In order to conduct more comprehensive safety analysis of electric cars in side pole collision scenarios,in the paper a locally refining scheme is used to build the finite element model of battery pack,which is applied to simulation at both the whole car and the battery pack levels. Based on accident statistics,the side pole collision responses of the car are examined by changing the impact positions,angles and collision speed,including the conditions defined in the national standards. Considering the high cost of the whole car simulation,a parameterized model of battery pack level is established by adjusting collision speed and mass compensation for large-scale side pole collision simulation. A fast prediction model based on the energy method is proposed for battery pack level collision safety,which can predict the deformation and mechanical failure risk in real time under different side pole impact conditions. The model is validated with an average prediction error of 3.22%.

为更全面地开展电动汽车侧面柱碰撞安全性分析,采用区域细化方案建立了电池包有限元模型,并应用于整车和电池包两个层级的碰撞仿真。依据事故统计结果,考察了包含国标工况在内不同碰撞速度、位置和角度组合下的整车侧面柱碰撞响应。考虑到整车层级仿真成本较高,采用碰撞速度调节和质量补偿方法建立了电池包层级参数化模型,用于开展大规模侧面柱碰撞仿真。基于能量法提出了一种电池包层级碰撞响应的快速预测模型,可实时判断不同侧面柱碰撞条件下的电池包变形情况和机械失效风险。经验证,该模型的平均预测误差为3.22%。

为更全面地开展电动汽车侧面柱碰撞安全性分析,采用区域细化方案建立了电池包有限元模型,并应用于整车和电池包两个层级的碰撞仿真。依据事故统计结果,考察了包含国标工况在内不同碰撞速度、位置和角度组合下的整车侧面柱碰撞响应。考虑到整车层级仿真成本较高,采用碰撞速度调节和质量补偿方法建立了电池包层级参数化模型,用于开展大规模侧面柱碰撞仿真。基于能量法提出了一种电池包层级碰撞响应的快速预测模型,可实时判断不同侧面柱碰撞条件下的电池包变形情况和机械失效风险。经验证,该模型的平均预测误差为3.22%。

In order to conduct more comprehensive safety analysis of electric cars in side pole collision scenarios,in the paper a locally refining scheme is used to build the finite element model of battery pack,which is applied to simulation at both the whole car and the battery pack levels. Based on accident statistics,the side pole collision responses of the car are examined by changing the impact positions,angles and collision speed,including the conditions defined in the national