In order to solve the problem of blank cracking in the pressing process of special-shaped nozzle, we designed a near-clean forming special-shaped nozzle pressing mold independently, and optimized the structure of the mold gradually. At the same time, the process parameters such as pressing pressure, pressing speed, and holding time were optimized based on the existing pressing process. The results show that, through the gradual optimization of the structure of the special-shaped pressing mold, the cracking problems of the arc transition area and the bottom of the V-shaped pad of the nozzle were solved. Through the optimization of the pressing process, the density consistency of each position of the nozzle blank is improved, the mechanical and electrical properties of the arc transition area have little difference with those of the two ends, and the raw material loss of the nozzle pressed by this process is reduced by about 30%.

为了解决异形喷口压制过程中毛坯开裂的问题,本研究自主设计了一种近净成形异形喷口压制模具,并对模具的结构进行了逐步的优化,同时基于已有的压制工艺对压制压力、压制速度、保压时间等工艺参数进行了优化。结果表明:通过对异形压制模具结构的逐步优化,喷口圆弧过渡区域和V型垫块底部的开裂问题得到解决。通过对压制工艺的优化,喷口毛坯各位置密度一致性得到了提升,圆弧过渡区域的力学性能、电气性能与两端基本无差别,且采用本工艺压制的喷口原材料损耗降低了约30%。

为了解决异形喷口压制过程中毛坯开裂的问题,本研究自主设计了一种近净成形异形喷口压制模具,并对模具的结构进行了逐步的优化,同时基于已有的压制工艺对压制压力、压制速度、保压时间等工艺参数进行了优化。结果表明:通过对异形压制模具结构的逐步优化,喷口圆弧过渡区域和V型垫块底部的开裂问题得到解决。通过对压制工艺的优化,喷口毛坯各位置密度一致性得到了提升,圆弧过渡区域的力学性能、电气性能与两端基本无差别,且采用本工艺压制的喷口原材料损耗降低了约30%。

In order to solve the problem of blank cracking in the pressing process of special-shaped nozzle, we designed a near-clean forming special-shaped nozzle pressing mold independently, and optimized the structure of the mold gradually. At the same time, the process parameters such as pressing pressure, pressing speed, and holding time were optimized based on the existing pressing process. The results show that, through the gradual optimization of the structure of the special-shaped pressing mold, the cracking problems of the arc transition area and the bottom of the V-shaped pad of the nozzle were solved. Through the optimization of the pressing process, the density consistency of each position of the nozzle blank is improved, the mechanical and electrical properties of the arc transition area have little difference with those of the two ends, and the raw material loss of the nozzle pressed by this process is reduced by about 30%.

