This study investigated the fatigue life of steel crane beams through fatigue testing and combined finite element analysis to reveal the stress distribution changes at the support of variable-section beams before and after prestress strengthening. In addition, the equivalent structural stress method was employed to predict the fatigue life corresponding to the initiation of 20 mm cracks at the support. The results indicated that prestress strengthening significantly reduced the stress level at critical welds, while the location of maximum stress and the failure mode remained unchanged. With increasing prestress control values, both the overall failure life of the beam and the crack initiation life at the support were significantly extended. Under a prestress control value of 12.5 t, the strengthening effectiveness factors for overall beam failure and visible support cracks reached 4.08 and 4.23, respectively, demonstrating the effectiveness of high-level prestressing.

通过疲劳试验研究钢吊车梁的失效寿命,并结合有限元分析揭示变截面吊车梁支座处在加固前后的应力及分布变化,同时基于等效结构应力法预测支座处20 mm裂纹萌生时的疲劳寿命。研究结果表明:预应力加固显著降低了关键焊缝的应力水平,最大应力位置及破坏模式保持不变;随着张拉控制值的增加,梁整体失效寿命及支座裂纹萌生寿命均得到显著延长;在125 kN张拉控制值条件下,钢吊车梁整体失效和支座可见裂纹出现的加固效果系数分别达到4.08和4.23,充分说明高预应力水平下加固效果明显。

通过疲劳试验研究钢吊车梁的失效寿命,并结合有限元分析揭示变截面吊车梁支座处在加固前后的应力及分布变化,同时基于等效结构应力法预测支座处20 mm裂纹萌生时的疲劳寿命。研究结果表明:预应力加固显著降低了关键焊缝的应力水平,最大应力位置及破坏模式保持不变;随着张拉控制值的增加,梁整体失效寿命及支座裂纹萌生寿命均得到显著延长;在125 kN张拉控制值条件下,钢吊车梁整体失效和支座可见裂纹出现的加固效果系数分别达到4.08和4.23,充分说明高预应力水平下加固效果明显。

This study investigated the fatigue life of steel crane beams through fatigue testing and combined finite element analysis to reveal the stress distribution changes at the support of variable-section beams before and after prestress strengthening. In addition, the equivalent structural stress method was employed to predict the