The integrated precision casting technology of aluminum alloy is one of the important ways to achieve lightweight of automobiles. Firstly,lightweight aluminum alloy material,investment vacuum suction casting process,and topology optimization are adopted to carry out an integrated design of "material,process and structure" for the front subframe and dashboard crossbeam of the white body in this paper. Secondly,the weight,research and development cost,and development cycle of integrated aluminum alloy structural components are compared to the original steel components,which are significantly reduced. Finally,finite element simulation analysis and bench tests are conducted on the stiffness and modal of the white body with integrated precision cast aluminum parts. The results show that after the integrated design,the front subframe and dashboard crossbeam has reduced weight by 36.6% and 30.8% respectively,while the performance of the white body meets the design requirements.

铝合金一体化精密铸造技术是实现汽车轻量化的重要方式之一。本文首先采用轻质铝合金材料、熔模真空吸铸工艺以及拓扑优化对白车身前副车架及仪表板横梁进行“材料工艺结构”一体化设计;其次对比一体化铝合金结构件的质量、研发成本、研制周期,较原钢制件大幅度降低;最后对加装一体化精密铸铝件的白车身进行刚度与模态的有限元仿真分析及台架试验。结果表明,一体化设计后,前副车架及仪表板横梁分别轻量36.6%、30.8%,同时白车身性能均满足设计要求。

The integrated precision casting technology of aluminum alloy is one of the important ways to achieve lightweight of automobiles. Firstly, lightweight aluminum alloy material, investment vacuum suction casting process, and topology optimization are adopted to carry out an integrated design of "material, process and structure" for the front subframe and dashboard crossbeam of the white body in this paper. Secondly, the weight, research and development cost, and development cycle of integrated aluminum alloy structural components are compared to the original steel components, which are significantly reduced. Finally, finite element simulation analysis and bench tests are conducted on the stiffness and modal of the white body with integrated precision cast aluminum parts. The results show that after the integrated design, the front subframe and dashboard crossbeam has reduced weight by 36.6% and 30.8% respectively, while the performance of the white body meets the design requirements.

