Propylene, as a raw material in modern industry, holds significant importance for achieving the carbon neutrality goals through innovations in low−carbon technologies. Current propane dehydrogenation (PDH) technology faces core challenges such as high catalyst costs, frequent side reactions, thermodynamic equilibrium limitations, and elevated process energy consumption, which urgently demand breakthroughs via transformative technologies. This study summarizes key pathways for the green and low−carbon development of PDH technology, reviewing recent advancements in rational design and precise construction of catalyst, dynamic regulation and in−situ coupling of reaction pathways, and process intensification through reaction−separation integration. In terms of catalyst development, precise regulation methods based on density functional theory and machine learning have driven the rational design of catalysts with high activity, high selectivity, and strong resistance to coking, with Pt−based single−atom alloys, intermetallic compounds, and highly stable oxide systems demonstrating excellent performance. In terms of reaction process coupling, integrating endothermic dehydrogenation with exothermic reactions (such as selective hydrogen combustion and aromatization) effectively breaks the thermodynamic equilibrium limitations, and decreases the reaction temperature. In terms of process integration and optimization, the incorporation of technologies such as heat pump waste heat recovery, catalyst−membrane systems, chemical looping oxidative dehydrogenation has significantly reduced energy consumption and carbon emissions. By advancing critical technologies such as catalytic system innovation, reaction coupling, and process integration, advanced low−carbon PDH technologies characterized high performance, and intelligence can be established, thereby driving the green and low−carbon transformation of the light olefin industry.

丙烯作为现代工业的基础性原料,其低碳化生产技术对实现“双碳”目标具有重要意义。当前,丙烷脱氢(propane dehydrogenation,PDH)技术面临催化剂成本高、副反应频发、转化率受热力学平衡限制以及工艺能耗高等核心挑战,亟需通过技术范式革新实现突破。综述了PDH技术绿色低碳发展的关键路径,系统介绍其在催化剂创制、反应过程耦合、工艺系统集成等方面的研究进展。在催化剂创制方面,密度泛函理论与机器学习算法推动了高活性、高选择性及抗积碳催化剂的理性设计,Pt基单原子合金、金属间化合物及高稳定性氧化物体系展现出优异性能。在反应过程耦合方面,吸热脱氢反应与放热反应(如选择性氢燃烧、芳构化)的耦合有效突破了热力学平衡限制,降低了反应温度。工艺系统集成优化方面,热泵余热回收、膜反应器反应−分离耦合、化学链氧化脱氢等过程集成大幅降低了能耗和碳排放。未来,需通过理论突破、工艺优化与工程放大的协同推进,构建PDH源头、过程和末端减排技术新范式,推动丙烷脱氢行业绿色低碳发展。

丙烯作为现代工业的基础性原料,其低碳化生产技术对实现“双碳”目标具有重要意义。当前,丙烷脱氢(propane dehydrogenation,PDH)技术面临催化剂成本高、副反应频发、转化率受热力学平衡限制以及工艺能耗高等核心挑战,亟需通过技术范式革新实现突破。综述了PDH技术绿色低碳发展的关键路径,系统介绍其在催化剂创制、反应过程耦合、工艺系统集成等方面的研究进展。在催化剂创制方面,密度泛函理论与机器学习算法推动了高活性、高选择性及抗积碳催化剂的理性设计,Pt基单原子合金、金属间化合物及高稳定性氧化物体系展现出优异性能。在反应过程耦合方面,吸热脱氢反应与放热反应(如选择性氢燃烧、芳构化)的耦合有效突破了热力学平衡限制,降低了反应温度。工艺系统集成优化方面,热泵余热回收、膜反应器反应−分离耦合、化学链氧化脱氢等过程集成大幅降低了能耗和碳排放。未来,需通过理论突破、工艺优化与工程放大的协同推进,构建PDH源头、过程和末端减排技术新范式,推动丙烷脱氢行业绿色低碳发展。

Propylene, as a raw material in modern industry, holds significant importance for achieving the carbon neutrality goals through innovations in low−carbon technologies. Current propane dehydrogenation (PDH) technology faces core challenges such as high catalyst costs, frequent side reactions, thermodynamic equilibrium limitations, and elevated process energy consumption, which urgently demand breakthroughs via transformative technologies. This study summarizes key pathways for the green and low−carbon development of PDH technology, reviewing recent advancements in rational design and precise construction of catalyst, dynamic regulation and in−situ coupling of reaction pathways, and process intensification through reaction−separation integration. In terms of catalyst development, precise regulation methods based on density functional theory and machine learning have driven the rational design of catalysts with high activity, high selectivity, and strong resistance to coking, with Pt−based single−atom alloys, intermetallic compounds, and highly stable oxide systems demonstrating excellent performance. In terms of reaction process coupling, integrating endothermic dehydrogenation with exothermic reactions (such as selective hydrogen combustion and aromatization) effectively breaks the thermodynamic equilibrium limitations, and decreases the reaction temperature. In terms of process integration and optimization, the incorporation of technologies such as heat pump waste heat recovery, catalyst−membrane systems, chemical looping oxidative dehydrogenation has significantly reduced energy consumption and carbon emissions. By advancing critical technologies such as catalytic system innovation, reaction coupling, and process integration, advanced low−carbon PDH technologies characterized high performance, and intelligence can be established, thereby driving the green and low−carbon transformation of the light olefin industry.

