Under transient conditions, the opening of the car's active grille system(AGS) and the rotational speed of the fan are adjusted in realtime, leading to continuous changes in the air intake volume of the heat exchanger. Consequently, the fan of the thermal management test bench cannot provide accurate and immediate transient air supply for the heat exchanger. In this paper, computational fluid dynamics (CFD) simulation technology is used to analyze the relationship between the inlet air volume of the heat exchanger and factors such as vehicle speed, AGS opening and fan speed. Subsequently, a mathematical model is constructed with a prediction error of less than 6.6%. The model is then integrated into the CANOE device, connected to the VN1640 device and the fan system. The system can collect realtime CAN signals for vehicle speed, AGS opening, and fan speed, calculate the inlet air volume of the heat exchanger, and control the corresponding air volume output from the fan. It achieves the goal of providing the heat exchanger with accurate and realtime air supply through the bench fans.

为解决瞬态工况下,汽车主动进气格栅(AGS)开度及风扇转速实时调整,换热器进风量时刻改变,热管理测试台架风机无法实时为换热器提供精准瞬态供风这一问题,应用计算流体力学(CFD)仿真技术,分析了换热器进风量与车速、AGS开度及风扇转速之间的关系,并构建了数学模型,模型预测误差小于6.6%。将该模型置于CANOE设备中,与VN1640设备及风机系统连接,可实时采集车速、AGS开度及风扇转速CAN信号,计算换热器进风量,从而控制风机输出相应风量,实现了台架风机为换热器提供精准、实时供风这一目标。

为解决瞬态工况下,汽车主动进气格栅(AGS)开度及风扇转速实时调整,换热器进风量时刻改变,热管理测试台架风机无法实时为换热器提供精准瞬态供风这一问题,应用计算流体力学(CFD)仿真技术,分析了换热器进风量与车速、AGS开度及风扇转速之间的关系,并构建了数学模型,模型预测误差小于6.6%。将该模型置于CANOE设备中,与VN1640设备及风机系统连接,可实时采集车速、AGS开度及风扇转速CAN信号,计算换热器进风量,从而控制风机输出相应风量,实现了台架风机为换热器提供精准、实时供风这一目标。

Under transient conditions, the opening of the car's active grille system(AGS) and the rotational speed of the fan are adjusted in realtime, leading to continuous changes in the air intake volume of the heat exchanger. Consequently, the fan of the thermal management test bench cannot provide accurate and immediate transient air supply for the heat exchanger. In this paper, computational fluid dynamics (CFD) simulation technology is used to analyze the relationship between the inlet air volume of the heat exchanger and factors such as vehicle speed, AGS opening and fan speed. Subsequently, a mathematical model is constructed with a prediction error of less than 6.6%. The model is then integrated into the CANOE