In order to investigate the electrical response of proton exchange membrane fuel cell (PEMFC) stack under impact load,and to reveal the mechanical-electrical coupling mechanism of PEMFC stack,the mechanical-electrical coupling modeling method of the PEMFC stack under impact load is studied. A systematic investigation is undertaken to investigate the effect of impact velocity and direction on the electrical response of the PEMFC stack,based on the established mechanical-electrical coupling model of the PEMFC stack. The results show that the proposed method for modeling the mechanical-electrical coupling of the PEMFC stack can accurately simulate the inherent mechanical-electrical coupling characteristics within the PEMFC stack. The ohmic loss of the single cell inside the PEMFC stack increases as the shock load increases. Meanwhile,the impact load results in the formation of additional electrical contact between the gas diffusion layer (GDL) and the ribs of the bipolar plate,which causes a reduction in the average value of the current density on the surface of the GDL and deterioration in the distribution uniformity. This study has certain guiding significance for the modeling of PEMFC mechanical-electrical coupling and the study of electrical response under impact load.

为探究冲击载荷作用下质子交换膜燃料电池(PEMFC)电堆电学响应,揭示PEMFC电堆内部力-电耦合机制,对冲击载荷下PEMFC电堆力-电耦合建模方法进行了研究。基于建立的PEMFC电堆力-电耦合模型,系统研究了冲击速度和方向对PEMFC电堆电学响应影响。结果表明,所提出的PEMFC电堆力-电耦合建模方法可以准确模拟出电池内部的力-电耦合特性;PEMFC电堆内部单电池欧姆损耗会随着冲击载荷的增大而增大;同时,冲击载荷会导致气体扩散层(GDL)与双极板肋部产生额外电接触,引起GDL表面电流密度平均值下降以及分布均匀性变差。本研究工作对冲击载荷下PEMFC力-电耦合建模及电学响应研究具有一定的指导意义。

为探究冲击载荷作用下质子交换膜燃料电池(PEMFC)电堆电学响应,揭示PEMFC电堆内部力-电耦合机制,对冲击载荷下PEMFC电堆力-电耦合建模方法进行了研究。基于建立的PEMFC电堆力-电耦合模型,系统研究了冲击速度和方向对PEMFC电堆电学响应影响。结果表明,所提出的PEMFC电堆力-电耦合建模方法可以准确模拟出电池内部的力-电耦合特性;PEMFC电堆内部单电池欧姆损耗会随着冲击载荷的增大而增大;同时,冲击载荷会导致气体扩散层(GDL)与双极板肋部产生额外电接触,引起GDL表面电流密度平均值下降以及分布均匀性变差。本研究工作对冲击载荷下PEMFC力-电耦合建模及电学响应研究具有一定的指导意义。

In order to investigate the electrical response of proton exchange membrane fuel cell (PEMFC) stack under impact load,and to reveal the mechanical-electrical coupling mechanism of PEMFC stack,the mechanical-electrical coupling modeling method of the PEMFC stack under impact load is studied. A systematic investigation is undertaken to investigate the effect of impact velocity and direction on the electrical response of the PEMFC stack,based on the established mechanical-electrical coupling model of the PEMFC stack. The results show that the proposed method for modeling the mechanical-electrical coupling of the PEMFC stack can accurately simulate the inherent mechanical-electrical coupling characteristics within the PEMFC stack. The ohmic loss of the single cell inside the PEMFC stack increases as the shock load increases. Meanwhile,the impact load results in the formation of additional electrical contact between the gas diffusion layer (GDL) and the ribs of the bipolar plate,which causes a reduction in the average value of the current density on the surface of the GDL and deterioration in the distribution uniformity. This study has certain guiding significance for the modeling of PEMFC mechanical-electrical coupling and the study of electrical response under impact load.

