Vibration and temperature signals from bearings contain rich fault characteristic information, making them crucial for condition monitoring and fault diagnosis of traction motor bearings in heavy-haul locomotives. This study establishes a thermo-vibration coupling dynamics model for heavy-haul locomotive traction motor bearings, based on vehicle-track coupled dynamics. The model considers the nonlinear normal contact and tangential friction effects between the roller, raceway, as well as their defect areas. The influence of raceway defects in motor bearings on the thermo-vibration coupling characteristics of the traction motor is investigated. Additionally, the mapping relationship between defect width and both vibration response and bearing temperature rise is constructed. Results indicate that when the defect width reaches 1 mm, distinct fault characteristic frequencies appear in the vibration signal spectrum. The root mean square frequency, a frequency-domain statistical indicator, shows an increasing trend across the entire defect width range, while the frequency standard deviation is more sensitive to early defects. Time-domain statistical indicators of vibration signals, such as root mean square (RMS) and kurtosis values, are relatively sensitive to outer raceway defects. Conversely, inner raceway defects lead to a rapid temperature increase in the traction motor bearing, which is prone to triggering temperature rise alarms.

轴承振动和温度信号蕴含丰富的故障特征信息,是重载机车牵引电机轴承状态检测与故障诊断的重要基础与判断依据。建立了基于车-轨耦合的重载机车牵引电机轴承热振耦合动力学模型,考虑滚子与滚道及其缺陷区域间的非线性法向接触与切向摩擦作用,研究了电机轴承滚道缺陷故障对牵引电机热振耦合特性的影响,构建了缺陷宽度与振动响应、轴承温升间的映射关系。研究结果表明:当缺陷宽度达到1 mm时,振动信号频谱图可表现出明显的故障特征频率;频域统计指标均方根频率在整个缺陷宽度变化范围内呈上升趋势,频率标准差对早期缺陷更为敏感;均方根值、峭度值等振动信号时域统计指标对外滚道缺陷较为敏感;内滚道缺陷导致牵引电机轴承迅速升温,易引起温升报警。

轴承振动和温度信号蕴含丰富的故障特征信息,是重载机车牵引电机轴承状态检测与故障诊断的重要基础与判断依据。建立了基于车-轨耦合的重载机车牵引电机轴承热振耦合动力学模型,考虑滚子与滚道及其缺陷区域间的非线性法向接触与切向摩擦作用,研究了电机轴承滚道缺陷故障对牵引电机热振耦合特性的影响,构建了缺陷宽度与振动响应、轴承温升间的映射关系。研究结果表明:当缺陷宽度达到1 mm时,振动信号频谱图可表现出明显的故障特征频率;频域统计指标均方根频率在整个缺陷宽度变化范围内呈上升趋势,频率标准差对早期缺陷更为敏感;均方根值、峭度值等振动信号时域统计指标对外滚道缺陷较为敏感;内滚道缺陷导致牵引电机轴承迅速升温,易引起温升报警。

Vibration and temperature signals from bearings contain rich fault characteristic information, making them crucial for condition monitoring and fault diagnosis of traction motor bearings in heavy-haul locomotives. This study establishes a thermo-vibration coupling dynamics model for heavy-haul locomotive traction motor bearings, based on vehicle-track coupled dynamics. The model considers the nonlinear normal contact and tangential friction effects between the roller, raceway, as well as their defect areas. The influence of raceway defects in motor bearings on the thermo-vibration coupling characteristics of the traction motor is investigated. Additionally, the mapping relationship between defect width and both vibration response and bearing temperature rise is constructed. Results indicate that when the defect width reaches 1 mm, distinct fault characteristic frequencies appear in the vibration signal spectrum. The root mean square frequency, a frequency-domain statistical indicator, shows an increasing trend across the entire defect width range, while the frequency standard deviation is more sensitive to early defects. Time-domain statistical indicators of vibration signals, such as root mean square (RMS) and kurtosis values, are relatively sensitive to outer raceway defects. Conversely, inner raceway defects lead to a rapid temperature increase in the traction motor bearing, which is prone to triggering temperature rise alarms.

