In the early design stage of the vehicle body,in order to assess the impact of the extreme pothole road conditions on the vehicle body structure,according to the related universal global pothole road test standard,for the extreme impact of the pothole#3,the body structure failure of a vehicle in the road test of pothole#3 is taken as the research object in this paper,to find out the shortcomings of the traditional sheet metal failure criteria CAE method,which can’t reproduce the problem of test failure. The Fracture Forming Limit Diagram (FFLD) is established through a large number of sheet metal coupon tests as a new CAE method for sheet metal failure criteria. Then,based on this new CAE method,the Virtual road load data of pothole#3 calculated by the vehicle dynamics discipline is taken as load input to carry out finite element simulation analysis on the body structure,and the test failure is successfully reproduced. According to the analysis results of the new CAE method,the body structure is improved,and the pothole#3 road test certificate is finally passed. The test and the finite element analysis have high correlation. It is proved that the method can accurately predict the real damage condition of sheet metal under complex deformation conditions in the early stage of body development,thus reduce the risk of body structure failure in the later test.

在车身前期设计阶段,为了考核车辆在极限坑洼路面的冲击下对车身结构的影响,根据通用全球相关方坑道路试验标准,本文针对极限冲击的方坑#3路面,以某车型在方坑#3路试中出现了车身结构失效的问题为研究对象,找出了传统钣金失效准则CAE方法的不足,不能复现出试验失效的问题,进而通过大量料片试验建立了断裂成形极限图(fracture forming limit diagram, FFLD),来作为钣金失效准则的CAE新方法。随后基于该CAE新方法,通过车辆动力学科计算的方坑#3虚拟路谱作为载荷输入,对车身结构进行有限元仿真分析,成功复现了试验失效。根据CAE新方法分析的结果,对车身结构进行改进,最终通过了方坑#3路试验证,且试验和CAE仿真结果对标具有良好的一致性。证明了基于该方法,可以在车身开发前期阶段,准确预测出钣金在复杂变形条件下的真实破坏情况,从而减少了后期试验中出现的车身结构失效的风险。

In the early design stage of the vehicle body, in order to assess the impact of the extreme pothole road conditions on the vehicle body structure, according to the related universal global pothole road test standard, for the extreme impact of the pothole#3, the body structure failure of a vehicle in the road test of pothole#3 is taken as the research object in this paper, to find out the shortcomings of the traditional sheet metal failure criteria CAE method, which can't reproduce the problem of test failure. The Fracture Forming Limit Diagram (FFLD) is established through a large number of sheet metal coupon tests as a new CAE method for sheet metal failure criteria. Then, based on this new CAE method, the Virtual road load data of pothole#3 calculated by the vehicle dynamics discipline is taken as load input to carry out finite element simulation analysis on the body structure, and the test failure is successfully reproduced. According to the analysis results of the new CAE method, the body structure is improved, and the pothole#3 road test certificate is finally passed. The test and the finite element analysis have high correlation. It is proved that the method can accurately predict the real damage condition of sheet metal under complex deformation conditions in the early stage of body development, thus reduce the risk of body structure failure in the later test.