质子交换膜燃料电池(proton exchange membrane fuel cell,PEMFC)由于无污染、功率密度高和冷机启动快等优点,常作为可移动动力源应用于电动汽车和航天等领域[1-3]。但车载服役状态下PEMFC电堆的碰撞安全性则是决定其商业化落地应用的关键因素之一。当PEMFC电堆受到冲击载荷时,电堆构件可能产生变形及错位,导致电堆电学性能发生变化。
为提高PEMFC电堆抗冲击性能,研究人员对冲击载荷下电堆响应行为特征进行了探索。蒋化南[4]构建了PEMFC电堆有限元模型,分析了不同封装载荷大小对电堆冲击动力学响应的影响。Liu等[5]基于PEMFC电堆简化模型,获得了电堆在冲击载荷下合理的夹紧力范围。Wu等[6]对PEMFC电堆钢带封装位置、结构件界面摩擦因数和夹紧力大小对电堆抗冲击性能的影响进行了研究。目前,关于冲击载荷下PEMFC电堆响应行为研究多集中于电堆力学响应分析。
PEMFC单电池结构件体电阻和不同结构件之间的接触电阻组成了电池欧姆内阻。在单电池欧姆内阻中结构件体电阻相较于结构件间接触电阻占比较小,通常忽略不计[7]。研究人对PEMFC单电池内部力-电耦合问题进行了探索性研究。Lai等[8]基于试验测得极板与气体扩散层(gas diffusion layer,GDL)之间面接触电阻率,开发了二维力-电耦合有限元模型,通过仿真得到使接触电阻值最小的极板肋部圆角。Liang等[9]开发了预测极板与GDL之间接触电阻的三维有限元模型,研究发现极板焊接路径对PEMFC内部电流流动方向和电流分布具有显著影响。Singdeo等[10]开发了一个预测高温下极板与GDL之间接触电阻的数学模型,研究发现高温会导致接触电阻会降低,且接触电阻对温度敏感度随接触应力的增加而增大。当前,有关PEMFC电堆力-电耦合研究少有涉及冲击工况下电堆内部力学行为对电堆电学响应的影响。
基于上述研究现状,本文对冲击载荷下PEMFC力-电耦合建模方法进行探究,建立PEMFC力-电耦合模型。系统研究冲击载荷引起的PEMFC电堆力学行为对电学响应的影响。研究总体技术路线如图1所示。首先,通过不同封装载荷下力-电耦合试验获取GDL与极板之间面接触电阻率;然后,进行试验有限元仿真重建,对比试验与仿真结果,验证模型有效性;最后,建立冲击载荷下PEMFC短堆力-电耦合有限元模型,选择欧姆内阻及GDL表面电流密度来分析冲击载荷对电堆电学响应行为的影响。
研究主要关注冲击载荷对部件间接触电阻及电流流动行为的影响,因此做出如下假设:
(1)不考虑单电池内部的气体压力;
(2)忽略单电池电化学反应效率的变化;
(3)不考虑单电池温度等物理场的影响。
搭建力-电耦合压缩试验台,基于两步法获得不同封装载荷下各部件间接触电阻值与接触应力的关系。然后,进行有限元仿真重建,并通过试验验证总电阻验证力-电耦合模型的有效性。
试验样件由集流板、316L不锈钢板、金属极板、GDL和绝缘膜组成。金属极板全尺寸为447 mm×143 mm,厚度为0.1 mm,活化区域尺寸为260 mm×113.5 mm,截面形状为梯形,流场为波浪形。为了最大程度降低试验误差,如图2所示,研究在双极板活化区域裁取尺寸为60 mm×135 mm的试验样件替代原金属极板。如图3所示,集流板选用T2紫铜板,板材厚度为2 mm,制备尺寸大小为60 mm×160 mm的样件。GDL选用厚度为0.19 mm的TGP-H-060型导电碳纸模拟,尺寸为60 mm×112 mm。316L不锈钢板厚度为0.1 mm,尺寸为60 mm×112 mm。为保证集流板与试验机之间绝缘效果,绝缘膜采用聚乙烯材料制成的塑料薄膜。