standards. Considering the high cost of the whole car simulation,a parameterized model of battery pack level is established by adjusting collision speed and mass compensation for large-scale side pole collision simulation. A fast prediction model based on the energy method is proposed for battery pack level collision safety,which can predict the deformation and mechanical failure risk in real time under different side pole impact conditions. The model is validated with an average prediction error of 3.22%.

碰撞安全性是电动汽车实际使用中值得重点关注的问题。侧面柱碰撞工况中,障碍物极易侵入电动汽车动力电池包,引起电池单体出现挤压失效进而发生内短路和热失控[1-2],造成巨大的人员危险和财产损失。
近年来,研究人员分别在电池组分层级、电池单体和模组层级、电池包和整车层级,开展了对电池在机械滥用情况下力学响应以及其安全性研究。电池组分断裂失效是电池内短路及后续热失控的直接原因。Zhu、Xiao和Li等[3-5]分别针对圆柱电池、方壳电池及软包电池进行了实验与仿真研究,揭示了电池局部挤压失效机理,建立了电芯变形位移与电池短路之间的关系。
在电池单体及模组层级的仿真中,电池卷芯通常采用均质化建模方案,整个卷芯视为一种均匀材料,封装在壳体内[6]。然而卷芯力学性能有显著的各向异性,不同加载方向的力学性能差异大,卷芯材料模型常使用可压缩泡沫模型与蜂窝铝模型。Sahraei等[7]采用可压溃泡沫材料模型建立了能够预测不同外载荷条件下软包电池单体力学响应的均质化模型。Yang等[8]开发了考虑损伤的卷芯材料模型,该模型将卷芯变形过程分为3个阶段,能够描述不同SOC下卷芯的力学响应。Zhu等[9]扩展了卷芯可压缩泡沫材料本构,能够表征不同方向上卷芯的损伤容限。Qu等[10]对采用可压缩泡沫模型表征的电池单体成组后,建立了精细化电池模组模型,该模型考虑了力学各向异性、应变率效应和失效准则,从实验上进行了全面的验证,并基于此开发了简化模型以满足大尺度仿真需求。本研究基于此类电池模组模型,开展电池包层级与整车层级的仿真。
在电池包和整车层级公开的研究成果相对有限。Xia等[11]最早搭建了电动汽车电池包碰撞安全性的仿真框架,开展电池包进行底部碰撞工况下的仿真,研究了保护结构参数,挤压头形状等对电池塑性变形和失效的影响规律。兰凤崇等[12]建立了考虑内部结构的电池包精细化模型,研究了电池包在碰撞过程中内部结构的变形与响应规律。Li和Xu等[13-14]基于机器学习的方法分别建立了电池包在低速正面碰撞和底部锥体冲击安全性的快速预测模型。在整车层级,王月等[15]基于事故统计结果,研究了底部碰撞工况下障碍物形状对电池壳体侵入的影响。Ma等[16]通过填充泡沫铝材料对电池包箱体结构进行优化,在降低车辆质量的同时提高了电池包侧面柱碰撞安全性。
目前的模组层级仿真研究存在工况单一,相比整车层级和电池包层级边界条件简化过多的不足。另一方面,电池包和整车层级研究中的电池模型还未能做到对电池卷芯变形的可靠表征和预测。现行的C-NCAP法规[17]和国标GB/T 37337—2019《汽车侧面柱碰撞的乘员保护》[18]则主要考察侧面柱碰撞工况中车辆是否对乘员提供了足够的防护,该测试工况尚不能满足动力电池系统的安全风险评估需求。
本研究旨在解决现有标准测试工况对于电动汽车电池包碰撞风险评估的局限性,通过建立能表征电池变形、精细可靠的整车和电池包侧面柱撞有限元仿真模型,结合事故调查统计结果确立更全面的仿真矩阵,并提出一种电池包碰撞安全性快速预测方法。采用该方法,可以在多样化的侧面柱碰撞工况下快速判断电池包的变形情况和机械失效风险。
本研究采用了某款在LS-DYNA平台建立的电动汽车整车模型,如图1(a)所示。整车电池包中有27个方壳电池模组,所有模组被2个横梁整体划分为3个区域,电池包的外侧锚点通过螺栓与整车连接。
