According to the special requirement of all glass fiber reinforced resin matrix composite (GFRP) transmission tower head on the fastening strength and insulation performance of connecting parts, GFRP insulated fasteners were developed. A medium-high temperature curing epoxy bulk molding compound (BMC) was designed and developed, and its initial viscosity decreases through blending modification of bisphenol A and bisphenol F epoxy resin. The mechanical properties and water absorption of samples with different ratio of Al(OH)3, talcum powder, and SiO2 fillers were tested to determine the material system that meets the requirements of molding process. Non-isothermal DSC measurement was conducted on the optimized material system, and T-β extrapolation and orthogonal tests were applied to evaluate, optimize, and determine the forming process parameters. The results show that the failure load, shear strength, and electrical properties of the product prepared by the optimal material system and forming process parameters meet the design requirements, which indicates this material system is suitable for the manufacture of GFRP fasteners with higher electrical performance.

根据全玻璃纤维增强树脂基复合材料(GFRP)输电塔头对连接件紧固强度、绝缘性能的特殊要求,进行GFRP绝缘紧固件研制。设计开发了一种中高温固化环氧团状模塑料(BMC),通过双酚A/双酚F环氧树脂共混改性,使材料体系具有较低的起始黏度,测试添加不同比例Al(OH)3、滑石粉、SiO2填料后试样的机械强度、吸水率,确定满足模压工艺要求的材料体系。对优选材料体系配方进行非等温DSC测定,采用T-β外推法及建立正交试验,评价优化并最终确定成型工艺参数。结果表明:采用优选材料体系、成型工艺参数制备的产品,破坏载荷、剪切强度及电性能均满足设计要求,说明该材料体系适用于制造电气性能较高的GFRP紧固结构件。

根据全玻璃纤维增强树脂基复合材料(GFRP)输电塔头对连接件紧固强度、绝缘性能的特殊要求,进行GFRP绝缘紧固件研制。设计开发了一种中高温固化环氧团状模塑料(BMC),通过双酚A/双酚F环氧树脂共混改性,使材料体系具有较低的起始黏度,测试添加不同比例Al(OH)3、滑石粉、SiO2填料后试样的机械强度、吸水率,确定满足模压工艺要求的材料体系。对优选材料体系配方进行非等温DSC测定,采用T-β外推法及建立正交试验,评价优化并最终确定成型工艺参数。结果表明:采用优选材料体系、成型工艺参数制备的产品,破坏载荷、剪切强度及电性能均满足设计要求,说明该材料体系适用于制造电气性能较高的GFRP紧固结构件。

According to the special requirement of all glass fiber reinforced resin matrix composite (GFRP) transmission tower head on the fastening strength and insulation performance of connecting parts, GFRP insulated fasteners were developed. A medium-high temperature curing epoxy bulk molding compound (BMC) was designed and developed, and its initial viscosity decreases through blending modification of bisphenol A and bisphenol F epoxy resin. The mechanical properties and water absorption of samples with different ratio of Al(OH)3, talcum powder, and SiO2 fillers were tested to determine the material system that meets the requirements of molding process. Non-isothermal DSC measurement was conducted on the optimized material system, and T-β extrapolation and orthogonal tests were applied to evaluate, optimize, and determine the forming process parameters. The results show that the failure load, shear strength, and electrical properties of the product prepared by the optimal material system and forming process parameters meet the design requirements, which indicates this material system is suitable for the manufacture of GFRP fasteners with higher electrical performance.

