High voltage cable fusion joint with defects operating for a long time is easy to cause operation failure. In order to timely troubleshoot the joint defects, we taked high-voltage cable fusion joints as research object. The main insulation and conductor recovery process of high-voltage cable fusion joint was detected by digital radiography (DR) technology, and the bending limit of conductors was analyzed by finite element method. The results show that the DR detection technology can effectively detect bubbles, conductor bending, eccentricity and other defects in the XLPE main insulation of fusion joint. The accuracy of detection results is demonstrated by field dissection, which provides an effective means for the defect detection of high voltage cable fusion joint. The bubble defect of XLPE main insulation is caused by the decrease of temperature and nitrogen pressure in the crosslinked pipeline. Considering the safety margin of the joint, it is recommended that the bending gap should not exceed 11 mm and the insulation thickness at the bending position should not be less than 30 mm.

高压电缆熔接头长时间带缺陷运行,容易造成运行故障。为及时排查接头缺陷,本文以高压电缆熔接头为研究对象,利用数字射线检测技术(digital radiography,DR)对高压电缆熔接头的主绝缘及导体恢复过程进行检测,采用有限元法对导体弯曲极限进行分析。结果表明:DR检测技术可以有效检测出XLPE主绝缘熔接头气泡、导体弯曲、偏心等缺陷,通过现场解剖论证了检测结果的准确性,为高压电缆熔接头缺陷检测提供了一种有效的手段。XLPE主绝缘气泡缺陷是交联管道温度和氮气压力下降引起的;针对导体弯曲、偏心缺陷,考虑接头的安全裕度,建议弯曲间隙不应超过11 mm,且弯曲位置的绝缘厚度不应少于30 mm。

高压电缆熔接头长时间带缺陷运行,容易造成运行故障。为及时排查接头缺陷,本文以高压电缆熔接头为研究对象,利用数字射线检测技术(digital radiography,DR)对高压电缆熔接头的主绝缘及导体恢复过程进行检测,采用有限元法对导体弯曲极限进行分析。结果表明:DR检测技术可以有效检测出XLPE主绝缘熔接头气泡、导体弯曲、偏心等缺陷,通过现场解剖论证了检测结果的准确性,为高压电缆熔接头缺陷检测提供了一种有效的手段。XLPE主绝缘气泡缺陷是交联管道温度和氮气压力下降引起的;针对导体弯曲、偏心缺陷,考虑接头的安全裕度,建议弯曲间隙不应超过11 mm,且弯曲位置的绝缘厚度不应少于30 mm。

High voltage cable fusion joint with defects operating for a long time is easy to cause operation failure. In order to timely troubleshoot the joint defects, we taked high-voltage cable fusion joints as research object. The main insulation and conductor recovery process of high-voltage cable fusion joint was detected by digital radiography (DR) technology, and the bending limit of conductors was analyzed by finite element method. The results show that the DR detection technology can effectively detect bubbles, conductor bending, eccentricity and other defects in the XLPE main insulation of fusion joint. The accuracy of detection results is demonstrated by field dissection, which provides an effective means for the defect detection of high voltage cable fusion joint. The bubble defect of XLPE main insulation is caused by the decrease of temperature and nitrogen pressure in the crosslinked pipeline. Considering the safety margin of the joint, it is recommended that the bending gap should not exceed 11 mm and the insulation thickness at the bending position should not be less than 30 mm.