fatigue life corresponding to the initiation of 20 mm cracks at the support. The results indicated that prestress strengthening significantly reduced the stress level at critical welds, while the location of maximum stress and the failure mode remained unchanged. With increasing prestress control values, both the overall failure life of the beam and the crack initiation life at the support were significantly extended. Under a prestress control value of 12.5 t, the strengthening effectiveness factors for overall beam failure and visible support cracks reached 4.08 and 4.23, respectively, demonstrating the effectiveness of high-level prestressing.

在现代工业厂房结构体系中,直角突变式钢吊车梁因构造形式简明、受力路径清晰及施工效率高等优势,被广泛应用于重载及高频运行工况,如重型制造与物流仓储系统中,承担着传递吊车竖向及水平动荷载的关键作用。然而,在吊车反复启停、制动及冲击荷载长期作用下,支座区域的直角突变部位易产生显著应力集中,进而诱发疲劳裂纹并不断扩展,严重时可导致结构疲劳破坏,带来安全隐患1-2。既有工程实例与试验研究表明,此类构造的疲劳损伤多起始于插入板端部焊趾位置3,其裂纹扩展行为受荷载特性、材料性能及细部构造等多因素耦合影响。
围绕钢吊车梁疲劳问题,已有研究主要集中在三个方面:其一,疲劳损伤机理与寿命评估方法研究,相关工作基于S-N曲线及断裂力学理论,建立了适用于直角突变支座的疲劳寿命与损伤容限分析方法4;其二,构造优化与局部加固技术研究,通过开孔布置、多腹板体系及局部刚度增强等措施,有效改善应力集中水平并延缓裂纹扩展5-7;其三,裂纹扩展规律及疲劳寿命演化分析,针对典型疲劳薄弱部位开展了系统试验与数值研究,并提出通过提高变截面区域刚度以提升疲劳性能的加固思路8-10
在既有加固技术中,常见方法包括粘贴钢板或纤维复合材料、增大截面、设置加劲构件以及施加预应力等。这些方法在施工复杂度、效率及耐久性方面各有差异。相比之下,预应力加固能够主动调控结构内力状态11,直接降低疲劳敏感部位的拉应力水平,同时抑制结构变形,具有良好的应用潜力。
然而,现有研究多集中于体外预应力对结构整体受力与稳定性的影响12-13,对其在疲劳性能提升方面的系统研究仍相对不足。基于此,本文以等效结构应力法为理论基础,结合疲劳试验、有限元分析及基于等效结构应力法的疲劳寿命预测,对预应力加固直角突变式钢吊车梁的疲劳性能开展系统研究,为该类结构的加固设计与寿命评估提供参考依据。
等效结构应力法是一种对有限元网格尺寸依赖性较弱的疲劳分析方法14,该方法基于有限元计算得到的节点力与节点力矩来求取结构应力,在理论上实现了结构应力与缺口应力的有效分离,从而克服了传统热点应力法在焊趾表面未充分考虑缺口效应方面的不足。组成结构应力σs的膜应力分量σm和弯曲应力分量σb可由焊线截面上的轴向线力fy和线矩mx表示。以参考板件的中性面作为积分起点(取为零点),积分范围自板件上表面t/2延伸至下表面-t/2处(t为板厚)。在此基础上,截面内的膜应力σm和弯曲应力σb可按照式(1)求解。

在有限元分析中,单元边分布荷载通常需等效为节点力,而结构应力计算则为其逆过程,即由节点力与节点力矩反推线力与线矩。依据形函数的功等效原理,节点力(或力矩)在节点位移上的功与线力(或线矩)在相同位移下的功相等,式(1c)中的fymx可由节点力与节点力矩求得。计算前,需将整体坐标系下焊趾节点的载荷矩阵转换至局部坐标系,以获得对应的节点载荷表达,如图1所示。
