The weak cold-start capability of fuel cells with graphite plates for vehicles is an important bottleneck that affects the large-scale promotion of fuel cell vehicles in the cold regions of northern China. Starvation self-heating is a common cold-start strategy whose basic principle is to increase overpotential by reducing the supply rate of reactants,and generate a large amount of heat inside the cell in a short period of time to achieve rapid heating. This approach is simple,but it requires a high degree of consistency in the initial water content of the stack monomers and is prone to single-chip reverse polarity and excess hydrogen concentration emission,which can affect the safety and durability of the fuel cell. To solve the above problems,the research group has developed a multi-channel AC impedance measurement device,proposed an optimized purging strategy for single cell impedance consistency,and established a constant voltage and variable air flow control method for cold-start of fuel cells,to achieve multi-objective and multi-parameter coupled coordinated control that provides high heat production,high safety,and high dynamics for voltage,current,and inlet/outlet air flow in the low-temperature start transient process. The bench test results show that the maximum impedance deviation of fuel cells is decreased from 0.7 to less than 0.2 mΩ,and the fuel cell engine system can achieve a fast start at -40 ℃ within 124 s,with good repeatability. The relevant technology is applied in the fuel cell demonstration at the 2022 Winter Olympics,with its effectiveness verified.

车用石墨板燃料电池低温冷启动能力弱,是影响燃料电池技术在北方寒冷地区大规模推广的重要瓶颈。饥饿自升温是一种常见的低温冷启动策略,其基本原理是通过降低反应物供应速率来增加过电势,短时间在电池内部产生大量热量从而实现快速升温。该方法原理简单,但对电堆单体初始含水量一致性要求高、且易出现单片反极和尾排氢浓度超标的情况,影响系统安全性和电堆耐久性。针对上述问题,课题组研制了单体多通道交流阻抗在线测试装置,提出了面向单片阻抗一致性的电堆优化吹扫策略,建立了基于定电压变流量泵氢控制的低温冷启动方法,实现了低温启动瞬态过程的高产热、高安全、高动态的电压、电流、进堆/旁通空气流量的多目标多参数的耦合协调控制。台架实验结果表明,采用优化吹扫策略后,单片阻抗间最大差值由0.7降低至0.2 mΩ以下;燃料电池发动机系统可实现124 s内-40 ℃下快速启动,且重复性好。相关技术在北京冬奥会燃料电池示范中获得了应用,验证了其有效性。

车用石墨板燃料电池低温冷启动能力弱,是影响燃料电池技术在北方寒冷地区大规模推广的重要瓶颈。饥饿自升温是一种常见的低温冷启动策略,其基本原理是通过降低反应物供应速率来增加过电势,短时间在电池内部产生大量热量从而实现快速升温。该方法原理简单,但对电堆单体初始含水量一致性要求高、且易出现单片反极和尾排氢浓度超标的情况,影响系统安全性和电堆耐久性。针对上述问题,课题组研制了单体多通道交流阻抗在线测试装置,提出了面向单片阻抗一致性的电堆优化吹扫策略,建立了基于定电压变流量泵氢控制的低温冷启动方法,实现了低温启动瞬态过程的高产热、高安全、高动态的电压、电流、进堆/旁通空气流量的多目标多参数的耦合协调控制。台架实验结果表明,采用优化吹扫策略后,单片阻抗间最大差值由0.7降低至0.2 mΩ以下;燃料电池发动机系统可实现124 s内-40 ℃下快速启动,且重复性好。相关技术在北京冬奥会燃料电池示范中获得了应用,验证了其有效性。

The weak cold-start capability of fuel cells with graphite plates for vehicles is an important bottleneck that affects the large-scale promotion of fuel cell vehicles in the cold regions of northern China. Starvation self-heating is a common cold-start strategy whose basic principle is to increase overpotential by reducing the supply rate of reactants,and generate a large amount of heat inside the cell in a short period of time to achieve rapid heating. This approach is simple,but it requires a high degree of consistency in the initial water content of the stack monomers and is prone to single-chip reverse polarity and excess hydrogen concentration emission,which can affect the safety and durability of the fuel cell. To solve the above problems,the research group has developed a multi-channel AC impedance measurement device,proposed an optimized purging strategy for single cell impedance consistency,and established a constant voltage and variable air flow control method for cold-start of fuel cells,to achieve multi-objective and multi-parameter coupled coordinated control that provides high heat production,high safety,and high dynamics for voltage,current,and inlet/outlet air flow in the low-temperature start transient process. The bench test results show that the maximum impedance deviation of fuel cells is decreased from 0.7 to less than 0.2 mΩ,and the fuel cell engine system can achieve a fast start at -40 ℃ within 124 s,with good repeatability. The relevant technology is applied in the fuel cell demonstration at the 2022 Winter Olympics,with its effectiveness verified.

