In order to improve the thermal conductivity and environmental resistance of motor insulation system, we analyzed the conventional properties, heat resistance, thermal conductivity, and environmental resistance of a high thermal conductive and high temperature resistant epoxy encapsulating resin. A prototype was made, and the application performance of the epoxy encapsulating resin in low voltage motor was tested. The results show that the epoxy encapsulating resin has excellent mechanical and electrical properties, excellent low temperature and thermal shock resistance, and good compatibility with enameled wire, and the thermal conductivity and temperature index reach 1.18 W/(m·K) and 187.5℃, respectively. The application of high thermal conductive insulating resin could effectively improve the thermal conductivity of the motor insulation system, under the same conditions, the temperature rise of motor decreases by 20.7℃ compared to the motor with ordinary high temperature resistant insulating varnish. At the same time, compared with the vacuum pressure impregnation process, the insulation system of the motor made by the vacuum encapsulation process has better integrity, electrical properties, and humidity resistance, and the disadvantage of low paint hanging at the groove is avoided.

为提高电机绝缘结构的导热性能和耐环境性能,本研究针对某高导热耐高温环氧灌封树脂的常规性能、耐热性能、导热性能及耐环境性能等进行了分析,并制作样机,对其在低压电机上的应用性能进行测试。结果表明:该高导热环氧灌封树脂具有优异的力学性能和电气性能,导热系数为1.18 W/(m·K),温度指数达到187.5℃,具有优异的耐低温及冷热冲击性能,且与漆包线具有良好的相容性。高导热绝缘树脂的应用可有效提升电机绝缘系统的导热性能,在相同条件下使电机温升比使用普通耐高温绝缘漆的电机下降了20.7℃。同时,相对于真空压力浸漆工艺,通过真空灌封工艺制作的电机绝缘结构整体性更优,且避免了槽口挂漆量较低的缺点,具有更优的电气性能和防潮性能。

为提高电机绝缘结构的导热性能和耐环境性能,本研究针对某高导热耐高温环氧灌封树脂的常规性能、耐热性能、导热性能及耐环境性能等进行了分析,并制作样机,对其在低压电机上的应用性能进行测试。结果表明:该高导热环氧灌封树脂具有优异的力学性能和电气性能,导热系数为1.18 W/(m·K),温度指数达到187.5℃,具有优异的耐低温及冷热冲击性能,且与漆包线具有良好的相容性。高导热绝缘树脂的应用可有效提升电机绝缘系统的导热性能,在相同条件下使电机温升比使用普通耐高温绝缘漆的电机下降了20.7℃。同时,相对于真空压力浸漆工艺,通过真空灌封工艺制作的电机绝缘结构整体性更优,且避免了槽口挂漆量较低的缺点,具有更优的电气性能和防潮性能。

In order to improve the thermal conductivity and environmental resistance of motor insulation system, we analyzed the conventional properties, heat resistance, thermal conductivity, and environmental resistance of a high thermal conductive and high temperature resistant epoxy encapsulating resin. A prototype was made, and the application performance of the epoxy encapsulating resin in low voltage motor was tested. The results show that the epoxy encapsulating resin has excellent mechanical and electrical properties, excellent low temperature and thermal shock resistance, and good compatibility with enameled wire, and the thermal conductivity and temperature index reach 1.18 W/(m·K) and 187.5℃, respectively. The application of high thermal conductive insulating resin could effectively improve the thermal conductivity of the motor insulation system, under the same conditions, the temperature rise of motor decreases by 20.7℃ compared to the motor with ordinary high temperature resistant insulating varnish. At the same time, compared with the vacuum pressure impregnation process, the insulation system of the motor made by the vacuum encapsulation process has better integrity, electrical properties, and humidity resistance, and the disadvantage of low paint hanging at the groove is avoided.

