This article analyzes the structural characteristics and operating principles of a two-stage piston hydrogen pressure reducer with constant output. Based on the principles of statics and aerodynamics, a theoretical calculation model is established to examine the pressure output characteristics and flow properties of this pressure reducer. Theoretically, it has been proven that a two-stage structure pressure reducer provides more stable output pressure than a single-stage pressure reducer. Due to the extremely small size of hydrogen molecules, they are prone to leakage, making dynamic sealing between the piston and the housing very challenging. This article proposes a design strategy to replace dynamic sealing with static sealing, providing guidance for the development of high-pressure hydrogen pressure reducers.

剖析了两级活塞式定值输出氢气减压器的结构特点及其工作原理,基于静力学和气体动力学原理,建立高压两级活塞式氢气减压器压力输出特性及流量特性的理论计算模型,从理论上证明了两级结构减压器的输出压力较单级减压器具有更加稳定的输出特性。因为氢气分子粒径非常小,容易泄漏,活塞与壳体之间的动密封非常困难,提出了将动密封改为静密封的设计方案,为高压氢气减压器的开发提供指导。

剖析了两级活塞式定值输出氢气减压器的结构特点及其工作原理,基于静力学和气体动力学原理,建立高压两级活塞式氢气减压器压力输出特性及流量特性的理论计算模型,从理论上证明了两级结构减压器的输出压力较单级减压器具有更加稳定的输出特性。因为氢气分子粒径非常小,容易泄漏,活塞与壳体之间的动密封非常困难,提出了将动密封改为静密封的设计方案,为高压氢气减压器的开发提供指导。

This article analyzes the structural characteristics and operating principles of a two-stage piston hydrogen pressure reducer with constant output. Based on the principles of statics and aerodynamics, a theoretical calculation model is established to examine the pressure output characteristics and flow properties of this pressure reducer. Theoretically, it has been proven that a two-stage structure pressure reducer provides more stable output pressure than a single-stage pressure reducer. Due to the extremely small size of hydrogen molecules, they are prone to leakage, making dynamic sealing between the piston and the housing very challenging. This article proposes a design strategy to replace dynamic sealing with static sealing, providing guidance for the development of high-pressure hydrogen pressure reducers.

由于传统化石能源的不断消耗,随之而来的能源安全、环境污染、气候变化等问题,促使各国积极寻找化石能源的替代方案。氢能因其能量密度大、分布范围广、零排放、可再生等特点,逐渐在车载动力能源中受到关注。目前主流的车载储氢形式是高压气瓶储氢[1]。35 MPa碳纤维缠绕Ⅲ型瓶目前仍是我国燃料电池商用车的车载储氢方式,70 MPa碳纤维缠绕Ⅳ型瓶已是国外燃料电池乘用车车载储氢的主流技术,70 MPa碳纤维缠绕Ⅲ型瓶已少量用于我国燃料电池乘用车中[2]。更高的储氢压力,意味着更高的能量密度和续驶里程,也伴随着技术难度的增加。
质子交换膜燃料电池的氢气工作压力一般小于0.2 MPa,因此,车载储氢系统需要通过氢气减压器将气瓶内35 MPa或70 MPa的高压氢气减压至0.2 MPa以下。QIAN Jinyuan等[3]对氢燃料电池氢气减压过程中通过多级特斯拉阀的反向氢流动进行了数值研究。訚耀保等[4]针对两级减压器进行了流场分析,结果表明,阀内最高流速发生在阀口附近且偏下游的位置。在此基础上,通过计算流体力学方法进一步研究了两级减压器在70~0.16 MPa减压时,内部压力场和速度场分布规律,为车载减压阀组和锥形阀芯的形状与结构设计提供理论依据[5]
本文基于静力学和气体动力学等原理,建立了两级活塞式氢气减压器压力输出特性及流量特性的理论计算模型,比较了单级减压器与两级减压器的压力输出特性差异,并从工程实际出发,提出了新的密封结构,改善了高压氢气密封性。
两级活塞式氢气减压器原理及结构如图1所示。
氢气减压器为两级减压结构,第1级为高压腔室的氢气经一级阀门减压后进入中压腔室,第2级为中压腔室的氢气经二级阀门减压后进入低压腔室,两级减压均为定值输出。两级减压原理均为小孔节流,即当气体经过节流孔时,有效流动横截面积急剧减小,此时气体压力降低,流速增加。区别于绝热膨胀,节流过程同时伴随着强烈的扰动和涡流,处于极度不平衡状态,是不可逆过程。因此,高压气体流经小孔后可以实现降压增速。如图1所示,高压氢气从高压腔室进入,经过阀门实现第1次减压后进入中压腔室,再经过节流孔完成第2次减压,最终低压氢气进入低压腔室。通过两级减压,实现较大减压比的高压气体减压。其中,阀门开口大小由阀芯的位置确定。
如图2所示,该减压器的第1级活塞为“刚性”限位结构,即当阀门处于全开状态时,一级活塞通过“端盖”限位,当输出气压达到额定输出压力时,阀门处于关闭状态;二级活塞属于压力平衡式结构,阀门处于全开状态时,二级活塞弹簧座在二级主弹簧与二级回位弹簧之间达到力平衡。当一级输出气体通过二级阀门后进入二级减压腔,二级输出压力随着气体流量的增加而压力逐渐增大,二级活塞下移,在二级输出压力达到额定输出压力时,二级阀门关闭。
减压器一级活塞、二级阀杆及活塞受力如图3所示。
图3a中,FP为一级输入气压对阀门(活塞)产生的推力,单位N;FP11为一级输出气压P1对活塞的推力,单位N;FP12为一级输出气压P1对活塞产生的压力,单位N;Ft为一级回位弹簧对活塞产生的推力,单位N。
图3b中,F/-F为二级阀杆、二级活塞(弹簧座)间的作用力与反作用力,单位N;FP11为一级输出气压P1对二级阀杆产生的推力,单位N;FP12为一级输出气压P1对二级阀杆产生的压力,单位N;FP21为二级输出气压P2对二级阀杆产生的压力,单位N;FP22为二级输出气压P2对二级阀杆产生的推力,单位N;FP23为二级输出气压P2对二级活塞产生的压力,单位N;Ft21为二级回位弹簧对二级阀杆产生的压力,单位N;Ft22为二级主弹簧对二级活塞产生的推力,单位N。
设减压器的进气压力(输入气压)为P、一级排气压力为P1、二级排气压力为P2,根据静力学原理,可以得到减压器的一级输出压力为[6-7]

