In order to study the thermal conductivity of high thermal conductive (HTC) mica tape, the micro structure of different high thermal conductive VPI dry mica tapes were analyzed, and a thermal conductivity test method of HTC dry mica tape was proposed. A comprehensive evaluation method of thermal conductivity was discussed. The results show that under the existing VPI system, the thermal conductivity of the main insulation with high thermal conductive mica tape increase by up to 45% compared with the main insulation with conventional mica tape. Using the comprehensive thermal conductivity λs to measure the contribution of high thermal conductive mica tape is more objective and comprehensive, and the comprehensive thermal conductivity of the main insulation with high thermal conductive mica tape increase by up to 33% compared with the main insulation with conventional mica tape.

为了研究高导热(HTC)云母带的导热性能,对不同的高导热VPI少胶云母带的微观结构进行剖析,提出了一种高导热少胶云母带的导热性能测试方法,探讨了云母带导热系数的综合评估方法。结果表明:在现有VPI体系下,采用高导热云母带的主绝缘比采用常规云母带的主绝缘导热系数最高能提升45%,用综合导热系数λs来衡量高导热云母带的贡献更为客观全面,采用高导热云母带比常规云母带的主绝缘综合导热系数最高能提升33%。

In order to study the thermal conductivity of high thermal conductive (HTC) mica tape, the micro structure of different high thermal conductive VPI dry mica tapes were analyzed, and a thermal conductivity test method of HTC dry mica tape was proposed. A comprehensive evaluation method of thermal conductivity was discussed. The results show that under the existing VPI system, the thermal conductivity of the main insulation with high thermal conductive mica tape increase by up to 45% compared with the main insulation with conventional mica tape. Using the comprehensive thermal conductivity λs to measure the contribution of high thermal conductive mica tape is more objective and comprehensive, and the comprehensive thermal conductivity of the main insulation with high thermal conductive mica tape increase by up to 33% compared with the main insulation with conventional mica tape.

随着电机容量的不断提高,定子绝缘温升限制逐渐成为电机设计的瓶颈,大容量的机组尤其是间接冷却电机更是受到绕组温升等指标限制而难以设计。研究表明[1],当间接冷却发电机定子线圈绝缘导热系数提高1倍时,在不改变电机尺寸的条件下,将使发电机定子线圈的热点温度降低10℃或者能量密度提高10%。若进一步配套通风优化措施,可以获得更多的收益。
为了将铜线的热量更好地传导出去,提高主绝缘的导热性能是必要且有效的措施。国外公司丰罗、西门子、三菱等从20世纪80年代就开展了大型电机定子线圈高导热(HTC)材料的研究工作,且开发的高导热云母带已成功应用到产品中[2-3]。同期,国内科研院所和企业对高导热云母带也开展了大量的研究工作[4-6],但由于高导热主绝缘材料的成本高、电气性能低和工艺性不佳,高导热绝缘材料并没有在电机行业得到广泛应用。近年来,随着氮化硼(BN)表面处理技术的改良和高导热填料涂覆工艺的优化,高导热BN/环氧树脂复合材料的研究逐渐取得突破[7-8],高导热BN云母带再次成为行业研究的热点方向。
本文针对应用于VPI工艺的BN高导热少胶云母带开展研究,提出高导热云母带导热系数的综合评估方法,并探讨未来高导热云母带开发的优化方向。
高压电机定子线圈主绝缘的主要组分为云母纸、玻璃布和环氧树脂,主绝缘截面SEM图如图1所示,各组分含量见表1
图1表1可以看出,主绝缘中填充云母之间的树脂导热系数较低,会影响主绝缘的导热性能。为了提高主绝缘的导热性能,一般在树脂材料中添加具有高导热系数的填料。
高导热填料主要有碳材料(碳纳米管、石墨烯)、金属材料(Cu、Ag)[9]和无机非金属材料3大类。其中,无机非金属材料由于其较好的绝缘特性可应用在高导热主绝缘中。无机非金属材料包括氮化物,如氮化铝(AlN)、氮化硼(BN)等;氧化物,如三氧化二铝(Al2O3)、二氧化硅(SiO2)、氧化镁(MgO)等;碳化物,如碳化硅(SiC)等。各种材料的导热系数和特性如表2所示。从表2可以看出,作为无机导热填料,BN具有介质损耗和介电常数低,电气强度高和导热性能好的特点,是研制低介质损耗、低介电常数的高导热环氧树脂复合材料的良好填充材料[10]
选取4种填料为BN的高导热少胶云母带为研究对象,并对其基本性能进行测试,结果如表3所示。从表3可以看出,随着BN胶黏剂含量的增加,高导热少胶带的厚度逐渐增大,其中4#少胶云母带为了显著提升BN含量,将云母纸含量进行了调整,为后面的研究提供了对比的典型样本。同时可以看出,添加BN填料后,高导热少胶云母带的透气性明显下降,达不到GB/T 5019.7—2009中规定的常规少胶云母带透气度小于1 000 s/100 mL的要求,这将会影响高导热少胶云母带的浸透能力。
对各云母带云母纸侧的外表面、玻璃布侧的外表面分别进行了SEM测试,在此仅展示了1#样品的SEM图,如图2所示。从图2可以看出,云母带中高导热BN胶层紧密涂覆在玻璃布侧,所有云母带都是这一相同结构。
根据各高导热云母带中导热BN胶黏剂的SEM图,对导热BN胶黏剂中的BN尺寸进行了测量与统计,结果如图3表4所示。
图3表4可以看到,1#、2#和3#高导热云母带的BN粒径较均匀,但4#高导热云母带的BN尺寸更大,平均粒径是其他云母带中BN的18~33倍。
文献[11]研究了不同粒径的BN对环氧树脂复合材料导热系数的影响,发现粒径分别为5~8、15~20、25~30 μm的BN环氧树脂复合材料,导热系数分别为1.103、1.243、1.476 W/(m·K),表明在BN粒径为5~30 μm的情况下,填充较大粒径的BN环氧树脂复合材料具有更高的导热性能。
综上,4#高导热云母带的BN粒径最大,BN涂层含量也最高,以此推测,理论上4#少胶云母带的导热系数最高。
云母带的包扎质量直接影响到固化后主绝缘的电气性能,因此高导热少胶云母带的工艺性评估至关重要。使用4种高导热少胶云母带进行绕包测试,发现4种高导热少胶云母带在绕包时均存在少量边缘拉丝现象,同时褶皱严重。通过调整张力至80 N,1#少胶云母带包扎后无褶皱,效果最优,4#少胶云母带包扎质量最差,相同包扎尺寸下4#少胶云母带的包扎层数也最少,高导热云母带绕包效果如图4所示。
经分析,高导热少胶云母带的厚度对包扎质量影响较大,涂覆BN胶黏剂后,高导热少胶云母带手感偏硬,而且随着BN含量的提高,1#~4#高导热少胶云母带试样的厚度也逐渐增大(即使4#已减少了云母纸的含量)。因此,从包扎效果上来看,BN胶黏剂含量不宜超过90 g/m2,且绕包时要适当提高包扎张力、调整包扎速度和包带角度等。
将1#~4#高导热少胶云母带与常规少胶云母带采用同一环氧酸酐VPI树脂(Bakelite EPR 162 + EPH 868)浸渍,按相同的包扎、VPI及固化工艺制备试样,使试样与电机主绝缘的胶含量相当,并对所有试样进行导热系数测试,具体测试方法如下:
(1)试样尺寸及要求:固化后的主绝缘加工成尺寸为45 mm×45 mm,厚度为1~4 mm的试样;试样上下表面应平行,表面平整;各云母带材料制成的主绝缘胶含量差异控制在5%范围内;每种试样不少于3个。
(2)测试方法:按照ASTM E 1530-2004采用热流计法进行测试,测试设备为美国ANTER公司MODEL 2022型导热系数测试仪,测试时试样两侧涂覆导热硅脂以消除空气对测试的干扰,测试温度为90℃。
图5为不同云母带绕包主绝缘的导热系数测试结果。从图5表3可知,当胶含量相同时,高导热主绝缘的导热系数随BN含量的提高而增大,比常规云母绝缘提升了约27%~46%;理论导热系数最高的4#少胶云母带BN含量最高,粒径也最大,但实测发现其主绝缘导热系数并不是最高。这说明BN达到一定量后,增加的BN并未形成有效的导热路径,如果将在玻璃布侧多余的那部分BN胶黏剂转移到云母纸与玻璃布之间,将会优化主绝缘的导热路径。
对于处于稳态热平衡状态的系统,一般情况下,可以根据热力学基本理论对热流量进行定量描述,如式(1)所示。

