The vibration and noise performance of the heat pump system plays an important role in the NVH evaluation of new energy vehicles. Based on the structure and working characteristics of the heat pump system and the principles of vehicle vibration and noise control,a research on the NVH control methods of the heat pump system is carried out in this paper from the vibration and noise excitation source,structural mode distribution,transfer path,evaluation conditions and other dimensions. Through the analysis and solution of NVH problems in the product development of a domestic hybrid electric car,the results indicate that the NVH control of heat pump system is a system engineering,and the compressor,air conditioning pipeline,HVAC shell,acoustic package and compressor control strategy are key factors of NVH,which provides a clear technical reference for the NVH performance control of new energy vehicle heat pump systems.

热泵系统的振动噪声性能在新能源汽车整车NVH舒适性评估中起到至关重要的作用。本文根据热泵系统的结构和工作特点,结合汽车振动噪声控制原理,从振动噪声激励源、 结构模态分布、 传递路径、 评价工况等多个维度开展了热泵系统振动噪声控制方法研究。通过分析某国产混合动力轿车在热泵产品开发中的NVH问题,提出相应的解决方案。结果表明:热泵NVH控制是一个系统工程,压缩机、空调管路、HVAC箱体、声学包以及压缩机控制策略是NVH的重要影响因素,为新能源汽车热泵系统的振动噪声性能控制提供了清晰的技术参考。

热泵系统的振动噪声性能在新能源汽车整车NVH舒适性评估中起到至关重要的作用。本文根据热泵系统的结构和工作特点,结合汽车振动噪声控制原理,从振动噪声激励源、 结构模态分布、 传递路径、 评价工况等多个维度开展了热泵系统振动噪声控制方法研究。通过分析某国产混合动力轿车在热泵产品开发中的NVH问题,提出相应的解决方案。结果表明:热泵NVH控制是一个系统工程,压缩机、空调管路、HVAC箱体、声学包以及压缩机控制策略是NVH的重要影响因素,为新能源汽车热泵系统的振动噪声性能控制提供了清晰的技术参考。

The vibration and noise performance of the heat pump system plays an important role in the NVH evaluation of new energy vehicles. Based on the structure and working characteristics of the heat pump system and the principles of vehicle vibration and noise control,a research on the NVH control methods of the heat pump system is carried out in this paper from the vibration and noise excitation source,structural mode distribution,transfer path,evaluation conditions and other dimensions. Through the analysis and solution of NVH problems in the product development of a domestic hybrid electric car,the results indicate that the NVH control of heat pump system is a system engineering,and the compressor,air conditioning pipeline,HVAC shell,acoustic package and compressor control strategy are key factors of NVH,which provides a clear technical reference for the NVH performance control of new energy vehicle heat pump systems.

