高导热绝缘材料是实现电机高效散热的关键功能材料,对提升电机运行稳定性、延长使用寿命具有重要意义。本文简述了绝缘材料的导热改性机制,综述了近年来电机用高导热绝缘漆、云母带、薄膜及灌封胶等绝缘材料的研究进展,探讨了其在电机领域的应用现状,并对未来研究方向进行了展望。

High thermal conductive insulating materials are key functional materials for achieving efficient heat dissipation in motors, which is of great significance for improving the operational stability and prolonging the service life of motors. This article briefly described the thermal conductive modification mechanisms of insulating materials,reviewed recent research progress on high thermal conductive insulating varnish, mica tapes, films, and potting compounds used in motors, discussed their current application status in the field of motors, and further provided an outlook on future research direction.

随着电机向大容量、高电压、高功率密度、高集成化及轻量化方向发展,对电机绕组的绝缘与导热性能提出了更高要求,其绝缘状态与散热性能直接影响设备运行稳定性[1-3]。电机运行过程中因各种损耗的存在,会不可避免地产生热量,而电机绝缘结构导热系数普遍低于0.5 W/(m·K),与金属部件导热系数相差较大,严重制约电机内部热量的传导[4]。绕组内部热量无法快速导出会致使电机运行温度升高,在长时高温运转下造成电机绝缘结构电气与力学性能下降、寿命缩短及松动等问题,严重影响电机运行可靠性[5]。目前,传统的水冷、风冷散热技术难以有效导出电机绕组内部热量,而采用高耐热等级绝缘材料虽能提升绝缘结构耐热性,但会显著增加制造成本,且受材料本征性能限制,无法满足电机日益严苛的设计需求[6]。通过提升电机绝缘结构中关键绝缘材料的导热性能,可有效降低热阻、避免热量积聚,将绕组内部热量快速导出,从而有效降低电机温升[4,7]。因此,研发高性能高导热绝缘材料已成为突破电机散热技术瓶颈、推动现代电机技术发展的重要方向。本文主要综述高导热的绝缘漆、云母带、绝缘薄膜及灌封胶等电机关键绝缘材料的研究进展。
聚合物基绝缘材料属于饱和体系,其分子结构中不存在自由电子,从机理上认为其热量传递主要依赖晶格振动产生的声子[8]。然而,绝缘材料存在分子量大、分子链无规则缠结、结晶度低、分子尺寸不均一等结构特征,导致声子在传输过程中产生大量的散射,阻碍热传导过程,因此绝缘材料导热系数偏低[9-10]。目前,国内外提升绝缘材料导热系数主要有两种改性方式:本征型导热改性和填充型导热改性。
本征型导热改性是通过分子结构设计、合成工艺及加工过程调控,以获得具有高结晶度或取向度的规整结构,减少声子散射,构建声子传热通道,从而实现导热性能的定向优化[11-13]。但是本征型导热改性技术面临工艺复杂、成本高、产量少及难度大的问题,目前仍处于实验研究阶段,距产业化应用尚有较大差距[7,14]
填充型导热改性是向聚合物基体中填充导热填料,通过调控填料类型、粒径、含量、形貌及其在基体中的分布,促使材料内部形成连续的导热通路,增强材料导热性能[14-16]。填充型导热改性方式工艺简单、效果提升显著、可控性强、成本低且易于工业化生产,已成为提升绝缘材料导热性能的核心发展方向。
