancement of the reliability and safety of the cleaning operations for coupler castings.

铁路货运机车车钩是连接车体保证货运运输能力的重要组成部分,其清理过程是确保最终铸造质量的重要环节。铸件清理通常包括去除铸件上的浇冒口、飞边和毛刺等多余材料[1]。传统的铸件清理工作在高噪声和粉尘的环境中进行,这对操作人员的身体健康构成严重威胁,容易导致听力下降,引发呼吸系统疾病,存在安全风险等[2]。因此,采用机器人自动化技术替代人工清理,成为了提高安全性和效率的关键途径[3]。机器人技术的引入不仅提高了切割过程的安全性和效率,还通过编程实现了对复杂铸件形状的适应性[4]
由于车钩表面不规整,沟道较多,清理难度较大。其中,浇冒口切割是货车车钩自动化清理过程中具有挑战的一步,主要原因包括铸造件的复杂形状和浇冒口与主体铸件之间的精确切割需求,以及不同材料特性导致的切割参数变化大[5]。铸件的几何形状复杂多变且模具多为粗糙,浇冒口与铸件之间的连接通常在难以接近的位置,且需要精确的切割以避免损害铸件本身等[6]
现有的解决方案涵盖多种技术路线,如使用高精度的视觉系统辅助机器人定位浇冒口位置,采用自适应控制算法调整切割参数以适应不同铸造件的需求等[7-9]。此外,铸造材料的硬度高,切割过程中可能产生的热影响区(HAZ)需要控制在最小范围内,以免影响铸件的性能[10]
为此,现采用工艺参数库,有效吸取每一次的切割经验,通过数据的积累实现对粗糙铸造件浇冒口的快速精确切割,探讨基于工艺参数库的车钩铸造件浇冒口等离子切割设计,以期通过精细控制切割参数来优化清理过程,降低成本,并减少对环境和人员的潜在危害。同时通过分析现有的切割技术和方法,提出一种更为高效、安全的铸件浇冒口切除方案。
提出一种基于工艺参数库的高度自动化、集成视觉测量和智能控制的铸造件车钩清理机器人作业路径获取方法。此方法通过精密操作和先进技术显著提高清理效率和质量。铸造件自动化清理系统包括上位机,可编程逻辑控制器(programmable logic controller,PLC),机器人及其控制器,夹具,视觉测量系统,等离子切割枪等,硬件平台如图1所示。
视觉测量部分的核心是通过眼在手上配置的双目深度相机。在切割冒口的准备阶段,机器人携带相机沿预定轨迹移动,将车钩转化为点云模型,双目相机准确测量对象的深度信息实现对目标对象精确建模。等离子切割是一种利用电导气体高温等离子体流进行金属切割的技术,切割速度快、切口平滑、热影响区小,能够切割硬质金属材料,特别适合处理厚度较大的金属,大幅提升冒口处理的效率和质量,减少加工过程中的材料损耗和能耗。视觉测量和等离子切割技术结合为机器人处理复杂非标准形状的铸造件提供了更灵活、可靠的处理方法。
双目深度相机通过传输控制协议(transmission control protocol,TCP)将点云数据传输至上位机,系统对点云切割后得到待作业区域的点云模型,并发送给点云解析模块通过工艺参数库的方法获取加工路径,实现自动化作业。