随着三电技术和智能网联技术的发展,新能源汽车的普及已势不可挡[1-2]。静谧性是新能源汽车的一个显著特征,在纯电行驶工况下,安静舒适的车内环境能显著提高用户的驾驶体验。此外,政策法规的导向和市场竞争的需求,都使得主机厂对车辆的NVH(noise,vibration,harshness)性能重视度越来越高。从行业文献和各大主机厂的立项课题来看,当前新能源汽车NVH控制的重点方向体现在新动力系统上,如电机、减速器的振动噪声,以及路面激励通过轮胎、悬架传递到车内的路噪[3-6]。但是,新能源汽车还有一个重要部件也发生了显著变化,即热管理系统,它的变化给新能源汽车NVH性能管控带来了新的课题。
在传统内燃机车上,热管理系统及其核心部件压缩机伴随着发动机一起工作,因此其振动噪声问题容易被更大的发动机振动噪声所掩蔽。一些学者对热管理系统NVH问题开展了研究,解决方案主要体现在压缩机结构优化上:卢喜等[7]研究认为压缩机的噪声源主要是由电机噪声和排气口的气体压力脉动引起的周期性脉动噪声以及进气噪声。郑淳允[8]在空调管路上增加了消声器和隔振垫来解决压缩机噪声问题。邱琳[9]通过消减压缩机内部动静盘运行的不良摩擦,降低了压缩机噪声和异响。施腾[10]建立了压缩机的空腔几何模型,并在Fluent软件中进行噪声仿真分析,通过改变压缩机本体部分结构取得了较好的降噪效果。
对于新能源汽车,由于没有发动机的掩蔽,热管理系统的振动噪声会凸显。尤其压缩机不仅仅服务于空调,还要参与电池热管理等工作,其工况更加恶劣,匹配不当会在车内产生明显的振动噪声问题。另外,在部分新能源车型上,热管理系统的制热系统也从常用的PTC系统升级为热泵系统,而热泵系统对压缩机、管路、电子阀等的要求更高更复杂,从而也会带来更多的NVH挑战。
针对上述问题,需要从整个系统层面来综合考虑NVH开发方案,本文中以某款混合动力轿车的热泵系统为例,阐述了其结构特征、NVH产生机理、NVH问题分析思路和解决措施,为新能源汽车热泵系统NVH性能正向开发提供了指导。
热泵系统具备制冷和制热双重功能,制冷原理与普通空调相同,制冷工况高温高压的冷媒流经车外冷凝器,将热量释放至车外;制热工况则相反,高温高压的冷媒流经车内冷凝器,将热量释放到乘员舱,其系统组成如图1所示。相比普通空调,热泵空调在空调箱体内增加车内冷凝器,并增加了多个电子膨胀阀、电磁阀、单向阀和传感器等[11-14]
压缩机将低温低压过热的气态冷媒压缩为高温高压过热气态,是热管理系统的心脏。目前业内新能源汽车普遍采用涡旋式压缩机,其工作原理为:压缩机内部的动盘绕着静盘做平面回转运动,气态冷媒从吸气口进入,并被摄入到月牙形气腔里;随着月牙形气腔的闭合,密闭容积逐渐被转移到静盘的中心且不断缩小,气态冷媒被不断压缩,最终从中间的排气口排出,如图2所示。
热管理系统管路用于将热管理系统各个部件连接在一起,按压力可分为高压管路和低压管路:(1)高压管是由压缩机到膨胀阀之间的管路;(2)低压管是由膨胀阀到压缩机之间的管路。在高低压管路之间可能有一段同轴管,用于提高系统效率。管路从机舱延伸到车内,通常会通过设置的几个固定点安装在车身上。
新能源汽车热管理系统目前向集成化的方向发展,一般是冷媒侧集成和冷冻液侧集成,或者两者共同集成。冷媒侧集成模块是将多个电磁阀、电子膨胀阀、单向阀和板换集成到一起,通常布置在机舱前围板或纵梁上。模块内部有多层流道,外设多个接口,通过阀体开关改变冷媒流向,实现制冷模式和制热模式循环,如图3所示。
HVAC箱体在空调系统中起着热交换、模式出风、出风温度控制的作用,如图4所示。
热交换器主要包括蒸发器、冷凝器、暖风芯体。通过控制冷暖风门所处的位置,调节经过蒸发器和暖风芯体的风量配比,冷热风混合均匀后,从模式出风口吹出。
热泵系统传递到车内的振动噪声,可简化为“激励源-路径-接受点”的系统模型来分析,也即传递路径分析方法(TPA方法)[15-18],其数学模型如下:

因此,要降低车内振动噪声,一方面要消除或减弱声源、振源自身的激励,另一方面要控制振动噪声传递路径,使激励在传递过程中被阻断或削弱。
