In order to identify and obtain the automotive structure fatigue damage of user route, the concepts of ‘element spectrum’ and ‘survey vehicle’ are proposed, and a convenient method for obtaining fatigue damage of automotive structure of user route based on road condition identification, classification and element spectrum is proposed. Firstly, the mathematical model of IRI (International Roughness Index) is established to identify the road grade and the method of identifying the user's road surface grade through the simple sensor scheme is established. And the correlation and independence between vehicle speed and IRI are studied. Subsequently, the method for determining the road classification and mileage distribution of the survey vehicle for user route based on IRI and vehicle speed is proposed. Then, combined with the element spectrum and unit mileage damage collected locally by the full-channel vehicle, the fatigue damage of the vehicle structure on the user's route is finally calculated efficiently. Thereby, the solution of ‘element spectrum + survey vehicle’ to identify the total damage of user route is created. The verification results are good, indicating that the technology and method studied is operable, exact and effective.

为识别和获取用户路线的汽车结构疲劳损伤,提出了“素材谱”和“探测车”的概念,进而提出了一种基于路况识别、划分并与素材谱相结合的用户路线的汽车结构疲劳损伤的便捷获取方法。首先,构建了IRI(国际平整度指数)识别路面等级的数学模型,建立了通过探测车的简配传感器方案识别用户路面等级的方法,并研究了车速与IRI的关联性和独立性。接着,提出了基于IRI和车速二维变量对用户路线的探测车道路工况细化分级及里程分布确定的方法。然后,结合全通道样车在本地采集的素材谱及单位里程损伤,最终高效地计算、获得用户路线及区域的汽车结构疲劳损伤。从而创建和形成了“素材谱+探测车”识别用户路线总损伤的解决方案。验证结果良好,表明所研究技术方法具有良好的可操作性、精确性和有效性。

为识别和获取用户路线的汽车结构疲劳损伤,提出了“素材谱”和“探测车”的概念,进而提出了一种基于路况识别、划分并与素材谱相结合的用户路线的汽车结构疲劳损伤的便捷获取方法。首先,构建了IRI(国际平整度指数)识别路面等级的数学模型,建立了通过探测车的简配传感器方案识别用户路面等级的方法,并研究了车速与IRI的关联性和独立性。接着,提出了基于IRI和车速二维变量对用户路线的探测车道路工况细化分级及里程分布确定的方法。然后,结合全通道样车在本地采集的素材谱及单位里程损伤,最终高效地计算、获得用户路线及区域的汽车结构疲劳损伤。从而创建和形成了“素材谱+探测车”识别用户路线总损伤的解决方案。验证结果良好,表明所研究技术方法具有良好的可操作性、精确性和有效性。

In order to identify and obtain the automotive structure fatigue damage of user route, the concepts of ‘element spectrum’ and ‘survey vehicle’ are proposed, and a convenient method for obtaining fatigue damage of automotive structure of user route based on road condition identification, classification and element spectrum is proposed. Firstly, the mathematical model of IRI (International Roughness Index) is established to identify the road grade and the method of identifying the user's road surface grade through the simple sensor scheme is established. And the correlation and independence between vehicle speed and IRI are studied. Subsequently, the method for determining the road classification and mileage distribution of the survey vehicle for user route based on IRI and vehicle speed is proposed. Then, combined with the element spectrum and unit mileage damage collected locally by the full-channel vehicle, the fatigue damage of the vehicle structure on the user's route is finally calculated efficiently. Thereby, the solution of ‘element spectrum + survey vehicle’ to identify the total damage of user route is created. The verification results are good, indicating that the technology and method studied is operable, exact and effective.

