The high thermal conductive insulation structure applied in H-class AC high voltage motor was studied. The coil samples with the insulation structure were conducted turn-to-turn impulse, withstand voltage to ground, dielectric loss factor, breakdown voltage, voltage durability (electrical ageing), thermal evaluation and classification (thermal ageing) experiments, and the thermal conductivity of several dry mica tapes were tested and analysed. The results show that the application of dry mica tape with high thermal conductivity could improve the thermal conductivity of insulation structure for motor, and the temperature rise reduces effectively. The insulation structure also show good electrical performance, and the temperature index reaches 181℃, which can meet the requirements of the insulation structure for H-class motor.

研究了应用于H级交流高压电机上的高导热绝缘结构,对该绝缘结构的线圈试样进行了匝间冲击、对地耐压、介质损耗因数、击穿电压、电压耐久性(电老化)、热评定和分级(热老化)等试验,并对几种高导热少胶粉云母带的导热系数进行了检测和分析。结果表明:高导热少胶粉云母带能够提高电机整体绝缘结构的导热系数,从而有效降低温升。同时该结构还具有良好的电气性能,温度指数达181℃,满足H级电机对绝缘的要求。

研究了应用于H级交流高压电机上的高导热绝缘结构,对该绝缘结构的线圈试样进行了匝间冲击、对地耐压、介质损耗因数、击穿电压、电压耐久性(电老化)、热评定和分级(热老化)等试验,并对几种高导热少胶粉云母带的导热系数进行了检测和分析。结果表明:高导热少胶粉云母带能够提高电机整体绝缘结构的导热系数,从而有效降低温升。同时该结构还具有良好的电气性能,温度指数达181℃,满足H级电机对绝缘的要求。

The high thermal conductive insulation structure applied in H-class AC high voltage motor was studied. The coil samples with the insulation structure were conducted turn-to-turn impulse, withstand voltage to ground, dielectric loss factor, breakdown voltage, voltage durability (electrical ageing), thermal evaluation and classification (thermal ageing) experiments, and the thermal conductivity of several dry mica tapes were tested and analysed. The results show that the application of dry mica tape with high thermal conductivity could improve the thermal conductivity of insulation structure for motor, and the temperature rise reduces effectively. The insulation structure also show good electrical performance, and the temperature index reaches 181℃, which can meet the requirements of the insulation structure for H-class motor.

