In order to identify the potential risk of enamelled wire quality degradation, the influence of surface conductivity on the electrical insulation performance of enamelled wire was studied, and the electrical breakdown law of enamelled wire was also observed and analyzed. The results show that with the increase of surface conductivity of enamelled wire, the partial discharge (PD) inception voltage decreases significantly. Most of the electrical breakdown does not occur at the bonding position of enamelled wire, but randomly occurs at the weak points of electrical insulation at two adjacent enamelled wire. In the process of production, transportation, and assembly of enameled wire, it is necessary to avoid surface contact with salt substances, and control the environmental humidity during the assembly process, and avoid the surface charge transfer of insulating materials affecting the overall insulation performance of the motor.

为了准确识别漆包线品质下降的潜在风险,本文研究了表面导电状态对漆包线电绝缘性能的影响,并观察总结了漆包线的电击穿规律。结果表明:表面导电能力提升会使漆包线的局部放电起始电压显著下降,漆包线电击穿大部分情况并不在漆包线的贴合位置,而是随机出现在相邻的两处漆包线电绝缘薄弱点。在漆包线生产、运输、装配过程中要避免表面接触盐类物质,控制装配过程的环境湿度,避免绝缘材料表面电荷传递影响电机整体绝缘性能。

为了准确识别漆包线品质下降的潜在风险,本文研究了表面导电状态对漆包线电绝缘性能的影响,并观察总结了漆包线的电击穿规律。结果表明:表面导电能力提升会使漆包线的局部放电起始电压显著下降,漆包线电击穿大部分情况并不在漆包线的贴合位置,而是随机出现在相邻的两处漆包线电绝缘薄弱点。在漆包线生产、运输、装配过程中要避免表面接触盐类物质,控制装配过程的环境湿度,避免绝缘材料表面电荷传递影响电机整体绝缘性能。

In order to identify the potential risk of enamelled wire quality degradation, the influence of surface conductivity on the electrical insulation performance of enamelled wire was studied, and the electrical breakdown law of enamelled wire was also observed and analyzed. The results show that with the increase of surface conductivity of enamelled wire, the partial discharge (PD) inception voltage decreases significantly. Most of the electrical breakdown does not occur at the bonding position of enamelled wire, but randomly occurs at the weak points of electrical insulation at two adjacent enamelled wire. In the process of production, transportation, and assembly of enameled wire, it is necessary to avoid surface contact with salt substances, and control the environmental humidity during the assembly process, and avoid the surface charge transfer of insulating materials affecting the overall insulation performance of the motor.

