To investigate influence of high-altitude environment on the electrical ageing performance of the main insulating material of new energy vehicle (NEV) drive motor, NHN insulating paper was selected as the main research object. According to the actual working conditions of NEV, the NHN insulating paper was applied bipolar repeated square waves, and its partial discharge inception voltage (PDIV) under different air pressures was measured. The PDIV value under standard atmospheric pressure was used as standard voltage, and 1.5 times of standard voltage was applied to the samples under different air pressures. The physical and electrical parameters of the samples under the condition of electrical ageing for 30 minutes and ageing to breakdown were measured, and the ozone content generated during the electrical ageing process was detected. The results show that the PDIV value of the main insulation sample decreases significantly under low pressure, and when the applied voltage is greater than the PDIV, the sample surface is corroded more severely compared with the plain area, leading to the sample break down easier. During the electrical ageing process with the same time and voltage, the electrical parameters of the samples under low pressure have bigger change, the ozone production rate of partial discharge is faster, the corrosion of the material is intensified, and the deterioration of insulating properties is more serious. Based on above studies, the influence of altitude factors on the corona resistance performance of insulating materials should be fully considered when designing the insulation system of motor for NEV.

为探究高海拔环境对新能源汽车驱动电机主绝缘材料电老化性能的影响,选取NHN绝缘纸作为主要研究对象,根据新能源汽车实际工况,对其施加双极性重复方波,测量其在不同气压下的局部放电起始电压(PDIV);采用标准大气压下的PDIV值作为标准电压,在不同气压下对试样施加1.5倍标准电压,测定电老化30 min以及老化至击穿两种情况下试样的物理与电气参数,并检测电老化过程中生成的臭氧含量。结果表明:低气压下主绝缘试样的PDIV值显著降低,并且相对于平原地区,当施加电压大于PDIV时,其表面受腐蚀情况更严重,导致其更容易击穿;在相同时间与电压的电老化过程中,低气压试样的电气参数变化更大,局部放电生成臭氧的速率更快,对材料腐蚀加剧,绝缘性能的劣化更严重。综合以上研究,在设计新能源汽车电机绝缘系统时,应充分考虑海拔因素对绝缘材料耐电晕性能的影响。

为探究高海拔环境对新能源汽车驱动电机主绝缘材料电老化性能的影响,选取NHN绝缘纸作为主要研究对象,根据新能源汽车实际工况,对其施加双极性重复方波,测量其在不同气压下的局部放电起始电压(PDIV);采用标准大气压下的PDIV值作为标准电压,在不同气压下对试样施加1.5倍标准电压,测定电老化30 min以及老化至击穿两种情况下试样的物理与电气参数,并检测电老化过程中生成的臭氧含量。结果表明:低气压下主绝缘试样的PDIV值显著降低,并且相对于平原地区,当施加电压大于PDIV时,其表面受腐蚀情况更严重,导致其更容易击穿;在相同时间与电压的电老化过程中,低气压试样的电气参数变化更大,局部放电生成臭氧的速率更快,对材料腐蚀加剧,绝缘性能的劣化更严重。综合以上研究,在设计新能源汽车电机绝缘系统时,应充分考虑海拔因素对绝缘材料耐电晕性能的影响。

To investigate influence of high-altitude environment on the electrical ageing performance of the main insulating material of new energy vehicle (NEV) drive motor, NHN insulating paper was selected as the main research object. According to the actual working conditions of NEV, the NHN insulating paper was applied bipolar repeated square waves, and its partial discharge inception voltage (PDIV) under different air pressures was measured. The PDIV value under standard atmospheric pressure was used as standard voltage, and 1.5 times of standard voltage was applied to the samples under different air pressures. The physical and electrical parameters of the samples under the condition of electrical ageing for 30 minutes and ageing to breakdown were measured, and the ozone content generated during the electrical ageing process was detected. The results show that the PDIV value of the main insulation sample decreases significantly under low pressure, and when the applied voltage is greater than the PDIV, the sample surface is corroded more severely compared with the plain area, leading to the sample break down easier. During the electrical ageing process with the same time and voltage, the electrical parameters of the samples under low pressure have bigger change, the ozone production rate of partial discharge is faster, the corrosion of the material is intensified, and the deterioration of insulating properties is more serious. Based on above studies, the influence of altitude factors on the corona resistance performance of insulating materials should be fully considered when designing the insulation system of motor for NEV.

