Low glue vacuum pressure immersion (VPI) insulation system has been widely used in the manufacturing of high voltage motor. In this paper, the coil manufacturing process in low glue VPI process was studied, and the effect, value, and improvement possibility of each coil manufacturing process were analyzed. The existing problems and improvement measures of the current process were proposed, and a coil sample was made to conduct properties comparison tests. The results show that there are unnecessary processes that consume time and energy in the traditional coil manufacturing process, which can be improved by changing the shape of winding former and coating pre-coated insulation layer. Compared with the previous coil manufacturing process, the improved coil manufacturing process has the advantages of better coil performance, shorter manufacturing cycle, lower production cost, higher work efficiency, and more environmentally friendly.

少胶真空压力浸漆(VPI)绝缘体系在高压电机制造中已经得到了广泛应用。本文对少胶VPI工艺中线圈的制造工艺进行研究,对线圈各个制作工序作用、价值及改进的可能性进行分析,提出了现行工艺存在的问题和改进措施,并制作线圈试样进行性能对比测试。结果表明:传统线圈制造过程中存在耗时耗能的非必要工序,可以通过改变绕线模形状、包覆预包绝缘层等方式进行改进,改进后的线圈制造工艺相比改进前,具有线圈性能优、制造周期短、生产成本低、工作效率高和更加环保的优势。

少胶真空压力浸漆(VPI)绝缘体系在高压电机制造中已经得到了广泛应用。本文对少胶VPI工艺中线圈的制造工艺进行研究,对线圈各个制作工序作用、价值及改进的可能性进行分析,提出了现行工艺存在的问题和改进措施,并制作线圈试样进行性能对比测试。结果表明:传统线圈制造过程中存在耗时耗能的非必要工序,可以通过改变绕线模形状、包覆预包绝缘层等方式进行改进,改进后的线圈制造工艺相比改进前,具有线圈性能优、制造周期短、生产成本低、工作效率高和更加环保的优势。

Low glue vacuum pressure immersion (VPI) insulation system has been widely used in the manufacturing of high voltage motor. In this paper, the coil manufacturing process in low glue VPI process was studied, and the effect, value, and improvement possibility of each coil manufacturing process were analyzed. The existing problems and improvement measures of the current process were proposed, and a coil sample was made to conduct properties comparison tests. The results show that there are unnecessary processes that consume time and energy in the traditional coil manufacturing process, which can be improved by changing the shape of winding former and coating pre-coated insulation layer. Compared with the previous coil manufacturing process, the improved coil manufacturing process has the advantages of better coil performance, shorter manufacturing cycle, lower production cost, higher work efficiency, and more environmentally friendly.