氢燃料电池汽车是新能源汽车的重要技术路线,具有续驶里程长、充能时间短、运行零碳排放等优势。经过多年发展,燃料电池汽车经历了概念车型、示范运营及批量推广,已成为氢能产业化推广的重要突破口。
相较于纯电动汽车,氢燃料电池汽车在北方寒冷地区具有更大推广潜力。2022北京冬奥会,燃料电池客车被批量用于赛事保障服务。国家示范城市群中,京津冀等北方地区是燃料电池汽车推广的重点地区,预计到2024年底累计推广近2万辆,将是全球首个燃料电池汽车高寒长周期批量推广应用的案例。北方寒冷地区应用场景的特点是:多雪高寒,冬季温度普遍低于-10 ℃,最低接近-30~-40 ℃。如何提高燃料电池在-30~-40 ℃下的低温冷启动性能,是提高车用燃料电池发动机系统低温环境适应性、突破燃料电池汽车规模化应用的关键。
燃料电池冷启动是指将燃料电池从零下温度启动并运行至工作温度的动态过程,其关键是在阴极催化层被冰完全覆盖之前利用反应过程产生的热将电堆温度升至冰点以上。冷启动的主要评价指标是启动所需时间及最低启动温度。冷启动电堆快速升温主要有外部加热和内部加热两种技术路径。外部加热会增加系统的复杂度,可作为辅助加热措施,有电加热[1-4]和催化燃烧加热[5]等方法;内部加热消耗少、产热快,对控制策略要求较高,是当前研究的重点[6],有控制电堆输出特性(如电流[7-9]、电压[10-12]、功率[13]等)、饥饿自升温[14]、催化加热[15-16]和氢泵法[17]等方法。清华大学Wen等[17]提出“交替氢泵法”,在整个过程不产生水规避结冰的情况下,利用质子往返阴阳极穿梭产生的欧姆热来升温,实现了小堆-30 ℃冷启动(7.2 min)。丰田Mirai采用的是饥饿自升温方法[18],即通过降低反应物供应速率或提高电流密度使反应物“饥饿”,电池内部出现较高的过电势,产生较大热量对电池组件进行加热。通过该方法,丰田Mirai实现了-30 ℃温度下70 s内快速冷启动。徐鑫等[19]通过间歇性关闭空压机来制造短暂的反应物饥饿,可实现-30 ℃温度下200 s内快速冷启动。饥饿自升温方法容易出现单片反极、尾排氢浓度超标的情况,对控制策略及膜电极材料要求较高。从安全性、可操作性和启动速度等方面考虑,多方法结合是较为普遍的低温启动策略[20-21]。目前,金属板电堆的-30 ℃低温冷启动研究较为成熟,石墨板电堆的低温冷启动研究较少。由于石墨材料的热容约为不锈钢材料的两倍,石墨板电堆的冷启动难度更大[22]
燃料电池低温冷启动与停机吹扫过程具有密切联系。为确保燃料电池冷启动时气体在电堆内部具有足够的反应通道,同时避免水相变膨胀造成内部结构损坏,须在燃料电池停机时进行可控吹扫,使电堆内部湿度保持在合理水平。停机吹扫的评价指标有吹扫时间、吹扫后内部湿度及吹扫后单片阻抗一致性等。吹扫方法有鼓风吹扫[23]、压差吹扫[24]及温差吹扫[25]等。其中,鼓风快速吹扫是最常用的方法。有研究表明[26-28],在停机吹扫过程中,燃料电池内部存在水分布不匀现象,影响因素包括吹扫时间、气体介质、气体流量、气体温度及电池温度等。随着燃料电池输出功率越来越大(百千瓦级别),电堆片数达300-400片,停机吹扫一致性控制难度随之增加,而电堆内部水分布不均容易造成启动过程单体性能一致性差[29],进而导致低温冷启动过程失败。因此,停机吹扫一致性已成为影响冷启动的重要因素,目前业内尚未提出有效的应对策略。