随着新能源汽车行业的蓬勃发展,续航里程是限制其完全代替燃油汽车的重要因素,其中车身的轻量化是提高新能源汽车续航里程的有效方法,车身质量每减少100 kg,续航里程将会提升10%~11%[1]。目前,新结构、新材料以及新工艺的应用是汽车轻量化的主要方向,国内外学者对此展开了广泛研究,Song和王登峰等[2-4]采用近似模型方法对白车身安全件进行了结构尺寸优化,实现了良好的轻量化效果。Zang和陈国华等[5-6]将碳纤维增强复合材料应用于车身吸能结构,吸能效果较原材料大幅提升。Szegda等[7]对热成型淬火工艺中使用的冲压模具进行模具补偿,改善了铝合金的热膨胀问题。
近年来,基于材料、工艺、结构、性能相结合的一体化设计得到广泛应用,马芳武等[8]在后副车架设计阶段引入结构-材料-性能一体化优化设计方法,优化后的后副车架轻量化率达14.5%。汪永嘉等[9]引入熔模精密铸造铝合金技术,对保险杠前防撞梁进行材料-结构一体化设计,优化后防撞梁质量减轻20.5%。以上一体化优化设计研究均取得了较好的轻量化效果,但上述研究仅限于车身零部件分析,并未研究一体化优化设计后的结构件对车身整体性能的影响。
综上,针对前副车架及仪表板横梁的轻量化设计问题,本文提出“材料-工艺-结构”一体化优化设计方法。首先采用轻质铝合金材料以及熔模真空吸铸工艺,根据材料特性及铸造工艺要求,同时结合拓扑优化结果,对前副车架及仪表板横梁进行一体化结构设计。其次对比一体化铸铝件与钢制件的质量、研发成本及研制周期,证明一体化优化设计方法的优越性。最后对加装一体化精密铸铝件的白车身进行刚度与模态的有限元仿真分析及台架试验,验证前副车架及仪表板横梁一体式优化设计后,白车身刚度与模态性能满足设计指标要求。
目前汽车零部件生产采用的特种精密铸造方法主要包括压力铸造、消失模铸造和熔模精密铸造[10]。针对前副车架及仪表板横梁结构复杂、一体化设计时有较多薄壁结构的情况,铸造工艺选择熔模铸造。同时在薄壁件铸造过程中,合金熔体的充型问题是获得高质量铸件的关键所在[11],因此对于前副车架及仪表板横梁的铸造采用真空吸铸法与熔模铸造工艺相结合的方法,以获得充型更好、尺寸精度更高的铸件。
现今精密铸造所选用的材料通常有铝合金、镁合金、铜合金等,其中铝合金因其比强度高、延展性好且成本较能接受的优点,是汽车轻量化首选材料。为保证铸件强度,铸造材料选用ZL205A铝合金,其化学成分如表1所示。其中铜元素可以改善晶间结构和晶间腐蚀性能。加入硅元素能降低铸件膨胀系数使其具有极好的铸造性能,钛锆钒硼等加强元素可提高铸件机械性能,也能减少热裂倾向,提高合金致密度[12-13]
根据前副车架及仪表板横梁的连接位置及安装空间作为约束,避免与相邻零部件发生运动干涉,建立的前副车架及仪表板横梁拓扑优化有限元模型如图1所示。综合考虑模型的计算效率及结果精度,采用平均尺寸为 4 mm 的四面体单元对初始模型进行网格划分,模型材料属性如表2所示。
本文对前副车架进行制动、倒车、垂向、转弯、单轮跳动5种典型工况及前3阶模态进行研究,对仪表板横梁进行整体下垂工况及前3阶模态进行研究。对不同工况下的拓扑优化结果,采用折衷规划法将多目标优化转变成单目标优化问题。
为获得更好结构性能,以结构柔度最小即结构单元总应变能最小,以及前3阶模态频率的平均值最大为优化目标。结合折衷规划理论可建立如下多目标拓扑优化数学模型:

式中: F ( x )为综合目标函数;x为设计区域内的单元相对密度;w为静态工况的权重,(1-w)为动态工况的权重,本文取w=0.4;q为惩罚因子,本文取q=2;m为静态工况个数,文中副车架拓扑优化时取m=5,仪表板横梁拓扑优化时取m=1; w k为第 k个静态工况的权重系数; C k ( x )为第k个工况下的单元总应变能函数; C k m a x C k m i n分别为第k个工况的结构总应变能函数的最大值和最小值;n为模态阶数,本文n=3; w j为第j阶频率的权重系数,本文中取 w j=0.33; ( x )为各阶频率之和的平均值; m a x m i n为优化前后平均特征值的最大值和最小值; v ( x )为优化后结构的有效体积; v 0为结构的原始体积; V f为约束目标体积分数,本文取 V f=0.23。
相较于仪表板横梁,前副车架静态工况较多,同时现有前副车架的多目标优化过程中,不同工况的权重值通常由设计经验决定,为避免其中可能会存在的主观性,本文采用正交试验方法来获取前副车架各工况权重值。
通过正交试验来获取前副车架5种典型工况的权重值,以各工况加权柔度值为试验指标,各工况权重系数为试验因素,每个因素设置4个水平值,试验选用5因素4水平的正交试验方案,具体如表3所示。
将各试验因素真实权重系数代入L16(45)正交表中,对其进行归一化处理,将归一化后正交表中的各工况权重系数分别代入下式:

式中参数与式(1)相同。分别进行16次静态多工况拓扑仿真试验,通过对试验数据的处理和分析,得到了每组试验中加权柔度值Cx),如表4所示。
计算各因素的平均偏差量,平均偏差量越小,说明所选择的权重使得加权柔度越小,试验结果越好。为更清晰地看到不同水平与平均偏差量之间的变化趋势,使用趋势图对结果进行处理,趋势图如图2所示。
最终选择的最优水平组合为:A1B3C2D1E2。对选择的最优组合进行归一化处理,各工况最优权重系数如表5所示。
分别计算前副车架及仪表板横梁各静动态工况下拓扑优化模型,并将结果按权重值代入式(1)中,得到多工况多目标拓扑优化综合模型。前副车架及仪表板横梁分别经过54次及46次迭代后得最终拓扑优化结果,如图3图4所示。
采用基于折衷规划理论的多目标优化模型对前副车架及仪表板横梁进行拓扑优化后,材料分布特征明显,同时在迭代过程中,前3阶固有频率明显提高,因此该拓扑优化结果可为结构的后续设计提供参考。
本文以“材料-工艺-结构”相结合的方法对前副车架以及仪表板横梁的轻量化设计,在原钢制件的结构基础上,结合拓扑优化结果,综合考虑铝合金材料特性及精密铸造要求,对前副车架以及仪表板横梁进行一体化设计。
根据ZL205A铝合金材料特性,首先由于铝合金密度较小,在铸造时金属液静压力小难以排气会导致产生气孔,因此在铸件结构设计时采用光滑过渡的平面,有利于铸铝件成型。其次由于铝合金线收缩较大,弹性模量较低,铸铝件采用惯性矩较大的槽形截面形状以增强结构刚度。
依据精密铸件工艺要求,首先对铸件采用薄壁结构和加强筋结构设计,根据拓扑优化结果,对处于同一平面的结构等厚度处理同时在前副车架及仪表盘横梁空腔区域布置随形加强筋,以传递载荷,本文设计板厚不超过5 mm,加强筋厚度不超过2 mm;其次将整个支撑用一定拔模斜度的凸台代替,使得铸件更有利于取模;最后简化原钢制件钢板焊接搭边,实现一体铸造。
综合以上要求,前副车架及仪表板横梁一体化设计结果如图5图6所示。
对前副车架进行强度及自由模态仿真分析,同时对仪表板横梁进行刚度及自由模态的仿真分析。有限元模型如图7所示,材料参数见表2
对前副车架分别进行制动、倒车、垂向、转弯、单轮跳动5种典型工况下的强度分析,结果如表6所示。由表可知前副车架各工况下应力均小于材料屈服极限409 MPa,同时安全系数均大于1.5,满足设计要求。
根据仪表板横梁的实际受力状况,对仪表板横梁按照实车安装进行约束,在转向管柱支架和转向柱连接处施加 F1=F2=500 N的垂向载荷。在此工况下仪表板横梁的加载点位移分别为1.05、0.98 mm,满足小于2 mm的设计标准。
对前副车架及仪表板横梁进行自由模态分析,仿真分别提取1阶扭转模态与1阶弯曲模态,结果如表7所示。由表可知前副车架及仪表板横梁弯曲与扭转自由模态频率均满足设计目标值。
根据上述分析,一体化设计后的前副车架及仪表板横梁性能均满足目标值,可对其进行试制。
通过熔模真空吸铸工艺对前副车架及仪表板横梁进行铸造试制,得到铸造后的前副车架及仪表板横梁如图8图9所示,经测量得铸件线性尺寸公差达到ISO标准中CT4级,表面粗糙度Ra为0.8 μm,满足设计精度要求。
使用弹性绳将前副车架及仪表板横梁水平悬挂,试验采用激振锤敲击的测试方法,单点激励下对测点数据进行采集频响函数和相干曲线。试验如图10所示。
试验结果如表8所示。试验结果表明,一体化设计完成后的精密铸造铝合金前副车架及仪表板横梁1阶弯曲与1阶扭转模态频率均满足设计要求。
在原钢制件基础上对其进行“材料-工艺-结构”优化后,前副车架以及仪表板横梁分别轻量36.6%、30.8%,轻量化效果明显,同时零件数量均减少为一个。具体对比如表9所示。
原钢制前副车架及仪表板横梁由多个冲压零部件焊接而成,经一体化优化设计后,精密铸铝件的研发成本及周期较原钢制件都大大降低,对比结果如表10所示。
分别建立加装钢制件白车身有限元模型与加装一体化精密铸铝件白车身有限元模型,模型采用四边形壳单元进行网格划分。粘胶采用实体单元模拟,焊接采用CWELD和RBE2单元模拟。所建立白车身有限元模型如图11所示,白车身基本尺寸参数及材料属性如表11表12所示。
白车身弯曲工况下垂向集中力为750 N,边界条件为约束前悬置点YZ方向平动自由度以及后悬置点XYZ方向平动自由度。扭转工况下集中力对前悬中心的扭矩为7 938 N·m,边界条件为约束前悬置点XY方向平动自由度以及后悬置点XYZ方向平动自由度。加载与约束方式如图12图13所示。白车身模态分析为自由模态分析,不进行加载与约束。
弯曲工况下,分别测量左右门槛梁最大变形量。通过弯曲刚度公式:

可计算得到白车身弯曲刚度。式中:W为所施加的总载荷;d为左右门槛梁平均变形量。
扭转工况下,分别测量白车身前悬置左右加载点变形量。通过扭转刚度公式:

可计算得白车身扭转刚度。式中:M为所施加的力矩;dfl、dfr为前悬置左右安装点变形量;drl、drr为后悬置左右安装点变形量;Yf、Yr为前、后悬置固定安装点的距离。
加装钢制件及精密铸铝件白车身刚度与模态频率如表13表14所示。从表中可以看出,前副车架及仪表板横梁一体化优化设计后,白车身刚度与模态性能均有提升,同时白车身刚度与模态性能均满足设计要求。
台架试验具体的加载和约束方式与仿真分析一致,白车身弯扭刚度台架试验如图14所示。
进行弯曲刚度试验时,通过球铰和滑槽约束车身前悬置左、右侧安装点的Y向、Z向平动自由度。通过球铰约束车身后悬置左、右侧安装点的X向、Y向、Z向的平动自由度。进行扭转刚度试验时,通过球铰和滑槽约束车身前悬置左、右侧安装点的X向、Y向平动自由度,通过球铰约束车身后悬置左、右侧安装点的X向、Y向、Z向平动自由度。
白车身模态试验中,车身用弹性绳悬挂,使其处于自由悬吊状态,激励载荷施加于前纵梁前端,模态试验如图15所示。
白车身刚度与模态试验结果如表15所示。从表中可以看出,白车身刚度与模态试验结果均高于设计要求,表明一体化优化设计后的前副车架及仪表板横梁在取得良好的轻量化效果的同时,白车身刚度与模态性能也满足设计指标要求。
(1)本文以某款电动汽车前副车架及仪表板横梁为研究对象,使用轻质铝合金材料及熔模真空吸铸工艺,同时利用折衷规划法对结构进行多目标拓扑优化,以此为参考对前副车架及仪表板横梁进行“材料-工艺-结构”一体化优化设计。对其进行试制,试制结果表明,优化后的副车架质量降低了5.9 kg,轻量化率为36.6%,优化后的仪表板横梁质量降低了2.5 kg,轻量化率为30.9%。在轻量化效果显著的同时,一体化精密铸铝前副车架及仪表板横梁的研发成本与研制周期也大幅下降。
(2)分别建立加装钢制件及精密铸铝件白车身有限元模型,对其进行弯扭刚度及模态有限元仿真分析,仿真分析结果表明,一体化精密铸铝件对白车身弯扭刚度及模态性能均有提升。
(3)对加装精密铸铝件白车身进行刚度与模态的台架试验,有限元仿真分析结果与试验结果均表明,一体化优化设计后的前副车架及仪表板横梁在取得良好的轻量化效果的同时,白车身刚度与模态性能也满足设计要求。
