In recent years,mega-casting aluminum alloy structures have gradually been used to replace traditional stamping-welded body-in-white structures. The study on lightweight design of mega-casting aluminum alloy rear floor structure is conduced in this paper. An equivalent analysis scheme is proposed for the analysis of mega-casting vehicle body components. Regarding the processing and performance of the mega-casting structure,the processing constraints for the design are investigated,and the heterogeneity of its material properties is clarified. Based on the topology optimization method,the design domain of the structure is analyzed and the ideal topological design is obtained. Finally,a lightweight design is carried out,achieving a 7% weight reduction while ensuring performance. The study illustrates the design and optimization process of the mega-casting vehicle body components,which has certain reference significance.

近年大型一体压铸铝合金车身结构件逐渐被用于取代传统的冲压-焊接白车身结构。本文以一体压铸的车身后地板结构为对象,开展了轻量化设计研究。针对一体压铸车身结构件的分析问题,提出了等效分析方法;考虑压铸结构的工艺与性能,研究了结构设计中的工艺约束,阐明了其材料性能的非均质性;基于拓扑优化方法,分析了该结构的设计域,获取了最优传力路径;在上述研究内容的基础上,开展了轻量化设计,在保证性能的同时实现了7%的轻量。相关研究工作明确了新型一体压铸铝合金车身结构件的设计优化流程,具有一定的参考和借鉴意义。

近年大型一体压铸铝合金车身结构件逐渐被用于取代传统的冲压-焊接白车身结构。本文以一体压铸的车身后地板结构为对象,开展了轻量化设计研究。针对一体压铸车身结构件的分析问题,提出了等效分析方法;考虑压铸结构的工艺与性能,研究了结构设计中的工艺约束,阐明了其材料性能的非均质性;基于拓扑优化方法,分析了该结构的设计域,获取了最优传力路径;在上述研究内容的基础上,开展了轻量化设计,在保证性能的同时实现了7%的轻量。相关研究工作明确了新型一体压铸铝合金车身结构件的设计优化流程,具有一定的参考和借鉴意义。

In recent years,mega-casting aluminum alloy structures have gradually been used to replace traditional stamping-welded body-in-white structures. The study on lightweight design of mega-casting aluminum alloy rear floor structure is conduced in this paper. An equivalent analysis scheme is proposed for the analysis of mega-casting vehicle body components. Regarding the processing and performance of the mega-casting structure,the processing constraints for the design are investigated,and the heterogeneity of its material properties is clarified. Based on the topology optimization method,the design domain of the structure is analyzed and the ideal topological design is obtained. Finally,a lightweight design is carried out,achieving a 7% weight reduction while ensuring performance. The study illustrates the design and optimization process of the mega-casting vehicle body components,which has certain reference significance.

