With excellent energy absorption properties of lightweight and high specific energy absorption,honeycomb material is widely used in various energy absorption protection structures. In this article,based on Voronoi diagrams and 3D printing technology,a novel gradient random honeycomb sandwich structure is designed and prepared. A finite element model of its three-point bending load is established and experimentally validated. Subsequently,based on the numerical model,crashworthiness research and multi-objective optimization design are conducted. The results show that for uniform random honeycomb sandwich structures,those with a lower degree of randomness have better energy absorption characteristics. Increasing the wall thickness increases the specific energy absorption but also leads to a larger load fluctuation coefficient due to the meso-structural deformation mode dominated by plastic hinges. When the relative density is consistent,the specific energy absorption of the random honeycomb sandwich structure with different cell size is not much different,and the decrease of cell size makes the deformation process more stable and reduces the bearing fluctuation coefficient. For cell size and cell wall thickness gradient random honeycomb sandwich structures,the introduction of a positive gradient of leads to a deformation mode dominated by both the support end and the loading end,which improves the energy absorption indicators. Based on the Non-dominated Sorting Genetic Algorthm-II (NSGA-II),a multi-objective optimization of the positive gradient random honeycomb sandwich structures is performed. The obtained meso-structural parameters with optimal energy absorption characteristics show a 33.9% increase in specific energy absorption compared to the uniformly random honeycomb sandwich structure without optimization design.

蜂窝材料具有轻质、高比吸能等优良的能量吸收性能,被广泛应用于各类吸能防护结构,本文基于Voronoi图形和3D打印技术,设计并制备了新型梯度随机蜂窝夹芯结构,建立其三点弯曲加载的有限元模型,并进行了试验验证,进而基于数值模型开展了其耐撞性研究以及多目标优化设计,研究结果表明,均匀随机蜂窝夹芯结构中,较低随机度的蜂窝夹芯结构具有更好的能量吸收特性,壁厚增大增加比吸能的同时因其细观变形模式由塑性铰主导而具有较大的承载波动系数,相对密度一致时,胞元尺寸不同的随机蜂窝夹芯结构的比吸能相差不大,胞元尺寸的减小使变形过程更加平稳而降低了承载波动系数;对于胞元尺寸梯度、壁厚梯度随机蜂窝夹芯结构,正梯度的引入增大了加载端强度,使得吸能指标提高;基于非支配排序速传算法(non-dominated sorting genetic algorthm-II,NSGA-II),对正梯度随机蜂窝夹芯结构进行多目标优化,得到的优化结果相比于未进行优化设计的均匀随机蜂窝夹芯结构,比吸能提高了33.9%。

蜂窝材料具有轻质、高比吸能等优良的能量吸收性能,被广泛应用于各类吸能防护结构,本文基于Voronoi图形和3D打印技术,设计并制备了新型梯度随机蜂窝夹芯结构,建立其三点弯曲加载的有限元模型,并进行了试验验证,进而基于数值模型开展了其耐撞性研究以及多目标优化设计,研究结果表明,均匀随机蜂窝夹芯结构中,较低随机度的蜂窝夹芯结构具有更好的能量吸收特性,壁厚增大增加比吸能的同时因其细观变形模式由塑性铰主导而具有较大的承载波动系数,相对密度一致时,胞元尺寸不同的随机蜂窝夹芯结构的比吸能相差不大,胞元尺寸的减小使变形过程更加平稳而降低了承载波动系数;对于胞元尺寸梯度、壁厚梯度随机蜂窝夹芯结构,正梯度的引入增大了加载端强度,使得吸能指标提高;基于非支配排序速传算法(non-dominated sorting genetic algorthm-II,NSGA-II),对正梯度随机蜂窝夹芯结构进行多目标优化,得到的优化结果相比于未进行优化设计的均匀随机蜂窝夹芯结构,比吸能提高了33.9%。

