As the first pure electric sedan of BYD TOYOTA EV Technology Co., Ltd, the bZ3 has extremely high energy consumption requirements, which brings great challenges to its aerodynamic development. To achieve this target, CFD simulations and wind tunnel tests were conducted by the aerodynamics team. Optimizations were primarily focused on areas including styling, undercover design, cooling air inlet management, wheels and sealing. The final production car was tested in the wind tunnel, achieving a drag coefficient of 0.218, which is at a leading level among vehicles in its class. Different CFD methods were compared with test results, showing that the LBM has better accuracy, although its precision in simulating underbody airflow still needs to be improved.

作为比亚迪丰田电动车科技有限公司第1款纯电动轿车,bZ3的能耗要求极高,也给空气动力学性能开发带来了很大的挑战。为实现这一目标,通过采用计算流体力学(Computational Fluid Dynamics, CFD)仿真和风洞试验相结合的方法,对车身造型、车底、前舱进气管理、车轮、密封等部位进行了持续的优化验证。最终bZ3在风洞中进行实车试验验收,空气阻力系数达到0.218,在同级别车型中处于领先水平。通过两种不同仿真方法对比研究发现格子玻尔兹曼(Lattice Boltzmann Method, LBM)方法整体精度较高,但对于底部气流的模拟精度还有待提升。

作为比亚迪丰田电动车科技有限公司第1款纯电动轿车,bZ3的能耗要求极高,也给空气动力学性能开发带来了很大的挑战。为实现这一目标,通过采用计算流体力学(Computational Fluid Dynamics, CFD)仿真和风洞试验相结合的方法,对车身造型、车底、前舱进气管理、车轮、密封等部位进行了持续的优化验证。最终bZ3在风洞中进行实车试验验收,空气阻力系数达到0.218,在同级别车型中处于领先水平。通过两种不同仿真方法对比研究发现格子玻尔兹曼(Lattice Boltzmann Method, LBM)方法整体精度较高,但对于底部气流的模拟精度还有待提升。

As the first pure electric sedan of BYD TOYOTA EV Technology Co., Ltd, the bZ3 has extremely high energy consumption requirements, which brings great challenges to its aerodynamic development. To achieve this target, CFD simulations and wind tunnel tests were conducted by the aerodynamics team. Optimizations were primarily focused on areas including styling, undercover