电机轴承位于机车牵引电机定、转子之间,起到支撑转子、减小摩擦、保障回转精度的作用,是重载机车驱动及传动系统动力传递过程中的关键部件之一。在轮轨激扰、电磁作用、齿轮啮合等多源激扰影响下,牵引电机轴承滚道剥落[1]、重度磨损[2]、异常温升[3]等故障时有发生。此外,现有的监测系统报警阈值设置不甚合理[4],存在漏检、误检现象,给行车安全带来潜在风险。因此,探明机车电机轴承热振耦合作用机制,揭示滚道缺陷等典型故障激励机理,构建轴承微观故障与车辆系统宏观响应间的映射关系,对牵引电机轴承状态监测与故障诊断具有重要的理论意义和工程价值。
目前,国内外研究学者围绕滚动轴承动态作用机理开展了大量的研究工作。滚子与滚道间的非线性法向接触与切向摩擦作用是轴承动力学的核心问题。对于滚子-滚道法向接触作用,DEMIRHAN等[5]采用有限元法分析了结构弹性变形影响下滚动轴承内部接触应力和位移分布。TSUHA等[6]提出了一种基于恢复力和耗散力的滚子-滚道接触简化模型,建立了考虑润滑介质等效接触刚度和黏性阻尼的滚动轴承动力学模型。滚动轴承滚道缺陷故障激励机理是滚子与滚道法向接触作用的一种特殊形式,通常采用时变位移激励函数进行表征。例如,TANDON等[7]采用矩形、三角形和半正弦脉冲函数模拟滚道缺陷引起的滚子-滚道冲击激励。雷春丽等[8]进一步建立了矩形、三角形、梯形滚道缺陷激励表征模型,并提出了以周向跨角作为区分故障类型的划分准则。常斌全等[9]将滚子通过缺陷区域过程描述为进入、撞击、离开和载荷补偿四个阶段。刘静等[10]将滚道表面分为无故障区、过渡区和缺陷故障区,研究了滚子通过滚道缺陷时的接触刚度变化规律和接触应力分布。
滚子与滚道间的切向摩擦及各部件与润滑介质间的黏性剪切作用是引起轴承打滑、温升的重要原因。张家铭等[11]开展了滚动轴承打滑台架试验,研究了径向载荷、内圈转速对轴承打滑、整体温升和径向游隙的影响规律。LIU等[12]建立了考虑流-热-固多场耦合效应的滚动轴承打滑动力学模型,从打滑角度构建了径向载荷、内圈转速、润滑介质以及轴承结构参数间的匹配关系。GAO等[13]研究了转速、径向与轴向载荷综合影响下角接触轴承保持架失稳和过打滑现象。唐瑞等[14]考虑滚动体与滚道间的差动滑动、滚动体与保持架间的滑动摩擦以及保持架与引导面间的相对滑移,建立了角接触球轴承热力耦合动力学模型,研究表明转速和轴向力是影响轴承温升的重要因素,内、外圈温差主要受轴向力影响。
在轮轨动力作用、齿轮动态啮合等多源激扰影响下,轨道车辆滚动轴承服役环境恶劣,内部作用加剧。恒定或周期性波动的理想载荷与转速难以准确模拟轨道车辆滚动轴承的实际边界条件。因此,众多学者开始将轴承动力学与车辆系统动力学相结合,研究整车环境下滚动轴承内部作用与动态响应特征。对于轴箱轴承,郑志伟等[15]采用RecurDyn和SIMPACK软件分别建立轴箱轴承和高速列车动力学模型,通过输入轮轨激励,分析了线路条件对双列圆锥滚子轴承内部接触载荷的影响。黄梓幸等[16]建立了高速列车轴箱轴承温度分析模型,研究了轴箱轴承各部件温度场分布规律,分析了行车速度、车轮多边形阶次等对轴箱轴承温升的影响规律。王宝森[17]采用热网格法建立了高速列车轴箱轴承热力耦合模型,研究结果表明,由于热量累积,轴承温升对于滚道缺陷故障诊断的影响存在滞后性。刘国云等[18-19]分析了轴箱轴承滚道缺陷和表面波纹度等故障对车辆振动特性的影响,轴承早期故障产生的高频振动对轴箱影响最为显著,对构架、车体等几乎无影响。牵引电机轴承是轨道车辆滚动轴承中的另一易损类别。由于电机轴承位于牵引电机定、转子之间,转子离心力、电磁作用力、齿轮啮合力等动态激励机理复杂,研究较少。例如,LIU等[20]建立了考虑牵引电机轴承的机车-轨道耦合动力学模型,研究了轨道随机不平顺引起的轮轨激扰下牵引电机轴承承载区分布、滚子打滑等动态特性。WANG等[21]研究了轨道随机不平顺激励下高速列车牵引电机轴承载荷特性,并将其作为边界条件,分析了电机轴承发热机理与温度分布。
牵引电机轴承滚子-滚道接触界面内,疲劳、缺陷等典型故障劣化过程具有隐蔽性、连续性、危险性等特点。然而,目前关于牵引电机轴承故障特征与产生机理研究多源于现场调研和事故分析[22],相关研究亟待开展。因此,本文建立了一种基于车-轨耦合的重载机车牵引电机轴承热振耦合动力学模型,详细考虑了车辆运行过程中电机轴承温升引起的结构参数、润滑参数时变性,研究了内、外圈滚道缺陷激励下牵引电机的动态响应特征,探明了滚道缺陷演变对牵引电机频域、时域振动响应和轴承温升的影响规律,为重载机车牵引电机轴承状态监测与故障诊断提供一定的理论基础。
为探明整车振动环境下牵引电机轴承滚道缺陷故障动态响应特征,根据牵引电机及其支撑轴承的具体结构和设计参数,开展精细化的建模工作,并将其引入车辆-轨道系统中,建立考虑滚道缺陷的重载机车牵引电机轴承热振耦合动力学模型。该模型主要包括:机车-轨道耦合动力学模型(系统)、滚动轴承热振耦合模型(部件)和滚道缺陷激励模型(界面)。
以某八轴重载机车为研究对象,动力学模型如图1所示,将其视作一个多刚体系统,包括:车体、构架、牵引电机(定子)、转子、驱动齿轮、从动齿轮、轮对等23个部件,各部件质心均位于其几何中心。其中仅驱动和从动齿轮考虑旋转自由度,其他部件均为6个自由度。车体、构架和轮对分别通过二系、一系悬挂连接。机车通过齿轮啮合将牵引力矩传递至轮轨界面,产生纵向蠕滑力驱动车辆克服运行阻力,沿轨道方向运动。牵引力通过轴箱拉杆和牵引杆从轮对传递至构架和车体。本模型仅考虑钢轨的弹性变形,将钢轨视为连续弹性离散点支撑的无限长Euler梁,KpiCpi表示轨下垫层的刚度和阻尼。
该重载机车牵引电机采用轴悬式悬挂方式。牵引电机一端通过抱轴承与轮对相连,一端通过吊杆悬吊于构架上,采用弹簧-阻尼单元(Kh/Kb-Ch/Cb)模拟抱轴承和吊杆的弹性。牵引电机轴承位于转子与定子之间,在图1中以红色标记其安装位置。根据与驱动齿轮横向距离的远近分别命名为非传动端轴承和传动端轴承。牵引电机定、转子之间的相互作用分别通过电机轴承和电磁作用传递。
本节建立的机车-轨道耦合动力学模型包含4大界面:轮轨动力作用界面、齿轮动态啮合界面、电机电磁作用界面和轴承滚滑作用界面。

