Degassing heat treatment is the longest process in the production of cross-linked polyethylene (XLPE) cables, and reducing degassing time is an important way to improve cable production efficiency. Focused on the migration of residual by-products in XLPE insulating materials for high-voltage cables, we established a diffusion model of cross-linked by-products driven by concentration gradient. The concentration of by-products in the insulation of a 320 kV DC cable after degassing was measured and compared with the simulation results, and the effects of temperature and initial concentration of by-products on the degassing process were investigated. The results show that the simulation and measured results of the concentration distributions of methane and acetophenone in the 320 kV DC cable after degassing are essentially consistent, verifying the correctness of the model. Higher temperatures can accelerate the degassing process of by-products. Within the temperature range of 65-75℃, for every 5℃ increase in temperature, the degassing time for methane is shorten by approximately 30%, and the degassing time for acetophenone is shorten by approximately 72 h. Reducing the initial by-product concentration can also shorten the cable degassing time. It is an important way to reasonably regulate the initial concentration of by-products and degassing temperature for optimizing the cable degassing process and improving enterprise efficiency.

脱气热处理是交联聚乙烯电缆生产过程中耗时最长的工艺环节,减少脱气时间是提升电缆生产效率的重要途径。本文针对高压电缆用交联聚乙烯绝缘材料中残留副产物的迁移问题,建立了基于浓度梯度驱动的交联副产物扩散模型,通过实测320 kV直流电缆脱气后绝缘内的副产物浓度,将仿真与实验结果进行对比,并研究了温度和副产物初始浓度对脱气过程的影响。结果表明:针对320 kV直流电缆脱气后甲烷和苯乙酮两种副产物的浓度分布,仿真与实测结果基本一致,验证了模型的正确性;更高的温度可加快副产物的脱气过程,在65~75℃温度范围内,温度每提升5℃,甲烷脱气时间缩短约30%、苯乙酮脱气时间缩短约72 h;降低副产物初始浓度也可缩短电缆脱气时间。合理地调控副产物初始浓度和脱气温度是优化电缆脱气过程、提高企业效益的重要途径。

脱气热处理是交联聚乙烯电缆生产过程中耗时最长的工艺环节,减少脱气时间是提升电缆生产效率的重要途径。本文针对高压电缆用交联聚乙烯绝缘材料中残留副产物的迁移问题,建立了基于浓度梯度驱动的交联副产物扩散模型,通过实测320 kV直流电缆脱气后绝缘内的副产物浓度,将仿真与实验结果进行对比,并研究了温度和副产物初始浓度对脱气过程的影响。结果表明:针对320 kV直流电缆脱气后甲烷和苯乙酮两种副产物的浓度分布,仿真与实测结果基本一致,验证了模型的正确性;更高的温度可加快副产物的脱气过程,在65~75℃温度范围内,温度每提升5℃,甲烷脱气时间缩短约30%、苯乙酮脱气时间缩短约72 h;降低副产物初始浓度也可缩短电缆脱气时间。合理地调控副产物初始浓度和脱气温度是优化电缆脱气过程、提高企业效益的重要途径。

Degassing heat treatment is the longest process in the production of cross-linked polyethylene (XLPE) cables, and reducing degassing time is an important way to improve cable production efficiency. Focused on the migration of residual by-products in XLPE insulating materials for high-voltage cables, we established a diffusion model of cross-linked by-products driven by concentration gradient. The concentration of by-products in the insulation of a 320 kV DC cable after degassing was measured and compared with the simulation results, and the effects of temperature and initial concentration of by-products on the degassing process were investigated. The results show that the simulation and measured results of the concentration distributions of methane and acetophenone in the 320 kV DC cable after degassing are essentially consistent, verifying the correctness of the model. Higher temperatures can accelerate the degassing process of by-products. Within the temperature range of 65-75℃, for every 5℃ increase in temperature, the degassing time for methane is shorten by approximately 30%, and the degassing time for acetophenone is shorten by approximately 72 h. Reducing the initial by-product concentration can also shorten the cable degassing time. It is an important way to reasonably regulate the initial concentration of by-products and degassing temperature for optimizing the cable degassing process and improving enterprise efficiency.

