The friction block of high-speed train brake pads exist in two configurations: holed and non-holed. To investigate the influence of the holed structure on the braking performance,drag braking tests using both types of friction blocks are carried out on a self-developed scaled brake dynamometer for high-speed trains. In addition,finite element simulations are carried out to analyze vibration noise and interface thermal distribution during braking. Experimental and numerical results indicate that the non-holed friction blocks produces continuous self-excited vibration and excites high-intensity squeal noise,whereas the perforated block effectively suppress system instability and reduce squeal noise to some extent. Moreover,the holed structure improves the interfacial thermal distribution,leading to more uniform temperatures on both the friction block surface and the matching brake disc compared to the non-holed blocks.

高速列车制动闸片的摩擦块有开孔和不开孔两种形式,为研究摩擦块开孔结构对高速列车制动特性的影响,在自行研制的高速列车制动缩比试验台上,对有孔结构和无孔结构的摩擦块进行制动拖曳试验,并采用有限元方法对试验过程的振动噪声及界面热分布进行数值模拟。试验及数值分析结果表明:无孔摩擦块的制动系统会产生连续自激振动并激发出高强度尖叫噪声,而有孔摩擦块在一定程度上抑制了系统的不稳定振动和尖叫噪声的产生;相比于无孔摩擦块,有孔摩擦块可以改善界面热分布,其表面及与其配副的制动盘表面的温度都更为均匀。

高速列车制动闸片的摩擦块有开孔和不开孔两种形式,为研究摩擦块开孔结构对高速列车制动特性的影响,在自行研制的高速列车制动缩比试验台上,对有孔结构和无孔结构的摩擦块进行制动拖曳试验,并采用有限元方法对试验过程的振动噪声及界面热分布进行数值模拟。试验及数值分析结果表明:无孔摩擦块的制动系统会产生连续自激振动并激发出高强度尖叫噪声,而有孔摩擦块在一定程度上抑制了系统的不稳定振动和尖叫噪声的产生;相比于无孔摩擦块,有孔摩擦块可以改善界面热分布,其表面及与其配副的制动盘表面的温度都更为均匀。

The friction block of high-speed train brake pads exist in two configurations: holed and non-holed. To investigate the influence of the holed structure on the braking performance,drag braking tests using both types of friction blocks are carried out on a self-developed scaled brake dynamometer for high-speed trains. In addition,finite element simulations are carried out to analyze vibration noise and interface