铝合金一体压铸技术在车身上的集成应用是近年汽车轻量化领域的热点。相较于传统钢制的冲压-焊接车身,铝合金一体压铸车身由大型压铸机一次压铸成型。其将传统车身中的多个零部件集成化生产,减少了制造工序,提高了生产效率,有望实现降本增效,因而具有良好的应用前景。
由于制造的高度集成化,一体压铸的车身结构件构型较为复杂,对传统的车身仿真和设计方法提出了挑战:一方面,一体压铸车身结构件是典型的变厚度结构,若采用壳单元开展有限元分析和优化,须开展大量且复杂的前处理工作,从而影响设计效率;另一方面,若采用实体单元开展车身的分析和优化,则要求更多的计算代价。为提升一体压铸车身结构件的设计效率,有必要提出一种计算方法实现高集成度车身部件的快速分析与设计。对此,Ten等[1] 提出了将子结构解耦后分别对单个子系统进行轻量化设计方案;崔磊等[2] 在传统的插值方法基础上提出了多边界插值方法,实现了子结构的高精度计算;张君媛等[3] 基于子结构解耦方法建立了B柱的等效模型,在大量缩减计算时间的同时实现了碰撞问题的等效计算和B柱的优化设计。
由于一体压铸铝合金车身结构件通常具有较大的尺寸和投影面积,使其不宜通过热处理调性,导致了压铸结构力学性能的异质性。尽管已有研究通过开发免热处理的铝合金材料[4-5],在一定程度上缓解了上述非均质性。但压铸结构设计中存在的“结构越厚、强度越弱”的逻辑与传统思路背道而驰,因此需要在设计过程中额外考虑压铸工艺所导致的材料力学性能和相关设计约束。
拓扑优化是实现结构轻量化设计的有力手段。针对铸件结构的设计,Zhang等[6] 研究了结构组件的拓扑优化问题,其中重点考虑了各铸件的可制造性。马晶和亢战[7] 提出了一种基于附加重力场的铸件拓扑优化方法。谷先广等[8] 针对前副车架及仪表板横梁铸件开展了拓扑优化设计。苏永雷等[9] 基于车身系统超单元模型,开展多模型拓扑优化,实现多性能约束下一体压铸三角梁的轻量化设计。方志凌等[10] 基于拓扑优化的最优刚度载荷路径,同时考虑可铸造性对筋的拔模方向、厚度尺寸和位置分布,对铝合金一体化前机舱进行了轻量化设计。Altair等[11] 采用拓扑优化的方式,实现了考虑铸造工艺约束的大型一体压铸车身结构的轻量化设计。
本文以某车型的一体压铸车身后地板结构为研究对象,研究给定工艺参数下的大型一体压铸车身结构件的材料力学性能,提出一种等效分析方法,进而实现一体压铸车身后地板结构的等效分析和拓扑优化,通过开展“工艺-材料-结构-性能”的协同优化设计,实现大型一体压铸铝合金车身结构件的轻量化。
图1(a)展示了某车型的一体压铸后地板结构及其在下车体中的相对位置。相较于图1(b)所示传统意义上的冲压-焊接后地板总成,一体压铸后地板结构的集成效果显著。该结构长1 446 mm,宽1 573 mm,总质量为49.97 kg,总体壁厚区间为2-8 mm。
该结构采用免热处理铝合金材料,通过大型压铸机一次压铸成型,一体压铸工艺参数如表1所示,其中冲头高速、冲头低速、浇注温度、真空度、模具温度等参数都会影响成型质量[12] 。理想情况下,该组工艺参数下的压铸结构具有较好的成型性和较低的气孔率,其X射线计算机断层扫描结果如图2所示。然而,由于一体压铸的车身结构件构型较为复杂,其实际的材料力学性能可能会存在较强的空间异质性,有必要进一步开展相关试验研究。
依据GB∕T 228.1—2021,对一体压铸后地板结构开展拉伸试验。图3(a)展示了拉伸试样尺寸;图3(b)展示了拉伸试样的取样区域,其中C、F、H、D区域分别对应近浇端至远浇端。在上述区域取厚度为2、3、4和5 mm的4组试样;为控制浇道行程这一变量,2和4 mm的试样都在C区域取得。每组至少取5个试样,保证每组试验获取3份以上有效数据。
使用如图4(a)所示的加装电子引伸计的MTS E45.105试验机对所有试样开展室温拉伸试验,获取真实应力应变曲线。拉断试样如图4(b)所示,各试样对应的真实应力真实应变曲线如图5所示,其中z2、z3、z4、z5分别对应厚度为 2、3、4和5 mm的试样。获取的部分力学性能参数如表2所示。
试验结果表明,压铸结构的弹性模量总体保持了良好的一致性,但其屈服、抗拉强度及断后延伸率会随厚度变化。为了更清晰地展示这一趋势,图6展示了铸件壁厚和强度及断后延伸率关系柱状图。总体而言,随着厚度的增加,抗拉强度逐渐减小,断后延伸率先增大后减小。屈服强度在壁厚为2和3 mm时基本相同,随后呈下降趋势。另外,由于2和4 mm两组试验数据同样处于C区域,说明了上述结论在近浇口附近仍成立。因此,在设计压铸结构时,应合理设置铸件壁厚:在同样的浇道条件下,优先使得结构特征厚度分布在2-3 mm的区间内,避免因缩松缩孔等铸造缺陷导致的结构性能退化。
按照T/CSAE 26—2022规定的约束、加载方式以及刚度计算方法,对初始设计下的白车身结构开展有限元分析。弯曲刚度 k b