近年来,经济的发展使得城市化进程不断深入,促使输配电设备向着占地面积小、造价水平低、安装检修方便等新方向发展[1-2]。电缆具有不影响市容、供电可靠等优势,在以城市为核心的大型电网建设中占有极为重要的地位。交联聚乙烯(cross-linked polyethylene,XLPE)具有优异的耐热性和电学性能,常用作高压电缆的绝缘材料。XLPE的交联方法以过氧化物化学交联法为主,过氧化二异丙苯(dicumyl peroxide,DCP)是常用的交联剂[3]。在过氧化物引发PE交联过程中,DCP分解生成活性极强的不稳定自由基,引发夺取氢并生成聚合物自由基的反应,除产生XLPE外,还会生成甲烷、枯基醇、苯乙酮以及α-甲基苯乙烯等多种交联副产物,这些副产物可能对电缆性能产生较大影响。甲烷的聚集和扩散可导致屏蔽层与护套间发生膨胀,使电缆终端压力增大,甚至可能发生爆炸[4]。苯乙酮和枯基醇等极性副产物则会影响交流电缆的介质损耗和直流电缆的电导率等电气性能,在电缆绝缘内形成空间电荷,造成电场畸变,进一步引发局部放电,导致绝缘老化[5]
电缆生产厂商常将电缆置于一定温度(如70℃)的环境中进行热处理,以达到去除各类交联副产物的目的,这一工艺流程被称为脱气。实践表明,相比其他电缆制造流程,电缆绝缘层脱气处理环节所耗时间在整个电缆生产周期中占比最大,达到50%~70%[6]。因此,对耗能又耗时的脱气处理工艺加以优化,对于提高电缆质量、提升厂商生产效率至关重要。此外,在脱气温度选取、脱气装置设计等工艺细节上,厂商往往只能通过经验做出判断和选择。这些都表明对电缆脱气进行系统性研究具有非常重要的现实意义。
目前国内外学术界对电缆绝缘脱气的研究主要集中于脱气对其微观结构和电气性能的影响等方面。在晶体结构研究领域,陈向荣等[7]通过构建XLPE晶体生长模型,分析了脱气处理过程中材料绝缘特性及其与微观结构变化的关联机理。针对高压直流海缆,REN H Y等[8]揭示了电缆绝缘脱气后径向存在的电场不均匀分布现象,并指出交联副产物的存在、交联度和结晶度的不均匀分布可能是造成这一现象的原因[8]。徐庆文等[9]研究表明,XLPE内部气孔和副产物的浓度共同影响着材料的电树引发和生长特性,更少的气孔以及适宜的苯乙酮浓度可抑制电树引发与生长[9]
国内外亦有学者依据菲克第二定律,建立电缆副产物脱气的数学模型,阐述了副产物浓度变化的机理,并对脱气一段时间后的副产物浓度进行预测[10-11],但其着眼于电缆所含副产物总浓度的下降,不能展现脱气时副产物在绝缘中的具体分布变化过程。
本研究以菲克定律为理论基础,建立浓度梯度驱动的电缆绝缘副产物脱气模型,研究不同条件下副产物的扩散规律,然后将该模型与工厂实际脱气过程结合,明确脱气温度和副产物初始浓度对脱气过程的影响规律,以期为电缆脱气工艺优化提供重要参考,从而提高电缆产品质量和生产效率,保证电缆的可靠运行。
试验所用样品取自DC-HYJQ41-F型320 kV直流电缆(简称320 kV直流电缆),电缆直接取自工厂,结构完整,包括铜芯、内屏蔽层、XLPE绝缘层、外屏蔽层,如图1所示。电缆截面直径约为122 mm,铜芯导体截面积约为2 500 mm2。将电缆截为长度约为200 mm的若干小段,除保留一份作为未脱气电缆段进行对比研究外,其余均置于恒温烘箱中进行70℃脱气热处理,脱气处理时间分别为72、168、240 h。脱气热处理结束后,将电缆段取出并置于室温环境中冷却。自内屏蔽层外侧起,对电缆绝缘每隔5 mm取1个点,共取5个点,自内向外分别标记为1#~5#,使用切片机沿轴向取样后即刻进行测试。
实验仪器为ThermoFisher Scientific公司生产的显微红外光谱仪,型号为Nicolet iN10。实验采用透射模式,对经不同脱气时间电缆绝缘制成的XLPE薄片试样进行红外光谱扫描,记录不同试样的红外光谱图并进行分析。
交联副产物种类多样,其中甲烷与水容易脱出,而苯乙酮和枯基醇则是主要的残留副产物。苯乙酮在1 690 cm-1处存在特征峰,枯基醇在3 370 cm-1处存在特征峰。作为XLPE主链骨架的亚甲基的吸收峰位于2 020 cm-1处,其吸光度不受脱气的影响,故可以作为标准峰。以标准峰的峰高变化比例作为基准,可以排除试样厚度、环境湿度以及操作等产生的系统误差。红外光谱测试依据的Lambert-Beer定理,如式(1)所示。