交联技术是提高聚乙烯(PE)材料性能的重要手段之一。由于交联聚乙烯(XLPE)良好的电气绝缘特性,高压电缆普遍采用XLPE作为主绝缘材料,高压电缆熔接头通常也采用XLPE用于恢复电气连接[1-2]
高压电缆熔接头制作主要包含4个步骤[3-4]
(1)导体连接:利用活性较强的铝,在明火引燃药剂产生的高温下,通过置换反应将氧化铜中的铜置换出来,反应过程释放大量的热量将两端导体与置换出来的铜熔融在一起,完成两端导体的熔接,如图1所示。
(2)导体屏蔽恢复:采用与电缆内屏蔽相同的半导电材料来恢复导体内半导电层。使用游标卡尺核对恢复后的内半导电层直径与原电缆内半导电层直径,直径偏差不能超过0.3 mm,如图2所示。
(3)主绝缘恢复:将PE原材料挤注到交联模具内,保持交联模具内一定的压力和温度,持续一定时间后,利用硫化过程使聚乙烯充分交联形成XLPE,如图3所示。
(4)绝缘屏蔽恢复:在电缆两端的半导电端口和接头处均匀涂抹半导电材料,自然风干后再均匀涂抹,反复涂抹3次,待自然风干。
高压电缆熔接头技术采用现场制作的方式,XLPE主绝缘恢复采用聚乙烯现场交联的方式,受环境条件影响,熔接头容易产生难以发现的微小缺陷。一旦熔接头出现微小缺陷,且长时间运行后,局部放电会导致交联聚乙烯老化、电树枝的形成和发展[5-6],最后引发接头故障。当前,高压电缆熔接技术作为一种较为新型的技术,缺乏相应的质量管控手段,目前多数采用传统的局部放电、雷电冲击、工频耐压等电气试验来校验接头的电气性能[7-8],而接头的微小缺陷在短时间内不会造成电缆的电气性能明显下降,因此传统的电气手段无法检测出接头的微小缺陷。
针对熔接头的缺陷检测,相关学者开展了一些研究,但基本上是以聚乙烯燃气管道热熔接头为研究对象开展的。如蔡勤等[9]利用X射线检测气管道热熔接头的冷焊缺陷;朱志彬[10]提出了基于持续激励双面透射检测聚乙烯管红外热像的检测方法;黄跃鑫等[11]提出了基于超声相控阵的聚乙烯管道电熔接头缺陷检测优化方法;祝新伟等[12]采用微波扫描法检测聚乙烯管道热熔接头的缺陷。朱晓辉等[13]综述了我国高压交联聚乙烯电力电缆在线监测及检测技术的研究进展及现场应用状况,主要包括局部放电、温度、接地电流、介质损耗、红外和紫外成像等检测技术。
总结国内外研究情况,鲜有针对检测交联聚乙烯电缆熔接头内部微小缺陷方面的报道,因此,本文针对交联聚乙烯主绝缘熔接头,采用数字射线检测方法对熔接头内部导体、主绝缘的微小缺陷进行检测,分析缺陷形成的原因并提出防治建议。
利用熔接头技术恢复导体屏蔽和主绝缘后,由于主绝缘和导体之间存在明显的密度差异,可以利用数字射线成像技术进行检测区分。
数字射线成像系统如图4所示。其中,X射线机主要参数为:管电压为60~120 kV,管电流为0~50 mA。平板探测器采用非晶硅数字平板,灰阶为16,像素尺寸为200 μm,像素面积为30×30 cm2,极限分辨率为3.94 lp/m,电源模块输出功率为30 kW。无线通讯模块可利用无线模式将检测数据传输至电缆灰度影像接收仪,从而得到原始的电缆检测图像。
数字射线检测原理:利用平板探测器接收穿透主绝缘的X射线,再由平板探测器内部晶体电路根据X射线强度将其转化为电流信号,最终以数字图像的形式呈现在终端计算机上[14]。为了将灰度影像的灰度值范围压缩至人眼能够识别的范围内,去掉影像中的冗余成分。本文基于压缩感知原理对图像进行稀疏变换和投影测量,对采集到的原始图像进行深度处理[15]
2021年6月,对某110 kV高压电缆熔接头进行现场制作,如图5所示。
在接头完成主绝缘恢复后,对其进行数字射线检测。图6(a)为检测原图,从原图中无法观测到主绝缘的微小缺陷。基于压缩感知原理对图像进行稀疏变换和投影测量,再对采集到的原始图像进行深度处理,得到处理后的图像如图6(b)所示。从图6(b)中可以看到,在原电缆与熔接头的主绝缘交接处出现大量的白色亮点,亮点处灰度值明显与主绝缘、导体的灰度值存在差异,灰度值如表1所示。经过分析,这些亮点属于微小气泡缺陷,这些缺陷分布集中,且尺寸极小。
