To solve the problem of significant degradation in braking efficiency of medium and heavy-duty vehicles during prolonged downhill descents due to frequent engagement of the main brake system, a four salient poles liquid-cooled electromagnetic retarder structure is proposed in this paper. A vehicle downhill dynamics model is established to analyze the braking demand, using the magnetic equivalent circuit method to calculate its braking torque, and using the finite element method to numerically analyze its braking characteristics. The hierarchical variable domain fuzzy control strategy combined with a retarder is used for vehicle downhill braking control, and the controller and overall vehicle downhill braking model are established using MATLAB/Simulink for joint simulation. A 2 100 N·m prototype is designed. The braking characteristics of the prototype are tested through bench test and on-road vehicle tests. The results show that the actual measured value and the calculated value is basically consistent, with an average error within 5%, with the braking torque reaching 2 200 N·m when the speed is 1 250 r/min, which can meet the needs of medium and heavy duty vehicle braking.

为解决中重型车辆长下坡时因主制动器频繁工作导致其制动效能严重衰退问题,提出一种四凸极液冷电磁缓速器结构。建立车辆下坡动力学模型分析制动需求,采用等效磁路法对其制动力矩进行计算,使用有限元法对其制动特性进行数值分析。利用分级变论域模糊控制策略结合缓速器进行车辆下坡时的制动控制,使用MATLAB/Simulink建立控制器和整车长下坡制动模型并进行联合仿真。设计了2 100 N·m样机,通过台架实验和车载道路实验对样机制动特性进行测试,实际测量值与分析计算值基本一致,平均误差在5%内,在转速为1 250 r/min时制动力矩可达2 200 N·m,满足中重型车辆制动需求。

To solve the problem of significant degradation in braking efficiency of medium and heavy-duty vehicles during prolonged downhill descents due to frequent engagement of the main brake system,a four salient poles liquid-cooled electromagnetic retarder structure is proposed in this paper. A vehicle downhill dynamics model is established to analyze the braking demand,using the magnetic equivalent circuit method to calculate its braking torque,and using the finite element method to numerically analyze its braking characteristics. The hierarchical variable domain fuzzy control strategy combined with a retarder is used for vehicle downhill braking control,and the controller and overall vehicle downhill braking model are established using MATLAB/Simulink for joint simulation. A 2 100 N·m prototype is designed. The braking characteristics of the prototype are tested through bench test and on-road vehicle tests. The results show that the actual measured value and the calculated value is basically consistent,with an average error within 5%,with the braking torque reaching 2 200 N·m when the speed is 1 250 r/min,which can meet the needs of medium and heavy duty vehicle braking.

近年来中重型车辆的装载负重逐渐增加,整车制动系统在陡坡与长下坡路段承受巨大的制动压力,主制动器频繁工作产生摩擦温升,其制动效能在高速时严重下降直至完全丧失[1-4],为坡道行车埋下了严重的安全隐患,每年在坡道路段因制动系统失效造成的重大交通事故频频发生。
缓速器是一种辅助制动装置,安装有缓速器的车辆在长下坡路段能在少使用或者不使用主制动器的情况下快速降低车速。Lei等[5]提出基于液力缓速器进行车辆下坡恒速制动,但是液力缓速器存在着低速特性差的问题,在车辆处于低速时无法提供足够的制动力。兰海潮等[6]提出联合制动策略,动态调节电涡流缓速器制动力矩输出,通过降低缓速器温升来延长其工作时间,但电涡流缓速器频繁工作时仍存在热衰退严重的问题。Tian等[7]提出了一种新型涡流-液力混合缓速器,在低速时主要依靠电涡流缓速器部分制动,在高转速时由电涡流缓速器与液力缓速器两部分共同制动,结合两者制动特性互补,但该缓速器体积较大且结构复杂,不便于拆装与维修。
针对上述问题,本文提出一种四凸极结构电液缓速器,建立车辆长下坡过程动力学模型,分析车辆制动需求,依据制动需求设计出相应的缓速器。根据电磁学原理,运用数值分析法推导出该缓速器制动力矩的计算公式,利用有限元法分析缓速器的内部磁场分布并预测制动性能。采用分级变论域模糊控制策略,结合缓速器数学模型,通过仿真验证缓速器在励磁电流无级调节下的制动效果。通过台架实验和车载道路实验对缓速器样机制动特性进行验证。
目标18 t中重型车辆模型主要参数如表1所示。为便于建模与分析,设置下坡坡度α为7°,坡道足够长;在下坡过程中,车轮设为纯滚动,整车处于滑行状态,主制动器踏板与油门踏板均未踩下,缓速器处在工作状态。
搭建整车下坡动力学模型,如图1所示。