针对同一次测试结果,副产物特征峰吸光度与主链亚甲基吸光度的比值,即可代表试样内部副产物的相对浓度,计算公式如式(2)所示。其中吸光系数、吸收层厚度和亚甲基浓度均为常数,副产物的相对浓度ni与其摩尔浓度mi成正比。

式(2)中:Ai为某种副产物吸光度;A0为主链亚甲基吸光度;Ki为该种副产物的摩尔吸光系数;K0为主链亚甲基的摩尔吸光系数;mi为该种副产物的摩尔浓度,mol/L;m0为主链亚甲基的摩尔浓度,mol/L;ni为副产物的相对浓度。
将完全脱气的XLPE试样浸入纯净的苯乙酮或枯基醇中,通过控制浸渍时间制备含不同浓度副产物的XLPE试样。通过测量浸渍副产物前后XLPE试样的质量,可计算获得副产物的质量分数,而通过傅里叶红外光谱图则可获得副产物的相对浓度,由此可拟合得到XLPE中副产物质量分数和相对浓度的函数关系。根据文献[12]可知,副产物的质量分数wi与相对浓度ni成正比,如式(3)所示,则副产物在交联聚乙烯中的浓度Ci可表示为式(4)。

按1.1节所述方法切片后,使用裁具在样片中部裁取圆饼状试样,称量记录其质量为m,之后迅速置于密封良好的容积为100 mL的针管内。针管头部使用硅橡胶塞密封,活塞处涂有适量的硅脂,保证针管中气体不泄漏的同时,活塞能顺利滑动,如图2所示。将针管置于烘箱内加热60 min后取出,固体绝缘中残留的甲烷几乎可以忽略不计,可认为电缆切片试样中剩余的甲烷已全部逸散在针管中[13]
使用型号为中分2 000的气相色谱仪进行气体测试,用容量为1 mL的小型取样器,扎入针管端部的硅橡胶后抽取气体,取样完成后注入色谱仪通道测试气体成分。气相色谱分析依据GB/T 17623—2017进行,试样中甲烷的质量浓度可由式(5)~(7)来计算。

