The main purpose was to study the local cyclic plastic behavior of 3D printed titanium alloy notched parts. Firstly, the local stress and strain field near the 3D printed titanium alloy notch was analyzed in detail by finite element method,and the evolution of stress and strain field was deeply investigated. Then, the experimental study was carried out and the influence of the forming direction on the results was analyzed. The results show that ratcheting deformation occurs at the notch root, with the maximum ratcheting strain rate in the L3 direction and the minimum ratcheting strain rate in the L1 direction. The influence of the forming direction on the stress triaxiality is not too obvious. The elastic strain energy of different forming directions is almost no difference. However, the forming direction has a great influence on the plastic strain energy. With the increase of the number of cycles, the difference of plastic strain energy results for different notch radii also becomes larger.

为了研究3D打印钛合金缺口件局部循环塑性行为,首先,通过有限元法对缺口附近局部应力与应变场进行详细的分析,深入了解应力和应变场的演变,分析成型方向对结果的影响;其次,开展试验研究并针对成型方向对结果的影响进行分析。结果表明,缺口根部发生棘轮变形,L3方向的棘轮应变率最大,L1方向的棘轮应变率最小。成型方向对应力三轴度影响并不太明显,并且不同成型方向的弹性应变能几乎没有差别,但成型方向对塑性应变能影响很大。随着循环次数的增加,不同缺口半径的塑性应变能结果差别也越来越大。

为了研究3D打印钛合金缺口件局部循环塑性行为,首先,通过有限元法对缺口附近局部应力与应变场进行详细的分析,深入了解应力和应变场的演变,分析成型方向对结果的影响;其次,开展试验研究并针对成型方向对结果的影响进行分析。结果表明,缺口根部发生棘轮变形,L3方向的棘轮应变率最大,L1方向的棘轮应变率最小。成型方向对应力三轴度影响并不太明显,并且不同成型方向的弹性应变能几乎没有差别,但成型方向对塑性应变能影响很大。随着循环次数的增加,不同缺口半径的塑性应变能结果差别也越来越大。

The main purpose was to study the local cyclic plastic behavior of 3D printed titanium alloy notched parts. Firstly, the local stress and strain field near the 3D printed titanium alloy notch was analyzed in detail by finite element method,and the evolution of stress and strain field was deeply investigated. Then, the experimental study was carried out and the influence of the forming direction on the results was analyzed. The results show that ratcheting deformation occurs at the notch root, with the maximum