然后进行线力fn及线矩mn的计算,如图2所示,以3个节点的情况为例,在长度L方向上的节点力及节点位移分别为F1F2F3u1u2u3,垂直于长度L方向上的线力为f1f2f3,连续分布线力和对应的位移场分别为ff'和uu'。根据力的平衡方程列出节点力与线力之间表达式[式(2a)],对应的矩阵表达式为式(2b)。

式中:m为派瑞斯公式中的裂纹扩展指数;Ir)为荷载修正系数。通过上述转化,不同接头形式、不同板厚、不同载荷模式下的疲劳试验数据点,都会汇聚到一条狭窄的分散带内,这条带所对应的曲线就是基于等效结构应力的“主S-N曲线”。计算出焊缝的等效结构应力幅,即可代入这条主S-N曲线,计算得到疲劳寿命15
本试验所选用的吊车梁原型来源于某炼钢厂一根发生疲劳损伤的直角突变型钢吊车梁,其端部封板采用弯折角钢构造形式。原结构全长20990 mm,梁高2900 mm,上翼缘、下翼缘及中间插入板的厚度均为70 mm。在截面高度发生突变的位置,焊缝形式为全熔透焊接;封板则通过热弯工艺加工成型,弯曲完成后的夹角约为120°。该吊车梁所承受的最大轮压为550 kN,如图 3所示。材料方面,母材选用Q355B钢,焊接过程中采用H08MnA型焊丝,并配套使用相应类型的焊剂。
由于原型吊车梁截面尺寸较大,开展足尺疲劳试验在成本与实施上均存在较大困难,因此本研究采用缩尺模型进行试验分析。若对整梁进行等比例缩小,会导致结构整体刚度显著降低,从而限制疲劳试验机可施加的加载频率及应力幅范围。经综合设计与验算,最终选取1∶5的缩尺比例进行试件制作。缩尺后模型梁长为2098 mm,高度为580 mm,并保留三道竖向加劲肋范围;上、下翼缘及插入板厚度均缩减至14 mm。
从疲劳性能评估的角度出发,研究重点聚焦于吊车梁的关键控制部位,即插入板与弯折封板连接焊缝处的疲劳行为。对于长度为2098 mm的缩尺模型,其几何尺度已能够有效反映该局部区域的应力集中特征,因此试验结果能够较好地表征原结构的疲劳性能。
此外,为满足体外预应力施加的试验需求,模型中增设了体外预应力筋体系,包括预应力筋本体、锚固装置及转向装置等。通过转向器实现预应力筋路径的改变,使其能够顺利完成导向并有效传递预应力作用。结合变截面钢吊车梁支座区域应力集中显著、裂纹多沿腹板斜向扩展而跨中区域裂纹以竖向发展为主的受力与破坏特征,本次预应力加固试验的钢绞线采用三折线布置形式:在梁端区域通过折线布置调整预应力作用方向,以降低支座突变处的拉应力水平;在跨中区域则保持近似直线布置,以有效控制正弯矩区的拉应力。相比单一直线布置,该布置方式能够更好地适应变截面梁不同部位的受力需求。转向处的转角取15°,主要基于构造安全与受力性能的综合考虑,当转角过大时,钢绞线易在转向处产生局部受压松弛,并可能对转向器产生不利影响。预应力钢绞线转向器采用圆钢管过渡,转向器布置在距梁端1/3跨度加劲肋的下方,距吊车梁下翼缘205 mm,转向器下方设置矩形挡板,防止钢绞线在加载过程中滑落而失效,梁端部与钢绞线之间通过锚具固定。试验在预应力张拉端和锚固端设计加劲板,加劲板厚为10 mm。试验试件的模型和构造细节如图4所示。
缩尺模型试件在材料选取、构件装配以及焊接工艺等方面均与原型吊车梁保持一致,以确保试验结果具有良好的可比性。预应力加固试验中选用1×7股高强钢绞线,公称直径为15.20 mm,抗拉强度为1860 MPa,并在腹板两侧对称布置各2根。锚固体系的构造设计参照JGJ/T 497—2023《预应力钢结构技术标准》16执行,通过在梁两侧端板开孔穿束实现锚固;同时结合加劲肋的布置对锚固区进行加强,以降低局部应力水平并减弱应力集中效应。
在开展疲劳加载试验前,首先进行加固体系的预应力施加。本试验采用分级、对称的双向张拉方式,并严格按照设计控制值执行张拉过程。张拉过程中以传感器监测数据为依据,当进入预警阶段后,按照25 kN的步长逐级施加预应力;当达到设定的张拉控制值后,保持静置一段时间以观察应力稳定性。若监测数值保持稳定,则视为张拉完成;若出现回落或波动,则需进行补充张拉,并继续静置直至状态稳定。具体张拉过程见图5