对不同脱气时间处理的电缆段进行红外光谱和气相色谱测试,其中未脱气电缆的部分测试原始曲线如图3图4所示。
将各试样的原始测试数据代入式(2)~(7)进行计算,获得副产物的浓度分布,结果如图5所示,其中横坐标表示绝缘距内屏蔽层的距离。从图5可以看到,电缆绝缘中的初始甲烷、苯乙酮呈现出中间绝缘浓度高、内外两侧绝缘浓度低的分布,而枯基醇呈现出内部绝缘浓度高、外部绝缘浓度低的分布。各电缆绝缘试样的各种副产物浓度均随着脱气时间的增加而逐渐降低。其中,甲烷浓度始终呈现中间绝缘浓度高、内外两侧绝缘浓度低的分布状态,脱气168 h使电缆绝缘各处的甲烷浓度降至50 mg/kg以下,脱气240 h降至25 mg/kg以下。苯乙酮的分布由初始的中间绝缘浓度高、内外两侧绝缘浓度低的分布逐步转变为内部绝缘浓度高,自内向外逐渐降低的分布。脱气168 h后,中间绝缘到外侧绝缘的苯乙酮浓度已大幅度下降,而内侧绝缘的苯乙酮浓度变化很小。枯基醇的分布始终呈现内部绝缘浓度高、自内向外逐渐降低的特点,且内侧绝缘的枯基醇浓度随着脱气时间的增加逐渐降低。经过240 h的脱气后,电缆绝缘中整体的枯基醇浓度略有降低。
电缆线芯挤出后在交联管道内被高压氮气加热,DCP受热分解引发聚乙烯的交联反应。交联反应产生的副产物种类与反应温度有关,在较低的反应温度下,交联副产物主要是枯基醇,而部分枯基醇可能进一步分解成水和α-甲基苯乙烯(即图6中的路径A);随着反应温度的升高,交联反应产生苯乙酮和甲烷(即图6中的路径B)的比例逐渐升高[15]。由于绝缘层导热性能较差,绝缘温度呈现从外向内逐渐降低的梯度分布[16],使得温度较高的外侧绝缘中交联反应产生的苯乙酮浓度更高,而越靠内侧的绝缘温度越低,交联反应产生的枯基醇浓度越高。同时由于交联过程中绝缘层的温度很高,交联副产物还会发生剧烈的扩散现象,而绞合的电缆导体间存在空隙,绝缘中的交联副产物除通过绝缘屏蔽向外扩散到交联管道外,还可以通过导体屏蔽向导体方向扩散,使得未脱气电缆绝缘中的甲烷、苯乙酮浓度径向分布最终呈现出图5(a)5(b)中所示的中间高、内外侧低的结果,而枯基醇浓度的径向分布则呈现出图5(c)中所示的内侧高、外侧低的结果。
(1)理论基础
根据菲克第二定律,在微观结构不发生变化的前提下,稀物质在各向同性介质中的传递扩散是自高浓度向低浓度进行,物质浓度对时间的偏导数与其拉普拉斯算子成正比,具体见式(8)[17]。交联副产物的扩散应当符合这一扩散规律[7,15,18-19]

扩散系数D是与温度相关的函数,二者的关系符合阿伦尼乌斯方程[15,17-19],如式(9)所示。3种主要副产物在交联聚乙烯中的扩散系数可在片状绝缘试样脱气过程中通过分离变量法求得,由已知的部分温度下各种副产物的扩散系数可推算出不同温度下的扩散系数[15,19],结果见图7表1

