Taking multicellular square tubes as the research object, the influence of the evolution of cross section shape on the energy absorption of the structure of multicellular square tubes was studied by using the verified finite element model. The results show that, under the same mass conditions, the multicellular tubes with the best energy absorption k=0.25 increased by 26.34% compared with those with the worst energy absorption k=0.40. Under the same wall thickness, the energy absorption with k=0.25 and the specific energy absorption of the multicellular tubes were 311.69% and 73.80% higher respectively than that of the ones with k=0, and the crushing force efficiency was increased by 52.51%. Finally, the parametric study of shape coefficient and wall thickness on the structural crashworthiness was carried out systematically. The research results can provide a reference for innovative design of multicellular square tubes.

以多胞方管为研究对象,采用验证后的有限元模型,研究了多胞方管横截面形状演化对结构吸能的影响。研究结果表明,相同质量条件下,能量吸收最好的k=0.25的多胞方管比吸能最差的k=0.40的多胞方管提高了26.34%。相同壁厚下,k=0.25的多胞方管能量吸收和比能量吸收相比吸能效果最差的k=0的多胞方管分别提高了311.69%和73.80%,冲击力效率提升了52.51%。最后,系统地开展了形状系数和壁厚对结构耐撞性的参数化研究,研究成果能为多胞方管的创新设计提供参考。

Taking multicellular square tubes as the research object, the influence of the evolution of cross section shape on the energy absorption of the structure of multicellular square tubes was studied by using the verified finite element model. The results show that, under the same mass conditions, the multicellular tubes with the best energy absorption k=0.25 increased by 26.34% compared with those with the worst energy absorption k=0.40. Under the same wall thickness, the energy absorption with k=0.25 and the specific energy absorption of the multicellular tubes were 311.69% and 73.80% higher respectively than that of the ones with k=0, and the crushing force efficiency was increased by 52.51%. Finally, the parametric study of shape coefficient and wall thickness on the structural crashworthiness was carried out systematically. The research results can provide a reference for innovative design of multicellular square tubes.

