The vibration characteristics of pure electric vehicles differ significantly from traditional internal combustion engine vehicles. In this paper,a research method suitable for optimizing the vibration isolation rate of mounting systems is proposed to address the insufficient vibration isolation rate of pure electric vehicle suspension. The vibration isolation rate in all directions of the engine mounting system and main factors affecting the vibration isolation rate of the engine suspension are analyzed. The vibration isolation rate of the rear suspension is defined as the optimization object,and the method of optimizing the jog stiffness of the passive side bracket installation of the suspension is proposed to improve the vibration isolation rate. Taking the optimal isolation rate and minimum mass ratio change as the optimization objectives,and using the NSGA-II multi-objective optimization algorithm,the target value of the jog stiffness of the passive side bracket installation is optimized,and the passive side bracket structure is adjusted according to the optimization results. The test results show that the optimized rear suspension Y-direction vibration isolation rate increase from 5.61 to 18.13 dB,and the driver's right side-ear noise decreases by 9.76 and 5.03 dB(A) in the 24th and 48th orders,indicating a significant improvement in driving comfort.

纯电动汽车的振动特性与传统内燃机汽车存在较大差异,本文针对纯电动汽车悬置隔振率不足的问题,提出了一种适用于悬置系统隔振率优化的研究方法。分析悬置系统各方向隔振率以及影响悬置隔振率的主要因素,确定了后悬置隔振率作为优化对象,提出通过优化悬置被动侧支架安装点动刚度来提升隔振率。采用第二代非劣排序遗传多目标寻优算法,以隔振率最优、质量比变化最小为寻优目标,对支架安装点动刚度目标值进行寻优,根据寻优结果对被动侧支架结构进行调整。试验结果表明,优化后的后悬置Y向隔振率从5.61提升至18.13 dB,驾驶员右耳旁噪声在24、48阶次下降9.76和5.03 dB(A),驾驶舒适性有明显改善。

纯电动汽车的振动特性与传统内燃机汽车存在较大差异,本文针对纯电动汽车悬置隔振率不足的问题,提出了一种适用于悬置系统隔振率优化的研究方法。分析悬置系统各方向隔振率以及影响悬置隔振率的主要因素,确定了后悬置隔振率作为优化对象,提出通过优化悬置被动侧支架安装点动刚度来提升隔振率。采用第二代非劣排序遗传多目标寻优算法,以隔振率最优、质量比变化最小为寻优目标,对支架安装点动刚度目标值进行寻优,根据寻优结果对被动侧支架结构进行调整。试验结果表明,优化后的后悬置Y向隔振率从5.61提升至18.13 dB,驾驶员右耳旁噪声在24、48阶次下降9.76和5.03 dB(A),驾驶舒适性有明显改善。

The vibration characteristics of pure electric vehicles differ significantly from traditional internal combustion engine vehicles. In this paper,a research method suitable for optimizing the vibration isolation rate of mounting systems is proposed to address the insufficient vibration isolation rate of pure electric vehicle suspension. The vibration isolation rate in all directions of the engine mounting system and main factors affecting the vibration isolation rate of the engine suspension are analyzed. The vibration isolation rate of the rear suspension is defined as the optimization object,and the method of optimizing the jog stiffness of the passive side bracket installation of the suspension is proposed to improve the vibration isolation rate. Taking the optimal isolation rate and minimum mass ratio change as the optimization objectives,and using the NSGA-II multi-objective optimization algorithm,the target value of the jog stiffness of the passive side bracket installation is optimized,and the passive side bracket structure is adjusted according to the optimization results. The test results show that the optimized rear suspension Y-direction vibration isolation rate increase from 5.61 to 18.13 dB,and the driver's right side-ear noise decreases by 9.76 and 5.03 dB(A) in the 24th and 48th orders,indicating a significant improvement in driving comfort.