为准确掌握电动汽车电池包在侧面柱碰撞工况下潜在碰撞失效风险,采用了电池包区域化建模方案,在距离侧面柱碰撞位置的不同区域采用适合的电池模组模型替代原始模型。在靠近障碍物、易出现电池单体碰撞挤压失效的区域,电池模组采用了精细模组模型,该模型包含5个电池单体以及端盖、侧板、隔热垫片、集流板、塑料盖板等部件,每个电池单体内部包含4颗卷芯。卷芯建模采用LS-DYNA平台中的MAT 126蜂窝铝材料模型,该模型可以描述面内-面外各向异性挤压变形能力及应变率效应。与易失效电池模组相邻的电池模组易受轻度挤压而发生塑性变形但未失效,此区域电池模组采用简化模组模型。简化模组模型不再区分电池单体,将多个电池单体简化为一个均质化块体模型以便提升计算效率。简化模组中等效电池组仍采用MAT 126蜂窝铝材料模型,模型待输入的LCA、LCB和LCC曲线及应变率强化曲线LCSR均使用精细的模组模型3个方向挤压响应进行标定。在侧面柱碰撞远场区域,电池模组仅经受弹性变形,可进一步选择代理模组模型简化。代理模型不含有电池模组任何部件,仅维持配重与实际模型相同,并使用MAT 1线弹性材料简化处理。精细模组与简化模组模型构建方案与Qu[10]一致。按精细程度区域化建模的电池模组结构和尺寸示意图如图2所示。依据圆柱障碍物摆放位置,电池包模型见图1(b)。当碰撞位置发生变化时,依据上述原则区域化布置电池模组。建立的整车模型单元数为14 602 946,节点数为3 972 886。电池包模型单元数为1 346 199,节点数为1 571 063。
基于现行的C-NCAP[17]和国标GB/T 37337—2019[18],电动汽车侧面柱碰撞测试工况的主要设计参数为障碍物在X方向的位置,整车碰撞速度和整车碰撞角度如图3所示。整车层级仿真中,车辆以一定初速度以固定角度撞向圆柱形障碍物,撞击位置沿车辆行进方向选取,障碍物6个自由度均被约束。整车仿真考虑重力场,并设置地面刚性面。仿真时间步长设置为6.3×10-7 s。仿真终止时间设置为0.08 s。
结合整车结构特征,电池包耐撞性沿车辆行进方向存在明显不均匀性。其中,当碰撞位置在电池模组的中心位置时,电池受挤压失效的风险高、耐撞性差。而当碰撞位置在电池包横梁处时,横梁具有良好的耐撞性,电池受挤压风险低。对于本研究选取的某款车型,国标工况碰撞位置恰好是对电池较危险的位置,因此选取国标工况位置I作为基准位置,碰撞基准线通过驾驶员头部质心。依据图4中的中国汽车工程研究院开展的事故统计的结果,结合电池包内模组与横梁的空间位置,本研究增加位置II和位置III作为新的圆柱面障碍物位置,选取碰撞角度范围为90°~60°之间,考察碰撞速度范围为32~52 km/h。相应的碰撞位置涵盖了门槛梁前中后3个位置,有助于研究整车侧柱碰下车辆旋转行为对电池包安全性的影响机制。
国标基准工况的整车层级仿真结果如图5所示。由整车碰撞历程图可以发现,整车侧面柱碰撞过程可分为以下3个阶段:阶段I为车身结构的变形,阶段II为电池包结构变形,此时达到最大侵入量,有短路起火的风险,阶段III整车在达到最大侵入量后,结构的弹性势能释放,整车发生回弹。新能源车侧面柱碰撞的主要承载部件为B柱、车门防撞梁,并经由门槛梁传递到电池包 上。由电池包变形后应力云图可以发现,电池包内主要承载件为电池包侧壁以及横梁结构。电池包侧壁结构发生变形,侵入电池模组造成损伤风险。新能源车侧面柱碰撞工况下电池包变形损伤具有局部性。图5(b)中电池包应力云图显示,在国标基准工况下,电池包壳体侵入量为91.2 mm,电池模组未发生明显变形,车辆防护结构对电池模组保护效果好。
图6为整车层级仿真中在碰撞位置I、碰撞角度90°、不同速度下电池包的动能与内能随时间变化曲线。整车层级仿真结果显示,当碰撞速度超过32 km/h时,电池包结构所吸收的能量大于其电池包自身初始动能。电池包结构吸收的能量与其初始动能的比例随碰撞速度增大而上升。这是由于侧面柱碰撞下,结构塑性变形具有局部性,碰撞过程中电池包结构会吸收整车其余部件的动能,导致其吸收的能量高于其初始动能。
整车层级侧面柱碰撞仿真可以真实反映电池包碰撞响应,但考虑到整体仿真矩阵规模和实际产生的计算资源消耗,本研究转而采用电池包层级仿真,可获得基本一致的碰撞响应,同时显著降低计算资源需求。为获得整车中电池包子模型的真实边界条件,须研究整车至电池包层级的仿真边界条件设置关系。
电池包层级模型沿用整车模型中修改后电池包模型信息,在电池包上施加初始速度与障碍物碰撞。与整车层级仿真不同的是,电池包层级仿真删去了地面刚性墙和重力场设置。
