Analysis of the instantaneous angular speed (IAS) has been proven to effectively detect bearing faults. To investigate the generation mechanism of IAS signal double-impulses phenomenon in ball bearings, a dynamic model is proposed in this paper based on the coupling characteristics between the normal, tangential forces and the time-varying impact excitation, in which the influences of the rolling resistance and the sharp edges of local defect on the dynamic behavior are considered. In this model, the elastic quarter-space method is adopted to calculate the additional deformation induced by the local spalled edges and its corresponding time-varying displacement excitation model is deduced. Additional contact forces and time-varying displacement excitations are considered when steel ball enter into and exit from the defect. The disturbances of normal and tangential forces in the bearing under sharp-edge excitations of local fault are studied, and the time-varying tangential force excitation model is also deduced. The nonlinear dynamic equation sets are solved using the Runge-Kutta numerical integration method. Comparisons between the simulation results and the actual measured results of outer race local fault bearings show the established dynamic model can effectively reveal the mechanism of double-impulses phenomenon based on IAS signals.

双冲击现象对轴承损伤程度估计有重要意义。本文基于瞬时角速度(instantaneous angular speed,IAS)在双冲击现象提取的优势开展对应的机理研究。考虑滚阻摩擦和剥落初期剥落区尖锐边缘对球轴承动力学特性的影响,建立了时变冲击激励和法向力、切向力相耦合的球轴承外圈剥落初期双冲击现象对应的IAS动力学模型。基于弹性四分之一空间方法分析剥落初期剥落区尖锐边缘的附加形变,提出尖锐边缘引起的时变位移激励模型。考虑钢球经过剥落区时几何位置改变引起的附加接触力及时变位移激励,研究了剥落初期轴承的法向力、切向力扰动规律,构建了时变切向力激励模型。运用Runge‑Kutta数值积分法求解非线性动力学方程,通过仿真和实测信号对比分析,验证了所提动力学模型的正确性。

双冲击现象对轴承损伤程度估计有重要意义。本文基于瞬时角速度(instantaneous angular speed,IAS)在双冲击现象提取的优势开展对应的机理研究。考虑滚阻摩擦和剥落初期剥落区尖锐边缘对球轴承动力学特性的影响,建立了时变冲击激励和法向力、切向力相耦合的球轴承外圈剥落初期双冲击现象对应的IAS动力学模型。基于弹性四分之一空间方法分析剥落初期剥落区尖锐边缘的附加形变,提出尖锐边缘引起的时变位移激励模型。考虑钢球经过剥落区时几何位置改变引起的附加接触力及时变位移激励,研究了剥落初期轴承的法向力、切向力扰动规律,构建了时变切向力激励模型。运用Runge‑Kutta数值积分法求解非线性动力学方程,通过仿真和实测信号对比分析,验证了所提动力学模型的正确性。

Analysis of the instantaneous angular speed (IAS) has been proven to effectively detect bearing faults. To investigate the generation mechanism of IAS signal double-impulses phenomenon in ball bearings, a dynamic model is proposed in this paper based on the coupling characteristics between the normal, tangential forces and the time-varying impact excitation, in which the influences of the rolling resistance and the sharp edges of local defect on the dynamic behavior are considered. In this model, the elastic quarter-space method is adopted to calculate the additional deformation induced by the local spalled edges and its corresponding time-varying displacement excitation model is deduced. Additional contact forces and time-varying displacement excitations are considered when steel ball enter into and exit from the defect. The disturbances of normal and tangential forces in the bearing under sharp-edge excitations of local fault are studied, and the time-varying tangential force excitation model is also deduced. The nonlinear dynamic equation sets are solved using the Runge-Kutta numerical integration method. Comparisons between the simulation results and the actual measured results of outer race local fault bearings show the established dynamic model can effectively reveal the mechanism of double-impulses phenomenon based on IAS signals.