动力总成悬置系统是影响汽车NVH(noise、vibration、harshness)性能的关键部件,其隔振性能取决于悬置刚度、阻尼和主、被动侧支架刚度等[1-3]。因此,合理设计悬置系统对提升整车NVH性能有着重要影响[4-6]。与传统燃油汽车不同,电机所产生的转矩波动相对于传统内燃机来说较小,但转矩高于燃油发动机,因此纯电动汽车悬置系统的设计更注重宽频的隔振问题。
不考虑怠速工况下,纯电动汽车多采用橡胶元件作为悬置弹性材料[7]。为提升隔振率,常用的优化手段主要为材料优化和结构优化。材料优化包括声学材料包裹布置和新型材料使用[8-10],如在支架设计中采用磁流变弹性体或弹性元件采用增强丁腈橡胶(NBR)等[11]。但是声学材料在悬置上的布置空间有限,而新型材料在黑龙江、漠河、吐鲁番等极端天气测试中,容易受到环境的影响,存在不稳定性。因此,结构优化仍是提升悬置系统隔振率的主流手段[12]
在悬置系统设计初期,通过优化悬置结构、悬置系统安装角度,合理设计悬置刚度值等,均能有效提高悬置系统隔振率。Hazra等[13]探讨了电动汽车动力总成悬置系统的设计原则,指出电动汽车动力总成悬置的刚度应比燃油汽车悬置更高;Zhang等[14]研究了二级隔振系统在电动汽车动力总成高频隔振中的表现。而当动力总成悬置系统完成设计后,相关基本参数已经确定,悬置主动侧连接电机,后续如果通过调整悬置系统主动侧结构对整体隔振率进行优化,可能会导致悬置非线性段刚度设计失效[15-17]。因此,通过优化悬置被动侧结构提升悬置系统隔振率是更好的选择。范让林等[18]提出在被动侧支架附加质量可降低高频动刚度峰值,有效控制结构噪声;Hang等[19]指出采用遗传算法求解悬置系统的多目标优化问题,能够有效提高整车的乘坐舒适性。目前针对悬置系统的多目标优化多以悬置刚度为设计变量,缺少考虑被动侧结构设计的多目标优化方法。
针对以上问题,以某款纯电动车的悬置系统为研究对象,以满足动力总成悬置系统隔振性能要求为优化目标,利用多目标寻优算法确定合理的被动侧支架安装点动刚度,以优化后的动刚度值重新设计悬置系统,最终通过实车试验验证优化方案的有效性。该研究通过相关优化算法先行减少冗余仿真分析,缩短开发周期,提升开发效率,同时为悬置系统的正向开发提供一种新思路。
以某款纯电动汽车动力总成悬置系统为研究对象,采取前2后1的三点布置形式。为了验证该款悬置系统是否能有效衰减从电机传递至车身的振动噪声,以解耦率、刚体模态、隔振率3个性能为评价指标进行分析。
解耦率和刚体模态是检验一个悬置系统是否可以实现隔振功能的重要设计指标。为避免能量耦合对悬置系统的破坏,6个自由度上刚体模态须控制在10-60 Hz之间,模态频率间隔须在1 Hz以上,对主要方向的解耦率达到90%,其它方向达到85%即可[20]
悬置系统阻尼在计算刚体模态和解耦率时可以忽略不计,则动力总成悬置系统所构成的动力学系统自由振动的微分方程可表示为

当悬置系统为i阶主振动时,定义一个百分比Pki

式中: φ k i为系统处于i阶振动对应的第k个广义坐标的能量; φ l i为系统处于i阶振动对应的第l个广义坐标的能量。
在悬置系统的解耦设计中,Pki 被称之为解耦率。当Pki =100%时,表示第k个广义坐标在该阶主振动模态下已经完全解耦,而当Pki =90%时,可以认为第k个广义坐标在该阶主振动模态下已经趋近完全解耦[21]
电机的基本参数如表1所示,悬置系统安装角度相关参数如表2所示。根据式(2)式(3)计算得出悬置系统相关参数,如表3所示。
表3可知,动力总成悬置系统XYZ 3个平动方向的刚体模态分别为15、11.44和28.25 Hz,均小于30 Hz;3个转动方向的刚体模态分别为55.84、49.03和32.23 Hz,均控制在20-60 Hz范围内;6个方向的刚体模态间隔均大于1 Hz。6个方向解耦率均大于90%,其中X平动方向最高,为99.73%。综上,该款动力总成悬置系统满足刚体模态和解耦率的设计要求。
为准确计算动力总成悬置系统的隔振性能,建立相应的动力总成悬置系统三维模型进行仿真分析,利用Hypermesh软件建立的动力总成悬置系统的有限元模型如图1所示。
隔振率是表征隔振效果的常用物理量,通常以分贝的形式表示,计算公式[22]

式中:TdB 为隔振率的分贝形式;aa为主动侧的加速度;ap为被动侧的加速度。当TdB>20 dB时,表明该悬置系统从主动侧传递到被动侧的动量削弱了90%及以上,满足隔振性能要求[23]。通过Optistruct对悬置系统各方向隔振率进行计算,结果如图2所示。
图2可知,后悬置在隔振性能上表现最差,X向600 Hz窄频段区隔振率低于20 dB,Y向100-300 Hz频段平均隔振率仅为10.32 dB,200 Hz频段附近隔振率严重不达标,217 Hz隔振率为0,表明从电机传递至车身的振动并未得到有效衰减。考虑动力总成悬置系统的轻量化设计与其他整车性能,仅对后悬置隔振率进行优化,其中Y向为重点优化方向。
后悬置Y向的解耦率与刚体模态满足悬置设计准则,排除因模态耦合引起悬置隔振率不足的问题。通过对悬置隔振率的主要影响因素进行分析,确定优化目标和约束条件,并进行针对性优化。
由悬置主动侧支架、悬置橡胶元件、悬置被动侧支架组成的单自由度隔振系统简化模型如图3所示。
对应的刚度计算公式[22]