式中:为车辆旋转质量换算系数;v为车速;FwFfFeFgFn分别为车辆下坡时受到的空气阻力、滚动阻力、发动机制动力、重力分力和车辆对路面的压力;Fb为缓速器制动力;ρ为空气密度;i为发动机气缸数;pm为气缸有效压力;n为发动机转速;s为活塞行程。
由车辆模型与动力学平衡方程计算分析,缓速器最大输出制动力矩2 100 N·m时,即可满足车辆下坡制动需求,因此本文依据制动需求设计出具有相应制动力矩的缓速器样机。
缓速器安装在汽车传动轴中部,通过支架与车架中部左右纵梁连接,这种安装方式类似于发动机在车架的固定方式,缓速器壳体通过橡胶垫固定在车架上,转子部分通过连接法兰与传动轴相连。缓速器采用水冷散热方式,出水口经过外置节温器与散热器连接,进水口与发动机出水口相连。缓速器安装效果如图2所示。
四凸极电液缓速器结构如图3所示,主要由一个内置双冷却水道的定子、两个四凸极转子以及两个独立的励磁线圈组成。线圈安装在定子两侧,转子固定在连接盘上,连接盘中心连接汽车传动轴,由传动轴带动转子旋转。
缓速器工作时,励磁线圈通入电流产生磁场,磁场从线圈发出,经过定子、气隙和转子形成闭合磁路,并在转子的上下齿端上产生NS极。当转子随传动轴周向转动时,经过定子内侧表面的磁通呈周期性变化,定子内表面形成感应涡流,涡流产生反向的磁场,与励磁线圈发出的磁场相互作用产生制动力[9]。在制动过程中,定子内表面由焦耳效应产生的大量热量被定子水道中的冷却液带走。四凸极电液缓速器的主要设计参数如表2所示。
由于缓速器结构具有周向对称性,本文只取其1/12结构进行数学分析。缓速器单体简化模型如图4所示。
根据简化模型建立其等效磁路模型,建模时考虑了缓速器内电磁场的端部效应,分析模型如图5所示。励磁线圈产生的磁动势可以表示为

经有限元分析结果表明,在缓速器工作时,定子中的感应涡流集中分布在靠近气隙附近的定子内侧表面集肤深度内,如图6(a)所示。该集肤深度满足:

由感应涡流激发的感应磁场会抑制原磁场的变化,两者相互作用形成合成气隙磁场:

为方便计算,分析模型简化为图6(b),并提出以下假设:
(1)定子内侧表面感应电涡流只沿轴向流动。
(2)无限薄的涡流层与气隙密度相同。
(3)考虑转子连齿层的影响,利用卡特系数得到有效气隙δe