为了验证分析结果的准确性,对上述检测点进行位置标定后,采用平行于轴向的断面切割来进行解剖,如图7所示。从图7可以看出,XLPE主绝缘存在直径不同的微小气泡缺陷,经过测量,气泡的尺寸分布在0.5~2.6 mm。
缺陷电缆在运行一定时间后,微小气泡缺陷会导致电树枝放电,使得绝缘提前老化,造成电缆击穿。对产生微小气泡缺陷的原因进行分析,认为主要是去气处理不到位。主绝缘内的气体来自于两方面,一是来源于空气,二是交联挤塑过程中产生的残余气体。交联产生残余气体的过程如下:
主绝缘的恢复采用过氧化物交联剂对聚乙烯进行交联,一般选择过氧化二异丙苯作为交联剂,在交联的过程中过氧化物交联剂会受热分解,形成过氧化物自由基,反应过程如式(1)所示。
由于过氧化物自由基的活性比较高,会在聚乙烯内部快速运动,当自由基与聚乙烯内部的大分子链碰撞时会夺取大分子链上的H原子,从而形成聚乙烯大分子链自由基以及交联副产物枯基醇,接着多个聚乙烯大分子链自由基会交联在一起,反应过程如式(2)所示。
过氧化物自由基参与反应的第二条途径是自身结构发生分解,产生交联副产物苯乙酮以及甲基自由基,反应过程如式(3)所示。
其中甲基自由基也会与聚乙烯内部的大分子链碰撞发生反应,生成副产物甲烷以及交联聚乙烯,反应过程如式(4)所示。
聚乙烯交联过程中主要有以上4种反应,枯基醇、苯乙酮以及甲烷等交联副产物会以气泡的形式熔融在绝缘层中。为了去除主绝缘中残留的气体,必须向模具内施加一个稳定的压力,并保持较高的温度。一般来说,模具内氮气压力要求不低于1.2 MPa,温度恒定在200℃左右,以实现控制主绝缘气泡的目的。当气泡直径在1 μm以下时,由于放电路径太小,达不到使电缆绝缘产生局部放电的条件,从而保证了主绝缘良好的绝缘性能。当模具内压力不足时,会导致模具内空气及交联产生的气体无法排除,易形成气泡留存在主绝缘中。当模具内压力太高时,高温条件下聚乙烯容易发生氧化老化和热分解,产生一定的裂解气体,从而在主绝缘中形成微小气泡缺陷。
据悉,上述接头在主绝缘交联过程中,由于设备故障导致断电15 min,也可能是引起气泡缺陷的原因。因此,本文对气泡缺陷进行模拟试验。前期的电缆校直、导体焊接、内屏恢复以及绝缘挤出严格按照施工工艺标准来进行,在更换为交联模具之后,按照工艺要求设定温度和压力,在该温度和压力下维持大约4 h,随后关闭电源,使模具内部温度和压力下降,约15 min后恢复供电,继续按照工艺要求进行4 h交联过程。拆除模具后,对主绝缘进行了解剖,如图8所示,在XLPE主绝缘界面部位观察到气泡缺陷。
在主绝缘交联过程中,由于发电机供电不稳定停电15 min,致使模具内的压力和温度没有满足交联条件,导致出现气泡缺陷。由此可以判断,聚乙烯在交联过程中失去恒定压力和温度,是导致出现气泡缺陷的直接原因。XLPE电缆在交联过程中,如果加热管道温度过高、氮气压力低、氮气纯度不够,混入了一部分空气,绝缘材料会焦化变色,发生氧化老化和热分解,致使交联电缆绝缘出现微孔和明显气泡的现象[16-17]。由此说明在XLPE交联过程中模具内部的压力和温度对绝缘层内部气泡的数量和大小有直接影响[18]
利用数字射线检测对某220 kV高压电缆熔接头恢复主绝缘后进行成像测试,如图9所示。由图9可知,接头熔接导体后呈现一定程度的弯曲。本文定义弯曲间隙为熔接导体曲面半径最小处到水平面的距离。如图9所示,导体的弯曲间隙约为4 mm,同时电缆接头主绝缘存在偏心,上侧最大绝缘厚度为37.24 mm,下侧最小绝缘厚度为56.78 mm。主绝缘偏心度高达34.4%,不满足标准规定的220 kV电缆绝缘偏心度不大于6%的要求[19]。熔接导体弯曲必然导致导体上、下侧绝缘厚度的不均匀,产生绝缘偏心,因此熔接导体弯曲是一种较为严重的缺陷。本文利用仿真分析的方法,根据现场实际尺寸建模进行有限元仿真,计算接头内部的电场分布情况,研究弯曲程度对接头绝缘性能的影响规律。
电缆接头在工频情况下,电极间电压随时间变化较慢,对于静止或变化较慢的电动势引起的瞬间电场,可按准静态电场分析。电磁暂态过程可以用微分Maxwell方程表达[13],如式(5)~(7)所示。