式中:K为悬置系统总刚度; K 1为主动侧安装点支架动刚度; K 2为被动侧安装点支架刚度;KI为悬置刚度。
当悬置系统的刚度无限接近于悬置刚度,即K趋近于KI,悬置系统的隔振性能得到最大的发挥。由式(5)可知,增大 K 1 K 2,都能使悬置系统总刚度值K更加接近悬置刚度KI,进一步提升悬置系统的隔振率。当动力总成及悬置系统设计完成后,应避免通过更改主动侧结构来提升隔振性能。同时,盲目增加被动侧支架安装点动刚度,不仅无法有效提升隔振性能,且会导致设计冗余,影响其他整车性能[24-25]。因此确定一个合理的悬置被动侧刚度目标值,并依此调整设计方案是很有必要的。
悬置系统的隔振性能还受到被动侧支架安装点动刚度与橡胶元件动刚度比值的影响,当动刚度比值为10~20时,悬置具有良好的隔振效果,而当动刚度比值超过20时,悬置隔振率趋近于25 dB,影响变缓。因此对悬置被动侧动刚度值进行调整时,也须考虑与橡胶元件的动刚度比值。
第二代非劣排序遗传算法(non-dominated sorting genetic algorithm II,NSGA-II)是一种有效的多目标优化算法,适用于多种复杂的优化问题。采用该算法对后悬置Y向被动侧支架安装点动刚度进行优化计算,能保证优化的多样性和收敛性,寻优流程如图4所示。
在优化设计中,确保隔振率达标的同时,也应尽量减少冗余设计,过低的动刚度会导致隔振率不达标,过高的动刚度不利于车身的轻量化[26]。同时还应控制支架质量与单悬置质量之间的质量比,过大或过小都会对整体性能产生影响。
根据过往工程数据,0-300 Hz频段内主被动侧安装点支架动刚度K1K2与隔振率T、质量比I的关系式通过拟合可表达为

式中f为激励频率。
通过公式拟合对隔振率进行试算时,计算结果存在偏差。为修正误差,选取同款悬置模型的工程试验数据进行对比试算,将多个拟合计算结果与工程数据对比进行误差分析,确定该拟合公式计算的隔振率与实际隔振率误差为-5%,即拟合试算数值小于实际数值,误差比为5%。将误差纳入寻优过程考虑,通过式(4)得到期望的悬置隔振率为19 dB。
根据该动力总成悬置系统模型,确定后悬置橡胶动刚度为810 N/mm,主动侧安装点支架动刚度为8 900 N/mm,优化前支架质量与单悬置质量的质量比为1.01,则在对动刚度进行寻优时,以主被动侧支架Y向安装点动刚度为设计变量,以寻优后所得的后悬置Y向隔振率与期望隔振率的差值绝对值D、寻优后的质量比与原质量比的增长差值绝对值P最小为寻优目标,以被动侧支架Y向安装点动刚度与橡胶元件动刚度比值为10~20作为寻优模型的约束条件进行计算,寻优的数学模型可以表示为

选取初始化种群数为100,种群遗传代数为100,交叉遗传概率为0.8,变异概率为0.05,经过100代迭代计算后,输出的Pareto最优解集如图5所示,部分最优解集和相应参数如表4所示。
表4中第1组、第3组都在保证质量比变化尽可能小的同时,做到隔振率达标,且趋近目标值。综合考虑悬置隔振性能的设计、被动侧支架安装点局部结构强度等因素,从表4中挑选第1组作为本次寻优的最优解,即被动侧支架安装点动刚度调整至12 192 N/mm时,后悬置Y向隔振率可提升至18.99 dB,且悬置整体质量的变化较小,降低了优化后对悬置其他方向的性能影响。
为验证寻优后的悬置被动侧支架安装点动刚度是否能提升后悬置隔振率,通过仿真和整车试验对后悬置隔振率进行分析。
针对悬置被动侧支架安装点动刚度的优化,常采用的措施主要为悬置支架两侧增加支撑结构、内侧支架的翻边扩宽以及增加支架的Y向连接。通过以上方法,均能有效提高悬置支架在问题频段内的动刚度。
结合原有悬置系统支架结构和实际工程经验,综合考虑悬置的开发周期和成本问题,根据表4中第3组寻优结果,隔振率优化方案确定为在支架两侧增加支撑结构,加强后悬置被动侧安装支架,仿真模型如图6所示。
对优化后的仿真方案进行系统刚体模态和解耦率的验算,计算结果如表5所示。优化后的悬置系统仍满足刚体模态和解耦率的设计要求。
为更直观地分析在一个连续频段内,被动侧支架安装点动刚度优化前后的变化,将安装点动刚度换算成原点加速度导纳(input point inertance,IPI,也称为源点动刚度)进行分析。IPI分析是在一定频率范围内,通过在加载点施加单位力作为输入激励,同时将该点作为响应点,测得该点在对应频率范围内的加速度导纳,用于考察一个频段内该点局部动刚度。IPI公式[27]表示为

