The setting of boundary conditions is a key factor that affects the accuracy of stress calculation for basin insulator. In this paper, an axisymmetric model of basin insulator for miniaturized 252 kV GIS was established. The Mooney-Rivlin function model of rubber sealing ring was introduced to simulate and calculate the stress of basin insulator under different constraint boundary conditions by finite element analysis software, and the result was compared with the measured value of hydraulic test. The results show that the boundary condition using the friction contact is consistent with the engineering practice, which is suitable for the setting of stress simulation boundary condition for basin insulator. The research results can provide reference for the miniaturization and lightweight design of basin insulator of other voltage levels.

边界条件设置是影响盆式绝缘子应力计算结果准确性的关键因素。本研究建立了252 kV小型化GIS用盆式绝缘子轴对称模型,并引入橡胶密封圈Mooney-Rivlin函数模型,通过有限元分析软件对不同约束边界条件下盆式绝缘子进行应力仿真计算,并与水压试验实测值进行对比分析。结果表明:采用摩擦接触的边界条件与工程实际相符,适用于盆式绝缘子的应力仿真边界条件设置,研究结果可对其他电压等级盆式绝缘子的小型化、轻量化设计提供参考。

边界条件设置是影响盆式绝缘子应力计算结果准确性的关键因素。本研究建立了252 kV小型化GIS用盆式绝缘子轴对称模型,并引入橡胶密封圈Mooney-Rivlin函数模型,通过有限元分析软件对不同约束边界条件下盆式绝缘子进行应力仿真计算,并与水压试验实测值进行对比分析。结果表明:采用摩擦接触的边界条件与工程实际相符,适用于盆式绝缘子的应力仿真边界条件设置,研究结果可对其他电压等级盆式绝缘子的小型化、轻量化设计提供参考。

The setting of boundary conditions is a key factor that affects the accuracy of stress calculation for basin insulator. In this paper, an axisymmetric model of basin insulator for miniaturized 252 kV GIS was established. The Mooney-Rivlin function model of rubber sealing ring was introduced to simulate and calculate the stress of basin insulator under different constraint boundary conditions by finite element analysis software, and the result was compared with the measured value of hydraulic test. The results show that the boundary condition using the friction contact is consistent with the engineering practice, which is suitable for the setting of stress simulation boundary condition for basin insulator. The research results can provide reference for the miniaturization and lightweight design of basin insulator of other voltage levels.