式(5)~(7)中:H为磁场强度矢量;D表示电通量密度矢量;E为电场强度矢量;J为全电流密度矢量;Jc为泄漏电流密度矢量。
由于电缆接头是近似轴对称,按照尺寸比例为1∶1建立完整的接头剖面模型进行轴对称计算,如图10所示。本文利用CAD绘制的模型导入到COMSOL有限元分析软件进行仿真计算[20]。以右侧电缆缆芯为坐标原点,建立如图11所示坐标系,设置弯曲位置在500 mm处,其坐标为(0,500),熔接导体弯曲间隙为4 mm,弯曲处上侧主绝缘厚度为38 mm。通过仿真计算,接头内部电场分布情况如图11所示。从图11可以看出,位于500 mm位置的熔接导体屏蔽表面电场强度约为5.5 kV/mm。
GB/T 18890—2015规定了交联聚乙烯绝缘导体屏蔽上的标称电场强度Ei,可由式(8)计算[21]

式(8)中:U0为交联聚乙烯绝缘电缆额定工频电压,取值为127 kV;Dio为绝缘的标称外径,取实际值为114.5 mm;dii为绝缘的标称内径(即为电缆导体直径),取实际值为66.5 mm。
式(8)可计算出绝缘导体屏蔽上的标称电场强度Ei约为7.2 kV/mm,弯曲位置电场强度(5.5 kV/mm)低于交联聚乙烯绝缘导体屏蔽上的标称电场强度Ei(7.2 kV/mm),满足短时间运行的条件。
为了研究弯曲间隙对接头绝缘性能的影响,采用控制变量法,保持上侧绝缘和下侧绝缘厚度总和固定为84 mm,通过不断增加弯曲间隙来计算弯曲处的电场强度值,结果如表2所示。从表2可以看出,随着弯曲间隙不断增大,导体弯曲处(尖端处)电场强度不断增加,在弯曲间隙到达11 mm时,弯曲处电场强度达到了交联聚乙烯绝缘导体屏蔽上的标称电场强度Ei图12为弯曲间隙为11 mm时的内部电场分布图。
图12可以看出,导体弯曲处的电场强度值总是比临近位置的电场强度要高,这是因为当导体出现弯曲时,相当于导体出现了尖端,尖端曲率越大,等势面的分布更加集中,等势面的集中意味着该处的电场强度更高。将电缆沿纵向对等切开,可等效为一个平板电容,其中导体屏蔽和绝缘屏蔽分别是电容的上、下极板。当导体平整时,如图13所示,其最大电场强度Emax式(9)

式(9)~(11)中:k为场强畸变率;R1为导体半径;R2为电缆半径;R为弯曲导体曲面半径;d为平板电极间距。
以型号为YJLW03-64/110 1×630的电缆为例,R1=14.2 mm,R2=38.2 mm,d=24 mm,假设R=16 mm,由式(11)计算可得场强畸变率k=4.8。若导体弯曲增大时,弯曲半径减小,场强畸变率增大,弯曲处场强进一步增强,易超过交联聚乙烯绝缘导体屏蔽上的标称电场强度。
这种尖端处的电场集中在长时间运行条件下,会使得该处绝缘更容易老化,从而产生局部放电,严重影响电缆绝缘寿命。因此,接头弯曲间隙极限不应超过11 mm,同时考虑接头的安全裕度,弯曲间隙建议不超过10 mm,且弯曲位置的绝缘厚度不应少于30 mm,才能保证接头有一定的安全裕度。
(1)利用数字射线检测技术,对高压电缆熔接头制作工艺进行检测,可以有效检测出主绝缘存在气泡施工工艺问题,通过现场解剖,证明了检测结果的准确性,为高压电缆熔接头现场制作工艺检测提供了一种有效的手段。
(2)在XLPE高压电缆熔接头现场制作过程中,必须要维持模具稳定的温度和压力,一般模具内氮气压力要求不低于1.2 MPa,温度恒定在200℃左右,以去除主绝缘残留气体,否则容易产生微小气泡缺陷;导体弯曲时弯曲处电场强度会极大增强,当导体上侧绝缘和下侧绝缘厚度总和固定为84 mm时,熔接导体弯曲间隙极限不应超过11 mm,同时考虑接头的安全裕度,建议弯曲间隙不应超过10 mm,且弯曲位置的绝缘厚度不应少于30 mm,才能保证接头有一定的安全裕度。