design, cooling air inlet management, wheels and sealing. The final production car was tested in the wind tunnel, achieving a drag coefficient of 0.218, which is at a leading level among vehicles in its class. Different CFD methods were compared with test results, showing that the LBM has better accuracy, although its precision in simulating underbody airflow still needs to be improved.

比亚迪丰田电动车科技有限公司(以下简称 “比亚迪丰田”)作为一家集合中日先进技术和经验的纯电动汽车技术研发合资公司,联合研发纯电动汽车,协作创新,致力于推动普及电动汽车更环保、更安全、更舒适的高品质技术。bZ3 是比亚迪丰田基于 “e-TNGA” 架构打造的第 1 款全新纯电动轿车,也是丰田全球第 1 款纯电动轿车,采用 “Hi-Tech&Emotion” 的设计语言, 源自垂头鲨设计的前脸, 坚持以人为本的四轮四角设计理念, 将卓越的性能与感官体验高度融合。续驶里程作为 bZ3 非常关键的性能指标之一, 需要在有限的电池容量下实现极低的能耗。作为能耗的关键影响因素, 空气阻力系数每降低 10 count, 中国轻型汽车行驶工况(China Light Vehicle Test Cycle, CLTC)续驶里程可提升 $6 \sim 7\mathrm{\;{km}}$ 。因此, $\mathrm{{bZ}}3$ 对空气动力性能非常重视, 致力于达到同类车型的世界顶级空气阻力水平, 将空气阻力系数目标定在 0.22 以下。
与典型低空气阻力车型的圆润前脸不同, bZ3 独特的造型设计语言和产品定位使前脸凸出特征较多,提升了车内空间利用率和乘坐舒适性, 在车长的限制下,前、后悬的长度较小,对超低空气阻力的开发带来了一系列的挑战, 如 图 1 所示。与同级别基础车型秦 Pro-EV 对比, 轴距加长, 后悬的长度较短, 不利于轮胎后方气流重新附着, 如 图 2 所示。开发过程中还需兼顾不同配置车型的低能耗需求, 极大地增加了空气动力性能开发的工作量。
bZ3 主要借助 CFD 仿真和风洞试验来开展相关研究工作。CFD仿真对设计迭代的响应速度快, 流场可视化更全面直观,便于解析流动现象及空气阻力形成的机理, 被大量应用于新车型的空气动力性能开发中 [ 1 ] 。鉴于成本和效率的双重考量,本文采用多种仿真算法, 在设计迭代优化过程中主要采用雷诺平均法(Reynolds Average Navier Stokes, RANS)算法, 方案阶段性确认及风洞试验对标工作主要应用 LBM 和分离涡模拟 (Detached Eddy Simulation, DES) 算法。
借助成熟的开发流程, $\mathrm{{bZ}}3$ 经过先行开发、数据设计、生产准入、试制以及量产等五大阶段的持续优化工作。在开发前期的先行开发阶段, 首先针对基础车或先行车进行相应的仿真和试验来明确空气阻力的最大潜力,并确立关键尺寸参数;然后结合竞品调研数据库预测行业内同级别车型发展趋势, 初步定义目标; 最后结合配置及能耗需求等信息进行相应的可行性分析并作进一步修正,如 图 3 所示。 目标确定完成后给出造型设计对应的输入要求, 并完成性能企划。数据设计阶段的空气动力性能开发工作主要针对整个造型演变全过程, 以及各个版本工程结构数据进行从全局到细节的 CFD 仿真优化; 在造型的关键节点进行持续数轮的 1:1 全尺寸油泥模型风洞试验验证, 针对重点优化方案进行仿真对标修正, 从而达到反复打磨、空气阻力稳步递减的效果。生产准入阶段针对冻结数据进行相应的仿真预测和试验确认, 试制阶段通过风洞试验做最终的验收。
