To study the damage characteristics of the circular chain of the scraper conveyor,a mathematical model was constructed for the sliding and rubbing wear and vibration impact damage of the circular chain for different damage modes. By using finite element analysis software to simulate and analyze the sliding and rubbing damage between chain links and that between the chain link and the middle groove,as well as the vibration impact damage during the circular chain transmission process,the damage characteristics of circular chains were explored. The research results indicate that under the simulation of sliding and rubbing damage between the chain link and the middle groove,the maximum force on the bottom of the chain link is 65.92 MPa,and the maximum wear depth is 0.55 mm. Under the simulation of sliding and rubbing damage between chain links,the maximum force at the chain link socket is 164.8 MPa. Under the simulation of vibration impact damage of chain links,the maximum stress value on the chain link gradually increases from 39.11 MPa to 52.61 MPa.

为探究刮板输送机圆环链损伤特征,针对不同的损伤模式,构建圆环链滑蹭磨损和振动冲击损伤的数学模型。通过采用有限元分析软件模拟仿真分析链环-中部槽、链环间滑蹭损伤以及圆环链传动过程的振动冲击损伤,探究圆环链损伤特征。研究结果表明:链环-中部槽滑蹭损伤模拟仿真下,链环底部受力最大为65.92 MPa,最大的磨损深度为0.55 mm;链环-链环滑蹭损伤模拟仿真下,链环链窝处受力最大为164.8 MPa;链环振动冲击损伤模拟仿真下,链环所受最大应力值从39.11 MPa逐渐升高至52.61 MPa。

To study the damage characteristics of the circular chain of the scraper conveyor,a mathematical model was constructed for the sliding and rubbing wear and vibration impact damage of the circular chain for different damage modes. By using finite element analysis software to simulate and analyze the sliding and rubbing damage between chain links and that between the chain link and the middle groove,as well as the vibration impact damage during the circular chain transmission process,the damage characteristics of circular chains were explored. The research results indicate that under the simulation of sliding and rubbing damage between the chain link and the middle groove,the maximum force on the bottom of the chain link is 65.92 MPa,and the maximum wear depth is 0.55 mm. Under the simulation of sliding and rubbing damage between chain links,the maximum force at the chain link socket is 164.8 MPa. Under the simulation of vibration impact damage of chain links,the maximum stress value on the chain link gradually increases from 39.11 MPa to 52.61 MPa.