定子和转子材料选用10号钢,模型网格划分采用六面体单元,网格单元的大小直接影响计算精度和时间[14]。由于定子内表面的感应涡流具有集肤效应,且在不同转速下的集肤深度不同,因此将定子集肤深度网格的厚度设置为0.3 mm,整体网格设置为6层。考虑到转子和定子磁场饱和时漏磁会增加,将气隙边界网格的最大单元尺寸设置为4 mm。模型网格化结果如图7(a)所示。
在励磁电流120 A,转子转速2 000 r/min时,瞬态仿真得到缓速器的磁场分布如图7(b)所示,可以看出四凸极转子齿端聚磁效果良好,齿端磁密最大能达到2.2 T左右。
图7(c)为上定子内表面感应涡流分布趋势,感应涡流主要集中在转子凸极齿端对应部分,这是由于转子齿的特殊形状增大了凸极齿端与定子内表面间的磁场,提升了凸极对应部分的气隙磁密强度,进一步引发了感应涡流的产生。四凸极的特殊结构提高了主磁通的利用率,每个凸极齿端均能与对应形成的感应涡流相互作用产生制动力,增强了缓速器的制动能力。
气隙磁通密度的大小将直接影响定子内表面产生的感应涡流大小,从而影响到缓速器的制动力矩。将线圈励磁电流分别设置为30、60、90和120 A这4组,在这4组励磁电流下对缓速器单体模型进行静态仿真,得到的周向上、下气隙磁密曲线如图8(a)和图8(b)所示。
可以看出,周向气隙磁密随励磁电流的增大而增大,但气隙磁密的增幅随励磁电流的增大而减小。周向下气隙的饱和程度比上气隙小,下气隙磁密降幅较低。当励磁电流为120 A时上气隙磁密最大值为2.04 T、下气隙磁密最大值为2.2 T。
为了研究四凸极电液缓速器的涡流制动性能,在上述4组不同励磁电流的条件下,将每组励磁电流对应的转子转速分别设置为500、1 000、1 500和2 000 r/min并进行仿真。图9为有限元仿真结果,可以看出在转子转速相同的情况下,缓速器制动力矩随线圈励磁电流的增大而增大。当励磁电流恒定时,缓速器制动力矩起初随转子转速增大而迅速增大,随后制动力矩增长速度变缓并趋于平稳,最后制动力矩开始下降,这是由于感应涡流存在去磁效应,随着转子转速增大,感应涡流磁动势不断增强导致合成气隙磁场开始减弱,从而造成缓速器制动力矩的降低[15]
当线圈励磁电流为120 A、转子转速为1 250 r/min时,最大制动转矩约为2 225 N·m,其中转子上方气隙产生的制动转矩约为1 439 N·m,下方气隙产生的制动转矩约为786 N·m。
缓速器的开关和制动力矩输出由车载ECU中的核心嵌入式芯片MCU控制。电气控制系统如图10所示,控制系统主要由MCU、IGBT模块、速度传感器、温度传感器和CAN通信模块组成。缓速器线圈励磁电流由车载电源供电,MCU通过外部传感器采集车速、外转子温度等信号,对采集信号进行分析处理,通过IGBT动态调节缓速器线圈励磁电流大小。
控制过程如图11所示,以实时车速vd与设定的目标车速vc作为输入,分级变论域模糊控制器根据车速偏差e和偏差变化率ec动态调节缓速器线圈励磁电流值I,实现缓速器制动力矩智能化控制[16]
分级变论域模糊控制器具体结构如图12所示。车速偏差范围分为3个级别,其中I级为[-5 km/h,5 km/h],II级为[-20 km/h,20 km/h],III级为[-35 km/h,35 km/h]。设定下坡目标速度后,车速由初始高速调整至设定的目标低速的过程中会逐渐进入较低的论域,最终进入I级论域的范围,实现了速度微调的效果,这种方法有效提高了控制的精确性。
在车速偏差分级模糊计算部分中,车速偏差变化率ec论域取[-3,3],输出量论域取[0,3],将输入量论域均离散为7个点并用NB、NM、NS、Z、PS、PM、PB这7个语言值进行模糊化,这7个语言值分别表示实时车速相对于设定的目标车速“很高”“较高”“稍高”“正好”“稍低”“较低”“很低”,以及当前车速变化“急速降低”“快速降低”“稍微降低”“保持不变”“稍微升高”“快速升高”“急速升高”。具体控制规则如表3所示。
在比例因子的模糊计算中,输入量ece的论域均为[-3,3],输出量的论域为[0,1]。输出论域由B、M、S、Z这4个语言值进行模糊化,分别表示输出励磁电流为“最大”“中等”“较小”“零”。具体控制规则如表4所示。
依据车辆下坡动力学平衡方程与缓速器数学模型,建立18 t车辆在坡度为7°时的下坡制动模型,车辆初速度分别设置为80、70、60 km/h,目标车速为50 km/h,进行3组对比仿真实验,结果如图13所示。
