An accelerated thermal ageing test was designed for the main insulation sample of a generator VPI stator bar, and the ultrasonic velocity, ultrasonic spectrum, and ultrasonic defect waveform of samples were analyzed at various ageing temperatures on the basis of the principle of ultrasonic testing. At the same time, artificial hole defects and impurity defects were introduced into the insulation samples to explore the effect of defect introduction on the ultrasonic waveform of the samples. The results show that as the thermal ageing test progresses, the overall ultrasonic velocity in the main insulation of stator bar shows a decreasing trend. The reason is that during the thermal ageing process of the stator bar main insulation sample, the layering of internal structure can cause refraction, reflection, and dissipation of the sound wave during propagation process, resulting in the propagation speed of the sound wave in the insulation sample decrease. The defects can be detected and accurately located through ultrasonic echoes, which indicates that the acoustic performance testing method has good practicality in the diagnosis of stator bar main insulation.

基于超声波测试原理,以发电机VPI定子线棒为研究目标,设计加速热老化试验,对各老化温度下试样的超声声速、超声频谱、超声缺陷波形图等进行分析,同时在绝缘试样中引入人为孔洞缺陷和杂质缺陷,探讨缺陷的引入对试样超声波形的影响。结果表明:随着热老化试验的进行,定子线棒主绝缘中的超声声速整体呈下降趋势,其原因是定子线棒主绝缘试样在热老化过程中,内部结构的分层会导致声波传播过程出现折反射与耗散,造成声波在绝缘试样内部传播速度变小。通过超声回波可以检测到缺陷并对其进行准确定位,表明声学性能检验法在定子线棒主绝缘诊断方面具有较好的适用性。

基于超声波测试原理,以发电机VPI定子线棒为研究目标,设计加速热老化试验,对各老化温度下试样的超声声速、超声频谱、超声缺陷波形图等进行分析,同时在绝缘试样中引入人为孔洞缺陷和杂质缺陷,探讨缺陷的引入对试样超声波形的影响。结果表明:随着热老化试验的进行,定子线棒主绝缘中的超声声速整体呈下降趋势,其原因是定子线棒主绝缘试样在热老化过程中,内部结构的分层会导致声波传播过程出现折反射与耗散,造成声波在绝缘试样内部传播速度变小。通过超声回波可以检测到缺陷并对其进行准确定位,表明声学性能检验法在定子线棒主绝缘诊断方面具有较好的适用性。

An accelerated thermal ageing test was designed for the main insulation sample of a generator VPI stator bar, and the ultrasonic velocity, ultrasonic spectrum, and ultrasonic defect waveform of samples were analyzed at various ageing temperatures on the basis of the principle of ultrasonic testing. At the same time, artificial hole defects and impurity defects were introduced into the insulation samples to explore the effect of defect introduction on the ultrasonic waveform of the samples. The results show that as the thermal ageing test progresses, the overall ultrasonic velocity in the main insulation of stator bar shows a decreasing trend. The reason is that during the thermal ageing process of the stator bar main insulation sample, the layering of internal structure can cause refraction, reflection, and dissipation of the sound wave during propagation process, resulting in the propagation speed of the sound wave in the insulation sample decrease. The defects can be detected and accurately located through ultrasonic echoes, which indicates that the acoustic performance testing method has good practicality in the diagnosis of stator bar main insulation.

抽水蓄能机组以其调峰填谷的独特运行特性在现代电力系统中发挥着调节负荷、系统性节能和维护电力系统安全稳定运行的重要功能[1-3]。统计数据显示,发电机事故中超过50%是由绝缘系统引起[4]。随着现代测试技术的发展,反映定子线棒主绝缘老化状态的特征参量越来越多,传统描述绝缘老化性能的电气参量、热学参量等已不能全面反映定子线棒主绝缘状态随老化时间的变化过程。
超声检测法作为常见的无损检测手段,具有声束精确可控、图像显示直观、检测速度快及缺陷检出率高等特点[5-7]。王捷等[8]提出了一种基于声电传感器构成的超声检测系统,用于高频局部放电的研究。高英等[9]发现硅橡胶和水的声阻抗接近,采用超声检测法可以很好地解决超声检测中的耦合问题。刘菲菲等[10]采用脉冲超声波检测复合材料的声学特性,通过高分辨率超声技术对纤维布增强/树脂基底复合材料进行了高分辨率缺陷探查,结果表明,该技术纵向分辨率可达0.13 mm左右,可实现复合材料冲击损伤、分层等缺陷的扫描成像检测。唐盼等[11]对含人工缺陷的环氧复合材料绝缘器材进行超声检测,并利用COMSOL仿真计算了单探头空心管和双探头实心棒中的缺陷回波,提出了超声检测带电作业绝缘器材的方法。
目前,超声检测法已经在材料缺陷检测方面得到了广泛的研究应用[12-15],但在抽水蓄能发电机线棒主绝缘方面的应用较少。本研究以18 kV发电机VPI定子线棒为研究目标,设计加速热老化试验,对各老化温度下的试样进行超声声速、超声频谱、超声缺陷波形图分析,研究热老化前后试样超声特性的变化规律。
试样选取已累计运行9 767.89 h的抽水蓄能机组线棒,在实验室用角磨机将段状定子线棒切割,然后将主绝缘剥离后切割加工成尺寸为90 mm×50 mm×4 mm的绝缘试样,如图1所示。
该发电机定子线棒主绝缘的耐热等级为155级(F),实际工况中抽水蓄能发电机定子线棒部分区域的温度可能会超过200℃。为了实现加速热老化,本研究将热老化温度在最高允许工作温度(155℃)的基础上再提高25℃和50℃,即180℃和205℃作为发电机定子线棒主绝缘试样的加速热老化温度,分别进行6个和4个周期热老化试验,具体方案如表1所示。
超声波在两种介质中传播时,在界面处会发生反射或折射,一部分能量原路返回,产生反射波;另一部分能量透过界面进入另一种介质,产生折射波。超声波在介质中的传播特性可由声阻抗Z表示,定义为介质的密度ρ与声波在该介质中的声速c的乘积,如式(1)所示。