将缩尺模型试件两端安置于支座之上,并使其中心位置与疲劳试验机作动器保持同轴对中。试件两端分别采用滚动支座与固定支座,加载方式采用分布梁实现单点正弦形式的循环荷载,试件与分布梁之间设置传力支座,且支座中心位置与加劲肋轴线对齐,具体布置见图6。实际吊车梁在运行过程中承受轮压引起的多轮、多位置移动荷载作用,但其疲劳损伤主要由支座直角突变区域在反复弯曲作用下产生的拉应力控制。因此,本试验采用单点正弦加载并通过分布梁传力,将集中荷载转化为等效轮压作用形式,使关键焊缝部位的应力幅值及分布特征与实际服役状态相匹配。该加载方式在保证疲劳敏感区域应力响应一致性的前提下,对实际复杂工况进行了合理简化,可有效用于疲劳性能及加固效果的对比研究。疲劳试验的试验加载频率设定为3.17 Hz,并按每完成约26万次循环加载后暂停一次试验,对裂纹长度、钢绞线与梁体接触部位进行检查,判断是否存在异常情况。当裂纹在腹板区域持续扩展并发展至结构已不宜继续承载时,终止疲劳加载过程,并记录对应的最终疲劳寿命。
试件的编号、加载条件、预应力张拉控制值及疲劳寿命如表1所示。可见:5个试件的疲劳破坏形态基本一致,均表现为插入板与弯折封板连接焊缝处首先产生裂纹,并沿腹板方向斜向上扩展,具体裂纹形态见图7。对比不同预应力水平的试验结果(表1)可知:当张拉控制值为50 kN时,与未加固吊车梁相比,其疲劳寿命提升有限;当张拉控制值提高至75 kN时,试件的疲劳寿命已有较为明显的增长;进一步将张拉控制值增至100,125 kN时,疲劳寿命提升显著,且已明显高于GB 50017—2017《钢结构设计标准》所规定的最低疲劳强度要求。
以未加固吊车梁的疲劳寿命(180万次)作为基准值,引入加固效果系数用于表征加固措施的提升效果。在此基础上,对不同预应力张拉控制水平下吊车梁模型的疲劳寿命进行了统计与对比,其汇总结果见图8,加固效果系数介于1.33~4.08。
有限元模型按照试验中弯折封板直角突变式吊车梁缩尺试件的实际几何尺寸进行建立。为更准确地提取焊趾位置截面的等效结构应力,对插入板与封板连接部位的焊缝区域进行了局部精细化处理,其中焊脚尺寸设定为8 mm。建模过程中,钢吊车梁主体采用C3D8实体单元模拟,预应力钢绞线则采用B31梁单元进行离散。各类材料对应的力学性能参数见表2
吊车梁有限元模型的边界条件按照简支受力体系进行设置:梁左端约束为滚动支座形式,右端采用固定支座。为再现疲劳试验机的两点加载模式,在跨长的1/3位置布置刚性高于母材的加载垫板,并以集中力方式施加外荷载;通过在不同分析步中对荷载幅值进行调整,实现对实际加载历程的数值模拟。预应力钢绞线采用降温法引入初始应力,例如张拉控制力为125 kN时,对应施加的等效降温幅值ΔT为384.3 ℃。预应力钢吊车梁有限元模型如图9所示。
有限元模型整体采用约10 mm 的单元尺寸进行离散;在插入板与弯折封板连接焊缝等疲劳敏感区域,则将单元尺寸局部加密至约5 mm。依据节点力法计算结构应力的相关要求,在吊车梁的上、下翼缘以及插入板和弯折封板处,均沿厚度方向划分为两层单元,以提高应力提取精度。鉴于插入板与弯折封板连接焊缝为疲劳损伤的关键控制部位,对该区域进行了重点网格优化处理,其具体网格划分方式见图10
以预应力钢绞线张拉控制力为125 kN的工况为例,对预应力加固前后钢吊车梁直角突变区域的最大主应力及Mises应力分布特征进行了对比分析,其数值计算结果分别见图1112
结果表明,经预应力加固后,该部位应力水平显著降低,但最大应力对应的节点位置未发生变化。其原因在于,预应力钢绞线的引入虽改变了结构整体的内力分布,使部分拉应力由钢绞线承担,从而降低了梁体关键部位的应力水平,但由截面突变及构造细节所决定的应力集中区域并未发生转移,支座变截面及跨中下翼缘处仍为疲劳控制部位。试验过程中未观察到钢绞线及新增预应力构造发生疲劳损伤,表明预应力体系未形成新的薄弱环节。因此,预应力加固主要通过降低应力幅值来延缓疲劳裂纹的萌生与扩展,并不改变结构的破坏模式。具体而言,最大主应力由301.6 MPa降至148 MPa,降幅为51.0%;Mises应力由89.9 MPa降至135 MPa,降幅为53.4%。
