For tip clearance measurement,a multi-section tip clearance measurement and verification simulation rotor test bench is established,and multi-channel tip clearance online measurement software is developed. First,tip clearance is measured using a customized dual-fiber sensor based on laser triangulation. Second,a high-precision displacement platform is utilized to change the tip clearance value,and accurate tip clearance values are measured at different rotational speeds. Last,to address the trigger threshold voltage issue of the acquisition card for measuring tip clearance with dual-fiber sensors,a multi-channel integrated voltage comparator has been designed,which eliminates the time difference on the order of 10-5 s caused by simultaneous measurement of the two channels of the dual-fiber sensor. The results show that,based on the tip timing principle,the tip clearance can be calculated by measuring only the arrival time of the tip. The mean error of each set of clearances is within 5%,and the standard deviation of the tip clearance measurements in each group is less than 22 µm,demonstrating the accuracy and repeatability of the tip clearance measurement system.

针对叶尖间隙测量,建立了多截面叶尖间隙测量与验证模拟转子试验台,开发了多通道叶尖间隙在线测量软件。首先,基于激光三角法通过定制的双光纤传感器进行叶尖间隙测量;其次,利用高精度位移平台改变叶尖间隙值,在不同转速下测出精准的叶尖间隙值;最后,针对双光纤传感器测量叶尖间隙的采集卡触发阈值电压问题,设计了多通道一体化电压比较器,消除了双光纤传感器两通道同时测量所带来的10-5 s量级的时间差异。结果表明:该方法基于叶尖定时原理,仅测量叶尖到达时刻即可计算出叶尖间隙;各组间隙平均值误差在5%以内,且各组叶尖间隙测量值的标准差均小于22 µm,证明了叶尖间隙测量系统的准确性与可重复性。

For tip clearance measurement,a multi-section tip clearance measurement and verification simulation rotor test bench is established,and multi-channel tip clearance online measurement software is developed. First,tip clearance is measured using a customized dual-fiber sensor based on laser triangulation. Second,a high-precision displacement platform is utilized to change the tip clearance value,and accurate tip clearance values are measured at different rotational speeds. Last,to address the trigger threshold voltage issue of the acquisition card for measuring tip clearance with dual-fiber sensors,a multi-channel integrated voltage comparator has been designed,which eliminates the time difference on the order of 10-5 s caused by simultaneous measurement of the two channels of the dual-fiber sensor. The results show that,based on the tip timing principle,the tip clearance can be calculated by measuring only the arrival time of the tip. The mean error of each set of clearances is within 5%,and the standard deviation of the tip clearance measurements in each group is less than 22 µm,demonstrating the accuracy and repeatability of the tip clearance measurement system.

