Aluminum alloy multi-cell thin-walled tubes have better mechanical properties in energy absorption than ordinary square tubes in axial compression conditions, with a wide range of application prospects in automotive, aviation, military equipment, and other industries. To study the anisotropic characteristics of extruded 6061-T6 aluminum alloy material, uniaxial tensile mechanical properties tests are conducted on the sheet along the extrusion direction of 0°, 45°, and 90°. The corresponding stress-strain curves and anisotropic characteristic parameters are obtained, and the material constitutive model is established based on the yield criterion of anisotropic hardening behavior. Tubes with different cross-sectional configurations shaped as the Chinese characters of mouth, day and eye are designed and quasi-static crushing tests are conducted. By analyzing the deformation crushing force curve, it is shown that the thin-walled structure of the triple-cell alloy has superior crash resistance performance. In order to further obtain the optimal design parameters of the triple-shaped tube, considering the uncertain effect of material parameter fluctuations such as Poisson's ratio and elastic modulus on the structural impact resistance, the multi-cell aluminum alloy thin-walled tube impact resistance interval uncertainty optimization model is established. The interval possibility degree method is used to transform it into a deterministic problem. By combining the Artificial Neural Networks (ANNs) model with the Intergeneration Projection Genetic Algorithm (IP-GA) method, a double-layer nested optimization is performed on this problem to analyze the impact of different likelihood levels on uncertainty optimization results, providing guidance for the selection of different reliability optimization design.

铝合金多胞薄壁管轴向压缩在能量吸收方面比普通方形管具有更优的力学性能,在汽车、航空、军事装备以及其他产业应用前景非常广泛。为研究挤压型材6061-T6铝合金材料各向异性特征,在板材上分别沿挤压方向0°、45°、90°取样进行单轴拉伸力学特性试验,获取相应的应力-应变曲线和各向异性特征参数,基于各向异性硬化行为的屈服准则建立材料本构模型。设计口字、日字、目字等构型截面并对管件进行准静态压溃试验,通过对比分析变形-压溃力曲线表明目字型多胞铝合金薄壁结构具有更加优越的耐撞性能。为进一步获得目字型薄壁管最优设计参数,考虑泊松比、弹性模量等材料参数波动对结构耐撞性能产生不确定性影响,建立多胞铝合金薄壁管耐撞性区间不确定性优化模型,采用区间可能度方法将其转化为确定性问题,结合人工神经网络 (artificial neural networks, ANNs) 模型与交错投影寻踪遗传算法 (intergeneration projection genetic algorithm, IP-GA) 方法对该问题进行双层嵌套优化,分析不同可能度水平对不确定性优化结果的影响,为不同可靠性优化设计的选择提供指导性意见。

铝合金多胞薄壁管轴向压缩在能量吸收方面比普通方形管具有更优的力学性能,在汽车、航空、军事装备以及其他产业应用前景非常广泛。为研究挤压型材6061-T6铝合金材料各向异性特征,在板材上分别沿挤压方向0°、45°、90°取样进行单轴拉伸力学特性试验,获取相应的应力-应变曲线和各向异性特征参数,基于各向异性硬化行为的屈服准则建立材料本构模型。设计口字、日字、目字等构型截面并对管件进行准静态压溃试验,通过对比分析变形-压溃力曲线表明目字型多胞铝合金薄壁结构具有更加优越的耐撞性能。为进一步获得目字型薄壁管最优设计参数,考虑泊松比、弹性模量等材料参数波动对结构耐撞性能产生不确定性影响,建立多胞铝合金薄壁管耐撞性区间不确定性优化模型,采用区间可能度方法将其转化为确定性问题,结合人工神经网络 (artificial neural networks, ANNs) 模型与交错投影寻踪遗传算法 (intergeneration projection genetic algorithm, IP-GA) 方法对该问题进行双层嵌套优化,分析不同可能度水平对不确定性优化结果的影响,为不同可靠性优化设计的选择提供指导性意见。

