Based on the current assessment status of the differential system of new energy vehicles, combined with the invalidation problem of the differential system installed on the cross-country type/sport sedan type, in the process of cross-country scene/racing track scene driving test, the application scenes, working principles, damage mechanisms and invalidation forms of the differential system installed on the cross-country type are analyzed in this paper. The Archard damage model is used for damage verification. Based on clustering analysis, the massive real automobile testing data collected from road test are screened and extracted, and then transformed into powertrain bench verification test conditions. The fault of the differential system of the road test automobile is reproduced, forming the reliability assessment ability of the differential system in the sand off-road scenario of new energy vehicles, which provides support for the selection and optimization of differential systems and the development of new automobile models. Meanwhile, this article also has certain reference value on how to improve the performance and reliability of differential systems.

基于新能源汽车差速系统考核现状,结合差速系统搭载在越野/轿跑车型上开展越野场景/赛道工况场景路试过程中出现的差速系统失效问题,分析研究了新能源汽车差速系统搭载在越野车型上的应用场景、工作原理、损伤机理和失效形式,采用了Archard损伤模型进行损伤校核。基于聚类分析对路试车辆采集的海量实车数据进行筛选提取,并在此基础上转化为动力总成台架验证测试工况,复现了路试车辆差速系统故障,形成了新能源汽车沙地越野场景下的差速系统可靠性考核能力,为差速系统选型和优化、新车型开发提供了支持。同时,本文对如何提高差速系统的性能和可靠性,也具有一定的参考价值。

Based on the current assessment status of the differential system of new energy vehicles, combined with the invalidation problem of the differential system installed on the cross-country type/sport sedan type, in the process of cross-country scene/racing track scene driving test, the application scenes, working principles, damage mechanisms and invalidation forms of the differential system installed on the cross-country type are analyzed in this paper. The Archard damage model is used for damage verification. Based on clustering analysis, the massive real automobile testing data collected from road test are screened and extracted, and then transformed into powertrain bench verification test conditions. The fault of the differential system of the road test automobile is reproduced, forming the reliability assessment ability of the differential system in the sand off-road scenario of new energy vehicles, which provides support for the selection and optimization of differential systems and the development of new automobile models. Meanwhile, this article also has certain reference value on how to improve the performance and reliability of differential systems.