With excellent energy absorption properties of lightweight and high specific energy absorption,honeycomb material is widely used in various energy absorption protection structures. In this article,based on Voronoi diagrams and 3D printing technology,a novel gradient random honeycomb sandwich structure is designed and prepared. A finite element model of its three-point bending load is established and experimentally validated. Subsequently,based on the numerical model,crashworthiness research and multi-objective optimization design are conducted. The results show that for uniform random honeycomb sandwich structures,those with a lower degree of randomness have better energy absorption characteristics. Increasing the wall thickness increases the specific energy absorption but also leads to a larger load fluctuation coefficient due to the meso-structural deformation mode dominated by plastic hinges. When the relative density is consistent,the specific energy absorption of the random honeycomb sandwich structure with different cell size is not much different,and the decrease of cell size makes the deformation process more stable and reduces the bearing fluctuation coefficient. For cell size and cell wall thickness gradient random honeycomb sandwich structures,the introduction of a positive gradient of leads to a deformation mode dominated by both the support end and the loading end,which improves the energy absorption indicators. Based on the Non-dominated Sorting Genetic Algorthm-II (NSGA-II),a multi-objective optimization of the positive gradient random honeycomb sandwich structures is performed. The obtained meso-structural parameters with optimal energy absorption characteristics show a 33.9% increase in specific energy absorption compared to the uniformly random honeycomb sandwich structure without optimization design.

相比于优化面板的材料和几何参数,通过优化芯材的结构和材料可更显著地提高夹芯板的力学性能[6-7],研究人员出于研究或者工程应用的目的开发出泡沫芯材、波纹结构、桁架结构、蜂窝结构等各类芯材。泡沫材料可在几乎恒定的应力下产生较大变形,表现出优异的吸能特性,但由于其制备工艺细观结构较难控制,因此研究人员大多仅关注其相对密度的影响,例如崔岸等[8]制备了一种碳纤维/聚丙烯泡沫夹芯板复合结构,并应用于汽车顶盖,对泡沫厚度和密度进行多目标优化,优化后夹芯板汽车顶盖的结构刚度和吸能性能明显提高。波纹形芯材作为一种典型的棱柱型结构,常应用于须承受较大拉伸和压缩载荷的工况,例如汽车车身和底盘中的应用[9],其构型包括三角形、梯形、正弦形和菱形等,波纹角度、波长、厚度等是影响其能量吸收特性的关键参数[10]。桁架结构与波纹型结构相似,主要包括四面体、金字格、3D Kagome等类型,通过精确控制胞元的微观结构和几何形状,可实现高比强度、高比刚度等力学性能。研究人员对上述两种芯材进行了广泛的研究,例如Wang等[11]研究了不同几何参数的正弦波纹芯材夹芯板的弯曲性能和破坏行为,发现降低正弦波纹芯波长的同时,增加面板和芯层的厚度可有效改善面板破坏、芯材破坏和整体结构断裂等失效行为,并可提高能量吸收性能。Zhang等[12]研究了锥形桁架结构夹芯结构的抗弯强度,并利用遗传算法优化梯度系数、初始外径和壁厚等结构参数,得到的优化结果使其承载能力提高了50%左右。
近年来,研究人员通过对比研究不同芯层类型夹芯板的力学性能差异,发现蜂窝夹芯结构具有更好的能量吸收特性,各种构型的规则蜂窝夹芯结构被开发出来,但对于具有更高比能量吸收、低应力波动优势的随机蜂窝结构却鲜有报道[13],结构参数也大多关注单一参数的影响,例如Xia等[14]通过试验和数值仿真的方式比较了具有泡沫铝、双正弦波纹和3D蜂窝的夹层板的三点弯曲性能,发现在芯体相对密度相同的情况下,蜂窝芯夹芯板具有最高的比吸能。张志飞等[15]根据汽车前端吸能空间设计了6种边长、5种胞元厚度的蜂窝铝吸能结构,并进行多目标优化,优化后行人腿部3项伤害指标均大幅降低。另外,结构参数和材料特性沿着特定尺寸进行规律变化的梯度夹芯板被开发出来,以期在夹芯板的不同区域实现特定的性能,对于蜂窝夹芯结构,非连续分层的梯度形式得到广泛研究[16],但非连续分层的梯度形式在密度变化处容易产生应力集中从而造成结构破坏[17]。因此,研究人员提出连续梯度并结合不同工况进行梯度设计,例如Lu等[18]研究了连续梯度蜂窝夹芯结构的面外能量吸收特性,发现相比于非梯度蜂窝,其比吸能提升25.33%以上。然而,其未关注梯度率的影响。Zhu等[19]研究了不同梯度类型的蜂窝夹芯结构的弯曲性能,但仍未关注梯度率的影响。
基于上述分析,本文基于随机Voronoi技术建立具有不同细观结构参数的随机蜂窝夹芯结构,研究随机度、胞壁厚度、胞元尺寸等多个细观结构参数对其耐撞性的影响,详细其细观变形机理,并进行梯度设计提出胞元尺寸、壁厚梯度,研究两种梯度夹芯结构的耐撞性,并进行多目标优化。
本文基于2D Voronoi图形建立随机蜂窝材料模型,Voronoi图生成过程如图1所示。