全玻璃纤维增强树脂基复合材料(GFRP)输电塔头是利用环氧/玻璃纤维复合材料替代传统输电线路金属构件连接塔头,能充分体现GFRP质量轻、绝缘性好、可设计性强等特点,是新型GFRP在输电线路上的创新应用。由于全GFRP塔头结构整体绝缘,采用该形式可以极大降低走廊宽度,避免雷击及闪络事故发生。但目前国内并未开展大规模应用,仅在部分地区试点安装,因此很有必要系统性地进行全GFRP塔头结构研究,为后期的大规模应用提供技术支撑。
现阶段GFRP紧固件的制作工艺主要有机械加工、缠绕成型、拉挤成型及模压成型等[1-3]。机械加工是较为常见的工艺方法,是在GFRP管或棒材上用车床直接加工,易操作、成本低,但是由于车削加工后,纤维被切断,削弱了GFRP固有的低层间剪切强度特性,极大降低了制件的强度;缠绕成型是在预制螺纹的模具上,采用纤维湿法缠绕工艺制作成型,虽然制件的尺寸精确,螺纹表面光洁,但是由于制作工艺相对复杂,主要用于制作高压管道的内螺纹部分;拉挤成型是将浸渍过树脂的连续增强材料在牵引机的作用下,通过模具后,连续生产无限长度的产品。拉挤成型的螺纹连接件螺纹相对较大,精度低,主要用于锚杆等产品的成型;模压成型是将团状模塑料放入金属模具中,经过加压、加热固化成型。模压成型的产品具有尺寸精确、表面光洁、生产效率高的特点,适用于批量生产,但是其断裂伸长率低、强度不高,并且容易吸湿膨胀。随着新型材料的应用越来越多,对材料的综合性能要求也越来越高,中高温固化环氧团状模塑料(BMC)紧固件的应用受到的限制越来越明显。
本研究通过对高性能环氧树脂进行改性、调整添加剂配比及改变反应时间、温度、成型压力等工艺参数,开发一种中高温环氧树脂团状模塑料体系。通过测试其力学、吸水率等性能,分析优化并确定最终产品成型参数,制备一种具有优异电绝缘性能的高性能紧固件,并成功应用于全GFRP输电塔头结构。
树脂基体:双酚A环氧树脂(CYD-128),中国石油化工股份有限公司巴陵分公司;双酚F环氧树脂(4901),日本艾迪科株式会社;聚乙烯醇缩丁醛,分析纯,深圳市宏元化工新材料科技有限公司;双氰胺,分析纯,山东菲尔新材料有限公司;缩二脲,分析纯,临邑洛德化工商贸有限公司;异佛尔酮二胺,分析纯,德国巴斯夫公司;硬脂酸锌(锌含量为10.8%±0.5%),江西宏远化工有限公司;γ―氨丙基三乙氧基硅烷(KH550),济南兴驰化工有限公司。
增强材料:E玻纤短切纱(12 mm),泰山玻璃纤维有限公司;氢氧化铝(325目),淄博鸿嘉铝业股份有限公司;滑石粉(325目),江苏亿丰粉体原料有限公司;二氧化硅(粒度为10~250 μm),赢创德固赛(中国)投资有限公司。
仪器和设备:通用100T液压机、复合材料力学性能测试万能试验机(GDWEW-10型),上海皆准仪器设备有限公司;差示热扫描分析仪(DSC214型),升温速率为5~20 ℃/min,德国耐驰仪器公司;电子天平(YP2002N型),上海菁华科技仪器有限公司;绝缘电阻测试仪(ZC-90型),上海太欧电子有限公司;耐电弧测试仪(BDH-20kV型),北京北广精仪仪器设备有限公司。模具:自制。
按照设计的配方比例依次加入环氧树脂、固化剂、内脱模剂、偶联剂,采用分散机在1 000 r/min转速下搅拌5 min;再加入促进剂、填料,在100 r/min转速下搅拌10 min,配置成均匀的树脂溶液体系。称取规定质量的短切纤维与树脂溶液体系一起倒入捏合机中,控制腔内温度低于50℃,捏合20 min后取出,撕松制备成环氧团状模塑料,备用。