device, connected to the VN1640 device and the fan system. The system can collect realtime CAN signals for vehicle speed, AGS opening, and fan speed, calculate the inlet air volume of the heat exchanger, and control the corresponding air volume output from the fan. It achieves the goal of providing the heat exchanger with accurate and realtime air supply through the bench fans.

电动汽车热管理系统通过对驱动电机、动力电池以及乘员舱等部件进行温度管理, 使相关部件运行在高效、安全的温度区间, 其性能优劣直接影响车辆的动力性、经济性及安全性 [ 1 ] 。换热器作为热管理系统中实现系统与环境热量交换的关键部件, 其进风量直接影响热管理系统的换热性能 [ 2 ] 。在热管理系统台架测试中, 为准确模拟车辆运行的真实情况, 需要为换热器提供与实车运行工况一致的换热器进风量 [ 2 ] 。车辆瞬态行驶过程中,其换热器进风量由车速、AGS 开度、风扇转速耦合关系决定 [ 3 ] 。由于 AGS 开度及风扇转速取决于热管理系统的控制策略以及被控对象的温度状态, 无法事先得知, 从而导致在热管理系统台架试验前, 无法为测试台架风机指定与运行工况相符的换热器进风量曲线, 致使台架试验无法完成瞬态运行工况。
CFD技术可基于车辆三维几何模型, 对换热器进风量进行仿真计算, 车辆研发阶段换热器进风量计算的研究,主要采用该技术 [ 4 ] 。流体运动遵从质量守恒、动量守恒和能量守恒定律, CFD 技术通过求解质量及动量方程即可获得不同车速下包括换热器进风量在内的机舱内流场情况 [ 6 ] ,众多学者对机舱内流场仿真进行了深入的研究。耿亚林 [ 7 ] 以某重型商用车机舱为研究对象, 采用Reynolds平均方法 (RANS) 对机舱内流场进行仿真计算, 得到了包括换热器进风量等详细流场信息。付莹 [ 8 ] 建立了机舱三维流场仿真模型, 通过数值计算得到换热器进风量、进风温度等并进行机舱流场优化。吴承辉 [ 9 ] 采用RANS方法对格栅及周围区域流场进行了仿真计算, 也可获得换热器进风量。上述仿真均为稳态计算, 仅可获得某一车速、AGS开度及风扇转速下换热器进风量的时均统计结果, 无法得到某一瞬态来流下换热器不同时刻的进风量。PAWAR 等 [ 10 ] 应用瞬态 CFD 模拟技术,对热环境下低速坡度运行突然停车工况进行实时模拟。为降低计算量, 将稳态流场计算结果赋值于瞬态仿真模型, 得到瞬态运行工况下机舱内的流场信息。但该方法计算量大, 时间资源成本高, 无法在台架试验中实现换热器进风量的实时计算。
本文采用一维数学模型表征复杂三维物理过程的设计思路, 建立热管理系统测试台架智能供风系统。应用稳态流场仿真结果, 建立换热器进风量与相关要素之间的数学模型, 对换热器进风量进行实时计算, 进而根据计算结果对测试台架的进风量进行实时控制, 以实现台架试验对实车运行工况的精确模拟。与此同时, 由于采用了一维数学模型, 能降低计算复杂度, 减少计算时间及硬件成本, 从而实现换热器进风量的实时计算, 满足瞬态工况台架试验的测试需求。
该系统中换热器进风量计算数学模型的精准性直接影响测试精度, 因此, 进风量计算数学模型是智能供风系统的核心。进风量计算数学模型构建思路如 图 1 所示, 选定进风量影响要素, 构建样本方案, 应用 CFD 方法对样本方案进行计算, 进而建立进风量计算数学模型。
首先, 确定设计变量、要素变化范围及样本方案个数,构建不同设计变量组合的样本方案列表。
其次, 应用流体力学仿真计算样本方案, 得到设计变量不同组合方案下换热器进风量计算结果。 最后,为获得换热器进风量与车速、AGS开度及风扇转速之间的数学关系, 实现进风量在台架试验中实时计算, 应用响应面方法建立进风量计算数学模型,并进行精度验证。
换热器的进风量与诸多要素有关, 其中车速、 AGS 开度及风扇转速与换热器的进风量强相关。不同车速及风扇转速直接影响换热器进风量, AGS系统通过调整格栅叶片开闭角度, 控制换热器进风量, 从而达到提高燃油经济性以及确保部件工作在适宜温度环境的目的。因此, 本文选取设计变量为车速、AGS开度及风扇转速。考虑车辆实际使用情况, 确定各设计变量的变化范围。车速范围参考测试工况, 选取工况车速的最大值及最小值, 变化范围为 $\left\lbrack {0,{120}}\right\rbrack \mathrm{{km}}/\mathrm{h}$ 。AGS开度及风扇转速根据车辆在不同运行车况下可能出现的变化范围确定, AGS 开度变化范围为 $\left\lbrack {{0}^{ \circ },{90}^{ \circ }}\right\rbrack$ ,风扇转速变化范围为 $\left\lbrack {0,{3000}}\right\rbrack \mathrm{r}/\mathrm{{min}}$
