A aluminum thin-walled cylinder was used to replace the cable to finish the actual setting process of terminal. The interface pressure between the 110 kV prefabricated cable terminal and the stress cone was measured by the electrical measurement method and elastic mechanics theory. By finite element simulation analysis and comparing the calculating result and test result, a reasonable finite element simulation analysis model was established and the terminal setting process was simulated. Several analysis models with different interference were established to study the influence of interference, silicone rubber material parameter, and spring compression on the interface pressure. The results show that the maximum interface pressure is located in the middle of the maximum radius of stress cone. The interface pressure is proportional to the spring compression before the spring compressing to 90 mm, and the interface pressure changes little during the process of the spring compressing from 90 mm to 85 mm. The interfacial pressure is affected by the interference and the cross-sectional area of cable, and it is greatly affected by the elastic modulus of stress cone, and less affected by the elastic modulus of cross-linked polyethylene (XLPE) insulation.

采用铝质薄壁圆筒代替电缆完成终端的实际套装过程,通过电测法及弹性力学理论测试分析110 kV预制式电缆终端与应力锥之间的界面压力;通过有限元仿真分析及计算结果与试验结果的比较,得到合理的有限元仿真分析模型并模拟终端套装过程;建立多个不同过盈量的分析模型,研究过盈量、硅橡胶材料参数和弹簧压缩量对界面压力的影响。结果表明:界面压力最大值出现在应力锥最大半径中间位置;在弹簧压缩至90 mm之前,界面压力与弹簧压缩量具有明显的正比关系,在弹簧从90 mm压缩至85 mm过程中,界面压力的变化很小。界面压力受过盈量和电缆截面面积的综合影响,受应力锥弹性模量影响较大而与交联聚乙烯(XLPE)绝缘层的弹性模量基本无关。

采用铝质薄壁圆筒代替电缆完成终端的实际套装过程,通过电测法及弹性力学理论测试分析110 kV预制式电缆终端与应力锥之间的界面压力;通过有限元仿真分析及计算结果与试验结果的比较,得到合理的有限元仿真分析模型并模拟终端套装过程;建立多个不同过盈量的分析模型,研究过盈量、硅橡胶材料参数和弹簧压缩量对界面压力的影响。结果表明:界面压力最大值出现在应力锥最大半径中间位置;在弹簧压缩至90 mm之前,界面压力与弹簧压缩量具有明显的正比关系,在弹簧从90 mm压缩至85 mm过程中,界面压力的变化很小。界面压力受过盈量和电缆截面面积的综合影响,受应力锥弹性模量影响较大而与交联聚乙烯(XLPE)绝缘层的弹性模量基本无关。

A aluminum thin-walled cylinder was used to replace the cable to finish the actual setting process of terminal. The interface pressure between the 110 kV prefabricated cable terminal and the stress cone was measured by the electrical measurement method and elastic mechanics theory. By finite element simulation analysis and comparing the calculating result and test result, a reasonable finite element simulation analysis model was established and the terminal setting process was simulated. Several analysis models with different interference were established to study the influence of interference, silicone rubber material parameter, and spring compression on the interface pressure. The results show that the maximum interface pressure is located in the middle of the maximum radius of stress cone. The interface pressure is proportional to the spring compression before the spring compressing to 90 mm, and the interface pressure changes little during the process of the spring compressing from 90 mm to 85 mm. The interfacial pressure is affected by the interference and the cross-sectional area of cable, and it is greatly affected by the elastic modulus of stress cone, and less affected by the elastic modulus of cross-linked polyethylene (XLPE) insulation.

电能的传输主要通过架空线和电缆,而电缆系统的关键是电缆终端。由于电缆终端本身结构、制作、连接及运行条件的复杂性,容易发生故障,是电力电缆系统安全运行的薄弱环节。高压电缆终端一旦发生故障,将会造成大面积的停电事故,造成很大的经济损失。运行经验表明,界面压力和电缆终端的电气性能密切相关,过小或过大的界面压力都会对电缆终端的电气性能造成负面影响。在户外终端中通过增强绝缘外部套件、使用弹簧装置对应力锥及内部环氧增强件进行施压,可以增强应力锥与电缆之间的界面压力[1-5]
目前,已有的标准缺少对电缆终端界面压力相关的规定与指导,应力锥为变厚度环状结构,终端装配完成后,应力锥上的点将受到径向、环向、轴向应力的作用,现有的理论无法进行较为准确地计算分析,所以终端应力锥相关界面压力测试方法的研究较少,主要是现场测量法和有限元分析法。受安装工艺精度限制,应力锥会有不同程度的覆盖电缆半导电层过多或不足的情况,即应力锥安装错位现象,这种现象更是无法建立理论模型,而界面压力的现场测试操作困难且会破坏电缆的结构连续性[6-10]
本研究以110 kV预制式电缆终端为研究对象,用与电缆外径相同的铝质薄壁圆筒代替电缆完成终端的实际套装过程,通过电测法得到套装前后终端的结构及应变参数,并依据弹性力学理论得到电缆本体与应力锥之间的界面压力;建立多分析步骤的有限元分析模型模拟终端完整的套装过程,通过有限元计算结果与试验结果的比较,验证有限元分析模型及模拟实际套装过程的合理有效性。在此基础上,建立多个有限元分析模型,研究硅橡胶材料参数、过盈量、弹簧压缩量对界面压力的影响。
以110 kV预制式电缆终端为研究对象,借鉴张东升等[9]用薄壁铝筒代替电缆并在其内部粘贴电阻应变片测试电缆接头界面压力的方法,设定应力锥与铝筒间的过盈量为3 mm,测得铝筒内壁应变,再依据弹性力学理论,可得到铝筒外壁所受外压与铝筒内壁周向应变的关系如式(1)所示。

