For the complex thin-walled structure design of the integrated front engine compartment of electric vehicles,a structure and performance collaborative design method based on topology optimization is proposed in this paper. The optimal load path under multiple load conditions is determined through topology optimization and feasibility design of the front engine compartment integrated die-casting component process is conducted. Material testing is conducted on the die-cast materials,and failure surfaces are developed based on stress triaxiality and Lode angle coefficient stress states. A simplified frontal collision model is constructed to assess the stiffness compatibility between the extruded longitudinal beams and the die-cast components within the integrated front compartment structure. The results show that the proposed design method can effectively obtain topological paths under multiple performance constraints,fully consider the feasibility of the front cabin structure process and structural performance matching,and reduce research and development cost.

本研究针对电动汽车一体式前机舱复杂薄壁结构设计,提出了一种基于拓扑优化的结构性能协同设计方法。研究通过拓扑优化确定多重负载条件下的最优载荷路径,并进行前机舱一体压铸部件工艺可行性设计。对压铸材料进行了材料测试并开发了基于应力三轴度和罗德角系数应力状态的失效曲面,搭建了正面碰撞简化模型用于评估前机舱集成结构挤压型材纵梁与压铸部件的刚度匹配。结果表明,采用该设计方法可以有效获得多性能约束下的拓扑路径,充分考虑前机舱结构工艺可行性及结构性能匹配,降低研发成本。

本研究针对电动汽车一体式前机舱复杂薄壁结构设计,提出了一种基于拓扑优化的结构性能协同设计方法。研究通过拓扑优化确定多重负载条件下的最优载荷路径,并进行前机舱一体压铸部件工艺可行性设计。对压铸材料进行了材料测试并开发了基于应力三轴度和罗德角系数应力状态的失效曲面,搭建了正面碰撞简化模型用于评估前机舱集成结构挤压型材纵梁与压铸部件的刚度匹配。结果表明,采用该设计方法可以有效获得多性能约束下的拓扑路径,充分考虑前机舱结构工艺可行性及结构性能匹配,降低研发成本。

For the complex thin-walled structure design of the integrated front engine compartment of electric vehicles,a structure and performance collaborative design method based on topology optimization is proposed in this paper. The optimal load path under multiple load conditions is determined through topology optimization and feasibility design of the front engine compartment integrated die-casting component process is conducted. Material testing is conducted on the die-cast materials,and failure surfaces are developed based on stress triaxiality and Lode angle coefficient stress states. A simplified frontal collision model is constructed to assess the stiffness compatibility between the extruded longitudinal beams and the die-cast components within the integrated front compartment structure. The results show that the proposed design method can effectively obtain topological paths under multiple performance constraints,fully consider the feasibility of the front cabin structure process and structural performance matching,and reduce research and development cost.

