Aluminum alloy integrated die-casting technology is an important means to achieve automotive lightweight. In this paper,structure optimization,molding simulation technology,die-casting technology are adopted for "material-structure-process" integrated design and manufacture of shock tower. Firstly,combined with extensive design experience,the three-dimensional data of the shock tower is determined through performance objectives,material selection and structural design. Subsequently,the performance analysis of the shock tower is conducted to ensure that the performance objectives are met,and the mold flow analysis of the temperature and velocity fields is conducted based on the designed mold structure,and optimization measures are proposed. Finally,the parts trial production is carried out to conclude problems and analyze causes,and propose solutions to form the shock tower development process. The study shows that the weight reduction rate of the shock tower reaches 16.5% while meeting the requirements of various performance indexes. The integrated design method is feasible,provides the industry with the ability to analyze the whole process and actual production experience,and enhances the confidence of manufacturers in adopting integrated die-casting technology.

铝合金一体化压铸技术是实现汽车轻量化的重要手段。本文采用结构优化、成型仿真技术、压铸工艺对减震塔进行“材料-结构-工艺”一体化设计制造。首先,结合大量设计经验,通过性能目标和材料选择及结构设计,确定减震塔的三维数据。随后,对减震塔进行性能分析确保满足性能目标,并根据所设计的模具结构进行温度场和速度场的成型制造模流分析,并提出优化措施。最后,对零件进行试制,总结问题并分析原因,提出解决方法,形成减震塔全流程开发过程。研究表明减震塔轻量率达到16.5%,并满足性能要求。该一体化设计方法具有可行性,为行业提供了全流程分析能力与实际生产经验,提升了制造商采用一体化压铸技术的信心。

铝合金一体化压铸技术是实现汽车轻量化的重要手段。本文采用结构优化、成型仿真技术、压铸工艺对减震塔进行“材料-结构-工艺”一体化设计制造。首先,结合大量设计经验,通过性能目标和材料选择及结构设计,确定减震塔的三维数据。随后,对减震塔进行性能分析确保满足性能目标,并根据所设计的模具结构进行温度场和速度场的成型制造模流分析,并提出优化措施。最后,对零件进行试制,总结问题并分析原因,提出解决方法,形成减震塔全流程开发过程。研究表明减震塔轻量率达到16.5%,并满足性能要求。该一体化设计方法具有可行性,为行业提供了全流程分析能力与实际生产经验,提升了制造商采用一体化压铸技术的信心。

Aluminum alloy integrated die-casting technology is an important means to achieve automotive lightweight. In this paper,structure optimization,molding simulation technology,die-casting technology are adopted for "material-structure-process" integrated design and manufacture of shock tower. Firstly,combined with extensive design experience,the three-dimensional data of the shock tower is determined through performance objectives,material selection and structural design. Subsequently,the performance analysis of the shock tower is conducted to ensure that the performance objectives are met,and the mold flow analysis of the temperature and velocity fields is conducted based on the designed mold structure,and optimization measures are proposed. Finally,the parts trial production is carried out to conclude problems and analyze causes,and propose solutions to form the shock tower development process. The study shows that the weight reduction rate of the shock tower reaches 16.5% while meeting the requirements of various performance indexes. The integrated design method is feasible,provides the industry with the ability to analyze the whole process and actual production experience,and enhances the confidence of manufacturers in adopting integrated die-casting technology.