H级高压交流电机具有耐热性能好、运行可靠性高的特点,能够在严酷的环境条件下长期稳定地运行,因此被广泛地应用于核泵电机、风力电机、牵引电机、矿用电机、推进电机等领域,具有广阔的市场前景。然而,随着电机制造技术的发展,要求电机具有更高功率的同时,还要求结构紧凑,导致电机在运行时产生更高的热量,进而使电机线圈的绝缘结构温升过高,直接导致电机的功效降低,使用寿命大幅缩短,还可能诱发多种事故,即便是H级电机也同样面临这一问题[1-2]
为了解决上述问题,可以从3个方面考虑:①提升绝缘结构自身耐热等级,使其可以在更高的温度条件下正常运行,该方法从本质上提高了绝缘结构的耐热水平,但更高等级的绝缘结构势必会带来更高的制造成本;②通过优化冷却水路、风扇、风机设计等,提升电机线圈的散热能力,但对于小体积电机此方法提升空间十分有限;③通过减薄绝缘结构或采用高导热绝缘材料,提高绝缘结构的导热能力,使线圈绕组产生的热量可以更快地传导到外界。
国外从20世纪80年代就开始了高导热绝缘材料(high thermal conductive, HTC)的研究,从公开的样机案例来看,采用真空压力浸渍(VPI)高导热绝缘材料的高压电机,相对目前同型号的少胶整浸高压电机,温升可降低10℃。国内20世纪还未开始研究高导热主绝缘材料,主要研究高导热多胶绝缘材料,西安交大与南阳防爆集团一起研制过高导热少胶整浸绝缘材料,研制出导热系数为0.3 W/(m·K)的H级绝缘结构并投入应用[3-4]。采用高导热绝缘结构,可以改变电机热场的温度分布,从而提升电机绕组整体绝缘结构的导热系数,降低电机绕组温升,有效地解决电机的散热冷却问题,提高电机的产品质量,保证其安全可靠运行[5-7]。该方法可操作性强,并且提高导热性能的效果明显。
本研究从电机的绝缘结构入手,以H级6 kV高压电机的绝缘系统为基础,将高导热绝缘材料应用于电机绕组主绝缘中。并对该绝缘结构线圈试样的各项常规电性能进行检测研究,通过电压耐久性试验(电老化)和热评定试验(热老化),验证高导热绝缘结构能够满足H级高压交流电机的长期使用要求。
高导热玻璃丝补强少胶粉云母带5452-1DH、普通玻璃丝补强少胶粉云母带5442-1、H级无溶剂VPI浸渍树脂,苏州太湖电工新材料股份有限公司;双玻璃丝包耐电晕聚酰亚胺薄膜烧结铜扁线(SBEMYFCRB-35/200-N),金杯电工电磁线有限公司;聚四氟乙烯带;3240玻璃布板;金属模拟槽。
将5种200 mm×200 mm的云母带试样,裁剪成直径为50 mm的圆片,20片一组叠成一个试样,然后将试样装入夹板中,装前需在模具及拉紧螺杆表面涂覆润滑硅脂,夹板与试样用厚度为0.06 mm的聚四氟乙烯带隔开,以便脱模。将装夹板的试样采用真空压力浸渍H级无溶剂漆处理[8],具体浸漆工艺如下:浸渍前,试样在120℃预烘2 h,冷却至高于室温不高于45℃时浸入漆罐,抽真空至100 Pa以下1 h,输漆,加压至0.5~0.6 MPa并保压2 h,回漆、滴漆。固化条件为165℃烘焙8 h。VPI处理试样两次,第一次VPI后可半干处理,即165℃烘焙4 h,待烘焙固化后,取出试样打磨修整,制成厚度约3 mm的5组试样,最后在两面喷导电石墨,晾干后备用。
采用2.20 mm×9.95 mm双玻璃丝包耐电晕聚酰亚胺薄膜烧结铜扁线进行绕线,单根单排结构,9匝,匝间胶化后,半叠包高导热单面玻璃布补强少胶粉云母带5452-1DH,并做防电晕处理,线圈直线部分绝缘的截面尺寸为12.5 mm×25.15 mm,线圈直线长度为300 mm,总长度为580 mm,跨距为126 mm,线圈示意图如图1所示。
其中10只线圈直线边平包扎聚四氟乙烯带后,上玻璃布夹板并固定;其余21只线圈分别安装到3件热评定专用金属模拟槽内,每件只用5只完整的线圈用于试验。然后一同做真空压力浸渍H级无溶剂漆处理,浸漆工艺同1.2。浸漆烘焙固化后,将10只线圈试样的夹板和聚四氟乙烯带拆除,直线部分用铝箔包扎作为测试电极,并在测试电极两端包扎宽度不小于10 mm的保护电极,保护电极与测试电极的间隙均匀且在2~4 mm。其中编号1-1~1-5的试样进行介质损耗因数的测试和击穿电压的检测;编号2-1~2-5的试样进行介质损耗因数和电压耐久性试验。安装金属模拟槽的试验线圈编号3-1~3-15,用于电机结构热评定及分级试验。
5种云母带试样(A、B、C、D、E)由国内3家云母带厂家(甲、乙、丙)提供,其中试样E为普通云母带,作为参比试样。
云母带基本性能的测定,参照GB/T 5019.12—2017《以云母为基的绝缘材料 第12部分:高透气性玻璃布补强环氧少胶云母带》的相关要求进行[9]。得到高导热少胶粉云母带的基本性能如表1所示。
用于高压电机的少胶粉云母带由粉云母纸、补强材料和胶黏剂复合而成,胶黏剂的导热系数是云母带构成材料中最低的[10]。因此高导热少胶粉云母带采用含纳米级导热填料的胶黏剂,以提高云母带的导热性能。从表1可以看出,高导热少胶粉云母带与普通云母带的基本性能没有明显差异。
导热系数的测定方法主要有防护热板法、防护热流计法、热流计法、热线法、红外法等。其中,热板法及热流计法属于稳态法,而热线法和红外法属于瞬态法。稳态法主要用于低导热材料和绝缘保温材料热传递性能的测定;瞬态法主要用于研究高导热材料的热传递性能,或者在高温条件下对试件进行测量。云母带导热系数的测定选用热流计法,采用日本英弘精机株式会社(EKO)的HC-074-200型热导率仪,分别按照GB/T 10295—2008《绝缘材料稳态热阻及有关特性的测定热流计法》和GB/T 29313—2012《电气绝缘材料热传导性能试验方法》中的相关要求进行[11-12]。云母带的导热系数测定结果见表2
表2可以看出,试样E测得的导热系数明显小于其他几组试样,说明高导热少胶粉云母带比普通云母带具有更好的热传导性能;在高导热少胶粉云母带试样中,试样B与试样D的导热系数相对较高,但其生产厂家提供的成饼云母带试样存在质地较硬和掉粉现象,暂时不适用于线圈批量制造,有待后续工艺改进。综合考虑,选择高导热少胶粉云母带试样A应用于线圈试样制造。
匝间冲击和对地耐压试验为非破坏性试验,是检验电机线圈匝间绝缘和对地绝缘质量的有效手段,常被作为质量保证试验。匝间冲击试验是对单根或一束导体的多匝线圈匝间绝缘的诊断试验。采用哈尔滨金宏高压设备有限公司的ZJ-45型电机线圈匝间绝缘试验仪,根据GB/T 22715—2016《旋转交流电机定子成型线圈耐冲击电压水平》中4.2的试验要求[13],在线圈试样的引线两端施加一个陡波前冲击电压,电压幅值(峰值)根据式(1)计算。