在该车型的开发过程中, 共进行了约 10 轮 1 200 回的 CFD 仿真优化, 风洞试验共进行了 9 轮 ${200}\mathrm{\;h}$ ,共计约730个工况,其中,油泥模型风洞试验 ${120}\mathrm{\;h}$ ,实车风洞试验 ${80}\mathrm{\;h}$ ( 图 4 )。实车风洞试验分别在丰田风洞中心和中国汽车工程研究院股份有限公司(CAERI)风洞中心进行。
在项目初期, 运用基础车型进行空气阻力最大优化潜力的研究。基于DES方法进行了大量的 CFD 仿真优化, 给出了相应的减阻方案, 并在秦 Pro-EV 实车上进行改车验证(分别在丰田风洞中心和 CAERI 风洞中心进行),并完成了仿真对标。秦 Pro-EV 在丰田新风洞中进行测试, 如 图 5 所示。
后续开发过程中, 油泥模型及样车均在 CAERI 风洞中心进行试验, 在仿真和试验相关对比中, 对 ${C}_{\mathrm{D}}$ 值均做了归一化处理,试验数据为 CAERI 测试值。对比不同方案的绝对值精度, 结果显示仿真普遍偏大, 绝对误差基本处于 5% 以内, 平均误差在 3%,如 图 6 所示。通过对比不同方案的贡献量,方案趋势基本一致。当前 DES 方法整体精度和趋势均满足开发过程中优化的需求, 如 图 7 所示。
根据 $\mathrm{{bZ}}3$ 尺寸差异,在基础车模型上进行相应的比例缩放, 在此基础上利用优化软件通过 DOE 方法进行了最大潜力挖掘和评估。在人机视野等布置要求的前提下,对机盖高度,行李厢盖高度,后保险杠角度等位置进行组合优化, 仿真显示车型空气阻力系数的最大潜力可达 0.22 , 证明了目标的可行性, 同时也明确了对空气阻力影响较大的关键形状参数。
良好的气动形体决定了空气阻力开发的潜力, 结合前期的研究, 基于网格变形技术对外造型面进行改进和 CFD 优化, 并转化成 CAD 数据输出给造型设计师, 设计师结合美学要求改进并输出多组方案数据,加工成样件后通过 1:1 油泥模型试验进行充分验证, 大大提高了沟通优化效率。
随着 $\mathrm{{bZ}}3$ 造型设计方案的演化,针对每一轮的造型调整都会进行相应的分析, 并在 CAERI 风洞中心进行了验证, 如 图 8 所示。整个数据设计阶段的重点优化车身部位主要包含前脸、侧围及背部三大区域, 如 图 9 所示。
要使典型的低空气阻力形体前脸尽可能圆润简洁, 前脸的上下左右边界区域造型能否使气流过渡平顺体贴显得尤为重要。以前保险杠侧面为例, 由于垂头鲨设计语言, 前脸侧面的凹坑特征尖锐, 侧面气流分离严重。在与设计师不断地探讨后, 最终在最大限度地保留了该特征的同时, 侧面凸出特征往里压缩, 凹坑深度降低, 减小了侧面特征对气流的阻滞作用。为了进一步降低阻力,设置了气帘通道。如何在造型美学及工艺生产可行性的前提下, 最大限度地使气流平顺地进入进口, 并通过通道和出口的导向作用, 在尽可能不冲击轮胎的条件下贴紧并冲击胎侧是减阻的关键。结合仿真优化及试验的效果, 对出口上下位置、宽度、通道形状等进行了多轮次的优化验证。对比初版造型和最终版本可知, 侧面气流分离基本消除, 如 图 10 所示。
气流流经行李舱盖和后保险杠以后与车体分离, 卷入尾流区域, 在尾流区域内形成较强的涡, 其产生的低压作用在车体尾部表面, 是构成整车压差阻力的重要组成部分。如何控制尾部边缘的气流分离, 使涡心和低压区域尽可能地远离车尾是减阻的关键。
以后保险杠为例, 最初造型方案中的后保险杠及尾灯侧面较圆润, 如 图 11 所示, 气流未能较好地分离, 而是沿着轮廓形状冲入尾涡区, 高速气流造成的较低压力导致阻力增加 [ 2 ] 。通过减小后保险杠及尾灯侧面区域与 $y$ 向截面夹角角度,并加入明显刀锋特征,有效地减少了卷入尾涡的气流,如 图 12 所示。