仿真矩阵的设计上,电池包层级仿真边界条件参数为障碍物在X方向的位置、碰撞速度、碰撞角度以及质量补偿。当电池包撞击固定障碍物时,电池包区域的塑性变形吸能与电池包初始动能直接相关。为获得接近整车层级仿真的电池包机械变形和损伤响应,应在电池包层级仿真中引入质量补偿来提高初始动能。质量补偿的范围设定是基于整车仿真中初始动能与吸收的内能比例。图6显示,在52 km/h整车仿真中,电池包结构吸收的内能比其初始动能增加了51.4%,考虑到电池包的质量为385.6 kg,因此本研究中,质量补偿研究范围为100~200 kg。质量补偿均匀施加在电池包侧围的14个螺栓孔上。另一方面,在整车层级仿真中,当障碍物侵入电池包时,此时电池包碰撞速度存在一定衰减,整包层级仿真矩阵中对于速度的设定下限应低于整车层级的仿真矩阵,因此,电池包层级仿真额外考虑27 km/h碰撞速度的工况。具体仿真条件设置以及质量补偿示意图如图7所示。
本研究提取电池包侧围结构的侵入量和电池卷芯最大侵入量,用于描述电池包内部电池结构损伤变形和失效。如图7所示,电池包侧围结构侵入量定义为电池包上靠近圆柱障碍物的节点A与电池包远端未变形的节点B之间的距离变化量。电池卷芯侵入量定义为电池卷芯上靠近碰撞侧的节点C与卷芯背面的节点D之间的距离变化量。
电池包层级仿真应严格控制质量缩放,仿真时间步长设为3.6×10-7 s,此时增加的额外质量占比为3.2%,满足5%以内质量放缩要求。为缩短计算时间,仿真终止时间调整为0.03 s。
电池包以一定的初始动能撞击圆柱形障碍物,电池包各层结构依次变形吸收能量,达到最大侵入量后以一定的残余速度回弹。通过提取电池包与圆柱障碍物之间的接触力,获得不同碰撞速度下接触力-侵入量的响应曲线,如图8(a)所示。在电池包结构受到侵入时的响应可以分为4个阶段:阶段I,电池包外壳及侧围结构发生变形,导致接触力快速上升;阶段II,由于电池模组和侧壁之间存在空隙,接触力暂时稳定,形成平台期;阶段III,电池模组开始变形,接触力随之再次急剧上升;阶段IV,电池包在达到最大侵入量后,结构的弹性势能释放,电池包发生回弹。电池包结构的变形与损伤主要发生在前3个阶段,第4阶段在本研究中不作分析。
基于电池包结构在动态加载的机械响应,接触力与侵入深度之间的关系通过分段线性函数拟合。该函数的表达式为

式中: k 1 k 2分别为不同侵入阶段响应曲线斜率参数; x 1 x 2定义了函数的不同分段区间。分段点基于仿真动画历程中电池包结构变形情况以及仿真曲线斜率变化选取。将此分段函数积分,得到电池包结构吸能随侵入深度变化曲线。 k 1 k 2分别基于第1阶段和第3阶段曲线的斜率选取,保证了拟合函数积分曲线与仿真结果的积分曲线之间的一致性。图8(b)~图8(d)给出了不同碰撞位置与不同角度的接触力与侵入深度的关系图及拟合结果。
图9表明,不同碰撞速度下电池包结构的能量吸收随侵入量曲线基本相同。可以认为,在本研究考虑的碰撞速度范围内,电池包结构的动态效应并不显著,结构所吸收的能量由侵入位置、侵入量与碰撞角度决定。而电池包碰撞响应的3阶段分段函数的积分曲线较好拟合出不同速度下电池包结构吸能随侵入深度的变化曲线。
本研究所使用的电池包宽度为1 310 mm,靠近障碍物侧电池单体卷芯与圆柱障碍物的初始距离为150 mm。电池卷芯厚度为64 mm。电池包层级仿真结果表明,当电池包侧壁最大侵入量超过125 mm时,电池模组盖板和隔板断裂,电池单体的卷芯沿侵入方向的最大侵入量超过9.6 mm,此时整体侵入量超过电池电芯厚度的15%[19],卷芯此时有内短路的风险。图10展示了在碰撞位置I、碰撞角度90°、碰撞速度为37 km/h、质量补偿为200 kg时电池卷芯的相对剩余体积云图,此时电池包侧壁侵入量达到了125.4 mm,卷芯最大的侵入量达到了13.4 mm,有内短路的风险。因此,考虑到卷芯距离侧壁的初始距离以及电池包结构特性,本研究将侧壁侵入量125 mm设定为失效阈值。一旦侧壁侵入量超过此值,极易造成卷芯失效,存在电池包短路的风险。
电池包以一定的初始动能撞击固定的圆柱形障碍物,撞击的能量由电池包自身质量和撞击时的速度决定[20],即电池包结构吸能量与电池包初始动能直接相关。初始动能与电池包质量以及速度关系由式(2)给出。

图11给出了整包层级仿真中电池包结构吸能量与电池包质量和初始碰撞速度的关系。可以假定结构吸能量与质量成正比关系,与初始碰撞速度的二次方成正比关系。基于电池包结构的能量吸收随侵入量的关系,可以获得不同碰撞位置和碰撞角度组合下的电池包侧壁侵入量与碰撞速度和质量补偿的响应面,如图12所示。当响应面高于红色透明参考面时,电池包在该侧面柱碰撞工况下存在内短路的风险。