图13可以看出,车速由初始设定值达到目标车速的调节时间分别为17、12、7 s,随后实时车速能保持在目标车速并维持稳态,稳态平均误差不超过1%。相较于传统模糊控制策略,分级变论域模糊控制策略在车速调节过程中无超调量产生[17]。该仿真进一步验证了四凸极液冷电磁缓速器在励磁电流无极调节下的制动特性。
基于前文的分析开发出四凸极液冷电磁缓速器的样机,如图14所示。为了测试缓速器的制动性能,进行台架实验和车载道路实验,台架测试系统框图如图15所示。
测试系统由315 kW直流电机、转矩和转速传感器、温度传感器、变速器、冷却设备和计算机控制平台组成。由计算机控制平台调节缓速器励磁线圈的电流值,控制缓速器制动力矩,并实时监控和记录测试数据。实验台架如图16所示。
空损力矩测试是为了检测安装缓速器后车辆需额外消耗的动能,这是影响车辆的起动性能和行车能耗的重要指标。
在测试过程中将直流电机转速设置在500~2 000 r/min之间,转速每增加250 r/min,记录一次实验台的整体空损力矩。实验台架安装缓速器后,缓速器不工作,按照上述实验流程再次测试,测试结果如表5所示。当未安装缓速器时,实验台架整体空损力矩Tf0为25 N·m。安装缓速器后,在转速为2 000 r/min时台架整体空损力矩Tf1最大,最大空损力矩为38 N·m,此时缓速器空损力矩Tb为最大值13 N·m,满足设计要求。
在实验台架上使用计算机控制平台控制外部电源的输出电流,设置3个电流挡位,25、50和80 A。转速设置在250~2 000 r/min之间,转速每增加125 r/min,记录一次缓速器的制动力矩稳定值。实验结束后,得到了在不同转速下各挡位电流对应的制动力矩,并与有限元计算值进行对比,如图17所示。可以看出:计算结果与实测结果平均误差在5%以内,产生误差的主要原因是缓速器工作时的漏磁、温升和样机加工误差等因素的影响。在励磁电流为80 A、转速为1 250 r/min时最大制动力矩约为2 200 N·m,随后由于涡流去磁效应,制动力矩趋于平稳。
为了检测缓速器在持续下坡时的制动性能,通过计算机控制平台将转速设置为1 250 r/min,线圈励磁电流设置为70 A,实验持续10 min,每隔1 min记录一次缓速器的制动力矩和冷却水温,实验结果如图18所示。随着制动时间的增加,缓速器的制动力矩从2 150缓慢下降至1 860 N·m,制动力矩降低13.49%,冷却水温保持在95 ℃以下。传统电涡流缓速器在相同测试工况下工作10 min后,定子温度高达480 ℃,制动力矩热衰退高达46%[18],说明本文提出的四凸极结构电液缓速器有效解决了传统电涡流缓速器热衰退严重的问题,且冷却水道设计布局合理,制动性能热衰退低,长时间工作后输出的制动力矩仍能满足车辆的制动需求。
通过车载道路实验对缓速器实际性能进行测试,如图19所示。缓速器安装在18 t货车传动轴中部,通过支架与车辆底盘固定,转子连接盘与传动轴相连,水冷回路进口与发动机冷却水出口相连,水冷回路出口经过外置节温器与车辆散热器相连,通过车载电池给缓速器励磁线圈供电。
在坡道角度为7°的长下坡测试路段,环境温度为18 ℃。试验车辆以90 km/h的初始速度挂挡滑行,只使用缓速器进行制动,目标车速为30 km/h。缓速器实时制动力矩输出监测装置与制动挡位控制手柄如图20所示,8个指示灯全部亮起表示缓速器正在输出最大制动力矩。
缓速器使用最大制动挡位输出,当车速降至目标车速时,记录车辆减速时间。随后重复上述实验,得到缓速器实际制动特性结果如表6所示。当车辆仅使用缓速器制动时,将速度从90降低到30 km/h所需的时间约为18 s。经过转换计算得到车辆的减速度约为0.93 m/s2,满足车辆长下坡制动需求。
(1)本文针对中重型车辆长下坡制动需求提出了一种四凸极液冷电磁缓速器结构,采用等效磁路法建立其数学模型,通过有限元方法对其制动特性进行预测,利用分级变论域模糊控制策略分析缓速器在励磁电流无级调节下的制动性能。
(2)设计开发出四凸极液冷电磁缓速器的样机,进行台架测试和车载道路测试。结果表明,该缓速器的最大空损力矩为13 N·m,10 min连续制动后制动力矩仅降低13.49%,制动力矩分析计算结果与实测结果平均误差在5%以内,在励磁电流为80 A、转速为1 250 r/min时,缓速器实测制动力矩可达2 200 N·m。在坡道为7°的测试路段,18 t测试车辆仅使用缓速器进行制动时,车速由90降低到30 km/h所需的时间约为18 s,满足中重型车辆长下坡制动需求。