称取设计质量的环氧团状模塑料,按照工艺要求进行前处理。试样模具涂脱模剂后按照工艺要求预热,当达到设计温度要求后,将环氧团状模塑料放入模具中进行合模。按照工艺要求升温、加压,待试样固化成型后自然冷却至室温脱模,打磨毛边后经过机械加工得到测试试样。
按照GB/T 1446—2005进行力学性能测试[4];按照GB/T 1462—2005进行吸水率测试[5];按照GB/T 1409—2006进行介电性能测试[6];按照GB/T 1411—2002进行耐电弧测试[7]
一般来说,环氧树脂中苯环基团对力学性能影响较大,而环氧基团主要影响其反应活性,单一规格的树脂很难在这两者之间做到均衡优化,需要采取多种树脂混配来满足综合性能要求[8-9]。针对不同树脂比例共混体系的性能进行分析测试,配方如表1所示。
根据环氧树脂的环氧值及固化剂的活泼氢当量计算所需固化剂的质量比,同时添加内脱模剂、偶联剂,确定树脂体系配方其他组分的用量如下:聚乙烯醇缩丁醛7份;双氰胺5份;缩二脲2份;异佛尔酮二胺8份;硬脂酸锌4份;KH550 1份。树脂体系与E玻纤短切纱的质量比为100∶55。4种配方下试样的力学性能测试结果如图1所示。
图1可以看出,随着4901树脂添加量的增加,试样的拉伸强度呈现先上升后下降的趋势,其中两种树脂添加量相同时拉伸强度最高。这是由于室温条件下,4901树脂的黏度约为CYD-128树脂的1/3,相同制备工艺下4901树脂对纤维的浸润性更好,同时随着4901树脂的继续增加,体系中的4,4-二羟基二苯基甲烷比例增加,而4,4-二羟基二苯基甲烷的空间位阻比2,2-二(4-羟基苯基)丙烷小,反应时官能团转化更加完全,固化物的交联密度增大,体现在初始阶段拉伸强度随4901树脂比例的增加而提升。后期随着4901树脂持续增加,体系黏度更低,导致纤维离析,影响树脂对纤维的粘附,而模压成型时,相同压力下溢出树脂更多,体现在后期拉伸强度随4901树脂比例的增加而降低。由上述分析,确定选用树脂配方3进行后续试验。
填料是环氧BMC模塑料的主要组成部分之一,不仅可以降低生产成本,对于BMC模塑料的综合性能也有较大的影响[10-12]。在选定的基体配方中,分别添加质量分数为5%、8%、11%和14%的 Al(OH)3、滑石粉、SiO2 3种填料并对试样进行力学性能测试,结果如图2所示。
图2可以看出,SiO2作为填料的体系力学性能最高,Al(OH)3体系次之,滑石粉体系最差。这是由于环氧树脂是由共价键和范德华键相互连接的高分子化合物,对比3种材料的分子键,Al(OH)3和SiO2是由共价键结合的,而滑石粉主要成分为氧化镁(MgO)和SiO2,其中MgO是以离子键结合的无机物,其与环氧树脂相容性弱,界面结合能力差。对比SiO2与Al(OH)3的三维结构,SiO2为链状分子,表面严重配位不足,存在的硅氧烷和羟基官能团在树脂体系固化过程中极易与环氧树脂内部的环氧基、羟基结合,使树脂体系中能够形成类似中间链的结构,这种结构在树脂固化过程中对网络结构有较好的促进作用,对材料的拉伸强度有较好的提升作用。
随着填料添加量的增多,试样的拉伸强度均出现不同程度的减弱现象,这是由于添加量过多,导致填料颗粒间分散不均出现团聚现象,同时过多的添加量使得部分填料颗粒不能与环氧树脂键合,其分散在高分子链的空隙中,形成微孔隙,导致后期拉伸强度随添加量的增加而降低的现象。由上述分析可知,选用SiO2作为材料体系填料最适宜。
吸水率是反映材料性能的重要指标,通过吸水率可以比较直观地反映出材料的密实程度和孔隙率,从而对产品性能进行宏观的判断。通过对不同比例的SiO2含量试样进行测试,得出吸水率低、缺陷少的配方,结果如表2所示。