图4(a)所示,设计了测量316L不锈钢板与GDL接触电阻的两步法试验方案。第1步:依次将绝缘膜、铜板、GDL、铜板、绝缘膜自下向上摆放在试验机下压头上,通过上压头加载,采用微欧计测量试验总电阻R1。第2步:依次将绝缘膜、铜板、GDL、316L不锈钢板、GDL、铜板、绝缘膜自下向上摆放在试验机下压头上,测量试验总电阻R2。试验设置8阶段(0.2,0.4,0.6,…,1.4,1.6 MPa)压缩流程,加载速度1 mm·min-1,试验机在各阶段保持15 s,以便记录电阻值。最后,将第2步中的316L不锈钢板替换为金属极板,进行如图4(c)所示力-电耦合试验,获取第3组试验总电阻R3,用于力-电耦合有限元模型有效性验证。以上每组试验重复3次,记录所测试验结果并取平均值。

式中:RCu/GDL是GDL和铜板之间的面接触电阻;RCu是铜板的体电阻;RGDL是GDL的体电阻;R316L/GDL是GDL和316L不锈钢板之间的面接触电阻;R316L是316L不锈钢板的体电阻。相对于面接触电阻GDL、316L不锈钢板和铜板的体电阻占比相对较小,在进行面接触电阻率计算时可以忽略。

式中:ρCu/GDL是GDL和铜板之间的面接触电阻率;ρ316L/GDL是GDL和316L不锈钢板之间的面接触电阻率;SCu/GDL是铜板与GDL之间接触面积;S316L/GDL是316L不锈钢板与GDL之间接触面积。其中,面接触电阻率与所测结构件几何参数无关,仅与结构件材料性能相关[11]
表1所示,两组试验结果处理后得到了316L不锈钢板与GDL之间的面接触电阻率和铜板与GDL之间的面接触电阻率。
图5所示为拟合出的GDL与316L不锈钢板表面接触应力-面接触电阻率的关系曲线,关系方程如式(5)所示,方程拟合优度R 2=0.997。

图6所示,对第3组力-电耦合试验进行仿真重建,模型尺寸及边界条件与试验保持一致。由于绝缘膜对试验整体机械状态影响很小,故忽略不计。
由于金属极板、GDL在不同温度下的材料力学特性不一样,本文仅针对同一温度状态进行研究分析,参考相关文献研究[12],假设金属极板和GDL为恒温、各向同性材料。根据其材料力学特性,选用弹塑性材料本构模型来模拟金属极板和GDL力学行为[13]。金属极板和GDL材料参数如表2所示。四面体单元相较于六面体单元几何适应性较好,但是四面体单元计算精度较六面体单元要低;六面体单元质量好,计算精度高,但多适用于几何形状比较规则的结构。由于铜板在整个压缩过程中未发生明显变形且形状较为规则,因此可将铜板定义为不可变形刚性材料,选用六面体单元进行网格划分;金属极板在压缩过程中变形较小,同时考虑金属极板的几何结构较为复杂,研究选取四面体单元构建金属极板有限元模型,以提高几何适应性;运用六面体单元对GDL进行建模。
仿真约束下铜板,对上铜板施加均布载荷,得到8种不同封装载荷下有限元模型。
压缩阶段仿真结果如图7所示,GDL在载荷下产生形变。研究分别导出8种不同封装载荷下有限元模型网格变形信息,进行力-电耦合模型重建。
研究将力-电耦合压缩试验获得面接触电阻率代入到对应模型中,以模拟不同载荷下部件间接触电阻值,同时添加相应材料电导率,各部件电导率如表3所示。
在不同部件接触界面处存在两种类型的接触行为:机械接触行为和电磁接触行为,其中电磁接触行为受机械接触行为影响[8]。在部件接触界面添加电磁接触关键字,确保电流可以在不同部件之间流动。为模拟微欧计测试电流,定义上下铜板等势节点集,并输入1 A电流。
根据式(6)分别计算不同封装载荷作用下试验总电阻R3与仿真总电阻RSim之间误差百分比:

图8所示,8组力-电耦合仿真模型误差均在18 %以内,误差可能是由于金属极板的制造误差以及试验过程中的装配误差所导致。载荷为0.2 MPa时,仿真与试验结果误差偏大,为17.36 %。这是因为当载荷为0.2 MPa时,试验中金属极板与GDL之间的接触不充分,导致误差较大。在实际工程应用中,电堆封装载荷远大于0.2 MPa,且整体试验误差与文献[17]中的结果接近,因此研究认为搭建的力-电耦合模型是有效的。
由于PEMFC电堆的多尺度特性,其内部复杂的微观结构和庞大的网格数量会导致有限元仿真变得复杂和难以收敛。因此,为保证有限元仿真逼真度和时效性,研究基于上述试验样件,搭建了10层短堆有限元模型,如图9所示,短堆采用螺栓封装。
研究同样选用弹塑性材料本构模型模拟端板、双极板和GDL力学行为。端板与GDL采用六面体单元建模,阴、阳极板采用四面体单元建模,将阴、阳两极GDL组合建模以提高计算效率。密封件为硅橡胶材料,参考相关研究[18],将密封胶真实应力-应变曲线导入到材料关键字以模拟材料力学行为,密封胶同样采用六面体单元建模。PEMFC短堆有限元模型网格总数约为1 270万,节点数约530万。各部件材料参数如表4所示。
参考相关研究和《机械工程手册》,密封件与其他部件之间的摩擦因数取0.2,GDL与其他部件之间的摩擦因数取0.3[22-23]
研究通过4根螺栓对PEMFC短堆施加0.6 MPa封装载荷,考虑电堆内部结构上下对称,封装结束后提取短堆第1、3和5层单电池内部GDL的表面接触应力云图。如图10所示,不同层单电池内部GDL表面接触应力分布均匀,且接触应力幅值一致。因此,选取第1层单电池内部GDL的表面接触应力用于后续短堆封装有效性验证。
本研究团队前期进行了同尺寸10层短堆压缩试验,测得0.6 MPa载荷下短堆内部GDL表面接触应力值以及分布情况[22]。如图11所示,将仿真结果和试验结果等分成9个区域,选取0.5 MPa作为筛选阈值,提取GDL表面接触应力矩阵中大于等于0.5 MPa的单元,计算得到不同区域内接触应力平均值。
表5所示,各区域误差均在13 %以内。由于金属极板压缩试验存在样件制造误差、装配误差和测量误差等,从而导致试验结果与仿真结果在个别区域出现平均接触应力值偏大或偏小的情况。同时,试验误差结果要小于相关文献中试验误差结果,因此研究认为搭建的PEMFC短堆有限元模型是有效的,可以合理模拟出单电池层间接触应力大小和应力分布情况[24]
目前相关研究搭建了全尺寸大型PEMFC电堆等效模型,赋予电堆大于20g的冲击加速度[419-20]。研究建立的10层短堆模型尺寸、单电池数量均小于全尺寸大型电堆,导致短堆整体刚度远大于全尺寸电堆。因此,参考锂电池包模组钝性冲击 [25],搭建了短堆钝性冲击工况有限元模型(图12)。
PEMFC短堆冲击有限元模型设置两个仿真阶段:第1阶段为封装阶段(封装载荷为1.2 MPa);第2个阶段为冲击阶段,设置关键字赋予短堆固定初速度,使短堆撞向固定不动的刚性柱。通过赋予短堆不同初速度和运动方向,集中讨论短堆冲击速度和冲击方向对短堆电学响应行为的影响,仿真矩阵如表6所示。
图13所示,在钝性冲击载荷作用下,短堆内部各部件相对位置发生改变,单电池阴、阳极板会发生相对滑移,电堆出现“塌腰”现象,导致GDL表面接触应力出现不同程度的减退。这可能引起PEMFC单电池内部接触电阻增大,导致更大的欧姆损耗。
表7所示,研究确定了各工况下PEMFC单电池电学仿真分析矩阵。考虑短堆结构对称性,选定短堆上半区域单电池(第2、3、4、5层)用于后续电学仿真分析。靠近端板处单电池相对滑移量过大,研究认为此时单电池处于失效状态,因此不再单独分析其在冲击载荷作用下相关电学响应改变。
研究提取冲击载荷下PEMFC单电池有限元网格变形信息和各层GDL表面接触应力。通过设置各材料的电导率参数,添加不同部件之间电磁接触,定义等电势节点集并连接0.9 V电压源(图14),完成单电池力-电耦合有限元模型的建立。