绝缘材料中导热填料含量过高时,易形成纳米或微米尺度的孔隙缺陷,致使材料力学性能与绝缘性能下降。通过对填料表面进行功能化修饰,可有效提升填料分散性与界面结合强度,在低填料含量下实现高导热性能的有效提升[2,17]。此外,当基体与填料间介电常数相差较大时易引发电场畸变,导致绝缘材料击穿风险增加。因此,制备高导热绝缘材料时,需选择导热性能优异、介电常数低且与基体介电性能匹配的填料[18]。目前,适用于提高绝缘材料导热性能的低介电导热填料主要有氧化铝(Al2O3)、氧化镁(MgO)、二氧化硅(SiO2)、氧化锌(ZnO)、氮化硼(BN)、氮化铝(AlN)、氮化硅(Si3N4)及碳化硅(SiC)等,各填料具体参数如表1所示[18-19]
当前,电机用绝缘漆、云母带、绝缘薄膜及灌封胶等关键绝缘材料的导热系数普遍偏低,约为0.1~0.25 W/(m·K),无法满足电机高效散热的发展需求。因此,研发兼具优异电绝缘性能与高导热能力的新型绝缘材料已成为推动新型高效电机发展的重要方向。
绝缘漆作为电机的核心绝缘材料,其导热性能直接影响电机的运行温升和可靠性。目前,引入无机导热填料是制备高导热绝缘漆的主要方式,但重点需解决填料分散不均匀及其与绝缘漆相容性差等问题,这是提升绝缘漆导热性能的关键[20-21]。大量研究表明,使用硅烷偶联剂、钛酸酯偶联剂、等离子体及超支化聚合物等对填料表面进行功能化处理,可有效改善填料在绝缘漆中易团聚、沉降等问题,并在一定程度上提高绝缘漆的导热性能和力学性能。近年来,国内知名绝缘漆企业在高导热绝缘漆开发方面取得显著成果,并不断推动其产业化应用,如广州贝特、苏州太湖、浙江博菲、苏州巨峰及浙江荣泰等[22-26]表2为几款高导热绝缘漆产品的基本性能对比,可以看出国内高导热绝缘漆的导热系数均大于0.4 W/(m·K),固化挥发分较低,力学性能及电气强度满足电机用绝缘漆性能要求;但因填料含量过高、黏度普遍偏大,难以满足大电机真空压力浸渍工艺需求。
为有效降低电机温升并提升运行可靠性,近年来国内外厂家围绕云母带导热性能提升开展了大量研究。云母带由云母纸、胶黏剂及补强材料构成,现有导热改性研究主要集中在云母纸改性[27-28]、胶黏剂改性[29-30]和补强材料改性[31-32]三个方向。胶黏剂的导热系数仅为0.15~0.20 W/(m·K),显著低于其他组分,成为制约云母带整体导热性能的瓶颈[33],因此突破云母带导热性能的核心在于提高胶黏剂的导热系数。在高导热云母带研制方面,三菱、西门子、ABB、东芝及丰罗等国际知名企业保持领先优势[34],其开发的云母带导热系数已达0.50~0.65 W/(m·K);苏州巨峰、上海均达、苏州太湖、株洲时代、平安电工及哈尔滨理工大学等国内单位研制的云母带导热系数也达到了0.37~0.50 W/(m·K)。目前,国内外普遍采用掺杂导热填料的方式对云母带进行改性,其中BN因兼具优异的介电性能、化学稳定性和高导热性能,使得氮化硼基高导热云母带成为该领域研究热点[35-36]
表3对比了国内外高导热少胶云母带的基本性能。从表3可以看出,国外A云母带虽导热系数最高,但其较高的填料含量致使其电气强度和拉伸强度显著低于国产云母带;几款国产高导热云母带的材料组成、力学性能、电气性能与导热性能均满足GB/T 5019.13—2023《以云母为基的绝缘材料 第13部分:高导热性玻璃布补强少胶云母带》的要求。
聚酰亚胺(PI)薄膜具有良好的力学性能、耐热性、化学稳定性和电气绝缘性能,是电机绝缘结构中应用最为广泛的绝缘薄膜。传统PI薄膜的本征导热系数偏低,约为0.2 W/(m·K),无法满足电机高效散热需求[37]。为此,国内外研究人员在PI薄膜导热改性方面开展了大量研究,其中引入无机导热填料是改善其导热性能最直接有效的方式[37-40],美国杜邦和国内瑞华泰等厂家已推出成熟的高导热PI薄膜产品,其导热系数均可达0.7 W/(m·K)。然而,通过填充无机导热填料提高PI薄膜导热性能的同时,往往伴随着力学性能和电气性能的显著下降[41-42],难以满足电机绝缘材料对综合性能的严苛要求,距离实现大规模产业化应用尚有一定差距。因此,如何在保持PI薄膜综合性能优势的前提下,实现导热性能的有效提升,已成为该领域的研究重点[42-43]表4列举了几款不同PI薄膜的基本性能,可以看出国内外高导热PI薄膜的力学性能和电气性能均显著低于普通PI薄膜。