随着国内新能源汽车工业的发展,行业内陆续推出定位高端豪华及个性品牌的新能源汽车,品类涵盖了越野、轿跑、皮卡和超跑等车型,使得产品的用户场景更趋多元化,对车辆各主要系统的考核评估方法也提出了新的问题和挑战。
对于车辆差速系统的台架试验测评,国内主要参照行标QC/T 1022 《纯电动乘用车用减速器总成技术条件》(2015版)以及相关团标、企标等开展实施,按照用户场景对差速系统考核进行划分,形成如图1所示的考核体系。
结合目前实际应用情况,对于家用乘用车领域,上述考核方案具备适用性;但在越野、高性能轿跑等新场景下的性能评估工作中,原有的测试方法和场景工况已不再适用。具体表现为:在台架试验期间,差速系统满足考核要求;但装车后开展整车路试期间,对于沙地越野、雪地漂移等新用户场景,差速系统性能不能满足相关要求,出现了差速器失效、差速器故障等现象。
图2图3所示为某款预研差速系统搭载越野车型执行沙漠越野骑刀锋工况、搭载高性能轿跑车型执行赛道漂移工况后,出现差速器失效,导致动力系统故障的情况。
因此,基于新场景下的车辆差速系统应用特征,急需制定匹配的台架考核方法,并在装车前完成台架测试、探清性能边界,为整车路试做好台架前置试验数据支撑。
参照QC/T 1022开展的差速系统台架考核评估,测试工况主要为低转速下的低差速率、中差速率和高差速率。如何将越野类复杂场景下差速系统应用特征复现到台架,实现真实场景模拟、开展差速系统可靠性验证,是本文主要讨论的技术问题。
以某款新能源越野车差速系统研制开发过程为例,对于其全新的各类越野应用场景(以沙地越野为例),重点阐述差速系统台架可靠性方法研究与应用情况。
新能源汽车目前拥有全方位、多维度的车型系列,从动力系统类别上可分为纯电、混动,从应用场景类别上可分为越野、皮卡等多种类型,满足了不同消费者的多样化需求。
不同的车型具有不同的性能要求和特点,对应着不同的应用场景,这就对车辆的差速系统提出了不同的挑战和性能要求。
从城市出行到越野探险涵盖了各种应用场景,如图4所示。这其中,越野车型以其强大的通过性和牵引力,成为了爱好户外运动的消费者的首选车型。
对于沙地越野场景,主要特征为复杂路况与极限脱困相结合,场景种类涵盖沙地骑刀锋、沙地冲坡、沙地脱困、沙地刷锅等,这些场景完全不同于家用乘用车的日常使用场景,从而对车辆差速系统的性能边界、性能表现以及可靠性有着更高的要求。
通过分析差速器工作原理可知,差速器内部的磨损主要以摩擦磨损为主。摩擦磨损的影响因子有很多,包括压力、温度、粗糙度、相对运动速度、油膜厚度、相对运动距离等等。这些影响因子在整车上的影响主要表现在:差速器油温、润滑条件、电机扭矩、轮端转速、轮端差速、车身倾角等等。多个影响因子之间互相耦合互相影响,需要找到影响磨损程度的关键因子或关键因子组,即“敏度”或“敏度集”,之后挑选适用的工程物理损伤模型,建立“实车场景-影响因子-损伤模型-模型校验-台架验证-场景工况”之间的闭环技术路线及物理量映射关系。
结合整车试验期间发生的差速系统异常现象,通过分析差速器行星齿轮与十字轴、差速器壳体与垫片、行星齿轮与垫片等各接触结构之间的相关运动机理及摩擦副物理形式,可评估出差速系统内部结构件之间由摩擦引发的损耗现象,以黏着磨损和表面疲劳磨损为主。
(1)黏着磨损机理:系统中的不同零件之间,发生相对平移/滑动/转动时,零件间油膜抵抗剪切的能力不高,在剪切力高点处易发生破裂,零件间表面的金属部分会发生直接接触并产生摩擦热,形成较强的黏着;在破裂处形成焊点后,零件之间继而持续的相对运动,又会造成焊点分离。这些金属黏着点或焊点,在后续持续的相对运动期间,又会被剪断分离,继而引发表面损伤。
(2)表面疲劳磨损机理:系统中的不同零件之间,基于交变压应力载荷,均会引发各零件材料疲劳磨损。常规工况下,零件表层最薄弱处在芯部距离表面0.786b的位置(b是接触区域的一半宽度),最大剪切应力一般作用在该区域,同时容易产生裂纹,如果滚动和滑动联合作用,最大剪切应力的作用点就会接近摩擦表面,剥落和磨损更容易发生。
根据差速器工作原理,在车辆左右轮差速的情况下,行星齿轮不仅公转也自转,此时,行星齿轮与十字轴之间产生滑动摩擦,将十字轴与行星齿轮之间简化为滑动轴承,如图5所示。
关于磨损的量化计算公式,通过试验验证并得到广泛认可的计算模型分别是:Archard模型、拉宾诺维奇模型和KpareЛbcKИЙ模型。
(1)基于磨料磨损的拉宾诺维奇模型计算公式为

(2)KpareЛbcKИЙ模型计算公式为

式中: I h为线性磨损率; h为压入的变形深度; r为微凸体顶部平均半径; A r为真实接触面积; A n为表观接触面积; k为取决于微凸体形状和高度的参数; n为材料破坏时加载循环次数。
(3)Archard模型1的计算公式为

美国研究学者 Crawford R Meeks在经典Archard模型的基础上,提出了以下Archard改进磨损模型,该磨损模型可以应用于轴承磨损量的计算:

式中: k 0为磨损系数; d h d t为滑动轴承磨损率; P为摩擦表面的法向载荷; v为相对滑动速度; a b为模型的未知参数。
其中,Archard改进模型是以黏着磨损理论为基础推导而来,综合考虑了接触压力、滑动距离、材料表面硬度等因素,其磨损系数涵盖了除前三者以外所有影响磨损的因素,更能全面反映磨损量,因此最终选用Archard改进磨损模型,用于计算各核心部件在沙地越野场景下的损伤量。
在上述损伤机理分析、损伤模型选用工作完成后,可开展一系列损伤量计算。之后,可同时开展第二步工作,即如何复现实车路试过程中的差速系统故障,为故障原因分析和产品优化方案提供台架试验数据支撑。
文中采用的办法是,形成从“采”(整车路试数据采集)到“转”(转成台架测试工况)的技术路线。即从场景数据采集、场景特征提取、场景工况转化、台架测试实施、数据对比分析、试验方法迭代等技术环节,形成闭环的沙地越野场景差速系统考核方法及考核能力。
以上闭环技术路线可概括为6大手段、12个节点,如图6所示。
准备相关设备如数据采集系统、传感器、测试车辆、记录仪等。在测试车辆的关键部位安装传感器,实时检测车辆状态和运行数据。针对不同的场景分别在阿拉善沙漠和赛道进行对应工况的数据采集,得到海量的整车数据。
整车采集的数据具有数量巨大、物理量多,一致性差、受干扰大等特点。且整车路试期间,也会偶发数据传输与存储的问题,如信号异常/信号不良/信号断开等,这将导致路试数据中存在失真的片段或出现数据缺失的情况。因此,对于海量的整车路试原始数据,须找到适当的办法进行预处理,识别并滤掉错误数据/失真数据。此处以卡尔曼滤波为例,对整车路试采集到的场景数据过滤方法予以介绍。
卡尔曼滤波是一种利用系统的观测数据,从而能够对系统状态进行最优估计的算法。卡尔曼滤波使用最小方差为评价标准,使用上次的估计值和当前时刻的实测值更新状态变量的估计值,计算得到目前时刻的预测值2。卡尔曼滤波算法一般可以分为时间更新方程和状态更新方程两部分3。某段载荷历程在滤波前后的对比图如图7所示。
至此,场景数据预处理完成。
在数据预处理完成后就可以进行场景特征提取的工作。
(1) 片段切分与构造特征向量
结合前期进行的差速可靠性试验,定义差速系统未出现失效形式时左右半轴差速为∆N,前一个差速值∆N到下一个差速值∆N为一个运动片段,对预处理后的数据进行片段划分,共切分755个工况片段,如表1所示。
当对整车路试的原始数据完成片段划分后,需要对每个片段的特征予以赋值,采用的方法是选定多个特征参数。
表2中罗列了21个从整车路试原始数据中提取出来的特征参数,用这些特征参数本体或组合来表征运动片段。对表1中分割得到的755个片段进行识别归纳,可构造得到特征参数矩阵。
(2)主成分分析
上述构造的特征参数之间由于并非属于独立分布,某些参数之间包含的信息会有重叠,采用主成分分析算法进行降维处理。首先为消除量纲的影响,对特征变量进行标准化:

利用PCA算法对标准化的参数矩阵进行降维处理,得到的主成分为标准化以后的特征参数的线性组合:

式中 C o n × n为主成分和标准化特征参数的相关系数矩阵。文献[4]表明,当主成分累积贡献率超过85%时,即可充分代表原始数据信息。
将特征矩阵进行降维处理后,参照各主成分累计贡献率不低于85%的准则,提取前7个主成分作进一步分析,各个主成分的贡献率和累计贡献率如表3所示。
(3)K-means聚类
K-means是一种基于划分的聚类算法,主要思想是利用相似性度量方法来衡量数据集中所有数据对象之间的关系,将关系比较密切的数据划分到一个簇中,且能够保持簇之间的相异度较大。
K-means的基本聚类流程,首先确定所需要的聚类个数K,并随机从数据集中挑选K个数据点作为中心,或随机生成K个数据点,这些数据点不一定必须是在原数据集中存在的。随后,分别计算其他数据与这K个中心的距离,将每个数据列入到与其最近的中心的集合中,然后计算每个集合中的平均值作为新的中心点,重复上述操作,将每个数据重新列入与其距离最近的中心点的集合中。重复上述步骤直到K个中心点都不再发生变化,此时,就完成了将原数据集分成K个集合的聚类操作。
聚类数目的选择会很大程度上影响最终聚类结果,本文将采用Average Silhouette指标作为最优聚类数K的评价指标。Average Silhouette是由所有数据点Silhouette值经过算术平均得到,可表示整体数据集的聚类效果,单个点Silhouette值的计算公式为