结构耐久可靠性是汽车最重要的性能之一。获取和识别用户的路况及汽车结构疲劳损伤,是汽车产品研发中重要的工作环节,是评价用户工况对结构影响的重要数据,是研究用户关联和可靠性试验强化系数的前提,是评价零部件可靠性、制定设计目标和实现轻量化的重要条件。
汽车用户路况复杂,为获取用户目标路况及结构疲劳损伤信息,目前国外和国内的学者及工程技术人员开展了一定的探索和研究。已有的方法主要有两类:一类是基于问卷或市场调查的方法,另一类是基于全通道整车采集的方法。其中,基于问卷或市场调查的方法,即通过研究和实践问卷设计、用户调查和数据统计,获取城市道路、高速公路、省道和乡村路等类型的比例,然后在典型路段上进行载荷谱采集,完成总体的计算和预测。Mattetti等1通过2 000份问卷对欧美重要市场进行产品用户用途分类和比例的调研,并统计获取用户目标信息。吴橙2开展了汽车可靠性问卷设计,并研究问卷的评价方法。凌龙3通过对用户群体、车辆市场定位分析,研究用户的路面类型及比例等信息。陈传钦等4、武振等5通过问卷调查车辆用户的实际使用情况,统计路面类型及里程比例等用户信息,为用户损伤获取提供条件。另外,基于全通道整车采集的方法,即采用整车及大量传感器进行道路载荷谱采集,完成大里程数的全通道的用户现场路况数据获取。Passos等6在样车上装载了载荷、力矩、位移、加速度等众多传感器及采集通道。并在用户典型区域社会道路开展大量的载荷谱测试和疲劳损伤计算。王世英7、张佳云8在研究用户关联及用户损伤中,对样车关键部位布置各类传感器,然后发到典型市场、主销地区进行用户道路载荷谱数据采集。熊飞9开展了全国用户典型道路谱采集及损伤计算,测试涵盖了加速度、位移、应变、力等多个传感器类型和数据通道。黄云毅等10、郑国峰11、张禄12研究了载荷谱全方位采集方案,包括零部件测点以及传感器通道配置方案。
经调研对比发现,基于问卷或市场调查的方法,具有可操作性、直接性,耗费成本也较低;但是,受调查人存在较强的主观性,其中按道路大类分类的方法也较为粗糙,例如城市道路并非都是良好路面,其中也存在较恶劣的路线或损坏失修的局部路段;所以,采用问卷及统计调查用户使用路况的结果精度存在局限性。基于全通道整车采集的方法,能够获取用户场景下结构所有关注点的损伤信息;但是,这种直接采用全通道样车在用户现场采集和获取用户路况及疲劳损伤的方法,须将全通道样车和大量仪器设备发往外地,而样车上须贴装大量的应变片、应变花、位移传感器、加速度传感器等,以及配套布置大量通道数据传输线,这些容易失效,而用户现场往往维修条件差、操作存在难度、排查维修时间长,花费人员工时较多,影响工作效率。
因此,研究客观数据化、精细化、便捷化的汽车用户路况及结构疲劳损伤获取方法,显得非常必要和迫切。
本文提出基于“素材谱+探测车”的技术方法;首先,研究国际平整度指数(IRI)13-16数学模型及其对路况的表征和路面不平度的等级识别,并研究路面等级与车速的二维区间划分;然后,通过简配通道方案的探测车采集用户载荷谱数据,获取用户路况信息在二维区间的里程分布;之后,利用全通道的目标车,无须发往用户现场(可规避外地现场条件不足等问题),仅须在主机厂所在地采集素材谱并计算单位里程损伤;两者结合,最终计算和获取用户路线或区域的汽车结构疲劳损伤。通过与实际目标数据对比,验证方法的有效性。
汽车在行驶过程中,承受着路面不平度引起的激励,对汽车零部件结构产生动态载荷,从而容易产生疲劳损伤和疲劳破坏。路面等级是影响汽车结构耐久可靠性的重要因素。
为了度量路面不平度水平及其等级,以国际平整度指数(IRI)作为评价指标,它采用1/4汽车模型,如图1所示,计算行驶距离内悬架系统的簧载质量m 2与非簧载质量m 1的动态响应累积统计量,从而得到与行驶距离的比值,其单位为m/km17-18。IRI的计算表达式如式(1)所示。由于IRI可将路面等级通过数字来表达19,大大提高了计算和对比的精确性和便捷性。

结合以往的研究1820,可以确定国际平整度指数IRI与路面不平度指数Gqn 0)存在如式(2)的关系:

式中:Gqn 0)为路面不平度系数;k为系数。
基于汽车1/4汽车数学模型,通过在道路模拟试验台生成等级路面Gqn 0)的激励,获取车辆响应并计算IRI,从而可以获得多组数据,以确定k值。其中,等级路面激励21信号可由式(3)表达:

式中:Gqf)为路面激励时间频率功率谱密度(PSD),m2/Hz;Gqn 0)为路面不平度系数,对应路面不平度等级;n 0为参考空间频率,0.1m-1u为车速,m/s;f为时间频率,Hz。其中,路面不平度系数如表1所示。
以B级为例,在车速30 km/h下,有: G q ( f ) = 64 × 10 - 6 × ( 0.1 ) 2 × 30 / 3.6 f 2 = ( 5.33 × 10 - 6 ) × f - 2,即可得到30 km/h下B级路面激励的时间PSD曲线。
在道路模拟试验台,经过频域时域信号转换,播放各等级路面各车速下的激励信号,基于同步采集的簧上簧下之间的位移响应,计算速度并得到相应的IRI,数据汇总如表2所示。
采用最小二乘法对表2系列数据点( G q ( n 0 ) ,IRI)进行统计和拟合22,从而获得如式(4)所示的拟合关系式。计算拟合优度的关键指标——判定系数22结果为0.9,接近于1,表明拟合程度高、效果良好。

参照文献[21]中各个路面等级的关系和方法,确定各路面等级上限,如式(5)所示。

结合表1式(4)式(5),得到各等级的IRI及其上限值,如表3所示。两个相邻的上限值构成相应等级的区间,例如B级的IRI值在2.26~4.52之间。
为评价IRI识别路面等级方法的有效性,选取多个用户路段载荷谱。参照汽车1/4振动数学模型,已知用户载荷谱的响应信号,可通过道路模拟试验台反求获得车轮激励PSD,评判相应路段的等级。从而用于验证IRI计算和识别的路面等级结果的正确性。
表4中的路段2为例,通过响应信号计算IRI而识别的路面等级为B级。响应信号通过道路模拟反求的路面垂向位移的PSD曲线,如图2所示;图中的虚线为按式(6)绘制的等级限线21,相邻的限线构成等级B的区域;由图可见道路模拟的位移PSD曲线很好地落在B级区域范围。两者都为B级,表明IRI识别该路段等级的精度良好。

汇总抽取的用户路段的识别结果和验证结果(如表4所示),从而说明了基于IRI识别路面等级方法及其限值的有效性。
IRI是从样车行驶过程的响应数据获得,车速作为样车行驶中的重要参数,有必要研究其对IRI的影响。采集3条典型路段,获取在不同车速下的IRI结果,如表5所示,描绘相应的曲线如图3~图5所示。
综合以上多个路段数据分析,结果表明,同一路段在车速变化时,IRI没有明显变化,较为随机,且IRI稳定在均值附近,通过标准差除以均值,得到的变异系数23均在8%以内,数值分布集中。可见,IRI受车速的影响小,IRI与车速两者具有独立性;路面等级识别可通过IRI独立完成。
为了获取用户路线的结构疲劳总损伤,提出一种基于“素材谱”与“探测车”的便捷获取方法。首先,综合考虑路面等级与车速的二维区间划分,基于探测车(仅须简配传感器通道)采集载荷谱确定各个区间的里程分布;另外,利用全通道样车(目标车)只须就近采集素材谱损伤;两者结合,最终计算用户路线的汽车结构疲劳总损伤,其技术路线如图6所示。其中,探测车的简配通道只须包括车速、簧上簧下加速度、悬架相对位移。
由于汽车上结构件其疲劳损伤既受到路面不平度等级的影响,同时还与车速存在联系。所以,为了更加全面和细致地研究行驶路况,提出一种路面不平度等级及车速联合划分区间的方法。
基于IRI(单位:m/km)将路面划分等级:A级对应IRI<2.26,B级对应2.26≤IRI<4.52,C级对应4.52≤IRI<9.05,...。对车速u(单位:km/h)的划分区间:(0,5)、[5,15)、[15,25)、[25,35)、[35,45)、[45,55)、[55,65) ...。
从而组成一系列的二维区间,例如,B级车速5~15 km/h的区间标记为B10,以此类推,具体如表6所示。对应的区间划分图,如图7中粗实线所划分结果。通过这种更全面和细致的划分,以获得更精确的路况分布和路线疲劳损伤计算结果。
素材谱获取,只须在主机厂所在城市或周边,利用目标车进行全通道采集多段样本,筛选IRI为3.19、1.6 m/km…等相关路段,以不同车速(10、20、30 km/h…)通过,从而获取目标车的全通道素材谱。实测采集现场情况,如图8所示。其中,车身骨架结构应变测点情况,如图9的箭头位置,结合CAE分析的热点位置,同时考虑在骨架的前、中、后段及左右侧都有分布,测点具有代表性和典型性。计算和汇总各个二维区间的中心点状态下对应的各个结构应变测点的疲劳损伤值(单位里程损伤),即素材谱损伤,如表7所示。
通过探测车的精简配置通道(车速、簧上簧下加速度、悬架位移),采集用户某条具体、典型路线的载荷谱,进行等里程(1 km)24分割(即:对车速信号u进行积分获取里程的时间历程,确定每个1 km对应的时间区间,分割载荷谱),计算每个分段载荷谱的IRI和平均车速,如表8所示。
IRI和车速u两者组成的状态点(u,IRI)落入各个划分区间的分布情况如图10所示。
通过计数,获得各个划分区间的点数。由于每个点都代表1 km,该方法可以便捷地通过点数确定公里数,点数比例就是对应各个区间的里程比例。得到的路况分布如表9所示。
该方法的计算见式(7)。结合表9表7,每个二维区间的点数(公里数)乘以应变测点在该区间的素材谱疲劳损伤(单位里程损伤),得到该区间对应的损伤,如表10所示;将表10中各个区间的损伤相加,最终得到该应变测点在整条用户路线的总损伤(探测得到的总损伤),最终结果如表11所示。