目前,作业路径一般通过两种方式获得:一是通过专业人员的示教,二是利用离线轨迹规划软件生成。通常在工件表面较为一致的情况下,采用示教得到路径进行加工。但是铸造件车钩各体存在明显差异,如图2所示,无法采用统一的路径,而离线规划软件得到的路径通常都需要人工运行后才能被证明有效并使用。这两种方式都需要人的密切参与,无法实现车钩的自动化清理。因此,设计工艺参数库方法来解决铸造件车钩自动化清理的问题。
工艺参数库方法包括存储历史路径与工艺参数的数据库、解析模块、相似性度量模块、轨迹生成模块和参数生成模块,其构成如图3所示。
图3中,工艺参数库的核心是存储了大量的作业路径和作业参数的数据库,数据库中存储的路径是经过测试并证明有效后添加到库中。作业参数涵盖了工具的进给速度、切入角度、电流值、垂直距离等关键参数。
解析模块接收点云文件,选取需要关注的部分进行截取,并把点云模型转化为数据库能够识别并存储的点位信息。从工艺参数库中读取点云信息并发送至相似性度量模块。
相似性度量模块接收视觉测量的点云文件与解析模块传递来的工艺参数库中的点云模型进行相似性对比。为了快速实现大量的点云数据相似性比较,采用两阶段比较法。第一阶段通过K-means算法的粗筛快速过滤相似性较低的条目,第二阶段通过构建能够敏感于形状尺寸和方向的相似性度量方法给出相似度序列。
轨迹生成模块接收相似性度量模块的结果序列,并根据设定的相似度阈值 ( γ 1 , γ 2 )与工艺参数库中已有的轨迹结合作业路径生成算法得到点云模型对应的作业路径。
工艺生成模块接收轨迹生成模块给出的作业路径,根据设定的相似度阈值,通过具有和路径强相关的工艺参数生成算法实现作业路径对应的工艺参数获取。
为了降低模型相似度的计算量以及数据库的存储空间,从点云中识别出待作业区域,所选取的待作业区域高出基面2 mm,宽度为5~10 mm的类环状点云模型。将待切割区域与数据库中已有的点云进行相似性比较,由于工艺参数库内有大量的三维点云模型,每次比对需要花费大量时间,影响处理速度。为了提升相似性度量效率,采用两阶段比对法,第一阶段快速粗筛比对,目的是在大量模型中快速缩小范围,找到最有可能匹配的几个模型;第二阶段是对一阶段筛选出的模型进行精确相似度度量。
第一阶段的快速筛选过程主要依赖于从三维点云中提取特征,并建立聚类模型来快速定位最相似的模型。通过K-means聚类减少需要进行详细相似度度量的点云模型数量,提高整体处理效率。首先进行特征提取,对于数据集中的每个点云模型 M i ,提取一组特征向量 F i ,可以包含以下全局特征和基于直方图的统计特征,体积 V i 表面积 S i 质心位置 C i = ( c x i , c y i , c z i ) 边界框尺寸 B i = ( b x i , b y i , b z i ) 表面法线直方图 H i, 特征向量可表示为 F i = [ V i , S i , C i , B i , H i ] 然后特征向量标准化,确保不同特征之间的数值范围差异不会影响聚类结果。对于每个特征 f ,计算所有模型的特征值的平均值 μ f和标准差 σ f ,然后进行标准化,计算公式分别为