式中: a i为点 i到所属簇中其他点距离的平均值; b i为点 i到其他簇点距离的平均值的最小值。Silhouette值的取值范围为[-1,1],Silhouette值越大,表示点 i向簇内的聚合度以及向簇外的分离度越高,聚类效果越好5
根据K-means算法分析结果,得到每类工况簇中距离质心最近的片段,绘制前3个主成分三维散点图,如图8所示。
聚类后,以沙漠越野工况的135个片段为例,类别1共包含94个片段,类别2共包含41个片段。同时,根据聚类结果统计出每个类别的平均特征参数以代表该类的典型工况,如表4所示。
在得出场景工况特征值后,接下来的工作就是参照特征值生成台架工况,采用特征参数的均值以上、最大值以下作为台架工况的边界条件,依据这个原则制定出一系列的台架工况,如表5所示。
共转化得到40+越野等台架工况,其中包括20+沙地越野台架工况,完善了应用场景,丰富了差速系统的考核手段,可以在整车试验前,开展相关极限场景下差速系统的前置考核,缩短整车考核周期。
依据3.1.2节选用的损伤模型,对生成的场景工况中,关于差速器考核的低速高扭工况和高速低扭工况进行损伤量校核,可得到不同工况下的累积损伤特性曲线,如图9所示。
参照行业标准QC/T1022—20156中关于差速器考核的低速高扭和高速低扭工况进行损伤量校核,也可以得到累计损伤特性曲线,如图10所示。
对比图9图10可以直观得到如下结果。
(1)以沙地骑刀锋工况为例,采用Archard改进模型并按照台架转换工况开展低速高扭工况(沙地骑刀锋为典型的低速高扭工况)累计损伤量计算,系统在较短时间内达到了较高累积损伤量,且在一段时间内继续呈现缓慢的增长趋势;基于QC/T1022工况的损伤量则表现有所差别,一段时间内达到最高累积损伤量后呈现出较稳定的态势。
(2)再以沙地穿越为例,采用Archard改进模型并按照台架转换工况开展高速低扭工况(沙地穿越为典型的高速低扭工况)累计损伤量计算,累积损伤曲线的延伸分为3个阶段,且第1阶段与第2阶段的峰值之间过渡时间较短,第2阶段与第3阶段的峰值之间过渡时间稍长;基于QC/T1022工况的损伤量则表现有所差别,可视为分成两个阶段,即一段时间内达到较高的累积损伤量后,一段时间内呈现出较稳定的态势,之后继续提升。
综上分析,对于沙地越野工况,以沙地骑刀锋、沙地穿越这两种较为恶劣的工况为例,采用Archard改进模型对差速系统进行累积损伤量计算后,对系统的累积损伤量的模拟,呈现得更加细腻,这对于后续开展损伤量计算数据与台架试验数据对比分析、台架工况优化迭代、探明产品性能边界,具有一定的指导意义和参考价值。
根据3.2.3节,得到沙地越野场景实车数据转化后的台架工况,基于此系列工况,选择与实车搭载的相同差速器开展台架验证。具体实施方案及试验结果如下。
(1)以动力总成为试验对象,以差速系统为考核对象,样品累计7台总成,共计进行17轮总成差速系统验证。
(2)每轮产品验证,均采用实车数据转换形成的台架工况;并基于首轮产品验证期间显现的差速器失效情形,围绕油品油量调整、润滑条件改进、机械结构优化、润滑程序策略优化4大维度,设计试验方案开展逐轮差速器优化及对比验证。
以沙地骑刀锋工况为例,在多轮次、多台次电动总成台架试验完成后,将样品内部差速系统损伤情况和失效形式与整车骑刀锋工况后的差速系统失效形式进行对比分析,台架试验样品出现了差速器行星齿轮十字轴烧结、十字轴长轴断裂、十字轴短轴卷销断裂、行星齿轮与垫片严重磨损及点蚀、半轴齿轮与垫片严重磨损及点蚀等失效现象。这些情形与整车路试后差速系统拆解后的故障表象极为相近。以图11为例,分别是实车路试和台架测试后,差速系统内部行星齿轮十字轴烧结的表象。
经过对比分析,采用实车路试数据转换后形成的台架工况,对差速系统进行可靠性考核评估,对于实车路试差速系统故障的复现率约为90%左右。后续随着全场景高动态电动总成翻转测试台架装置的应用,将进一步具备模拟沙地越野场景中的车身左右侧倾、前后仰角场景,台架测试将进一步更加收敛于实车场景。
(1)为制定适用于新能源越野车型和沙地越野场景的差速系统可靠性试验方法,一方面基于损伤机理和损伤模型开展工程物理计算,得到不同场景下的累积损伤量的定性分析,指导台架工况编制;另一方面,基于实车沙地越野路试的海量数据,建立了一套将实车路试数据转化形成台架测试工况的有效方法,并基于所形成的台架测试工况开展多轮次、多台次的台架验证。
(2)基于上述工作,已形成基于沙地越野场景下的差速系统损伤机理分析方法和考核方法,并已建立了考核能力。
(3)基于上述方法和能力,已实施开展台架试验验证,测试结果对整车路试的差速系统异常复现率达到了90%;成功实现用台架装置匹配科学规范的试验评估方法,来摸索差速系统性能边界,为实车的差速系统选型优化、既有结构及策略改进、缩短整车研发周期、降低实车路试成本、识别产品研发风险等提供有力的试验支撑。
(4)后续基于上述技术路线和工作成果,一方面可继续扩充开展基于高性能轿跑车型场景(如赛道漂移、雪地漂移等场景)的差速系统可靠性试验方法,达到支撑产品研发的目标;另一方面,还可以继续围绕油品油量调整、润滑条件改进、机械结构优化、润滑程序策略优化4大维度,不断开发出性能更优的差速系统。