式(1)中:Q为热流量;λ为导热系数;A为导热截面积;δ为绝缘厚度;ΔT为温差。
随着高导热无机填料含量的提高,虽然提高了云母主绝缘的导热系数,但是也会影响云母带的厚度、包扎工艺性以及成型后主绝缘的电气性能,因此高导热云母带对电机的贡献不应该只用导热系数λ来衡量,还要将其他性能的损失计算在内。本研究将式(1)中的λ/δ定义为综合导热系数,用λs表示,单位为W/(m²·K),即某一额定电压下云母带的综合导热系数如式(2)所示。

式(2)中:E为材料电气性能评估场强;U为额定电压,本研究取值为11 kV。
根据式(2)计算得到各高导热云母带绕包主绝缘的λs表5所示。
表5可以看出,在11 kV下,采用3#高导热少胶云母带的主绝缘综合导热系数最高,约为常规少胶带主绝缘的1.33倍,而BN含量最高的4#少胶云母带绕包的主绝缘综合导热系数最低,说明在云母带中提高BN填料的粒径和比例并非是提高综合收益的最佳途径。
综上,主绝缘的电气性能对综合导热系数的影响不容忽视,因此高导热少胶云母带不宜通过降低云母含量来换取BN填料含量的提高,在满足工艺性的情况下,压缩玻璃布和胶黏剂厚度方向的空间是一个可以考虑的优化方向。
(1)在现有VPI体系下,采用高导热云母带比常规云母带的主绝缘导热系数最高能提升46%,但提高填料含量和增大填料粒径到一定程度后,少胶云母带基本性能的变化使得导热系数并不随BN填料比例增加而上升。
(2)用综合导热系数λs来衡量高导热云母带的贡献更为客观全面,采用高导热云母带比常规云母带的主绝缘综合导热系数最高能提升33%。
(3)配方设计时要考虑高导热填料在主绝缘中能形成有效的导热路径,包括优化少胶带的结构和工艺性来降低主绝缘的有机物含量,同时也应关注主绝缘电气性能、耐热性能和力学性能的变化。