(2)仿真模型
使用COMSOL Multiphysics有限元仿真软件建立电缆脱气的二维平面模型,以苯乙酮的扩散为例,如图8所示。最外侧绝缘中的苯乙酮通过绝缘屏蔽向空气中扩散,内侧绝缘中的苯乙酮由高浓度区域向低浓度区域扩散。由于电缆导体为绞合型铜芯,存在空隙,导体屏蔽中的苯乙酮可以向内沿着导体方向继续扩散。
(3)仿真所作假设与条件设置
仿真作如下假设:电缆绝缘是均匀的各向同性材料;理论上电缆模型可视为同心圆柱结构;副产物只在径向上进行扩散,不计其在电缆轴向的差异;电缆处于通风良好的环境中;电缆绝缘各处温度相同。
副产物的初始浓度根据前述未脱气电缆的测试结果设置:对未脱气电缆的副产物测试结果使用Origin Pro软件进行函数拟合,以此作为副产物初始浓度分布,并输入仿真模型。未脱气的320 kV电缆绝缘副产物浓度分布的测试结果显示,甲烷和苯乙酮呈现出中部绝缘浓度高、内外侧绝缘浓度低的分布,可对其进行二次函数拟合;枯基醇呈现出内部浓度高、自内向外浓度逐渐降低的分布,可对其进行线性函数拟合,具体拟合结果如图9所示。各函数的拟合优度均大于0.9,拟合效果较好。
设置电缆与空气接触的外边界副产物浓度为0,绝缘中副产物的扩散满足菲克定律,其扩散系数如表1所示。由于本模型为二维平面模型,在整个模型中直接采用自由三角形进行网格划分。
图10为320 kV电缆脱气后副产物浓度分布实测与仿真结果图。从图10可以看出,甲烷、苯乙酮两种副产物的仿真和实测结果基本一致,验证了基于菲克第二定律建立模型仿真两种副产物扩散过程的正确性。枯基醇的仿真和实验结果差异较大。这可能意味着枯基醇的扩散过程并不适合用仅与温度相关的扩散系数作简单解释。A EINSTEIN将粒子的运动视为一个随机行走的过程,导出了与位置、时间相关的扩散方程,其形式与菲克第二定律一致,其中扩散系数D不仅与温度相关,亦受粒子的质量、黏滞系数的影响[20]。对方程中的扩散系数进行修正,可能可以更好地解释枯基醇的扩散。
电缆绝缘脱气过程的影响因素有:副产物初始浓度、电缆结构尺寸、扩散系数等。其中扩散系数与副产物的种类和脱气温度有关[11]。脱气前副产物的初始浓度分布与副产物的生成、副产物在硫化管道中的扩散相关,初始浓度受交联剂、抗氧剂等各类化学添加剂的种类、用量[6]以及硫化过程中各类工艺参数[15]的综合影响。电缆生产厂商一般依据经验,选择70℃作为脱气温度,允许有±5℃的偏差,即脱气温度范围为65~75℃。本文选取脱气温度与副产物初始浓度分布为变量,仿真研究其对电缆绝缘脱气过程的影响。考虑到枯基醇仿真与实测结果的差异,仅对甲烷和苯乙酮两种副产物进行分析。
经验表明,电缆附件的气压应以不超过0.1 MPa为宜。以此为据,室温下,交联聚乙烯中的甲烷浓度应低于50 mg/kg;90℃下,甲烷浓度应低于30 mg/kg[4]图11为不同脱气温度下脱气72 h、168 h后电缆绝缘中甲烷残余浓度分布的模型仿真结果。
图11可以看出,在相同的脱气时间下,脱气温度越高,甲烷的脱气速度越快。脱气72 h时,不同脱气温度电缆绝缘中甲烷浓度均大于50 mg/kg。脱气168 h后,75℃脱气电缆绝缘中的甲烷浓度已降低至30 mg/kg以下,70℃脱气电缆绝缘中的甲烷浓度已降低至50 mg/kg以下,而65℃脱气电缆绝缘中的甲烷浓度仍高于50 mg/kg。
脱气温度的选取需要综合考虑能耗与生产效率,以实现最优的经济效益。脱气过程需要使大长度电缆长期保持高温状态,巨大的能耗无疑是生产成本的重要组成部分。更低的脱气温度是降低加热功率的重要措施,但也会延长脱气时间,一般不为厂商所接受。
图12对比了不同温度下甲烷脱气时间(分别以浓度为50 mg/kg、30 mg/kg为脱气终点)的差异。从图12可以看到,采用更低的脱气温度延长了脱气时间。当脱气终点为50 mg/kg时,若将脱气温度自70℃降低至65℃,脱气时间将延长63 h,相对增加45%;当脱气终点为30 mg/kg时,若将脱气温度自70℃降低至65℃,达到30 mg/kg的甲烷脱气时间为307 h,相对70℃脱气时间增加91 h,相对增加29%;脱气温度自65℃降低至60℃,脱气时间将延长136 h,相对增加44%。与之相对,更高的脱气温度可以缩短脱气时间,若将脱气温度自65℃升高至70℃,达到30 mg/kg的甲烷脱气时间为216 h,相对65℃脱气时间缩短91 h,相对减少29%;脱气温度自70℃升高至75℃,仅需148 h即可使绝缘各位置的甲烷浓度控制在30 mg/kg以下,用时缩短68 h,相对减少31%。然而,由于大长度电缆多采用多圈层盘绕堆叠方式进行脱气,更高的脱气温度会带来更高的能耗以及可能的电缆质量隐患,需要谨慎考虑选用。
总之,综合考虑能耗成本与生产效率,电缆绝缘的脱气温度适合控制在65~75℃范围内。
更改生产工艺及绝缘料类型等会使副产物的初始浓度发生变化[15-16]。不过,不同类型电缆的副产物初始浓度虽然在数值上存在差异,但其分布均呈现相同的函数形式。本研究中的320 kV直流电缆使用的是DCP含量较低的绝缘料,其副产物含量较少。除了这种电缆,本研究还对另外一种使用不同绝缘料的220 kV电缆进行了副产物的浓度测试,结果表明该类电缆副产物浓度相对较高,副产物浓度分布符合与320 kV直流电缆类似的二次函数分布。这说明可以将图5(a)中未脱气电缆甲烷初始浓度拟合函数在纵坐标方向进行平移,获得一组二次函数ynn=1,2,3),以此表示不同的副产物初始浓度,如式(10)~(12)所示,其中式(12)为320 kV直流电缆段实测初始甲烷浓度分布的拟合函数。