本文建立的梯度Voronoi图形分布密度从中间向两侧沿x轴变化,且局部分布密度关于x=L/2对称,见图2

对于整个Voronoi图形,梯度函数改写为式(5),可见当γ大于0时,中间胞元尺寸小,称为正梯度,γ小于0时,中间胞元尺寸大,为负梯度,壁厚梯度计算方式相同,并使用G表示壁厚梯度率。

为较为全面地分析随机蜂窝夹芯结构的耐撞性,采用如下吸能指标进行评价。

本文建立均匀、梯度随机蜂窝材料夹芯结构两类,尺寸参数见图3。尺寸梯度采用KxxNyyTzz-γww格式进行命名,壁厚梯度模型命名格式为KxxNyyGzz。例如,K02N80T08-γ(0.5)分别表示梯度率为0.5、随机度为0.2、胞元数为80、胞壁厚度为0.8 mm尺寸梯度随机蜂窝夹芯结构,K02N80G05表示相同参数的壁厚梯度随机蜂窝夹芯结构。
另外,随机蜂窝材料的相对密度用 ρ ¯表示[23],见式(10)

式中:ρv是模型密度;ρs是基体材料密度。各模型的相对密度见表1~表3。下文对不同随机度、胞元尺寸、梯度率模型进行耐撞性能分析,对比分析的模型相对密度一致。
使用3D打印机“Raise3D E2 Pro”(上海复志)和商用打印材料“PolyMaxTM”聚乳酸(PLA)制备K02N80T12试件,使用立体显微镜观察打印质量,未发现缺陷,如图4所示。
准静态三点弯曲试验在万能试验机(SANS CMT-5205)上进行,试样以及夹具设置如图5所示。试验过程中,夹具的跨距为120 mm,加载速率为3 mm/min,位移达到50 mm时停止。有限元模型如图5所示,基体材料力学参数见表4 [20]。使用Abaqus/Explicit完成数值模型的建立与仿真,夹芯结构网格为尺寸1.5 mm的S4R壳单元,加载锟、支撑锟采用网格尺寸为1 mm的R3D4单元。设置通用接触以及表面接触,切向行为摩擦因数设置为0.2,法向行为为硬接触[21]
K02N80T12试件试验与仿真结果对比如图6所示。可见,加载初期,试件处于弹性阶段,随加载的进行载荷不断上升,应力达到加载端胞元屈服强度时,载荷达到峰值塑性铰产生,加载端胞元开始坍塌,见图6(b)中A处,局部承载能力下降,因此载荷降低。随后载荷继续上升,较多胞元参与变形时,载荷逐渐稳定。另外仿真与试验的载荷位移曲线、变形模式十分一致,说明本文所建立的有限元模型准确,故其他结构参数试件通过数值仿真进行。
不同随机度模型的变形模式如图7所示,可见均为加载端变形主导的局部变形模式,支撑端也有一定程度变形。对于K0N80T08,区域I、区域II分别受到压缩和拉伸载荷作用,使变形集中于加载锟。而对于随机蜂窝夹芯结构,引入随机度使其面内的胞元不再仅受到拉伸或者压缩载荷作用,胞壁出现塑性弯曲变形,见图7(b)~图7(d)。另外,不同随机度夹芯结构坍塌胞元位置不同,在较高随机度的蜂窝夹芯结构中,胞元尺寸不均匀造成较大的强度差异,会加剧面内局部坍塌情况,例如图7(d)中A处。