激励源的控制:压缩机是热泵系统核心激励源,需要从压缩机自身结构改进来减小激励。一是优化压缩机内部结构设计,如动盘和静盘的型线、曲轴衬套的配合间隙、滑动副的接触面等,减小工作腔的压力脉动和零件异常摩擦从而削弱激励。二是优化压缩机的安装,如提高压缩机固定支架模态、安装点动刚度等,规避设计缺陷导致的共振放大激励。
传递路径控制:提高机舱的隔吸声性能、改进前围板管路过孔处的隔声措施可降低压缩机到车内的辐射噪声。另外,增加压缩机隔声罩对车外辐射噪声起到抑制作用。压缩机的振动其一是通过动力总成传递到与之相连接的车身,进而传递到车内座椅和转向盘;另一个途径是通过高低压管路向外传递,在管路与车身连接处(如管路支撑点或冷媒侧集成模块安装点)会传递给车身,从而激发车身的振动和噪声。因此,选择适合的管路固定位置和固定方式对降低激励传递非常重要。图5为乘用车压缩机振动激励传递路径示意图。
给压缩机匹配消声器是一种非常有效的降噪手段,一般将其布置在管路上接近压缩机排气口侧。车上的压缩机消声器通常采用扩张式结构,如图6所示。
消声器的噪声传递损失与消声器的入管直径d、扩张腔直径D及扩张腔长度L有关,其计算方法如下[19-20]

式中:TL为传递损失;m为扩张比;λ为波长;t为管内温度;f为激励频率。
接受点控制:接受点是指车内乘员的主观感知点,如转向盘、人耳处等。对接受点的振动须从设计角度进行模态避频,或者匹配吸振器以降低振幅。对于人耳旁噪声的控制,除了避免车内声腔模态耦合外,近年来主动降噪方法(ANC)也是一种重要解决方案。
热泵系统压缩机通常工作转速高范围广、工作负荷大,并且纯电工况下无发动机的掩蔽效应,因而NVH问题更突出,主要表现为以下特征:(1)压缩机高转速噪声大;(2)伴随着转向盘振动显著变大;(3)中高频激励成分增多;(4)车外压缩机噪声突兀。图7图8为热泵系统工作时车内NVH典型频谱图。
某款热泵空调在低温制热模式下,压缩机升速过程中车内出现了明显的轰鸣问题,如图9所示,其中横坐标为频率,纵坐标为压缩机转速。从图中可见,车内噪声在200~250 Hz之间出现明显的共振带。
通过激励源和路径排查,发现压缩机本体振动有与问题相同频谱特征。进一步对压缩机进行仿真分析,结果表明压缩机1阶弯曲模态为240.2 Hz,与车内噪声问题相吻合,且应变能主要集中在安装点位置,如图10所示。对压缩机壳体安装点采用加强方案以提高压缩机安装点连接刚度和模态(如图11所示),实车验证车内噪声240 Hz共振带已消失,该方案优化效果明显,如图12所示。
如前所述,热泵系统运行时,冷媒从压缩机排出过程的周期性压力变化产生压力脉动,并以振动的形式作用在管路上,然后通过管路安装点传递至车身产生车内辐射噪声问题。因此,为降低热泵系统噪声,需要合理匹配管路中的软管长度、对管路固定点进行隔振以及采用管路消声器等方法。
方法1:管路的一部分用一定长度的橡胶软管替代,通过橡胶软管的弹性来衰减管路振动能量。
方法2:管路支撑点应安装在车身刚度较强的区域,尤其是冷媒侧集成模块这些管路集中的部件,应考虑在安装点处加衬套软垫,用于衰减从管路传递到车身上的振动能量。
方法3:在压缩机排气管路上增加扩张腔,通过抗性消声器原理来降噪。由消声器传递损失计算公式可知,扩张消声器的传递损失取决于扩张比和扩张腔室的长度。消声器长度越长则消声中心频率越低,扩张比越大则传递损失越大,如图13图14所示。
以某34 mL排量的热泵压缩机为例,用空气作为介质,模拟转速4 800 r/min时压缩机产生的气流脉动做横向对比研究。在消声器入口处输入特定频率波动的质量流量,得到消声器出口处的压力随消声器容积变化情况,如图15所示。
在排量转速已定的条件下,消声器容积越大,对压力波动抑制效果越好,对管路振动的衰减效果越好。当扩张腔容积与压缩机排量的比值接近某一数值时,继续增大容积对压力脉动衰减获得的收益将逐渐减小,压力脉动的抑制效果趋近于上限。通过上述仿真分析,可以得到消声器设计的降噪最优解。
在某款混合动力轿车热泵系统噪声偏大问题的解决思路上,通过设计扩张式消声器和适合的橡胶软管长度,获得了显著的降噪效益。如图16所示,在该热泵系统的压缩机升转速工况,通过管路优化后原2阶、3阶、4阶噪声过大问题得到极为显著的改善。
热泵系统具备制冷和制热功能,不同的工作条件下热泵系统的工作模式、工作部件、工作路线都有所不同。以采暖模式为例,就有HEV工况、EV工况、极寒工况、低温工况、次低温工况、电池包加热工况等6种以上工作模式,涉及到水PTC、余热换板、外冷凝器、内冷凝器、发动机、压缩机等部件是否启动工作,冷媒流通路线也各有差异。因此,当工况发生切换时,压缩机激励会通过不同管路传递到空调系统HVAC箱体,继而会对车内振动和噪声产生直接影响。
当热泵系统制热时,压缩机压缩后的高温高压气态冷媒从压缩机排出,并通过管路进入车内HAVC箱体,输送给车内冷凝器。从压缩机带来的压力脉动会引起管路振动,经HAVC箱体→前围板安装点→CCB管梁后,一部分以振动形式表现在转向盘上,另外一部分通过HVAC箱体及车身之间的连接点以辐射噪声形式扩散在乘员舱里。