新能源汽车要求相关零部件产品符合IATF 16949:2016《汽车行业质量管理体系标准》,该标准要求产品批量生产前进行潜在风险分析,设计相应的预防措施和应急计划。为了准确识别产品失效的潜在风险,必须对产品失效机理有充分认识。
GB/T 6109.1—2008中对漆包线普通产品的电绝缘性能测试包含击穿电压测试、漆膜连续性测试、盐水针孔测试等。但高电压平台汽车驱动电机专用漆包线产品的漆膜厚度远超普通产品,导致针对漆包圆线的测试标准不再适用。漆膜连续性测试(GB/T 4074.5—2008,试验方法14)不适合漆包扁线;盐水针孔测试(GB/T 4074.5—2008,试验方法23)已无更高的检测条件可以借鉴,即使检测也是100%通过;击穿电压测试(GB/T 4074.5—2008,试验方法13)由于高压下的闪络效应,厚漆膜漆包线样品在击穿前就可能达到电流判定值5 mA,会出现测试结果低于实际击穿电压的情况,产品检测要求也远低于产品的实际性能。相比之下,新增的局部放电起始电压(PDIV)测试(GB/T 7354—2018[1])用于识别绝缘性能比较具有参考意义。然而,即使有识别小试样电绝缘性能的方法,也还需在线监测设备持续监控产品电绝缘性能,或者有其他手段将偶发性的风险排除,避免产品出现缺陷。
在设计检测方法前,需要掌握漆包线绝缘层局部放电机理和电击穿机理,设计产品品质监测方法,才能更好地识别潜在的风险因素,防止不良品的产生和流出。电击穿现象通常由局部放电引发,已有大量研究分析了直流电局部放电产生的电树现象[2-3]。但绝大部分新能源汽车所采用的是脉宽调制技术(pulse-width modulation,PWM)控制脉冲方波电压拟合的正弦交流电,使得漆包线的局部放电行为与传统直流电压造成的电树现象存在较多差异。王晓蕾[4]研究表明带有峰值的PWM波能够引起最大的绝缘压力,导致较强的局部放电活动。若要理解漆包线在交流电压环境中的局部放电行为,需要分析绝缘材料的失效机理。
本文结合漆包线在交流电中的PDIV测试结果和电击穿现象,根据绝缘材料的电绝缘特性解析漆包线绝缘的局部放电现象和电击穿机理,并分析可能造成产品性能下降的因素,探讨识别不良品的有效监测手段。
为分析漆包线的电绝缘失效机理,设计了一组辅助实验,研究漆包线表面导电特性对PDIV的影响。将漆包线样品(1AICRRW/220-2.36×2.02)进行PDIV测试,再在样品其中一根线表面涂覆高导电性石墨涂层,如图1所示,然后进行PDIV测试,对比两者的数据差异。测试样品双边漆膜厚度合计约为140 μm,升压速度为10 V/s,电荷判定阈值为10 pC。测试结果如图2所示。
图2可以看出,当漆包线绝缘层表面涂覆了高导电的石墨涂层,局部放电的起始电压显著下降,从正常状态的975 V降低至665 V。若参考绝缘漆的相对介电常数以及实际测试值反算有效漆膜厚度t[5-6],如式(1)所示。

式(1)中:Vrms为局部放电有效值,代表正弦电压所对应的等效局部放电起始电压;t为有效绝缘漆膜厚度;εr为绝缘材料的相对介电常数。
当绝缘层表面涂覆石墨涂层后,根据式(1)换算得到的实际绝缘厚度仅为70 μm,相当于只有漆包线单层绝缘,即当漆包线表面覆盖导电层后,从石墨导电层中转移的电荷量就已经足以判定PDIV。这可能是因为,当绝缘层表面具有导电性后,绝缘层各处的局部放电电荷会集中到绝缘性能最薄弱的位置,导致原本都能起到绝缘效果的两层漆膜变成只有单层漆膜能真正阻隔绝缘层表面与导体之间相互传递电荷;另外,石墨涂层可能更容易产生“种子电子”并向空气中释放,导致放电起始电压下降。
匝间击穿是漆包线电击穿失效的主要形式之一,漆包圆线在击穿电压测试时采用的绞线状态比U型电击穿试验更接近实际服役状态,因此对击穿电压测试的漆包圆线样品进行分析探讨,分析的样线包括普通漆包线产品以及耐电晕漆包线产品。
对大量电击穿样品进行观察分析,发现两根绞线上的击穿点大部分不发生在贴合面,比较常见的情况有两类:一类击穿点都远离贴合位置,如图3(a)(c)所示,每根绞线上的击穿点对另一根绞线无明显影响;另一类击穿点可能靠近两根绞线的贴合位置,击穿点产生的灼烧会影响到另一个绞线表面,如图3(b)(d)所示。