不同随机度蜂窝夹芯结构的载荷位移曲线以及其能量吸收指标如图8图9所示。可见,加载初期,随机蜂窝夹芯结构刚度和初始峰值力大于规则蜂窝夹芯结构,说明随机度的引入可提高坍塌胞元强度,随机蜂窝夹芯结构也因此具有更高的能量吸收。随着加载的进行,各随机度夹芯结构载荷呈现出不同程度的波动上升趋势,K0N80T08与较高随机度的蜂窝K04N80T08、K06N80T08波动较为明显,出现明显的峰值,这增大了规则和较高随机度蜂窝的ULC,特别是对于K06N80T08,突然承载力的下降,虽使其ULC下降,但不利于能量的平稳吸收,见图9(b)。另外可见,不同随机度的蜂窝夹芯结构中,K02N80T08夹芯结构的EASEA均略大,说明低随机度的夹芯结构具有更好的能量吸收特性。
图10给出了不同胞壁厚度随机蜂窝夹芯结构的变形模式,可见其整体的变形模式仍为加载端变形主导的局部变形模式,但随着壁厚的增加,胞壁的细观变形模式有所改变,面内出现塑性铰主导的坍塌,导致支撑端出现较大的局部变形。
图11图12分别给出了不同壁厚夹芯结构的载荷位移曲线能量吸收指标,可见随着壁厚的增加,载荷逐渐增大,且壁厚较大的随机蜂窝夹芯结构因面内塑性铰的产生出现明显的峰值力,并产生波动,随壁厚的减小峰值载荷特征不明显,载荷呈现缓慢上升的趋势。由图12可见,受载荷水平影响,EASEA随壁厚的增加而增大,ULCIPCF均随着壁厚的增大而增大。
图13给出了不同胞元尺寸的随机蜂窝夹芯结构的变形模式。由图13可见,不同胞元尺寸的随机蜂窝夹芯结构变形模式为加载端主导,支撑端有一定程度的变形,随着胞元尺寸的减小,胞元坍塌的局部位移减小导致了支撑端变形程度减小。另外,随着胞元尺寸的减小,参与变形胞元数量增多,尺寸较大胞元壁厚较大,面内强度分布不均匀,因此变形仅集中于加载锟和支撑锟附近,见图13(a),而胞元尺寸的减小使得变形分布更均匀,见图13(c)中I处。
图14图15分别给出了不同胞元尺寸夹芯结构的载荷位移曲线能量吸收指标。由图14可见,加载初期,初始峰值力差别不大,但随着胞元尺寸的减小,刚度减小,这是由于蜂窝夹芯结构的变形过程为胞元层层坍塌,胞元尺寸小且壁厚小的夹芯板在一定的胞元参与变形时,才达到峰值,故其加载初期刚度小。随着加载的进行,逐层胞元坍塌,坍塌局部胞壁强度导致载荷产生波动,且随着胞元尺寸和胞壁厚度的减小,载荷波动情况有所改善。受加载初期刚度和后续载荷波动的影响,K02N80T12、K02N190T08、K02N320T06的EASEA相差不大,见图15。但随着胞元尺寸的减小,局部强度有所降低且夹芯板蜂窝芯材面内强度更加均匀,因此载荷上升更加平稳,因此K02N80T12、K02N190T08、K02N320T06的ULC呈现逐渐降低的趋势。
经过对均匀随机蜂窝夹芯结构的仿真分析,发现上述参数的随机蜂窝夹芯结构在低速碰撞工况下,其变形主要发生于加载端,称其为加载端主导的变形模式,加载端强度对其能量吸收指标有很大影响,因此为调控变形模式以及提高其能量吸收指标,提出两种梯度随机蜂窝夹芯结构,并对其能量吸收特性进行分析。