动力学建模能够从机理上阐释故障球轴承的动力学行为,并指导轴承状态监测方法的研究。球轴承双冲击现象可以客观估计剥落损伤程度,对指导损伤程度评价具有重要意义[1]。为此,学者们针对球轴承剥落损伤及双冲击现象进行了大量研究。例如,WU等[2]建立了滚动轴承双冲击非线性动力学模型,分析钢球进入和退出剥落区的振动特性,研究了剥落尺寸大小与双冲击现象的关系。罗茂林等[3]考虑了时变接触刚度、球与剥落边缘的接触力等,研究了不同激励耦合下振动信号双冲击现象的变化规律。目前对剥落初期剥落区的建模和试验主要采用矩形凹槽。例如,曹宏瑞等[4]建立了6自由度球轴承动力学模型,研究了局部故障宽度对轴承振动特征的影响规律。LIU等[5]提出了耦合时变位移激励和时变接触刚度的局部故障球轴承动力学模型,研究了局部故障轴承的振动特性。
近来,BOURDON等[6]开展了滚动轴承IAS试验研究,在外圈剥落故障对应的IAS信号中观察到了双冲击现象,相较于振动信号,IAS信号传递路径短、受干扰少,更易检测到双冲击特征,但目前针对球轴承局部剥落故障的IAS扰动机理动力学模型研究尚不充分。GOMEZ等[7]以SAWALHI等[8]所建立的模型为参照,考虑滚阻摩擦和剥落深度,分析了钢球经过剥落区时球与内、外圈滚道法向力和切向力耦合产生的扰动扭矩,通过角域建模方法构建了球轴承局部剥落故障IAS扰动机理动力学模型。THIBAULT等[9]基于文献[7],考虑钢球的离心力和轴向力,基于角度方法提出了相应的动力学模型,研究了不同工况对IAS可检测性的影响。实际中,球轴承滚道发生剥落的初期通常表现为尖锐型边缘[10],但现有动力学模型并未考虑剥落初期尖锐边缘的附加形变,以及其几何形貌引起的球‑故障滚道接触力的方向变化和附加接触力,难以准确解释剥落初期球轴承IAS信号产生双冲击现象的机理,影响球轴承局部故障定量诊断与识别的准确性。
针对以上不足,本文研究分析了剥落初期剥落区尖锐边缘引起的附加形变,基于弹性四分之一空间方法[11],提出一种适合剥落初期剥落区尖锐边缘的时变冲击激励和法向力、切向力相耦合的球轴承外圈剥落初期IAS双冲击现象动力学模型。对比分析仿真和实测信号,验证了所提动力学模型的有效性。
球轴承IAS的双冲击现象可以由其局部故障引起的时变切向力激励来解释。如图1所示,径向载荷Qφ通过转子垂直作用在球轴承上。设内圈以恒定的角速度ωr回转。在球轴承的载荷区内,球依次进入和退出局部剥落区。当其与剥落前边沿接触时,以接触点为支点做回转运动,此时外圈滚道‑球的接触力方向改变,沿径向分量逐渐减小,导致球与内圈接触点切向力逐渐减小,转子IAS增大;在保持架的带动下,球继续运动至剥落区中央,内圈与球在径向力的作用下加速下落,并与剥落后边沿发生碰撞产生附加接触力,导致球与内圈接触点切向力瞬间增大,转子IAS降低;然后球以后边沿接触点为回转中心旋转退出剥落区,在该阶段,球与外圈滚道先卸力再逐渐恢复至健康滚道接触力,使其与外圈切向力先减后增,转子IAS先增大再恢复。下一个球再次进出剥落区,如此往复。
当球轴承的外圈滚道发生剥落,在剥落初期,球将进入剥落区与边缘发生接触,此时经典的弹性半空间方法不再适用于计算球‑滚道的接触形变[11]。此外,当球经过外圈剥落区时,球的几何位置因剥落区的形貌变化而产生位移变化;轴承内部径向力因球‑滚道接触力的变化而产生变化,并引起轴的切向力产生突变。
根据Hertz接触理论[12]可计算球‑正常滚道的接触形变,当滚道发生剥落时,弹性半空间方法不再适用于滚动体与故障边缘的接触形变的计算。对此,文献[11]中提出了弹性四分之一空间方法,用于计算外圈滚道局部剥落边缘的额外形变,图2所示为考虑弹性四分之一空间的原理图。滚动体在载荷区内运动时,滚道承受球的接触力可看作点载荷。距离滚道局部剥落区尖锐边缘u处存在一点载荷力Qφ,在x轴0~u范围内任意一点产生的形变Vxy)可由下式计算[11]

集中垂直力施加在弹性半空间上将产生形变Vhs(x,y),其表达式为:

因此,在剥落区尖锐型边缘产生的额外形变可由下式计算得出:

根据式(1)和(3)分别得到两种弹性接触形变量如图3所示,比较了弹性半空间方法和弹性四分之一空间方法在不同径向力下剥落区尖锐边缘的附加形变量,结果表明随着径向力的增加,两种方法所得形变量差值增大。
当球经过剥落区时,根据剥落形貌,球与剥落区会发生相对几何位置的变化,使轴承转子系统发生时变位移激励。文献[2]对球经过故障区时回转中心位置变化进行了详细的描述,但未考虑剥落区尖锐边缘的额外接触形变。假设剥落故障为矩形,剥落区沿切向宽度为Ls,如图4所示。
根据图4,剥落引起的位移激励模型可表示如下:

式中,φ为球在载荷区内的角位置;ε为载荷分布因子;n为载荷‑形变指数,对于球轴承,n=3/2;ψ为载荷分布角。参数εψ的计算见文献[12]。
球经过外圈故障滚道时,球‑外圈接触力因尖锐边缘的几何形貌而产生附加接触力激励。健康滚道的接触力计算方法不再满足故障引起的复杂变化。图1为球经过故障区的位置变化以及对应的附加接触力变化过程图。
球的运动过程可分为三个阶段:进入阶段,球以剥落前边缘为支点向剥落区中央加速运动,此时外圈对其径向支撑力减弱,球与剥落区的接触力变化;碰撞阶段,球加速运动与剥落后边缘发生碰撞,此时外圈对其径向支撑力激增;退出阶段,剥落前边缘对球的支撑力瞬间卸去,后边缘与球的支撑力逐渐恢复至正常滚道‑球接触力。整个过程的附加接触力可由下式给出:

根据文献[7]中的模型,滚阻现象是由球轴承在运转过程中滚道‑球之间的径向接触力和切向力耦合产生的。
图5所示,将接触力的作用点朝球质心的速度方向移动以对外力作用下固体的局部形变进行建模。质心移动距离b=μrb,其中μ=0.0015[9]
在剥落区尖锐边缘的激励下,球所受内、外滚道切向力将发生变化,则轴所受时变切向力表达式如下:

式中,ρ为曲率和,其下标“bi”和“bo”分别表示球与内、外圈滚道接触;Eeq为等效弹性模量;e为椭圆度参数;τ1τ2分别为第一类和第二类椭圆积分。上述参数的计算方法见文献[12]。
为便于分析轴承的故障机理,建立描述IAS响应的双冲击现象动力学机理模型,将滚动体和内、外圈接触视为弹簧‑质量系统,如图6所示。为此做如下假设:
(1)保持架将滚动体均匀分开且滚动体与保持架、内圈和外圈滚道之间无相对滑动;
(2)滚动体处于静态平衡即滚动体与内圈滚道之间的接触力等于其与外圈滚道之间的接触力;
(3)球轴承外圈剥落初期剥落区沿周向尺寸足够小,滚动体不与剥落区底部接触;
(4)轴承内圈与外圈分别刚性固定在转子和轴承座上,内圈与转子为过盈配合;
(5)滚动体在无故障区时,其与内、外圈接触过程中做纯滚动,并忽略滚动体在运动过程中转动惯性分量对转子轴承系统的影响;
(6)转子‑轴承系统视为刚性;忽略轴承内部润滑引起的阻尼力和滚动体的热胀冷缩。
研究中提出考虑局部剥落故障尖锐边缘下时变冲击激励和切向力耦合球轴承IAS双冲击现象动力学模型,克服传统模型[7]中只分析剥落区深度,未考虑剥落区尖锐边缘产生的额外形变及附加接触力影响的不足。
根据球轴承弹簧‑质量模型,建立了3自由度轴承系统动力学方程,表示为:

参考角域建模方法[7],将动力学方程转化为以角度为输入变量的微分方程组,对IAS进行显示输出,球轴承剥落区尖锐边缘动力学模型IAS响应可由下式给出:

式中,ω˜(θ)为轴承内圈的IAS,具体推导可见文献[7]。
采用定步长4阶Runge‑Kutta对式(27)进行求解。选取角度步长Δθ=5×10-3 rad,内圈与转轴总质量m=0.6 kg,施加在转轴上的作用力分量Fx=0,Fy=300 N。初始速度x˙0=0y˙0=0,初始位移x0= 10-6 m,y0=10-6 m。深沟球轴承6204的几何参数如表1所示。得到外圈剥落球轴承IAS仿真信号如图7所示。
图7(a)中转子‑内圈每旋转1 r,故障轴承的IAS信号发生3次扰动,每次扰动的间隔为1/BPFO,与理论值一致,r表示旋转圈,BPFO[7]表示外圈故障角频率,深沟球轴承6204外圈故障角频率理论值为3.05 ev/r。图7(b)所示为图7(a)中一次扰动的局部放大图,在仿真中IAS信号呈现明显的周期性扰动,可以直接通过角域相对准确地评估钢球进入和退出剥落故障的角位置。根据进入和退出的角位置能够估计剥落区延圆周方向的尺寸长度,从而评估剥落初期剥落区的损伤程度。
图8对比了正常轴承与故障轴承的IAS仿真结果。根据文献[6]中关于载荷区内钢球个数对轴承系统刚度变化的解释,正常轴承在径向载荷下IAS信号也会产生周期性扰动。但相较于正常轴承,故障轴承的IAS幅值变化明显高于正常轴承。仿真结果中正常轴承的IAS响应曲线波谷的位置与故障轴承IAS双冲击特征出现的位置一一对应,与文献[6]中试验研究结果相吻合。
图9为GOMEZ等[7]所提模型与本文提出的动力学模型IAS扰动响应对比图。图9表明,在剥落尺寸相同的情况下,两种动力学建模方法虽然均能描述故障球轴承IAS在角域上的周期性扰动,但GOMEZ等[7]所提方法未考虑剥落初期剥落区尖锐边缘的附加形变,以及其几何形貌引起的球‑故障滚道接触力的方向变化和附加接触力,IAS扰动响应曲线只观察到一次冲击,与文献[6]试验研究所得轴承IAS实测信号包含信息有一定差距。然而,本研究中所提动力学模型能较好地描述钢球经过剥落初期剥落区时引起的球轴承IAS信号双冲击现象。
为验证所提球轴承动力学模型的正确性,以深沟球轴承6204为试验对象,在图10(a)所示的故障模拟试验台上开展试验研究。试验中选用分辨率为5000线/圈的增量式编码器(图10(b))进行故障轴承转速信号的采集,其安装位置如图10(a)所示。用线切割加工出宽Ls=1.5 mm的矩形区来模拟具有尖锐边缘的剥落区,如图10(c)所示。
采用Elapse Time(ET)法对实测信号进行处理,以获取IAS信号。图11为转速在40 r/min条件下采集到的外圈剥落所对应的IAS双冲击现象。图11(a)所示为采集并处理所得的IAS扰动信号。图11(b)为实测信号的局部放大图,图中可见明显的双冲击现象。其中两次波峰分别对应着钢球进入和退出剥落故障。根据旋转编码器的特性(等角度采样)可在角域上准确观测到球进入、退出剥落故障时对应的角度位置。由圆的几何关系可知,球轴承外圈剥落区沿圆周方向的尺寸估计值Lest可表示如下:

式中,Δϕ为球进入、退出剥落区时引起IAS双冲击的角位置变化量。
根据式(28),利用图7(b)仿真信号双冲击角间隔和图11(b)实测信号双冲击角间隔可计算得出剥落区尺寸估计值分别为1.53和1.64 mm。输入动力学模型的外圈剥落尺寸参数为1.50 mm,试验用轴承因加工误差实际测量的剥落尺寸为1.6 mm。对比可知,在误差允许范围内,IAS仿真信号计算所得剥落区尺寸估计值与参数理论值基本一致,IAS试验信号计算所得剥落区尺寸估计值与实际测量值也基本吻合。
通过实测信号(图11)与仿真信号(图7)中IAS信号扰动形状的对比,以及两种信号估计所得的剥落尺寸对比,可证明本文所提出的考虑外圈剥落区尖锐边缘引起IAS扰动机理轴承动力学模型的准确性,同时将所提考虑剥落初期剥落区尖锐边缘的球轴承故障IAS扰动动力学模型与GOMEZ等[7]所提模型进行对比,发现所提模型更准确地阐释了轴承外圈剥落动力学机理反映在IAS信号上的双冲击现象,进一步验证了所提模型的正确性。
(1)基于Hertz弹性接触理论,考虑滚阻摩擦和球轴承外圈剥落初期对球轴承动力学特性的影响,建立了一种适合球轴承剥落初期IAS信号双冲击现象的机理模型。
(2)通过仿真、实测及理论双冲击角度间隔对比分析研究,并将所提模型与传统IAS动力学模型仿真信号进行比较,证明了本文所提球轴承IAS双冲击现象动力学机理模型的正确性。