随着城市化进程的加快,城市核心区用电紧张和负荷中心区变电站选址困难的矛盾日益突显,紧凑型、小型化、轻量化和高可靠性的气体绝缘全封闭组合电器(gas insulated substation,GIS)已成为一种发展趋势[1-3]。盆式绝缘子是GIS内部重要的绝缘部件,起着支撑导体和隔离气室的作用[4-5]。GIS的紧凑型、轻量化设计使其内部结构变得复杂,盆式绝缘子的应力分布也变得不均匀,因此有必要对其结构进行精细化设计,以保障运行的安全性与可靠性[6]
目前,有限元仿真分析和水压试验验证是研究盆式绝缘子力学性能的主要方法。文献[6]研究了三相盆式绝缘子的应力分布特性,通过Bernstein方程确定了盆式绝缘子表面轮廓关键结构参数,并讨论了约束条件和简化方法,在此基础上降低了第一主应力;文献[7-9]采用盆式绝缘子外轮廓面全约束的边界条件对其进行应力仿真;文献[10]对不同压力下盆式绝缘子的主应力分布进行仿真计算,并采用高速摄像机获取水压破坏的发展过程,结果表明,仿真计算的最大主应力分布和方向与试验结果具有很好的一致性,但应力大小存在一定差异。文献[11]研究了盆式绝缘子用氧化铝/环氧体系在水压试验中的应力-应变分布情况,并将其定义为脆性材料,可以用第一强度理论判定材料的破坏问题;文献[12]在不同固定约束边界条件下对盘式绝缘子的机械强度进行了研究分析,并与水压试验实测值进行校对,指出固定金属外法兰的约束方式对水压仿真计算具有较好的工程指导意义。盆(盘)式绝缘子应力仿真的准确性主要取决于模型简化、材料模型选用及模型参数、边界条件。在边界条件的处理上,以往的研究绝大多数是将盆式绝缘子外轮廓面全约束,未考虑橡胶密封圈在压缩过程中对密封槽部位应力的影响,该处理方法与工程实际不符。
本研究以252 kV小型化单相盆式绝缘子为研究对象,计算不同压力下摩擦接触、考虑橡胶密封圈接触压力和绑定约束两种边界条件下盆式绝缘子的变形和应力,并对计算结果进行对比和水压试验验证。
252 kV小型化盆式绝缘子由中心导体(铝合金)、外法兰(铝合金)和环氧树脂(氧化铝填料)整体浇注而成。GIS中盆式绝缘子与筒体法兰典型的连接结构见图1
带金属外法兰的盆式绝缘子在组装时外法兰承受螺栓预紧力[13],为防止绝缘件受到挤压,筒体法兰和绝缘件尺寸配合时需预留0.3 mm的间隙,二者不能直接贴合。浇注后的盆式绝缘子在保温固化脱模后,由于环氧树脂的膨胀系数(26.0×10-6/K)稍大于铝合金(23.9×10-6/K),冷却过程中环氧树脂收缩速度比铝合金外法兰快,冷却后环氧树脂和外法兰接合面会剥离,两者间存在很小的间隙。因此,在应力计算时,将环氧面和筒体法兰贴合并固定、环氧树脂与外法兰接触面固定等约束方式都与工程实际不符。装配式的盆式绝缘子在应力计算时其边界条件也不能简单地采用固定方式处理。
密封圈是一种挤压型密封件,靠预压缩后产生的回弹力给密封接触面一定的压力,达到密封的效果[14]。预压缩后,接触压力受密封圈材质、硬度和压缩率的影响。而且橡胶是一种近似不可压缩的超弹性体[15],其应力-应变具有高度非线性[16],很难用等效的载荷去模拟其接触压力。所以,为准确计算密封圈压缩后对盆式绝缘子应力和应力分布的影响,需建立合适的橡胶材料模型和确定模型参数。
在模型简化时,忽略中心导体螺纹孔、螺栓及螺栓连接孔、外法兰浇注孔等元素,保留密封槽、密封圈、筒体法兰和环氧面之间的间隙等细节,简化后的计算模型见图2
经过上述简化,盆式绝缘子符合轴对称模型结构,为缩短计算时间、减小计算规模、提高计算精度,取轴对称模型的二分之一作为研究对象进行应力分析。
橡胶材料在受力过程中具有材料非线性和几何非线性的特性及各向同性、不可压缩的超弹性特征,其应力-应变关系具有更强的非线性。为描述其应力-应变关系,假设外部载荷所做的功全部存储于弹性体内,对应变能密度函数的应变不变量求导,可得到橡胶材料工程应力-应变之间的本构关系。