在3.1.2节中压缩机排出管消声器、软管长度加长及管路安装点采用隔振衬套都是在激励源的前端和路径上做的优化措施,而HVAC箱体优化是以车身前围板为界线,在乘员舱内实施的NVH优化措施。
热泵系统的HVAC箱体相比普通空调的主要差异是多一个车内冷凝器。与车内冷凝器连接的压缩机高压排出管的振动激励较大,是车内振动噪声的主要传递路径,因此管路与箱体、芯体与箱体之间不应有刚性连接,须做隔振措施。
可行的NVH解决措施如下:(1)车内冷凝器管路做隔振;(2)车内冷凝器芯体与箱体周边间隙控制;(3)采用PU发泡材料填充间隙,如图17所示。某款热泵系统的HAVC箱体采用了上述措施,图18为施加优化方案前后的转向盘振动对比,可见该方案可显著降低转向盘振动幅值。
相比传统空调系统,热泵系统对压缩机功率及工作转速需求更高,因此在高负荷工况下压缩机由自身运转产生的辐射噪声也会更大。如高温高原系统制冷+电池冷却工况、寒区电池加热+空调采暖工况、大功率直流充电时电池冷却工况、寒区EV高速行驶后怠速电池制冷+空调采暖工况等等,这些高负荷运行工况使得空调系统NVH面临着巨大的挑战。
其中当EV模式下车辆处于原地停驶工况或低速行驶工况时,压缩机高负荷、高转速工作的车外辐射噪声容易引起人们关注,其NVH特征表现为中高频段尖锐刺耳的辐射噪声。对发动机舱来说,其声密性远不如乘员舱好,有较多噪声泄漏点,例如前舱底护板孔洞、轮罩与翼子板间隙、机舱盖间隙、进气格栅等裸露缝隙,这些都是压缩机噪声向车身周围环境泄漏的重要途径。
针对压缩机车外辐射噪声问题,可设计开发压缩机声学包。声学包要根据压缩机辐射噪声的频谱特性来进行设计,既要考虑声学材料的中高频吸声性能、低频隔声性能,也要考虑声包材料的环保、耐久、密封性能等基本要素,图19为某款热泵压缩机的声学包示意图。
按照NVH设计要求开发了某款热泵压缩机声学包,安装声学包后在消声室进行整车验证,在距离车前1 m、高度1.65 m的位置布置传声器,试验结果表明:中高频噪声有近5 dB(A)的改善效果;压缩机不同转速下的稳态工况(步进间隔1 000 r/min)总噪声值优化3 dB(A)。最终整车车外辐射噪声的优化效果达到预期效果,如图20所示(图中左侧为噪声频谱对比,右侧为不同转速工况噪声声压级对比)。
通常情况下,随着压缩机转速的升高或鼓风机挡位调高,热泵系统产生的振动噪声会越来越大。因此,在解决热泵系统NVH问题的过程中,除了要对各个零部件提出NVH设计要求外,还须配合优秀的控制策略才可将整个系统的NVH性能发挥到最好。NVH开发工作应积极参与到热泵控制策略标定过程中,一款性能优秀的热泵系统既要满足空调舒适性、能耗、效率的要求,同时又要将整车空调NVH性能做到最优水平。
混合动力轿车根据不同的驾驶模式(如EV模式或HEV模式),以及热泵系统需求对象的不同(如乘员舱或电池包),分类匹配不同的软件控制策略。另外根据车辆运行状态的不同,热泵工作条件还可分为:(1)怠速工况;(2)静置充电工况;(3)行车工况。可见由于整车运行状态的不同,热泵系统工作的背景噪声会有明显差异,因此对热泵系统的NVH要求也不同。
从上述条件可知,当EV怠速工况、静置充电工况以及EV低速行驶工况时,乘客对热泵系统的NVH性能要求最为苛刻。因此,压缩机转速策略应根据空调挡位、车辆模式、行驶车速、乘员舱与电池包是否都有制冷或制热需求等条件,结合车内乘员的NVH容忍度,来制定不同条件下的压缩机工作转速。某款压缩机在怠速工况下,根据上述条件制定了压缩机转速策略匹配方案,如表1所示。
依据3.1~3.4节所述NVH优化方案,对某款混合动力轿车的热泵系统开展振动噪声优化,其改进前后的对比结果如图21图22所示。从图中可见NVH性能改善明显,达到项目预期目标,处于行业优秀水平。
本文基于热泵系统结构特征,对热泵系统振动噪声性能控制方法开展了研究,并应用在某混合动力轿车热泵系统NVH性能开发中,取得了显著的改善效果,得出以下结论:
(1)压缩机是热泵系统NVH问题中的核心激励源,通过优化压缩机内部结构设计以降低压力脉动,同时提升压缩机的安装模态和安装点动刚度,避免出现共振现象。
(2)空调管路是重要的NVH传递路径,一方面要根据压缩机排量大小在管路中匹配适合的消声器来降低压缩机激励,另一方面将部分空调管路改为一定长度的软管以及对管路固定点采用隔振措施可有效降低压缩机激励传递给车身。
(3)HVAC箱体对车内振动噪声产生直接影响,在箱体设计开发时增加减振隔振措施。
(4)给压缩机匹配声学包可降低压缩机车外辐射噪声,声学包的设计须参考压缩机激励频谱特征来匹配声学材料隔吸声性能。
(5)压缩机控制策略对热泵系统整车NVH表现有重要影响,根据车辆不同工况制定精确的压缩机工作转速策略以实现NVH最优效果。