图16给出了不同梯度率的随机蜂窝夹芯结构变形模式。由图16可见,正、负梯度随机蜂窝夹芯结构与均匀随机蜂窝夹芯结构均表现出不同的变形模式,首先对于正梯度蜂窝夹芯结构,与均匀随机蜂窝夹芯结构相似,仍为局部变形模式,但随着梯度率的增大,其变形模式由加载端塑性变形主导变为加载端、支撑端共同主导,这是由于梯度的增大,加载端胞元尺寸减小强度增大,同时支撑端胞元增大强度减小导致的。对于负梯度随机蜂窝夹芯结构,由于中间部位胞元强度低,故中间胞元最先发生坍塌,且随着梯度率的增大,变形逐渐向中间位置下方胞元拓展,同时夹芯结构呈现出挠度增大的向中间折叠的整体变形模式。
图17~图19给出了不同梯度率的载荷位移曲线和能量吸收指标。由图可见:正梯度夹芯结构加载初期的刚度、IPCF均增大,这降低了整个加载过程中的ULC,而均匀随机蜂窝夹芯结构载荷呈现缓慢增大的趋势,因此其ULC较大;梯度蜂窝夹芯结构载荷水平也有所提升,这是因为梯度率增加增大了加载端胞元的强度,使其坍塌需要更大载荷,而支撑端由两个支撑锟附近的胞元共同承载,在梯度率一定时也具有较大的承载能力,EASEA也因载荷水平的提高有所增大;负梯度的引入使得夹芯结构加载初期的刚度与IPCF均大幅减小,这是由于负梯度蜂窝夹芯结构呈现出向中间折叠的整体变形模式;随着梯度率的增大,中间部位胞元的强度降低,故其IPCF和平台段载荷水平逐渐减小,胞元中间位置胞元数量的减少导致胞元坍塌过程中夹芯板的载荷出现较大波动,故其ULC也逐渐增大,且大于均匀蜂窝和正梯度蜂窝夹芯结构。
在胞元尺寸梯度的分析中发现,负梯度随机蜂窝夹芯结构各项吸能指标均小于正梯度随机蜂窝,因此本节仅对正壁厚梯度随机蜂窝夹芯结构展开研究。图20为不同梯度率的正厚度梯度随机蜂窝夹芯结构变形模式。由图可见,不同壁厚梯度的随机蜂窝夹芯结构变形带分布十分一致,不同于正胞元尺寸梯度,壁厚梯度的随机蜂窝夹芯结构整体呈现出加载端主导的局部变形模式,正胞元尺寸梯度夹芯结构在支撑端大胞元坍塌后,面板受压从而在支撑端产生变形,而壁厚梯度的随机蜂窝夹芯结构,靠近支撑端的胞元受到中间壁厚较大的胞元向下位移产生的拉伸作用而产生剪切变形带。
图21图22为不同壁厚梯度夹芯结构的载荷位移曲线和能量吸收指标。由图看见:与胞元尺寸梯度相似,正梯度夹芯结构加载初期的刚度、IPCF均增大,ULC降低;相比于胞元尺寸梯度,虽然其变形模式发生改变,但由于相对密度以及局部相对密度一致,因此相同梯度率的壁厚梯度与胞元尺寸梯度蜂窝夹芯结构SEA等指标相差不大。
在3.4节的分析中发现正梯度随机蜂窝夹芯结构具有更好的能量吸收性能,且胞元尺寸梯度和壁厚梯度均通过提高加载端强度提升吸能指标,因此本节仅对胞元尺寸梯度蜂窝夹芯结构展开多目标优化,以寻找具有最佳吸能特性的结构参数。
随机蜂窝夹芯结构的SEA以及IPCF 2个吸能指标作为系统目标,胞壁厚度t、胞元数量n、梯度率 γ作为研究因素,每个研究因素设置4个水平,该系统的数学表达式如式(11)所示。系统涉及的因素大于等于3,试验工作量大,故通过正交试验设计的方法得到16组样本,根据样本建立数值仿真模型,相应试验参数与输出见表5

