In pressurized-water reactor nuclear power plants, the vessel nozzles of large carbon steel equipment such as reactor pressure vessel (RPV), steam generator (SG), and main pumps are connected to austenitic steel pipes through dissimilar metal welds (DMWs). The thick-walled DMW has material inhomogeneity and complex weld residual stress (WRS), which easily leads to the generation of fatigue or stress corrosion cracks.Firstly, the WRS of DMW in nuclear power plants obtained through international measurements and numerical analyses was investigated. Then, based on a rapid WRS simulation method for volume uniform heating of unit cells, the WRS of DMW in the hot leg of the primary loop (the connecting pipe section from RPV outlet to SG inlet, which is the pipe section with the highest operating parameters in the primary loop pressure boundary) was obtained.The numerical simulation results are consistent with the trend of the fitting envelope curve recommended by the United States, and the overall results can be enveloped by the fitting curve recommended by the United States, indicating that the described rapid WRS simulation method is feasible. The WRS of thick-walled DMW is relatively high, and the stress values at the inner and outer surfaces of the pipe are more conservative than the recommended values of the United States, suggesting that more safety margins can be obtained in actual structural analyses.

压水堆核电厂反应堆压力容器(Reactor Pressure Vessel, RPV)、蒸汽发生器(Steam Generator, SG)、主泵等大型碳钢设备的容器管嘴与奥氏体钢管道通过异种钢焊缝(Dissimilar Metal Weld, DMW)相连接。厚壁DMW存在材料不均和较为复杂的焊接残余应力(Weld Residual Stress, WRS),容易导致疲劳或应力腐蚀裂纹的产生。首先,调研了国际上经测量和数值分析获得的核电厂DMW的WRS情况;其次,基于一种单元体的体积均匀加热的WRS快速仿真方法,获取了一回路热管段(RPV出口至SG进口之间的连接管段,其为一回路压力边界中运行参数最高的管段)DMW的WRS。数值仿真分析的结果与美国推荐的拟合包络曲线趋势一致,且整体上可以被美国推荐的拟合曲线包络,说明所述的WRS快速仿真方法是可行的。厚壁DMW的WRS数值较大,但在管道内、外表面位置处的应力值比美国的推荐值保守,表明在实际结构分析中可以获得更多的安全裕度。

压水堆核电厂反应堆压力容器(Reactor Pressure Vessel, RPV)、蒸汽发生器(Steam Generator, SG)、主泵等大型碳钢设备的容器管嘴与奥氏体钢管道通过异种钢焊缝(Dissimilar Metal Weld, DMW)相连接。厚壁DMW存在材料不均和较为复杂的焊接残余应力(Weld Residual Stress, WRS),容易导致疲劳或应力腐蚀裂纹的产生。首先,调研了国际上经测量和数值分析获得的核电厂DMW的WRS情况;其次,基于一种单元体的体积均匀加热的WRS快速仿真方法,获取了一回路热管段(RPV出口至SG进口之间的连接管段,其为一回路压力边界中运行参数最高的管段)DMW的WRS。数值仿真分析的结果与美国推荐的拟合包络曲线趋势一致,且整体上可以被美国推荐的拟合曲线包络,说明所述的WRS快速仿真方法是可行的。厚壁DMW的WRS数值较大,但在管道内、外表面位置处的应力值比美国的推荐值保守,表明在实际结构分析中可以获得更多的安全裕度。

In pressurized-water reactor nuclear power plants, the vessel nozzles of large carbon steel equipment such as reactor pressure vessel (RPV), steam generator (SG), and main pumps are connected to austenitic steel pipes through dissimilar metal welds (DMWs). The thick-walled DMW has material inhomogeneity and complex weld residual stress (WRS), which easily leads to the generation of fatigue or stress corrosion cracks.Firstly, the WRS of DMW in nuclear power plants obtained through international measurements and numerical analyses was investigated. Then, based on a rapid WRS simulation method for volume uniform heating of unit cells, the WRS of DMW in the hot leg of the primary loop (the connecting pipe section from RPV outlet to SG inlet, which is the pipe section with the highest operating parameters in the primary loop pressure boundary) was obtained.The numerical simulation results are consistent with the trend of the fitting envelope curve recommended by the United States, and the overall results can be enveloped by the fitting curve recommended by the United States, indicating that the described rapid WRS simulation method is feasible. The WRS of thick-walled DMW is relatively high, and the stress values at the inner and outer surfaces of the pipe are more conservative than the recommended values of the United States, suggesting that more safety margins can be obtained in actual structural analyses.

