First, the dimensions and material properties of imported hot sticks were measured and characterized to determine their mechanical and electrical performance parameters. Then, based on the parameters of the imported products and the existing manufacturing process of hot sticks, simulation design and process optimization were conducted. Finally, a hot stick was fabricated using pultrusion process, and its mechanical and electrical performance were tested. The results show that on the basis of mechanical and electrical physical fields simulations and systematic experimental validation, a domestic lightweight hot stick is successfully developed, and its maximum deflection difference does not exceed 13.2 mm. After 9 times of withstand voltage test under dry conditions, no breakdown, flashover or overheating occur in the hot stick. Moreover, compared with the ordinary domestic hot stick, the prepared hot stick has reduced its unit weight by 29.9%.

首先对进口带电作业操作杆进行尺寸测量及材料性能表征,明确其力学、电学性能参数;然后基于进口产品参数,在已有带电作业操作杆制造工艺基础上,开展仿真设计及工艺优化,最后通过引拔工艺制备了带电作业操作杆并对其进行力学与电学性能测试。结果表明:基于力、电物理场仿真与系统试验验证,本研究成功研制了国产轻量化带电作业操作杆,其最大挠度差值不超过13.2 mm,经过9次干燥状态下的耐压测试后操作杆未出现击穿、闪络和过热现象。此外,相较于普通国产带电作业操作杆,所制备的带电作业操作杆单位质量减轻了29.9%。

首先对进口带电作业操作杆进行尺寸测量及材料性能表征,明确其力学、电学性能参数;然后基于进口产品参数,在已有带电作业操作杆制造工艺基础上,开展仿真设计及工艺优化,最后通过引拔工艺制备了带电作业操作杆并对其进行力学与电学性能测试。结果表明:基于力、电物理场仿真与系统试验验证,本研究成功研制了国产轻量化带电作业操作杆,其最大挠度差值不超过13.2 mm,经过9次干燥状态下的耐压测试后操作杆未出现击穿、闪络和过热现象。此外,相较于普通国产带电作业操作杆,所制备的带电作业操作杆单位质量减轻了29.9%。

First, the dimensions and material properties of imported hot sticks were measured and characterized to determine their mechanical and electrical performance parameters. Then, based on the parameters of the imported products and the existing manufacturing process of hot sticks, simulation design and process optimization were conducted. Finally, a hot stick was fabricated using pultrusion process, and its mechanical and electrical performance were tested. The results show that on the basis of mechanical and electrical physical fields simulations and systematic experimental validation, a domestic lightweight hot stick is successfully developed, and its maximum deflection difference does not exceed 13.2 mm. After 9 times of withstand voltage test under dry conditions, no breakdown, flashover or overheating occur in the hot stick. Moreover, compared with the ordinary domestic hot stick, the prepared hot stick has reduced its unit weight by 29.9%.