汽车在行驶过程中经常会遭遇坑洼路面,通常驾驶员会降低车速缓慢通过,对汽车不会造成损伤,但是面对突然出现的凹坑路面,汽车往往来不及减速,路面巨大的冲击力会由车轮经过悬架系统传递到车身,车身钣金通常采用厚度小于2.5 mm的薄板件,相比于悬架系统采用的铸件或厚板件,车身钣金更容易受到破坏,如图1所示。
避震塔作为车身结构的一部分,是悬架系统与车身连接的硬点所在的位置,如图2所示。当汽车通过凹坑时,路面的冲击通过车轮和悬架系统直接传递到避震塔,避震塔如果发生开裂,会导致悬架与车身连接出现松动,对于高速行驶的车辆是非常危险的,极易发生事故;避震塔如果发生较大的变形,会引起硬点位置出现偏离,导致车辆跑偏,零件干涉。如果出现这些问题,有可能会触发所在国家的汽车召回制度,引发消费者维权,比如中国国家质量监督检验检疫总局发布的汽车召回制度《缺陷汽车产品召回管理条例实施办法》[1] ,因此对于车身开发来说,极限凹坑路面的冲击对车身结构的影响,各大汽车厂商都会考虑,并制定相应的企业标准。
随着CAE仿真技术的发展和普及,国内外汽车工程师针对车辆过极限凹坑工况对汽车结构的影响进行了一系列研究。丁晓明等[2]基于车辆过极限凹坑路面工况,对汽车后桥壳进行了分析和结构轻量化,通过改变最大应力的位置,实现了轻量11.6%,最终通过过凹坑路试验证。美国克莱斯勒汽车有限公司Billal等[3]研究了车辆在过凹坑滥用工况下,路面凹坑的冲击导致车辆悬架变形的影响,找出了有限元建模和仿真方法与试验结果的相关性。印度最大汽车制造商之一马辛德拉Mahindra & Mahindra公司Londhe等[4]研究了车辆在超载过凹坑极端工况对车身结构的影响,通过有限元分析,找到车身需要改进的薄弱位置,并进行加强,使得高应力下降40%,最终通过了凹坑路面冲击试验。通过以上国内外文献可知,对于汽车在极限凹坑路面冲击下,文献侧重对比改进分析,能够精准模拟分析出车辆真实的变形和破坏情况的研究成果比较欠缺。
本文根据通用全球GMW3238[5]方坑道路试验标准,针对通用汽车某车型在极限冲击的方坑#3道路试验中出现车身避震塔开裂和永久变形过大的失效问题,根据车辆动力学科提供的方坑#3虚拟路面载荷谱,采用一种新的钣金失效准则CAE方法对整车进行有限元仿真计算,复现了避震塔失效的问题,并以此对避震塔进行结构改进,改进后的车身通过了方坑#3道路试验,证明了该CAE新方法与试验具有较高的对标精度。
方坑(Pothole)路试是考核车辆强度耐久性能的道路试验,根据通用全球GMW3238方坑道路试验标准,方坑路面根据坑洞的尺寸不同分为方坑#1、方坑#2、方坑#3,其中方坑#3为极限凹坑路面,对整车尤其是车身避震塔区域产生的冲击最大,如图3图4所示。根据我司对历年来路试失效问题数据的统计,避震塔区域出现的失效问题基本为方坑#3工况引起的。
汽车用户在整个车辆使用周期中,遇到类似于方坑#3冲击的极限工况概率很低,但汽车厂家需要保证用户在经历一定次数这种极限工况下,能够继续正常使用。因此方坑#3道路试验过程及其评价指标如下。
方坑#3试验过程:车辆在满载情况下,以40 km/h的速度通过方坑#3路面,整个路试周期须完成4次方坑#3。
方坑#3试验评价指标:试验完成后,整车结构保持完整,不能出现破坏开裂,并且能够继续正常使用。
根据方坑#3试验整车评价指标,可以解耦到车身结构评价标准:(1)车身结构无破坏及开裂;(2)车身避震塔平台法向永久变形量不能超过4 mm(确保车身与悬架硬点位置不能偏移过大,否则容易引起车辆跑偏或者零件干涉)。