样本方案的设计直接影响各影响因素与进风量关联式的精度, 样本方案应具有代表性且分布均匀。DOE (Design of Experiment) 是一种试验设计方法, 通过有目的地改变系统输入来观察输出改变情况。设计有多种抽样方式, 其中拉丁超立方抽样 (Latin Hypercube Sampling) 是一种从多元参数分布中近似随机抽样的方法, 属于分层抽样技术, 常用于工程试验设计 [ 11 ] ,其采样结果具有较好的代表性且均匀。样本数量的确定要考虑模型及计算成本, 本文拟构建二次响应面模型, 基于二次响应面模型的特性要求,样本点个数不小于 $\left( {n + 1}\right) (n +$ 2)/2 个, 设计变量分别为车速、AGS开度及风扇转速, 因此, 样本方案不少于 10 个, 为保证结果精度并节省计算成本, 最终设定样本数量为 11 个。
应用拉丁超立方方法设计样本方案, 得到样本方案列表,即不同车速、AGS开度、风扇转速配合方案,见 表 1
选用 CFD 技术计算样本方案, 获取不同方案换热器的进风量。为获得精准的换热器进风量仿真结果, 几何模型保留外造型面、AGS、发动机、变速器等机舱内详细部件、前后悬架、地板、油箱等车底部部件,具体几何模型如 图 2~3所示。
流体计算域为长方体, 其长宽高尺寸为 10 倍车身长度、11倍车身宽度及 6 倍车身高度, 计算域几何模型如 图 4 所示。计算域选用切割体网格 [ 12 ] , 网格规模 1800 万个。
物理模型选择三维、稳态、气体、分离流动、 RANS 方程、可实现 $k$ -Epsilon湍流模型,入口边界条件为速度, 速度值分别取 表 1 样本方案内的车速, 出口边界条件为压力, 压力值为 0 , 物理模型表面边界类型为 Wall [ 13 ] ,为保证计算结果准确, 对换热器进风量进行监测, 换热器进风量仿真计算结果稳定后停止计算,记录数据。
换热器结构复杂, 若完整保留换热器结构细节, 则会大大增加模型网格及计算量。因此, 本文选用多孔介质模型进行等效。将试验测得的散热器及冷凝器风速压降曲线进行处理, 拟合出相应的粘性阻力系数及惯性阻力系数, 用于气动阻力求解计算 [ 14 ]
本文以散热器进风量为例进行统计计算, 其样本方案计算结果见 表 2
样本方案的仿真结果是构建变量要素与换热器进风量关系的基础,其精度直接影响关系式的精度。为确保仿真计算结果精准, 选用实车风洞试验验证 $\mathrm{{CFD}}$ 计算结果,如 图 5 所示。风洞试验工况气流流速按照样本方案 3、6、9 中的车速设置, AGS 开度及风扇转速分别按照样本方案 3、6、9 中 AGS 开度及风扇转速设置,环境温度为 ${25}^{ \circ }\mathrm{C}$
将风速传感器布置于换热器表面, 用于测量部分方案换热器进风量, 如 图 6 所示, 并进行仿真计算结果与试验结果的对比。
选取方案 3 及方案 6 进行实车试验验证, 试验前, 将风扇转速及 AGS 开度分别按照方案 3、方案 6 及方案 9 的要求调整至相应档位及位置, 并保持不变, 然后开始试验。试验中, 风机为车辆提供与车速相等的稳定供风, 风速传感器将测得不同位置点的风速, 将各点测试结果取平均值, 其测试结果见 表 3
从仿真结果与实测结果对比可知, 仿真结果与实测结果存在一定的偏差, 初步分析误差主要来源于仿真模型无法完全还原实车中细小缝隙, 与实车状态存在微小的差异。但考虑到仿真误差均小于 5.2%,可满足工程测试要求。因此,样本方案仿真计算结果可以用于分析车速、AGS开度、风扇转速与进风量之间关系及构建进风量计算数学模型。
图 7~9可知, AGS 开度 $\left( {X}_{1}\right)$ 、风扇转速 $\left( {X}_{2}\right)$ 及车速 $\left( {X}_{3}\right)$ 相对于进风量(Y)存在不同程度的耦合性。随着风扇转速及车速增大, 换热器的进风量均增大。AGS 开度对换热器进风量的影响则是当车速低于 ${80}\mathrm{\;{km}}/\mathrm{h}$ 时,随着 $\mathrm{{AGS}}$ 开度增大,换热器进风量先增大后减小,在 AGS 开度为 ${60}^{ \circ }$ 时换热器进风量出现峰值。当车速高于 ${80}\mathrm{\;{km}}/\mathrm{h}$ 时,随着 AGS 开度增大, 换热器进风量逐渐增大。这主要是由于当车速高于 ${80}\mathrm{\;{km}}/\mathrm{h}$ 时,气流与车辆相对速度较高, AGS 叶片对换热器进风量的阻挡作用减弱。
通过上述分析可知, AGS开度、风扇转速及车速三要素之间存在一定耦合关系, 尤其是 AGS 开度与车速耦合性极强。因此, 建立换热器进风量计算数学模型, 需同时考虑三要素对进风量的影响。
通过前文分析, 确定车速、AGS开度及风扇转速三要素为控制变量, 选用响应面方法建立进风量计算数学模型, 得到进风量与三要素之间的关系式, 并置于供风系统的上位机中, 实时计算进风量。
响应面是指响应变量 $\eta$ 与一组输入变量( ${\zeta }_{1}$ , $\left. {{\zeta }_{2},{\zeta }_{3},\ldots ,{\zeta }_{k}}\right)$ 之间的函数关系式: $\eta = f\left( {{\zeta }_{1},{\zeta }_{2}}\right.$ , ${\zeta }_{3},\ldots ,{\zeta }_{k}$ )。它将体系的响应作为一个或多个因素的函数, 运用图形技术将这种函数关系显示出来。 通过对控制变量进行连续试验, 并在设计空间构造测定量的全局逼近, 获得响应面模型。该模型的优势是计算简单, 可通过代数形式构造模型拟合复杂的响应关系,具有较好的鲁棒性 [ 15 ]