新能源汽车是推动我国“碳达峰、碳中和”目标实现的重点对象。目前,我国新能源汽车行业发展迅速,具有市场占比大、同比增长率高的特点[1],且未来市场会进一步扩大,增长趋势显著[2]
变频电机是新能源汽车的心脏。与传统异步电机相比,变频电机的能效比和散热性能要求更高。为了防止电晕破坏电机的安全稳定运行,新能源汽车变频电机常采用耐电晕绝缘系统,其具有良好的耐冲击电压性能、耐局部放电性能以及耐热、耐老化性能[3]。为提高新能源汽车的充电效率,较多企业将驱动系统的直流母线电压提升至700 V以上,在这种高电压下绝缘系统将承受更大的电压冲击。绝缘系统已成为制约新能源汽车安全使用的关键因素,现有的电机绝缘技术严重滞后于新能源汽车的发展速度,使新能源汽车绝缘系统在调制高频重复脉冲的严酷应力下更容易出现绝缘失效,严重威胁用户的人身安全。并且,新能源汽车电机绝缘系统在复杂多变的运行条件中承受着温度、气压、空气湿度等多样环境应力的影响,尤其是在高海拔地区行驶时,电机绝缘系统所受低气压环境尤为严苛,更容易出现过电压、过电流等情况,使电机使用寿命大幅降低。
在气压对电气系统绝缘特性的影响方面,国内外已有一些研究。文献[4-5]研究了航天器绝缘系统在低压环境下的运行特性;文献[6-7]关注变压器主绝缘系统,证明了电气绝缘在低气压条件下更容易发生局部放电;文献[8-9]则聚焦于高频电应力下空气-单层聚酰亚胺界面沿面放电的发展演化过程以及棒-板电极下局部放电对单层聚酰亚胺薄膜的损伤机理。但是以上研究没有关注在不同气压下局部放电对材料腐蚀特性的影响。并且,目前针对气压变化对新能源汽车绝缘系统影响的相关研究较少,对于常用的新能源汽车电机主绝缘材料在不同气压下腐蚀特性的研究尚属空白。
本文探究不同气压对新能源汽车驱动电机主绝缘材料电老化特性的影响。采用控制变量法,选取1.0、0.8、0.5共3个标准大气压等级,分别对应0、1 800~2 000、4 500~4 700米海拔。首先在不同气压下进行局部放电起始电压(PDIV)测试,随后在1.0个标准大气压下测试材料的PDIV作为标准PDIV,在1.5倍标准PDIV下测试材料的耐电晕性能以及分段老化特性,研究不同气压条件对PDIV的影响规律以及电晕环境下的腐蚀规律,同时测试不同气压下局部放电过程中臭氧生成速率,研究不同气压下臭氧对材料的氧化腐蚀规律。研究结果可应用于新能源汽车绝缘系统的风险评估与寿命检测相关领域,为新能源汽车的安全运行与风险预测提供解决方案。
主绝缘实验平台由电应力模拟装置与击穿检测装置两部分组成,如图1所示。电应力模拟装置利用双极性高频重复脉冲发生平台以及真空罐来模拟主绝缘承受的电应力以及不同气压条件。双极性高频重复脉冲发生平台是由硬件逻辑电路以及固态开关控制的可控斩波电路,可将输入的正、负高压直流电源信号转变为输出频率、占空比以及幅值可调的方波信号。真空罐可调节0.01~1.0个标准大气压,以模拟新能源汽车的不同运行海拔。实验采用球板电极对主绝缘试样进行单点加压,以球电极为高压电极,板电极为接地电极。
击穿检测装置为带计时功能的继电保护器,在试样发生击穿后,继电保护器检测到电流脉宽变化进而断开电路,避免大电流烧坏试样,以确保试样仅受到电老化作用,同时计时器自动停止,记录下试样的总耐电晕时间。试样的加压、击穿监测、计时都在系统内部进行,有效抑制了外部环境与人工操作的干扰[10-11]
由于新能源汽车电机驱动信号的脉宽调制(PWM)载波频率为10 kHz左右,本文选取典型值10 kHz,并设置上升时间为100 ns,占空比为50%,极性为双极性[12-13]
目前国内外新能源汽车驱动电机主绝缘、相间绝缘以及层间绝缘普遍采用由两层聚芳酰胺纤维与一层聚酰亚胺薄膜制备的三层柔软复合材料[14],本文采用NHN绝缘纸作为研究对象,厚度为0.3 mm,其中两层聚芳酰胺纤维厚度为0.05 mm,中间层聚酰亚胺薄膜厚度为0.2 mm。