带电作业作为现代电网运维不可或缺的关键技术,通过直接对带电设备实施检修与维护,有效保障了电力系统的可靠运行。带电作业场景可划分为输电线路、配电线路及变电设备三大类。其中,配电线路的绝缘水平较低、故障率高、检修工作繁重,加之配电网规模持续扩张与可靠性需求激增,其带电作业技术已成为国内外研究与实践的热点[1-3]
1913年,美国工人首次利用木制绝缘杆完成了线路隔离开关的分合闸操作,开创了带电作业技术的先河[4]。随着绝缘材料技术的进步,至20世纪50年代末期,玻璃纤维复合材料凭借其优异的绝缘性能和耐候性,逐渐取代传统木材,实现了操作杆的革新。历经百年发展,带电作业技术已形成涵盖带电作业操作杆、机器人、机械臂等多类型装备的完整技术体系。
作为带电作业的基础工具,操作杆通过维持安全距离及操控金具来保障作业安全[5-6],其力学及绝缘性能直接决定了作业效率与安全裕度。然而,国产带电作业操作杆存在的技术瓶颈制约了其在复杂工况下的应用效能。以高空瓷绝缘子检测为例,国产9.5~12.0 m级操作杆因其挠度偏大,难以实现稳定操控,且缺乏多功能金具集成能力,导致作业范围与效率显著低于国际先进水平[7]。相比之下,日本通过应用高强度复合材料与创新制造工艺,在实现操作杆轻量化的同时协同提升了力学性能,形成了显著的“高强度-低密度”技术代差。
实现国产轻量化带电作业操作杆的技术突破,需要攻克材料选型与制造工艺的技术瓶颈,在保障其绝缘性能的基础上,同步提升力学性能并降低整体质量。其中,力学性能优化的核心指标为挠度,即操作杆承受径向载荷时产生的弯曲形变量,过大的挠度会显著降低作业稳定性。此外,操作杆末端集成金具所引入的附加载荷会加剧杆体弯曲,从而制约金具的集成应用范围。本团队前期采用浸胶管拉杆工艺试制了带电作业操作杆,发现产品存在双重技术缺陷:其一,玻璃纤维模量不足导致其整体刚度欠缺;其二,真空浸渍工艺存在缺陷致使纤维质量分数仅为55%~60%,增强相分布均匀性欠佳,制约其在复杂工况下的工程应用。
针对上述挑战,本研究在系统表征进口带电作业操作杆关键力学性能与材料组分的基础上,基于有限元仿真开展力学和电学性能优化,并通过创新材料体系与先进铺层工艺的集成应用,制备10 kV国产化带电作业操作杆,然后对其进行力学与电学性能测试。
依据GB 13398—2008[8],本研究对日本进口轻量化带电作业操作杆的性能进行了系统表征,涵盖质量、抗弯强度及抗拉强度等关键参数,并与国产带电作业操作杆进行对比,结果如表1所示。从表1可以看出,相较于国产杆,进口杆在抗弯、抗拉及径向抗压强度方面均展现出显著优势;同时,其单位质量较国产杆轻约33.6%。材料组分分析进一步揭示,进口杆的玻璃纤维质量分数高达71.1%,显著优于采用真空浸渍工艺生产的国产杆,显著的纤维含量差异是导致二者力学性能差距的关键因素之一。
基于前期研究获取的进口轻量化操作杆性能参数,本研究首先对国产轻量化操作杆进行优化设计与仿真验证,然后依据优化方案试制样杆,并参照GB 13398—2008对其力学与电气性能进行系统测试。
为精确模拟操作杆的力学与电学性能,本研究采用多物理场有限元分析软件ANSYS和COMSOL Multiphysics建立三维模型,并结合实际工况施加相应的载荷和边界条件,重点分析操作杆的力学与电学行为。
操作杆在高空作业过程中承受复杂的复合载荷,主要包括自重分布载荷、作业人员施加的端部集中载荷以及随机风载,力学行为呈现显著的非线性特征。挠度作为评价操作杆抗变形能力的关键指标,直接受到材料本构关系及杆体几何尺寸的影响。在力学仿真研究中,基于简支梁在集中载荷作用下的力学模型建立力学分析框架,将操作杆两端设置为简支梁支撑,并在操作杆中心施加等效集中载荷。通过求解力学控制方程,可系统分析操作杆在集中载荷下的形变数据,并计算挠度分布特征,为后续结构优化设计提供理论依据。本研究中简支梁受集中载荷作用产生的挠度计算公式如式(1)所示。

式(1)中:δmax为操作杆最大挠度;F为操作杆中心位置受到的集中载荷;L为操作杆跨度;E为操作杆材料的弹性模量;I为操作杆截面的二次惯性矩,由于本文研究的操作杆属于空心杆,通过式(2)计算IDoDi分别指空心操作杆的外径与内径。

在提升操作杆力学性能的同时,需严格保障其绝缘性能满足安全标准至关重要。本研究依据GB 13398—2008,将100 kV工频交流电压下的泄漏电流作为绝缘性能评估的核心指标。采用COMSOL Multiphysics对操作杆的电流场分布进行仿真分析。考虑到100 kV、50 Hz工频交流电场属于低频时变电场,且研究重点在于泄漏电流,因此选择电流场接口进行计算。边界方程基于静电场理论,适用于低频电场的近似分析,如式(3)~(5)所示。其中式(3)为电流连续性方程,用于描述电流传导过程,式(4)给出了电流密度的组成关系,式(5)用于从电势分布计算电场。