航空发动机叶尖间隙指的是转子叶尖与发动机壳体之间的径向距离,是影响发动机效率、稳定性和安全性的重要参数,也是发动机在运转过程中主动叶尖间隙控制、健康管理以及故障诊断等的重要组成部分1。研究表明,在涡轮级中,大约1/3以上气动损失是由叶尖间隙流造成的2,并且叶尖间隙的值每增加1倍,低压压气机的效率将降低1.5%3。文献[4]试验表明,当第1级叶尖间隙增加约10%的叶片长度时,大部分能量通过第1级涡轮传递,输出功率将减少约11%,动压比将下降4.4%,静压比将下降8.46%,同时过大的叶尖间隙将导致叶片发生轻微喘振,影响发动机的稳定性。然而,如果叶尖间隙过小,可能会导致叶片与机匣发生碰撞摩擦,产生安全事故,降低安全裕度。因此,对叶尖间隙进行监测是实现发动机健康管理的可行策略之一5。主动间隙控制技术可以有效提高发动机气动效率,降低叶片故障风险,但实现叶尖间隙监测或控制的关键是实现实时动态的叶尖间隙测量,并且在主动间隙控制技术的闭环中需要精度达到25 μm及更高精度的间隙测量系统6
现有的叶尖间隙监测方法主要包括光纤法7、电容法8、微波法9、电涡流法10及放电探针法11等。光纤式叶尖间隙测量系统按照测量原理的不同,包括反射强度法、激光三角法、多普勒频移法及其他光纤法。光纤法的空间分辨力较强、精度高且探头尺寸小,其测量不受叶片本身材料限制,应用前景广阔。在所有光纤法中,基于叶尖定时的激光三角法抗环境干扰能力强、测量速度快,是市场上光纤式叶尖间隙测量系统产品的主流方案12。目前,叶尖间隙测量方法基本上是基于连续采样技术13,这需要高采样频率、高数据传输速度、大存储空间和快速数据处理,很难应用于在线实时叶尖间隙测量14
笔者采用基于叶尖定时的激光三角法进行叶尖间隙的测量。该方法不同于传统的激光三角法15,对叶尖间隙信号采用数字方法处理,将高频连续信号的采样和处理任务转换为周期性离散数字信号的分类和累积任务,降低了数据采集与处理的复杂性,使在线实时叶尖间隙测量和长期连续叶尖间隙监测成为可能。
基于激光三角法并利用双光纤传感器进行叶尖间隙测量,其原理如图1所示。其中,OAOB为双光纤传感器内部的2个光纤式叶尖定时传感器所在位置,当同一叶片连续扫过2个传感器在C点和D点的发射光束时,A点和B点的传感器接收光纤相继接收到反射光,然后经光电转换为数字脉冲信号,系统得到叶片连续扫过OAOB的时刻,分别记为t1t2。然后,再用1个转速同步传感器实时监测转子转速,即可通过上位机反算出传感器端面与叶尖间距d
叶尖间隙测量原理的数学模型如图2所示。其中:α为双光纤传感器中两传感器的夹角;AB为2个传感器测头顶端中心之间的距离;CD为叶片扫过两束光的位置之间的距离。设由转速同步传感器测到的转子切向速度为v,叶片经过2个定时传感器出射光斑的时刻分别为t1t2。由于ΔOAB相似于ΔOCD,所以有

以上数学推导过程建立了笔者所设计的基于叶尖定时原理的叶尖间隙测量系统的数学模型。式(5)中的ABα为系统已知常量,因此只需测量定时信号t1t2和转子转速v,就可以计算出叶尖间隙d的值。