绝缘结构是电机的“心脏”,电机运行的可靠性很大程度上由电机绝缘的性能决定[1-2]。随着电机向高功率密度化、小型轻量化和高度集成化方向发展,电机的运行温度越来越高,将会加速绝缘材料的老化失效,极大地降低电机运行的可靠性和寿命[3-6]。电机绝缘结构的温度每增加10℃,预期寿命就会缩短一半[7]。因此,提高绝缘结构的耐热性和导热性已成为现代电机技术发展亟待解决的问题之一。
低压电机的绝缘结构主要由漆包线、槽绝缘、浸渍树脂等组成,其中浸渍树脂为连续相。按照宏观热传导理论,绝缘结构的导热系数受连续相导热系数的影响最大,在一定范围内其导热系数几乎正比于连续相的导热系数[8-9]。环氧树脂具有优良的电气性能、力学性能和耐腐蚀性能,其固化收缩率和线膨胀系数小,固化物尺寸稳定,且由于环氧材料的配方设计灵活性和多样性,可获得几乎能适应各种性能要求的材料,被广泛应用于不同领域[10-12]。因此,采用高导热耐高温环氧灌封树脂并通过真空灌封工艺对电机定子进行整体灌封,可以让高导热树脂渗透到所有细微的空间,最大限度消除电机绝缘内部的空隙,提高绝缘结构的整体性和导热性,从而有效地改变电机热场的温度分布和散热能力[4,7,13-14]。同时,对电机绕组进行整体灌封保护可极大地降低外部环境的不利因素如低气压、潮气、盐雾、尘埃等对电机绝缘的影响,增强绝缘安全可靠性并延长使用寿命[15]
本研究针对某高导热耐高温环氧灌封树脂的常规性能、耐热性能、导热性能及耐环境性能等进行分析,并对其在低压电机上的应用进行研究。
环氧灌封树脂由国内某绝缘材料厂家提供,由环氧树脂(A组份)和环氧固化剂(B组份)两部分流体组成,不含挥发性惰性溶剂(苯、甲苯及二甲苯等),环保无刺鼻性气味,且可整体固化。其中,A组份由双酚A型环氧树脂、双酚F型环氧树脂、1,6-己二醇二缩水甘油醚、氮化硼等高导热填料按一定比例混合而成;B组份由聚醚胺、异佛尔酮二胺、聚醚多元醇、氮化硼等高导热填料按一定比例混合而成。
主要仪器及设备:9450型真空灌封设备,宜格赛特自动化技术(苏州)有限公司;DHG-9070A型电热恒温鼓风干燥箱,上海飞越实验仪器有限公司;QS37型高精密高压电容电桥、PC68型数字高阻计,上海精密科学仪器有限公司;HT-10/50型电气击穿测试仪,桂林电器科学研究院有限公司;LFA-457型激光导热测试仪,德国耐驰公司;QS30D型智能化介质损耗仪,上海琼虹电子系统集成有限公司;1550B型绝缘电阻测试仪,美国Fluke公司;PD-SMART型局部放电测试仪,德国Doble Lemke公司;HTS25053型温度冲击箱,重庆汉瞻仪器有限公司。
以自主研发的某型号异步电动机为研究对象,分别采用如表1所示的两种不同对地绝缘处理工艺制作样机并进行性能对比测试。绝缘处理后的电机外观如图1所示。该电机的基本参数:电机额定电压为575 V,额定电流为28.4 A,额定功率为22.05 kW,耐温等级为H级,冷却方式为表面风冷。
VPI工艺:定子嵌线后在(100±3)℃下预热6 h→冷却至40~50℃→抽真空(≤100 Pa)/1 h→输漆→抽真空(≤100 Pa)/1 h→加压0.5 MPa/1 h→解压→滴漆→在(170±3)℃/10 h条件下烘焙固化。
真空灌封工艺:定子嵌线后在(100±3)℃下预热2 h→置于灌胶设备的真空箱内→抽真空至100 kPa以下→真空灌注树脂(A组份和B组份分别提前预热至(85±5)℃)→解除真空→在(120±3)℃/4 h条件下烘焙固化。