Aluminum alloy multi-cell thin-walled tubes have better mechanical properties in energy absorption than ordinary square tubes in axial compression conditions, with a wide range of application prospects in automotive, aviation, military equipment, and other industries. To study the anisotropic characteristics of extruded 6061-T6 aluminum alloy material, uniaxial tensile mechanical properties tests are conducted on the sheet along the extrusion direction of 0°, 45°, and 90°. The corresponding stress-strain curves and anisotropic characteristic parameters are obtained, and the material constitutive model is established based on the yield criterion of anisotropic hardening behavior. Tubes with different cross-sectional configurations shaped as the Chinese characters of mouth, day and eye are designed and quasi-static crushing tests are conducted. By analyzing the deformation crushing force curve, it is shown that the thin-walled structure of the triple-cell alloy has superior crash resistance performance. In order to further obtain the optimal design parameters of the triple-shaped tube, considering the uncertain effect of material parameter fluctuations such as Poisson's ratio and elastic modulus on the structural impact resistance, the multi-cell aluminum alloy thin-walled tube impact resistance interval uncertainty optimization model is established. The interval possibility degree method is used to transform it into a deterministic problem. By combining the Artificial Neural Networks (ANNs) model with the Intergeneration Projection Genetic Algorithm (IP-GA) method, a double-layer nested optimization is performed on this problem to analyze the impact of different likelihood levels on uncertainty optimization results, providing guidance for the selection of different reliability optimization design.

汽车轻量化是解决新能源汽车续航里程焦虑和节能减排的关键技术,已经成为汽车新技术发展的重要方向之一1-3。近几年,很多新能源车企都开发出了全铝式的车身结构设计,铝合金材料作为一种理想的轻质化材料受到了广泛的应用,其中铝合金多胞结构因具备质量轻、耐撞性能优异等优点更受到广泛关注4-6。在铝合金车身结构研究中,如何确定截面形状是关键问题。传统铝合金车身常采用单胞结构以节约生产成本,同时提高结构刚强度,但发生碰撞时的吸能和冲击分散能力较差;而随着制造技术的发展,多胞铝合金逐渐突破高成本的局限,开始在车身结构中广泛应用,如图1所示。
多胞结构特点包括:(1)其由多个胞体模块构成,每个胞体可以是不同的材料,利用该优势可根据不同的工况要求选用不同的材料,例如在需要高强度的部位使用高强度材料,在需要吸能和减震的部位使用吸能材料;(2)多胞结构可提供更好的能量吸收和冲击分散特性,可以在碰撞时减轻车辆乘员的冲击力和减少车辆受损。总之,多胞铝合金结构通过合理的截面设计和材料组合,以适应更多复杂工况,具有更高的研究价值,吸引了国内外大量学者对其研究。
在铝合金材料方面,杜汉斌等7为研究挤压型材6061-T6铝合金材料各向异性特征,在板材上分别沿挤压方向0°、45°、90°取样进行单轴拉伸和剪切力学特性试验,并根据各向异性硬化行为的屈服准则建立材料本构模型。Huang等8研究了复合材料CFRP包裹的铝合金薄壁管的准静态特性,并通过耐撞性分析评价其吸能效果,结果表明,复合材料增强的管材的抗弯性能明显提升。在多胞结构方面,白芳华等9通过甲虫鞘翅的客车八边形仿生多胞薄壁管防撞研究,表明该多胞薄壁管具有良好的防撞性能。Gong等10提出了一种新的多单元方管及其层次结构,以提高多单元薄壁结构的能量吸收效率。结果表明,该新型多单元方管及其分层结构比相应的传统多单元方管具有优越的耐撞性能。铝合金多胞结构参数优化方面,文桂林等11以多胞结构比吸能为优化目标,多结构峰值力为约束,通过多目标粒子群优化算法进行了结构截面尺寸优化,证明了新型多胞结构在汽车及航空等领域应用前景广泛。Shen 等12研究了不同形状截面薄壁管碰撞吸能特性,并通过NSGA-II进行了截面尺寸参数优化,得到的最优解表明,厚度分布和内肋排列合适的不均匀三胞管在能量吸收方面优于初始设计。
以上研究表明,目前铝合金多胞结构薄壁管的研究还需要进一步深入,首先是材料各向异性力学性能表征问题需要解决,其次是多胞结构的参数影响因素需要深入研究,最后是考虑材料参数波动对性能不确定性的区间优化方法在结构设计上的应用。本文以6061-T6铝合金多胞薄壁管为对象进行研究。首先,通过拉伸试验获取6061-T6铝合金材料力学特性参数,建立材料各向异性本构模型并进行参数表征;其次,进行不同截面形状和不同长度的薄壁管压溃试验与仿真,得出最佳的截面尺寸;最后,通过不确定区间优化算法对截面参数进行优化,得到最佳尺寸参数。
挤压铝型材在不同方向上呈现不同的力学特征,即金属材料的正交各向异性。为研究挤压成型6061-T6铝合金材料力学性能,如图2(a)所示,在板材上分别沿轧制方向0°、45°、90°取样进行准静态单向拉伸试验。根据GB/T228.1—2010,尺寸采用标准设计,样件宽35 mm,标距长60 mm,标距宽15 mm,过渡段圆弧半径25 mm,总长200 mm,尺寸如图2(b)所示。
采用8801型电液伺服疲劳试验机进行6061-T6铝合金材料单轴拉伸试验,该试验机具有10 t最大加载能力,载荷精度可以达到满量程的±0.005%。整套材料试验装备系统如图3所示。
在进行力学测试之前,需要对样品进行准备,确保其符合测试要求和标准规范。确保测试的一致性和可比性,制备不同挤压方向各截取3个试件进行试验,拉升前后试件如图4所示。不同方向试件试验后颈缩程度略有差异,0°和45°方向相近且比90°方向试件颈缩程度略大。对比试验后不同角度下试件断口方向,90°试件沿挤压垂直方向发生断裂,而0°和45°方向试件为斜口断裂。材料真实应力-应变曲线如图5所示,0°方向试件的屈服应力最大,45°方向试件屈服应力最小,90°方向的材料延伸率最小,这也证明了该方向的试件断口颈缩程度最小,总体来说该材料有一定的各向异性特征。
为了反映材料各方向塑性变形行为,须根据材料性能试验数据得出各向异性性能参数。常常通过DIC试验分析得到的各向异性系数(r值)表征。各向异性系数定义为材料样件宽向应变与厚向应变之比,由体积不可压缩条件,即 ε 11 + ε 22 + ε 33 = 0,可得到r值随试件长度和宽度变化的关系:

式中: w 0 w分别为初始和终了的试样宽度; l 0 l分别为初始和终了的试样长度。通过DIC试验测得的各向异性系数见表1
首先,各向异性材料拉伸过程中材料的硬化行为有所不同,即随着应变的增加,表现在材料抗力增强行为上的差异;其次,不同拉伸方向下材料进入屈服阶段的应力状态不同。因此,须进行不同方向拉伸硬化模型及各向异性屈服准则的研究。
对于各项异性材料硬化准则,通过将塑性应力应变曲线导入LS-DYNA的MAT36#各向异性材料本构模型,定义关键字为*MAT_3-PARAMETER_BARLAT。可以较为准确仿真出铝合金材料力-位移曲线,而想要准确预测出力-位移曲线,还须借助合适的本构模型进行拟合外推。本文应用Swift-Hockett-Sherby加权硬化准则12能很好地描述6061-T6 挤压型材在拉伸过程中产生颈缩前应力应变的变化,并通过试验与仿真结果的对比得出适用于各向异性挤压铝的硬化准则,函数模型如下:

通过对硬化本构进行拟合,得到3个方向的硬化模型参数,如表2所示。
20世纪四五十年代,Hill首次考虑材料屈服过程的各向异性,参考各向同性的Mises屈服准则,建立了二次各向异性屈服准则(简称Hill48屈服准则),到目前为止,该方法在研究材料各向异性问题中应用最广泛13。考虑到板材的成型过程可认为是一个平面问题,屈服函数如下:

基于LS-DYNA软件建立不同方向的拉片有限元模型,选定单元尺寸为1.5 mm,如图6所示。
将拟合完成的硬化曲线和各项异性系数输入LSDYNA各向异性材料模型,以挤压方向为参考方向,设置弹性模量为70 585 MPa,泊松比为0.33,进行单轴拉伸仿真。输出等效塑性应力应变结果如图7所示,可以看到,3个方向的仿真结果与试验基本吻合,验证了本构模型的合理性。
比吸能(special energy absorption,SEA)是衡量多胞铝合金薄壁管结构吸能效果的重要指标:

另外一个衡量结构耐撞性的重要指标是压溃力效率(crushing force efficiency,CFE ),由下式计算:

式中:峰值压溃力PCF(peak crushing force)是指薄壁结构变形-压溃力曲线中的第1个峰值力;平均压溃力MCF(mean crushing force)是指压溃行程中压溃力的平均值。
当结构发生正面碰撞时,主要依赖薄壁管件的纵向压溃变形,为了降低碰撞过程的冲击力,尽量保证PCFMCF数值较小,为了满足碰撞过程中结构对能量的吸收效率,希望获得较大的SEA
本文以口字型、日字型和目字型3种不同截面的6061-T6铝合金挤压型材薄壁管件进行压溃试验,截面尺寸如图8所示,截面尺寸数据见表4。其中口字型和日字型轴向长度为300 mm,同时对比轴向长度不同的目字型铝合金薄壁管的耐撞性,目字型轴向长度为300和400 mm。
试验平台为如图9所示的MTS-Landmark 370.50材料试验机,加载速度为0.145 mm/s,压头速度设定为匀速50 mm/min,管件被固定在压溃台上。测试过程中试验机上端保持固定。为确保测试结果的准确性和可靠性,事先需要对测试设备进行轴度标定。设备轴度标定通过对设备进行校准,使其符合标准规范,从而提高测试结果的准确性。通过轴度标定可以消除设备本身的误差,并确保测试结果的一致性。
在汽车、船舶等结构耐撞性设计时,采用薄壁管压溃折叠方式吸收能量,折叠区域数量会直接影响管件的吸能能力,折叠区域越多则管件吸收的能量也越多,耐撞性也就越好。图10中分别呈现了薄壁结构不同截面和长度的溃缩结果,口字型和日字型管件压溃过程中分别产生了3和4个折叠区域,长度为300和400 mm的目字型管分别产生了约4和5个折叠区域。由于折叠区域数量多,所以长400 mm的目字型管件吸能较300 mm多。考虑到长400 mm采用的材料增多,通过管件的变形-压溃力曲线分析压溃力变化趋势并计算峰值压溃力、平均压溃力、压溃效率、比吸能等耐撞性能指标值。
图11所示为300和400 mm长度下的口字型、日字型、目字型管件变形-压溃力曲线。4种管件的压溃力曲线表现出共同特点:压溃力达到峰值后迅速下降,之后逐渐在某一值附近波动,呈现典型的渐进压溃模式。按照相同的截面类型或长度,将4种压溃力曲线分为两类,如图12图13所示,相同长度下,目字型的多胞铝合金薄壁管的峰值压溃力最小,意味着在发生碰撞时冲击力相对较小,吸能效果更好。而在相同截面下,长度为400和300 mm的目字形结构薄壁管的峰值压溃力在数值上基本一致,但400 mm的薄壁管具有更低的平均压溃力(虚线表示平均压溃力)。
由不同管件的压溃力曲线分析得到的耐撞性指标如表5所示。长300 mm日字型管件相对于口字型,平均压溃力提高约9 kN,压溃力效率提高约15%,比吸能提升约2.38 J/g;目字型相对于口字型平均压溃力提高约35 kN,压溃力效率提高约90%,比吸能提升约3.11 J/g。针对目字型,长300 mm管件的平均压溃力超过400 mm的管件约2.65 kN,但是峰值压溃力、压溃效率和比吸能均优于400 mm长管件。
通过准静态压溃试验得出目字型截面多胞铝合金截面管的耐撞性优于其他截面的铝合金截面管,因此本节针对目字型截面管进行有限元建模并验证其精确性,进一步对目字型进行参数优化提供有效的有限元模型。有限元模型主要由管件本身、固定刚性墙以及移动刚性墙3个部分组成,如图14所示。
准静态压溃试验和仿真结果对比如图15所示,两者变形模式和压溃褶皱基本一致;相关耐撞性指标数值如表6所示,各指标误差均在6%以内;不同长度的目字型管件仿真与试验力-位移关系如图16所示,两者趋势基本一致,表明薄壁管有限元模型与压溃试验结果一致性较高,可用于接下来的优化设计。
结构轴向压溃力由截面几何特性和材料特性共同决定,而吸能由压溃力决定,经验公式14

式中: κ p为根据周边约束程度得到的系数; σ y E β ν分别为材料屈服强度、弹性模量、泊松比及硬化因子参数;截面的宽高比 α = d / b。考虑到弹性模量、泊松比等部分材料参数在制造过程中会有一定不确定性,会影响最终的结构性能。区间不确定性优化是在确定性优化问题的基础上引入不确定性变量,目标函数和约束函数都是关于设计变量 X 及不确定性变量U的函数,其优化模型表示为