根据系统误差传递理论16,可得间隙测量误差为
δABδα是由传感器测头几何结构不稳定引起的。根据式(5)可知:δAB只是引入了一个固定的偏移量,不影响间隙测量精度;δα为传感器制造出厂时设定的,且可以通过旋转测头进行校正;v可以通过转速同步传感器精确测量,且叶尖扫过2个定时传感器出射光斑的时间非常短,所以可认为v是恒定的,即δv几乎为0。因此,本研究的间隙测量精度主要取决于系统定时信号的准确度δt。
此外,本系统叶尖定时传感器测量的是叶尖到达信号的上升沿,所以δt主要取决于到达信号的信噪比和脉冲上升时间,而与到达信号的幅值无关。
采用激光三角法进行叶尖间隙测量,必须使用特制的双光纤传感器。本研究所采用的双光纤传感器是SDF650双光束光纤传感器,如图3所示。其包含2支光纤束,每个光纤式叶尖定时传感器都包括发射光纤和多根接收光纤,发射光纤连续不断地发射光束,当叶片扫过发射光束时产生反射,反射光被接收光纤接收并传导至光电转换器。
当同一枚叶片连续通过双光纤传感器的2个传感器时,其接受端接受到光信号后,光电转换器会将信号转换成电信号,从而产生两路电压信号U1U2。本研究采用的光电转换器具有电压增益功能,使得信号采集卡的触发非常便捷。双光纤传感器采集的电压信号如图4所示。可以看出,两路电压信号的上升沿在时间刻度上有明显的差异,且时间差基本保持不变。
当叶片扫过双光纤传感器时会产生2个电压脉冲信号。为了精确采集两路电压脉冲信号的上述沿时间即叶片扫过双传感器的精确时间点,本研究采用了NI9401数字采集卡与NI9178采集器底座,可以使得采样频率最高达到80 MHz,不仅满足了采样率的要求,而且可以做到多通道同时开始采集。此外,采用数字卡进行采集,仅记录叶片到达时刻,避免了大量数据的缓存与处理,节约了硬件资源,使得在机在线测试成为可能。每当电压脉冲信号的上升沿到达2.5 V时,采集卡记下此刻的时间。数字采集卡采集的叶片到达时刻如图5所示。
光纤传感器产生的光强信号是由物体表面反射接收的光而决定的。但是,物体的材料、表面光洁度及反射的角度等都会对反射光的强度产生较大影响,经过光电转换器就会产生大小不一的电压脉冲信号。本研究所使用的采集卡的高频计数功能触发是由脉冲信号的上升沿决定的,且需要上升沿电压达到2 V,若脉冲电压高电平较小,则可能会产生信号漏采,造成数据误差。根据以往经验可知,若试验件表面加工精度不够,会产生较大的信号底噪,同样会对采集卡的高频计数功能产生影响。因此,需要使用信号调理器对其进行限幅、整形等处理,输出恒幅矩形脉冲信号,并且可以设置相同的双通道阈值电压。
本研究使用的信号调理器为自行设计改造的多通道一体化电压比较器,可以同时对多路信号进行阈值设置,并在很大程度上避免了各通道由于阈值不同而导致的采集卡触发时间的差异,从而保证了数据采集的准确性。该电路使用TLV3501芯片输出比较器,最高支持输入信号频率可达120 MHz,满足测试试验的需求。同时,该整流电路也可以根据传感器的数量需求增加通道数量。整流后的脉冲电压信号如图6所示。
本研究所使用的叶尖间隙测量试验平台为自行设计加工制造的多截面平台,包含模拟机匣、模拟叶片等。机匣上设有双光纤传感器安装夹角,可以方便地安装双光纤传感器并调整叶尖间隙的大小。叶尖间隙测试实物如图7所示。
基于定时原理的叶尖间隙测量系统如图8所示,主要由传感器模块、信号处理前置模块、信号高速同步采集模块、计算机及系统软件组成。系统通过安装于内机匣的叶尖定时传感器对叶片到达时刻进行高精度定时测量。不同于传统的叶尖间隙测量,本研究的测试方法避免了转速传感器的使用,仅需要1个双光纤式叶尖定时传感器即可实现对叶尖间隙的测量,提高了叶尖间隙机载在线测量的可行性。
由于叶尖间隙多测点测量的需要,必须建立多通道在线测量系统。笔者编写的软件可以在线读取信号时提取其值,实现多通道在线测量。在线方法采用流水线式处理技术,更适合同时并行处理多个传感器。在检测到传感器位置的叶片变化后,立即计算叶尖间隙值。多通道间隙在线处理架构如图9所示。
试验平台包含三自由度高精度位移平台,位移精度达到0.02 mm。通过特殊设计的夹具将双光纤传感器安装到位移平台上,调节传感器测头到叶片叶尖的距离,再与叶尖间隙测量系统的输出进行对比,就可以验证测量系统的各项性能参数。三自由度高精度位移平台及其三维模型分别如图10图11所示。
为了验证叶尖间隙测量系统的准确性,笔者在不同转速、不同叶尖间隙下进行叶尖间隙测试试验,通过高精度位移平台来进行叶尖间隙调整。叶尖间隙测量结果见表1
在2 000 r/min转速下,设置叶尖间隙为0.5、1.0、1.5、2.0及2.5 mm时,测量结果分别如图12~16所示。
分析可知:当转子在2 000、3 000和4 000 r/min转速下恒速转动时,各叶片的叶尖间隙测量值均比较稳定,各组内间隙平均值最大误差保持在5%左右,并且各组叶尖间隙测量值的标准差均小于22 µm。由此可见,叶尖间隙测试系统的准确性与稳定性都非常高。
1) 本研究建立了多截面叶尖间隙测量与验证模拟转子试验台,基于激光三角法通过定制的双光纤传感器测量出叶尖间隙,并且通过高精度位移平台改变叶尖间隙值,移动精度可达0.02 mm。
2) 在不同转速、不同叶尖间隙值下均测量出精准的叶尖间隙值,各组内间隙平均值最大误差保持在5%左右,并且各组叶尖间隙测量值的标准差均小于22 µm。
3) 本研究对叶尖间隙信号采用数字方法处理,将高频连续信号的采样和处理任务转换为周期性离散数字信号的分类和累积任务,降低了数据采集和处理的复杂性,能够准确快速地测量叶尖间隙,实现了在线实时叶尖间隙测量和长期连续叶尖间隙监测,有利于主动间隙控制和发动机健康管理。