压水堆核电厂反应堆压力容器(Reactor Pressure Vessel, RPV)、蒸汽发生器(Steam Generator, SG)、主泵等大型设备的承压边界多采用碳钢材料,在内表面堆焊不锈钢堆焊层用以防腐,连接这些大型设备的管道多采用奥氏体钢材料[1]。碳钢容器管嘴与厚壁奥氏体钢管道通过异种钢焊缝(Dissimilar Metal Weld,DMW)相连接,DMW是由多材质组成的复杂焊接接头,属于压水堆核电站中易发生失效的薄弱环节[2-3]。厚壁DMW存在较为复杂的焊接残余应力(Weld Residual Stress, WRS),容易导致疲劳或腐蚀裂纹的产生。国际上已经发生数起核电厂DMW开裂事件[4]。因此,精确获取DMW的WRS数值可为裂纹的萌生、扩展和临界断裂分析奠定基础[5-6]
当前,国内外学者在核电厂DMW的WRS分析方面做了较多的研究工作。FREDETTE等[7]模拟了一回路热管段DMW修复后的WRS分布情况;BRUST等[8]分析了稳压器波动管安全端的各材料在遵循不同硬化准则时的WRS分布规律;SONG等[9]研究了安全端长度和约束条件对WRS分布的影响;龚怒[10]研究了AP1000核电安全端结构几何和异种金属材料性能失配对安全评定的影响和DMW缺陷的评定方法;付明等[11]研究了核电不锈钢管道对接焊后残余应力的分布规律,采用逐层剥离的小孔法测量得到的残余应力分布呈“W”形。
在过去二十年中,欧洲结构完整性标准化委员会通过试验和数值仿真对18MnD5和Alloy 52之间的DMW开展了系统研究,主要围绕材料性能表征、WRS测量和建模分析展开[12]。美国核工业界已发布了一套分析核电厂常见DMW的WRS分布规律的技术文件,包含分析模型、测试和数值仿真分析获得的分布特性及预测结果不确定性等内容[13]。但是,多数研究采用的焊接仿真模型过于复杂,缺乏基于简化焊接仿真模型的快速评定应用实践,如何快速、可靠地获得厚壁DMW的WRS仍是一个工程难点。首先,本文调研了国际上经测量和数值分析获得的核电厂厚壁DMW的WRS情况;其次,基于一种单元体的体积均匀加热的WRS快速仿真方法,获得一回路热管段(RPV出口管嘴与SG进口管嘴的连接管段,一回路压力边界中运行参数最高的管段)DMW的WRS情况,并与国际公开数据进行了对比论证。
压水堆核电厂典型的DMW连接部件的结构如图1所示,本文以反应堆一回路热管段的安全端管嘴为例进行介绍:
1)RPV容器母材为碳钢材料,国内机组一般采用的是16MnD5(对应法国RCC-M规范M2111类材料,类似于美国的A508III钢)。
2)RPV容器内表面堆焊层为奥氏体钢材料,通常为E309L和ER308L。
3)该回路管道为奥氏体不锈钢材料,国内机组材料一般为Z2CND18.12。
4)碳钢一侧打底焊为奥氏体不锈钢材料。本报告参照国内外分析的经验反馈方法,分析中打底焊材料基本物理性能取为与管道奥氏体不锈钢的一致[14]3-35
影响DMW的WRS的因素较多,目前核电行业内尚未形成统一的分析与测试方法[15]1-8。当前,国内外研究机构广泛进行了核电厂一回路承压边界管道DMW的WRS的数值仿真与试验测试研究。管道轴向应力是引起焊缝中环向裂纹失效的主要因素[16]333-340,美国工业界分析获得的此处DMW轴向WRS结果如图2所示。
1)图2中包含了2组DMW的WRS测试结果,除了在焊缝内、外表面位置附近,两组测试结果基本一致。
2)图2中包含了3组WRS的数值仿真分析结果,仅在靠近管道外表面范围(0.7<x<0.9)内WRS数值仿真分析结果与测试结果比较接近;除了在焊缝内、外表面区域,美国工业界数值仿真结果代数值均偏小。
3)除了在焊缝内、外表面处,美国核管理委员会(Nuclear Regulatory Commission, NRC)的推荐数据(y=450x2 -80x -35)与测试结果一致,在焊缝内、外表面处推荐数据更偏于保守(内、外表面区域WRS测试结果分散性较大,推荐数据倾向偏于保守的估值)。
拉伸应力是导致裂纹萌生和应力腐蚀开裂的重要因素。图2中,NRC的推荐数据偏于保守,此数据将用于本文的对比分析论证中。
对于核电厂厚壁承压管道,依据焊接形式采用分层、分道的方法进行WRS有限元数值仿真。首先,确定焊缝实际焊接层数[图3(a)],确定力学分析模型[图3(b)],再对力学分析模型进行有限元单元划分[图3(d)]。每层焊道由不同的焊道组成,在三维模型中,每条焊道再由不同“有限元单元结合”组成[图3(c)]。在管道环向上,多个“有限元单元结合”连接组成整个焊道[15]1-8[16]333-340。数值仿真中,在短期内将热量施加到“有限元单元结合”上,然后通过热传导模拟焊接的反复加热与冷却的热-固耦合过程。