按照GB/T 15022.2—2017《电气绝缘用树脂基活性复合物 第2部分:试验方法》[16] 测试环氧灌封树脂的常规性能。
按照GB/T 11026.1—2016《电气绝缘材料 耐热性 第1部分:老化程序和试验结果的评定》[17]和GB/T 11026.2—2012《电气绝缘材料 耐热性 第2部分:试验判断标准的选择》[18]对环氧灌封树脂的温度指数进行评定。热氧老化试验温度分别为220、240、260℃,以质量损失5%作为寿命终点。试样尺寸为45 mm×45 mm×2 mm,固化条件为:(120±3)℃/4 h。
试验样品:在45 mm×45 mm×20 mm的铝盒中加入10 g环氧灌封树脂,并在不同铝盒中放置5根20 mm长的φ1 mm的漆包线、1根20 mm长的熔敷导线、1个M10螺母,在(120±3)℃/4 h条件下烘焙固化。
按照GB/T 2423.1—2008《电工电子产品环境试验 第2部分:试验方法 试验A:低温》[19]和GB/T 2423.22—2012《环境试验 第2部分:试验方法 试验N:温度变化》[20]分别进行低温和冷热冲击试验。低温试验的条件为:(-45±3)℃/96 h;冷热冲击试验的条件为:高温(155±3)℃下0.5 h,低温(-45±3)℃下0.5 h,高低温转换时间≤3 min,共循环100个周期。
按照GB/T 4074.5—2008《绕组线试验方法 第5部分:电性能》[21]制作漆包线(聚酯亚胺涂层)绞线对,并分别测试绞线对在环氧树脂和环氧固化剂中常温浸泡24 h前后的击穿电压,以考核环氧灌封树脂与漆包线的相容性。
按照GB/T 1032—2012《三相异步电动机试验方法》[22]在相同的试验条件下,对两台样机采用直接负载法进行电机温升试验。
按照GB/T 34665—2017《电机线圈/绕组绝缘介质损耗因数测量方法》[23]测试电机的介质损耗因数。
按照GB/T 20833.1—2016《旋转电机 旋转电机定子绕组绝缘 第1部分:离线局部放电测量》[24]测试电机的局部放电起始电压(PDIV)和局部放电熄灭电压(PDEV)。
参照JB/T 8439—2008《使用于高海拔地区的高压交流电机防电晕技术要求》[25]测试电机的起晕电压。
将电机放入水槽中,三相引出线露出水面,每隔一定时间按照GB/T 20160—2006《旋转电机绝缘电阻测试》[26]测试电机的浸水绝缘电阻(浸水状态下测试),以测试其防潮性能。
环氧灌封树脂的常规性能测试结果如表2所示。从表2可以看出,该环氧灌封树脂具有较低的吸水率及优良的力学性能和电气性能;导热系数为1.18 W/(m·K),具有优异的导热性能。综上所述,该高导热环氧灌封树脂可以满足电机绕组灌封用树脂的要求。
将环氧灌封树脂置于不同温度的热空气下进行长期老化,以质量损失5%作为失效判据,测定其温度指数,以测试其在高温条件下的长期使用寿命。环氧灌封树脂在不同温度下的热氧老化寿命如表3所示。
在一定的温度范围内,绝缘材料热氧老化寿命的对数与热力学老化温度的倒数呈线性关系,如式(1)所示。

式(1)中:τ为材料在绝对温度T下的寿命;AB为常数。将环氧灌封树脂在不同温度下的热氧老化寿命测试数据进行线性拟合,结果如图2所示。由图2可知,热氧老化寿命为20 000 h时的温度为187.5℃,即为环氧灌封树脂的温度指数。