综上所述,实现燃料电池在-30~-40 ℃低温环境下快速启动,是突破燃料电池大规模产业化应用的关键。当前业内常用饥饿自升温方法,可实现车用燃料电池-30 ℃低温环境快速启动。但进一步提升低温冷启动性能,须解决低温冷启动过程单片反极和尾排氢浓度超标的问题,以及因电堆停机吹扫策略不当导致单体含水量一致性差的问题。
本文针对上述问题,从停机吹扫和饥饿自升温冷启动策略两个角度开展研究,研制了单体多通道交流阻抗在线测试装置,实现单体含水量辨识;提出了面向单片阻抗一致性的电堆优化吹扫策略,实现了单体含水量一致性控制;建立了基于定电压变流量泵氢控制的饥饿自升温低温冷启动方法,避免了低温冷启动过程单片反极和尾排氢浓度超标;通过台架实验和实车测试,验证了所提出策略的有效性。
停机吹扫策略直接决定电堆内部水含量。基于充排水传质模型,可将停机吹扫过程初步分为3个阶段[30]:流道液态水吹扫、气体扩散层(gas diffusion layer,GDL)残余水排出和质子交换膜中水排出(如图1所示)。电堆内部水含量变化,将导致其阻抗变化。
停机吹扫对电堆水含量的影响效果一般受吹扫方式、电堆内部结构、吹扫参数等因素的影响。为精确监控吹扫效果、实现停机后电堆/单体含水量精确控制,须研究在线交流阻抗测试方法,以监测电堆中每个单体膜内水含量。
电堆片数通常在300~400片。对每个单片实时采集阻抗,需要大量的采集电路、信号处理芯片等。为减少空间需求、降低系统成本,开发了单体多通道交流阻抗测量装置及控制技术(如图2所示)。将燃料电池电堆分为n个分区,每个分区配置1套信号采集与处理装置,与分区内所有m个单片相连。每次监测,n套信号采集与处理装置可采集n个单片的信息。采用轮询模式,通过m次循环采集可得所有n×m个单片的信息。实测结果表明,相邻循环的监测间隔约150~200 ms。阻抗监测流程如图3所示,主要通过DC/DC转换器、电压巡检控制器(chip voltage monitor,CVM)和燃料电池控制器(fuel cell controller unit,FCU)的协调来实现。首先,由FCU向DC/DC请求高低频扰动,此时DC/DC在恒流控制的基础上,施加一个幅值不大于5%的直流量、固定频率(如1 kHz)的正弦交流扰动;其次,待交流扰动信号稳定后(例如5 s后),FCU向CVM发送采样命令,CVM采集并处理单片电压信号,其中,为了在直流电压信号中提取出小幅值的交流电压信号,需要借助采样、滤波、放大及幅值调整等信号处理过程,并通过快速傅里叶变换FFT提取出给定频率的电压信号,计算得到单片阻抗值;最后,CVM将阻抗值传递至FCU控制器,并进入下一个循环采集过程,直至完成所有单片的采集。图4是交流阻抗测试的实物调试图,表1是DC/DC、CVM部件的参数配置说明。

表2为待测电堆的参数信息。图5是吹扫过程中实时监测的多个单片高频阻抗。可以看到,随着吹扫时间的增加,单片高频阻抗呈现出缓慢上升、快速上升及接近平衡的趋势,其中单片2(红线)呈现了这个趋势,其余单片后续也将趋于平衡。根据实验标定,一般情况下,在接近平衡之前停止吹扫,以避免吹扫过干。图5中也展示了低温吹扫过程中单片间存在阻抗差异较大的现象。图5中单片2(红线)和单片3(蓝线)的阻抗值存在明显差异,最大相差0.7 mΩ。这表明电堆单片间的气体流动特性有一定差异性,导致单体膜内残留水含量不一致(即水分布不均匀)。停机吹扫单体残留水含量不一致,将导致在冷存储的过程中某些单片由于残留水含量过多而形成过冷水析出,甚至直接在低温下结冰;或者单体性能不一致导致启动过程单体间温差变大。这些都是导致低温启动失败的重要原因。