NHN绝缘纸是H级低压散绕电机中常用的柔软复合型绝缘材料,其外侧层的聚芳酰胺纤维,即聚间苯二甲酰间苯二胺纤维,具有耐高温及优良的电气性能和力学性能。中间层的聚酰亚胺薄膜是一类绝缘性能绝佳的有机高分子材料,可用于电机的槽间绝缘。NHN绝缘纸不仅发挥了间位芳纶纸的耐热性能和机械韧性,而且结合了聚酰亚胺薄膜优良的电气性能和力学性能,具有优异的耐电晕性能、局放特性和力学性能等。但是,其分子结构决定了聚酰亚胺薄膜具有明显的吸水性和热膨胀性,且耐电晕性能有待进一步提升,在一定程度上限制了其在交流变频电机等电气设备中的应用[15-16]
实验时,将NHN绝缘纸试样裁剪成2.5 cm×2.5 cm固定在载物台上,将载物台放入真空箱内,通过真空箱改变绝缘放电实验的气压环境,分别为1.0、0.8、0.5个标准大气压。
选取1.5倍标准PDIV作为实验施加电压,即电压峰峰值为5.25 kV。利用信号发生器、功率放大器以及PDBASE局部放电检测仪来测量主绝缘材料的局部放电起始电压。由信号发生器产生的电压经功率放大器升压至千伏数量级后施加到试样上,逐步增加电压至PDBASE中出现稳定的局部放电特征波形,记录此时的电压为试样在该大气压下的PDIV值,分别调整真空罐中的气压环境为1.0、0.8、0.5个标准大气压值,测量试样在不同大气压下的PDIV值,结果如表1所示,3种气压下PDIV值的箱线图如图2所示。从表1图2可以看出,材料在0.8与0.5个标准大气压下的PDIV分别较1.0个标准大气压下的PDIV下降了12.6%与30.4%。可见在高海拔情况下,受气压降低影响,PDIV值显著降低。
在1.0、0.8、0.5个标准大气压下对NHN绝缘纸样本施加5.25 kV电压至击穿,测得其耐电晕寿命如表2所示,样本在不同气压下的耐电晕寿命箱线图如图3所示。
表2图3可以看出,在相同电压条件下,试样耐电晕寿命随气压减小而显著降低。0.8个与0.5个标准大气压条件下的平均寿命较标准大气压下寿命分别降低了24.5%以及57.1%。
分别设置真空罐中的气压环境为1.0、0.8、0.5个标准大气压,保持施加电压为1.5倍标准PDIV(5.25 kV)不变,设置两组材料,一组对不同气压下的主绝缘材料施加电压至击穿,一组在不同气压下进行电老化30 min,观察主绝缘材料表面的放电与腐蚀特性。
在不同大气压下对主绝缘试样施加相同电压进行30 min电老化实验,将老化试样的微观形貌与未老化前的微观形貌进行对比,得到主绝缘试样在不同气压下的老化特性如图4所示。从图4可以看出,电老化30 min后,主绝缘材料表面层的白色间位芳纶镀膜上出现微孔,暴露出中间层的聚酰亚胺材料,中间层也在电老化作用下形成凹坑等微观结构。在30 min电老化时间内随着承受电压时间的增加,其暴露面积增大,厚度减小,当试样在电老化作用下完全击穿时,其表面微孔的数量以及大小都有所增加,中间层被大面积暴露出来,且中间层的凹坑面积扩大,厚度持续减小,最终被完全贯穿导致主绝缘材料的电击穿。主绝缘材料表面层的间位芳纶材料是不耐电晕的,所以在电老化后,其更容易被击穿形成微孔,从而暴露出中间层的聚酰亚胺材料。当上、下两层间位芳纶与聚酰亚胺薄膜形成层压等级的绝缘纸后,聚酰亚胺薄膜能为绝缘纸提供强度与耐电晕支撑。故NHN绝缘纸的局部放电腐蚀表现为表层的间位芳纶材料覆盖面积减少,暴露出中间层聚酰亚胺薄膜,随后聚酰亚胺薄膜与表层间位芳纶同时受局部放电的破坏直至三层材料完全击穿。
在不同大气压下对主绝缘试样施加相同电压直至试样击穿,在电子显微镜下观察击穿点附近的材料微观形貌,结果如图5所示。
图5(a)可以看出,在未施加电压的对照组试样上可观察到其表面较为光滑平整,分布有经络状痕迹,根据图4可知经络状痕迹实为试样中间层的聚酰亚胺材料。在5 000倍放大下可见试样表面存在较少的细微孔洞,可能是由材料制备工艺导致。