由电机轴承径向游隙和滚子与滚道间的弹性接触变形导致的转子动态偏心改变了电机定转子间的气隙分布,相应的不平衡磁拉力的积分表达式为[26]

需说明的是,牵引电机能量损耗主要包括:基本铁耗、铜耗、机械损耗和附加损耗[27]。同时,其散热主要通过壳体(定子)外部空气对流和内部强制通风两种途径。其中,散热风由非传动端吹入,对传动端轴承影响较小。因此,本文将牵引电机整体温升作为牵引电机传动轴承热分析的初始状态。
重载机车牵引电机通常采用两个圆柱滚子轴承作为支撑轴承,包括:滚子、内圈、外圈、保持架和润滑油。本节建立考虑时变结构、润滑、接触参数的滚动轴承热振耦合模型,由动力学模型和热网格模型组成,如图2所示。由于轴承内、外圈与转轴、轴承座(牵引电机)均为过盈配合,本模型将内圈与转轴、外圈与滚道分别视为一个整体。在轮轨激扰引起的动载荷、齿轮啮合力、电机不平衡磁拉力、转子重力等多源载荷作用下,牵引电机轴承内、外滚道间产生相对位移,引起滚子与滚道间的弹性变形。因此,基于Hertz接触理论,滚子与内、外滚道间径向作用力可表示为:

本节采用热网络法对滚动轴承温度进行分析,如图2(b)所示,滚动轴承热网络采用离散化方法建立Nb+5个计算节点,共包含6类轴承部件。具体而言:每个滚动体单独设置为独立节点(共Nb个);由于旋转部件的刚性耦合特性,将内圈与转轴集成建模为统一节点(节点2);根据外圈-支承结构的传热连续性,将轴承外圈与轴承座合并为节点3;环境空气设置为与环境温度等效的边界节点(节点4),润滑油介质设置为节点5以表征润滑油膜的传热效应,保持架则定义为节点6。因此,该热网格模型滚子、内圈与转轴、外圈与轴承座、润滑油、保持架的瞬态热平衡方程分别为:

当滚动轴承滚道表面出现剥落缺陷时,根据缺陷轴向长度和产生位置可分为3种类型[29]。类型1:缺陷长度大于等于滚子长度,滚子与缺陷完全接触;类型2:缺陷长度小于滚子长度,滚子与缺陷完全接触;类型3:缺陷长度小于滚子长度,滚子与缺陷部分接触。本文分析的轴向贯穿式内、外滚道缺陷,属于类型1,采用半正弦函数模拟其引起的时变位移激励,相应的表达式为[18]

因此,考虑滚道表面缺陷影响,内、外圈在滚子处的相对径向位移,即式(7),应修正为:

由于重载机车运行安全性要求,直接在牵引电机轴承上设置滚道缺陷难以实现。因此,采用如图3所示的滚动轴承动力学试验台开展台架试验,验证所建立滚动轴承热振耦合动力学模型的准确性。该试验台由液压缸、力传感器、温振传感器、测试轴承、支撑轴承和驱动电机组成。电机转速为1000 r/min,径向载荷为2500 N,环境温度为22 ℃。试验轴承型号为NU 312。此时,内圈转频fr=16.67 Hz,外圈通过频率fo=86.90 Hz,内圈通过频率fi=129.77 Hz。
当内、外滚道缺陷宽度均为1 mm时,采用动力学模型仿真和台架试验测试获得的滚动轴承振动加速度信号时域、频域对比分别如图45所示。滚道缺陷激励下,滚动轴承振动加速度幅值相近,两者的频谱结果具有一致的主频成分。内滚道缺陷激励下,频谱结果出现内圈通过频率fi及以转频fr为间隔的边频带;存在外滚道缺陷时,外滚道通过频率在频谱中占据主导地位。同时,相同缺陷宽度激励下,外滚道缺陷温升约15.0 K,内滚道缺陷温升约18.3 K,仿真与试验结果吻合良好,验证了模型的准确性。
本节围绕复杂振动环境中具有滚道缺陷故障的重载机车牵引电机轴承振动响应与温升特性开展研究,采用快速显式积分方法[23]求解车辆-轨道系统动力学微分方程,采用四阶定步长Runge-Kutta法求解电机轴承动力学方程和瞬态热平衡方程。选取重载机车牵引电机传动端轴承为研究对象,其结构参数如表1所示。
通过设置不同滚道缺陷周向宽度(0~5 mm),缺陷深度选用相应最大位移激励。以轴承内部动态作用统计值(轴承滚子-内滚道接触力最大值、摩擦力均值),牵引电机振动响应频域统计指标(均方根频率、频率标准差),时域统计指标(均方根值、峭度),以及轴承温升指标(轴承外圈温升和内-外圈温差)为分析指标。需说明的是,均方根频率和标准差频率是反映信号频谱分布广度和集中程度的指标[30],可分别表示为:

式中,fi为第i个频率点;X(fi)为信号在频率fi处的幅值;N为频谱重点总频率点数;fcentroid为信号的重心频率。
此外,本节机车运行速度设置为80 km/h,平直线,轨道随机不平顺谱选用美国五级谱,牵引质量为5000 t,环境温度为20 ℃,相应的传动端电机轴承故障理论特征频率见表2
基于上述考虑滚道缺陷的重载机车牵引电机轴热振耦合动力学模型,在牵引电机传动端轴承外滚道依次设置宽度为0、0.5、1和1.5 mm的贯穿式缺陷,相同运行条件下,频域内机车牵引电机垂向振动响应如图6所示。对于健康的牵引电机,其振动频谱图中主要频率为齿轮啮合频率fm。由于滚子公转过程中,承载区内滚子个数发生周期性变化,导致电机轴承具有时变支撑刚度激励特性,其激励频率为外滚道通过频率fo。因此,在轨道随机不平顺引起的轮轨激扰下,可以观察到外滚道通过频率及其倍频2fo和5fo。随着缺陷宽度增大,外滚道缺陷故障特征频率fo及其倍频愈发明显。当缺陷宽度达到1.5 mm时,外圈滚道通过频率幅值与齿轮啮合频率幅值相等。需指出的是,牵引电机垂向振动频域内整体幅值无显著变化,表明电机轴承早期外滚道缺陷故障对牵引电机时域振动响应影响较小。
相应的均方根频率和频率标准差等频率统计指标变化趋势如图7所示。均方根频率随外滚道缺陷增大逐渐增大,在外滚道缺陷较小时(0~2 mm),均方根频率幅值增长相对缓慢;缺陷宽度达到2 mm之后,增长速率有所加快。而频率标准差对早期缺陷更为敏感,相较于健康轴承,缺陷宽度为0.5和1 mm时,频率标准差由992.11 Hz迅速上升至1394.53和2272.99 Hz,增幅分别为40.56%和129.11%。当缺陷宽度大于1.5 mm时,频率标准差缓慢上升。
图8展示了随着外滚道缺陷宽度逐渐扩展,滚子与内滚道间的接触力均方根值和摩擦力均值的变化规律。当电机轴承外滚道缺陷宽度大于1 mm时,在附加位移激励影响下,滚子与滚道间的法向冲击与切向摩擦作用显著增大。图910分别展示了外滚道缺陷宽度对机车牵引电机时域振动和轴承温升的影响规律,缺陷宽度设置为0~5 mm。缺陷宽度小于2 mm时,牵引电机垂向振动加速度均方根值始终保持在1.15 m/s2左右,峭度值约为3.02,轴承温升为27.35~29.33 K,各项统计指标基本相同。当缺陷宽度大于3 mm时,牵引电机垂向振动加速度均方根值显著增大,峭度值从正常的3逐渐上升到5.15,表明电机轴承出现轻微故障,并向中度故障持续扩展。从轴承温升角度来看,电机轴承外圈温升依次为32.69、40.84、49.81 K,但均小于报警限值80 K[4]。同时,电机轴承内、外圈间的温差不断增大,在5 mm外滚道缺陷影响下,内外圈平均温差为1.74 K。
含有早期内滚道缺陷(缺陷宽度为0~1.5 mm)故障轴承的牵引电机垂向振动频域响应如图11所示。可以看出,内滚道轻微缺陷(缺陷宽度0.5 mm)激励下,牵引电机振动频谱无明显变化;当缺陷宽度为1 mm时,外圈通过频率fo及其倍频被掩盖,在频谱图中表现出一系列内圈通过频率fi,同时,各阶倍频处伴有以内圈转频fr为间隔的边频带。当缺陷宽度达到1.5 mm时,这一现象更为明显。
内滚道缺陷激励下牵引电机振动频域响应的均方根频率和频率标准差等频率统计指标变化趋势如图12所示。可以看出,均方根频率在整个缺陷宽度变化范围内呈上升趋势;缺陷宽度达到2 mm后,敏感性增强。相比于均方根频率,频率标准差在内滚道缺陷宽度为0~3 mm内,幅值变化迅速,能更灵敏地反映出缺陷宽度的改变。
随着机车运行里程的持续增加,内滚道缺陷不断加剧,滚子与内滚道间的接触力均方根值和摩擦力均值变化规律如图13所示,相应的牵引电机垂向振动时域响应和轴承温升的影响如图1415所示。随着缺陷宽度的增大,内滚道接触力和摩擦力逐渐上升,当缺陷宽度为5 mm时,两者最大值和均值分别为39.70 kN和0.65 N。此外,牵引电机垂向振动均方根值呈增大趋势,峭度值由3.02缓慢上升至3.78,但仍属轻度故障范畴。同时,电机轴承温升迅速,缺陷宽度达到5 mm时,已超过报警限值。
本文以重载机车牵引电机轴承为研究对象,建立了基于车-轨耦合的重载机车牵引电机轴承热振耦合动力学模型,研究了整车振动环境下牵引电机轴承内、外滚道缺陷故障热振耦合响应特征与演变规律。主要结论如下:
(1)牵引电机振动信号频谱可准确反映缺陷宽度1 mm以上的故障特征频率。频域统计指标均方根频率在整个缺陷宽度变化范围内呈上升趋势,而频率标准差在滚道缺陷早期(0~2 mm)变化迅速。宽度3 mm以下的滚道缺陷对均方根值、峭度值等时域统计指标和轴承温升影响较小。
(2)相同缺陷宽度时,外滚道缺陷故障影响下滚子与滚道间的故障冲击力高于内滚道缺陷,相应的牵引电机垂向振动加速度均方根值、峭度值等时域统计指标更高。因此,时域统计指标对外滚道缺陷更为敏感。
(3)牵引电机工作过程中,电机轴承内滚道缺陷与滚子作用频繁,相较于等宽度的外滚道缺陷,其摩擦力均值较高,轴承温升更为迅速,发热更为严重,易引起车载监测系统温升报警。