灭弧喷口是高压开关六氟化硫(SF6)断路器灭弧室中的关键部件,主要起到控制电弧、创造高速气吹条件的作用。当断路器开断短路电流时,由于高电压使触头间的气体介质被击穿电离而产生电弧,此时断路器的操作构件带动压气缸使SF6气体高速进入灭弧室的喷口中,然后对电弧进行吹喷。在SF6气体的湍流降温和喷口吸附电子以及电流过零点的多重作用下,电弧得以降温熄灭,达到切断短路电流、保护电器的目的[1-2]
灭弧喷口材料一般由聚四氟乙烯和无机填料组成,聚四氟乙烯因其分子结构的特殊性,氟原子的电负性较强,C-F键键能大,从而具有良好的绝缘性能和灭弧性能[3-4]。熔融态聚四氟乙烯的黏度过高,使其无法通过注射成型工艺制备,通常采用冷压烧结工艺成型,主要是将聚四氟乙烯粉料与填料混合均匀,然后对混合粉料进行压制、烧结成喷口毛坯,最后将喷口毛坯加工成喷口成品[5-8]
喷口毛坯的压制过程是灭弧喷口整个生产过程的核心工序,影响着喷口制品的各项性能,现阶段喷口毛坯最普遍的压制工艺为模压法。如图1所示,将聚四氟乙烯与填料的混合粉料加注到钢质筒状模具中,由上下压块进行加压,得到喷口毛坯。喷口模具由上下压块、芯棒、模腔等几部分组成[9-14]
目前灭弧喷口结构主要有酒杯型、哑铃型和圆柱型3种。如图2所示,酒杯型喷口零件结构表现为一端大、一端小的中空异形结构;哑铃型喷口零件结构主要表现为两端大、中间小的中空结构;圆柱喷口零件结构主要表现为整个结构直径没有明显差异,壁薄,且为中空结构。根据生产过程中喷口毛坯的压制难易程度,本文选择酒杯型喷口结构进行异形模具设计研究。
根据酒杯型喷口的结构特点,采取如下设计思路:首先,在毛坯两端同时形成异形结构,使喷口能够近净成形,无需机械加工,达到节约更多原材料的目的,但同时也增加了异形压制模具设计的难度。其次,下端的垫块结构不变,在模具内壁上形成一个酒杯型结构;缩短垂直高度,尽可能延长圆弧面长度,使圆弧面平缓过渡。最后,将上端圆柱式垫块改为V型结构,其中的圆弧位置尽量快速过渡,提高物料的流动性。喷口结构的异形结构位置如图3所示。其中,第2和第3条设计思路是为了保证粉料在异形模具中的流动顺畅,避免粉料在异形过渡区域产生物料堆积造成毛坯开裂,这两点的结构设计也是异形模具设计的关键之处。
根据设计思路,试验绘制了近净成形异形压制模具结构图,如图4所示,模具分为模腔、芯杆、垫块等几大部分,异形结构主要集中于最底部的模腔和上端的垫块,这样能够保证最后成型的毛坯为两端异形结构。
根据图纸制作了近净成形异形结构压制模具,模具各部分结构和作用如图5所示。在制作模具过程中,为了降低压制过程中产生的应力堆积,试验选用材质较软的锡黄铜作为V型垫块的材料。
为了提高异形模具内壁的光滑度,试验使用脱模剂对模具内表面进行处理。首先将模具内表面用植绒砂纸片进行反复抛光;然后在内壁上均匀喷涂脱模剂,用无毛纸擦拭模具表面;最后将模具置于180℃环境下固化18 h,使模具内表面形成一层致密的氧化膜。这种处理提高了模具表面的光洁度,有利于喷口毛坯的脱模操作,模具内表面处理前后对比如图6所示。从图6可以看出,未经过处理的模腔,表面无氧化膜,长期使用会失去光洁度;而经过脱模剂处理的模腔表面形成一层氧化膜,可以较长时间保证其光洁度。
按照喷口毛坯的制备工艺,利用异形结构压制模具进行异形喷口毛坯的压制试验,具体的压制工艺路线及技术参数如图7所示。
在压制试验过程中发现,压制得到的异形喷口毛坯在圆弧过渡区域和V型垫块底部都出现不同程度的裂纹现象,如图8所示。
图9(a)为异形压制模具模腔与垫块的配合形式图纸。经过反复论证发现,压制过程中圆铜垫块与异形模具配合时,由于下端垂直高度过长,造成圆弧过渡区域接近V型垫块底部位置,在压制时该区域粉料变少,物料产生应力集中,造成毛坯开裂。为此,试验针对圆弧过渡区域和V型垫块底部这两部分的模具结构进行了优化。
首先,对圆弧过渡区域进行优化。在不修改模具结构的前提下,试验在底模腔内增加一个高度为30 mm的垫块,缩短下端垂直高度和V型垫块长度,垫块长度由155 mm缩短为140 mm。具体结构修改和模具配合方式见图9(b)。结构优化后再次进行压制试验,优化后的压制喷口毛坯如图10所示。从图10可以看出,喷口毛坯在圆弧过渡区域没有出现裂纹,说明优化取得了显著的成效。而V型垫块底部的裂纹明显减轻,说明圆弧底部还存在一定的物料堆积,V型垫块结构还需要进一步优化。
针对V型垫块底部出现的裂纹,试验去掉V型垫块顶部的大圆弧,改为锥形,顶部的R10 mm修改为R6 mm,尽量减少物料在此堆积。通过压制试验发现,V型凹槽底部裂纹消失,得到了合格的异形喷口毛坯,如图11(a)所示,具体的结构修改如图11(b)所示。
由于异形喷口模具结构的特殊性(模具两端尺寸大小不一致)限制,传统的压制工艺不能获得完全满足要求的喷口毛坯,必须选择新的压制工艺进行异形喷口的压制,其中压制压力、压制速度、保压时间等因素都会影响毛坯的成型质量。试验对压制工艺进行优化:在原有的工艺参数基础上,保压时间调整为10~15 min,分阶段进行加压,压力为 0~30 kN时加压速度为45~55 mm/min,压力为 30~250 kN时加压速度为25~35 mm/min,压力为250~300 kN时加压速度为15~25 mm/min。该压制参数得到的喷口毛坯表面没有出现任何裂纹,如图12所示,烧结后亦如此,方案满足试验要求。
采用优化前后两种工艺,分别进行灭弧喷口的压制、烧结试验,对改进前后毛坯的各个位置进行密度取样,取样位置如图13所示,按照GB/T 1033.1—2008进行密度测试。
图14为改进前后喷口毛坯密度测试结果,可以发现改进前的毛坯存在密度不满足要求的位置点,而改进后的毛坯各位置密度基本保持一致,全部符合密度指标要求。
对改进后的毛坯圆弧过渡区域附近位置取样进行拉伸性能和击穿强度测试,取样区域如图15所示。按照GB/T 1040.2—2006进行拉伸强度测试,按照GB/T 1408.1—2006进行击穿强度测试。
喷口毛坯的性能测试结果如表1所示。从表1可以看出,圆弧过渡区域的拉伸强度和断裂伸长率与两端测试结果基本一致,表明该区域附近的力学性能无差别;圆弧过渡区域击穿强度与两端测试结果基本一致,表明该区域附近电气性能无差别。
(1)本文提出了一种喷口的近净成形方法,通过对异形模具结构进行设计和优化,以及对压制工艺进行优化,成功解决了异形喷口压制开裂的问题,且异形喷口毛坯的各项性能满足喷口零件的技术要求,开创了新型喷口制造工艺的新方向。
(2)传统模具压制的毛坯为圆柱型,需要通过机器加工磨削掉大量多余的材料,造成原材料消耗较大,近净成形模具压制的毛坯已接近喷口的形状,采用近净成形方法压制喷口毛坯可以使单件喷口的原材料由6.5 kg降至4.4 kg,单件喷口节约30%以上的原材料损耗,大幅降低了生产成本。