thermal distribution during braking. Experimental and numerical results indicate that the non-holed friction blocks produces continuous self-excited vibration and excites high-intensity squeal noise,whereas the perforated block effectively suppress system instability and reduce squeal noise to some extent. Moreover,the holed structure improves the interfacial thermal distribution,leading to more uniform temperatures on both the friction block surface and the matching brake disc compared to the non-holed blocks.

高速列车的机械制动装置采用盘式制动器结构,通过制动盘与制动闸片的摩擦作用使列车停车。在制动过程中,制动闸片与制动盘摩擦产生的振动及噪声严重影响了列车运行的可靠性及乘坐舒适性13。摩擦接触状态的变化以及界面磨损会导致界面摩擦热不均匀,影响制动盘和制动闸片的使用寿命,甚至导致制动力下降,威胁行车安全47。因此,降低制动振动噪声及改善制动界面热分布对保障高速列车安全运营具有重要的工程实际意义。
研究人员针对制动界面问题从宏观角度出发,通过修改制动界面特征(如摩擦块开沟、倒角和形状)来改善制动尖叫噪声和界面热分布,取得了很多成果8‑16]。Moore等10对摩擦块进行倒角处理,发现摩擦块几何形状的改变对制动噪声有重要影响。张立军等12通过有限元复模态模型和尖叫台架试验,研究了摩擦衬片包角对制动尖叫的影响。Jiguang等15研究了摩擦块的界面形状及其分布特征对制动过程中的温度场及热应力的影响,发现摩擦块的数量及分布会影响制动界面的温度分布。高飞等[16]以圆形、三角形和六边形摩擦块为对象,开展了摩擦副结构与制动盘温度关系的研究,发现摩擦块的结构形式对界面温度分布有显著的影响。
高速列车制动闸片由多个摩擦块组成,但摩擦块的结构、形状及尺寸大小等尚无统一的设计准则,而摩擦块的结构及界面特征都会对制动过程中的振动噪声和界面热分布产生影响。当前,我国高速列车上的摩擦块有开孔和不开孔两种结构形式,具有孔结构的摩擦块在高速列车制动闸片中的应用越来越广泛,因此开展摩擦块的孔结构对列车制动振动噪声特性和制动界面热特性的影响研究,对于揭示界面特征对制动性能的影响机制、改善制动振动噪声和界面热问题具有重要意义。
本研究基于自行研制的高速列车制动缩比试验台对有孔结构和无孔结构的摩擦块进行拖曳试验,通过麦克风采集制动界面噪声信号,三向加速度传感器采集试验产生的振动信号,红外热成像仪采集制动盘、摩擦块的温度分布,并在试验基础上利用有限元手段对试验现象进行模拟,探讨了开孔结构对系统振动噪声特性和界面热分布的影响机理。
本研究试验装置如图1所示,主要包含控制系统、驱动系统、制动系统和信号分析系统。驱动系统由变频电机提供驱动力驱使制动盘旋转,通过控制系统实现对制动盘转速、制动力大小的调节,并通过控制离合器的吸合状态模拟制动过程中正常制动和拖曳制动两种工况。
麦克风固定于制动界面约20 cm处,其灵敏度为36.7 mV/Pa,频率范围为3.5 Hz~20 kHz,用以实时采集试验过程的噪声信号。三维加速度传感器安装于固定摩擦块的夹具上,其灵敏度为10 mV/g,量程为±500 g,用以实时采集试验过程中切向、法向和径向3个方向的振动加速度信号。这些信号被采集到一个8通道的信号采集分析系统进行相应的分析,采样频率设置为50 kHz,热成像仪灵敏度为 ±2 ℃,可实时记录摩擦过程中制动盘表面热分布及其演变趋势,并在试验后快速移至合适的位置记录摩擦块表面的热分布情况。