观察击穿点清洁前后的状态,可以看到击穿点表面往往覆盖一层灼烧后的碳粉,呈疏松状态,可以擦拭去除。去除表面碳粉后,可以看到中心位置有明显灼烧碳化的痕迹。击穿点从内到外呈倒锥状,漆膜阶梯状减薄,尤其中间部位减薄最明显。
在半分离式击穿样线上,由于击穿点恰好在绞线A和绞线B贴合位置,所以不仅击穿点会发生漆膜灼烧碳化,临近的绞线也会发生漆膜灼烧碳化,甚至还观察数个样品具有单点击穿的现象,即只有一根在靠近裸铜端部的位置出现碳化击穿点,另一根线表面无碳化击穿点的现象。
传统观点认为击穿点应该是在同一位置,但实际击穿点大部分较为接近,但都没有完全贴合。考虑到在漆包线电击穿过程中可以在漆包线表面看到明显的电弧,猜测这应该与漆包线表面“沿面放电”现象有关。另外,从材料的角度,虽然是同样的绝缘漆膜,但漆膜在不同位置的厚度还是会因为生产过程中的抖动而不一样,并且绝缘高分子的分子链结构、固化程度都存在细微区别,导致漆包线表面各处的抗电击穿能力不同。由此推测,可能是漆包线上两处较远的电绝缘薄弱点之间通过“沿面放电”形成电荷转移通道,形成了分离式击穿的现象。
结合上述实验观察,分析漆包线局部放电以及电击穿可能的机理。祝曦[7]汇总T TANAKA等[8]对直流电击穿现象机理的描述,将电树生长直到绝缘体击穿过程分为潜伏期、起始期、生长期。在潜伏期阶段,电压很低,电场强度只能满足导体与绝缘材料界面逸散的电荷、带电小分子的注入和抽出。但随着电压增加,绝缘材料内部的电场增大,有机物分子电子云的分布也受到影响,会有更多的电荷在分子链的端基聚集,从而造成偶极矩增大,造成更多电荷的注入和抽出[9]。之后开始进入电树生长的起始期和生长期,可以观察到明显的电树。这些直流电对绝缘材料的影响机制也可以借鉴于交流电中。
根据PDIV实验结果,在局部放电起始电压附近,电荷转移速度都接近甚至超过100 pC/s,对照施加的电压665 V,得到绝缘层的电阻为6.65×1012 Ω。假设击穿点的影响面积为0.01 mm2,击穿距离为0.07 mm,电阻率仍然>9.5×010 Ω·cm,电导率甚至远低于普通半导体材料,说明即使发生了PDIV放电,并假设电荷影响的范围非常小,绝缘层的电荷转移能力仍然很弱。对照量子化学计算结果[9],在电场作用下,分子链端基偶极矩改变,造成端基电荷数量变化。可见,漆包线在“电荷注入与抽出”阶段,电场增强会引起分子链电子云畸变,从而允许高能电子通过分子链上各处的电子陷阱发生定向迁移,并且在分子链滞留了部分电子。且当电场反转时,滞留的电子又会重新迁出。从宏观上看,绝缘材料内部有电子反复发生了“注入与抽出”。不过这些电子陷阱能够承载的电子数量有限,仅在某些“路径”上发生了少量电荷转移,因此该状态下的绝缘层绝大部分区域的电阻率仍然非常高。但随着电场的增大,更多的电荷会在分子链的端基聚集,造成偶极矩增大[9],同时造成更多的分子链参与电荷聚集,使能够发生转移的电子数量呈指数级增加。宏观表现为,在特定电场强度下,不同区域承载的电子数量不一致,所以导致电压变化时,出现电荷随电压波动而迁移的现象,并且当峰值电压超过一定值后,电荷跃迁数量骤升,此时表现为短时间内发生转移的电荷迅速从1 pC上升超过100 pC,此时的电压判定为PDIV。
需要说明的是,绝缘层的绝缘效果并不是处处相等的,而出现上述电子转移激增的“通道”,只需要一处就能满足电子转移数随电压上升指数增加的条件。脇本亨[10]研究证明,当漆包线发生PDIV放电后,漆包线表面出现明显的区域电位变化,电位最高处达到70 V,其他区域大多低于50 V,且远离电位最高位的地方电位明显更低,如图4所示。如果经过长时间的局部放电,绝缘层表面会出现电导率上升,具有传递电荷的能力,使局部放电起始点位置附近的电位降低,如图5所示[10]。在局部放电状态下的绝缘层表面电荷转移行为是一个重要的现象,这与电击穿试验中绝缘表面出现的爬电、闪络机理基本一致。该现象也可以用上文中电场造成分子链端基积聚电荷的机理解释:在绝缘层表面有较多未发生交联反应的分子链端基以及电子陷阱,在电场作用下会比绝缘材料内部分子积累更多电荷,也会因各处的电荷数量不同形成表面电势强度差异,并在电势差的作用下,部分电荷能够利用电子阱发生转移。
但是,在电场作用下分子链端基积累电荷但不破坏原有分子链结构只发生在局部放电早期。正如上文所说,当外加电场继续增大,端基积累的电荷继续增加,偶极矩继续增大,会使原有的分子链结构开始变得不稳定,逐渐演变为分子链断裂,也就是T TANAKA等[8]提出的化学反应以及原位分解。随着电压进一步增大,绝缘层的电导率增加,绝缘层内部以及表面的残留电位提高,而从分子链上断裂下来的小分子本身就带着电荷,在电场作用下飞离原始位置,于是发生漆膜碳化、漆膜减薄。发生电击穿的瞬间,电流迅速增加,高分子链分解以及小分子飞离显著增强。