薄壁结构作为汽车前端主要吸能部件,对其开展耐撞性研究具有十分重要的意义。而汽车结构的耐撞性能又受到许多因素的影响,如材料特性、壁厚、横截面配置和几何缺陷等。在这些因素中,横截面配置是最重要的因素之一。因此,合理的结构设计是保证汽车碰撞安全的必要条件。传统方管、圆管等单胞吸能结构最早被人们研究,在单胞结构的基础上,通过增加肋板形成了多胞结构。相比单胞管,多胞管具有更大的吸能潜力。近年来,不少专家和学者对多胞管的横截面形状进行了深入探索[1-2],对经横截面演化的不同多胞结构进行耐撞性研究,均得到了具有高效吸能的结构配置。进一步证实,经横截面演化后的多胞管相比单胞管具有更好的能量吸收能力。
XIONG等[3]结合圆形和多边形横截面,提出了混合多胞结构。试验结果表明,所提出的结构在10°斜向载荷下可以经历稳定的折叠变形并有效地吸收能量。HA等[4]提出了一种新型的受生物启发的层级多胞方管。结果表明,3阶层级多胞方管的比能量吸收比0阶层级多胞方管高178.4%。先前的研究[5]构建了从空间折叠演变而来的仿生梯度层级多胞管。结果表明,当结构的高长比等于1.2时,在相同质量下,仿生梯度层级多胞管的能量吸收比方管提高了10.1%~72.44%。除此之外,其他不同类型的多胞管状结构的耐撞性能研究也被大量开展[6-9]
横截面形状的拓扑关系及其演化对结构的耐撞性也有一定影响。如ABDEWI等[10]研究了几何形状对编织粗纱玻璃纤维/环氧树脂层压复合管压缩行为的影响,他们发现径向波纹可以作为一种稳定有效的能量吸收器,正弦波纹也可以沿纵向添加到薄壁结构上。SUN等[11]采用样条曲线代替非凸多边形管的内凹边,通过样条曲线到中心轴的参数来控制横截面的演化,并对其轴向载荷作用下的耐撞性和优化设计进行了系统分析,优化后的薄壁结构比能量吸收比常规的非凸多边形管提升了11.1%。WU等[12]引入傅里叶级数展开式r(θ)=r0[1+c1cos(4θ)+c2cos(8θ)],以控制横截面管的配置,通过改变c1c2的值实现不同的角数和角度。结果表明,傅里叶变截面管的坍塌模式对截面形状相当敏感。
上述研究已经充分表明,结构横截面的形状拓扑演化对结构的吸能特性有重要影响。受此启发,本文在ZHANG等[13]156-163[14]106370的研究基础上,对内部的肋板位置进行改变,以演化出不同形状的多胞方管,探究结构横截面形状演化与结构耐撞性能之间的性能关系。经调研,尚未发现有此类结构和研究的文献报道,研究成果能为多胞方管的吸能结构设计提供参考。
所设计的多胞方管横截面及其演化如图1所示。图1k定义为形状系数,k的取值不同,结构的横截面形状也完全不同,k定义如下:
式中,l0为中间肋板到左侧管壁的距离;L为多胞方管的边长,本文的L始终保持为36 mm。
图1可以看出,随着k的减小,中间的十字肋板呈现逐渐展开的趋势;当k=0时,多胞方管已演化为常规方管。
为了对结构的能量吸收进行定量评估,采用能量吸收(Energy Absorption,EA)、比能量吸收(Specific Energy Absorption,SEA)、峰值冲击力(Peak Crushing Force,PCF)、平均冲击力(Mean Crushing Force,MCF)和冲击力效率(Crushing Force Efficiency,CFE)指标来评价多胞方管的抗冲击性。
EA表示冲击过程中结构所吸收的能量,数值越大,结构吸收的能量就越多,其表达式为
式中,d为冲击距离;F(x)为瞬时冲击力。冲击过程中的最大瞬时冲击力也叫峰值冲击力。对于蜂窝面外冲击而言,峰值冲击力往往发生在冲击的初始阶段,也叫初始峰值力(Initial Peak Crushing Force, IPCF)。
SEA表示冲击过程中结构单位质量吸收的能量,数值越大,结构单位质量的吸能效果越好,其表达式为

平均冲击力与初始峰值力的比值称为冲击力效率,表达式为
有限元模型在Ls-Dyna R11.0中进行构建并分析,构建的有限元模型如图2所示。整个有限元模型由上、下两个刚性板以及置于中间的多胞方管构成,上板以10 m/s[15-16]的固定速度垂直向下冲击,下端刚性板则与中间的多胞方管绑定约束,同时约束下端刚性板的所有自由度。多胞方管的长度始终保持为126 mm,冲击距离设为95 mm。有限元模型采用两种接触算法。“AUTOMATIC_NODES_TO_SURFACE”接触算法用于模拟刚性板与多胞方管之间的接触,“AUTOMATIC_SINGLE_SURFACE”接触算法用于模拟多胞方管在冲击过程中的自接触,摩擦因数设为0.2[17]。移动板和固定板使用 MAT_RIGID(MAT_20)模拟,以确保它们在仿真中不发生变形。多胞方管采用Belytschko-Tsay四节点简化壳单元(S4R)模拟,为了保证收敛,沿单元厚度方向设5个积分点。多胞方管的材料与ZHANG等[13]156-163使用的相同,其属性如图3所示。考虑到AA6061O的应变率低敏感性[18-20],仿真时忽略应变率效应。