制动盘试样和摩擦块试样分别从真实使用的列车锻钢制动盘和闸片粉末冶金摩擦块切除下来,并根据真实的高速列车制动盘及闸片摩擦块形状加工成特定尺寸的小比例试样,试验试样如图2所示。其中,闸片摩擦块设置了无孔和有孔两种方案,并通过对比无孔、有孔摩擦块的试验结果来探讨孔结构对制动界面振动噪声和界面热分布的影响。制动盘和摩擦块试样的摩擦材料参数见表1
试验采用拖曳制动模式,试验参数设置如下:制动盘转速ω=200 r/min;制动力F=312 N;摩擦半径R=42 mm;试验时间t=2 min。试验前,对每个摩擦块进行充分跑合以保证形成良好的界面接触。为保证试验结果的重复性和可靠性,每组试验重复5次。每次试验后,制动盘表面摩擦区域温度冷却到50 ℃后再进行下一次试验。试验过程的环境温度为23~28 ℃,相对湿度控制为(60±10 %)RH。
根据实测制动盘、摩擦块试样、夹具、推杆及直线轴承座等关键部件的尺寸,建立试验台三维简化模型。有限元模型与约束条件如图3所示。定义制动盘试样与摩擦块试样、推杆和推杆支撑件为摩擦接触。根据试验实际工况,设置该模型的约束条件及加载方式如下:法向载荷F=312 N,施加在推杆的端面,设置制动盘的内表面与中心点为耦合约束,约束制动盘绕z方向外的5个自由度,施加绕z方向的转动运动,如图3(b)所示。
为研究摩擦块孔结构对制动系统振动噪声的影响,以10 s为一个等效时间,对无孔和有孔摩擦块的两种制动系统试验采集的噪声信号进行等效声压级分析(A计权)。两种系统等效声压级时域变化曲线如图4所示。由图可见,试验过程中两种制动系统噪声等效声压级都有逐渐增高的趋势,无孔摩擦块制动系统的等效声压级均高出有孔摩擦块制动系统8 dB左右,这说明在本试验条件下摩擦块的孔结构有降低摩擦制动噪声的效果。
为进一步分析有孔和无孔摩擦块制动系统的振动噪声特性,对两种制动系统在稳定阶段的一个周期内(0.3 s)的声压、切向和法向振动加速度时域信号进行分析,结果如图5所示。由图可以看出,无孔摩擦块制动系统的噪声信号、法向和切向加速度信号在制动盘旋转一个周期内均出现了振荡幅值突然增大的现象,而有孔摩擦块制动系统的振动噪声信号的振荡幅值在一个周期内没有明显的变化。
进一步对两种制动系统的噪声、切向及法向加速度信号进行自功率谱密度(power spectral density ,简称PSD)分析,结果如图6所示。由图可知:有孔摩擦块制动系统没有明显的高频尖叫噪声及振动信号,只出现了频率在203 Hz左右的低频振动和噪声;无孔摩擦块制动系统产生了主频约为8 008 Hz的高频尖叫噪声,其切向、法向振动加速度信号的主频也在8 008 Hz左右。加速度信号的主频与噪声信号的主频基本一致,可以认为无孔摩擦块制动系统产生了自激振动,且自激振动是由法向振动与切向振动在主频处耦合引起,进而激发出摩擦尖叫噪声。由此可以推断,摩擦块上孔结构的存在有利于抑制系统的自激振动,进而降低由摩擦制动引起的振动噪声。
根据模态理论:系统特征根由实部和虚部组成,特征值实部代表系统的衰减系数,特征值虚部代表系统振动的频率。当实部大于0时,制动系统产生不稳定振动,可能产生尖叫噪声问题,且实部越大,系统越不稳定,越容易产生尖叫噪声。利用ABAQUS /Standard软件对无孔和有孔摩擦块制动系统进行复特征值分析,摩擦因数μ设置为0.3、0.4和0.5,结果如图7所示。由图可见,无孔摩擦块制动系统的正实部出现次数(32次)明显多于有孔摩擦块(19次),因此可以推断无孔摩擦块的系统更不稳定,更容易产生尖叫噪声。
图8给出无孔摩擦块系统复特征值虚部随摩擦因数变化情况。可以看出,无孔摩擦块制动系统随着摩擦因数增大到0.15时,系统的第21阶和第22阶相邻阶复特征值虚部(频率)发生重合,表明系统发生耦合,此时系统对应的不稳定振动的频率为8 207 Hz,与试验所测得的制动系统的主频8 008 Hz接近,误差约为2.5%,说明该模型能够反映系统的动态特征。
采用ABAQUS /Explicit软件对制动系统进行瞬态动力学分析,其速度与法向力加载曲线如图9所示。初始阶段制动盘转速逐渐增大,直到0.01 s时达到试验转速20.92 rad /s后保持恒定,此时推杆上开始施加法向力,然后逐渐增大,直到0.02 s时达到试验值312 N,并在此之后保持恒定。摩擦因数设为0.4,计算时间设为0.32 s。
