In this paper, the key role of 60 kV θ-pinch coil insulation of field-reversed plasma device in equipment operation was introduced briefly. Combined with operating conditions, the selecting processes of key parameters and manufacturing process of θ-pinch coil insulation were expounded, and its mechanical properties and insulating properties were tested and analyzed. On the basis of the sample analysis, the corresponding prototype was made to test and analyze. The results show that the field strength of the coil corner can decrease by 41% through optimizing the main insulation thickness reasonably and increasing the insulation fillet properly, making the service life of coil prolong by 9 times, and the breakdown voltage is 20% higher than the design voltage. Compared the ANSYS calculating results with the sample test results, it is found that selecting 8 MPa pressure during impregnation curing can effectively enhance the adhesion. The research results provide ideas for the insulation structure design of 60 kV θ-pinch coil of field-reversed plasma device.

本文简要介绍场反等离子装置60 kV角向箍缩线圈绝缘在设备运行中的关键作用,结合运行工况阐述了角向箍缩线圈绝缘关键参数和制作工艺的选择过程,并对其力学性能以及绝缘性能进行测试和分析;在样件分析基础上,制作了相应的样机,并进行了性能测试。结果表明:合理优化主绝缘厚度,适当增大绝缘圆角,可减小线圈角部场强41%,使线圈使用寿命延长9倍,击穿电压高于设计电压的20%;对比ANSYS计算结果和样件测试结果发现,浸渍固化过程中选用8 MPa压力可有效增强粘接力。

本文简要介绍场反等离子装置60 kV角向箍缩线圈绝缘在设备运行中的关键作用,结合运行工况阐述了角向箍缩线圈绝缘关键参数和制作工艺的选择过程,并对其力学性能以及绝缘性能进行测试和分析;在样件分析基础上,制作了相应的样机,并进行了性能测试。结果表明:合理优化主绝缘厚度,适当增大绝缘圆角,可减小线圈角部场强41%,使线圈使用寿命延长9倍,击穿电压高于设计电压的20%;对比ANSYS计算结果和样件测试结果发现,浸渍固化过程中选用8 MPa压力可有效增强粘接力。

In this paper, the key role of 60 kV θ-pinch coil insulation of field-reversed plasma device in equipment operation was introduced briefly. Combined with operating conditions, the selecting processes of key parameters and manufacturing process of θ-pinch coil insulation were expounded, and its mechanical properties and insulating properties were tested and analyzed. On the basis of the sample