电机几乎在所有的工业经济中都发挥着举足轻重的作用。随着我国工业经济的蓬勃发展,高压电机的应用领域越发广阔,我国的电机制造水平和能力也得到显著提升[1-2]。为了让电力工业节能输电的方针得到有效实施,电网常以10 kV电压直供,因此对10 kV电机的需求日益提升。由于电机额定电压的提高,其绝缘性能面临更加严苛的考验,给电机的制造带来一定的难度,尤其是定子绕组的制造[3]。定子绕组的制造工艺主要可分为两种:多胶模压工艺和少胶真空压力浸漆(VPI)工艺。相同电压等级下,采用少胶VPI工艺制造的电机绕组,绝缘厚度更薄,云母含量高,绝缘无气隙,整体性好,有利于提高绝缘的电气性能、耐电晕性能与耐电寿命,从而提高电机的技术指标、运行寿命以及运行可靠性。因此,少胶VPI工艺已经在国内外电机制造业中得到普遍推广应用[4-7]
高压电机定子绕组的少胶VPI工艺过程主要有以下步骤:1绕线—2初包—3涨型—4热压—5拆带—6包主绝缘—7嵌线—8预烘—9真空压力浸漆—10烘焙固化[8-9]。本文仅针对单只定子线圈的制作工序(步骤1~6)进行研究,区分出必要工序与非必要工序,对线圈制作工艺提出改进措施,并通过实际制作线圈试样加以验证。
在高压电机定子绕组少胶VPI工艺过程中,定子线圈的各制作工序情况见表1。由表1可知,初包白布带工序,是为了在涨型和匝间胶化过程中保护线圈匝间绝缘,在包主绝缘前需人工拆除白布带,一包一拆两道工序既浪费工时又浪费材料;热压工序是利用电磁线绝缘层内的胶黏剂,在高温作用下将直线边粘结为整体,使后续工序操作时线圈紧密不松散,该工序电能消耗高、工作强度大,且胶黏剂受热固化过程中会挥发出有害物质,对环境造成污染。因此,在材料质量可靠、操作者精细施工的前提下,节省掉初包、热压、拆带这3个工序,是可以保证线圈质量要求的。
绕线—涨型—包主绝缘。此方案的优势在于工序直接精简,保留下来的工序工艺方法不变、可行性高、见效快。在现有条件不变的情况下,绕制成梭形线圈(见图1)后,用粘带固定直线边,再将梭形线圈涨型,涨型后包主绝缘。
存在问题:在现有的涨型设备和电磁线材料情况下,在涨型过程中由于缺少了白布带的包扎保护,仅用粘带无法固定住直线,会导致粘带开裂,直线边松散变形,致使后续的包主绝缘和嵌线工序无法进行。
解决措施:既然直线边需要包扎保护才能保证其形状,那么可以改变工艺顺序,利用主绝缘实现原来包扎白布带的效果,即方案二,绕线后包主绝缘再涨型。此外,如果对涨型机设备和电磁线进行改进,使涨型过程中直线边不承受较大的作用力,同时降低电磁线的硬度,配合得当则方案一是有可能实现的。
绕线—包主绝缘—涨型。此方案的优势在于,先包主绝缘可以在涨型过程中紧紧包扎直线边,保证直线边涨型后的形状。绕制成梭形线圈后,采用手工包带的方式包主绝缘,再将包好的主绝缘在涨型机上涨型。
存在问题:①普通绕线都是绕制梭形线圈,直线边间距较小,包带头没有操作空间,无法使用包带机,只能人工包带,工作效率低、质量波动大;②由于有主绝缘的保护,可以保证直线边的形状,但是在涨型过程中,因为主绝缘较厚(一般使用云母带半叠包4~10次),采用现有云母带材料,由于在涨型过程中受到机械力的作用,线圈的4个R角位置内侧起皱严重,外侧的补强材料分离、云母纸开裂、绝缘层发空,为线圈成型后的质量造成非常大的隐患。
解决措施:①采用跑道形线圈结构,绕线时使用半圆结构的绕线模,绕制跑道形线圈(见图2),保证了包带头的操作空间,可以在包带机上完成主绝缘的包扎;②通过试验验证,当云母带半叠包次数减少至1~3次,可以完全去除由于R角位置内侧挤压和外侧拉伸程度较大导致的内侧起皱和外侧开裂的现象。包带机的包带头通常可以安装两盘云母带,一次动作可以完成两次云母带包扎,因此选择包扎两次云母带作为直线边的保护,效率最高,最为合适,即方案三,绕线后先包覆预包绝缘(云母带半叠包2次),涨型后再包主绝缘(剩余部分绝缘)。此外,如果提升云母带中云母纸的韧性,使之包扎多层结构后受弯折时不会轻易开裂或起皱,则方案二也是可以实现的。
绕线—预包—涨型—包主绝缘。此方案优势在于绕线后线圈直线部分包扎两次云母带以保障线匝整体性和不松散,涨型过程线圈形状得到保证,而云母层也不会起皱开裂,同时此方案同样取消了初包、压型和拆带工序,能够达到工艺优化的目的。
存在问题:与方案一和方案二相比较,此方案增加了一步预包工序。