根据方坑#3试验标准,我司对某车型进行4次方坑#3道路试验,试验完成后发现车身左右两侧避震塔均出现裂纹,并且避震塔平台法向均出现较大的永久变形,如图5图6所示。
通过试验前后对比,以失效最严重的左侧避震塔为例,裂纹出现位置在避震塔加强筋处,裂纹长度经测量为10 mm,如图5所示。经三坐标测量仪分别对试验前后的避震塔状态进行测量,避震塔平台法向永久变形量为5.5 mm,不满足车身开发的企标要求,如图6图7所示。通过失效形式可以判断为避震塔强度不足。
根据方坑#3道路试验出现的避震塔失效形式,须通过有限元仿真复现失效问题,才能进行下一步改进。为此我司开发了FFLD钣金失效准则的CAE新方法,通过车辆动力学科提供的方坑#3虚拟路谱作为载荷输入,应用ANSYS公司的LS-DYNA软件[6]进行方坑#3的仿真分析,复现出避震塔失效的问题,从而进行结构改进。
传统钣金失效准则的CAE方法,是通过钣金材料单向拉伸试验进行CAE对标分析,读取临界颈缩时刻所对应的CAE分析中最大塑性应变来作为钣金失效的目标值,如图8所示。
传统钣金失效准则的CAE方法弊端:根据材料损伤力学[7-8]的定义,材料性能劣化的变形过程包含了多种损伤的共同作用。显然传统方法只能反映钣金在单向拉伸应变路径下的变形损伤,不能反映钣金在不同应变路径下的变形损伤。因此我司早期使用CAE传统方法不能反映避震塔在复杂变形条件下真实的破坏情况,进而没有预测出避震塔失效的问题,如图9所示,因此需要对传统方法进行改进。
为了克服传统钣金准则CAE方法的弊端,能够真实复现避震塔失效,本文参考了通用汽车公司Lee等[9]研究的钣金在不同应变路径下变形损伤理论,通过大量的材料试验,建立了断裂成形极限图(fracture forming limit diagram,FFLD) 来作为钣金失效准则的新方法。
FFLD是根据成型极限图(forming limit diagram,FLD)来生成的。通过有限元模拟生成FLD的整个试验过程。提取有限元模型中,钣金样件在不同应变路径下,达到临界破裂时刻的第1主应变ε1和第2主应变ε2来绘制FFLD,从而建立钣金FFLD失效准则,如图10所示。FFLD新方法跟传统的方法相比,可以判断出钣金在复杂变形条件下的真实破坏情况。
介绍FFLD生成方法之前,首先需要了解FLD制作过程,参照GB/T15825《金属薄板成形性能与试验方法》[10],试验前在试样上印制网格状分布的圆圈,通过不同加载路径分别对钣金样件进行球顶冲头胀形破坏试验,直到钣金样件出现临界破裂时试验停止,如图11图12所示。随后采用应变测量仪测量裂纹附近的网格圆长轴d1和短轴d2的尺寸,如图13所示。通过式(1)~式(4),计算出第1主应变ε1和第2主应变ε2,以此绘制钣金的“成型极限图”FLD,如图14中的FLD曲线。FLD反映了材料试验在不同应变路径下抵抗破坏的能力。有了FLD,就可以通过有限元仿真来生成FFLD。

式中:d1d2为临界破坏网格圆长/短轴尺寸;е1е2为临界破坏的工程主应变;ε1ε2为临界破坏的真实主应变。
FFLD生成方法:通过有限元仿真来模拟钣金FLD试验过程,钣金FLD试验中在临界破裂时刻,读取同样时刻下的有限元模型中破裂位置第1主应变ε1和第2主应变ε2,从而保证了有限元读取的两个主应变和试验保持一一对应,以此绘制“断裂成型极限图”FFLD,来作为钣金失效准则CAE的新方法,如图10所示。该新方法可以在有限元分析中模拟钣金在复杂变形条件下真实破坏情况,因FFLD是基于FLD通过有限元模拟得到的,所以FFLD不仅与材料牌号而且与网格尺寸有关系。根据通用汽车公司Lee等[11]研究的对于关键区域的车身钣金采用网格平均尺寸为3 mm的精细化建模方法,与传统车身的建模均采用6 mm网格相比,Lee等研究的建模方法既能提升计算精度,又能保证计算效率(只对关键区域精细化建模,网格数量增加有限)。所以在FFLD生成过程中,我司采用3 mm的壳单元模拟生成FFLD,来作为车身钣金失效准则。