analysis, the corresponding prototype was made to test and analyze. The results show that the field strength of the coil corner can decrease by 41% through optimizing the main insulation thickness reasonably and increasing the insulation fillet properly, making the service life of coil prolong by 9 times, and the breakdown voltage is 20% higher than the design voltage. Compared the ANSYS calculating results with the sample test results, it is found that selecting 8 MPa pressure during impregnation curing can effectively enhance the adhesion. The research results provide ideas for the insulation structure design of 60 kV θ-pinch coil of field-reversed plasma device.

可控核聚变能源是人类目前已知的解决未来能源危机的终极能源,从原理上它能满足人类对能源安全、高效、清洁以及可持续的追求。到目前为止,磁约束与惯性约束两种可控核聚变技术途径的理论已经取得了很大的进步,然而由于它们的实验装置建设成本过高,越来越多的研究人员开始探索经济小型的技术路径,以场反位形(field-reversed configuration,FRC)为代表的磁惯性约束技术在这方面具有很大的优势[1]
磁压缩并不是一个新的物理概念,FRC的研究也在很早以前就已开始,但是早期的装置尺寸都比较小,其中两个具有代表性的装置分别是美国Tri Alpha Energy(TAE)公司的C-2系列装置和中国科学技术大学的Keda Mirror with Axisymmetricity(KMAX)装置。经过多年发展,国际上出现了大型的FRC磁压缩装置但数量也较少,其中两个典型的FRC磁压缩实验装置是LANL公司建造的FRX-C以及日本大阪大学建造的FIX。
华中科技大学承担的HFRC(HUST-FRC)磁阱型磁压缩聚变装置预研项目计划建造首个可以同时开展场反等离子体对碰融合和磁压缩的综合实验装置,预期目标为获得可重复的分界面半径达到30 cm、密度达到1.5×1020 m-3、寿命达到500 μs的场反等离子体。HFRC磁阱型磁压缩聚变装置全长约为12 m,主要包括场反等离子体形成区、内偏滤器、外偏滤器及中心区4个部分。在开展对碰融合及磁压缩实验时,需要先在两端的形成区中同时形成场反等离子体,其中角向箍缩(θ-pinch)线圈系统与准稳态线圈系统通过在准稳态线圈产生的两端准稳态磁场和角向箍缩线圈系统中产生的脉冲磁场,加上对角向箍缩线圈的通电时序控制,可以实现场反等离子体的静态形成或动态形成。作为场反磁场位形形成的电流激励载体,角向箍缩线圈系统将会承受高电压大电流,为保证系统运行的稳定和安全性,线圈系统的绝缘结构设计至关重要[2]
本研究从线圈安全、可靠性设计要求出发,结合设备的运行工况,按直流电压60 kV设计计算,阐述角向箍缩线圈绝缘的制造工艺路线、绝缘结构分析设计、线圈绝缘性能评估以及线圈制造等方面的研究结果。
HFRC磁阱型磁压缩聚变装置中角向箍缩线圈装配的示意图如图1所示。从图1可以看出,12组角向箍缩线圈轴向均匀分布在中心石英管上,其中相邻两个线圈间隔距离为190 mm。线圈采用无氧铜作为导体材料,截面尺寸为135 mm(轴向)×5 mm(径向),线圈内径为656 mm。
在预设的运行工况下,为达到目标磁场,装置中单个角向箍缩线圈中最高需通过80 kA的电流和承受60 kV的电压。
线圈的实际运行工况复杂,工作电流分为如下3个阶段:①偏置阶段的最高电流为46 kA,持续时间为50 μs;②振荡阶段的电流振幅为34 kA,持续时间为20 μs;③反场阶段的电流峰值达到62 kA,持续时间为4 μs。