对两种制动系统夹具上表面中心点的切向振动加速度时域信号及相应的快速傅里叶变换(fast Fourier transform FFT)进行分析,其瞬态动力学分析结果如图10所示。由图10(a)可知,在整个计算过程中无孔摩擦块制动系统的切向振动加速度幅值变化较大,且其始终大于有孔摩擦块制动系统。由图10(b)可知,无孔摩擦块制动系统具有明显的高能量的主频(9 043 Hz),而有孔摩擦块制动系统则无明显的主频。
综合试验及计算分析结果表明:无孔摩擦块制动系统在制动过程中容易产生连续的自激振动并辐射高强度的摩擦噪声,孔结构的存在能够抑制摩擦自激振动,使系统不容易发生模态耦合,在一定程度上有利于降低摩擦制动系统的振动噪声。
制动盘和摩擦块表面温度分布如图11所示。图11(a)为试验过程中测试时间为30 s、60 s、90 s和120 s(试验结束)时的制动盘面热分布情况,反映了制动盘与两种摩擦块摩擦时盘面热分布演变趋势。图中黑色实线框表示摩擦块的镜像位置,盘面黑色框内的最大温度、最小温度及其差值都显示在热成像图的下方。可以看出:在整个试验过程中,与两种摩擦块对摩的制动盘盘面温差均随制动时间的增加而增大,但制动盘表面热分布差异明显;与无孔摩擦块摩擦的制动盘,热环(摩擦环内的高温区域)出现在摩擦区域的中间部位;与有孔摩擦块摩擦的制动盘,热环出现在制动盘的内圈和外圈;与摩擦块的孔部位摩擦所扫掠的制动盘区域温度明显较低。另外,与有孔摩擦块配副后的盘面温差均小于与无孔摩擦块配副的盘面温差,这表明有孔结构的摩擦块有利于制动时盘面温度的均匀分布。
图11(b)为试验结束后摩擦块的表面热分布图。可以看出,试验结束后无孔摩擦块的高温区域主要集中于摩擦块的中部,而有孔摩擦块的高温区域集中于孔的两侧,与图11(a)中制动盘的盘面温度分布相对应。
为进一步解释试验现象,在有限元分析中采用热机耦合的瞬态动力学方法分析两种制动系统的温度场。为了提高计算效率,同时又能反映制动盘、摩擦块的温度变化规律,在温度场分析过程中将压力和转速都扩大10倍进行计算,设置压力F=3 120 N,恒定速度w=209.2 rad/s,计算时间为0.4 s,计算制动盘、摩擦块的温度变化情况。
仿真分析两种制动系统不同时刻的温度分布见图12,分别给出了0.1 s、0.2 s、0.3 s和0.4 s时刻下制动盘、摩擦块的表面温度分布图。由图12(a)可以看出,与无孔摩擦块配副的盘面高温区域集中于一个环带,而与有孔摩擦块配副的盘面温度更均匀,其高温区域分布在孔的两侧(即盘的内圈和外圈),与试验结果一致。为了能够更加准确地了解盘面温度的变化,图12(b)示出了不同时刻两种摩擦块配副的制动盘表面径向节点温度曲线。由图可见,与有孔摩擦块配副的制动盘的径向节点在各个时刻的温度均出现了2个峰值,而与无孔摩擦块配副的制动盘径向节点温度均只有1个极高的峰值。图12(c)所示的摩擦块表面温度分布表明,各个时刻下无孔摩擦块的高温区域都高度集中在摩擦环内侧;而有孔摩擦块表面的高温区域更分散,主要分布在中心孔的两侧。结合试验和有限元分析可知,采用开孔结构的摩擦块能够一定程度地改善制动界面(制动盘、摩擦块)的热分布。
本试验在干态常温条件下进行,试验结果及相应的计算分析表明,对于单个摩擦块,孔结构的存在可以在一定程度上降低振动噪声,并有效地改善界面的温度分布情况。但是,考虑到实际中高速列车的服役环境复杂多变,孔结构的存在对于制动界面的摩擦学行为或许有不同的影响。文献[17‑18]根据现场结果发现,在高寒冰冻环境下,制动界面中的间隙会残留一些不易排出的被冰雪包裹的外来硬质异物,容易划伤制动盘和制动闸片,可见摩擦块的孔结构在高寒环境中可能会使制动界面磨损加剧。因此,针对不同环境条件下孔结构对制动界面特性的影响有待进一步研究。
1) 本试验条件下有孔摩擦块和无孔摩擦块的振动噪声存在显著差异,整个试验过程中无孔摩擦块的噪声强度均高于有孔摩擦块。试验及数值分析结果表明,无孔摩擦块制动系统加速度信号均产生了明显的波动,制动系统产生强烈的连续自激振动并激发出尖叫噪声,而有孔摩擦块的加速度没有明显的波动。因此,孔结构的存在一定程度上抑制了尖叫噪声的产生。
2) 孔结构的存在有利于改善界面热分布情况。对于无孔摩擦块制动系统,盘面高温区域集中于一个环带,而当制动盘与有孔摩擦块对磨时,盘面温度更均匀,其高温区域分布在孔的两侧(即内环和外环);有孔的摩擦块和制动盘试样中间区域温度相对较低,在开孔位置两侧形成了较高的热环。