网格的尺寸对仿真结果具有较大影响,这里,以k=0.25,壁厚t=1.3 mm的结构为例,对网格进行收敛性测试。需要说明的是,为了保证比较的一致性和便利,本文所提到的所有壁厚条件都表示结构的内、外管壁均为相同的壁厚值。测试的网格尺寸分别为1.0、1.2、1.4、1.6、1.8、2.0 mm,结果如图4所示。由图4(a)可以看出,不同网格尺寸的力-位移曲线相似,但结构的能量吸收有一定差距。随着网格尺寸变小,结构的吸能逐渐趋于一致。当网格尺寸为1.2 mm时,能量吸收和初始峰值力相比1.0 mm时,相差分别为0.27%和0.09%。需要指出的是,结构的网格越小,需要计算的时间越长。因此,为节省计算资源,后续采用1.2 mm的网格开展有限元仿真。
为了验证所构建的数值模型的精度,构建了与LI等[14]106370试验相同结构(图1k=0.50所示的横截面结构)的有限元模型。有限元模型采用前面所述方法构建,结构尺寸和材料与文献[14]106370一致,材料使用AA6061O。需要指出的是,试验采用的是准静态压缩试验,压缩速度为0.5 mm/min,考虑到材料A6061O的低应变率敏感性[21-22],仿真若采用相同的压缩速度将耗费极大的计算资源,因此在验证试验的仿真中采用的冲击速度仍为3 m/s。仿真所得到的结果与试验对比如图5所示。由图5(a)可以看出两者的变形模式非常相似,图5(b)所示为方管的能量吸收和力-位移曲线,尽管两者的能量吸收曲线在压缩的初始阶段并不完全一致,但当压缩到60 mm时,仿真和试验所耗散的能量分别为1 205.53 J和1 224.46 J,两者相差仅仅只有1.55%,几乎完全一致。同时,数值和仿真的初始峰值力也非常接近。因此,所构建的有限元模型具有很高的精度,可用于后续多胞方管的数值仿真研究。
以壁厚t=1.5 mm、k=0的多胞方管为基准,改变其他形状系数的多胞方管壁厚,使得不同形状系数的多胞方管保持相同的质量,研究5种不同形状系数的多胞方管在轴向冲击下的耐撞性能。图6所示为仿真所得到的不同形状系数的多胞方管作用力-位移和能量吸收-位移曲线。由图6可以看出,k=0.25和k=0.15的多胞方管表现出了更好的能量吸收能力,k=0和k=0.40的多胞方管吸能较差。这主要是因为当k=0.25和k=0.15时,多胞方管具有更大的折角区域,能更充分地发挥出吸能特性,这也是k=0和k=0.40的多胞方管吸能不好的原因所在。需要说明的是,k=0.25的多胞方管结构,不但表现出了更好的吸能效果,而且力-位移曲线也较为平稳,而k=0多胞方管的作用力波动最剧烈。
图7表1给出了相同质量下多胞方管的耐撞性分析和详细的耐撞性对比数据。由此可以看出,相同质量下不同形状系数的多胞方管的初始峰值力相差不大,峰值力最大的k=0的多胞方管相比峰值力最小的k=0.40的多胞方管相差仅为11.97%。而能量吸收、比能量吸收和冲击力效率的区别较明显。能量吸收最好的k=0.25的多胞方管相比吸能最差的k=0.40的多胞方管的能量吸收提高了26.34%。对于冲击力效率而言,最高的仍然为k=0.25的多胞方管,最差的为k=0.40的多胞方管,k=0.25的多胞方管的CCFE相比最差的k=0.4的多胞方管提高了20.12%。
图8可以看出,当k=0时,多胞方管结构仅产生了4个完整的、波长较长的褶皱。每个褶皱的产生,都对应着相应作用力的波动,这也是图6k=0的多胞方管作用力波动较大的原因。当k=0.15时,多胞方管横截面上肋板长度之和仅比方管大,相同质量下则壁厚较大,吸能也较大。而当k=0.25时,多胞方管结构的褶皱数量增加到了8个,并且波长更短、褶皱更为规则,再加上其横截面的折角数量本身较多,使得k=0.25多胞方管的吸能有了大幅提升。虽然k=0.40的多胞方管产生的褶皱高达7个,但进一步观察结构的变形模式可以发现,k=0.40的多胞方管外壁和中间的肋板的变形模式有着较大差异。尤其是中间肋板,在靠近固定端的底部,产生了局部整体不规则变形,其皱褶并不如k=0.25的多胞方管规则,这也是k=0.40的多胞方管吸能较差的原因所在。当k=0.50时,尽管其截面的折角数量比k=0.15、k=0.25和k=0.4横截面的折角数量少得多,但是其吸能仍然比k=0和k=0.40的多胞方管结构多。这主要归结于k=0的多胞方管结构简单,吸能效果不理想;而对于k=0.40的多胞方管来说,其横截面的折角角度普遍较小,在压缩过程中易发生屈曲变形,这种变形模式并不利于能量吸收,反而会进一步削弱能量吸收能力。同时,k=0.50的多胞方管结构产生了渐进有序的变形模式,形成了更多、更规律且更短波长的褶皱,因此相比而言,k=0.50的多胞方管吸能性能更好。
为了进一步研究不同形状系数结构的吸能效果,保持所有的结构为相同壁厚,研究了相同壁厚条件下的结构耐撞性能。图9给出了所有结构在壁厚t=1.2 mm时的作用力-位移和能量吸收-位移曲线。由图9可以看出,与相同质量的作用力-位移和能量吸收-位移曲线不同,在相同壁厚条件下,不同形状系数的多胞方管的吸能表现出非常明显的差异。与相同质量吸能最好的结构为k=0.25的多胞方管不同,在相同壁厚条件下,k=0.25和k=0.40的结构的吸能效果较好且相差不大,k=0.40的结构由于增加了肋板总长度进而增加了结构质量,但仍然与具有较短肋板长度和较小质量、吸能最好的k=0.25的结构相差不大;而吸能最差的为k=0和k=0.15的多胞方管结构。这说明影响多胞方管吸能的不仅仅为结构的横截面形状,结构的壁厚也会对结构的变形模式产生影响,从而影响结构的吸能效果。