脉冲回波法检测试样过程如图2所示,当换能器生成的超声波通过耦合剂进入缺陷试样时,先在试样表面产生表面波T。在介质内如果遇到气泡或其他声阻抗不同的缺陷,部分声波会反射回来,称为缺陷波F;部分声波则继续沿原有路线传播,在遇到试样底面时反射,即为底面波B。
超声波在空气中传播的衰减较大,在超声检测时需要使用合适的耦合剂以改善超声波的检测效果。常用耦合剂有凡士林、黄油和水等,由于检测试样整体偏薄,若采用直接接触的方式将凡士林涂抹在表面进行测量,则表面波与底面波都很容易被淹没在初始脉冲波中。因此,本研究采用水浸法进行测试,采用蒸馏水作为耦合剂,探头不需要压在试样表面,可自由调整探头与试样的距离,以找到波形最清晰的位置。
抽水蓄能发电机定子线棒主绝缘为复杂的层压式复合材料,声波在材料内部衰减严重,因此选用合适频率的探头显得尤为重要。定子线棒主绝缘中的云母常以云母粉的形式分布在环氧树脂中,声波在环氧-云母界面容易发生声散射,同时网状的玻璃丝带也会加强声波散射,导致声能衰减严重且杂波信号较多。试验时需要较高频率的声波来辨别缺陷信号与杂波信号,但是高频声波在介质中衰减严重,穿透性也更差,当超声探头频率过高时,声波将可能无法穿透整个试样。若超声探头频率过低,声波波形会更宽,当试样厚度较小时,缺陷波之间可能重叠,难以分辨。
为了选择合适频率的超声探头,在25℃下分别选用中心频率为0.5、1、2.5、5 MHz的超声探头对未热老化的试样开展初步试验。经综合对比,本试验选用中心频率为1 MHz的超声探头。
在实验室搭建了超声检测平台,选用汕头市超声仪器研究所股份有限公司的CTS-9006型超声信号仪发射与接收超声波信号,采用水浸法对线棒绝缘试样进行测试,蒸馏水为耦合剂,超声探头中心频率为1 MHz。为了更高效地进行信号采集,选用Pico公司的2207B型数字示波器,采样频率为125 MS/s。检测平台由计算机发出指示命令,双轴扫查系统带动超声探头在试样上方移动,超声信号收发仪根据指示命令发出和接收超声信号,将回波信号放大后传输到数字示波器中,可在计算机中存储和查看波形信号。
测试时,将待测试样放入水槽中,向水槽中加入足量的蒸馏水,并将超声探头没入水面,试样的厚度已知,根据式(4)可计算试样的超声声速。