式中: D i j为划分的区间素材谱损伤; λ i j为对应划分区间内的点数(即相应的里程数);D为路线总损伤;i代表路面等级,取A级、B级、C级…;j代表车速等级,取值10、20、30 km/h…。
基于以上方法与流程,对某城市区域的干线场景的公交路线的路况(共203 km)划分与计算结果,如表12所示;探测获得的该城市区域相应的结构疲劳损伤结果及精度数据,如表13所示。
基于素材谱+探测车的方法,获得用户具体路线、场景区域的探测损伤,如表11表13所示。与路线实际损伤验证数据相比,结果表明,两者比值都控制在[0.8, 1.2]之间,很好地达到国际共识的[0.5, 2.0]的精度要求25;且各个比值的平均值达到0.97,即探测损伤十分接近实际目标损伤数据;证明了所研究方法的精确性和有效性。此外,可根据工程实际需要,按照本文研究方法类推,进一步细化IRI和车速的划分,从而还可以获得更高的精度,也说明该方法具有拓展性。
为解决用户路线汽车结构疲劳损伤识别和获取困难的问题,本文提出了“素材谱”、“探测车”的概念,创建了一整套便捷获取用户路线或区域汽车结构疲劳损伤的解决方案和技术方法。首先,通过构建IRI识别路面等级的数学模型及限值,建立了路面等级与车速二维变量的细分区间;然后,基于探测车采集简配通道载荷谱,实现路面路况的细致划分;结合在本市或就近采集的目标车全通道载荷谱(注:采集地点可不受限制)作为素材谱,从而快速地计算和获取用户路线的疲劳总损伤。
结果显示,所研究的探测获取的损伤与实际目标损伤比值在[0.8, 1.2]之间,达到且优于国际认可的[0.5, 2.0]范围要求;说明该技术方法在用户路线或区域的汽车结构疲劳总损伤的识别上具备良好的精度。
在该方法研究中,所提出的基于“素材谱”+“探测车”获取用户路况分布及汽车疲劳损伤的技术方案,只须探测车简配传感器方案便可识别用户路况信息,避免了全通道的目标车发往用户区域进行载荷谱采集;便捷性强,出问题概率大大降低,维护方便,降低人员工时和设备成本;且可与目标车两地并行开展工作,减少开发周期,提高工作效率。同时,改变以往通过问卷获得路面分类的人为主观描述,真正实现用户路况信息的数据化、客观化。
此外,在探测车载荷谱数据的处理中,应用了路线载荷谱的等里程分割的方法,实现载荷谱分段数与里程数直接建立对应关系,计数样本点数即获得里程数,为里程分布结果的获取提供了便捷手段。