停机吹扫过程中空气流量、空气压力及电堆出口水温等是影响吹扫效果的重要影响因素,需要进行实验来对吹扫温度、吹扫流量以及吹扫压力进行优化标定。
通常用于优化标定的策略被称为OFAT(one factor at a time strategy),即“一次一变量”方法:一次只能改变一个变量(或因子),而其他变量保持不变。使用OFAT方法可以在每次测试中只关注一个变量,但当涉及到多变量试验时,OFAT会带来巨大的工作量以及难以利用的测试结果。此外,所研究的变量之间可能存在强烈的相互作用,而OFAT无法确定这一点。忽视相互作用可能会导致对所获得结果的误解。这些挑战促使文中使用统计性的实验设计法进行参数寻优标定。
响应界面法(response surface methodology,RSM)是一种用于研究多个输入变量与一个或多个响应变量(即输出变量)之间关系的统计技术。该技术旨在建立输入变量和响应变量之间的关系,进而找到使响应变量达到最大或最小的最优输入变量的值。与OFAT方法相比,响应界面法在处理更多的操作变量时其优势更加明显。对于k个因子(factor)2水平(level)的全因子设计(full factorial design),其实验次数为2 k,其中k是因子的数量。然而OFAT需要总计(k+1)2 k -1的实验次数以实现与全因子设计相同精度的因子效应估计。
中心复合设计CCD(central composite design)是RSM中应用最广泛的设计方法,这种设计既可以估计主效应以研究每个输入变量的独立影响,又可以估计交互效应以研究输入变量之间的相互作用。取样点的原则通常是在实验区域内以均匀的方式进行取样,以便全面研究每个输入变量在整个实验范围内的影响。图6为其取点示意图,以3因子(3 factors)为例,正方体各个顶点对应的坐标为3因子的取值点,a、b、c分别代表3因子,+1与-1代表对应因子的最大值和最小值,这些取值点构成完全因子设计部分,用于估计各变量对结果的独立影响以及变量之间的相互作用。超出立方体轴向的点被称为星形点(star point),用于估计因子的曲线效应,即模型中的二次项。从中心点到星形点的距离通常取值为1.682。
针对单体阻抗一致性设计最优停机吹扫策略。本次研究中涉及的3因子分别为空气流量(a)、空气压力(b)以及电堆出口水温(c),选择的响应变量是单片阻抗值的极差。根据CCD设计原则,本次优化试验一共执行20组测试,其设计矩阵如表3所示。第1-8组为完全因子设计部分,-1和+1代表对应因子所取的最小和最大值;第9-14组为星形组,第15-20组为重复中央点。 各参数点对应的实际试验取值点如表4所示。
在试验开始时设定环境舱温度为-30 ℃,当到达目标温度后启动燃料电池发动机,拉载到额定功率运行20 min后执行关机吹扫步骤。将该吹扫试验执行20次,每次的吹扫参数选取1组表3中的试验组合。对试验结果进行拟合,得到如式(4)所示的二次回归模型:

式中: Y是响应变量,在本研究中表示单片间阻抗的差值; X 1 X 2 X 3分别代表空气流量a、空气压力b以及出口水温c; β 0是模型的截距; β 1 β 2 β 3是线性项的系数; β 12 β 13 β 23 是交互项的系数; β 11 β 22 β 33是二次项的系数; ε是模型误差项。
β系数取值由最小二乘法根据实测数据进行估计求解得出。在获得二次回归模型后,利用梯度下降优化算法搜寻使模型预测最优(误差最小)的自变量值,即可找到使单片间阻抗差值最小的空气流量值、空气压力值和出堆水温。