式中: f i为第 i个模型的特征值; n为模型的总数; μ f为该特征在所有模型上的平均值;Fi(f)为特征向量中的特征; σ f为该特征的标准差,用于衡量特征值在所有模型中的分布范围; F ' i ( f )为特征 f在模型 M i的特征向量中的标准化值。
使用标准化后的特征向量集合进行K-means聚类。输入聚类数目 K ,聚类数目 K可以提前设置,也可以方法给出推荐的值,方法结合轮廓系数(silhouette coefficient, SC)与误差平方和(sum of squared errors, SSE)。对于一系列的 K( K = 2 ~ 20),针对每个 K值使用K-means算法对数据进行聚类。对每个类,计算误差平方和(SSE),计算公式为

对每个点,计算其轮廓系数,计算公式为

然后计算所有点的轮廓系数的平均值作为聚类的SC。随着 K的增加,SSE会减少,而SC值会在某个点达到最高后开始下降。算法会选择出SC值高而SSE降低速度放缓的点作为最优的 K值。则聚类过程可表示为最小化聚类内误差平方和,即

第二阶段的目标是在第一阶段筛选出的候选模型中进行精确的相似度比较,以确定最佳的匹配。由于机器人在作业过程中对于作业部分的角度较为关注,所以在进行精确比较时,需要对作业部分的旋转与放缩较为敏感,如HKS(heat kernel signature)[11]、WKS(wave kernel signature)[12]、GPS (global point signature)[13]、基于拉普拉斯-贝尔特拉米算子(LBO)的方法(如BSIHKS),通常在某种程度上是对旋转和尺度变换不变的方法无法用在精确比较阶段。因此,构建一种能够敏感于形状尺寸和方向的相似性度量方法。
对于每个点云模型,使用3D SIFT算法提取关键点 P = { p 1 , p 2 , , p n }和对应的特征描述符 D = { d 1 , d 2 , , d n } 特征描述符能够反映每个关键点周围的局部几何特征。使用KD树快速匹配两个模型中的特征点。设待作业模型A的特征描述符集合为 D A ,另一模型B的特征描述符集合为 D B 对于 D A中的每个描述符 d a i ,找到 D B中与之最近的描述符 d b j ,形成匹配对 ( d a i , d b j )
为了找到模型B中与目标模型A的特征描述符 d a i最近的描述符 d b j ,采用KD树(K-dimensional tree)快速搜索最近邻点的方法。首先建立KD树模型,对模型B的特征描述符集合 D B构建KD树, KD树用于存储K维空间数据的二叉树结构,每个特征描述符是K维空间中的一个点。构建KD树的过程中,每次选择一个维度作为切分平面,将数据集分为两个子集,这个过程递归进行,直到所有数据都被组织在KD树的节点中。
接下来使用KD树搜索最近邻,对于目标模型A中的每个特征描述符 d a i D A ,在KD树中执行最近邻搜索,以找到模型B的特征描述符集合 D B中与之最近的描述符 d b j 搜索过程从KD树的根节点开始,根据切分维度和切分值递归地向下搜索,直到达到叶节点。在回溯过程中,检查其他分支是否有可能包含更近的点。如果当前最近点到查询点的距离大于当前节点切分平面到查询点的距离,那么另一分支也需要搜索。
为了确定最近的特征描述符,使用欧氏距离作为相似度的度量。对于两个特征描述符 d a i d b j ,其欧氏距离 d ( d a i , d b j )的计算公式为

式(8)中: K为特征描述符的维度; d a i [ k ] d b j [ k ]分别为描述符的第k个分量。
在搜索过程中,保留到目前为止找到的最近的描述符 d b j及其距离。完成搜索后, d b j即为 d b j的最近邻描述符。KD树能够大幅减少需要计算距离的特征描述符数量,从而提高搜索效率。在SIFT多维数据中KD树比暴力搜索要快得多。
应用RANSAC算法过滤掉错误匹配,保留一致性好的匹配对,得到最终匹配集合 M = { ( d a k , d b k ) | k = 1,2 , , m } 然后再进行模型变换估计,先对变换矩阵评估,基于匹配对 M ,使用最小二乘法估计从模型A到模型B的变换矩阵 T ,包括旋转矩阵 R和平移向量 t
使用最小二乘法估计从模型A到模型B的变换矩阵 T ,包括旋转矩阵 R和平移向量 t ,是计算机视觉和点云处理中的常见问题。通常通过最小二乘法来求解这个问题,特别是有一组匹配对 { ( p a k , p b k ) | k = 1,2 , , m }的情况下。
首先进行去中心化处理,对两组匹配点进行去中心化处理。计算每组点的质心,计算公式为

为确保得到的旋转矩阵R符合右手定则(即保证是旋转而不是反射),需要检查 R的行列式。如果 d e t ( R ) < 0 ,则将 d e t ( R ) < 0的最后一列乘以 - 1 ,重新计算R。计算平移向量t,计算公式为