丙烯作为现代工业的基础性原料之一,其产业链延伸至塑料、橡胶、合成纤维、医药等国民经济关键领域,构成工业文明的重要物质基石[1]。2024年,中国丙烯产业实现跨越式发展,总产能超过6000万t/a,不仅彰显了中国化工产业体系的核心竞争力,更凸显了丙烯在现代工业文明中的基础性价值。在“双碳”目标驱动下,丙烯生产技术的革新已从产业升级需求上升为能源结构转型的关键命题。
当前,工业化丙烯制备主要依托3条技术路线:传统石油基裂解工艺、煤制烯烃(coal to olefin,CTO)工艺,以及丙烷脱氢(propane dehydrogenation,PDH)技术[23]。其中,PDH技术作为低碳烯烃生产的重要替代方案,其发展面临多重技术桎梏。在催化体系方面,铂基催化剂和氧化铬基催化剂为目前广泛使用的商业催化剂。霍尼韦尔UOP公司对铂基催化材料进行了技术优化,推出新型DeH−26产品,相较于市场主流的DeH−16型号,该产品通过增大催化剂粒径显著提升了催化体系的使用周期。与此同时,科莱恩公司针对Catofin脱氢工艺开发了新一代CATOFIN311催化剂,该氧化铬基材料在保持工艺适用性的基础上,实现了反应选择性的有效提升,并延长了装置运行周期。然而,铂基催化剂受贵金属资源制约推高生产成本,而氧化铬基催化剂的环境风险与绿色制造理念背道而驰。
在工艺层面,PDH反应体系受热力学平衡制约,需维持550~650℃高温环境,导致催化剂烧结失活与焦炭沉积的连锁反应[46]。此外,传统丙烷直接脱氢是高温强吸热反应,需要大量外部供热,工艺能量利用效率低[7]。现有PDH工艺能耗约3.5~4.5 GJ/t丙烯,碳排放强度达1.8~2.5 CO2/t丙烯,无法满足化工过程的低碳化需求。且PDH副产氢气多作为燃料直接燃烧,未实现高值化利用。
因此,在碳中和背景下,现有的丙烷脱氢技术在催化剂和工艺方面仍面临诸多挑战,突破催化材料创新瓶颈与开发新型反应工艺体系已成为行业共识。这种技术革新不仅将重塑丙烯产业格局,更将为全球烯烃工业的可持续发展提供中国方案。
丙烷直接脱氢作为典型的非平衡反应体系,其热力学本质表现为强吸热特性和反应分子数增加的协同效应[1]。依据勒夏特列平衡移动原理,工业操作中常通过提升反应温度与降低系统压力的组合策略来提升丙烷转化率。但该优化窗口存在显著副作用,温度升高在促进C—H键断裂的同时,也加速了C—C键断裂的竞争性反应[8]。热力学计算表明,当温度升至600~700℃时,裂解、氢解及积碳等副反应的ΔG值呈现负值特征。这种热力学主导的路径竞争导致产物分布中甲烷、乙烷等小分子副产物占比增加,造成丙烯选择性下降。
丙烷脱氢过程中的反应动力学竞争显著加剧了催化剂失活问题。高温诱导的焦炭前驱体在催化剂表面发生缩聚反应,形成具有三维网状结构的致密积碳层[9]。实验表征证实,每提升50℃反应温度,催化剂酸性位点上的积碳速率呈指数级增长。这种动态失活机制使得工业装置的催化剂再生周期缩短,直接导致生产效率的损失。
因此,丙烷脱氢的工业应用面临着热力学约束和动力学竞争的本质挑战,通过分子水平调控反应路径,有望解决动力学路径的非理性竞争,克服热力学平衡限制等问题[10],从而对高效催化剂设计及低能耗绿色工艺路线具有指导意义。
负载型Pt和氧化物是PDH技术的主流催化剂,然而高温条件下催化剂易结焦失活。丙烷脱氢催化剂逐步从经验探索转向基于多尺度理论模型的精准设计,其核心在于通过原子级计算揭示活性位点的几何−电子协同效应及动态演化规律。