图5(b)可以看出,在1.0个标准大气压下试样的击穿点附近出现块状碎裂痕迹,表面的间位芳纶材料被破坏而出现孔洞。在200倍与500倍放大下可观察到击穿点周围的材料出现明显分层现象,芳纶完全消失使中间层的聚酰亚胺薄膜被完整地暴露出来,且聚酰亚胺薄膜上靠近击穿点位置也出现了微孔,这是由于局部放电对材料的侵蚀是从外到内发展的,表层的间位芳纶材料在局部放电电弧破坏下有更大的面积损失,导致中间层暴露,出现分层现象。在5 000倍放大下观察表层与中间层分界面处的间位芳纶材料可见材料表面形成大量微孔且呈现层叠分布。
图5(c)可以看出,0.8个标准大气压下击穿试样的表面由于局部放电产生的微孔数量较1.0个标准大气压下击穿试样有所提升,且表面没有观察到块状碎裂结构,取而代之的是一定面积的絮状物分布区。在500倍放大下可见分布区内的絮状物较为密集,絮状物表面伴有一定数量的微孔,表面粗糙且微孔不均匀。在5 000倍放大下可见絮状物致密堆叠,表面极其粗糙,与图5(b)中的5 000倍放大图像有显著区别。对于絮状物的成因,推测为试样在低气压环境下的电击穿过程中部分材料受局部放电、温度以及化学腐蚀等影响导致变性,最终产生了絮状生成物。
图5(c)(d)可以看出,0.5个标准大气压下击穿试样的絮状物分布区面积较0.8个标准大气压下的击穿试样有明显增大,在200与500倍放大下可以观察到絮状物的分布密度与单个絮状物大小也有所增加。在5 000倍放大下可见絮状物呈团状堆叠,单个絮状物体积更大且有明显的颗粒状凸起,表明材料在更低气压下因局部放电等因素导致的变性更严重。
对不同气压环境下老化30 min的试样及对照试样表面作喷金处理,测量其介电常数与介质损耗因数,结果如表3所示。测试电压需接近材料在实际工况中所承受的电压,故测试信号频率选择为10 kHz,与电机模拟驱动信号一致[17]
介电常数是电介质在静电场作用下介电性质的主要参数,反映电介质在电场中发生极化能力的大小,用于表征材料的绝缘性能,同时与聚合物结构密切相关。从表3可以看出,电老化30 min后的试样介电常数较未老化试样有所增大,且气压越低介电常数增大越多。研究表明[18]NHN绝缘纸中的聚酰亚胺薄膜在交流电老化过程中发生氧化降解,其生成物中含有羧酸、酮类和醛类化合物,导致聚酰亚胺薄膜的介电常数增大,从而使NHN绝缘纸在电老化过程中介电常数增大。
介质损耗反映电介质内单位体积中的能量损耗,是用于衡量材料绝缘性能的主要参数。从表3还可以看出,在相同电老化时间下,试样处于较低气压时,其介质损耗因数更高,即低气压下介质由于电导与极化的滞后效应导致能量损耗速率更快。已知未进行电老化处理的对照试样的介质损耗因数以及各气压下老化30 min试样的介质损耗因数,可以求得不同气压下试样电老化的介质损耗速度v,计算公式如式(1)所示。

式(1)中:δp为不同气压下电老化试样的介质损耗因数;δ0为对照试样的介质损耗因数;t为电老化时间。
式(1)计算得到1.0、0.8、0.5个标准大气压下试样的介质损耗速度如表4所示。从表4可以看出,在相同电压条件下,气压越低,电老化的介质损耗速度越快,因此在低气压下的电老化对NHN绝缘纸的绝缘性能劣化更严重。
在局部放电过程中,空气中的氧气发生电离生成臭氧,臭氧氧化效应的主要反应式为式(2)

DPD臭氧试剂是一种针对臭氧快速检测的指示剂,其在接触臭氧后会变为红色,且颜色深浅可以表征臭氧含量。在不同气压下分别对试样进行30 min电老化,老化结束后将真空箱内气体排入DPD臭氧试剂管中,每次电老化结束后反复抽空真空箱内气体直到真空箱内气体不再使臭氧指示剂产生反应。观察不同气压下的臭氧指示剂特征变色反应如图6所示。从图6可以看出,随着气压降低,DPD臭氧指示剂与真空箱内气体反应后颜色逐渐加深,3种气压条件下臭氧指示剂检测出的臭氧浓度分别为0.2、0.4、0.7 mg/L。在低气压下真空箱内臭氧浓度更高,由于电老化时间相同,说明在低气压下局部放电过程电离产生臭氧的速率加快。