通过优化 f c ( X )以提高目标函数在不确定性下的设计性能, f w ( X )最小化可以降低目标函数对于不确定性的敏感程度。

结合ANNs模型与IP-GA方法求解非线性区间数优化问题,计算流程如图17所示。
(1) 对于设计空间 Ω n和不确定域Γ所组成的混合空间内进行采样,由设计变量和不确定变量共同组成样本点;
(2) 通过真实模型计算所有采样点对应的不确定目标函数值f X ', U ')和约束值gi X ', U '), i =1,2,...,l,从而得到一组训练样本;
(3) 建立ANN模型,输入为设计向量和不确定向量,输出为相应的不确定目标函数值和约束值;
(4) 通过得到的训练样本,训练设计向量和不确定向量与不确定目标和约束函数之间的ANN模型;
(5) 将训练后的ANN模型代替原有的真实模型,与IP_GA相结合对转换后的确定性优化问题进行双层嵌套优化,使得整个优化的效率得到极大提高。
通过研究发现,从口字型、日字型到目字型结构的多胞铝合金薄壁管,随着结构的不断复杂化,管件的耐撞性也随之有所提高,目字型的结构较其他两种结构具有更好的耐撞性能,但耐撞性的优劣不仅仅与截面类型有关,还受到其他参数的一定影响,如材料、管件壁厚、多胞结构肋板的位置布置等,本文选取300 mm长度的目字型结构为优化对象。
比吸能(SEA)为优化目标;平均压溃力(MCF)和初始峰值力(PCF)定义为约束。约束条件初始响应和优化目标要求如表7所示;设计变量选择为目字型结构薄壁关键的厚度 t 1 t 2 t 3 以及可以反映肋板位置的参数d,如图18所示,表8为设计参数初始值及设计上下限,表9显示了材料参数泊松比和弹性模量不确定性变量的上下界。
对于其考虑的参数,建立数学模型:

本文优化过程中,外层采用 IP-GA 对设计变量寻优,内层通过IP-GA 方法确定约束上下界。算法中,外层和内层的优化求解器都采用全局优化性能优异的GA算法,一方面克服了非连续和不可导对外层优化造成的求解困难,另一方面也能在一定程度上避免内层优化的局部最优,相关的参数设置16 ξ为0.0,罚因子 σ为10 000。对于IP-GA,3个搜索参数rst都设为0.6,种群大小、交叉概率和变异概率分别设为50、0.8和0.1。另外,IP-GA外层和内层的最大迭代数分别设为500和200,通过计算验证参数设置满足要求。
本文中给定的固定多目标权系数 β为0.5,分别将区间可能度水平设置为 0.2、0.5、0.8、1.0 进行优化,结果如表10所示。在满足相应的可能度水平的要求下,不同可能度水平获得了不同的最优设计向量。随着约束可能度水平的减小,最优设计目标性能呈现上升趋势。这是因为,较小的约束可能度水平,使得转换后的确定性优化问题可行域变大,从而可获得更优的目标函数性能。反之,设计者也可以通过适当的性能代价追求更高设计可靠性。选取可能度为0.8情况下的 f c ( X ) f w ( X )优化结果与不确定变量上、下限代入模型计算获得初始结果进行对比如表11所示。由表可知,优化后的目标性能有一定的提升,同时降低了设计约束和目标对不确定性的敏感程度。
(1)根据GB/T228.1—2010,在挤压成型6061-T6铝合金板材上分别沿挤压方向0°、45°、90°取样进行了准静态单向拉伸试验,结果表明在0°方向试件的屈服应力最大,45°方向试件屈服应力最小,表明该材料有一定的各向异性力学特性,基于材料应力-应变曲线和各向异性特征参数,建立了能够表征硬化规律的各向异性材料本构模型。
(2)选取3种不同截面(口字型、日字型和目字型)和不同长度(300和400 mm)铝合金薄壁管件进行了压溃试验,结果表明目字型结构的多胞铝合金薄壁管较其口字和日字截面薄壁管有更加优秀的比吸能,更易满足结构轻量化与耐撞性的要求,400 mm目字型结构薄壁管与300 mm的相比具有更低平均压溃力,但300 mm长度比吸能、初始峰值力和压溃效率更优。
(3)考虑材料参数波动引起的不确定性影响,建立了目字型结构区间不确定性优化模型,采用ANNs和IP- GA相结合的双层嵌套寻优方法,降低了计算量。优化结果获得了满足设计要求且质量更轻的设计结果,并研究了改变可能度水平对设计结果的影响,为不同可靠性要求的设计过程提供指导。