在工业领域,刮板输送机被广泛应用于矿山、煤矿等领域,用于输送散料。然而,由于露天矿等复杂工作环境的存在,刮板输送机在运行过程中往往面临瞬间振动、冲击以及链环间频繁接触等情况,导致圆环链容易遭受损伤。圆环链作为刮板输送机的重要组成部分,承担着传递力量和支撑槽板的关键任务。因此,了解圆环链的损伤特性可以帮助识别损坏的原因和机制,预测潜在的问题,并采取相应的措施来预防和减少损伤,从而确保刮板输送机的正常运行和工作安全[1-3]
在刮板输送机圆环链研究中,于鹏飞[4]采用动力学分析软件获得链条卡、断链状态冲击载荷特征,并研究了卡断链过程链轮等关键部件的可靠性;杨慧玲[5]针对刮板输送机圆环链的不同故障,通过分析故障发生原因并提出解决方法,研究降低故障概率和提高刮板输送机的结构安全的有效措施;刘广鹏等[6]借助机械系统动力学自动分析(Automatic Dynamic Analysis of Mechanical Systems,ADAMS)软件构建刮板输送机链传动系统的虚拟样机模型,深入剖析该系统在多种特殊工况下的动力学特性,为刮板输送机的稳定运行和性能优化提供有力支持;郭洁等[7]基于ADAMS软件深入分析了刮板输送机在异常载荷条件下的特殊点动力学特性,为故障预防与处理提供理论依据;郭智慧[8]提出一种链条故障监测技术,探究刮板输送机链条自动保护、调速控制等关键技术,从而为刮板输送机链条的安全平稳运行提供保障;毛君等[9]借助非线性有限元分析软件深入分析刮板输送机在启动过程中的接触动力学特性,从而更加清晰地阐明其工作机制;谢苗等[10]构建重型刮板输送机的动力学模型,深入探讨特殊工况及多边形效应等因素引发的动力学问题,为稳定运行和故障预防提供理论支持;DOLIPSK等[11]通过构建综采面输送机力学模型,分析计算链传动系统动态载荷特征;SUWANNAHONG等[12]构建了1个包含中部槽的简化运载模型,模拟分析额定工况下链传动的载荷特性;PIOTR[13]对比研究了不同结构的链轮与链条的滑动摩擦特性,并研究两者接触部位的磨损状况;PANTAZOPOULOS等[14]深入剖析疲劳损失对链条断裂的影响机制,为链条的优化设计和使用提供理论支撑。然而,刮板输送机物料运输时,针对圆环链传动过程中的损伤特征及损伤机制有待进一步分析。
鉴于此,笔者基于圆环链结构特性及运动状态,构建圆环链滑蹭磨损及振动冲击损伤数学模型,采用有限元分析软件模拟仿真分析圆环链在不同工况下的损伤特征,为提高刮板输送机的安全性能提供理论支撑。
刮板输送机在工作过程中,由于张紧力和外部载荷的作用,圆环链一直处于紧密接触和不断振动状态,极易导致圆环链的滑蹭现象,并且滑蹭部位多集中在圆环链之间的接触部位。由于圆环链的滑蹭,直接导致圆环链自身强度降低,并间接促使圆环链传动系统长度发生变化,最终可能诱发圆环链堆积、卡阻甚至断链故障,圆环链滑蹭磨损的主要区域如图1所示。长时间的滑蹭所导致的磨损不仅使得链环的强度大幅度降低,更为严重的是节距的慢慢变大,因为节距的改变,导致链环的链条长度也会随之发生变长或变短,在实际中所遇到的堆链、卡链、断链等多数严重故障皆是此故障所导致的,为此圆环链链环间的滑蹭磨损是导致圆环链频繁失效的另一个重要因素。滑蹭磨损是不确定且无法避免的,其不确定性会直接影响圆环链的可靠性,进而影响刮板输送机整体的工作性能[15]
综合考虑圆环链的链环间磨损问题与摩擦学、相对位移的状态、链环的大小和材质问题,推导出便于分析的数学模型。当前常见的多种磨损模型,它们各自适用于不同的场景。其中,阿拉德磨损模型的普适性相对较高,不仅涵盖黏着磨损,其扩展模型还能适用于疲劳、磨粒以及冲蚀等多种磨损形式[16]。在不考虑圆环链张力不均衡的情况下,可采用特定的方法来近似计算单个圆环链的动态张力Fc(t):

基于赫兹的经典接触理论,将圆环链环间的接触简化为2个球体之间的接触模型,如图2所示,从而更精确地分析和理解其接触特性[17]。此种接触发生在2球体外部,某种力F(t)向其施加,2个球体被这种力充分挤压在一起,Rc(t)为由切向滑蹭所造成的磨损长度,m; ω (t)为由径向滑蹭所造成的磨损长度,m。
切向滑蹭磨损距离Rc(t):

式中:rb1rb2分别为彼此紧邻的链环的圆环半径,m;μ1μ2分别为彼此紧邻链环的泊松比;E1E2分别为彼此紧邻链环的弹性模量,MPa。依据链环结构与属性相似性,有:

链环磨损的滑动距离Ls(t)可大致表示:

参照大部分在无润滑条件下摩擦磨损试验金属材料的数据,材料的磨损体积与加载的法向力、相对滑动距离成正比,与磨损表面的材料硬度成反比。故链环间的磨损模型:

式中:K为磨损系数;H为链环材料硬度;V(t)为链环的总磨损量,可等同于等时间间隔磨损量ΔV(t)的叠加,即:

研究圆环链链环间的磨损体积,可转化为研究其磨损深度。为简化计算,采用球帽模型来近似估算这一深度,如图3所示。
球帽体积采用高度函数V(h)表示:

式中:h(t)为球帽的高度,m。球帽的磨损高度,即圆环链磨损的深度h可表示:

利用磨损深度所占球体直径的占比来表示圆环链的磨损程度hp(t),即:

基于圆环链滑蹭磨损的极限状态,构建函数g4(Xt)来表达这种磨损的极限状态。

式中:X为随机变量矩阵;[h]为链环间磨损失效阈值。
1) 链环-中部槽滑蹭损伤模拟仿真分析。在刮板输送机圆环链作业时,链环与中部槽之间会产生相对滑动。刮板输送机在工作的时候,链环处于被牵引位移的状态,由于中部槽与链环的接触,一直会产生彼此间的滑动现象。刮板机处在恶劣的环境下工作,矸石、煤尘、金属粒子和一些强腐蚀粒子等杂质会大量附着在链环之上。当有一定摩擦发生在链环和这些杂质上的时候,不断累积会有显而易见的犁沟产生于链环的面上,同时还会有碎渣的掉落,由此造成链环某一部分塑性变形。部分杂质会堆积在链环与中部槽面之间,在工作时使得彼此之间不断地滑动,剪切力渐渐增高,最后造成链环磨损处的塑性变形。为此,重点模拟在外载荷作用下链环与中部槽间摩擦工况。
为简化模型减少计算量,选取ZG30MnSi钢板作为模拟中部槽,链环选用材料23MnNiCrMo,链环模型去除多余的圆角特征进而简化模型。中部槽与链环的材料属性参数见表1。考虑到链条结构复杂性,对链条进行四面体网格划分且加强沙漏控制选项,中部槽模型结构相对简单,采取六面体网格划分方式,如图4所示。
经过有限元分析后处理计算,得到圆环链与中部槽运动滑蹭磨损图,链环在中部槽内循环往复100次整体效果,如图5a所示。链环滑蹭磨损最终应力如图5b所示。由图5b可知:经过往复摩擦后链环底部受力最大达到65.92 MPa。且已出现摩擦损失面,最大的磨损深度为0.55 mm,如图5c所示。
2) 链环间滑蹭损伤模拟仿真分析。依据刮板输送机正常工作现状,选取链环上下方向摩擦为主要研究方向,为简化模型和减少计算量,假设链环截面直径尺寸都相等,构造2个彼此紧邻且接触十分充分的圆环链模型,网格划分遵循链环与刮板中部槽仿真中相同的设定原则,如图6所示。在进行接触模型设定时,将2链环链窝处的表面设置为面与面接触,且设定平环为完全固定约束,立环为上下周期性运动,用以模拟链环间的摩擦效果,摩擦因数设置为0.5。经过多次往复摩擦运动后,链环链窝处的最大应力值达到164.8 MPa,此数值为大载荷受力,此时接触面已出现0.4 mm的磨损破坏区域,如图7所示,若持续此磨损进程,最终可能会导致断链现象的发生。
刮板输送机在运作过程中物料一直掉落,会对机身的大多机械部位造成不间断的冲击,会产生链环和链轮镶嵌处的冲击,还同时伴随着运作时的巨大振动。卡链作为常见的故障,大多是由于链环和链轮在镶嵌过程中发生的形变和错位。一系列类似的冲击加以工作时的振动使得链环的损伤十分严重,甚至引发断链事故[18]
设链环镶嵌在链轮一开始的瞬间时刻为t0,链环与链轮镶嵌部位的点位P的坐标为X0,在处于镶嵌过后的任意t时刻,该质点坐标为x,则质点的运动方程可表示为:

2) 链环与链轮接触发生变形时,变形点位质量守恒,其方程如下:

3) 链环接触单元在发生变形时的能量平衡方程可表述为:

通过式(19)可以得到,左端表示Ω域中内能的转换率;右端第1项表示在单位时间里通过表面Γ汇入Ω域的热量;q表示热流矢量;右端第2项为单位时间输送给Ω域的热量,r表示热源参数;右端第3项表示Ω域的变形效率。
在刮板输送机物料运输过程中链条的冲击最终体现在链条之间相对运动导致的冲击作用,为更好地模拟链条运动过程中链环间的冲击损伤效果,利用有限元分析软件模拟求解链环间的受力关系及变形。为突出计算相邻链环间的受力关系,采取实体模型为两相邻链环(立环与平环),2链环的网格划分如图8a所示。将链环与链环之间的接触关系设置为面与面接触,如图8b所示。2链环初始位置相隔一段距离,在设置约束时将立环设置为完全约束状态,通过在平环上施加水平方向速度(1.12 m/s)模拟冲击过程。
为更好地模拟链环多次冲击过程链条力学特性,在进行载荷施加过程中设置周期性速度约束,使其在链环缝隙中往复运动冲击,链环首次冲击接触如图9a所示。仿真时间设为10 s,在此时间段内共发生10次冲击效果,为探究链条冲击的叠加效果,选取在5、10 s时链条的应力云图进行分析,如图9b图9c所示。
图9可知:随着冲击次数的增多,链环链窝处的应力逐渐集中,链环所受最大应力值从39.11 MPa逐渐升高至52.61 MPa,变化趋势如图10所示。同时最终链环的最大变形量为0.15 mm,如图11所示。
1) 合理选材。选择合适的链条材料对预防刮板输送机圆环链至关重要。在选材过程中,需充分考虑运行环境、载荷和速度等因素,并综合评估链条材料的抗拉强度和抗磨损性能。针对刮板输送机运行环境、载荷和速度因素,选择具有较高抗拉强度和抗疲劳性能的链条材料。其次,关注链条表面处理工艺也很重要,优质的表面处理如镀锌、镀镍和喷涂等可提高链条抗磨损性能,降低运行摩擦损耗,延长使用寿命。
2) 加强优化设计。刮板输送机圆环链的设计对运行可靠性有直接影响。在设计过程中,充分考虑链条的受力、抗疲劳、抗冲击等特性,合理设置安全系数和链条几何尺寸至关重要。同时,利用计算机辅助设计和有限元分析技术优化设计链条,进一步提高其运行可靠性。其次,圆环链间合理的连接方式可提高链条整体强度,减少运行过程损耗。如采用高强度连接销和优质焊接工艺,提高链条连接处抗拉强度和抗疲劳性能,降低断裂风险。
3) 定期维护与保养。定期维护和保养刮板输送机可预防圆环链损伤。维护和保养内容包括检查链条的磨损状况、润滑情况、紧固件的松动情况等。通过定期检查链条磨损状况,发现潜在问题并采取相应措施。润滑是链条维护和保养的重要环节,良好的润滑条件可减少链条运行过程中的摩擦,延长链条的使用寿命。紧固件的松动会影响刮板输送机的稳定运行,因此,需定期检查紧固件的松动情况,并及时紧固处理松动的紧固件。同时,检查链条的连接环节,如发现问题,应及时进行维修或更换。根据链条的磨损情况,需要更换磨损部件,选择与原链条材料性能相匹配的部件,确保更换后的链条性能达到要求。
1) 通过研究链环-中部槽滑蹭损伤模拟仿真与链环-链环滑蹭损伤仿真,随着摩擦次数的逐渐增多,链环出现明显的缺损现象,极大影响链环的使用寿命,为此减少链环的磨损在刮板输送机运煤作业过程中需要重点考虑。
2) 链条在多次振动冲击下,链环、链窝处的应力逐渐集中,并且随着链环冲击次数的逐渐增加,链环链窝处的应力集中现象越明显,最终可能达到链环的拉伸强度甚至链条断裂情况,为此在刮板输送机物料运输过程要尽量减少链环间的冲击碰撞。