110 kV预制式电缆终端整体结构如图1所示。电缆终端界面压力一部分来自应力锥与电缆间的过盈配合,一部分来自环氧套管与锥托组件中受压弹簧的共同挤压。参与界面压力测量试验的零部件包括代替电缆的铝筒、应力锥、止动套、环氧套管及锥托组件。
在铝筒内壁沿周向粘贴箔式电阻应变片。考虑到最大电场强度出现在应力锥绝缘部分、电缆绝缘层、硅橡胶三相交界处,因此在此位置周围贴片,位置及编号如图2所示。同一深度处对称贴片以消除因壁厚不均、偏心造成的误差。
试验时,首先在铝筒外壁涂抹绝缘硅脂润滑,然后利用套接工装对应力锥的上端面施加轴向压力使其缓慢套入铝筒的正确位置,用DH3818Y型静态应变测试仪、箔式电阻应变片及其导线与计算机连接并以1 Hz的采样频率采集数据。数据稳定后按应力锥的装配要求将铝筒和应力锥的装配体装入环氧套管,最后安装锥托组件。锥托组件由6个等长的弹簧组成,弹簧原始长度为125 mm,压缩至105 mm时作为第1种工况记录应变数据,其后每压缩5 mm记录1次试验数据,直至压缩到各通道界面压力基本不变时,试验测量完毕,关闭应变测试仪并卸载、再加载,重复上述试验步骤,共进行3次完整套装试验。将3次试验测得的应变数据取平均值,通过式(1)即可得到界面压力。
弹簧压缩至105~85 mm时各通道的界面压力如表1所示,在过盈配合且无弹簧轴向压力时各通道的界面压力如表2所示。从表1表2中可以看出,各种工况下铝筒与应力锥过盈配合产生的界面压力约为最终界面压力的1/10。
图3为各通道界面压力与弹簧压缩量的关系,图4为各压缩量下界面压力与通道的关系。
分析表2图34可知,铝筒与应力锥过盈配合产生的界面压力较小,界面压力主要来自于锥托组件对应力锥施加的轴向压力,随着弹簧压缩量的增大,各通道的界面压力均随之增大;在弹簧从105 mm压缩至90 mm的过程中,各通道界面压力增大较明显,在弹簧从90 mm压缩至85 mm的过程中,各通道的界面压力基本不变,因此停止继续增大弹簧压缩量。分析认为,这与硅橡胶材料的性能有关,硅橡胶材料的泊松比约为0.5,为不可压缩材料,当硅橡胶应力锥被挤压至充满环氧套筒、锥托和铝筒构成的封闭空间后不再产生抱紧力,因此通过增加弹簧压缩量提高界面压力存在上限;界面压力与应力锥的厚度成正比,在各种工况下通道2的界面压力都最大。研究表明[11-13]应力锥最大电场强度出现在应力锥绝缘部分与电缆绝缘层交界点,即通道2位置附近,因此可以认为界面压力与界面电气强度成正相关。
110 kV电缆终端的应力锥需要过盈安装于电缆本体上,加上环氧套筒的挤压作用,使应力锥与电缆本体间的界面压力达到安全值,装配完成后,应力锥上各点都将处于三向应力状态。考虑到终端结构的对称性,有限元分析采用轴对称模型。考虑到应力锥的半导电硅橡胶和绝缘硅橡胶的材料参数相差很小,因此按一种材料建模。锥托组件与其他零件接触的部位只有锥托,因此将锥托组件的弹簧、导杆、压板等简化为锥托模型,锥托组件的弹簧力转换为施加在锥托垂直于轴线平面上的压力。
应力锥和铝筒之间的有限元分析可以采取过盈配合分析方法和模拟实际装配过程的仿真分析方法,本研究对这两种分析方法进行研究。按传统过盈配合方法进行有限元分析,在过盈配合的两个零件之间建立接触,按照过盈配合理论进行迭代 计算。通过分析发现,装配前后的轴向长度保持 400 mm不变,界面压力从界面压力最大处向两侧递减分布(如图5所示),整体结构的最大界面压力为0.464 0 MPa,出现在通道2和通道3之间的位置。模拟实际装配过程的有限元仿真方法,在零件接触面间建立接触关系,初始轴向位置相互错开,通过对应力锥分步施加轴向位移实现套装过程的模拟。由于应力锥材料的弹性模量较小,直接在一个端面施加大的轴向位移会造成变形过大、模型收敛困难,因此需要通过多个分析步骤逐步完成。过盈配合模型的轴向长度不变,而模拟装配模型的轴向长度由原来的400 mm变为398 mm。