随着轻量化需求的不断增加,减轻汽车装备质量是提高汽车的燃油经济性、降低能耗、减少污染的重要措施之一。研究表明,车身质量每减少100 kg,续航里程将会提升10%~11%[1-2] 。在工业生产中,特斯拉提出的大尺寸高压铸造适用于中大型薄壁复杂零件,是车身铝合金压铸技术的主要研究方向。铝合金由于凝固潜热大,在相同条件下,铝液的凝固过程时间比铸钢和铸铁长得多,流动性好,有利于铸造薄壁结构复杂零件。铝合金压铸技术被用于生产各种结构性车身部件,如车门框架、车顶支架、底盘、减震塔等[3]。2012款路虎揽胜车身铝铸件占15%,比上一代轻量420 kg,比同尺寸的钢制车身轻量39%(180 kg)。2009款捷豹XJ白车身铝合金用量达91%,其中铝铸件6%,镁铸件1%。特斯拉Model S全铝车身结构,其中减震塔及前后连接件均为铝合金压铸件,前端模块为镁合金压铸件。宝马公司使用了高真空压铸减震塔代替钢材减震塔,实现轻量40%[4]
近年来,大量研究学者围绕压铸铝合金减震塔开展了结构设计、材料开发、微观组织分析、工艺验证、断裂行为等的研究[5]。张友国等[6] 从铝合金减震塔工艺、材料、力学性能、质量检测、连接性能等方面做了全面总结。研究表明铸铝减震塔开发是一个不断优化的演变过程,每次的变更都是伴随着布置、安全性能、模态、工艺的一个优化设计过程。在结构优化和模流仿真分析中,桑卓越等[7] 针对减震塔零件复杂薄壁的特点,通过模流仿真软件不断调试工艺参数,最终根据优化工艺参数进行了试模生产。与传统钢制减震塔零件相比,一体化压铸的铝合金减震塔零件实现了35%的轻量效果。周林东等[8] 通过结构设计优化和铝液的流动及充型仿真,确定了压铸工艺,最终生产了品质良好的铝合金减震塔压铸件。在微观缺陷和力学性能验证方面,Zhang等[9] 研究了薄壁高压压铸减震塔孔隙的空间分布和形态,以及它们对延性的影响。研究表明断裂区域的局部孔隙度是决定性能的主要因素。Cao等[10] 研究了压铸减震塔不同工艺下的充型过程,通过缺陷定量分析和力学性能分析确定了最终工艺参数,以保证零件成功生产。焦祥祎等[11] 研究了AlSi10MnMg合金的组织特征和断裂行为,并通过组织细化开发了新型免热处理压铸合金,并实现了其在减震塔零部件上的试制。
以上优化设计研究均取得了较好的轻量化效果,但上述研究并没有从全局角度出发,详细介绍铝合金零部件全流程开发过程、性能要求等。综上,本文针对减震塔的轻量化设计问题,在Zhang等[12] 研究的高性能Al-Mg系列免热处理压铸铝合金减震塔的背景下,以减震塔为研究对象进行自主设计,提出了一体化全流程设计方法。相比原传统钢制设计方案,减震塔零件数量由原来5个减少为1个,一体化集成性能更高,平台化设计的通用性能提升,工装成本投入大大降低。
从铝合金材料选择、结构设计、性能仿真分析、模具设计、浇排系统分析、试验验证等多个角度对零部件结构和工艺参数进行优化,最终完成铝合金高真空压铸减震塔的设计和样件试制工作。与钢制减震塔相比,实现首批样件轻量率达16%以上。依据国标《金属材料拉伸试验第1部分:室温试验方法》测试的样品屈服强度达到120 MPa、抗拉强度达到180 MPa、断裂延伸率达到10%。
目前结构件铝合金材料主要包括Al-Si系(Silafont-36)和Al-Mg系(Magsimal-59)。前者具有良好的流动性能、充型性能和较小的热裂、疏松倾向,后者提高合金的耐蚀性与机械强度,改善合金的机械加工性能[13],两种材料性能对比见表1
对标了宝马I3、奔驰、林肯飞行家、Model S 等多款减震塔材料,均为AlSi系的AlSi10MnMg材料。因此根据对标情况及研究需求,一体化减震塔材料设计为AlSi10MnMg,其化学成分见表2
图1为减震塔布置边界图,减震塔与暖风机总成、翼子板安装板总成、前轮鼓包焊接分总成、前纵梁搭接匹配,同时为底盘前支柱总成和保险盒提供安装点。