PEMFC单电池内部电流流动时会受到阻力,产生电阻损失(即欧姆损耗)。外界激励会引起接触电阻改变,导致PEMFC单电池欧姆内阻发生变化。因此,选取PEMFC单电池欧姆内阻作为电学响应分析参数,以探究外界激励对PEMFC单电池欧姆内阻的影响[711]。并开展各因素对欧姆内阻大小影响的双因素方差分析。
冲击载荷会造成电堆内部结构件变形以及错位,引起GDL表面电流密度分布及电流密度幅值发生改变。研究选定0-0.2、0.2-0.4、0.4-0.6、0.6-0.8和≥0.8 A·cm-2电流密度为阈值,计算GDL表面电流密度在5个电流密度范围内的体单元占比,以反映GDL表面电流密度的变化。同时选定GDL表面平均电流密度作为电学响应分析参数之一,分析外界激励对GDL表面电流密度的影响。同样开展各因素对GDL表面电流密度影响的双因素方差分析。
图15所示,在冲击载荷下PEMFC短堆内部各层单电池的欧姆内阻相较于封装阶段(17.35 mΩ)均出现不同程度的增大,这将导致更大的欧姆损耗。
当PEMFC短堆冲击初速度一定时(4 m·s-1),短堆沿Y轴方向撞击刚性柱,短堆内部对应层单电池欧姆内阻小于短堆沿X轴方向撞击刚性柱。这是由于研究所建立PEMFC短堆沿X轴方向撞击刚性柱时,密封胶受到沿短边的切应力;沿Y轴方向撞击刚性柱时,密封胶受到沿长边的切应力;密封胶长边抗剪强度要高于短边方向。
双因素方差分析结果显示,冲击方向是显著性影响因素(P-value=0.011),单电池所处层数是非显著性影响因素(P-value=0.885),即当0.01<P-value≤0.05时,表示影响显著;当P-value≤0.01时,表示非常显著。
当PEMFC短堆冲击方向(X轴方向)一定时,随着冲击初速度的增大,各层单电池内部欧姆内阻也随之增大。这是因为冲击载荷造成PEMFC短堆各层单电池出现相对滑动,引起GDL表面接触应力降低,导致单电池内部接触电阻增大,继而引起单电池内部欧姆内增大。双因素方差分析结果显示,冲击初速度(P-value=7.04e-6)与单电池所处层数(P-value=3.38e-5)均是非常显著性影响因素。
图16所示,相较于封装状态(0.79 A·cm-2),在冲击载荷下,各层单电池内部GDL表面电流密度平均值均出现了不同程度的下降。
(1)冲击方向的影响
当短堆冲击初速度(4 m·s-1)一定时,短堆沿X轴方向撞击刚性柱,短堆各层单电池内部GDL表面电流密度平均值衰减程度要大于短堆沿Y轴方向撞击刚性柱。从4.1.1节的分析中可知,这是因为短堆沿X轴方向运动时,短堆内部欧姆内阻更大,各层单电池GDL表面电流密度减退更严重。双因素方差分析结果显示,冲击方向是非常显著性影响因素(P-value=0.007),单电池所处层数是非显著性影响因素(P-value=0.791)。
(2)冲击初速度的影响
当PEMFC短堆冲击方向(X轴方向)一定时,各层单电池内部GDL表面电流密度平均值随冲击速度的增加而下降。这是因为冲击载荷引起GDL表面接触应力减退,导致单电池欧姆内阻增加。当PEMFC单电池电势差不变时,欧姆内阻增大,会导致输出总电流降低,从而造成GDL表面电流密度出现减退。双因素方差分析结果显示,冲击初速度(P-value=1.36e-5)与单电池所处层数(P-value=7.01e-6)均是非常显著性影响因素。
图17所示,封装状态下GDL表面电流密度分布均匀性较好。这是因为电流密度分布均匀性受组件表面接触应力的影响,由图10可以看出,在PEMFC电堆封装状态下,GDL表面接触应力分布均匀,故电流密度也呈现均匀分布。