如式(1)所示,当前“双椭球型热源”是模拟焊接过程最精确的方法之一[14]3-35。在有限元仿真中,“双椭球型热源”需要编制特定的热源程序,同时需要耗费大量的热-固耦合分析的计算时间。
式中,为热生成率;η为电弧热效率;U为焊接电弧电压;I为焊接电弧电流;v为焊接电弧移动速度;abc分别为双椭球热源在xyz方向上的半轴长度;t为焊接电弧的加热时间;t0为电弧加热热流达到峰值的时刻;(χζ)为焊缝各点的空间坐标;(χ0ζ0)为双椭球热源中心位置。
针对核电厂厚壁承压管道异种钢焊缝WRS数值仿真工程分析需要,拟采用有限元单元体内部均匀体积加热的简化热源模型。单元体均匀体积加热率计算式[15]1-8[16]333-340
式中,Q为热输入量;Vbead为焊接“单元结合”的体积;tramp为焊接时间。
有限元单元体内部均匀体积加热方法中无须编制热源程序,减少了计算运行程序的复杂性。在数值分析过程中,可通过简化的线性斜坡加载的控制方法给“有限元单元结合”加热,并在每个增量时间步长内递增一定比例的加热率。数值分析过程中的温度检查流程如图4[16]333-340所示。线性斜坡加载方法只是一个初始输入条件,数值仿真分析中通过监测每个热输入增量过程中的温度的计算结果,自动调整热量时间的长短,如“有限元单元结合”温度已经到达金属熔化温度,则终止热量输入,开始单元体的冷却。
某典型的RPV有限元分析模型如图5所示。其中,RPV筒体管嘴位置的开孔直径为984.6 mm,一回路管道的内、外壁直径分别为698、852 mm,管嘴至DMW的长度为320 mm。
本文分析中参考法国RCC-M规范选取材料的性能,16MnD5的基本物理性能如表1所示,堆焊层基本物理性能如表2所示,奥氏体不锈钢管道材料基本物理性能如表3所示,材料的泊松比取为定值0.3。表1~表3中,E为弹性模量;α为热膨胀系数;λ为导热系数;ρ为密度;C为比热容。
图6所示,基于美国工业界推荐的碳钢和奥氏体钢拉伸性能曲线[14]3-35进行DMW的WRS的数值仿真分析。
本文WRS的数值仿真中焊道分布如图7所示,每种颜色代表一个焊道,整体控制焊道在壁厚方向上的尺寸为2 mm左右,在轴向和圆周方向上的尺寸为壁厚方向上的2倍左右[15]1-8。如图8所示,沿着DMW中心路径提取WRS的数据。应力分析路径上的WRS分析结果如图9图10所示。
1)本文仿真结果避免了在焊缝内、外表面处美国工业界数值仿真结果代数值偏小的问题,分析结果整体上与WRS实际测量值的趋势一致。国推荐数据,管道实际结构的内表面具有更多的安全裕度。
2)本文仿真分析结果与美国推荐的拟合包络曲线趋势一致,整体上可以被美国推荐的拟合曲线包络,但在管道内、外表面位置处的应力代数值明显低于美国的推荐值(拉伸的正应力危害性更大)。
3)相比美国推荐的拟合曲线,本文数值仿真获得的管道内表面位置处的压缩压力明显与图2中的真实测试数据更为接近。
4)在厚壁DMW内表面的WRS为压缩应力,从结构应力评定角度出发,WRS可以起到抑制管道内表面疲劳裂纹萌生和降低应力腐蚀开裂的风险,即相比美
5)在厚壁DMW的外表面存在明显的拉伸WRS,拉伸WRS数值较大,超过200 MPa,但此区域不与反应堆冷却剂接触,发生应力腐蚀开裂的风险低。
此处需注意到,本文的焊接仿真中未考虑管道内表面位置衬底一层的焊接(实际制造中,多出的这部分焊接区域会被机加工切除),将在后续研究中进一步细化所用的分析模型。
提出基于单元体均匀加热的简化方法并快速仿真获得了DMW的WRS,得到如下结论:
1)本文仿真结果避免了在焊缝内、外表面处美国工业界数值仿真结果代数值偏小的问题,分析结果整体上与WRS实际测量值趋势一致,且整体上可以被美国推荐的拟合曲线包络。
2)相比美国推荐的拟合曲线,本文数值仿真获得的管道内、外表面位置处的压缩压力明显与真实测试数据更为接近。在厚壁DMW内表面的WRS为压缩应力,其可以起到抑制内表面疲劳裂纹萌生和降低应力腐蚀开裂的风险;在厚壁DMW的外表面存在明显的拉伸WRS。
3)在管道内、外表面位置处的应力代数值明显低于美国的推荐值(拉伸的正应力危害性更大),说明相比美国推荐数据,管道实际结构的内、外表面处具有更多的安全裕度。