将设计变量定义为因素, 设计目标和约束成为响应。响应 $y$${x}_{1},{x}_{2},{x}_{3},\cdots ,{x}_{n}$ 因素之间存在函数关系式:
$ y = f\left( {{x}_{1},{x}_{2},{x}_{3},\cdots ,{x}_{n}}\right) 。 $
式中: $y$ 为响应; ${x}_{1},{x}_{2},{x}_{3},\cdots ,{x}_{n}$ 为设计变量。
为了清晰地判断影响面的逼近质量,使用 ${R}^{2}$ 来表征影响面符合给定数据的程度, ${R}^{2}$ 在 0.9 以上认为符合工程要求。
响应面模型的回归方程矩阵描述形式如下:
$ \left\{ \begin{array}{l} Y = \mathbf{X}\beta + \varepsilon \\ \varepsilon \sim {N}_{n}{\left( 0,{\sigma }^{2}{I}_{n}\right) }^{ \circ } \end{array}\right. $
式中: $Y$ 为响应变量; $\mathbf{X}$ 为结构矩阵; $\varepsilon$ 为正态随机误差; $n$ 为数据组数; 0 为 ${nx1}$ 元素全是 0 的向量; $\beta$ 为回归系数。
回归系数的最小二乘法估计, 应满足以下正规方程:
$ Y = {Xb}\text{。} $
$ {XY} = {XXb}\text{。} $
${\left( X - X\right) }^{-1}$ 存在时,解得 $\beta$ 估计 $b$ :
$ b = {\left( X - X\right) }^{-1}X - Y \circ $
依据样本方案仿真计算结果, 计算得到换热器进风量与车速、AGS开度、风扇转速响应面模型, 该模型代数表达式见 表 4
响应面模型仅基于 11 个样本方案构建, 为保证响应面模型的准确性, 需随机抽取样本外方案进行验证。将换热器进风量计算数学模型预测结果与 CFD 仿真计算结果进行对比, 其对比结果见 表 5
对比响应面数学模型预测结果与 CFD 仿真结果可知,误差均在 6.6% 以内。该数学模型具有精准的进风量预测性, 可用于热管理测试台架为换热器提供实时精准的瞬态供风。
为解决高瞬态运行工况台架试验换热器进风量实时计算的问题,将上文中的数学模型置于测试台架散热器进风量智能计算系统中, 通过数学模型实时计算获得不同时刻换热器的进风量。该智能计算系统由进风量计算数学模型、传感器、信号采集器、上位机、风机控制器及变频风机组成。可实现瞬态运行工况下,车速、AGS开度及风扇转速信号的采集, 以及换热器进风量的实时计算, 并控制变频风机按计算值精准输出换热器进风量的功能。系统控制流程如 图 10 所示, 试验时台架采集车速、 AGS 开度及风扇转速信号, 将上述信号带入换热器进风量计算数学模型中, 实时计算得到换热器进风量。将该需求进风量信号传输至风机控制器, 从而输出目标风量。
为快速验证换热器进风量智能计算系统的运行可行性, 将精准进风量计算数学模型置于智能供风系统上位机中, CANOE设备与 VN1640 设备连接, VN1640 设备实时采集车速、风扇转速及 AGS 开度 CAN信号,并传输至 CANOE 设备,如 图 11~12所示。
经换热器进风量计算数学模型计算后, 得到进风量值, 输入给风机控制器, 从而控制风机输出风,如 图 13 所示。
试验结果显示,该系统运行高效、稳定、可靠, 可满足台架实时为换热器提供瞬态运行工况下的进风量需求。
1)为解决瞬态工况运行换热器进风量无法在试验前预知, 致使台架试验无法完成瞬态运行工况这一问题, 本文提出了用一维数学模型表征复杂三维物理过程的设计思路,建立智能供风系统。
2)采用拉丁超立方方法进行样本方案选型, 为使样本方案计算结果具有代表性, 样本方案数量不应低于 $\left( {n + 1}\right) \left( {n + 2}\right) /2$ 个。应用 CFD 仿真技术对样本方案进行计算和试验验证, 试验结果显示仿真误差均小于 5.2%,误差符合工程设计要求,样本计算结果可用于构建响应面模型。
3)风扇转速及车速与换热器的进风量同向增大,当车速低于 ${80}\mathrm{\;{km}}/\mathrm{h}$ 时,随着 $\mathrm{{AGS}}$ 开度增大, 换热器进风量先增大后减小, 峰值出现在 AGS 开度为 ${60}^{ \circ }$ 时。当车速高于 ${80}\mathrm{\;{km}}/\mathrm{h}$ 时,随着 $\mathrm{{AGS}}$ 开度增大,换热器进风量逐渐增大。
4)应用响应面模型对进风量进行预测,模型精度较高, 经与 CFD 仿真结果对比可知, 模型预测误差均小于 6.6%,可用于热管理测试台架为换热器提供实时精准的瞬态供风。
5)将数学模型置于测试台架智能供风系统中, 系统 VN1640 设备采集车速、AGS 开度及风扇转速信号并传输至 CANOE 设备, 经模型计算后将结果传输至风机控制器, 从而实现换热器瞬态进风量精准控制。