FFLD钣金失效准则:FFLD曲线以上为破裂区,钣金会有破裂失效的风险;FFLD曲线以下为非破裂区(警告区和安全区),钣金不会出现破裂失效,如图14所示。
综上所述,因不同材料对应FFLD不同,我司通过大量料片试验和有限元分析制作了FFLD库文件。在强度分析工况中,计算出钣金材料的第1主应变ε1和第2主应变ε2,通过调用FFLD库文件来判断ε1ε2所在的FFLD区域,结合网格单元移除技术[12],当主应变位于FFLD破裂区,网格自动移除,当主应变位于FFLD非破裂区,网格自动保留。通过这种方法可以模拟钣金在复杂变形条件下真实破坏情况,从而更加贴近物理试验,如图14所示。
根据我司范璐等[13]研究的虚拟路谱的详细建模过程,以及我司Wenkui等[14]研究的基于虚拟试车场方坑#3虚拟路谱计算方法,车辆动力学科计算了本次试验车型的方坑#3虚拟路谱载荷。
方坑#3虚拟路谱由Altair公司有限元软件多体动力学模块Motion View[15] 来仿真计算。仿真模型包括驾驶员模型、整车模型和虚拟路面模型,构成“人-车-路”闭环系统:(1)人,驾驶员模型控制速度和转向,保证整车模型按照方坑#3试验标准,满载40 km/h的速度匀速直线通过;(2)车,为了保证仿真精度,整车模型采用柔性体,包含车身、悬挂、转向、动力系统和轮胎,其中轮胎模型采用基于柔性环假设的3D非线性FTire模型[16];(3)路,虚拟路面模型源自国内某试车场,根据方坑#3的施工图纸的路面几何尺寸进行虚拟路面建模,生成3D方坑#3虚拟路面模型。
最终将驾驶员模型、整车模型和方坑#3虚拟路面模型进行集成,构成完整的方坑#3虚拟路面整车仿真模型,如图15所示。
根据方坑#3路试规范,整个试验周期须重复进行4次,车辆动力学科计算出避震塔硬点处四次方坑#3虚拟路谱,如图16所示。从方坑#3虚拟路谱可知,避震塔主要受到Z方向冲击,峰值力为70 kN。为后续车身强度有限元分析提供了载荷的输入。
方坑#3试验中车身两侧避震塔出现开裂和变形失效,其中左侧避震塔问题最严重,通过有限元分析复现左避震塔失效的问题,并进行结构改进,同时将改进方案运用到右避震塔,就可以同时解决避震塔两侧失效的问题。
整车左前轮过方坑#3的有限元模型,包含整车、地面、配重单元和方坑#3虚拟路谱。方坑#3工况有限元模拟分析关键步骤及内容如下。
(1) 模型配重:人+行李,整车满载配重,使得模型质量与试验车保持一致。
(2) 模型简化:删除整车模型中的左侧前轮及对应的悬架有限元模型,但须保留前悬架橡胶衬套,如图17图18所示。
(3) 网格细化及FFLD库文件输入:车身左侧避震塔关键区域网格细化3 mm(FFLD钣金失效准则基于3 mm网格来定义),以及对应区域钣金材料FFLD库文件的输入,如图18所示。
(4) 虚拟路谱随动方向定义:车辆在承受方坑#3冲击力过程中,因车辆姿态会不断变化,载荷方向也会一起不断变化,选择车辆坚硬的位置定义随动方向,根据右手法则来定义载荷随动方向X,Y,Z,如图19所示。
(5) 虚拟路谱施加:将车辆动力学科提供的方坑#3虚拟路谱施加在避震塔硬点上,硬点使用刚性单元连接到橡胶衬套上,如图18所示。
(6) 重力载荷施加:将重力施加在整车上。
(7) 分析结果及后处理。