在当前汽车工业中,实现车身轻量化和优化制造成本是至关重要的课题。随着环保法规的日益严格和消费者对燃油经济性要求的提高,汽车制造商们正不断寻求新的技术和材料来减轻车辆质量,同时提高其性能和安全性。传统的制造方法已经难以满足这些多重要求,因此,许多厂商开始采用“大型一体压铸”技术,用于车身结构件的制造。高压压铸(HPDC)技术,通过减少零部件数量和简化装配工艺,可以显著降低制造成本和时间,同时实现车身的轻量化[1]
大型一体压铸技术的应用,能够将多个零部件集成一个整体部件,减少了焊接和连接点,从而提高了结构的整体刚性和耐久性。此外,这种方法还可以改善产品的一致性和可靠性,提高生产效率,缩短生产周期,并降低废品率。车身结构在汽车设计中须满足多种结构性能,包括车身刚度、NVH(噪声、振动和声振粗糙度)和碰撞安全性等[2]。由于这些性能要求相互制约,车身设计需要在保证安全性的前提下,尽可能地减轻质量。大型一体压铸结构需要在结构、工艺、性能进行协同设计,在满足性能的前提下,尽量减轻质量和减少缺陷[3]
高压压铸是一种广泛应用于制造复杂形状金属部件的高效工艺。随着技术的发展,如何提高压铸部件的性能和减轻其质量成为研究的重点。结构拓扑优化作为一种有效的设计方法,通过合理分配材料,在满足强度和刚度要求的前提下实现结构的轻量化和性能优化[4]。 Tian等 [5]基于等效线性载荷法,对车身进行碰撞优化,最大化刚度并控制相对位移,以增强耐撞性。此外,通过拓扑优化设计的结构形式,还可以显著减少模具的制造成本和缩短开发周期。
梁军等[6]针对铝合金减震塔进行了工艺参数分析,采用正交试验优化了浇筑工艺方案,降低了铸件缩孔缩松缺陷。张云峰等[7]对减震塔进行了集成设计,采用高真空压铸工艺与T7热处理实现了55%的轻量和性能提升。曾维和等[8]针对一体压铸后地板进行了设计和试制,并对后地板进行了疲劳耐久性能开发,经验证一体压铸后地板满足车身疲劳性能。冯振仙[9]针对后地板的成型工艺进行了优化,包括压射速度、铝液温度、冲头起高速位置等,成型后地板铸件满足屈服强度、抗拉强度、断裂延伸率等力学性能要求。此外一体压铸工艺还应用在三角梁[10]、轿车侧围[11]、副车架[12]等。
在本研究中,以前机舱为研究对象,采用集成设计理念进行一体式压铸正向结构、工艺、性能协同设计。前机舱作为车辆的重要组成部分,其性能要求较多,主要包括刚度、NVH要求、碰撞等。这些要求需要在拓扑优化设计中进行全面考虑,通过多性能、多模型集成优化,结合压铸工艺分析,最终确定前机舱的结构。此外,针对压铸材料进行了基于应力三轴度、罗德角系数应力状态下的失效曲面构建,提高了压铸材料在结构碰撞中的预测精度。最终搭建了前机舱挤压型材纵梁与压铸结构件正碰简化模型用于评估前机舱集成结构刚度匹配,用于指导前机舱结构性能设计。
本文通过对前机舱的一体式压铸设计研究,旨在提供一种优化的设计方法,既能够满足多种性能要求,又能实现结构工艺可行性设计及结构性能的正向设计。这不仅有助于提升车辆的整体性能和研发效率,还有助于推动汽车制造技术的进步,为未来的汽车设计提供新的思路和方法。
结构拓扑优化是一种依托于数学算法的设计方法,旨在优化结构内的材料分布,以在特定约束条件下找到最优的结构形式。其基本理论是将设计空间离散化为有限元网格,定义材料分布函数,并通过迭代优化算法求解,最终得到最优的材料分布方案。拓扑优化的目标通常是最大化结构刚度或最小化质量,同时满足应力和位移等约束条件。当前,常用的拓扑优化方法主要包括密度法(density method)、水平集法(level set method)和进化结构优化法(evolutionary structural optimization,ESO)。其中,密度法因其广泛的适用性而最为常用。该方法通过连续变化的材料密度来表征结构的拓扑,并借助优化算法迭代更新材料分布,以实现最优的结构设计。