臭氧的浓度以及各激发态的氧等离子体的能量水平与浓度由局部放电强度决定,当高分子聚合物的分子结构被高速运动的电子破坏后,可以比较容易地与局部放电产生的化学活性比较高的衍生物O3O2+O2-)发生氧化反应,从而腐蚀绝缘材料,导致绝缘材料劣化,由此造成主绝缘的失效。在低气压下局部放电生成臭氧的化学反应速率加快,使臭氧以及氧等离子体产物浓度增加,这些产物与聚酰亚胺薄膜的聚合物分子发生氧化反应,促使绝缘劣化[19]
绝缘材料由于制作工艺等问题本身含有气泡、气隙等,并在局部放电作用时产生气隙、微孔等微观结构。气隙因受非均匀电场的作用产生电子雪崩,从而产生大量的自由电子,这些自由电子在电场的作用下加速运动从而获得比较大的动能,这些自由电子在放电过程中获得的最大能量分布在2~12 eV之间[20]。而NHN绝缘纸的表面成分主要为间位聚芳酰胺纤维,其分子式如图7所示。
间位聚芳酰胺中主要化学键的键能如表5所示,自由电子能量分布如图8所示。
表5图8可以看出,间位聚芳酰胺的主要化学键键能与自由电子能量集中分布区域有较高重合,故当电子崩产生的自由电子碰撞这些化学键时,有较大概率会破坏这些聚合物的分子结构,导致大分子化学链断裂,使表面材料失去原有的绝缘性能。
在施加1.5倍标准局部放电起始电压时,试样处于持续局部放电状态,电荷相互碰撞并释放能量。电荷在绝缘试样表面释放的能量击穿试样材料的高分子链,使材料的有机物降解,促进了氧化反应等化学腐蚀作用。试样受局部放电侵蚀导致表面材料一部分受氧化反应等作用变成气体挥发,一部分发生降解,导致材料整体密度降低,进而形成微孔、凹坑等异常微观结构,且随着局部放电的持续进行,微孔结构不断向四周以及深处延伸。
局部放电造成的微孔被空气与材料本身氧化产生的气体填充,形成气隙。这些气隙与材料本身含有的气泡或气隙的介电常数远小于原材料的介电常数,所以气泡或气隙中的电场强度较周围介质的电场强度要大,并且一般情况下气体的击穿场强比固体要低。所以,局部放电腐蚀最先发生在气泡或气隙附近并产生新的气隙,不断破坏绝缘材料的微观结构。
在1.5倍标准局部放电起始电压作用下,电荷碰撞释放能量侵蚀绝缘试样。电荷释放能量的大小受空间电荷平均自由行程的影响,平均自由行程越大,电荷在碰撞前经历的路程就越远,其集聚的能量越大,对材料造成的破坏也就越严重。
电荷平均自由行程与气体密度成反比,而气体密度与气体压强成正比,如式(3)所示。

式(3)中:λ0为载流子在干燥空气以及标准状态(0℃,1个标准大气压)下的平均自由行程;ρ为气体平均密度;T为气体温度;M为气体的摩尔质量;R为比例常数;P为气体压强。
式(3)可知,相同电压下电荷平均自由行程与施加给试样的气压成反比。在同样施加1.5倍标准局部放电起始电压时,气压越低,电荷释放能量越强,对试样造成的破坏越大,因此低气压下试样的局部放电腐蚀程度更强,同时绝缘寿命也显著下降。
(1)随着气压的降低,NHN绝缘纸的PDIV值与耐电晕寿命都出现显著降低。材料在0.8与0.5个标准大气压下的PDIV值分别较1.0个标准大气压下降了12.6%与30.4%;材料在0.8与0.5个标准大气压下的耐电晕寿命分别较1.0个标准大气压下降了24.5%以及57.1%。
(2)在电老化过程中,材料表面出现微孔使表面层覆盖面积减小,暴露出夹层的聚酰亚胺材料。在相同电压以及电老化时间下,低气压试样表面材料覆盖面积损失更多,受到的局部放电腐蚀更严重。
(3)电击穿试样的击穿点附近出现明显分层现象,低气压下击穿的试样表面材料出现明显变化,生成絮状物。絮状物分布在击穿点附近且在击穿点边缘堆叠,且随着气压降低絮状物的分布面积、分布密度以及单个絮状物大小都增加。
(4)电老化30 min后,材料中聚酰亚胺薄膜降解生成物使材料介电常数增大。在低气压下材料的介质损耗速度更快,绝缘性能劣化更严重。
(5)随着气压的降低,相同电老化时间内局部放电生成的臭氧浓度增加,材料所受的化学腐蚀速率更快。