通过对以上方坑#3有限元分析,根据FFLD钣金失效准则的CAE新方法,提取了车身强度和避震塔法向永久变形量有限元分析结果,并与试验进行对标。
(1)车身强度对标:车身避震塔材料牌号为CR420LA(屈服强度420 MPa),通过有限元分析,经过四次方坑#3冲击,避震塔最大第1主应变ε1=0.41和与其对应的第2主应变ε2=0.11,位于CR420LA材料的 FFLD曲线的破裂区,根据网格单元移除技术(达到FFLD破裂区,网格自动移除)避震塔该处网格自动移除,且与试验开裂位置一致,可知FFLD新方法复现了避震塔开裂失效,CAE仿真和试验结果吻合,如图20图21所示。
(2)避震塔法向永久变形量对标:避震塔测点选取与试验一致,如图22所示。在有限元结果中分别读取测点法向位移/时间的曲线,这些曲线基本重合,说明避震塔平台受力均匀。经过四次方坑#3冲击,有限元分析避震塔平台法向永久变形量为5.8 mm,试验三坐标仪测量结果为5.5 mm,对标精度94%,如图23所示。
根据以上对标结果,如表1所示,可知有限元分析复现了试验失效,说明FFLD新方法可以准确预测试验,下一步可以根据分析结果进行车身结构改进。
根据方坑#3试验失效形式可知,避震塔局部强度不足是造成避震塔出现开裂和永久变形量超标的主要原因,因此加强避震塔结构是解决问题的关键。
通过联合车身设计、车身工艺、总布置、路试等多个团队,对避震塔进行厚度增加、失效区域型面光顺等改进:(1)厚度加强,根据通用全球汽车电阻点焊标准GM4488M—2020[17]焊接料厚比不要超过3∶1的工艺要求,避震塔最大厚度可以由1.8增厚到2.1 mm; (2)光顺圆滑处理,避震塔破裂位置在筋的过渡交汇处,通过光顺圆滑处理,可以避免此处应力集中,防止开裂,如图24所示。
改进后的避震塔结构,进行有限元分析计算:(1)强度分析,避震塔最大第1主应变ε1=0.23和与其对应的第2主应变ε2=0.18位于CR420LA材料的 FFLD曲线的安全区,可知改进后的避震塔结构CAE仿真未开裂,满足设计要求,如图25所示;(2)永久变形量分析,避震塔平台法向永久变形量从改进前的5.8 mm减少到3.0 mm,满足设计要求,如图26所示。
改进后的避震塔通过了有限元分析计算,根据改进方案,车身试制团队进行样件试制装车,准备后续方坑#3试验,如图24所示。
改进后的车身避震塔完成了方坑#3道路试验后,如图27所示。根据试验和CAE结果进行对标分析。
(1)车身强度对标:对车身特别是避震塔进行检查,未发现开裂失效情况,满足设计要求。试验与CAE仿真结果吻合,如图28所示。
(2)避震塔法向永久变形对标:经三坐标测量仪分别对试验前后的状态进行测量,避震塔平台法向变形的测量值为3.2 mm,满足设计要求。CAE仿真结果为3.0 mm,对标精度93%,如图29所示。
综上所述,改进后的车身结构通过了方坑#3道路试验,满足企标的要求,且CAE仿真结果与试验对标具有良好的一致性,如表2所示。
(1)建立了“断裂成形极限图”FFLD来作为钣金失效准则的新方法,并生成FFLD库文件,可以准确判断出钣金在复杂变形条件下的真实破坏情况,为车身结构性能提供了精准的CAE评价方法和指标。
(2)建立了“人-车-路”闭环建模思路,通过该思路搭建了方坑#3虚拟路面整车仿真模型,计算出方坑#3虚拟路谱,作为有限元分析的载荷输入。
(3)基于FFLD钣金失效准则的CAE新方法使得方坑#3试验和CAE仿真结果对标具有良好的一致性,验证了该方法的适用性和可靠性,可以有效地在车辆开发前期对车身结构强度进行快速虚拟评估,降低了后期试验失效的风险,减少了试验次数,给车身设计开发提供了一个全新的设计思路。