式中:d为一级阀门有效密封直径,单位mm;d11为一级阀杆导向段外径,单位mm;D11为一级阀杆弹簧座直径,单位mm;C1为一级弹簧的刚度,单位N/mm;S11为一级弹簧在阀门处于任意开度时的压缩量,单位mm。其中:

式中: δ 1为一级阀门的任意开度,单位mm; δ 10为一级弹簧的预压缩量,单位mm; δ 1 m a x为一级阀门的最大允许开度,单位mm。
同理,可以得到减压器的二级输出压力为:

式中: S 22为二级主弹簧在二级阀门任意开度 δ 2时的压缩量,单位mm。

式中: δ 220为二级主弹簧的预压缩量,单位mm; δ 2 m a x为二级阀门允许的最大开度,单位mm; δ 2为二级阀门任意开度,单位mm。
S 21 = δ 210 + δ 2 - δ 2 m a x
式中: δ 210为二级回位弹簧的预压缩量,单位mm; C 21为二级回位弹簧的刚度,单位N/mm; C 22为二级主弹簧的刚度,单位N/mm;   d 21为二级阀门有效密封直径,单位mm; d 22为二级阀杆上端直径,单位mm; D 21为二级阀杆上回位弹簧座直径,单位mm。
一级输出压力特性方程:
P 1 = π P d 2 + 4 C 1 S 11 π [ D 11 2 - d 11 - d 2 ] P≥P1e),
P 1 = PP<P1e)。
式中:P1e为一级额定输出压力,单位MPa。
二级输出压力特性方程:
   P 2 = π P 1 ( d 21 2 - d 22 2 ) + 4 C 22 S 22 - C 21 S 21 π ( D 22 2 + d 21 2 - d 22 2 )P1 ≥P2e),
  P 2 = P 1 P1 <P2e)。
式中:P2e为二级额定输出压力,单位MPa。
减压器的理论输出特性曲线如图4所示。
对某型70 MPa两级氢气减压器设计参数设定见表1表2
图5可知,减压器一级额定输出压力为P1e=4.569 MPa,二级额定输出压力为P2e=1.506 MPa。减压器的一级输出压力波动较大,随着输入压力的增加而有所增大,减压器的二级输出压力波动很小,输出曲线基本平稳,随着输入压力的增大略有升高,其波动幅度小于2%。采用两级减压器结构可获得稳定的输出压力(特性)。二级输出特性曲线在输入压力P=4.569 MPa之后,随着输入压力的降低,输出曲线出现了较大波动。产生这一现象的原因是在P<P1e时,一级不起作用,原来的两级减压变成单级减压。
阀门开度为δ时,通过阀门的气体质量流量 Q δ [8-9]为:

流入二级减压腔的流体的体积流量 V δ为:

流体以 流量 V δ的速度填充 体积 V E R的减压腔所需的时间为t,则:

t为二级阀门在开度为 δ时,压力由P1降到P2所需的时间,这个时间也可以理解为减压器的响应时间,单位s。
事实上,只有当减压器阀门的开度趋于0时,即阀门趋于关闭时,减压器的输出压力才能达到最大值,即减压器输出压力达到最大值时,阀门是处于关闭状态的。输出压力由于气体的排出将不断降低,此时阀门又将打开,如此循环往复,使减压器始终维持在额定的输出压力附近输出所需要的流体特性(压力、流量)。
减压器是在P2的作用下排出所需气体的,所以在计算减压器最终排出的气体流量使用式(8)时,应将(P1-P2)改为P2,将面积A变成减压器的出口截面积,也可以用出口的流速与出口截面积的乘积计算。出口流速可以计算为:

图6可知,减压器的压力、流量曲线的拐点出现在t =6.186 ms时,此时压力、流量趋于设计要求的额定输出压力和流量;减压器达到最大输出压力和流量时的响应时间≤0.1 s(理论计算值)。
图2为典型两级氢气减压器的内部结构,图中显示的密封结构在作为空气、氮气等大分子气体的减压部件时是满足设计要求的。但是氢气分子粒径非常小,活塞运动过程中,活塞密封圈与壳体之间存在相对运动,氢气分子容易从活塞密封圈与壳体之间穿过造成泄漏。因此,需要对其结构进行改进。
如图2所示,b、c、d三处内泄漏最终都将转变成外泄漏,即这3处泄漏的氢气将通过通气塞直接排到大气中。由于氢气是可燃气体,在空气中遇到火星容易发生燃烧或爆炸(氢气在空气中的爆炸极限为4%~75.6%)等险情。为此,解决氢气的泄漏问题是氢气减压器的技术难点。
经过多次试验表明,在甲烷、空气、氮气等大分子气体均能正常密封的情况下,其结构用于氢气或氦气就会发生漏气。增大密封元件的压缩量(即密封过盈量):由于图2中b、c、d三个位置点的密封均属于动密封,如果采用过大的过盈量,则将影响活塞的运动或使减压器失去功能。更换密封材料:在材料方面,也进行了多方验证,多数密封材料在常温以上环境中可保证密封,而在高寒地区(-20 ℃以下)使用仍然会失效。因此,仅靠密封材料的改进仍然不能解决问题,须从结构上进行改进。
针对前述分析的3处泄漏点,提出了如图7所示的改进方案。
B、C、D三个改进结构都是将原先的动密封结构改为静密封结构,从而达到密封效果。由于活塞相对于壳体的运动量较小(一般小于3 mm),采用特制的密封性膜片分别将其固定在壳体和活塞上,从而达到密封目的。密封膜片须预留足够的活塞运动补偿量,以保证活塞在运动中不至于将其拉伤或损坏。
图7可知,密封膜片均置于压力腔,气体的泄漏也是从压力腔向低压腔(或非压力腔)流动的,这样膜片不仅靠自身的安装结构实现密封,而且工作流体的压力作用在密封膜片上,进一步加强了密封作用。另一方面,将动密封转变为静密封,不仅降低了密封的难度,而且还降低了对材料的要求,同时提高了产品性价比。
通过对两级高压氢气减压器结构及原理进行分析,计算了其压力输出曲线及流量特性曲线,并以工程开发实践为指导,优化设计了其内部密封结构,满足70 MPa氢气减压的需求,得出以下结论。
减压器的理论压力输出特性曲线是以额定输出压力为判定条件的分段式曲线。当输入压力小于额定输出压力Pe时,输出压力等于输入压力,是一条fP=Pe曲线;当输入压力大于等于Pe时,输出压力等于Pe且保持不变,压力输出曲线为水平直线。
通过两级减压器实例计算表明,两级减压器的输出压力呈现以下特点:减压器的一级输出压力波动较大,随着输入压力的增加而增大;减压器的二级输出压力波动较小,输出曲线基本平稳,随着输入压力的增大略有增加,其波动幅度小于2%;采用两级减压器结构可获得稳定的输出压力(特性)。二级输出特性曲线在输入压力小于一级额定输出压力P1e之后,随着输入压力的降低,输出曲线出现了较大波动。产生这一现象的原因是在P<P1e时,一级不起作用,原来的两级减压器变成单级减压器。
当减压器的结构参数确定时,减压器的压力、流量曲线的拐点出现在压力、流量趋于设计要求的额定输出压力和流量时;减压器达到最大输出压力和流量时的响应时间≤0.1 s。
传统的减压器密封方式不适合高压氢气使用环境,为解决减压器内泄漏问题,可将动密封结构转变为静密封结构,并采用专用或定制密封膜片。