方法可以找到一个最佳的变换使得匹配对之间的距离平方和最小,能保证变换矩阵符合实际的旋转和平移。
变换矩阵T的估计可以通过解决以下优化问题得

式(17)中: R p a k p b k分别为匹配对中的对应点。
然后再进行尺寸和方向差异度量, 尺寸差异可通过比较变换后的模型B与模型A的边界框体积来评估。方向差异可以通过分析旋转矩阵 R的旋转角度来度量。最后进行综合相似度评分。
设定尺寸差异得分为 S s i z e和方向差异得分为 S d i r ,尺寸差异得分 S s i z e ,模型A和变换后模型B的边界框体积,分别记为 V A V B 尺寸差异得分可以定义为体积之比的接近度,可表示为
S s i z e = 1 - V A - V B V A + V B
当两个体积完全相等时, S s i z e = 1 ,表示完全相似;体积差异越大, S s i z e越小,表示尺寸差异越大。
方向差异得分 S d i r可以通过分析旋转矩阵 R的旋转角度来度量。从旋转矩阵 R计算旋转角度θθ是由 R导致的旋转角度,可以通过迹trace来计算,计算公式为

θ反映了模型A与模型B在空间方向上的差异。方向差异得分可以定义为角度差异的函数,即

θ = 0(即旋转角度为0°时), S d i r = 1 ,表示方向完全相同;当 θ = π(即旋转角度为180°时), S d i r = 0 ,表示方向完全相反。最后,综合相似度评分S可以通过加权平均计算得到,计算公式为

式(21)中: α β为权重系数,用于调节尺寸差异和方向差异在最终相似度评分中的重要性。
最终,将相似度得分 S转化为百分比形式输出。为了简化,将得分 S范围在[0,1]区间内。其中,0表示完全不相似,1表示完全相似。点云模型与经过筛选后的模型经多次对比后生成结果序列 S = { S 1 , S 2 , , S n }
设置第一阈值 γ 1和第二阈值 γ 2来决定点云模型的后续处理 ( γ 1 , γ 2 ) 对精确对比结果后的 S进行排序。若上述结果中最高值超过第一预设阈值,即 S i > γ 1 ,说明工艺参数库中的模型与实际工件匹配度较高,系统将直接调用工艺参数库中的方案。
如果结果序列 S中的最高值未达到第一阈值但有多个数值超过了第二阈值,即 γ 1 > S i > γ 2 ,则说明点云模型与工艺参数库中存在的现有模型相似度较低,不能直接使用工艺参数库中现有的数据。此时系统调用轨迹生成模块来生成作业路径。
轨迹生成模块会将结果序列 S中满足第二阈值 γ 2的选项作为候选路径,假设候选路径通常有 i条记为Routei。要生成的新的路径为Routenew,路径可以看作是空间中一系列密集的坐标点。等间隔的以平行空间YZ轴的平面Plane切割候选路径Routei。平面个数j可视路径距离进行设置,设置为200。这样在每个空间平面Routej中截取到Routei曲线的点,这一步也可以看作是降采样。
计算Routenew在Planej上的点,该点满足在Planej平面上到Routei在Routei平面上的 i个点的欧式距离最小,生成平面点如图4所示。通过三阶B样条对生成的点进行平滑处理生成的新路径。B样条是机器人轨迹中常用的一种生成平滑的路径的方法[14]
如果结果中的最高值未达到第一阈值且未达到第二阈值或仅有少量的结果高于第二阈值,即 γ 1 > γ 2 > S i ,则说明点云模型与工艺参数库中存在的现有模型几乎不相似,系统会结合点云模型使用路径生成算法来生成一条参考路径,需要引入人工参与评估该轨迹的可用性,对其进行调整并将该轨迹加入到工艺参数库。
为了生成作业切割路径,采用基于样条曲线的路径规划方法。能够生成平滑的切割轨迹,适合精密加工时切割的连续性和效率。对点云模型采用体素网格滤波器进行降采样,使用统计分析去除离群点。对于每个点Pi,计算其邻域内点的平均距离,去除距离大于平均值3倍数的点。利用基于曲率的方法,提取切割边界。曲率K用来识别边缘,对于点云中的每个点,其曲率K通过其邻域点的协方差矩阵的特征值计算得到。使用B样条曲线通过边界点生成覆盖所有切割边界的平滑路径。对于一组控制点 P 0 , P 1 , , P n ,B样条曲线表达式为