通过方案的逐步实施验证,采用方案三制作的线圈外观形状及绝缘层状态均满足产品要求,虽然增加了预包工序,但预包绝缘无需拆除,仍作为主绝缘存在,与原工艺相比,单台线圈制造周期由3 d缩短至2 d,效率提升了33%,可节约初包工序人员2~3名,热压工序人员2~3名。
综合上述,基于现有的设备和材料条件,方案三为目前能够实现的最优选方案,下面采用该方案制造试验线圈并与原工艺制得的线圈进行试验对比。
工艺改进前10 kV(U=10kV)交流高压电机线圈试样制作:所用电磁线为自粘性双玻璃丝包单面聚酯薄膜补强云母带绕包铜扁线SBEFB-70/155-N,绕制梭形线圈后,初包白布带、热压、涨型、拆除白布带,然后包对地绝缘:采用混包方式半叠包8次云母带,其中1、3次半叠包5446-1D云母带;2、4、5、6、7、8次半叠包5442-1云母带,然后按照防晕要求包扎防晕带,完成后直线部分半叠包无碱玻璃丝带1次,引出线位置和端部半叠包J611透气性热收缩保护带1次。共制作3只线圈试样,编号为1-1、1-2、1-3。
工艺改进后10 kV交流高压电机线圈试样制作:采用的电磁线为自粘性双玻璃丝包单面聚酯薄膜补强云母带绕包铜扁线SBEFB-70/155-N,绕制梭形线圈后,预包对地绝缘(半叠包云母带5446-1D和5442-1各1次),涨型后,包对地绝缘(半叠包5446-1D云母带1次再半叠包5442-1云母带5次),然后按照防晕要求包扎防晕带,完成后直线部分半叠包无碱玻璃丝带1次,引出线位置和端部半叠包J611透气性热收缩保护带1次。共制作6只线圈试样,编号为2-1、2-2、2-3、2-4、2-5、2-6。
将上述线圈试样装配模拟铁心,进行匝间冲击试验和对地耐压试验,试验合格后随10 kV级高压电机定子线圈产品一起进行真空压力浸漆,烘焙固化后,拆除模拟铁心,线圈直线边铁心以内部分包铝箔作为电气性能测试电极。
匝间冲击试验和对地耐压试验属于电机生产过程中的半成品试验内容,可以有效诊断线圈匝间绝缘和对地绝缘的质量,试验按照GB/T 22715—2016[10]中4.2和4.4的试验方法进行。匝间冲击试验采用ZJ-45型电机线圈匝间绝缘试验仪,将被测线圈排列整齐,线圈鼻部内侧引出线用铜丝连接到一起并接地,在线圈鼻部外侧引出线施加一个陡波前冲击电压,电压幅值为29 kV,冲击次数为5 次以上,所得衰减波形一致即为通过。对地耐压试验采用MLTC-30/100型工频耐压仪,用铜丝在低阻带区域缠绕若干圈作为接地电极,在线圈引出线上施加21 kV的电压,耐压1 min内未发生闪络或击穿现象即为通过。
经上述试验检测,编号1-1~1-3、2-1~2-6线圈试样全部通过试验,说明采用改进后工艺制作的线圈绝缘性能满足GB/T 22715—2016中对10 kV电机线圈匝间绝缘和对地绝缘的技术要求。
线圈的介质损耗因数(tanδ)和击穿电压值是判定高压交流电机定子绝缘性能优劣的重要指标。介质损耗因数测试按照JB/T 7608—2006[11]中试验方法进行,采用TD-SMART型数字式介质损耗因数及电容测试系统,分别测量线圈试样在室温条件下测试电压为0.2U、0.4U、0.6U、0.8U、1.0 kV时的介质损耗因数和热态(155℃)条件下测试电压为0.2U时的介质损耗因数;击穿电压试验按照JB/T 12685—2016[12]、GB/T 1408.1—2016[13]中试验方法进行,采用JTGN-150型击穿电压测试系统,将线圈置于变压器绝缘油内,测试线圈试样的击穿电压值。线圈试样的介质损耗因数及击穿电压测试结果见表2
表2数据可以看出,两种工艺制作的线圈在室温、2 kV(0.2U)下的介质损耗因数均小于1.5%,在155℃、0.6U下的介质损耗因数小于8%,击穿电压均大于70 kV,说明线圈制造工艺改进后制得的线圈电气性能同样能够满足10 kV级高压电机对绝缘结构的要求。
线圈试样的电老化试验按照NB/T 42004—2013[14]、JB/T 50133—1999[15]中的试验方法进行。常温条件,对线圈试样2-4、2-5、2-6导体与接地电极之间施加24 kV试验电压,电老化试验结果见表3
表3可以看出,电老化试验在1207 h后停止,3只线圈试样均未击穿,参考JB/T 50133—1999要求,线圈制造工艺改进后制得的线圈满足10 kV高压电机定子线圈的相关要求。
(1)通过对改进方案的逐一实施验证,基于现有的设备和材料条件,在保证线圈成品形状和绝缘外观的前提下,方案三:绕线—预包—涨型—包主绝缘,为目前可实现的最优选方案。
(2)与改进前相比较,改进后的线圈制造过程不需要初包、热压和拆带工序,能够减少原材料的投入、热压模具的制造,节约电能且更为环保,降低人工和生产成本,成台线圈生产效率可提高33%。
(3)通过对线圈试样的电性能检测试验,对比改进前后制得的线圈介质损耗因数与击穿电压,发现两者绝缘结构相同,电性能并没有因工艺的改变而产生差异;同时改进后制得的线圈耐电老化性能也满足高压电机定子线圈的要求。