综上,在交流电压下,绝缘层逐渐失效的过程如图6所示。首先,出现外部电场后,导体开始向绝缘材料内随着电场的交替变换注入和抽出电荷;当电场达到一定强度,绝缘材料内有更多电荷注入和抽出,额外的电荷聚集在高分子端基,导致绝缘材料内部因非平衡电荷引起各处电势变化。随着电场继续增强,从导体一侧到绝缘材料表层的分子链端基逐渐积累额外电荷,并且因为绝缘层表面各处电荷积累量不同,在绝缘层表面产生了不同的电势,绝缘材料内部的电荷转移现象也在绝缘材料表面不同电势位置之间发生。当漆包样线导体注入和抽出的电荷穿过两层绝缘抵达另一根漆包线的导体时,测量电荷转移,当电压所产生的电场到达一定强度后,电荷转移量随电压的上升呈指数增长,此时所施加的电压被判定为局部放电起始电压。当电压继续增大,处于绝缘材料内部分子链端基的偶极矩在电场中拉伸至极限,也因移动空间受阻而限制其进一步变化,但处于绝缘材料表面的分子链端基所受的电场强度过高时,端基偶极矩拉伸至极限就很可能与原分子链断裂,端基飞离绝缘层表面,从而引发连锁反应。与此同时,电荷转移过程中产生的电流还形成了电阻热,在电场和电阻热的双重作用下,最终导致局部灼烧碳化,产生击穿现象。
基于上述分析,导致漆包线失效的潜在风险包括以下两点:①绝缘层局部缺陷导致绝缘性下降;②漆包线表面导电性较强时,单根电磁线绝缘层局部放电产生电流从而导致绝缘层提前失效。
因此漆包线产品存在的品质风险点包括:①导体表面微凸起产生尖端放电,绝缘材料内尖端位置附近的电荷转移量增加,出现局部放电;②绝缘材料内部出现导电、半导体特性的杂质,缩短了有效电绝缘厚度,削减了绝缘效果;③导体尺寸变化或涂覆偏心度变化导致绝缘层漆膜厚度降低;④漆包线处于导电介质中使用或者漆包线表面覆盖导电物质。
对于“导体表面凸起”“绝缘材料内导电、半导体特性的杂质”“导体尺寸变化或涂漆偏心”问题,需要管控的技术要点在于:①有效的拉丝模具管理,保障导体表面不出现细微缺陷;②拉丝液的日常巡检,保证拉丝液的温度、浓度、电导率保持在合理范围内,起到良好的润滑作用;③导体的超声清洗,去除粘附在导体表面的铜粉;④油漆需进行过滤,防止杂质物质带入油漆;⑤优化涂漆装置,使漆膜涂覆厚度更均匀。对于上述风险管控要点的监控措施如下:①通过在线高压针孔检测识别尖端放电产生的微弱电流,通过在线激光测量漆包线尺寸变化,并用在线图像识别系统观察绝缘层有无明显色块或各类粒子缺陷,提前预警漆包线的质量风险,并根据产品要求对漏电位置、色块位置、粒子缺陷进行标记或进行缺陷去除和换盘处理;②在离线式监测中,用常规击穿电压检测仪测量产品的最大击穿电压,并用局部放电测试仪测量局部放电起始电压,保证绝缘漆的电绝缘性能满足产品性能要求;③在批量生产中,定期对漆包线的偏心度进行抽检,保证漆包线偏心度保持较好水平,不会出现偏心度升高导致的电绝缘性能波动。
此外,对于“漆包线表面导电导致局部放电电流增大”问题,需要管控的技术要点在于:在漆包线生产、运输、装配过程中,避免线样表面接触盐类物质,控制装配过程的环境湿度;对于可能接触导电介质的使用环境,要提高对绝缘层的厚度要求。在实际使用中,要识别绝缘线所使用的外部环境是否有可能出现导电介质渗入漆膜之间的风险,例如电机浸泡海水或高矿物质地下水、电机在金属粉尘环境或高湿高盐空气环境中服役等。如果绝缘线在导电介质环境中使用,绝缘效果可能只取决于单层绝缘层的绝缘性,需要重点控制最小漆膜厚度,尽量采用浸漆工艺消除电磁线绝缘表面的电荷转移能力。对于油冷电机,漆包线与减速器润滑油接触,若润滑油中含有金属微粒,会促进漆包线表面的局部放电现象[11-12],若要避免电机端部未浸漆部分出现相对地绝缘失效,对漆包线的电绝缘性能要求可以考虑按本文辅助实验的方法测量漆包线单绝缘层的PDIV。不过此类风险的监控措施主要是对电机组装后进行局部放电测试。
(1)漆包线的局部放电测试值可能与漆包线绝缘表面的导电能力有关。漆包绞线的电击穿位置具有一定随机性,击穿点大概率出现在两根线绝缘薄弱且相邻的位置。
(2)外加电场可能会造成分子链端基积累额外的电荷,使偶极矩增大,且因为绝缘材料表面有更多未发生交联反应的分子链端基和电子阱,更容易积累电荷和表面各处电势差,从而发生电荷转移形成爬电或者闪络现象。绝缘材料内产生的放电电流最终会导致绝缘击穿,造成绝缘层减薄、灼烧碳化等现象。
(3)绝缘层提前出现局部放电的主要风险点在于导体表面凸起、绝缘材料内导电、半导体特性杂质、导体尺寸变化或漆膜厚度不均的问题,需要重点管控拉丝模、拉丝液、超声清洗、涂漆装置,并采用在线高压针孔、在线激光测径、图像识别技术进行产品品质监测,减少不良品产生并避免其流出。