多目标优化问题中,常采用响应面模型建立系统目标和因素间的函数关系,且本文的研究系统属于较为简单的非线性问题,选择2阶多项式函数进行拟合,得到SEAIPCF的响应面函数,如式 (12)式(13)所示。

采用 R 2评价响应面函数对样本点数据的拟合精度,见式(14) R 2越接近于1,表明响应面函数精度越高。SEAIPCF响应面函数的 R 2分别为0.989、0.963,均大于0.9,认为其响应面模型满足精度要求。

为进一步验证响应面函数的精度,在样本空间中随机抽取4个样本,并将其仿真结果与预测值进行比较,如图23所示,可见误差均在5%以内,证明该响应面函数满足精度要求,可用于表达系统目标和因素间的函数关系。
本文采用NSGA-II算法进行优化,SEA以及IPCF优化问题的Pareto前沿解集如图24所示。根据一定的初始峰值力要求,在解集中选取的优化结果为A点,对应的随机蜂窝夹芯结构参数为K02N210T08-γ(0.8),建立相应的梯度随机蜂窝夹芯结构、均匀随机蜂窝夹芯结构K02N210T08(用于对比评价)的有限元模型,得到的仿真与优化结果对比见表6,K02N210T08-γ(0.8)与K02N210T08吸能指标对比见表7
多目标优化得到的K02N210T08-γ(0.8)的SEA以及IPCF与仿真结果的误差分别为2.8%、6.7%,误差较小,结果可靠。相比于K02N210T08,K02N210T08-γ(0.8)的SEA提高了33.9% ,因此认为优化得到的梯度随机蜂窝夹芯结构具有更好的能量吸收特性。
本文基于随机Voronoi技术建立随机蜂窝夹芯结构,开展其在三点弯曲工况下耐撞性研究,分析了不同细观结构参数的均匀随机蜂窝夹芯结构的变形机理和能量吸收特性,提出胞元尺寸、壁厚沿特定方向连续变化的梯度随机蜂窝夹芯结构,分析了梯度率的影响,最后将SEAIPCF作为系统目标,对提出的正梯度随机蜂窝夹芯结构进行多目标优化。研究结论如下。
(1)较低随机度的蜂窝夹芯结构具有更好的能量吸收特性,壁厚增大增加SEA的同时因其细观变形模式由塑性铰主导而具有较大的ULC,相对密度一致时,胞元尺寸减小时SEA相差不大,但变形过程更加平稳而降低了ULC
(2)梯度率的引入会使夹芯结构的变形模式由加载端塑性变形主导变为加载端、支撑端共同主导,提高了加载初期刚度和平台段的载荷,因此其吸能指标均优于均匀随机蜂窝夹芯板。
(3)选取梯度随机蜂窝夹芯结构进行多目标优化。得到优化结果与同参数的均匀随机蜂窝夹芯板对比,SEA提高了33.9%。