结果表明,当电堆出口水温为73 ℃、空气流量为100 g/s、空气压力为140 kPa时可使单片间阻抗相差最小。图7是基于优化参数吹扫后的单体阻抗曲线,可以看到各单片阻抗一致性较图5有明显改善,最大差异在0.2 mΩ以内,表明吹扫过程中单片间水状态一致性较好。
影响发电(或产热)效率的因素包括气体供应、燃料电池组温度和膜电极含水量等。在内部加热快速暖机过程中,通过查询不同电堆电流下的“浓差过电势-空气计量比”曲线,来控制空气计量比。图8是不同电堆电流下浓差过电势与空气计量比的关系。可见,空气计量比越小、浓差过电势越大,产热越多,更容易达到氧饥饿自升温效果。浓差过电势的影响因素较多,但在低温启动瞬态过程中,空气计量比占据主要因素,而其他如湿度和材料因素可忽略,因此可以通过调控空气计量比实现对浓差电势的调控。
低温启动策略的设计要综合考虑以下目标:
(1)安全性,燃料电池发动机的尾排氢浓度不超过4%,净输出功率不超过12 kW;
(2)动力性,启动时间不超过3 min;
(3)耐久性,启动过程中对电堆材料(如催化剂等)不造成不可逆的伤害;
(4)经济性,启动过程中的氢耗要尽量少;
(5)可靠性,启动具有可重复性及鲁棒性。
为了达到上述低温启动目标,利用泵氢电化学反应原理,实现低温冷启动。在系统层级,实现泵氢电化学反应原理的关键在于空气流量、电流和电压的调控层面。其核心在于,通过供给低氧气浓度,实现阴极泵氢,最大可能地提高浓差电势损失,增大自身产热,实现极速升温。
为确保低温启动安全性与动力性,须建立低温启动静态估算模型(见式5),对低温启动时间边界进行估算。

式中: t是低温启动时间(s); C s y s是燃料电池系统的热容(包括电堆及冷却液)(kJ/℃); Δ T是系统从启动到启动成功时的温差(℃); I F C为燃料电池电流(A); Δ H氢氧反应焓变(kJ/mol); F是法拉第常数(96 485 C/mol); U c e l l是零下启动工作电压(V); N c e l l是电堆片数。基于某型号的石墨板燃料电池发动机参数进行理论核算,启动温度从零下-40到+50 ℃,为达到120 s启动时间的目标,其电堆电压目标值应在0.2 V以下,电流值应达到200 A以上。
图9为定电压变流量泵氢低温启动协调控制策略示意图。通过该策略,电堆电压控制在0.2 V以下,电流值控制在200 A以上。具体如下。
(1)高产热控制:采用恒电压控制策略,即通过DC/DC(直流升压转换器)控制电堆电压在目标值0.2 V附近,确保电流达到200 A以上。
(2)根据设定的电流和电压,按图8标定数据求解空气计量比参数,获得系统工作所需的空气流量 m ˙ i n , s t a c k
(3)由于低空气计量比下阴极质子直接与电子结合生成氢气(即氢泵效应),泵氢量按式(6)计算,这将导致排气氢浓度上升。为保证排气氢浓度在安全阈值之下,需要用旁通空气进行稀释,旁通流量 m ˙ b y p a s s与泵氢量呈正比。
(4)高安全控制:由 m ˙ i n , s t a c k m ˙ b y p a s s可得分流比,通过空压机转速、调压阀开度、分配阀开度等实现压力流量控制。
(5)一致性管控:实时检测电堆电压,当未达到设定值时,根据两者差值重新调整空气计量比,重复步骤(3)和(4),直至电堆电压与设定值的误差在可接受范围,完成电压闭环控制。
不同空气计量比下的泵氢量可按如下关系式估算[14]