环氧灌封树脂在带嵌件条件下的耐低温及耐冷热冲击性能测试结果如图3表4所示,其中图3从左到右依次为加熔导线固化的厚层、加M10螺母固化的厚层和加漆包线固化的厚层。从图3表4可以看出,该环氧灌封树脂带嵌件试样经过长时低温及冷热冲击试验后未出现开裂现象,具有优异的耐低温及冷热冲击性能。
漆包线分别在环氧树脂和环氧固化剂中常温浸泡24 h前后的击穿电压如图4所示。从图4可以看出,浸泡环氧树脂和环氧固化剂后,绞线对的击穿电压无显著变化,说明该环氧灌封树脂对漆包线的绝缘性能无不良影响,具有良好的相容性。
在相同的试验条件下,两台样机的绕组温升测试结果如图5所示。由图5可知,相对于电机A,电机B的定子绕组温升降低了20.7℃,表明高导热灌封树脂的应用可有效提升电机绝缘系统的导热性能,对于改善电机温升有较为明显的作用。根据电机绝缘结构的温度每增加10℃,预期寿命缩短一半的定则[7],采用高导热耐高温环氧灌封树脂的绝缘结构可以将电机线圈主绝缘寿命提高近2倍,这可以提高电机工作时的可靠性与稳定性,降低因发热产生绝缘热老化被击穿而发生运行事故的概率,提高电机的工作效率。
电机的介质损耗因数测试结果如图6所示。从图6可以看出,在1 500 V以下,电机A和电机B的介质损耗因数相当,且稳定在较低水平。当电压升至2 000 V时,电机的介质损耗因数均大幅增加,电机A的介质损耗因数增量大于电机B,说明其绝缘内部的空隙更多,从而使绝缘内部局部放电附加的额外损耗增加。
电机的局部放电起始电压(PDIV)和局部放电熄灭电压(PDEV)的测试结果如图7所示。从图7可以看出,电机A的PDIV和PDEV均低于电机B,进一步说明其绝缘内部的空隙更多。
电机A的起晕电压约为1 500 V,电机B的起晕电压≥2 000 V,电机A的起晕电压略低,这主要是由于其采用VPI浸漆工艺,槽口挂漆量较低所致。
综上所述,相对于VPI浸漆工艺制作的绝缘结构,真空灌封工艺制作的绝缘结构内部空隙更少,且避免了槽口挂漆量较低的缺点,具有更优的电气性能,在高原等特殊环境条件下应用时具有更优的可靠性。
将电机A放入水中1 h后,其浸水绝缘电阻即降为0。电机B浸水绝缘电阻随浸水时间的变化如图8所示。由图8可知,电机B浸水7 d后,其浸水绝缘电阻仍保持在8 GΩ以上,具有优异的防潮性能。
相对于电机A,电机B除了所用对地绝缘树脂和绝缘工艺不同之外,其他均相同。因此,其制造成本的差异主要体现在对地绝缘的材料费用和工艺能耗费用。经核算,相对于电机A,电机B的材料费用约增加120元/台,工艺制作周期缩短约12 h/台,工艺能耗费用降低约150元/台。因此,采用该环氧灌封树脂后,电机的综合制造成本稍微下降。
(1)该高导热环氧灌封树脂具有优异的力学性能和电气性能,导热系数为1.18 W/(m·K),温度指数达到187.5℃,具有优异的耐低温及冷热冲击性能,且与漆包线具有良好的相容性,可以满足电机绕组灌封用树脂的技术要求。
(2)在相同的条件下,相对于采用普通耐高温绝缘漆的电机,采用高导热耐高温环氧灌封树脂的电机温升下降20.7℃,高导热绝缘树脂的应用可有效提升电机绝缘系统的导热性能,从而提高电机工作时的可靠性与稳定性,降低因发热产生绝缘热老化被击穿而发生运行事故的概率。
(3)相对于真空压力浸漆工艺制作的绝缘结构,真空灌封工艺制作的绝缘结构内部空隙更少,且避免了槽口挂漆量较低的缺点,具有更优的电气性能和防潮性能,且其综合制造成本基本维持不变。