对钢吊车梁直角突变区内弯折封板与插入板交汇焊缝处开展结构应力计算分析。结果显示,施加预应力加固措施后,弯折封板中部位置的焊缝应力集中程度得到明显缓解,其结构应力由原来的240 MPa降低至148 MPa,降幅约为38.3%,如图13所示。
在工业建筑吊车梁的日常运维过程中,当支座区域出现约20 mm的表面裂纹时17,一般已能够通过常规目视检查手段识别,具有良好的工程可检测性。同时,相对于变截面支座的整体几何尺寸而言,该尺度裂纹通常不会在短期内导致构件发生突发性断裂,结构仍具备一定的承载能力。因此,该阶段可视为疲劳损伤发展的关键预警节点,需及时开展裂纹扩展监测与加固处置等管控措施。考虑到试验过程中变截面区域支座下方裂纹萌生位置隐蔽,难以直接观测,具有较强的不确定性,本文进一步对支座底部裂纹萌生阶段的疲劳寿命进行了预测分析。
FE-Safe软件实现了有限元结果与疲劳寿命评估的耦合分析,其中 Verity 模块能够基于等效结构应力法对焊接结构开展疲劳性能评价。通过提取结构应力幅值并结合主S-N曲线,可进一步求得焊缝关键节点的疲劳寿命。
在3.1节所建立有限元模型的基础上,预先选取目标焊缝节点及其所在截面对应的相关单元,并分别划分为两个分析组,如图 14所示。在保持荷载工况一致的条件下,将有限元计算生成的输出数据库文件导入FE-Safe软件中,完成后续的疲劳寿命分析过程。
Verity模块中所采用的材料参数体系是基于等效结构应力法构建的,其对应的主S-N曲线表达形式见式(4)。

依据该曲线,可得到相应的疲劳性能参数:在2×106次循环条件下的疲劳强度为136.1 MPa,在5×106次循环条件下的疲劳强度为102.63 MPa,而疲劳截止限为81.48 MPa。荷载采用恒幅交变荷载加载方式,应力比取0.1。
图15提取了有限元模型中焊缝路径及寿命分布结果,反映了焊缝区域各单元的疲劳寿命空间分布特征。同时,将支座底部出现约20 mm表面裂纹时所对应的疲劳寿命在图15中进行了明确标识,以便进行对比分析。
以未采取加固措施的吊车梁疲劳寿命(70万次)作为基准值,引入加固效果系数用于评价性能提升程度。不同预应力张拉控制水平下出现裂纹时对应的疲劳寿命及加固效果系数见图16,加固效果系数介于2.94~4.81。
值得注意的是,在较低预应力张拉水平下,裂纹萌生寿命的提升幅度明显大于整体失效寿命的提升幅度。这主要是由于预应力在不同疲劳阶段的作用机制存在差异。在裂纹萌生阶段,预应力通过降低支座关键部位的拉应力水平,有效延缓了疲劳损伤的累积过程,从而显著推迟裂纹的产生;而在裂纹进入扩展阶段后,结构局部刚度退化,若预应力水平较低,钢绞线对结构整体变形的约束作用有限,难以有效抑制裂纹扩展过程中裂尖应力的增长,因而对整体失效寿命的提升作用相对有限。
随着预应力张拉控制值的提高,钢绞线的受力逐步增强,其对结构变形的约束作用更加显著,不仅能够延缓裂纹萌生,还能够在裂纹扩展阶段降低裂尖应力强度因子,减缓裂纹扩展速率,从而使结构整体疲劳失效寿命得到显著提升。
1)试验结果表明,随着预应力张拉控制值的增大,吊车梁的疲劳寿命显著提升。当张拉控制值由50 kN提高至125 kN时,加固效果系数由1.33提升至4.08,疲劳寿命大幅增加,且明显高于规范规定的疲劳强度最低要求,说明提高预应力水平是提升结构抗疲劳性能的有效手段。
2)有限元分析结果表明,预应力加固后,插入板及弯折封板焊缝处的应力集中现象得到明显改善,但吊车梁的最大应力位置未发生转移,结构的破坏模式保持不变,即预应力加固主要起到优化应力分布的作用,并不改变结构受力本质。
3)基于FE-Safe疲劳分析结果,以支座底部出现20 mm裂纹为判据,各张拉控制值方案(50~150 kN)下疲劳寿命均超过200万次,且随着张拉力增大,加固效果系数持续提高,其中125 kN时达到约4.23,表明预应力加固在可见裂纹出现阶段同样具有显著的性能提升效果。
4)在低预应力水平(如50 kN)下,支座区域裂纹萌生寿命提升较为明显,加固效果系数可达2.94,但由于钢绞线张拉力较小,其材料性能未能充分发挥,导致结构整体失效阶段的加固效果系数仅为1.33;随着张拉控制值的提高,钢绞线作用逐步增强,结构失效寿命提升更加显著。