比较两种分析方法得到的界面压力,可以发现两种方法得到界面压力的分布与大小基本一致。过盈配合分析得到的界面压力为0.125 3~0.464 0 MPa,模拟套装过程得到的界面压力为0.134 5~0.472 9 MPa,而试验中最大的界面压力为0.476 5 MPa,模拟套装过程得到的界面压力更加贴近试验结果,但两种方法得到的界面压力差距不大,考虑到界面压力主要来自于锥托组件对应力锥施加的轴向压力,且模拟实际装配过程在有限元分析时容易出现不收敛的情况,计算成本较大,因此对终端整体仿真分析时,应力锥和铝筒之间采用过盈配合。
用装配后的应力锥和铝筒与环氧套筒进行组装配合,在应力锥与铝筒间、应力锥与环氧套管间、应力锥与锥托组件间以及应力锥与止动套间建立接触关系;出线电极与环氧套管间、止动套与出线电极间无分离和相对位移,因此设置为绑定约束。各部件的材料参数如表3所示。
各试验工况下,有限元仿真结果的界面压力提取位置与试验电阻应变片位置一一对应,有限元计算结果如表4所示。
对比表4表1数据可知,有限元分析与试验结果的误差基本在7%以下,有3个数据的误差大于7%,其中最大误差出现在弹簧压缩至85 mm时通道2的界面压力,误差为11.5%,最小误差出现在弹簧压缩至90 mm时通道3的界面压力,误差为1.34%。
图6为各工况下通道的界面压力分布。从图6可以看出,在弹簧从105 mm压缩至90 mm的过程中,所有通道的界面压力都逐渐增大,在弹簧从 90 mm压缩至85 mm的过程中,界面压力不再变化,与试验结果一致。
电缆的工作温度是变化的,最高可达70°左右,而其XLPE绝缘层的弹性模量会随环境温度而变化。110 kV电缆有多种型号,不同型号对应不同的电缆截面尺寸及不同的应力锥内径,从而对应着不同的过盈量[14-16]。在建立合理有限元模型的基础上,对XLPE弹性模量、电缆截面、应力锥引起的过盈量对应力锥界面压力的影响进行有限元仿真分析[17-19]
分别建立不同过盈量和不同终端截面面积的多个有限元仿真模型,对界面压力进行研究,具体工况如表5所示,其中XLPE绝缘层的弹性模量为150 MPa,硅橡胶的弹性模量为1.2 MPa,其他参数与表3相同。在弹簧压缩至85 mm的条件下,通过有限元仿真分析得到不同过盈量和不同终端截面面积的最大界面压力如图7所示。
图7可知,当过盈量为2.5~4.5 mm时,界面压力随着过盈量的增大而增大。分析认为仅增大过盈量会造成应力锥形变增大,使得在环氧套筒、锥托作用下,应力锥与电缆本体间产生更大的抱紧力,从而形成更大的界面压力。
在弹簧压缩85 mm的条件下,对硅橡胶和XPLE绝缘层在不同弹性模量下建立模型并研究界面压力的变化,具体工况如表6所示,其中过盈量为3 mm,电缆终端截面面积为1 600 mm2,其他参数与表3相同。通过有限元仿真分析得到各工况下的最大界面压力如图89所示。
图89可以看出,在其他参数不变的条件下,硅橡胶的弹性模量为1.0~1.8 MPa时,界面压力随硅橡胶材料弹性模量的增大而增大;XLPE绝缘层的弹性模量为110~170 MPa时,界面压力变化很小。分析认为,由于XLPE绝缘层的弹性模量远大于硅橡胶的弹性模量,因此可以通过提高应力锥弹性模量的方法来提高界面压力。
(1)基于弹性力学理论和试验,研究和建立了用于有限元仿真分析的合理有效模型,得到电缆终端的界面压力及其分布情况,发现电缆与应力锥过盈配合产生的界面压力仅占最终界面压力的1/10,终端界面压力主要来源于环氧套筒与锥托对应力锥的作用。
(2)界面压力随弹簧压缩量的增大而增大,但当弹簧压缩至85~90 mm时,界面压力的变化较小。界面压力随应力锥厚度增大呈现出增大的趋势,最大值出现在应力锥厚度最大处。
(3)在一定范围内界面压力与过盈量和应力锥弹性模量呈正相关,而终端截面对界面压力的影响并无明显规律,正常工作下XLPE电缆弹性模量的改变对界面压力几乎无影响。