暖风机总成与减震塔连接工艺为结构胶粘接工艺,粘接间隙预留1.5 mm,其中结构胶类型为陶氏2850。翼子板安装板总成及前轮鼓包焊接总成,二者与减震塔连接工艺采用结构胶和自穿铆钉(SPR)铆接方案。SPR工艺要求有效搭接边须大于26 mm,且减震塔压铸件须置于底层。机舱纵梁与减震塔为单面连接,连接工艺为结构胶和摩擦钻螺纹铆钉(FDS)铆接工艺,有效搭接边大于18 mm。减震塔为底盘前支柱总成提供3个安装点,来保证耐久和强度要求,减震塔与前支柱包络须满足10 mm以上的安全间隙。
图2(a)图2(b)所示为I3、ES8减震塔结构,参考其进行一体化减震塔壁厚设计。主体壁厚设计为3 mm,减震支柱安装面壁厚6 mm,减震支柱安装点局部厚壁11 mm,如图2(c)所示。
为保证压铸件能够顺利地脱模,在结构设计上须留有一定的脱模斜度。斜度的方向必须与铸件的脱模方向保持一致[14] 。该减震塔主型面拔模角度为2°,加强筋最小拔模角度大于0.5°,满足工艺要求。
加强筋可以加强零部件的性能,尺寸设计要求一般为加强筋顶部厚度大于等于2 mm。加强筋根部厚度原则上小于2倍主型面厚度。加强筋高度原则上应小于105 mm。该减震塔加强筋顶部厚度大于2.3 mm,根部厚度大于6 mm,加强筋高度小于12 mm,满足设计要求。
在顶针的设计中,对标I3、Model S和ES8,为保证模具强度,顶针端部直径尺寸须大于10 mm。因此,该一体化减震塔顶针端部直径取为10 mm。
白车身承载着汽车在包括静止起步、制动、左转、右转和垂直冲击等各种工况下的承重等。为了保证白车身在正常行驶过程中不发生开裂和变形,白车身设计时就必须保证其各个零部件有足够的强度,即车身最大应力不超过其零件的屈服强度。故在整车下进行了制动、弯曲、左转、右转、扭转等5个工况强度分析,前方两个加载点位于减震塔,后方两个加载点位于后纵梁后螺旋弹簧支持座。制动工况要求减速度达0.7g,弯曲工况要求Z方向达1g,左转工况要求向心加速度达0.5g,右转工况要求向心加速度达0.5g,扭转工况要求对角满轮载荷。设计目标为:制动工况安全系数大于1.5,弯曲工况安全系数大于2,左转工况安全系数大于1.5,右转工况安全系数大于1.5,扭转工况安全系数大于1.5。
经各种工况分析,制动工况下最大应力为89 MPa,安全系数为1.8。弯曲工况最大应力为77.15 MPa,安全系数为2.1。左转工况下,最大应力为89.3 MPa,安全系数为1.8。右转工况下,最大应力为78.84 MPa,安全系数为2.1,扭转工况下,最大应力为86.3 MPa,安全系数为1.9,如表3所示,各工况均满足设计目标。
刚度是指车身在不同行驶条件下的变形和振动情况,通过对车身结构的刚度进行分析,可以评估车辆的操控性和舒适性等性能,是汽车设计中一个关键的环节,可以直接影响车辆的整体性能和用户体验。
在弯曲刚度测试中,目标值设定为10 000 N/mm。约束左前悬置点123自由度,约束右前悬置点3自由度,约束左后悬置点123自由度,约束右后悬置点13自由度,约束情况如图3(a)所示,过前后约束点的中点,做YZ平面,与左右内门槛梁各有一条切线,抓取附近100 mm的刚度区域,在左右门槛梁的位置同时加载垂向的1 000 N。测得左门槛下表面测量点Z向位移平均值Za为-0.171 mm,右门槛下表面测量点Z向位移Zb为-0.178 mm。左右前后悬架Z向位移Z1 、Z2 、Z3 、Z4分别为-0.021、-0.020、-0.005、-0.005 mm。根据SAE-China J0702-2013:普通乘用车白车身弯曲刚度试验方法,计算出弯曲刚度为12 374.8 N/mm,满足设计需求。
在扭转刚度测试中,目标值设定为1 100 kN·m/rad。对左右前悬置点建立一个多点约束(MPC),使得左右前悬置点Z向位移和为零,约束左后悬置点123自由度,约束右后悬置点约束13自由度。其中左右前悬的间距L2为892.28 mm,左右后悬的间距L3为1 023.75 mm,并在左前悬置点施加绕X轴的扭矩2 000 N·m,计算出扭转刚度为1 300 kN·m/rad,满足设计要求。
在毛胚结构设计的过程中采用以下措施:所有FDS孔、线束孔、装配定位孔按该处壁厚封闭,后期机加。3个减振器安装孔和中心圆孔做3 mm密封层,后期机加。3个减振器安装孔留0.5 mm加工余量,并做1°拔模斜度。左减震塔螺纹孔密封后做 Φ5的局部挤压,挤压深度8 mm,铸造收缩率取5%,图4为产品件和毛坯件的对比结果。