Sun等[11]通过密度泛函理论(DFT)阐明单原子Pt在Cu基体中的局域电子微环境。Cu诱导Pt的d带中心下移显著削弱丙烯吸附能,从而降低C—H键断裂能垒(0.7 eV vs. 传统Pt的1.2 eV),同时抑制积碳路径。这一发现凸显了孤立活性位点通过配体效应优化反应动力学的潜力,但未能量化几何与电子参数的耦合作用。针对此局限,Chang等[12]提出活性位“孤立度”描述符,如图1(a)、图1(b)[12],将原子间距、电负性差及半径比整合为统一指标,采用“解耦及定量描述”的思路,成功用物理化学参数(电负性、原子半径、活性原子间距)描述了活性位和吸附质在电子和几何层面的相互作用。理论预测与实验验证表明,PtZn单点合金在最优“孤立度”下,丙烯选择性提升至93%,其本质源于Pt−Zn协同调控的d带中心偏移及电荷转移,使深度脱氢能垒提高0.3 eV。
精准构建活性位点可以针对性地活化C—H键,防止C—C键的断裂从而抑制副反应的发生,提高丙烯的选择性,同时通过对活性组分的锚定可以避免高温下催化剂颗粒团聚以及位点的损失,显著延长催化剂的寿命。Motagamwala等[13]开发的PtSn/SiO2催化剂通过形成金属间PtSn纳米颗粒,利用Sn原子对Pt位点的空间隔离作用,显著抑制积碳生成和金属烧结,在保持99%丙烯选择性的同时实现优异稳定性。此外,Ryoo等[14]通过载体缺陷工程优化金属间化合物形成机制,选用具有硅羟基巢缺陷的介孔沸石为载体,利用缺陷位点的配位作用稳定稀土原子,使其在还原条件下迁移至Pt纳米颗粒形成金属间结构。这种电子调控策略通过稀土元素向Pt的电子转移削弱中间体吸附强度,从根本上抑制积碳路径。
相比之下,金属氧化物催化剂更为复杂,其活性位点构建需同时调控金属离子氧化态、配位环境和表面氧物种,以确保活性位点的高分散度和稳定性。Zhao等[15]设计了一种原位条件下形成ZnOx催化剂的方法,该方法解决了Zn基催化剂在PDH反应中易发生金属流失的问题,保证了活性位点的稳定。载体中的缺陷OH位点对于ZnOx物种的形成至关重要,在原位条件下构建的配位不饱和双核ZnOx簇成为了新的活性位点。与对照K−CrOx/Al2O3催化剂相比,该催化剂在600℃下裂解副产物更低,丙烯收率提高了约3倍。Chen等[16]构建的超薄氧化钛纳米片,如图1(c)、图1(d)[16],通过增加与氧空位(Ov)相邻的配位不饱和钛位点密度,促进了C—H键的活化。Ni@TiOx在约40%转化率下丙烯选择性约94%,丙烯产率15.6 mmol·gcat−1·h−1;550、575、600℃下,失活速率常数kd分别为0.007、0.018、0.073 h−1,显著优于类商业CrOx/Al2O3(600℃,0.32 h−1)。其利用金属−载体强相互作用构建的TiOx包覆Ni核壳结构,TiOx覆盖层隔离了金属Ni与气相烃类的直接接触,从而有助于抑制PDH过程中Ni纳米颗粒上积碳的形成。从微观上来看,界面Ov位点的存在使得外层氧化物和内层金属之间建立了强电子相互作用。这种界面处的电子相互作用进一步反映到了表面上,导致表面O位点失去电子。理论计算表明,与TiO2(−0.49 eV)相比,Ni@TiOx表面O位点上H的平均吸附强度(0.04 eV)降低,说明在Ni@TiOx上H的脱附更有利,印证了亚表面金属Ni和TiOx覆盖层之间的电子相互作用改变了表面Ti−O位点的状态从而优化了反应路径,这为氧化物催化剂设计提供了新思路。
综上,尽管新型PDH催化剂设计与构建已取得显著进展,但在高活性与选择性、高温稳定性与抗积碳能力、低成本与环境友好性、动态反应适应性等方面临着多重挑战。面向未来,通过基于密度泛函理论计算与机器学习算法的融合创新,构建计算平台联用原位表征的新范式,实现反应条件下活性位点动态行为的原子级解析与精准调控,推动催化剂从“实验室性能优化”向“工业场景适配”的跨越式升级[17]