为了充分发挥拓扑优化在结构设计中的潜力,基于基准车身进行初始设计空间的构建。在这一过程中,去除了动力总成、轮胎、悬架等刚性部件,保留了其他部分以形成初始设计空间。前机舱集成压铸采用将前围板、减震塔、纵梁等集成设计,将这3个部件的原板材结构空间与整车结构的布置约束,形成前机舱的拓扑优化空间。为了确保计算精度与速度的平衡,采用了网格尺寸为10 mm的六面体单元,建立了初始设计空间的有限元模型,图1(a)为初始的冲压件前机舱结构,图1(b)为压铸部件初始设计空间。
在材料选择方面,考虑到市场上主流免热处理铝合金材料的应用情况,本设计选取了C611免热处理铝合金,其具体材料参数如表1所示。
模型的边界条件包含工况设置、约束、目标等。本研究考虑NVH工况,并将碰撞工况等效为线性工况。表2为部分边界条件。
图2(a)为线性加载示意图,在减震塔位置施加了XYZ 3个方向静态载荷,大小分别为1 kN,表征汽车在加速、减速、振动等工况下的NVH性能。图2(b)为动态载荷示意图,分别在吸能盒安装点、副车架连接点施加X向载荷20 kN,表征正碰工况。约束分别为门槛安装点、中央通道安装点。针对偏置碰工况,分别施加了吸能盒外侧、前指梁受力点1 kN的静态载荷。
在进行拓扑优化过程中,本文综合考虑了多项制造工艺约束,以确保设计的可制造性和实际生产的可行性。首先,确定了拉拔方向,以便在凝固后能够顺利取出模具,避免铸件与模具之间产生过度粘连。其次,引入了最小杆件尺寸为20 mm、最大杆件尺寸为40 mm的约束。在优化过程中,将模具的脱模角度设置为1°,以确保铸件在成型后能够顺利从模具中取出,避免因脱模困难导致的产品缺陷。同时,通过定义最大壁厚为5 mm和最小壁厚为2 mm,避免了铸件在冷却过程中产生缩孔和变形。拓扑优化结果如图3所示,图3(a)为线性NVH工况拓扑结果,图3(b)为碰撞工况拓扑结果。
为了提高前机舱结构在碰撞工况下的性能,拓扑优化路径的重构须综合考虑多种碰撞工况,包括正面碰撞、偏置碰撞。为了应对小偏置碰工况,须增大吸能盒安装底座面积、前指梁Y向延伸宽度以便在小偏置碰撞工况中提供Y向的加速度。图4(a)说明了基于拓扑路径进行概念结构设计,并基于实际工况进行局部结构的设计,图4(b)为针对前指梁延伸宽度的路径解析结果。
加强筋是一体化集成铸铝件的重要设计特征,它可以显著提高铸件抗变形能力,增强铸件的整体刚性,在概念结构基本确定后,加强筋的布局和走势更加重要。在设计产品加强筋时须考虑部件受力情况,筋条的走势和布局须能提高该位置的强度和刚性,同时要避免过度设计而造成的脱模困难或者装配干涉,加强筋优化工作如图5所示。
在高压铸造工艺中,壁厚均匀性对充填和成型过程至关重要。均匀的壁厚在凝固过程中实现更均匀的热分布,从而有效减少缩孔和缩松缺陷。本研究中,前机舱结构的壁厚范围为2~6 mm,平均厚度为4 mm。由于使用金属模具,高压铸造过程中须确保产品脱模时不损坏模具和产品,因此产品须设计至少1°的脱模角,图6(a)为拔模示意图。建议在铸件面与面连接处增设一定大小的R角,如图6(b)所示,通常铸造圆角R应不小于铸造壁厚的一半,即Rh/2。模具设计时须预留足够的壁厚以容纳水管,水管边界至型腔表面的距离应保持在15 mm以上。在设计顶针凸台时,应考虑模具温控管道,顶针凸台宜布置在筋位交汇或强度较高部位,以避免顶出时产品变形或顶穿,如图6(c)所示。在综合考虑各种因素后,得到工艺可行的压铸前机舱结构,如图6(d)所示。
压铸部件在整车碰撞仿真分析中可采用实体单元进行模拟,Al-Karawi[13]针对实体单元的精准化模拟进行了研究,对比了CrashFEM、GISSMO的失效本构,并对比了失效准则Cockcroft-Latham、修正的Mohr-Collomb失效准则,研究表明GISSMO材料损伤模型提供了更大的灵活性和校准选项,可以更准确地捕获实体单元的实验数据,其研究还指出壳单元和实体单元须使用不同的标定参数才能保证精度,MMC失效准则通过校准得到与实验较好的一致性。Mayur等[14]研究表明,采用GISSMO损伤失效准则可以很好地预测材料在不同应力状态下的破坏。
韧性断裂准则用于预测金属和合金的断裂。断裂准则中的应力状态采用应力三轴性和罗德角参数来描述。应力三轴度定义为静水应力 σ m与等效应力 σ ¯之比。应力状态通常用应力张量表示。此外,非耦合损伤力学模型通常采用应力不变量来表示应力状态。在断裂力学中,大多数断裂准则都是用失效应变来表征的,通过失效模型将应力状态与损伤状态联系起来,描述材料损伤的积累和最终断裂的发生。应力的三轴性 η可以用静水应力 σ m和等效应力 σ ¯定义,用式(4)表示:

Lode角θ是衡量应力状态的重要指标,可以用应力不变量定义:

式中J2J3分别为第2和第3偏应力不变量。Lode角可归一化为Lode角系数,如式(6)所示:

Lode角的值在指定范围内取,记为(0, π 3)。因此,Lode角系数取值范围为(-1,1)。
Bai等[15]基于Mohr-Coulomb损伤准则建立了预测金属断裂的MMC断裂模型,如式(7)所示。该模型通过引入应力三轴性和Lode角参数来确定单元的受力状态,根据不同受力状态下的等效断裂应变获取空间中的样本点,并通过拟合获得失效方程的参数。

在本研究中,对C611材料进行了金属试样加工,并进行了准静态拉伸实验、准静态各应力状态拉伸实验、动态拉伸实验等,实验矩阵如表3所示,所有试件的厚度均为4 mm。在加载过程中,保持恒定的加载速度直至材料断裂。每个样品的应力状态各异,并在拉伸应力状态空间中较为均匀地分布。实验采用基于DIC技术捕捉加载过程中试样的应变信息[16]
材料级别的仿真标定对整车碰撞模型中的断裂失效精度具有至关重要的影响。大型压铸部件特征较多,无法实现全部六面体单元网格划分,工程应用中多以四面体网格建模,基于实际试样尺寸构建虚拟模型,采用四面体单元以更好地与整车压铸虚拟模型保持一致。平均网格尺寸设置为2 mm,并尽可能在厚度方向上保留两个单元。
弹性和塑性采用各向同性材料本构,将C611材料的密度、弹性模量、泊松比等基本参数输入,通过实验和仿真相结合的方法,标定出材料的硬化和失效参数。首先,基于准静态拉伸实验获取工程应力应变曲线,去除弹性段并略去工程应力应变最高点之后的数据,使用Swift+HS硬化模型拟合材料硬化参数,并延长至应变为1。通过DIC技术获取试样断裂应变,作为拟合MMC方程的纵坐标,基于有限元模型协助确定应力三轴度历程,计算平均应力三轴度作为拟合MMC方程的底面坐标。用Python脚本拟合MMC失效曲面,不同应变率下材料性能不一致,设置应变率修正曲线可实现应变率归一化,失效曲面如图7(a)所示,应变率效应修正曲线如图7(b)所示。
在发生碰撞时,前机舱结构应尽可能压溃吸能,降低冲击能量对前围板的入侵[17]。前舱结构中,纵梁承担着重要的吸能作用。在新能源汽车结构中,为了轻量化,纵梁一般采用铝合金挤压型材结构,兼顾轻量与吸能双重作用。本研究将前机舱一体压铸部件和挤压型材纵梁连接在一起,搭建了正碰工况模型,压铸部件与台车采用刚性连接,连接位置为门槛搭接处、塔座安装点、中央通道安装点。
台车配重1 t,初始速度为35 km/h,台车冲击模型如图8所示。
挤压型材与压铸部件的变形如图9所示。从图9(a)中可以看出在4 ms时刻,挤压型材纵梁在诱导槽处发生轴向压溃,符合实验中的变形。在14 ms时刻,挤压型材稳定轴向压溃结束,挤压型材变形符合吸能设定。16 ms时刻因为挤压型材压溃结束后力直接作用在压铸部件,压铸部件前端发生折弯。在18 ms时刻压铸部件发生失效,这是一个正常合理的挤压型材压铸部件的纵梁刚度匹配,变形形式为挤压型材逐步压溃吸能直至完全压溃,然后压铸部件发生变形吸能。