图18所示,冲击载荷导致GDL表面电流密度分布均匀性变差,本文对短堆冲击初速度、冲击方向以及GDL所在位置对其表面电流密度分布的影响进行了分析。
(1)冲击方向的影响
图18所示,当短堆初速度相同(4 m·s-1),冲击方向不同时,研究发现相较于短堆沿X轴方向运动撞击刚性柱,短堆沿Y方向撞击时单电池内部GDL表面电流密度分布均匀性更好。这是因为短堆沿Y轴方向运动时,短堆内部单电池阴阳极板滑动较小,导致双极板气体流道下方GDL变形小。因此,GDL表面电流密度分布更均匀。
分别计算图17图18中3种工况下GDL表面电流密度幅值在5个范围内的单元数量占比。如图19所示,在封装状态下,GDL表面的电流密度值主要分布在≥0.8 A·cm-2范围内。当短堆沿X轴运动时,GDL表面电流密度值主要分布在0.2-0.8 A·cm-2范围内。因为当短堆沿X轴方向运动时,短堆内部单电池受冲击变形大,单电池内部GDL与双极板之间的接触应力降低,同时产生额外电接触区域更多,所以电流密度值在0.2-0.8 A·cm-2范围内的单元增多。当短堆沿Y轴方向运动时,GDL表面电流密度分布与封装状态相似。
(2)冲击初速度的影响
图20所示,当短堆冲击方向一定时(X轴方向),分别计算3种冲击初速度下GDL表面电流密度幅值在5个范围内单元数量占比。结果表明,当短堆初速度增大时,短堆相同层单电池内部GDL表面电流密度分布均匀性进一步变差。这是由于短堆初速度增加,导致单电池内部GDL变形增大所引起的结果。随着短堆初速度的增加,单电池欧姆内阻增大,引起GDL表面电流密度幅值减退。同时,由于GDL变形,最终导致更多GDL表面单元电流密度幅值分布在0.2-0.8 A·cm-2范围内。
(3)不同层GDL表面电流密度分布
图21中可以看出,当短堆冲击方向与初速度一定时,靠近端板处GDL表面电流密度分布均匀性最差,此时GDL表面单元电流密度幅值主要集中在0.2-0.8 A·cm-2范围内。靠近短堆腰部的单电池,GDL表面电流密度分布越均匀,并且GDL表面电流密度幅值在≥0.8 A·cm-2范围内占比越大。这是因为,靠近端板处单电池欧姆内阻更大,同时GDL产生变形越大,电流密度分布均匀性差。欧姆内阻增大导致GDL表面单元电流密度衰减,GDL的变形导致原本处于0-0.2 A·cm-2范围内的单元电流密度增至0.2-0.4 A·cm-2范围内;原本处于≥0.8 A·cm-2范围内的单元电流密度降至0.4-0.6 A·cm-2范围内。
提出了一种冲击载荷下PEMFC力-电耦合建模方法,在保留内部精细化结构的基础上构建了PEMFC力-电耦合模型,并验证了力-电耦合建模方法的有效性。然后,探究了冲击初速度及冲击方向对PEMFC单电池电学响应的影响。本研究对厘清冲击载荷下电堆内部力-电耦合机制,指导电堆抗冲击结构设计都具有重要的价值。主要工作和结论如下:
(1)通过力-电耦合压缩试验,测量得到了金属极板与GDL面接触电阻率与接触应力本构关系。然后进行力-电耦合压缩试验仿真重建,对比试验与仿真结果,最大误差为17.36 %,验证了力-电耦合建模有效性。
(2)建立了10层精细化短堆有限元模型,仿真计算得到0.6 MPa封装载荷下GDL表面接触应力,与试验结果进行对比,验证了短堆有限元模型封装有效性。
(3)基于所建立的10层短堆模型,对冲击工况下短堆电学响应行为进行了仿真分析。研究得到:冲击载荷导致电堆内部单电池欧姆内阻增大,并且随着冲击初速度的增大单电池欧姆内阻越大;受密封件不同方向抗剪切强度不一致的影响,短堆不同方向抗冲击性能存在差异,所建立的PEMFC短堆模型沿Y轴方向抗冲击性能要优于沿X轴方向;冲击载荷导致单电池内部GDL表面电流密度平均值下降以及GDL表面电流密度分布均匀性变差。