PDH反应网络涉及目标产物丙烯生成的脱氢主反应、C—C键断裂生成小分子烃类的裂解副反应[1],以及丙烯或其他中间体进一步脱氢或聚合生成碳质沉积物的积碳副反应[5]。反应耦合是一种通过热力学、动力学协同机制,将多个独立反应整合于同一体系的策略,其核心在于利用不同反应间的能量互补或物质传递打破单一反应的固有局限。依据勒夏特列原理,通过将吸热的脱氢反应与放热的烯烃高值化(芳构化等)反应、烧氢反应相耦合,可原位拉动脱氢反应平衡向产物侧移动。此外,芳构化或者氢燃烧可为脱氢过程提供热量,提升能量利用效率。
通过将丙烷脱氢与丙烯芳构化进行反应耦合,在提升丙烷转化率的同时,实现丙烷到芳烃的一步制备。Wang等[18]采用原位固体核磁共振技术结合色谱−质谱方法,剖析了Ga/ZSM−5分子筛催化丙烷芳构化反应过程,在间歇与流动反应条件下观察到重要中间体环戊烯碳正离子的生成及转化过程。研究结果表明,丙烷在分子筛上脱氢形成初始烯烃物种(图2(a)、(b))[18],该过程反应速度较慢。初始烯烃进一步生成环戊烯碳正离子,在接下来的过程中,环戊烯碳正离子自身可以转化为芳烃产物,环戊烯碳正离子能够通过夺取丙烷分子上的氢负离子(hydride)而加速其脱氢过程,进而促进芳烃的生成。
通过对副产物H2选择性氧化,可以实现热力学平衡的突破及反应优化。Yan等[19]通过原子层沉积方法在Pt/Al2O3上生长In2O3多孔选择性烧氢膜,设计出一种氧气共进料条件下的高选择性纳米级脱氢−烧氢串联催化剂(图2(c))[19]。其中,Pt催化丙烷脱氢产生丙烯和氢,氢从Pt向Pt−In2O3界面直接扩散,在In2O3上发生选择性氧化而被消耗,推动反应进行,O2则快速与In2O3−x反应,有效避免了过度氧化等反应。此外,Wang等[20]报道了一种利用固体氧化物耦合PDH和选择性氢燃烧的丙烯生产工艺,并通过实验及密度泛函理论计算提出了氢溢流介导的3V/Al−FeVO4脱氢−烧氢耦合机制(图2(d))[20]。丙烷分子首先在3V/Al脱氢催化剂上活化生成丙烯和氢中间体,氢中间体溢流到毗邻FeVO4载氧体上与丙烯竞争吸附,实现厌氧条件下选择性氢燃烧,促进平衡正移,并有效避免了过度氧化副反应。同时,在纳米尺度上耦合吸放热反应,高效利用反应热,建立局部热平衡,减少高温区形成,缓解高温引起的催化剂烧结和失活。
因此,反应耦合通过热力学与动力学协同,将吸/放热反应与物质循环整合为动态网络,原位转化副产物以驱动主反应平衡移动,显著提升目标产物收率,突破单一反应局限,为解决传统低碳烷烃脱氢制烯烃体系的核心瓶颈提供了全新范式。然而,值得注意的是,该策略的工业化仍面临多重挑战:高温下活性位点失活与载体结构劣化制约长效运行,多尺度耦合机制尚未明晰,工艺放大后可能引发选择性偏移或局部热失衡。因此,未来研究需结合跨尺度模拟与原位表征揭示界面反应−传质−热力学耦合规律以期实现工业化利用。
传统PDH工艺(如Catofin和Oleflex)虽技术成熟,但面临能耗高和热力学平衡限制的双重挑战。反应生成的氢气需经冷却、压缩和分离系统处理,额外增加能耗;同时氢气在体系内累积会抑制丙烷转化率。为此,通过工艺集成与技术创新突破传质传热限制,成为提升能效与产品收率的关键方向。
科莱恩与鲁玛斯公司针对固定床脱氢工艺开发了高温发热材料(high−generation material, HGM)。该技术基于金属氧化物氧化还原循环机制,通过多金属复合体系的可逆氧化反应实现原位释热,优化了反应床层轴向与纵向温差。HGM在催化剂床层中周期性经历氧化(放热)与还原(吸热)过程,可降低反应器入口温度50~80℃,系统能耗成本与碳排放量分别减少30%~35%。KBR公司K−PROTM工艺采用无贵金属、无铬(Cr)的氧化物基催化剂,通过强化气固接触效率与传热性能,可减少50%以上的丙烷循环量,显著降低分离工段负荷。此外,热泵是一种利用高位能使热量从低位热源流向高位热源的装置,通过热泵技术回收和利用低位热能,重新用于工艺供热,从而降低能耗和碳排放。Lummus Catofin工艺在部分装置中引入吸收式热泵,回收反应器出口气体余热用于预热原料,整个系统能耗降低了约10%~15%,提升了经济效益[21]