ratcheting strain rate in the L3 direction and the minimum ratcheting strain rate in the L1 direction. The influence of the forming direction on the stress triaxiality is not too obvious. The elastic strain energy of different forming directions is almost no difference. However, the forming direction has a great influence on the plastic strain energy. With the increase of the number of cycles, the difference of plastic strain energy results for different notch radii also becomes larger.

3D打印技术具有灵活性、定制性和高效性的优点。其工作原理是通过逐层堆积材料来构建物体,减少了材料的浪费并能够更加自由地创造各种复杂形状的产品;常应用于医疗领域、航空航天领域、汽车制造领域等各个领域[1]。与传统铣削制造工艺相较,3D打印构件不仅可满足工程应用要求,还可协同优化结构设计,为难加工、复杂零件的轻质化、高效成型提供了新的途径,值得进一步深入系统地研究[2]
TC4钛合金是一种常用的3D打印材料,由钛、铝、钒等元素组成,具有良好力学性能和耐腐蚀性能[3]。该合金长时间工作温度可达400 ℃,航空航天领域是主要的应用领域之一,主要用于制造发动机的风扇和压气机盘及叶片,以及飞机结构中的梁、接头、隔框等重要承力构件。然而在3D打印过程中,TC4材料表面容易出现局部球化、微裂纹、孔隙以及翘曲变形等缺陷,限制了3D打印钛合金技术进一步的推广和应用,因此,采取合理的表面强化工艺减少3D打印TC4材料表面缺陷和提高疲劳强度非常重要[4]。白亚雯等[5]采用填充碳纳米管(Carbon Nanotubes, CNTs)技术,利用3D打印成形CNTs/TC4复合材料,并通过金相显微镜和排水法对其微观结构组织、孔隙率进行了研究,在模拟的液体环境下,对其摩擦性能进行了分析。EDWARDS等[6]对比了3D打印钛合金沉积态与普通锻件的疲劳性能,试验结果表明,3D打印TC4钛合金沉积态疲劳寿命比普通锻件低约23%,疲劳强度低约20%。
在工程应用中,疲劳失效是部件的主要失效模式之一[7]。航空器材长期运行中许多零构件受交变应力影响,引起疲劳损伤,破坏形式多为疲劳断裂。疲劳和断裂是工程结构最常见的失效模式。疲劳寿命评估主要集中在对关键构件的评估,如风扇叶片、涡轮叶片、机匣、涡轮盘和叶盘等。这些部位呈现出缺口特征,在缺口附近容易产生应力集中,在循环荷载作用下,缺口附近还会不断产生塑性应变积累,疲劳裂纹容易萌生于此[8]。由此可见,研究3D打印钛合金缺口件的局部循环塑性行为,有利于深入了解3D打印钛合金航空器材构件疲劳断裂的原因,为航空器械构件的疲劳设计提供参考依据。工程上偏向于利用拟合断口分析方法获取的短裂纹阶段的裂纹扩展速率试验数据,结合工程裂纹扩展模型来预测单个或多个小裂纹结构的裂纹扩展曲线。通过对断口形貌特征进行观察与分析,可研究其断裂类型、方式、原因和机制等。针对不同材料的拉伸断口类型及其断裂特征,已有的研究发现,材料断裂方式主要有裂纹扩展、微孔聚合形成韧窝造成的韧性断裂以及韧性断裂为主的韧脆混合断裂和准解理穿晶断裂[9]。本文的主要目的是研究3D打印钛合金缺口件局部循环塑性行为,首先,对3D打印TC4钛合金缺口件附近局部应力与应变场进行详细的有限元分析,深入了解应力和应变场的演变;其次,开展不同成型方向钛合金缺口件局部应变的试验研究,并验证了有限元结果的可靠性。
TC4钛合金是一种中等强度的α-β型两相钛合金,含有6% α稳定元素Al和4% β稳定元素V。试样采用单边U型缺口拉伸试样,具体尺寸如图1所示,缺口半径r分别为0.2、1.2 mm。本研究中使用该材料进行发动机叶轮盘的增材制造,叶轮盘的具体形状和尺寸如图2所示。3D打印采用激光选区熔化技术(Selective Laser Melting, SLM),设备型号为EOS M290,如图3所示。原材料为球形粉末,材料粒径范围为15~53 μm,化学成分符合GB/T 34486—2017,具体成分如表1所示。成形时主要工艺参数:激光功率为340 W;扫描间距为0.12 mm;层厚为60 μm;扫描速度为1 250 mm/s。