式(10)~(12)中:yn为甲烷浓度;x为绝缘位置,即径向某点距内屏蔽层的距离。
脱气温度设置为70℃,不同初始甲烷浓度的电缆绝缘脱气0 h、264 h的结果对比见图13。将y3向纵轴正方向平移得到函数y1y2,代表副产物初始浓度更高的电缆。仿真结果显示,脱气264 h后,各电缆绝缘中的甲烷浓度均大幅度降低。
图13可知,随着初始浓度的增加,完成脱气所需的时间逐渐延长,初始浓度为y3的电缆绝缘脱气264 h后可以满足30 mg/kg的脱气标准,而初始浓度为y2的电缆绝缘脱气264 h可以满足50 mg/kg的脱气标准,初始浓度为y1的电缆绝缘脱气264 h后浓度仍明显大于50 mg/kg。
与甲烷的仿真过程相似,设置脱气温度分别为65、70、75℃,绘制电缆脱气72、168、240 h时电缆绝缘中苯乙酮的浓度分布情况,结果如图14所示。
图14可以看出,脱气时间越长、脱气温度越高,剩余苯乙酮浓度越低。脱气168 h后,除脱气温度为65℃的电缆绝缘外,其余电缆绝缘的苯乙酮分布均由中间高、内外两侧低的初始分布转变为内部高、外部低的分布状态。温度为65℃、脱气240 h的电缆绝缘与温度为70℃、脱气168 h的电缆绝缘中苯乙酮浓度分布基本一致;温度为70℃、脱气240 h的电缆绝缘与温度为75℃、脱气168 h的电缆绝缘中苯乙酮浓度分布相近,温度每提升5℃,苯乙酮脱气用时等效缩短约72 h。
与甲烷的分布相同,苯乙酮的初始浓度分布也呈现类二次函数的形式,可采用相同的分析方法,将苯乙酮初始浓度分布的拟合函数沿纵坐标方向平移得到不同初始苯乙酮浓度分布的拟合函数,如式(13)~(15)所示,以探究不同初始苯乙酮浓度对脱气过程的影响,其中式(15)为320 kV直流电缆段实测初始苯乙酮浓度分布的拟合函数。

式(13)~(15)中:zi为苯乙酮浓度;x为绝缘位置,即径向某点到内屏蔽层的距离。
脱气温度设置为70℃,不同初始苯乙酮浓度的电缆脱气0、240 h的结果对比见图15。从图15可以看到,脱气240 h后各电缆中苯乙酮浓度均大幅度降低,但3种电缆的苯乙酮浓度分布差异较大。脱气240 h后,初始浓度z1z2对应的电缆绝缘中苯乙酮浓度仍然较高,其分布也呈现与初始状态类似的二次函数形式。初始浓度z3对应的电缆绝缘中苯乙酮浓度则呈现出由内向外逐渐降低的分布。
基于上述研究结果,一方面,可以考虑通过使用新型交联辅助料[6,21]、降低交联剂用量等措施[22-23],从源头上减少副产物的生成;另一方面,调整硫化管道温度,促进以甲烷为代表的副产物的扩散[15],使硫化完成后残留在绝缘中的副产物含量减少,由此减少脱气时间,提升电缆的生产效率。
本研究以菲克第二定律为基础,建立了交联副产物在高压电缆绝缘中的扩散模型,并通过320 kV XLPE绝缘电缆70℃脱气后副产物的实验测试结果验证了仿真模型的正确性。在此基础上研究了脱气温度和副产物初始浓度对脱气过程的影响,得到以下结论:
(1)70℃脱气72、168、240 h后,电缆中剩余的甲烷和苯乙酮两种副产物浓度的实验和仿真结果较为一致,而枯基醇浓度的实验与仿真结果存在差异,说明菲克定律更适用于解释副产物甲烷与苯乙酮的扩散。
(2)脱气温度越高,副产物扩散越快。在65~75℃的温度范围内,温度每提升5℃,将使甲烷脱气用时相对缩短约30%、苯乙酮脱气用时等效缩短约72 h。
(3)副产物初始含量越低,脱气过程耗时越短,降低副产物初始含量是提升电缆生产效率的重要途径。