仿真结果显示, 该位置还有进一步优化的潜力, 在油泥上通过油滴显示法判断该位置分离线, 如 图 13 所示。结果显示, 后保险杠上方区域均在刀锋特征位置处分离, 而下方区域均处于轮胎导致的分离涡中。仿真对后保险杠区域的模拟比实际气流分离区域要大, 继续通过后保险杠外扩来改善空气阻力预计效果较小。
车底部的气流受地面与车体的挤压、旋转车轮的扰动以及车底部不平度的相互作用, 气流管理难度非常大 [ 1 ] 。受高速旋转车轮的影响,底部气流呈现中间流速高, 近轮胎侧流速低的现象, 而行李厢盖后边缘来流速度整体相对均匀, 因此, 如何提高底部气流的贴体性和均匀性, 来实现尾涡上下匹配的平衡成了减阻的关键。由于 $\mathrm{{bZ}}3$ 存在两种不同续驶版本的电池包, 在护板最大程度通用的前提下如何减小差异也是开发过程中的重要课题。车底部差异对比如 图 14 所示。
图 15 所示, 通过对底护板角度和形状、摆臂盖板位置形状、举升口、护板凹槽位置大小、导流筋条形状与位置、护板倒角大小及前后轮阻风板形状位置进行大量的 CFD 仿真分析优化及风洞试验验证, 最终状态的底部总压相对初始状态有明显提升,实测短续驶版本电池包的空气阻力改善量高达 32.0 count。前后轮阻风板的初始状态及最终状态如 图 16 所示。
长续驶版本电池包与短续驶版本电池包的最大差异在于它们的长度及后部护板不一致, 造成了电池包后部气流方向和速度不一致。短续驶版本电池包后部的气流贴体性较好, 速度较快, 上下尾涡的平衡性较好, 背部压力最大处接近中心位置, 如 图 17 所示。而长续驶版本电池包由于与电池包护板搭接位置过渡较差, 且与后方中心位置圆形举升口距离较近,气流流经电池包后无法在后护板上重新附着, 造成动量损失, 导致尾涡平衡较差, 涡心靠上, 背部压力整体偏低, 阻力增大。不同续驶版本电池包之间的背部压力系数差异, 如 图 18 所示。
为了减小长短续驶版本电池包的差异, 从后部几何差异着手,从两个方向进行优化。由于电池包长度的差异, 由后部举升口进入内部气流分配也存在一定差异, 所以通过对举升口翻边进行最大限度的封堵来减小内流损失差异, 如 图 19 所示。然后对电池包后横梁进行部分切除, 后护板安装点跟随上抬, 减小与短续驶电池包护板之间角度的差异, 如 图 20 所示。上述措施实施后, 油泥测试空气阻力系数减小 3.6 count。
最终版本实车测试的背部压力系数对比, 如 图 21 所示。由图可知, 长续驶的背部压力系数得到了明显的提升,长、短续驶的背部压力系数差异降低。
前舱进气会给整车带来阻力的增加, 传统发动机前置车型中, 格栅位置进气阻力对空气阻力的贡献度高达 10% [ 3 ] ,进气阻力随着开口大小呈现一定的线性关系。纯电动汽车的散热需求较燃油车少, 占比略有下降, 但仍是整车空气阻力的重要组成部分,约为 ${10} \sim {30}{\text{ count }}$[1] 。进气阻力随着开口大小呈现一定的线性关系 [ 4 - 5 ] 。为了降低格栅进气带来的阻力,在满足热管理需求的情况下,减小格栅开口面积。
图 22 所示, 造型初期, 格栅的高度较高, 通过试验对比了在不同高度格栅下冷却模块的风量变化。 表 2 中的风量和高度数据做了均一化处理。 测试结果表明, 在 AGS 打开时, 格栅高度减小 33% 的前提下,风量减小了 35%,高度和风量呈正比关系, 减小后的风量满足散热需求。在 AGS 全关的条件下空气阻力系数减小了 1.5 count。
由于车轮的高速旋转, 车轮及衍生阻力在整车空气阻力中占比高达 25% [ 6 - 8 ] ,这也给空气动力学性能的优化提供了巨大的潜力。高速旋转的车轮的空气阻力通常由纵向阻力和通气阻力两部分组成, 研究表明,车轮的通气阻力占比可高达整车行驶阻力的 8%,且通气阻力有 50% 来自轮胎,50% 来自轮辋 [ 3 ] 。因此,迫切需要开发低空气阻力轮辋。