表2可以看出,不同质量分数SiO2试样的吸水率均小于0.9%,其中添加5%SiO2试样的吸水率在0.5%以下,说明试样的耐水性、孔隙率均较好。这是由于随着SiO2填料含量的增加,填料/树脂/纤维三相间界面增多,而升温固化、降温等过程中,三相材料热膨胀系数的差异会导致界面处产生孔隙、微裂纹等缺陷,导致吸水率上升。同时填料含量的增加也容易发生团聚现象,造成团聚填料粒子间界面性能差及产生孔隙,亦加剧了该现象。
为了分析初步选定体系的固化工艺,对选定的固化工艺体系进行非等温DSC测试[13-15],结果如图3所示。
对4种不同升温速率(β)下的特征温度进行拟合,得到该体系的凝胶温度(Ti)、固化温度(Tp)、后固化温度(Tf),拟合曲线如图4所示。
采用T-β外推法,取β=0时,得到Ti=126.481℃,Tp=138.800℃,Tf=154.931℃。
由于环氧树脂的固化工艺对产品性能有明显的影响,通过外推法获得的工艺时间在实际生产中仍然有较大的误差。为了更直观地研究,进一步考察模压工艺中时间、温度以及成型压力3个最重要的因素对材料体系性能的影响规律,设计正交表来安排试验[16]。通过单一变量法获取影响材料体系性能的具体规律和结果,得出最佳组合配方,正交实验设计及结果如表3所示。
根据表3数据及DSC拟合结果,基本确定树脂体系的压制工艺为:100℃装模,30 min升至120℃后加压6 MPa,保温20 min,再30 min升温至140℃,保温60 min,脱模。
从DSC试验得到体系的后固化温度为154℃左右,考察不同后固化温度对体系性能的影响,结果如图5所示。由图5可知,后固化温度对固化度没有太大影响,力学性能相差不大。虽然环氧的固化过程中影响因素较多,其固化参数对材料性能的影响也较大,但是由于试验配方中考虑了填料、纤维种类和树脂体系的黏度、表面性能等方面的影响,组分之间的相容性良好,因此材料体系能在相对较低的温度下充分交联,表现出良好的力学性能。
根据材料试样的工艺过程及试验结果,优选出团状模塑料的配方、工艺参数,再进行复合材料绝缘紧固件的制备,实物如图6所示。
依据设计要求,对制件力学性能及电绝缘性能进行测试,破坏载荷及剪切强度结果如表4所示,电绝缘性能测试结果如表5所示。
表45可知,复合材料绝缘紧固件拉伸破坏载荷达到13.66 kN,剪切强度达到156.6 MPa。在 1 GHz频率下,介电常数均高于要求值,而介质损耗因数均偏小,证明用该BMC材料优选体系及成型工艺制成的制件内部缺陷较少,整个材料体系中环氧树脂/玻璃纤维/SiO2三相之间界面极化增强。耐电弧测试数据平均值约为123 s,说明体系对电弧作用的抵抗能力较强。测试数据满足GFRP塔架应用环境工况对GFRP绝缘紧固件的性能要求。
(1)通过对环氧树脂基体、填料、压制工艺和后固化工艺等影响材料性能的主要因素进行系统考察试验及分析,确定了复合材料绝缘紧固件的材料最优体系。
(2)分别在4种升温速率下测试树脂体系的动态DSC曲线,采用T-β外推法,取β=0时,得到TiTpTf。依据DSC测试结果并通过正交试验确定了最终固化成型工艺参数。
(3)SiO2由于其特殊的三维结构及分子键,相对Al(OH)3和滑石粉对材料力学性能的改善作用更加明显。当SiO2质量分数为5%时,试样吸水率在0.5%以下,结构密实,孔隙率小。
(4)通过对材料的优化分析及性能测试,制备的GFRP绝缘紧固件可以满足某型台区塔架结构的性能要求。