为了消除打印过程中的残余应力,打印结束后接着进行800 ℃、保温2 h、随炉冷却热处理。金相组织如图4所示,组织结构主要为少量的β晶(图4中深色)、部分细长针状α΄晶(图4中浅色针状)以及部分α晶(图4中浅色板条状)。除此之外,材料内部还存在少量未熔透和孔隙缺陷。采用Abaqus软件进行缺口件力学行为有限元分析,加载和卸载部分的波形是三角波形,恒定的载荷比为0.1;缺口净截面名义应力为450 MPa。采用Chaboche模型[10]来模拟材料的循环塑性行为,该模型能够描述随动强化与等向强化相结合的材料非线性力学行为。Chaboche模型可以用来分析基本的循环塑性行为,如包辛格效应、安定性、棘轮。表2所示为材料通过单轴疲劳试验获得的Chaboche模型参数。表2中,σ0为初始等效塑性应变下的等效屈服应力;Ckγk表示随动强化参数。图6所示为材料等向强化曲线。其中,L1、L2、L3代表成型方向(0°,45°,90°),如图5所示。由图6可知,随着循环塑性应变的不断累积,材料发生了明显的循环硬化现象。图7所示为试样有限元网格模型,采用连续的四节点平面应力单元CPS4,缺口附近网格细化以捕捉应力-应变梯度。采用增强的沙漏控制,以防止沙漏模式[11]
目前,结构件疲劳寿命的预测是建立在结构应力、应变分析的基础上[12],其中应力-应变迟滞回线最能够反映循环加载过程中的力学响应[13]
图8图9所示为缺口根部沿加载方向的应力-塑性应变迟滞回线。其中,σSE11表示沿加载方向的应力;εPE11表示沿加载方向的塑性应变。由图8可知,随着缺口半径增大,塑性应变降低,其中r为缺口半径。2种缺口半径下,L1方向的塑性形变均为最小,而L3方向的塑性形变均为最大。由图9可知,在循环加载过程中,应力沿着加载方向显示一定程度的收缩,并由于应变不断积累而发生棘轮变形,随着缺口半径增大,应力幅会减小,应变也随之降低。在若干个有限的循环周期过后,应力-应变迟滞现象会发生明显的变化,在加载方向上的棘轮应变也会相应地提高。在刚开始加载过后,拉伸应变会达到最大值;随后在卸载的时候,应变会发生部分恢复;在这个过程中,应力也会有恢复,随着卸载的进行,在缺口根部产生一定程度的压应力。这是因为在卸载过程中,缺口周边线弹性区逐渐恢复,缺口根部因而受到挤压而被迫产生了相反方向的塑性变形,并产生一定程度压应力。图10图11所示为棘轮变形的演变过程,其中,εr为应变;N为循环周次。由图10图11可知,随着循环周次的增加,2种缺口尺寸的棘轮应变缓慢上升,而应变率都缓慢地下降,有趋于稳定的倾向。其中缺口尺寸r =0.2 mm时,L3的棘轮应变呈凹形延续,与其他成型方向具有明显的差异。且随着循环周次的增加,2种缺口尺寸的棘轮应变相差越来越大,其中L3方向的棘轮应变最大,L1方向的棘轮应变最小。
图12~图19所示为缺口附近距离缺口根部不同距离的应力结果。其中,ΔσSE11表示沿加载方向的应力幅;RL表示沿加载方向的局部应力比。由图12图13可知,两种缺口尺寸下随着缺口根部距离的增加,加载方向的应力幅会先增大后逐渐减小,缺口尺寸r=0.2 mm时,距根部距离0.1 mm应力幅最高,缺口尺寸r=1.2 mm时,距根部距离0.2 mm应力幅最高,L1方向的应力幅最大,L3方向的应力幅最小。除此之外,在相同的成型方向下,同样的距离,缺口尺寸越小,应力幅越高,随着缺口尺寸的增加,成型方向不同的应力幅差异减小。随着与根部距离增加,不同缺口尺寸的应力幅相差由大变小。由图14可知,虽然外载是恒定的载荷比0,但是缺口附近局部的应力比不为0,随着距离的增加,局部应力比由负为正,并且在不断增加。相同缺口尺寸下,L1成型方向的局部应力比最大,L3成型方向的局部应力比最小,并随着距离的增加,3种成型方向的差异逐渐趋于零。由图15可知,相同的成型方向下随着距离的增加,缺口尺寸0.2 mm的局部应力比增长幅度比缺口尺寸1.2 mm大,并在0.36 mm处相等后超越,二者相差越来越大。以上结论说明在循环加载的谷值处,缺口附近产生一定程度压应力,并且推断出缺口半径越小,缺口附近局部受压程度越高。对比图12~图15图16~图19可知,随着循环周次的增加,不同成型方向及缺口尺寸的应力幅及局部应力比发生一定程度的变化,但是循环周次的影响程度较小。