通过式(8)将0-300 Hz的安装点动刚度换算成源点动刚度,并画出相应的IPI曲线,如图7所示。
工程上以源点动刚度大于10 000 N/mm作为评价指标,认为当源点动刚度达到标准值可以发挥悬置系统的隔振性能。由图7可知,优化前0-300 Hz频段动刚度严重不达标,最高处为7 000 N/mm,最低处仅为3 217 N/mm,平均动刚度为5 065 N/mm,与目标全频段平均动刚度达到10 000 N/mm以上相去甚远。其中在200 Hz附近动刚度缺陷最明显。当采用优化方案后,全频段动刚度达到10 000 N/mm以上,平均动刚度为12 892 N/mm,200 Hz处动刚度为13 726 N/mm,满足优化要求。
利用Optistruct对优化方案前后的隔振率进行仿真试算,结果如图8所示。
图8可看出,采用提升后悬置被动侧动刚度优化方案后,200 Hz左右的隔振率出现明显提升,最高从0 dB提升至18.3 dB,0-300 Hz频段优化前平均隔振率为13.93 dB,优化后平均隔振率为18.93 dB,平均值提高5 dB,隔振效率提升35.89%。仿真后的结果说明,优化后的后悬置,从Y向主动侧传递过来的振动已经得到了有效的衰减。
为验证优化的效果,将优化方案进行实车验证,传感器布置如图9所示。
在后悬置主、被动侧粘贴加速度传感器,并利用力锤在传感器附近进行敲击,应用LMS SCADAS采集振动加速度信号。通过力锤敲击采集振动加速度信号数据如表6所示。根据加速度数据,运用式(4),可计算得出不同悬置不同方向的隔振率,如表7所示。
增加后悬置Y向被动侧支架动刚度后,隔振率从5.61提升至18.13 dB,与仿真结果相似,隔振性能提升223.17%,接近设计要求。
为检测优化后的动力总成悬置系统对驾乘体验的影响,以驾驶员耳旁声压噪声作为评价指标进行评测。采用的评测方法为匀速60 km/h工况下,在主驾驶座椅头部位置粘贴麦克风,测试驾驶员右耳旁噪声,如图10所示。
采用对数形式的声压级(sound pressure level,SPL)作为评价指标[28],使用A计权对信号进行处理。SPL的计算公式可表示为

式中 p r m s为动态声压的均方根值。
电机电磁噪声与电机极对数和齿槽有关,对于4极、48槽电机,24、48阶次下的结果能更好地表现电机电磁噪声的特征[29],因此选择24和48阶次下的声压级overall数据验证优化效果,测试结果如图11所示。
图11可知,在150-300 Hz频段内,耳旁噪声改善明显,24阶次噪声最高下降9.76 dB,48阶次噪声最高下降5.03 dB,隔振性能提升明显。
综上,虽然后悬置Y向的隔振率在优化后未满足20 dB的设计要求,但结合驾驶员右耳旁噪声的结果分析,从主观评价角度而言,悬置系统有效衰减了从电机传递至车身的振动,耳旁噪声下降明显,驾驶的舒适性得到综合提升。考虑与整车其他性能间的平衡,可以认为优化后的悬置系统符合隔振性能的设计要求。
以刚体模态、解耦率和隔振率为评价指标对某款纯电动汽车悬置系统隔振性能进行了分析,在刚体模态、解耦率达标的情况下,后悬置Y向隔振率严重不达标。通过对悬置隔振率影响因素的机理分析,支架安装点动刚度不足为后悬置隔振率不足的主要因素。基于悬置系统隔振率与主被动侧安装点支架动刚度之间的关系,利用多目标优化算法对被动侧动刚度进行优化。优化后的纯电动汽车悬置系统仿真和实车试验结果表明,当被动侧支架安装点动刚度大于10 000 N/mm时,0-300 Hz频段优化后平均隔振率提高了5 dB,后悬置Y方向隔振率大幅提升,达到了18.14 dB,驾驶员耳旁噪声在24阶次和48阶次分别下降了9.76和5.03 dB。