基于应变能密度函数理论,工程实际中应用最为广泛的橡胶本构模型有Mooney-Rivlin模型和Yeoh模型。研究表明,Mooney-Rivlin模型可很好地模拟橡胶材料在小应变和中等应变时的特性[17-18],本研究基于该模型对橡胶材料试件进行单轴拉伸试验,确定模型参数。
Mooney-Rivlin模型的本构关系如式(1)~(3)所示。

式(1)~(3)中:W为应变能密度;N为函数的阶级;Cij为材料常数,通常由试验测得;I1I2分别为1阶和2阶应变不变量;Di为材料常数,与材料的压缩性相关;J为体积比;λ1λ2λ3均为主伸张率。
N=1,则只有线性部分的应变能保留,这就是工程上广为应用的两参数Mooney-Rivlin模型,如式(4)所示。

式(4)中:C10C01均为试验得到的材料常数;D1为材料常数,与材料的压缩性相关;J为体积比。
对于SF6气体的密封,常采用的橡胶材料是三元乙丙胶[13],邵氏A硬度为70~75。
通过橡胶材料试件的单轴拉伸试验,基于数值分析和曲线拟合,得到三元乙丙橡胶的Mooney-Rivlin模型参数为:C10=0.036 4 MPa,C01=0.728 MPa,D1=0.01。
为模拟真实边界条件,将盆式绝缘子外法兰和两侧筒体法兰接触面采用不分离约束;密封圈和环氧面、筒体法兰接触面采用摩擦接触,摩擦系数为0.2;环氧面和外法兰、筒体法兰接触面采用摩擦接触,摩擦系数为0.1;环氧树脂和中心导体接触面采用绑定接触;外法兰外圆面固定,计算方案A见图2
不考虑密封圈接触压力,将环氧面和外法兰、筒体法兰采用绑定接触,外法兰外圆面固定,计算方案B见图3
上述两种模型中共涉及3种材料,橡胶密封圈的材料属性见2.2,环氧树脂和铝合金的材料属性如下:环氧树脂(氧化铝填料)弹性模量为9.78 GPa,泊松比为0.318;铝合金弹性模量为71 GPa,泊松比为0.33。
盆式绝缘子存在凸面和凹面,为非对称结构,就其承压能力而言,凹面承压能力较差,因此在水压试验时,常对凹面施加水压以验证绝缘子的破坏压力。
本研究分别计算了方案A和方案B两种边界条件下252 kV小型化盆式绝缘子在2.4、4.0、4.8 MPa压力下的形变和应力。
252 kV小型化盆式绝缘子的密封槽采用半“T”形结构,即密封槽底部宽度小于顶部宽度,侧面由两条不同角度的斜线段和一条竖直线段组成,密封槽内侧高度低于外侧高度。图4为盆式绝缘子组装后密封圈达到预压缩时的应力,最大值为2.06 MPa,位于密封槽和筒体法兰的接触面,最大接触压力为0.90 MPa。图5为环氧树脂在密封圈预压缩下的应力,为便于观察密封槽的应力分布,调整了应力刻度显示。从其应力分布可以看出,密封槽底部圆角处受拉应力,最大值为0.40 MPa,槽底与密封圈接触处受压应力,最大值为0.61 MPa,密封槽底部圆角和与密封圈接触的地方应力梯度变化比较剧烈,密封槽以外其他部位应力几乎为零。
密封圈和盆式绝缘子在2.4、4.0、4.8 MPa压力下的形变和应力分布规律相同,限于篇幅,只列举了4.0 MPa下密封圈和盆式绝缘子的形变与应力云图。
图6为密封圈在4.0 MPa压力下的应力分布情况,在内部压力作用下,密封圈向外挤压变形,最大应力为3.45 MPa,出现在与下方密封槽圆角接触面上,最大接触压力为1.74 MPa。盆式绝缘子的形变和应力分布分别见图7图8,为了便于计算结果分析,调整了应力云图中的刻度显示,将应力大于环氧树脂材料实测抗拉强度(75 MPa)的部分设置为红色,受压应力部分设置为另一种颜色,并去除了应力集中的影响。计算得到最大形变为2.05 mm,最大主应力为115.02 MPa,位于凸面靠近密封槽的圆弧过渡部位。
在应力计算中,本研究主要关注盆式绝缘子的最大主应力及其分布。当凹面承受压力时,最大主应力出现在凸面靠近密封槽的圆弧过渡部位,而凹面主要承受压应力,其应力值也小于凸面应力。为了对比不同计算压力下凸面的应力,提取了盆式绝缘子凸面中心导体到密封槽(包含密封槽)的应力,结果见图9。从图9可以看出,绝缘子凸面应力随着压力的增大而增大,但应力最大位置不变。
环氧面和外法兰、筒体法兰采用摩擦接触,物体表面之间可以不断的接触和分离,当接触时,表面之间可以传递作用力,分离时不传递作用力,绝缘子摩擦约束处的应力及分布见图10。从图10可以看出,凹面受压时,外法兰上部台阶面和内表面与环氧面接触,起支撑绝缘子作用,该部分应力分布复杂,既承受拉应力又承受压应力,且应力梯度大,存在应力集中。
环氧面与上方筒体法兰的间隙尺寸以及接触压力和凹面压力的关系见图11。从图11可以看出,当凹面压力为4.34 MPa时,环氧面和筒体法兰由分离状态(间隙为0.3 mm)变为接触状态;当凹面压力为4.8 MPa时,二者接触压力为51.6 MPa。