调整样条曲线的控制点位置,优化路径以减少加工时间和提高加工质量。定义优化目标函数 f ( S )来最小化路径长度和最大化路径平滑度,即

式(23)中: L ( S )为路径长度; C ( S )为曲线的平滑度; α β为权重系数。
为了确保路径的可行性,避免碰撞或者切割损坏工件本体,最后还需引入人工评价。
上述得到新的轨迹后,需要使用参数生成模块来依据轨迹生成作业参数。由于作业参数与作业路径的空间位置存在较强的相关性,通过长短期记忆网络(long short-term memory network,LSTM)来获取作业参数。
在构建深度学习模型预测工艺参数的过程中,使用多层长短期记忆网络LSTM和Transformer。LSTM是一种特殊的循环神经网络,能够捕捉长期依赖关系,而Transformer则利用自注意力机制处理序列数据,适合于捕捉序列之间的全局依赖关系[15]。LSTM通过门控机制控制信息的流动,包括遗忘门ft、输入门it和输出门ot,以及细胞状态ct和隐藏状态ht,其表达式分别为

式(24)中: σ为sigmoid激活函数; 表示元素乘法;WfWiWoWcbfbibobc分别为不同门控机制的权重和偏置。
Transformer使用自注意力机制,每个注意力头计算查询Q、键K和值V的加权和。自注意力层的表达式为

式(25)中:dk为键向量的维度。
Transformer将这些自注意力头的输出合并后传递给前馈神经网络。作业线路的空间坐标序列,可以通过预处理转换为模型可以接受的格式。预测的工艺参数,如进给速度和电流大小,通常通过模型的最后一层输出。这种模型能够根据输入的作业线路特征,自动学习到如何预测最优的工艺参数,实现更加精准和高效的作业。
工艺参数库每个区域约有200条目,经过多次测试聚类数目K设置为7,权重系数 α β分别设置为0.573和0.427,第一阈值γ1设置为0.983,第二阈值γ2设置为0.902,Plane平面个数设置为120时能够产生符合工艺参数的作业路径,作业路径即不会距离工件过远而引起断弧,也不会太近而损伤工具和工件本体。
选取一个未加工工件,采用上述工艺参数库方法对铸造件车钩尾部区域[图2(a)]进行仿真,生成作业路径和等离子枪切入角度如图5所示,红色向量代表等离子枪工具坐标Z方向,通过图5(a)可以确定等离子切入角度符合工艺作业要求,通过图5(b)可以确定等离子枪作业路径轨迹符合工艺要求。
采用上述工艺参数库方法对铸造件车钩中部区域[图2(b)]进行仿真,生成作业路径和等离子枪切入角度如图6所示,红色向量代表等离子枪工具坐标Z方向,通过图6(a)可以确定等离子切入角度符合工艺作业要求,通过图6(b)可以确定等离子枪作业路径轨迹符合工艺要求。
使用方法生成的作业路径与工艺参数加工工件,加工结果如图7所示。可以看出,等离子能够实现铸造件车钩冒口的自动切割,切割轨迹符合预期,切面良好,没有损伤母材,符合后续作业的工艺要求。
目前样本较少以及参数设置偏保守,钩尾冒口区域较厚,切割会存在粘连现象,可以通过提高样本数量逐步解决。
(1)方法系统集成了视觉测量技术和智能控制策略通过参数工艺库为铸造件的自动化清理工作提供了一个全面且高效的解决方案。通过引入参数工艺库获取机器人作业路径与作业路径相匹配的作业参数,使得机器人能够有效地处理各种不同形状和大小的浇冒口,提高了铸造件清理的自动化程度的同时也极大地提高了作业的效率和精确度,减少了人工介入,从而减少了操作错误的可能性。
(2)等离子切割枪的应用,为处理复杂铸造件提供了更高的灵活性和精确性,使本系统在铸造行业中具有广泛的应用前景。充分利用现代信息技术,为铸造行业提供了一种创新解决方案,提升了铸造件清理的效率和质量。