由以上分析可知,当电流达到最大值80 kA时,线圈承受的电磁力载荷达到最大,以最恶劣工况作为设计依据,利用Maxwell软件计算线圈在脉冲电流下轴向和径向承载的电磁力,结果分别如图2图3所示。
图2图3可知,在线圈的电流达到最大值时(70 μs),线圈的电磁载荷达到最大,轴向电磁力为13.1 kN,径向电磁力为1.75 kN。
线圈绝缘的制造技术一般分为真空压力浸渍(vacuum pressure impregnation,VPI)技术和湿包模压技术[3]
VPI技术是将线圈整体置于真空状态下,然后灌注环氧胶,此法可以有效消除线圈绝缘内部的水汽和气泡,减少气隙局部放电对主绝缘电寿命的影响,但线圈绝缘的柔性差,弯曲时容易开裂。
湿包模压技术是先用环氧胶均匀涂抹在绝缘胶带上,在环氧胶未固化时包绕绝缘,再以模具定型、固化。
考虑箍缩线圈的结构为单匝宽排,其进出线为开环结构,装配过程会有开合动作以避让其他结构,如果采用VPI技术,装配过程中可能会使线圈绝缘出现不可逆的开裂损坏,导致线圈报废,因此在保证线圈设计可靠性要求的前提下,结合线圈结构特点,选择湿包模压技术,流程如图4所示。
为了满足线圈的耐压能力,使线圈具有较好的绝缘特性,在箍缩线圈的导体上设计有绝缘层,该绝缘层由GK(玻璃丝带+聚酰亚胺带)复合带和绝缘热缩管组成。GK复合带由厚度为0.2 mm的玻璃丝带与厚度为0.05 mm的聚酰亚胺涂胶粘附而成,其中聚酰亚胺决定了绝缘的耐压等级,但是纯聚酰亚胺在浸胶时会将树脂隔开,得到的绝缘内部会因分层而无法形成一个整体。加入玻璃丝带可以改善浸胶性能,提高绝缘的耐压性能以及力学性能。
GK复合带通过湿包绕制法直接绕制在导体上作为绝缘层,为线圈提供主要的绝缘能力;热缩管套在绝缘层的外面,热缩管层与GK复合带一起为线圈提供高绝缘性能,同时起到机械防护套作用,用于避免碰撞等因素对线圈的损害。热缩管层也作为线圈与石英管之间的缓冲部件,避免硬金属与石英管的直接接触。两种材料的具体参数如表1所示。
由于线圈与真空室的理论间隙为6 mm,除去最外层厚度为2 mm的热缩管,主绝缘的厚度不能超过4 mm。利用Maxwell软件同时对不同绝缘厚度(d)线圈主绝缘角部的最大场强进行计算,结果如图5所示。从图5可以看出,d为3.0、3.5、4.0 mm时,最大场强均可满足使用要求。考虑到安装时,线圈和真空室存在一定的加工误差,需最大限度的增加安装间隙,故优先选取绝缘厚度为3 mm。
图6为绝缘厚度为3 mm时,箍缩线圈R角半径(R)为0.5 mm和1.5 mm时,角部最大场强的计算结果。从图6可以看出,当R=1.5 mm时,线圈绝缘角部的最大场强降低了41%,确保了绝缘设计的可靠性。
定子线圈的电寿命遵循式(1)所示负幂函数电气模型,由式(1)[3]可知,绝缘内部最大场强降低可有效延长绝缘的使用寿命。对绝缘系统而言,常数n取值为9~12。当绝缘场强降低41%时,绝缘电寿命可延长9倍左右。

根据上述分析可得,箍缩线圈截面结构由3个部分组成,如图7所示,导体尺寸为5 mm×135 mm,GK绝缘厚度为3 mm,外层厚度为2 mm的热缩管起辅助绝缘及防护作用。
线圈绝缘力学性能评估主要有两点:一是线圈绝缘结构对装置运行时所受电磁力的耐受能力评估;二是线圈绝缘结构对装置运行时绝缘和金属热膨胀系数不同产生的应力的耐受能力评估。与电磁力相比,热膨胀应力可以忽略不计[5]
线圈所受最大轴向电磁力为13.1 kN,径向电磁力为1.75 kN,线圈的安装固定位置沿其圆周方向均匀分布,利用ANSYS分析软件对模型进行前处理,并列出线圈分析参数,如表2所示。
线圈分析时对载荷进行了适当简化,取70 μs时线圈承载的最大轴向力和径向力为计算载荷,具体计算结果如图8表3所示。
图8表3可以看出,线圈在承受稳态载荷时承受不同方向的应力,轴向应力为6.576 0 MPa,径向应力为11.186 0 MPa,线圈的轴向和径向受力主要由线圈本体与绝缘层的粘接性能来抵抗,良好的粘接性能是影响整个线圈绝缘性能和力学性能的关键参数。
线圈变形最大区域为进出线开环区域,且在实际使用过程中承受的是脉冲电流,在反复的交变电流冲击下,绝缘将承受反复应力的冲击。对此实际使用中最外层的热缩管绝缘可以起到了一定的缓冲作用,此外结构设计中也需要足够强度的支架进行固定支撑,以约束线圈,减小变形。
根据对箍缩线圈的电磁及结构分析,线圈在脉冲电流作用下,绝缘导体间存在剪切作用力,因此对绝缘的粘接强度提出了较高要求,根据计算得到导体与绝缘层间所承受的最大应力11.186 0 MPa。本研究通过调整绝缘结构和压制力,对线圈进行多次工艺试验,得出不同工况下的静态粘接强度[6]