式(1)中:Up'为冲击电压幅值;UN为额定电压。冲击次数不少于5次,波形一致即为通过。采用武汉美仑电力技术有限公司的MLTC-30/100型工频耐压仪,根据GB/T 22715—2016中4.4的试验要求,使用工频试验,在线圈和测试电极之间施加(2UN+1 kV)即13 kV的电压,耐压1 min即为通过。
经上述试验检测,编号1-1~1-5、2-1~2-5、3-1~3-15线圈试样全部通过试验,绝缘性能满足GB/T 22715—2016中6 kV电机线圈匝间绝缘和对地绝缘的技术要求。
线圈的介质损耗因数(tanδ)测试是检验绝缘结构内部是否存在缺陷的有效手段,击穿电压值可以直观反映出线圈绝缘结构的电气强度,两者均为判定高压交流电机定子绝缘性能优劣的重要指标。采用Doble Lemke公司的TD-SMART型数字式介质损耗因数及电容测试系统,按照JB/T 7608—2006《测量高压交流电机线圈介质损耗角正切试验方法及限值》的试验要求[14],测量线圈试样的介质损耗因数,常态条件,测试电压为1.2、2.4、3.6、4.8、6.0 kV;热态(180℃)条件,测试电压为3.6 kV;采用上海杰智电工科技有限公司的JTGN-150型击穿电压测试仪,按照JB/T 12685—2016《高压电机定子线圈 技术条件》和GB/T 1408.1—2016《绝缘材料 电气强度试验方法 第1部分:工频下试验》的试验要求[15-16],测定线圈试样的击穿电压值。线圈试样的介质损耗因数及击穿电压测试结果如表3所示。
表3可以看出,所有线圈试样的常态介质损耗因数tanδ0.2UN均小于1.50%,增量Δtanδ均小于0.25%,180℃热态介质损耗因数tanδ0.6UN均小于8.00%。由此可以说明线圈试样满足高压电机定子线圈技术条件的相关要求。
线圈试样的电老化试验,采用上海杰智电工科技有限公司的30 kV工频耐压及电老化成套系统,按照JB/T 12685—2016和NB/T 42004—2013《高压交流电机定子线圈对地绝缘电老化试验方法》试验方法进行[15,17]。室温条件下,在线圈试样的引线与测试电极之间施加2.17UN(13 kV)试验电压,绝缘失效时间最小值不少于400 h。线圈试样电气耐久性能试验结果如表4所示。从表4可以看出,5只线圈试样电老化时间达到400 h后均未发生绝缘击穿,根据JB/T 12685—2016中5.8.3可以判定,该组线圈试样满足6 kV高压电机定子线圈的试验要求。
电机绝缘结构热老化试验,按照GB/T 17948.3—2017《旋转电机 绝缘结构功能性评定成型绕组试验规程 旋转电机绝缘结构热评定及分级》和GB/T 11026.1—2016《电气绝缘材料 耐热性 第1部分:老化程序和试验结果的评定》中的试验方法进行[18-19]。分别在3个温度点下进行热老化试验,每个温度点取5个线圈试样。老化温度和热老化分周期的选择原则:为使得高温点下的老化寿命中值≥100 h,低温点下的老化寿命中值≥5 000 h,相邻两个老化温度的间隔为20℃,每个老化温度下约有10个周期的平均寿命。各温度下热老化分周期如下:①低温点:200℃,30天;②中温点:220℃,8天;③高温点:240℃,2天。
热老化分周期后,每个线圈试样都要经受振动试验、潮湿试验、耐压试验。
振动试验:将试样置于振动台上进行,振幅为峰-峰0.3 mm,频率为50 Hz,该量值对应大约15 m/s2的加速度,持续1 h。
潮湿试验:试样在可见凝露的环境中曝露48 h,温度控制在15~35℃。
耐压试验:在潮湿试验完成后立即进行,试样保持潮湿且接近室温。对地工频电压试验的试验电压为2UN,持续10 min,试验时不发生击穿或闪络为合格,试样任一形式连续两个周期击穿即记录为失效。
电机线圈绝缘结构的失效时间与热力学温度符合阿伦尼乌斯方程(回归线方程),如式(2)所示。

式(2)中:τ为寿命,h;T为热力学温度,K;A为常数;B为斜率。将热老化试验结果进行阿伦尼乌斯坐标(寿命的对数-绝对温度的倒数)的线性回归分析,根据常数A、斜率B和相关系数R,可画出热寿命图,如图2所示。在回归线上求出20 000 h对应的温度,得到绝缘结构的热寿命方程及温度指数如表5所示。从图2表5可知,线圈试样绝缘结构的温度指数为181℃,长期运行寿命为27.27年。
(1)高导热绝缘结构的导热系数优于普通绝缘结构,高导热少胶粉云母带的应用提升了电机定子线圈的导热能力,有助于提高电机的散热能力,能够达到降低温升、减小体积、节材增效的目的。
(2)高导热少胶粉云母带作为H级6 kV高压交流电动机主绝缘时,其各项电气性能指标按JB/T 12685—2016考核, 其常态介质损耗因数、热态介质损耗因数、击穿电压、电压耐久性均达到标准技术要求。
(3)该高导热绝缘结构的温度指数达到181℃,长期运行寿命为27.27年,满足H级高压交流电动机的使用要求。