式中: Q H 2是泵氢量(L/min); I F C为燃料电池电流(A); S t是空气计量比; Δ s是考虑未反应空气(氧)因素的修正值; σ n是第n片单电池考虑装堆压力损失因素的修正值; N c e l l是电堆片数。
基于上述优化后的低温停机吹扫及低温低剂量比启动策略,在石墨板燃料电池发动机系统上进行试验,实现了可重复的-40 ℃无外加热低温自启动(见图10)。
图10中蓝色虚线是燃料电池电流,红色虚线是燃料电池单片电压,蓝色实线是燃料电池状态命令,绿色实线是燃料电池进堆水温,红色实线是燃料电池出堆水温。在0 s处,燃料电池发动机系统接收到开机指令,执行低温冷启动策略,电压按200 mV恒压策略进行控制(期间电压存在一定幅度的波动),电流在40 s后保持200 A以上,全程保持低功率运行。随着反应持续进行,进堆及出堆水温逐渐提升,表明堆内温度呈不断抬升趋势。在116 s时,水温升至50 ℃以上,系统状态切换至整车响应阶段,电流快速拉升至额定电流697 A,完成冷启动过程,全程持续124 s。该套启动参数基于低温启动静态估算模型计算的启动时间为120 s,与124 s的实测值较为接近。
图11为实车在冬奥期间冷启动验证结果。开机时经系统判断环境温度低于-10 ℃,进入低计量比自启动状态。电堆出口水温由-13加热到55 ℃,用时163 s。此后系统从子状态41(低计量比冷启动状态)跳转到子状态49(正常运行状态),标志着冷启动成功。在整个冷启动过程中,燃料电池净输出功率接近0 kW。作为对比验证,图12为该燃料电池发动机在实验室环境舱中的测试数据,电堆出口水温由-12加热到55 ℃用时124 s,较好地复现了实车冷启动的情况。
在冬奥会和冬残奥会期间,北京公交使用批量氢燃料电池客车为赛事提供通勤服务,累计投入212辆。赛事期间多次降雪,最低温度达-16 ℃,燃料电池动力系统在启动过程中升温快速、性能稳定,验证了低温环境适应性。
车用石墨板燃料电池低温冷启动能力弱,是影响燃料电池技术在北方寒冷地区大规模推广的重要瓶颈。本文针对燃料电池发动机系统低温冷启动存在的问题,开展了低温停机吹扫及冷启动策略的研究。首先,开发了单体多通道交流阻抗轮询测量技术,实现了对单体阻抗的精确监测。其次,应用响应界面法(RSM)实现了对低温吹扫所涉及的电堆出口温度、空气压力、空气流量等参数的多变量优化,解决了停机后单片膜内残留水差异大、单片间高频阻抗一致性差的问题,显著提高了氢燃料电池发动机低温存储能力。最后,基于低温启动静态估算模型对低温启动电流及启动电压进行了理论核算,并基于此开发了定压变流量闭环低温启动控制策略,实现了-40 ℃低温启动瞬态过程的高产热、高安全、高动态的电压、电流、进堆/旁通空气流量的多目标多参数的耦合协调控制。以上研究成果为解决燃料电池技术在北方寒冷地区推广所面临的挑战提供了有力支持。
通过极寒环境实车应用,未来还有以下问题需改进。
(1)低温停机吹扫除水应是多种方法的结合,还有优化空间。高频阻抗仅能反映质子交换膜的含水状态,而多孔介质内部的水分布缺乏有效的表征手段,需要进一步开发并完善低温停机水含量的表征方法,从而实现停机水含量的精确控制及车载应用[28]
(2)低温冷启动时间和耐久性之间的平衡也有待深入研究。一般情况下,快速冷启动需要在膜干条件下快速拉载,这个过程容易造成膜电极的衰退,影响耐久性。需要进一步深入研究如何在保持燃料电池耐久性的前提下改善冷启动能力。
(3)本文所研究策略仅代表一部分环境条件,须进一步探究不同场景下对应的停机吹扫策略和冷启动方法,以便在北方寒冷地区更大范围内实现燃料电池快速高效的低温冷启动。