取3件截面为135 mm×5 mm,长度为400 mm的导体作为样件,先用砂纸打磨粘接面,然后用酒精擦拭。将6层厚度为0.2 mm的F级玻璃丝带与厚度为0.05 mm的聚酰亚胺涂胶粘附做成预浸渍复合带,半叠包6层缠绕在导体上得到绝缘测试样件,如图9所示。用事先在(80±5)℃下保温30 min以上的夹具对样件施加不同的压力(5、8、10 MPa),保持10 min。在恒定压力下放置于烘箱中在(135±5)℃下保温4 h,然后随炉冷却至40℃取出,自然冷却至室温[6]
表4为线圈绝缘与导体之间的粘接强度测试结果。从表4可以看出,不同压力下的烘烤固化对线圈绝缘与导体之间的粘接性能影响较小,3种压力下得到的静态粘接强度都高于理论最大粘接强度(11.186 0 MPa),因此认为这种绝缘结构能够满足线圈对粘接强度的要求。当压力为8 MPa时,线圈绝缘与导体间的粘接强度最大,因此制作线圈时以此压力为理论依据。
为了验证8 MPa压力下线圈绝缘的力学性能,在原绝缘表面取5段样件分别按照GB/T 228.1—2010和GB/T 6400—2007进行拉伸性能和剪切性能测试[7],结果如表5所示。从表5可以看出,不同部位主绝缘自身的拉伸强度和剪切强度较为均匀,最小的剪切强度也达到50 MPa,优于绝缘层承载的最大径向应力11.186 0 MPa,满足线圈对绝缘力学性能的要求。
线圈绝缘的耐电压性能是线圈的关键指标之一,也是线圈长期稳定运行的基础,为此本研究分别对上述3件线圈样件进行了直流高压测试。因为实际工况中对箍缩线圈施加的是脉冲电压,一次放电时间约为280 μs,整个放电过程需要精准的电源控制,但生产测试中无法实现此电源精度,所以采用直流电压进行测试,结果如图10所示。从图10可以看出,在60 kV高压下,各线圈样件的漏电流略有差异,其中最大漏电流为38 μA,换算成绝缘电阻为1.6 GΩ,最小的漏电流为20 μA,换算成绝缘电阻为3 GΩ,而线圈的设计要求为60 kV下的绝缘电阻为0.5 GΩ,因此3件线圈样件的耐电压性能均高于设计要求。
为了评估箍缩线圈的电性能,确定线圈绝缘结构优化的效果,需要对绝缘的击穿电压水平进行评估,这也是产品制造裕度和电寿命的保证。采用国内通用的瞬时击穿法评估3件线圈绝缘样件的击穿电压,结果如图11所示,图中纵坐标值为实测击穿电压与设计要求电压(60 kV)的比值。从图11可以看出,3件线圈绝缘样件的击穿电压水平与设计要求电压相比均有高于20%的裕度。
为了验证上述线圈绝缘尺寸和制造工艺的实际效果,按实际要求生产成品线圈并进行测试,具体流程如下:
(1)先进行线圈的绕制,然后进行体绝缘的包绕,采用GK复合带半叠包6层,绝缘厚度δ为3 mm。
(2)绝缘包绕结束后进行固化,通过固化模具周向预紧8 MPa压力,此步骤是保证线圈外形尺寸和绝缘性能的关键。
为了提高线圈的绝缘性能以及美化外观,给线圈套装外径为120 mm、长度为1.6 m的35 kV热缩管,先用干布擦拭内外表面(不可用酒精,酒精会使橡胶老化),然后在热缩管内涂抹一层环氧胶,增加润滑效果,并从线圈一端套装;用热风枪控制温度为80~120℃对其表面均匀加热,直至与导体绝缘层完全伏贴。
(3)对线圈进行高压测试,通过直流高压发生器加载高压,步进电压为10 kV,每个电压保压1 min,直至60 kV观察漏电流的变化,测得5组线圈的漏电流如图12所示。从图12可以看出,5组线圈承载60 kV电压时的最大漏电流为35 μA,换算成绝缘电阻为1.7 GΩ,最小漏电流为21 μA,换算成绝缘电阻为2.9 GΩ,而线圈的设计要求为60 kV下的绝缘电阻为0.5 GΩ,因此,5组线圈的耐压性能皆优于设计要求。
上述内容简要介绍了线圈的制造过程,通过样件的制造验证了设计分析的合理性,为装置的稳定运行以及后续装置的升级改造奠定了基础。
(1)采用GK复合带和绝缘热缩管的混合绝缘结构,选用合理的浸胶工艺,可在不增加绝缘厚度的情况下,有效提高线圈的绝缘性能、力学性能,增强线圈自身的防护性能。
(2)对线圈主绝缘结构设计的关键是确定绝缘厚度以及R角尺寸对线圈角部最大场强的影响;优化后绝缘厚度为3 mm,R角半径为1.5 mm,可有效减小线圈角部场强41%,使线圈使用寿命延长9倍,线圈的击穿电压高于设计电压的20%。
(3)对比ANSYS计算结果和样件的测试结果,发现在浸渍固化过程中选用8 MPa压力,测得的绝缘最小剪切强度为50 MPa,优于线圈计算最大受力11.186 0 MPa。