将中高速侧面柱碰撞仿真结果作为输入的工况,计算获得该碰撞位置处电池包的结构特征和力学响应,从而建立该款电池包结构吸能与侵入深度的关系。进一步地,依据碰撞速度、质量补偿与初始动能的关系,可快速预测电池包结构在该碰撞位置和碰撞角度下,任何给定的速度和质量补偿条件的侧壁最大侵入量。依据本研究中某款电池包侧壁侵入量与对应卷芯最大允许变形量之间的关系,实现电池模组短路失效风险预测,形成该款电池包侧面柱碰撞安全的快速预测方法。电池包侧面柱碰撞的安全性快速预测方法流程如图13所示。
图12中快速预测模型给出的在不同碰撞位置和碰撞角度下电池包侧壁侵入量的预测结果进行验证。预测结果与仿真结果在大多数工况下表现良好,验证了模型有效性。具体来看,9个输入工况的预测误差均在2.5%以内;在81个仿真工况预测结果中,模型的平均误差为3.22%,最大误差为8.59%,表1给出了预测结果与仿真结果误差统计。
图14显示了误差的分布情况。碰撞速度为27 km/h时,整体预测模型效果表现最不理想。结合仿真结果发现,在较低的碰撞速度下,能量吸收主要来自电池包壳体的变形,此时电池包会有更大比例的残余动能。低速碰撞工况的结构能量吸收与初始动能的比例相对较低,这一差异导致了预测误差的增加。对52 km/h碰撞工况的预测结果误差满足要求,这说明该预测模型具备一定的外插能力。
快速预测模型可以帮助建立不同碰撞参数之间的影响规律。图12显示,最大侵入量随碰撞速度以及质量补偿增加而增加,这是由于电池包初始动能的增加,导致电池包发生了更大的塑性变形。碰撞角度对最大侵入量的影响趋势会随着碰撞位置的不同而产生变化。具体来说,当障碍物位于碰撞位置I,且碰撞角度为90°时,电池包侧壁侵入量达到最大值,表明此工况相对危险。当碰撞角度减小至60°时,电池包侧壁侵入量迅速减小。沿碰撞位置前移至位置II上,碰撞角度为75°时可造成最严重的电池包侵入,超过了90°和60°时的电池包侧壁侵入量。在碰撞位置III时,减小碰撞角度能显著减小电池包侧壁侵入量。这主要取决于电池包在侧面柱碰撞下发生的沿Z方向的旋转程度。电池包沿着障碍物的旋转取决于障碍物的位置与碰撞方向相对于电池包质心的距离。在位置I,由于碰撞方向与电池包质心的距离较近,产生的转动力矩较小,因此电池包的旋转角度较小。在位置II,碰撞角度为75°时,质心与碰撞方向的距离较小,导致电池包的旋转角度小于碰撞角度为90°时电池包旋转角度,而在位置III,随着碰撞角度的减小,电池包会发生更多的旋转。
电池包的旋转有助于电池包结构向非侵入方向的变形,增加了电池包外壳的横向变形宽度,从而降低了其纵向变形的深度,减少对电池包内部结构的侵入。此外,电池包旋转还能耗散部分碰撞能量,增加残余动能。
整理全部工况并结合事故统计结果,在碰撞位置I的沿90°角度和碰撞位置II的沿75°角度的侧柱碰被认为是对本研究所考虑的电动汽车较危险的工况。在这些碰撞位置工况上,侧面柱碰撞产生的侧壁侵入量多位于临界阈值上。而在前部位置带有一定角度的侧面柱碰撞在现有的事故统计中占据一定比例,对电池包安全性构成了重大威胁。
现有仿真结果表明,国标基准工况下电池包侧壁侵入量为91.2 mm,未达到临界危险工况125 mm,此时障碍物未侵入电池卷芯,电池包不具备内短路的风险。前部位置是事故统计中发生概率较高的位置,因此将碰撞位置从国标位置适当向车辆行进方向前移,碰撞角度保持75°,并提高碰撞速度,此时碰撞工况对电池安全性威胁更大。
利用上述的快速预测模型,可以建立整车层级仿真和电池包层级仿真边界条件的关系。具体来说,依据快速预测模型,整包层级仿真在碰撞速度32 km/h、碰撞角度为75°、质量补偿为147 kg工况下,电池包侧壁侵入量与整车层级仿真中侵入量相近,电池包损伤失效风险相近。而在整车层级仿真中,如图6所示,当碰撞速度增加时,电池包结构须承担相比于其初始动能更多的能量,因此在电池包层级的仿真中,对于更高的碰撞速度,应施加更多的质量补偿使电池包侧面柱碰撞力学响应与对应整车层级碰撞相近。
本研究建立了能表征卷芯变形的精细可靠电动汽车与电池包层级的侧面柱碰撞的有限元模型,依据现行的国标C-NCAP工况、事故统计以及整车车身与电池包结构特征确立了电池包仿真矩阵。建立了电池包碰撞安全性快速预测方法。该方法能在进行单一工况的仿真标定后,快速预测出该碰撞位置和角度下,施加任何碰撞速度和质量补偿的电池包结构碰撞安全性和损伤风险。其中81个仿真结果的整体平均误差为3.22%,最大误差为8.59%。仿真结果表明,对于国标基准工况,需要更高的碰撞速度才会威胁到电池模组的安全性。而对于碰撞位置II,75°碰撞角度是危险的、并占据一定事故统计的工况,因此将碰撞位置适当向车辆行进方向前移,同时保留75°的碰撞角度,并提高碰撞速度的侧面碰撞工况对于电池的安全性威胁更大。