作为非常重要的减阻措施, 开发该车型的同时为不同版本配置的轮胎开发了低空气阻力轮辋。在轮胎的整个开发过程中, 空气动力学团队与造型设计师及底盘工程师深入探讨低空气阻力轮辋的设计关键参数, 分别从两个方向对轮辋进行了反复打磨: 首先, 在满足制动盘制动散热的前提下控制轮辋镂空比;其次, 最大化轮辋表面关键区域的平整度。
${46}\mathrm{\;{cm}}$ (18 inch) 轮辋的造型演变过程,如 图 23 所示, 最终版本轮辋在镂空比和平整度上较初始版本都有了较大提升。油泥测试结果显示最终版本轮辋与全封堵状态差异从 18.0 count 降至 0 ,见 表 3 。 实车上, 由于受轮胎公差影响, 与油泥存在少量偏差, 差异最终控制在 2.0 count 以内。
同理, ${41}\mathrm{\;{cm}}$ (16inch) 轮辋同样在造型演变的过程中经历了两次较大调整,如 图 24 所示。 表 4 为不同造型轮辋封堵贡献量对比, 油泥模型测试结果表明, 最终版本的轮辋与全封堵状态差异从 4.7 count 降至 0。同样, 实车上, 由于公差的存在, 全封堵差异最终控制在 1.0 count 以内。
结合以上数据可知, 在镂空比一定的前提下, 基础状态平整度越低, 定量提高的平整度所对应的空气阻力系数减小越多,如 图 25 所示。当平整度 (按企业内部规范定义)达到 80% 时, 继续提高对减阻几乎无效。
该车型存在型号 215/65R16 及 225/50R18 两种轮胎配置差异较大,测试表明 ${46}\mathrm{\;{cm}}\left( {{18}\mathrm{{inch}}}\right)$ 轮胎较 ${41}\mathrm{\;{cm}}$ ( ${16}\mathrm{{inch}}$ ) 轮胎的阻力增大,为了进一步优化轮胎, 减小两者之间的差异, 同时考虑到计算成本与效率, 主要利用 RANS 仿真方法, 横向对比了不同尺寸轮胎的差异对空气阻力的贡献量。
进一步分解轮胎差异部分的占比,如 图 26 所示,轮辋封闭状态下,与 ${46}\mathrm{\;{cm}}$ ( ${18}\mathrm{{inch}}$ ) 车轮差异截面对比, 除了胎面形状, 胎宽及胎腔直径也存在较大差异。轮胎差异贡献量占比分解,如 图 27 所示, 其中胎面形状在总空气阻力差异中占比高达 68.75%,是差异的主要来源。
胎面的形状差异主要包含本体形状, 凹槽花纹等综合影响。如 图 28 所示,同时对 $\mathrm{A}$$\mathrm{B}$ 两家供应商的轮胎进行对比, 不同尺寸轮胎同时期的花纹设计差异较小。由 表 5 可知,对 $\Delta {C}_{\mathrm{D}}$ 作了均一化处理,对比结果显示 ${46}\mathrm{\;{cm}}$ ( ${18}\mathrm{{inch}}$ ) 轮胎 $\mathrm{B}$ 供应商较差, ${41}\mathrm{\;{cm}}$ (16 inch) 轮胎 $\mathrm{B}$ 供应商较好,说明花纹本身造成的差异较小, 胎面本体形状是导致不同尺寸轮胎差异的主要因素。
图 29 所示, 胎肩的曲率越大, 轮胎侧面过渡越好,轮胎前压力越小 [ 9 ] 。结合多组 ${41}\mathrm{\;{cm}}$ (16 inch)及 ${46}\mathrm{\;{cm}}$ ( ${18}\mathrm{{inch}}$ )轮胎胎面形状对空气阻力的影响, 对胎肩关键尺寸提炼了相应的校核准则。为了进一步缩小 ${46}\mathrm{\;{cm}}$ ( ${18}\mathrm{{inch}}$ ) 轮胎与 ${41}\mathrm{\;{cm}}$ (16inch) 轮胎的差异,联合供应商对 ${46}\mathrm{\;{cm}}$ (18 inch)轮胎的胎肩位置进行了形状优化,使整车空气阻力系数减小了 2.0 count。