图10表2给出了相同壁厚下多胞方管的耐撞性分析和详细的耐撞性对比数据。由图10可以看出,在相同壁厚条件下,结构的初始峰值力随着横截面形状的不同,表现出完全不同的特性。尽管k=0.15、k=0.25、k=0.40的多胞方管的中间都是12个肋板,但k=0.40的多胞方管的中间的肋板总长度明显更长,在保持相同壁厚条件,具有更大的质量,因此,其抵抗轴向冲击的能力也更强,相应的初始峰值力也最大,达到了53.7 kN。对于能量吸收和比能量吸收,最高的都是k=0.25的多胞方管,分别达到了2 668.79 J和19.17 kJ/kg,相比吸能效果最差的k=0的多胞方管分别提高了311.69%和73.80%,同时,其冲击力效率相比吸能效果最差的k=0的多胞方管提升了52.51%。这主要是因为相同壁厚条件下,k=0.25的多胞方管总质量远远超过k=0的多胞方管。由表2可以看出,k=0.25的多胞方管的质量为0.139 2 kg,而k=0的多胞方管的质量仅为0.058 8 kg,质量越大,参与塑性变形的材料越多,吸能越高。
图11所示为相同壁厚条件下的多胞方管的最终变形模式。由图11可以发现,与第2.1节相同质量条件下k=0.40的多胞方管在靠近固定端结构产生局部整体弯曲不同,壁厚为1.2 mm、k=0.40的多胞方管的变形非常稳定和规则,外侧壁和内侧壁都产生了5个或6个褶皱。需要指出的是,k=0.25的多胞方管的壁厚不同,变形模式表现出明显的差异。在第2.1节分析时,其壁厚为0.633 mm,轴向冲击下产生的褶皱高达8个,而壁厚增加到1.2 mm后,由图11可以发现,结构产生7个褶皱。总体而言,在相同壁厚条件下,耐撞性能表现较好的是k=0.25和k=0.40的多胞方管,这与相同质量条件下耐撞性能表现最好的是k=0.25和k=0.15的多胞方管不一致。但k=0.25的多胞方管在不同条件下都表现出了较好的耐撞性。
通过进一步扩大形状系数k的取值范围,本节开展了形状系数对结构耐撞性的参数化研究,得到的结构的吸能性能数据如图12所示。由图12可以看出,在k增加到0.3之前,能量吸收随k的增加而上升,当k超过0.3后,能量吸收随k增加而逐渐下降。对于比能量吸收,整体呈现出先上升后下降,然后再上升的趋势。对于初始峰值力,当形状系数k小于0.45时,初始峰值力随k的增加而增加,这主要是因为k的增加,结构的总体质量也更大,其抵抗轴向冲击能力也更强。而当k=0.50时,图1中的十字肋板出现了重合,结构的质量出现了下滑,从而导致其初始峰值力有一个突然的降低。平均冲击力与比能量吸收的趋势完全一致,这主要是因为两者分别是能量吸收与冲击距离和质量的比值,而冲击距离和质量都是常量。
本节以k=0.15、k=0.25、k=0.40和k=0.50四种不同结构为对象,通过取不同壁厚,研究壁厚对结构的耐撞性影响,图13所示为分析所得到的结果。由图13可以看出,不同结构的初始峰值力和能量吸收都随着壁厚的增加而增加,这主要是因为壁厚的增加会直接提高结构的整体质量,使得结构能产生更强的抗轴向冲击能力。同时,四种结构在壁厚小于2.0 mm时,产生的都是渐进折叠变形。因此,质量越大的结构,在塑性变形过程中吸收的能量也就越多。而对于比能量吸收和冲击力效率这两项指标,k=0.15、k=0.25、k=0.40和k=0.50的比能量吸收和冲击力效率都随壁厚的增加呈较为明显的增加趋势。
以多胞方管为例,通过改变结构的形状系数,以演化出不同形状的多胞方管,采用有限元方法对轴向冲击下的耐撞性进行了研究,得到的结论如下:
1) 相同质量条件下,不同形状系数下的多胞方管的初始峰值力相差不大,但吸能相差明显,k=0.15、k=0.25的多胞方管表现出了更好的能量吸收能力。能量吸收最好的k=0.25的多胞方管相比吸能最差的k =0.40的多胞方管提高了26.34%,冲击力效率比最差的k=0.40的多胞方管提高了20.12%。
2)相同壁厚条件下,不同形状系数的多胞方管的力-位移曲线及能量吸收相差较大。吸能效果较好的是k=0.25和k=0.40的多胞方管。k=0.25的多胞方管能量吸收和比能量吸收相比吸能效果最差的k=0的多胞方管分别提高了311.69%和73.80%,冲击力效率提升了52.51%。
3)形状系数k对结构耐撞性的参数化研究表明,在k增加到0.3之前,能量吸收随k增加而增加;k>0.3时,能量吸收随k增加而呈现下降趋势。对于比能量吸收,随k增加,整体呈现出先上升后下降,然后再上升的趋势。
4)壁厚对结构耐撞性的参数化研究表明,不同结构在壁厚小于2 mm时,产生的都是渐进折叠变形,初始峰值力和能量吸收都随着壁厚的增加而增加。