超声声速是表征材料声学性能的基本参数之一。声音在介质中的传播速度与介质自身结构有关,即使对于同种介质,当介质内部结构发生改变时,声速也会发生改变。本研究采用脉冲回波法对线棒绝缘试样进行超声检测,检测结果展示了超声信号幅值与传播时间的关系。
首先,对超声检测使用的超声探头进行标定,本试验综合考虑测量精度与试样厚度的要求,选用1 MHz单晶探头,测试无试样条件下的脉冲回波波形,如图3所示。对该波形进行傅里叶频谱(图3(a))分析,得出脉冲回波波形的傅里叶频谱特征峰频率为1.26 MHz,与实际超声探头频率基本一致。此外,通过对图3(b)中相邻两个声波信号峰值位置的差值计算得出探头频率为1.25 MHz,这与傅里叶频谱分析结果相符合。通过对超声探头进行信号检测与频谱分析,为后续不同热老化周期试样的超声检测提供了标定与对照。
定子线棒主绝缘为环氧云母玻璃丝带构成的层压式结构复合材料,首先选取同等厚度(4 mm)的纯环氧材料与未老化的定子线棒主绝缘试样进行测试,结果如图4所示。从图4可以看出,纯环氧试样中的超声波在表面波之后逐渐衰减,而在定子线棒主绝缘试样中,由于其内部为多层层压结构,超声波衰减更快,内部波形更为复杂。根据试样表面波和底面波的峰值位置可以得到超声波在试样内部传播的时间差,然后由式(4)计算得到材料中的声速,纯环氧试样中的声速为2 424.24 m/s,定子线棒主绝缘试样中的声速为2 162.16 m/s。进一步对二者进行傅里叶频谱分析,结果如图5所示。从图5可以看出,对于纯环氧试样,其频谱特征峰位置在0.96 MHz,仍处在超声探头信号峰位置附近,在探头特征峰附近出现两个特征峰,位置分别为0.47 MHz与1.39 MHz,幅值较小。对于定子线棒主绝缘试样,其超声频谱在1.04 MHz与1.38 MHz处多了两个特征峰,且特征峰间相互重叠,幅值较大,这与试样的多层结构有关,通过进一步横向对比不同老化周期试样的超声频谱可对试样的老化程度进行评估与判断。
对180℃和205℃下老化不同周期的定子线棒主绝缘试样进行超声声速测试,每个老化周期试样的超声声速均测量10次取平均值,结果如图6所示。从图6可以看出,随着老化的进行,声波在定子线棒主绝缘中的传播速度整体呈下降趋势。在老化初期,205℃老化试样的超声声速减小幅度较大,之后声速减小速度变缓,在180℃与205℃下老化最后一个周期后,超声声速分别减小至1 556 m/s与1 498 m/s,此时试样内部可能出现分层与氧化,声波传递过程出现折反射与耗散。
进一步对不同老化周期下定子线棒主绝缘试样的声波频谱进行分析,结果如图7所示。从图7可以看出,试样在热老化前后的超声频谱特征峰位置基本不变,变化范围在10%以内,说明试样在经历不同阶段老化后,仍未发生直接影响试样频谱组成的大幅度质变。但是相比于初始试样,不同老化周期试样的频谱特征峰幅值均有所降低,且老化时间越长,频谱特征峰幅值越低。在频谱中不同频率对应的幅值可近似反映声波的能量,经历老化的试样内部可能存在分层、空隙甚至脱落等缺陷,导致声波能量在传输过程中被吸收,整体能量降低。
发电机定子线棒主绝缘在生产制造过程中容易引入气泡或分层等缺陷,这些缺陷在高温环境中可能会逐渐扩大,直接影响材料的场强及应力分布,甚至造成绝缘加速老化。传统的绝缘材料评估手段仅表征材料的整体性能,无法对局部缺陷进行检测,而超声检测法则能够准确识别材料局部分层、裂纹等缺陷,作为传统方法的补充,可以更全面地对材料绝缘状态进行评估。
本研究对发电机定子线棒主绝缘试样制造人为缺陷,先在试样中制造两个直径为2 mm的钻孔,将左侧钻孔处用胶密封以便在水中形成孔洞,记为孔洞缺陷,在右侧钻孔处插入钢钉,记为杂质缺陷,如图8所示。将上述两类缺陷与正常试样进行超声检测,结果如图9所示。
图9可以看出,缺陷的引入对试样的超声波形会产生较大影响,这是由于缺陷处介质不连续,导致不同区域存在声速的差异以及产生声波折反射,从而改变了声波传播速度。对于孔洞缺陷与杂质缺陷,由于声速在空气中的传播速度较小,而在金属中的传播速度较大,在原有正常状态下的表面波与底面波间会引入新的特征峰,使得部分含孔洞缺陷试样的声速略有减小,而含钢钉缺陷试样的声速变大,声速分别为2 051.28 m/s与2 285.71 m/s。对于上述孔洞缺陷和金属杂质缺陷,根据公式v=2d/t即可计算得到其所在位置分别在2.91 mm处与1.88 mm处。
(1)根据抽水蓄能发电机定子线棒主绝缘材料的特性进行了超声探头的选型,研制并搭建了可用于分析超声声速、超声频谱、超声缺陷波形图的检测平台。
(2)定子线棒主绝缘试样在热老化过程中,内部结构的分层会导致声波传递过程出现折反射与耗散,这是造成声波在绝缘试样内部传递速度变小的根本原因。
(3)对定子线棒主绝缘试样引入人为孔洞缺陷和杂质缺陷,缺陷的引入对试样的超声波形会产生较大影响,这是由于缺陷处介质不连续,导致不同区域存在声速的差异以及产生声波折反射,从而改变了声波传播速度,通过超声回波可以检测到缺陷并对其进行准确定位。