采用高导热灌封胶对电机绕组端部进行整体灌封,是提升电机散热效率、降低运行温升的关键技术路径[44-45]。通常要求此类灌封胶具备固化收缩率低、导热系数高、电气和力学性能优良、抗开裂及阻燃等特性,且在灌封温度下流动性良好。填充型导热改性是当前提升灌封胶导热系数的主流方式,填料含量较高时在灌封胶基体中易发生团聚,导致灌封胶黏度增大、导热系数下降以及力学性能变差等现象[46]。为此,通常对导热填料进行表面改性,优化填料与基体的界面相容性,从而在提高灌封胶导热系数的同时改善体系流动性[47]
目前,国内外材料厂家已形成较为成熟的高导热灌封胶产品体系,国外有瓦克、陶氏、信越及汉高等,国内有苏州太湖、苏州巨峰、浙江荣泰和株洲时代等,表5是几款典型高导热灌封胶产品的基本性能对比。从表5可以看出,国内灌封胶在关键性能指标上已与国际产品形成对标:产品普遍具有低黏度(≤2 000 mPa·s)和高导热系数(≥1.0 W/(m·K)),阻燃等级达到UL94 V-0级,且具有优良的力学性能和电气性能。
随着电机技术快速发展,高导热绝缘材料已成为提升电机性能的核心要素。国外于20世纪初,将高导热绝缘技术应用于大型空冷、氢冷发电机[48]。国内虽起步较晚,但近年在小型电机及高压电机绝缘结构方面取得突破,形成多例公开应用成果。
目前,高导热绝缘漆主要应用于小型低压电机的滴浸与沉浸绝缘处理。唐卫平等[49]将导热系数为0.43 W/(m·K)的绝缘漆应用于低压电机,使电机温升降低7 K、散热效率提高0.97%。崔院丽等[50]以导热系数为0.41 W/(m·K)的绝缘漆浸渍异步电机定子,使定子绕组温升下降10 K。徐伟红等[51]公开的高导热绝缘漆滴漆处理新能源电机定子绝缘技术,可显著提升绕组挂漆量和导热性能。
高导热云母带的研制与应用是当前行业研究热点。侯海波等[52]仿真分析表明,导热系数为0.44 W/(m·K)的云母带可使电机主绝缘温升降低11 K,绝缘寿命延长一倍。王文等[30]证实采用高导热少胶云母带可使绝缘结构导热系数翻倍,温升降低约10 K,且不影响电气性能。景录如等[23]采用导热系数为0.42 W/(m·K)的绝缘漆和导热系数为0.65 W/(m·K)的少胶云母带研制出高压电机减薄绝缘结构,其电老化寿命远高于普通绝缘结构,符合6 kV级高压电机技术标准。杜协和等[53]通过环境试验验证,采用高导热少胶云母带的高压电机整浸绝缘结构兼具良好电气性能与环境耐受性,满足高压电机技术条件。余双敏等[54]通过采用高导热云母带包扎线圈并优化层间绝缘装配结构,形成高导热整浸发电机定子绝缘系统,满足大型表冷发电机的散热温升需求。胡波等[55]研究表明,将高导热云母带应用于大型空冷发电机定子绝缘结构中,可使定子绕组温升降低约10 K,满足发电机长期运行要求。2024年,上海发电机厂采用苏州巨峰生产的高导热云母带研制了国内首台GVPI高导热型80 MW空冷发电机,使电机导热性能提升约40%。
高导热灌封胶已在电机领域实现规模化应用,成为保障电机高效运行的核心绝缘材料。中车株洲电力机车研究所有限公司采用导热系数为1.9 W/(m·K)的灌封胶整体封装电机定子,使电机温升降低10~18 K,并通过严苛的振动冲击试验,满足绝缘设计技术要求[44]。中车永济电机有限公司采用导热系数为1.18 W/(m·K)的灌封胶对低压电机定子整体灌封,相较直接真空压力浸渍(VPI)工艺,灌封后电机温升下降20.7 K,且电气与防潮性能更优[56]
高导热绝缘材料的广泛应用,可有效提升电机绝缘结构的导热性能,降低电机的温升,使电机可靠稳定运行并延长使用寿命。因此,高导热绝缘材料的研制及应用是促使新型电机技术发展的关键,对现代电机技术研究尤为重要。
高导热绝缘材料已成为推动电机绝缘技术升级的重要研究方向,在电机领域展现出广阔的应用前景。近年来,在提高绝缘材料导热性能、扩展其在电机领域应用范围方面取得了重大进展,但仍面临诸多问题。结合电机技术发展需求,未来研究需重点聚焦4个方面:①在提升绝缘材料导热性能的同时,应兼顾其优异的电气绝缘性能、力学性能、工艺性能及长期稳定性;②电机中不同绝缘材料间可能存在相容性差的问题,需系统验证高导热绝缘材料与其他材料的匹配规律,明确其对电机绝缘系统整体性能的影响机制;③基于电机复杂运行工况(如高温、低温、振动等),合理优化高导热绝缘材料综合性能与应用方案;④通过配方设计与工艺创新,开发低成本、高稳定性的绿色制备技术,实现高导热绝缘材料在电机领域的产业化应用。