化学链丙烷氧化脱氢作为一种新型PDH技术,利用载氧体(通常是金属氧化物)为中间介质将丙烷转化为丙烯和水。Chen等[22]利用化学链氧化脱氢(CL−ODH)将还原段(丙烷脱氢)和氧化段(空气再生)进行空间和时间维度的分离,搭建化学链循环反应过程(图3(a))。通过载氧体的氧化−还原循环,避免了丙烷和氧气直接接触,减少了过度氧化,将丙烯单程转化率提升至49%,实现93.5%的丙烯选择性。利用氧化段放热预热进料,系统能耗较传统工艺降低45%。Qin等[23]将丙烷脱氢与合成氨集成,利用脱氢吸热反应与合成氨放热反应的热量互补,构建能量循环网络。同时,通过副产物氢气的利用,增加了氨的产量,提高了整体经济效益,并减少了对环境的影响。在90万t/a丙烯和22万t/a氨的生产规模下,集成工艺的能耗可降低2.5%。
PDH工艺中,丙烷/丙烯分离一般采用深冷精馏技术,导致设备投资占比达35%~40%。该工段蒸汽耗量高,能耗占工艺总耗能50%以上,成为制约经济性的核心瓶颈。膜反应器技术通过选择性渗透膜实现气体原位分离,开创了反应−分离耦合新范式。Rawan等[24]采用管式或平板式结构将反应区与渗透区物理分隔(图3(b)),反应侧进行丙烷催化脱氢,渗透侧持续移除氢气打破热力学平衡,使丙烷转化率提升至理论热力学平衡转化率的1.4倍,且丙烯选择性大于98%,显著提升了丙烯收率。进一步,在管式膜反应器外部引入氧气,将吸热脱氢反应与放热氢气燃烧耦合,形成自供热系统。这种热集成设计既提高氢气传输速率促进丙烷转化,又实现反应器内部能量循环利用,系统能耗较传统工艺大幅度降低。此外,吸附分离与膜分离技术有望逐步替代深冷精馏,关键在于开发具有高选择性吸附剂和渗透速率的膜材料,其性能直接决定分离效率与能耗水平。
因此,多尺度工艺集成、工艺创新成为降低能耗和提升能量利用效率的核心路径。未来工艺系统集成与优化的发展需从材料设计、反应器创新、系统集成及基础理论突破等多维度协同推进,实现向“工艺系统驱动”的范式转变。
PDH技术作为丙烯工业生产的核心路径,近年来在催化剂创制、反应过程耦合与工艺集成优化等方面实现了突破性进展。面向未来技术瓶颈突破与高效低碳生产目标的双重需求,需围绕以下核心方向深化研究,构建从微观分子机制到宏观工艺优化的创新体系,驱动PDH产业向绿色低碳方向转型升级。
催化剂多尺度结构精准构建,是PDH反应性能调控的关键。亟需通过人工智能驱动的大数据分析与高效筛选技术[25],结合高通量智能实验平台[26],发展具有高原子利用率和廉价无毒的催化剂体系,实现高温苛刻条件下的长效稳定运行。
反应过程原位耦合,是突破热力学平衡约束的创新策略[27]。通过脱氢反应与选择性氢燃烧、丙烯原位转化、CO2共转化等过程的协同调控[28],构建热力学有利的反应网络。重点突破微界面传质/传热强化机制,建立多相反应体系动力学模型,优化反应器设计与操作参数,推动反应耦合技术从实验室向工业装置的跨越。
工艺系统集成与优化,是降耗增效的关键驱动力。将可再生能源(如绿氢、太阳能光催化、绿电驱动)与传统反应系统深度耦合,通过工艺热集成、余热梯级利用与碳捕集技术的系统优化,构建全生命周期碳排放智能监测体系,构建“零碳PDH”工业园区。耦合PDH与合成氨、甲醇生产等工艺,构建“PDH−绿氢−化学品”产业链,提升经济性。
PDH技术的绿色低碳转型需融合“催化剂创新、工艺耦合、系统集成”的多维度创新范式。未来,该领域需持续深化基础研究,加速技术迭代,构建产学研用全链条体系,实现PDH技术源头减排、过程强化与末端治理的协同增效,推动丙烯行业绿色低碳转型。