在有限空间内提升纵梁的吸能,可以大大降低前围板入侵风险,挤压型材纵梁和压铸部件须进行刚度匹配,以期达到最好的变形模式和吸能效果。从图9(b)截面力曲线来看,挤压型材截面力第1个峰值为开始压溃时刻,在14 ms左右压铸件截面力急剧增大,可知在此时挤压型材已经完全压溃。在16 ms压铸件截面力达到峰值约400 kN,后截面力下降,压铸件发生折弯失效。
将挤压型材设置厚度为4 mm,观察吸能盒的变形及截面力变化,如图10(a)图10(b)所示。从图中可以看出,挤压型材厚度增加后,整体刚度较大,未能产生轴向压溃变形,把力直接传到后方的压铸件,导致压铸件发生折弯失效,此种变形模式不能充分发挥挤压型材的吸能效果。从截面力曲线分析,挤压型材接触正碰避障后,截面力急剧增大且维持在高位,说明挤压型材未发生压溃。从图10(c)图10(d)两次结果对比来看,4.5 mm挤压型材的截面力比3.5 mm挤压型材的截面力大,主要原因是吸能盒厚度增加后,抵抗变形能力增大,后边支撑吸能盒变形的压铸件刚度不足,产生折弯变形。分析可知,压铸件与挤压型材的刚度匹配对于碰撞吸能至关重要,须实现在压铸件支撑的基础上对挤压型材的刚度进行优化,可以实现吸能最大化且保证结构变形稳定。
将挤压型材厚度从3递增至3.8 mm,递增厚度0.1 mm,研究随着挤压型材刚度的增大,纵梁结构变形稳定性。
图11中可以看出,随着厚度的增大,挤压型材、压铸件的变形模式也在逐步改变,从3.6 mm厚度开始,压铸件在挤压型材未完全压溃的情况下发生了折弯变形,这不利于挤压型材能量的吸收,且压铸件失效风险增大。图12展示了挤压型材吸能量的曲线对比图,从图中可以看出,随着挤压型材厚度的增大,挤压型材吸能量呈抛物线形式。在3.5 mm情况下,挤压型材吸能达到峰值,说明3.5 mm挤压型材与压铸部件刚度匹配相对较合理,压铸部件可以支撑挤压型材结构变形吸能。
综上研究,挤压型材须充分压溃吸能来降低碰撞能量,后方压铸件需要有足够的刚度支撑挤压型材压溃结束而不发生失效,关键是压铸材料失效参数的表征须经过实验测试及虚拟标定,且具有一定的安全余量。
本研究通过基于拓扑优化的方法,对电动汽车一体式前机舱复杂薄壁结构进行了设计与性能研究。研究表明,结合拓扑优化技术、工艺可行性分析和结构碰撞性能的正向表征,可以显著提升结构的整体性能。具体结论如下:
(1)多性能集成拓扑优化
采用C611免热处理铝合金作为主要材料,通过拓扑优化确定多重负载条件下的最优载荷路径,结合铸造约束和线性化载荷,得到拓扑路径。
(2)前机舱结构设计
基于概念设计、加强筋设计和工艺可行性分析,进行了大型压铸前机舱的压铸工艺可行性结构设计,确保了设计的可制造性和生产可行性。
(3)压铸材料高精度性能表征
碰撞性能的高精度预测关键在于高精度的材料表征方法。本研究采用实体三维失效曲面来表征压铸部件的失效行为,能够正向高精度预测压铸部件的变形和失效特性。
(4)纵梁刚度匹配
通过研究前机舱压铸件与挤压型材纵梁的刚度匹配,保证了结构变形的合理性。梳理了前舱结构的吸能优化路径,为行业提供了优化思路,有助于减少实验次数,降低研发成本。
综上所述,该设计方法在多性能、多工况下的协同优化表现出显著优势,为电动汽车结构设计提供了有效的理论支持和实践指导,具有重要的学术价值和工程应用前景。