式(3)~(5)中:J为电流密度J的散度;Qj,v为体积内的电流源;σ为电导率;E为电场强度;D/t为位移电流;Je为外部电流;V为电势。
基于上述控制方程,可以求解轻量化操作杆在集中力作用下的形变量及在100 kV工频电压下的电流密度分布,从而评估操作杆的力学与电学性能。
表2为现有不同种类玻璃纤维的力学性能,S级玻璃纤维凭借其显著优于传统玻璃纤维的拉伸模量,能够在确保操作杆力学性能安全裕度的前提下,通过减小操作杆直径和壁厚降低杆体质量。经研究性能更为优异的THM-1型S级玻璃纤维及其与芳纶纤维的复合纤维适合作为操作杆材料[9-11]。后续仿真分析将重点针对THM-1型S级玻璃纤维增强复合材料体系展开。带电作业操作杆的挠度和泄漏电流的基准分别如表3表4所示。
通过构建一个长度为2 500 mm、外径为30 mm、内径为25 mm的圆筒形复合材料试件模拟带电作业操作杆本体,其材料组成为80% THM-1型S级玻璃纤维和20%环氧树脂。试件设置为简支梁结构,支撑跨度为1 100 mm,并在试件轴线中点位置施加法向集中载荷,表征操作杆承受的外部机械载荷[8],力学仿真结果如图1所示。从图1可以看出,在试件轴线中点分别施加333、667、1 000 N的法向集中载荷时,试件的最大形变点均出现在作用力施加点,最大形变量分别为11.723、23.482、35.205 mm,挠度差值f分别为11.759 mm和11.723 mm。以上结果表明,模拟带电作业操作杆符合表3所示的挠度基准要求。
本研究依据GB 13398—2008构建了电极模型并对带电作业操作杆进行电学仿真。其中,两个电极的圆心距为300 mm,施加100 kV、50 Hz的测试电压,持续1 min,得到其电流场分布及泄漏电流如图2所示。从图2可以看出,操作杆的电流密度主要分布在圆形电极的边缘。基于电流连续性方程与欧姆定律构成的电流场控制方程,通过有限元法求解电势与电流密度分布,并对电极表面电流密度进行积分,计算得到两电极间的最大泄漏电流约为7.6×10-14 A,符合表4所示的泄漏电流基准要求。
试样的制备工艺主要包括混料、缠绕、固化和脱模4个核心工序。混料工序在集成搅拌与加热功能的全自动混料系统中完成。纤维缠绕基于成熟的玻璃钢筒体制造技术,采用四轴联动五工位缠绕设备实现。固化阶段使用全自动循环风控温旋转固化炉进行热处理。最终通过液压脱模装置分离模具并获得试样。试样的形貌如图3所示。
本研究基于前期试验数据与仿真分析成果,对现有工艺进行系统优化,采用不同工艺制备了3组试样,详细制造工艺如表5所示。
在缠绕工艺中,除材料自身性能外,铺层结构的纤维缠绕角度同样是影响操作杆力学和电学性能的关键因素之一[12]。缠绕角度定义为纤维束与操作杆轴向形成的夹角,其示意图如图4所示。
需指出的是,在湿法缠绕工艺中,高模量芳纶纤维存在树脂浸润性较差的问题,导致其与S级玻璃纤维难以达到理想的界面结合强度。因此,本研究未将芳纶纤维交叉缠绕铺层工艺制备的试样纳入后续试验范围。
基于2.2节表5所示试样的制备参数,本节分别对采用湿法缠绕工艺和引拔工艺成型的操作杆开展测试,旨在探究缠绕角度对操作杆挠度的影响规律,并据此进行轻量化设计研究。
(1)缠绕角度的影响
不同缠绕角度试样抗弯试验后的宏观形貌如图5所示,其中30°缠绕角试样的挠度测试数据详见表6。从图5表6可见,30°缠绕角试样的4个工作面测试结果均符合标准值,表现出优异的抗弯性能,未出现永久变形或断裂。相比之下,其他缠绕角度试样在抗弯试验后均观察到明显的变形或断裂,且随缠绕角度增大,试样在相同载荷下的弯曲形变量显著增加。特别是75°缠绕角试样,在测试过程中发生了明显断裂。以上结果表明,减小铺层纤维的缠绕角度能有效提升操作杆的抗弯强度,从而提高其挠度性能。
(2)轻量化设计效果
在实验过程中发现,缠绕工艺样品的单位质量和工艺稳定性难以满足优化需求,未作为轻量化优化的最终方案。因此后续轻量化试验与电学性能测试重点针对引拔工艺制备的操作杆开展。采用引拔工艺制造的内径为25 mm、外径为30 mm的操作杆挠度测试数据汇总于表7
表7可以看出,操作杆4个工作面的最大挠度差值为13.20 mm,满足设计基准要求。在实现力学性能提升的同时,本研究另一核心目标在于降低操作杆的质量。取长度为1 000 mm的3种操作杆进行质量对比测试:国产普通杆的质量约为628 g,日本进口操作杆的质量约为417 g,引拔工艺操作杆的质量约为440 g。相对于国产普通杆,引拔工艺操作杆实现了约29.9%的质量降幅。综合挠度性能与质量测试结果,引拔工艺成功实现了操作杆力学性能的优化与质量的显著降低,关键指标均达到预期目标。
依据DL/T 976—2017[13],对采用引拔工艺生产的内径为25 mm、外径为30 mm的操作杆进行耐压测试,在1 000 mm长的试样两端加压100 kV,持续1 min,测试结果如表8所示。从表8可知,本研究采用引拔工艺制备的带电作业操作杆试样在9次耐压试验过程中均未出现击穿、闪络、过热现象,通过耐压测试,符合标准要求。
本研究基于力、电物理场仿真与系统试验验证,成功研制出国产轻量化操作杆,并对不同工艺制造的样杆进行了挠度及绝缘性能测试,主要结论如下:
(1)提出了一种基于有限元的电学、力学物理场仿真分析方法,结合对日本进口操作杆的性能测试结果,通过优化材料体系与制造工艺,形成了额定电压10 kV国产轻量化操作杆的优化设计方案。
(2)基于引拔工艺成功研制出10 kV国产轻量化带电作业操作杆,电学仿真结果表明,其泄漏电流不超过7.6×10-14 A,满足绝缘设计基准;力学仿真结果表明其最大挠度满足挠度设计基准。
(3)基于引拔工艺生产的φ25 mm×30 mm国产轻量化带电作业操作杆通过了挠度测试,测得最大挠度差值不超过13.2 mm,满足挠度设计基准,并经过9次干燥状态下的耐压测试,操作杆均无击穿、闪络和过热现象,满足绝缘设计基准。同时,该操作杆相较于国产普通杆实现了约29.9%的质量降幅,完成了轻量化设计的预期目标。