在研究材料断裂行为时均认为材料的等效塑性断裂应变与应力三轴度密切相关,是影响失效行为的重要因素[14]。应力三轴度η反映了应力场中三轴应力状态和对材料变形的约束程度,能较合理地体现不同应力状态对塑性变形与断裂破坏的影响[15]η越大,越倾向于多轴拉伸应力状态。图20图21所示为缺口根部的应力三轴度与循环周次之间的关系。由图20图21可知,在25次循环周期内,缺口根部应力三轴度几乎接近(1/3)或者(-1/3),成型方向和缺口尺寸的影响非常小,这说明缺口根部的应力状态几乎是单轴拉(1/3)或单轴压(-1/3),这与文献[16]中的理论结果比较吻合,并且成型方向和缺口尺寸对缺口根部应力状态的影响非常小。应力三轴度之所以会出现-1/3现象,是因为当外力比较小的时候,缺口根部呈现压的状态。之前的应力分析结果可以说明该结果的可靠性。图22~图25所示为在循环加载峰值处,缺口附近距离缺口根部不同距离的应力三轴度结果。由图22图24可知,相同缺口尺寸下,不同成型方向的应力三轴度整体呈现增大趋势,缺口尺寸r=0.2 mm时,L3成型方向随着距离增加,应力三轴度中间有降低趋势。由图23可知,随着缺口根部距离的增加,应力三轴度会逐渐提高,根部应力三轴度最小。同样的距离,缺口尺寸越小,三轴度越大。距离根部越近,不同缺口尺寸的应力三轴度相差越小。除此之外,应力三轴度始终高于1/3,说明虽然缺口根部是单轴应力状态,但是缺口附近是多轴应力状态。缺口尺寸r=0.2 mm时成型方向对结果有一定影响,其中L3方向最为显著,缺口尺寸r=1.2 mm成型方向对结果几乎没什么影响。综上,成型方向对应力三轴度影响并不显著。
由上述分析结果可以推断缺口半径越小,缺口附近局部应变能越高。但是对缺口件整体结构的应变能分析结果却不能与之相对应。图26~图29所示为整体结构的弹性应变能和塑性应变能结果。其中,We为弹性应变能;Wp为塑性应变能。由图26图27可知,虽然缺口半径不同,弹性应变能却几乎没有差别。并且随着循环次数的增加,成型方向对弹性应力几乎没有影响,弹性应变能也几乎没有变化。然而塑性应变能结果存在显著区别。由图28可知,随着循环周次的增加,塑性应变能不断提高。3种成型方向下,L3成型方向的塑性应变能高于L1与L2成型方向,并随着循环周次的增加,增长幅度越来越大,差距越来越大。由图29可知,随着循环周次的增加,不同缺口半径的结果差别也越来越大。缺口半径r=1.2 mm的塑性应变能起先大于缺口半径r=0.2 mm的塑性应变能,但随着循环周次的增加,缺口小的塑性应变能增长幅度高于缺口尺寸大的,最终越过平衡点,缺口半径r=0.2 mm的塑性应变能高于缺口尺寸r=1.2 mm的塑性应变能,从而总的应变能也越高。这一增长幅度由于成型方向的差异也有不同,L3成型方向的平衡点相比L1与L2成型方向,需要更多的循环周次。
为了验证有限元分析结果的可靠性,借助数字图像相关技术(Digital Image Correlation, DIC)实时测量疲劳加载过程中的局部变形,分析不同缺口半径及不同成型方向对其棘轮应变的影响。该技术利用试件表面的灰度信息来获得应变位移[17-18]。试验装置如图30所示。不同缺口及成型方向的棘轮应变如图31图32所示,其中棘轮应变数值均取自缺口前缘0.6 mm的固定点。
图31所示为不同成型方向的棘轮应变-循环周次曲线图。由图31中可知,L1成型方向缺口件的棘轮应变曲线变化率最小,L3成型方向缺口件棘轮应变曲线变化率最大。即随着成型方向角度的增加,棘轮应变变化率越大。可以预测,棘轮应变变化率大的应变最先达到缺口件断裂应变,寿命最短,表3的结果也验证了这个结论。图32所示为两个缺口半径不同成型方向棘轮应变的对比,结果发现,缺口半径相同时,L1成型方向的棘轮应变增长最慢,L2次之,L3成型方向棘轮应变增长最快。除此之外,缺口半径r=0.2 mm的棘轮应变变化率大于缺口半径r=1.2 mm的棘轮。因此结合表3可知,缺口半径越小,棘轮应变变化率越大,寿命越短。
通过有限元分析方法研究了3D打印钛合金缺口件局部循环塑性行为,对缺口附近局部应力与应变场进行详细的分析,深入了解应力和应变场的演变,分析成型方向对结果的影响。得出如下主要结论:
1)在循环加载过程中,L1方向的塑性形变均为最小,而L3方向的塑性形变均为最大。缺口根部应力沿着加载方向显示一定程度的收缩,发生棘轮变形。随着循环周次的增加,2种缺口尺寸的棘轮应变相差越来越大,其中L3的棘轮应变最大,L1的棘轮应变最小。
2)缺口根部的应力状态是单轴拉或单轴压,缺口附近是多轴应力状态。随着缺口根部距离的增加,应力三轴度会逐渐增高。成型方向对应力三轴度影响不太明显。
3)不同成型方向的弹性应变能几乎没有差别,但成型方向对塑性应变能影响很大。L3成型方向塑性应变能远高于L1与L2成型方向的。随着循环次数的增加,不同缺口半径的塑性应变能结果差别也越来越大。
4)不同成型方向的棘轮应变变化率不同,疲劳寿命也不同,缺口半径对疲劳寿命及棘轮应变变化率影响较大。L1、L2、L成型方向的棘轮应变变化率依次增大,疲劳寿命依次减小。缺口半径大的棘轮应变变化率较小,疲劳寿命大。试验结果表明,不同缺口和不同成型方向棘轮应变的变化率与模拟结果一致。