白车身基本尺寸参数及材料属性如表3表4所示。图7(a)图7(b)分别展示了弯曲、扭转刚度计算的位移云图。可计算出白车身弯曲刚度为19 054.4 N/mm,扭转刚度为31 766.1 N·m/(°)。
此外,对后地板结构开展自由模态分析。图8展示了前6阶的模态振型,相关分析结果在表5中给出。可见,该结构的自由模态频率整体较高,在优化设计中仅须关注1阶模态频率即可。
针对大型一体压铸车身结构的高度集成化特征,在此提出一种等效分析方法,用于一体压铸车身结构件的分析和优化,实现设计效率的提升。以弯曲、扭转刚度为例,等效计算方法简述如下。
步骤1:获取后地板结构的变形形式以及关键搭接区域的边界力和位移。
步骤2:仿照白车身分析结果,建立后地板结构的等效边界条件,开展有限元分析,分析结构的变形形式,计算弯曲、扭转刚度。
步骤3:开展对比分析,验证步骤2所建立的等效计算模型,调整加载及约束。
步骤4:重复步骤2至步骤3,直至所建立的等效计算模型可复现其在白车身同工况下的结果。
具体实现过程如下。
(1)从白车身的仿真计算结果中获取后地板的位移云图(如图9所示),明晰主要受力、变形区域,提取主要搭接区域的力和位移。
(2)依据上述变形形式,分别建立弯曲、扭转工况下的边界条件。最终方案如图10图11所示,其中约束有两处:一是后地板的悬架安装点,限制所有自由度,二是后地板中段搭接处,限制x方向自由度。弯曲、扭转工况的加载位置、大小相同,但载荷方向不同,具体而言:载荷大小设置为4 080 N;弯曲工况下,在加载点处施加z向力,且约束x方向位移;扭转工况下,左右加载点施加大小相同方向相反的z向力。
(3)分析等效边界条件下的后地板结构响应。图12展示了等效计算模型下的位移响应云图,其中图12(a)图12(b)分别为弯曲和扭转工况下的位移响应。通过对比图9所示结果,完成对等效计算模型的验证。
提取弯曲、扭转工况下的z向位移响应,如图13所示,进而根据式(1)式(2)计算得到该结构的弯曲、扭转刚度,如表6所示。
图14展示了一体压铸后地板原始结构及其搭接面,其中绿色区域为其与白车身的搭接区域,被定义为非设计域。考虑如图15(a)所示的压铸结构的拔模方向,将后地板侧面及地板平面区域作为设计区域。建立的扩展设计域模型如图15(b)所示。采用曲面偏差法划分四面体网格,最大单元尺寸10 mm,最小尺寸0.9 mm,网格尺寸变化速率1.5,设计域网格数量为944 755个,节点数量为198 205个。
采用拓扑优化方法对该结构开展优化设计[14-17]。基于变密度(solid isotropic material penalty method,SIMP)方法,设计变量与材料弹性模量的插值关系表达如下:

式中: x i 0,1表示设计单元的伪密度,取值为1和0时分别表示有/无材料; E x i表示插值以后的弹性模量; E 0为实体部分材料的弹性模量; E m i n  为孔洞部分材料的弹性模量;p为惩罚因子。
将该结构的拓扑优化问题定义[18-21]如下:

式中: X 为单元伪密度矢量; i为工况编号; l为工况数; ω为权重系数; C为结构柔度; f为结构基频; f m i n为目标基频; m为设计域单元数; v j为单元体积; V -为目标体积。
式(4)中,采用线性加权法定义了优化的目标函数,加权对象为弯曲、扭转工况下的柔度值,其数值越小表示结构具有更强的总体形变抵抗能力[22] ,可以通过下式计算:

式中: F为载荷矢量; U为位移响应矢量。
需要注意的是,各工况的权重系数对于多工况问题下的优化目标定义十分重要,不同的权重系数组合将导致不同的优化结果[23] 。由式(5)计算可知,初始设计在弯曲、扭转工况下的柔度值分别为1.19×104和3.39×104 N·mm。为此,须适当增加扭转工况在目标函数中的权重系数,提升设计对于扭转变形的抵抗能力。在本文中,预设了5组不同的加权方案,如表7所示。
此外,优化约束被定义为:(1)优化后的结构基频大于目标基频,此处目标基频被定义为初始设计的第1阶模态频率,为32 Hz;(2)优化后的结构体积小于预设的目标体积,此处目标体积定义为设计域体积的8%。
图16展示了不同优化方案下的拓扑优化结果,其中伪密度的展示阈值设置为0.3。表8展示了各方案的弯曲、扭转柔度值,及其对于初始迭代步柔度值的相对变化 Δ C,定义为

式中 C i 0表示初始柔度值。对比可知,方案4取得了最大的相对变化值。以该方案为基础开展优化设计,预计将获得弯、扭综合性能提升的结构。图17展示了方案4的迭代过程。
基于方案4开展优化设计。通过分析方案4的拓扑构型,重点关注图18(a)所示的区域,其中:①处具有交叉的增强结构;②处应与①处连通,并布置加强结构以提升局部刚度;③处布置加强筋。此外,由于区域④位置远离加载和约束区域,在优化结果中并未得到体现,在实际设计中应当补全相关结构。另一方面,如图18(b)所示,依据压铸结构的材料力学特性,将地板面的厚度由3削减至2.5 mm,仅在关键传力路径上保留原厚度。优化设计后的构型分布见图18下图。
最终的设计方案如图19所示,其质量为46.459 kg,轻量率达7%。
压铸结构的设计须满足制造性需求,其典型设计准则表述如下:
(1)特征结构分布须均匀,避免形成狭小区域,拉伤模具;
(2)设计须顺从出模方向,设置拔模角度和模底圆角,避免出现倒拔模;
(3)须布置均匀的顶杆结构,其顶出面大小适宜。
图20对比展示了典型的正确和错误的压铸结构设计案例。
对最终设计方案开展工艺校核。如图21所示,设计域共布置了24根直径为12 mm的顶杆,特征结构均匀分布,且根部具有半径为5 mm的倒圆角,侧抽方向最小拔模角为1.5°,满足压铸工艺要求。
最终设计的弯曲、扭转刚度同样基于等效计算方法进行校核。通过计算,其结构z向位移云图分别如图22(a)图22(b)所示,其中各加载点位移于表9中展示。
另外,对设计后的一体压铸后地板的自由模态进行有限元仿真计算,前6阶自由模态振型如图23所示,优化设计前后对比见表10
表11对比了优化设计前后的结构性能。通过开展优化设计,在实现结构轻量7.0%的同时提升了弯曲刚度和1阶模态频率,分别为6.0%和8.0%,而扭转刚度仅下降了0.2%,实现了轻量化设计。
本文面向大型一体压铸的车身后地板结构开展了轻量化设计研究,相关结论如下:
(1) 新型一体压铸车身结构对传统的车身设计方法提出了挑战。本文提出的等效分析方法,可提升仿真计算和优化设计的效率。
(2) 揭示了一体压铸车身结构的材料力学性能和结构特征尺寸的关系。试验表明,压铸工艺下材料的弹性模量基本一致,但屈服和抗拉强度与结构厚度呈负相关关系。
(3) 通过开展拓扑优化分析,识别结构的最优传力路径,进而开展轻量化设计,在弯曲刚度提升6%、1阶模态频率提升8%且扭转刚度基本不变的前提下,实现了7%的轻量。
(4) 当前的研究旨在阐明大型一体压铸车身结构件的轻量化设计流程,缩短设计周期。受制于算力,本研究仅考虑了刚度、模态等车身性能,对于碰撞、NVH等多学科结构优化问题,将在后续的工作中进一步开展研究。