在样车测试阶段, 通过局部释放烟流, 确定了机盖周边关键区域的气流走向, 对泄露区域进行密封加强, 减少了气流进入前舱的几率, 空气阻力也相应地降低了 1.5 count, 该方案在量产车上实施, 如 图 30 所示。
bZ3不仅仅在油泥模型上进行了大量的优化验证, 实车上同样采取了有效且可行的措施, 最终在 CAERI 风洞中心进行了试验 ( 图 31 ), 经过一系列的优化, 逐渐从初始油泥状态较高的空气阻力系数降低至实车状态的 0.218 , 完成了 0.22 以下的既定目标 ( 图 32 )。
空气阻力优化过程中大量的 CFD 优化是基于 RANS 方法进行的, 为了明确该仿真方法对方案贡献量的有效性, 在油泥试验阶段进行了详细的对标,同时研究了与 $\mathrm{{LBM}}$ 方法的差异。 图 33${C}_{\mathrm{D}}$ 值已作均一化处理。如 图 33 所示, 大部分方案仿真与试验趋势一致, 下车身部分方案存在相反趋势。 上车身方案贡献量差异较小, 且 LBM 方法比 RANS 方法整体精度较高。由于LBM方法轮胎采用滑移网格瞬态计算, 而 RANS 方法轮胎采用给定旋转速度稳态计算, 所以 LBM 方法对轮辋部分贡献量的模拟精度明显高于RANS方法。
试验过程中对顶盖后方中心面位置取相应的测压点, 并通过油滴显示了背部大致分离线, 如 图 34 所示。
不同仿真方法对顶盖及背部区域中心测压点压力系数的对标情况, 如 图 35 所示, 两种方法均获得了较高的精度, 整体上 LBM 方法精度高于 RANS 方法。除测点 6 外, 其他测点压力系数均小于仿真, 即仿真速度普遍偏高。由于测点 6 处于后风挡末端分离区, 压力梯度变化较大, 所以测点位置的细微偏差易导致较大的压力差异。LBM方法顶盖后方速度云图的变化, 如 图 36 所示, 后风挡由于逆压梯度气流速度逐步减小, 导致了末端气流分离再附着的现象。
图 37 所示, 两种仿真方法均显示测点位置的表面摩擦因数和测试压力系数变化呈现相反趋势,整体变化规律 LBM 方法和试验趋势线更加贴近。
两种方法对底部测压点压力系数的对标情况, 如 图 38 所示。前轮前部区域机舱下护板位置仿真与试验差异最大, 流速比试验快, 但 LBM 方法误差相对小于 RANS 方法。机舱下护板后部平面区域及电池包平面区域, 气流贴体性较好, 不同仿真方法和试验差异均较小, 但 LBM 方法精度整体较 RANS方法高。电池包后护板受开口及后轮影响, 仿真与试验差异从前往后逐渐增大。受轮胎尾流的影响, 最后一排测点呈现出越靠近轮胎压力系数差异越大的趋势。
bZ3 是比亚迪丰田电动车科技有限公司打造的第 1 款全新纯电动轿车,为了实现超低能耗,定义了空气阻力系数低于 0.22 的目标。本文详细介绍了 bZ3 的空气动力学性能开发过程及方法。
先行开发阶段通过 CFD 和风洞试验对基础车进行了仿真对标, 论证了 DES 方法精度可靠性, 并借助该方法对 $\mathrm{{bZ}}3$ 进行了相应的潜力评估,明确了空气阻力系数 0.22 的可行性。
在数据设计阶段, 通过大量的 CFD 仿真计算及油泥模型试验, 针对造型、不同续驶的下车身、前舱进气管理、车轮等方向进行了优化验证。在实现了良好的气动形体及平整底部的基础上, 通过对举升口、电池包、后护板等细节部位的优化,减小了不同续驶里程车辆的空气阻力的差异。同时在对轮辋的优化中得到了轮辋平整度与空气阻力变化的关系,对比了不同配置的轮胎差异,确定了轮胎本体形状对空气阻力影响的重要程度。
在样车试验阶段, 进一步挖掘了机盖的密封潜力并进行了相应的密封加强, 最终在 CAERI 风洞中心进行实车测试, 空气阻力系数达到了 0.218, 完成了既定空气阻力目标。
在开发阶段, 通过对油泥试验进行对标, 研究了RANS 方法与 LBM 方法的精度差异及主要误差点。无论是车身外表面还是下车身,大面贴体较好区域的两种仿真方法均能获得较高精度, 而对于气流分离区及近轮胎区域的仿真精度较差, 整体精度 LBM方法要高于RANS方法。