在浇注系统的设计中,采用下列技术方案:浇注系统采用一模两件设计,左右两侧浇道对称设计,内浇口保证同时填充。采用增压式浇道设计,即直浇道、横浇道、内浇道、内浇口截面积逐渐缩小,优化压射工艺参数,保证压室低速填充过程铝液无裹气,高低速转换位置在内浇口附近,具体细节参照表4,其中DW为长和宽,T为外浇口面积,t为内浇口面积。浇注系统分布如图5(a)所示。
根据模流分析结果,渣包布置在产品四周最后填充部位,采用侧边搭接形式,溢流口厚度1.5 mm,易于人工去除。真空枝延渣包外侧连续布置,保证真空枝在充型过程中全程抽真空,排气板最小截面积之和约占内浇口截面积0.25倍,通过优化浇排系统体积,现整套模具的出品率不低于40%。 排气系统如图5(b)所示,其中外侧渣包宽58 mm,内侧渣包宽60 mm,排气面积为520 mm2
真空系统采用两级抽真空,压室和型腔分别用两个独立的真空罐控制,冲头通过浇料口后同时开启,冲头位移350 mm时压室抽真空关闭,型腔内则全程抽真空,保证型腔内真空度≤50 mbar,型腔采用排气板式真空阀,两侧抽真空,可在模具不下机状态下快换,便于生产时维护和保养。真空系统如图5(c)所示。
浇注温度为650 ℃。生产总节拍为95 s,其中浇料时间17 s,压射时间4 s,留模时间18 s,开、合模时间各11 s,取件时间10 s,喷涂时间24 s。具体的工艺参数如表5所示。
设备冷却系统配置为常温冷却循环水、油温机(4台8组)与水温机(1台2组)。根据模温平衡CAE分析,该套模具模芯部位采用分区控制,分为浇道区域、型腔区域和远端渣包区域,均采用油温机控制,其中红色管路预设温度为230 ℃,其中液体为油。绿色管路预设温度为180 ℃,其中液体为油。蓝色管路预设温度为120 ℃,其中液体为油。黑色管路预设温度为常温,其中液体为水,如图5(d)所示。
模流分析可以考虑工艺设计和工艺条件,能够对铸件进行温度场和速度场分析,了解铸件的压铸情况,提出优化措施。
对减震塔进行工艺仿真,从图6(a)温度场分析可以看出,所示标记方框内金属液流入温度在590 ℃左右,而AlSi10MnMg材料液相线温度为590 ℃,因此图示位置填充温度较低。可以采取的优化措施为提早切换高速并在低温区域增设溢流槽收集冷料。从图6(b)中的速度场分析来看,高速切换位置稍晚,产品已有较大部分区域为低速填充,导致充型金属液温度略低,可以采用的优化措施为提早切换高速。
通过对上述工艺进行仿真分析,并对从温度场和速度场得到的问题,对工艺参数和模型进行相应调整,进行零件试制。根据第1轮试制情况总结存在的问题,并对问题进行分析,提出整改措施,方便用于后续生产研究,如表6所示。
通过对第1轮试模样件进行实称,钢制材料减震塔为2.852 kg,铝压铸材料减震塔为2.448 kg,与传统钢制材料方案对比,一体化减震塔方案轻量16.5%,具体见表7
对第1轮试模减震塔样件力学性能进行测试,获得其力与位移曲线,如图7所示,并将其力学性能测试结果进行整理,如表8所示,获得力学性能测试结果。结果表明,试样的抗拉强度平均值为189.6 MPa,高于设计目标180 MPa。屈服强度平均值为133.4 MPa,高于设计目标120 MPa。断裂延伸率平均值为15.1%,高于设计目标10%,测试结果满足设计目标。
基于整车轻量化需要和结构性能要求,从铝合金材料选择、结构设计、性能仿真分析、模具设计、浇排系统分析、试验验证等多个角度对零部件结构和工艺参数进行了优化,最终完成铝合金高真空压铸减震塔的设计和样件试制工作,零件质量为2.448 kg,实现轻量率16.5%,试样的抗拉强度平均值为189.6 MPa,屈服强度平均值为133.4 MPa,断裂延伸率平均值为15.1%,高于设计目标10%,测试结果满足设计目标,并满足各项性能指标要求。
综上,通过高真空压铸减震塔的研究,掌握了材料选择、结构设计、性能仿真分析、工艺参数优化、产品内部质量控制的方法,后期通过跟踪零部件台架试验以及装车道路测试进一步优化零部件结构,为实现高真空压铸件在量产车型的应用提供强有力的技术支撑。