环氧面和外法兰、筒体法兰绑定接触,凹面施加4.0 MPa压力下的形变和应力计算结果见图12图13。计算得到最大形变量为0.42 mm,最大主应力为112.78 MPa。
方案A和方案B约束条件不同,计算结果差异很大,两种方案仿真计算结果对比见表1。为更直观对比不同约束条件下,盆式绝缘子凸面和凹面的应力状态和分布,绘制了4.0 MPa下表面应力随中心导体到外法兰沿面距离的应力分布,结果见图14
表1可以看出,方案A中绝缘子变形较大,但最大主应力与方案B相当,应力最大位置在凸面靠近密封槽的圆弧过渡处。因为环氧面和筒体法兰、外法兰采用摩擦接触,凹面承受压力时,外法兰上部台阶面和内表面与环氧面接触,台阶面支撑并“阻碍”绝缘子向上变形,外法兰下部台阶面和内表面与环氧面分离,绝缘子向对称轴方向变形,整个盆式绝缘子呈“内拱”变形趋势,导致绝缘子凹面受压应力,凸面受拉应力,应力分布见图8图14。由于整个绝缘子靠近密封槽的圆角处厚度最小,所以此处的应力最大,是整个盆式绝缘子最薄弱的部位,也是应力分析中需要重点关注和优化的部位。
方案B中,绝缘子变形很小,主应力却很大,最大应力在凹面密封槽底部圆角处。由于环氧面和筒体法兰、外法兰的接触面采用绑定接触,接触面之间变形同步,始终保持不分离,也不发生切向滑移。密封槽尺寸紧凑,槽内圆角部位曲率很小,与固定约束距离近,弯臂最长,绝缘子凹面承受压力时,密封槽部位弯矩最大,因此,密封槽底圆角处应力最大,而凸面密封槽主要受压应力,在4.0 MPa计算压力下,凸面靠近密封槽的圆弧过渡处的最大应力仅为42.3 MPa,远小于环氧材料的抗拉强度,应力分布见图13图14
结合盆式绝缘子设计、仿真计算和水压试验的经验,绝缘子凹面承压能力较差,水压试验时其破坏位置一般都在靠近密封槽的圆弧过渡部位,此处一般是多个圆弧段或者直线段和圆弧段的过渡部位,曲率存在变化,并且厚度尺寸最小,承压能力最差,方案A仿真计算结果与实际相符。方案B应力最大位置在密封槽处,实际水压试验时几乎未发生密封槽破坏的案例,而凸面圆弧过渡部位的应力具有很大的裕度,与实际相差甚远,不具有工程设计指导意义。
盆式绝缘子的水压试验依据相关标准进行,压力上升速度不超过400 kPa/min,直到完全破坏[19]表2为5次水压试验中盆式绝缘子破坏时水压载荷及其平均值。从表2可以看出,1、2、3、5号盆式绝缘子的水压破坏载荷均在4.0 MPa以上,5个盆式绝缘子破坏水压的平均值为4.42 MPa。
图15展示了2号和4号盆式绝缘子的水压破坏形貌,从凹面的破损状况大致可以推断出盆式绝缘子破裂的起始以及发展情况。从裂纹的指向以及断裂面裂纹的形貌可以推断,2号绝缘子破损的起始位置在盆式绝缘子的上方,裂纹从这个位置向周围方向发展;4号绝缘子破损的起始位置在盆式绝缘子的左上方,从这个位置向周围都有较为明显的延伸态裂纹出现,且两条裂纹发展过程中遇到中心导体被阻断,形成了一块比较明显的碎块,其边缘可以观察到裂纹的走向。从破坏形貌观察得到的破坏起始位置与仿真计算中主应力最大点在密封槽圆弧过渡部位相符,盆式绝缘子的水压破坏试验结果再次证明了仿真计算结果的可靠性。
在仿真计算时,环氧材料属性中只设置了弹性模量和泊松比,是基于弹性力学理论进行计算的,即σ=E·ε,未考虑环氧材料的塑性变形对应力的影响,导致应力计算结果偏大,这也是在主应力大于环氧材料的实测抗拉强度75 MPa而盆式绝缘子未破坏的原因之一。其次,从图8主应力分布云图可以看出,在4.0 MPa压力下,只有绝缘子凸面密封槽圆弧过渡部位的主应力超过了材料的抗拉强度,主应力超判据的范围仅占绝缘子厚度的1/6,未形成贯穿性的破坏;随着压力的增加,绝缘子凸面主应力超判据的范围进一步增大,同时凹面压应力也达到了材料的破坏强度,最终在密封槽圆弧过渡部位形成贯穿性的破坏。
(1)通过试验得到三元乙丙橡胶Mooney-Rivlin函数模型参数,并模拟了252 kV盆式绝缘子与筒体法兰在装配和水压试验中橡胶密封圈的形变和应力,最大应力分别为2.06 MPa和3.45 MPa,密封圈接触压力会对绝缘子密封槽局部应力分布产生的影响较大。
(2)针对盆式绝缘子环氧面和外法兰、筒体法兰绑定接触的边界条件,主应力最大位置与水压试验破坏位置偏差较大,不适用于盆式绝缘子的应力仿真。
(3)采用摩擦接触的边界条件与工程实际相符,计算得到的主应力及其分布与盆式绝缘子水压破坏形貌高度吻合,适用于盆式绝缘子的应力计算。
