Based on the experimental validation of a single-cell heat generation model, this paper proposes a thermal management battery module for a liquid-cooled system integrated with phase change material (PCM). The effects of the number of cooling channels, flow rate, cold channel arrangement and cooling plate thickness on the maximum temperature and temperature uniformity of the battery pack are quantitatively studied by using numerical simulation methods. The results show that at the discharge rate of 4 C and 35 ℃, altering the coolant flow rate in three cooling channels can greatly affect the maximum temperature and the maximum temperature difference of the battery module. Furthermore, once the coolant flow rate exceeds 0.2 m/s, the heat dissipation performance of the battery module does not show significant improvement. With the same number of cooling channels, the best temperature uniformity between battery packs and along the axial direction is achieved with a staggered distribution of coolant inlets and outlets. When the cooling flow rate and the number of cooling channels remain constant, increasing the thickness of the cooling plate can reduce both the maximum and minimum temperatures of the battery module. However, once the thickness reaches 8 mm with three cooling channels, further changes in temperature become negligible.

在试验验证单电池生热模型准确性的基础上,提出了一种耦合相变材料(PCM)的液冷系统热管理电池模组,采用数值模拟方法定量研究了冷道数量、流速、冷道布置、冷板厚度对电池组最高温度和温度均匀性的影响。结果表明,在4 C放电倍率、35 ℃时,3条冷道时改变冷却液的流速对电池模组的最高温度和最大温差影响最大,冷却液流速超过0.2 m/s,电池模组散热性能提升不再显著;在冷道数量相同的条件下,冷却液进出口交错分布的电池组间温度和轴向温度均匀性最好;在冷却流速和冷道数量相同的条件下,冷板厚度增大能同时降低电池模组的最高温度和最低温度,在冷道数量为3时,厚度到达8 mm之后对温度的影响不再显著。

Based on the experimental validation of a single-cell heat generation model, this paper proposes a thermal management battery module for a liquid-cooled system integrated with phase change material (PCM). The effects of the number of cooling channels, flow rate, cold channel arrangement and cooling plate thickness on the maximum temperature and temperature uniformity of the battery pack are quantitatively studied by using numerical simulation methods. The results show that at the discharge rate of 4 C and 35 ℃, altering the coolant flow rate in three cooling channels can greatly affect the maximum temperature and the maximum temperature difference of the battery module. Furthermore, once the coolant flow rate exceeds 0.2 m/s, the heat dissipation performance of the battery module does not show significant improvement. With the same number of cooling channels, the best temperature uniformity between battery packs and along the axial direction is achieved with a staggered distribution of coolant inlets and outlets. When the cooling flow rate and the number of cooling channels remain constant, increasing the thickness of the cooling plate can reduce both the maximum and minimum temperatures of the battery module. However, once the thickness reaches 8 mm with three cooling channels, further changes in temperature become negligible.

在全球范围内,石油和化学能源的长久使用,不仅造成了资源的短缺,燃烧产生的温室气体更是让环境问题变得越来越严峻。电动汽车具有能耗低、无尾气排放的优点,而且随着政府提出“碳达峰、碳中和”的发展目标,电动汽车在国内的保有量飞速增长[1-3]。但锂电池内部化学反应的过程中会产生大量的热,会严重影响其内阻、放电容量、循环寿命等[4],从而会加剧电池包的温度差异,加剧电池包局部热区的形成,引发电池热失控,甚至导致车辆起火、爆炸等[5],因此,对电池进行热管理非常重要。目前的电池热管理系统(BTMS)多将锂电池的最高温度Tmax限制在45 ℃以内,控制电池组温差ΔT在5 ℃以内[6]
BTMS的冷却方式主要有空气冷却、液体冷却、相变材料(PCM)冷却、热管冷却,以及这些方法的混合[7]。其中,液冷与PCM耦合的冷却方式对比单一的冷却方式能节省空间和能耗,提高冷却效率。杨梓堙等[8]通过对比在自然对流冷却、PCM冷却、PCM与液冷耦合冷却这3种方式的热特性,发现PCM与液冷耦合的管理方案最优,在电池在1.5 C放电-1 C充电-1.5 C放电的循环工况下能有效地控制电池模块的Tmax和ΔT
相关学者采用有限元方法,在液冷耦合相变材料的电池散热模组中,通过研究冷道数量、流速、冷道布置、冷板厚度,提出了控制Tmax和ΔT的措施。前期研究表明,在1~3 C倍率条件下:根据蛛网和蜂窝的结构,提出有蜂窝状液冷板的BTMS,在环境温度25 ℃下,对比了冷板数量为1、2、3的Tmax分别为37.61、36.48、36.24 ℃,ΔT分别为3.70、3.34、3.16 ℃,考虑模块简化和节约成本,最终选择冷板数量为1的电池模块[9]。在25 ℃时,通过改变恒定的流率为3、6、11 kg/h,对比并联液体微通道相变冷却的电池模组的温度变化,发现流率由3 kg/h增加到6 kg/h时,大大降低了电池模组温度的上升率。6 kg/h增加到11 kg/h时,温升曲线却没有进一步提升。且流率在3 kg/h与11 kg/h时,ΔT几乎相同[10]。通过COMSOL数值模拟研究在25 ℃的环境温度下电池模组冷却液流向,对比同向和交叉两种方案,最终电池模组Tmax相差1.4 ℃,且交叉水流时比同向时模组温度分布更均匀[11]。提出了一种有鱼骨形液冷板的液冷BTMS,并设计了单进双出错开、单进双出对称、双进单出错开、双进单出对称4种通道方案,通过瞬态仿真对比不同方案的温度云图,发现单进双出对称的液冷板结构温升最小,散热性能最佳[12]
尽管车辆通常在1~3 C倍率下放电,但其行驶工况并不恒定,必然会出现超过3 C的高倍率放电情况,从而加剧电池内部热量的产生[13]。同时,在夏季高温条件下,电池内部温度会远高于锂电池最佳工作温度[14]。为了使电池散热模组在高放电倍率、高环境温度的条件下仍具备良好的散热性能,本文针对放电倍率为4 C、环境温度35 °C的条件下,在单电池生热模型的基础上,提出了一种PCM耦合液冷的电池模组热管理模型,对比电池模组在相变材料(PCM)冷却和相变材料(PCM)耦合液冷两种方式下的表现,证明了液体冷却的优化作用,然后通过数值模拟方法研究了不同冷道数量下的冷却液流速、冷道流向布置、冷板厚度对电池模组最大温度和最大温差的影响,对比优化得到更加合理的液冷系统方案,为今后电池热管理系统的设计提供了思路和参考。
在锂电池充放电过程中,伴随化学反应和电化学反应,为简化生热过程,对锂电池做出合理假设:
1)锂电池内部发热均匀;
2)锂电池所有材料介质均匀且物性稳定;
3)忽略辐射热。
锂电池的温度场可通过求解以下方程组来获得:

根据Bernardi等提出的集总模型,估算电池放电时的生热率为:

式中:I为放电电流,单位A;Rd为等效内阻,单位Ω;dE/dT为温熵系数单位mV/K,选其值为0.4 mV/K。
选择的单体电池为TSL特斯拉的21700锂电池,直径为21 mm,高为70 mm。其容量为4 800 mAh,密度为2 845 kg/m3,质量为67 g,比热容为832 J/kg·K,径向热导率为1.5 W/m·K,轴向热导率为20.5 W/m·K。
其设备如图1所示,包括:
1)HWS-30B恒温恒湿箱,北京市恒诺利兴科技有限公司,如图1a所示;
2)PZ1024P多温度记录仪,佛山华知科电子科技公司,如图1b所示;
3)CH9812大功率电子负载仪,常州市贝奇电子科技有限公司,如图1c所示;
4)HSP-6015电池充电仪,深圳市恒惠电子有限公司,如图1d所示。
用仿真软件ANSYS Fluent对电池模型进行有限元软件数值模拟仿真。为了验证仿真模型的准确性,对比仿真与试验结果。首先使用电池充电仪将电池充至满电,将电池置于环境温度设置为35 ℃的恒温恒湿箱;然后使用电子负载器使锂电池在4 C放电倍率的工况下恒流放电;最后使用温度记录仪测定锂电池表面上、中、下3个点,温度分别为T1、T2、T3,由于T1、T2、T3三个点在4 C倍率下温度曲线几乎重合,选择中点T2作为温度对比点位,对比其仿真结果与试验结果,如图2所示。经过试验和仿真所得的时间与温度的图像对比,其最大误差为2.64%,说明所建仿真模型具有较高的准确性。
电池组由8节21700单体电池组成,其模组与冷道的结构如图3所示,模组侧视图如图3a所示,冷道结构如图3b所示。
在研究中,冷却液选择丙二醇含量为20%的丙二醇溶液(PG20),与纯水相比,纯水的比热较大,系统在将冷却液冷却时所需的能量就越高,而加入丙二醇有效降低了液体比热,而随着PG含量的增加则会增加冷却液的粘性,导致冷泵消耗能量增加[15]。PCM选择石蜡,能高效地吸收和释放热量,且使用寿命长、无公害、物理性质稳定[16]表1为PG20冷却液和石蜡的物理参数。
沿着相变材料(PCM)传递热量的能量方程可表示为:

根据相变材料(PCM)熔化和凝固过程的焓法模型,比焓为显热和潜热之和,可得:

当流速为0.1 m/s时,其雷诺数为8 170.05,由于与雷诺数成正比,选择粘性模型为k-omega湍流模型。
在数值计算中假设:
1)冷却剂不可压缩;
2)相变材料物理性质不变;
3)忽略重力影响;
4)流体域与固体域之间无表面滑移。其连续性方程、动量守恒方程和能量守恒方程为:

式中:T0为环境温度,电池管理系统表面与空气接触,与空气对流换热。设置自然对流系数分别为5 W/m2 ·K,进出口条件为速度进口,压力出口,出口压力为0 Pa,设置环境温度、冷却液进口温度、出口温度、材料初始温度与环境温度均为35 ℃。
在电池热管理系统中,电池、相变材料(PCM)、冷板之间直接相互耦合,热量从高温物体到低温物体发生热传导,其传导过程遵循傅里叶导数定律,如下:

式中:qf为热流密度; λ为导热系数; T t为电极等温法线方向的温度。
在ANSYS Fluent软件中设定电池模组最小尺寸为1、0.9、0.8、0.7 mm时生成多面体网格,网格单元数分别为162 847、285 593、425 309、782 899个,其最大温度分别为44.64、45.50、45.52、45.53 ℃,最大温度差分别为6.32、6.80、6.85 ℃。可以看出,网格单元大于285 593个之后,再增加网格密度对电池发热的模拟计算影响变化很小。所以选择在网格单元为285 593个的网格密度下进行仿真验证。有限元网格划分如图4所示。
根据式(2)计算得到,电芯在3 C和4 C的放电倍率下的热生成率分别为102 631 W/m3和182 457 W/m3。在3 C和4 C放电倍率下分别对自然冷却、PCM冷却、PCM与液冷结合冷却,3种冷却方式的温度变化进行研究。选择冷却液流速为0.1 m/s。
图5所示,在自然冷却下的电池模组温度持续上升。而使用单一PCM冷却后,电池模组持续发热,在电池模组产生的热量使PCM到达相变温度时,PCM发生相变吸收电池模组产生的热量,当产生的热量超过PCM所能吸收的极限后,电池模组温度升高趋势变大,4 C状态下,在约1 000 s后产热量超过PCM所能吸收的极限,而3 C倍率下,在测试时间内,所产生的热量并未到达PCM能吸收的极限。证明PCM在较低倍率下能在一定时间内满足电池模组散热需求。使用PCM结合液冷散热时,3 C电池模组在350 s后温度稳定在39.8 ℃左右,4 C电池模组在500 s后温度稳定在44.8 ℃左右。
结果表明,在低倍率产热量较少时,被动的PCM冷却能满足电池模组的散热需求,但当电池处于高倍率放电时,产热量过大,单一PCM冷却效果无法满足最大温度在45 ℃以内的设计需求,则需要加入液体冷却系统,但液冷系统持续制动则会增加系统的能耗。因此,PCM结合液冷的方式能有效控制电池组的最高温度,适应各个放电倍率下的散热需求,从而减少系统的整体能耗。
冷却液流速在0.1~0.3 m/s时,研究不同冷道数量下冷却液流速电池模组的最大温度和温差。
表2可知,冷道数量为2时,冷却液流速为0.1 m/s时,此时电池模组冷却液出口处电芯温度最高为49.8 ℃,最大温差为8.97 ℃,在冷却液流速达到0.3 m/s时,最大温差没能控制在5 ℃内。在流速达到0.18 m/s后,电池最高温度和最大温差下降趋势都逐渐平缓,流速从0.1 m/s增加到0.3 m/s时,最高温度降低了4.9 ℃,最低温度降低1.25 ℃,之后再增加冷却液流速,电池模组散热效果不再显著。冷道数量为3时,电池模组的最高温度为45.5 ℃,最大温差为6.83 ℃。冷却液流速为0.2 m/s后,再增加冷却液流速,电池模组最高温度和最大温差下降趋势不显著,此时电池模组最高温度为43.01 ℃,最大温差为4.82 ℃,能满足电池模组设计的要求。冷道数量为4时,电池模组初始最大温度为43.51 ℃,最大温差为6.05 ℃,电池模组最大温度在冷却液流速为0.16 m/s后趋近平稳,在4冷道的电池模组中,随着冷却液流速每增加0.2 m/s,最低温度下降均在0.1 ℃以内,在冷却液流速达到0.2 m/s后,趋近于37.1 ℃左右。冷道数量为5,冷却液流速为0.1 m/s时,电池模组最高温度为42.36 ℃,最大温差为5.6 ℃。电池模组的最低温度由36.76 ℃变为36.5 ℃,且逐渐稳定在36.5 ℃左右。冷却液流速为0.14 m/s时,最高温度为41.5 ℃,最低温度为36.72 ℃。对于5冷道的电池模组,温差的变化主要由电池模组冷却液出口处的温度引起。由图6可知,在流速0.1 m/s到0.3 m/s时,Tmax和ΔT都随速度增大而降低,但达到一定值之后下降趋势均变慢。持续增加冷却液的流速,会由于电池模组的热交换增加而降低电池模组温度,但冷道内的最大压力也不断增加,且会产生更多的系统能耗,降低车辆的续驶里程。而冷道数量为3,冷却液流速为0.2 m/s时,能满足在消耗尽可能低时,得到良好的散热性能。
冷却液的流向影响电池模组温度的分布,为得到电池模组性能更优秀的冷却液流向配置,在冷道数量为3时研究冷道布置对电池模组散热性能的影响。在冷却液流速为0.2 m/s的条件下,设计了3种冷却液流向的方案a、b、c,如图7所示。
图8所示,在方案a中,3个液体进口方向一致,电池模组温度达到热平衡时,出口处温度明显大于入口处温度,此时电池模组最高温度为43.01 ℃,最大温差为4.82 ℃;方案b改变中间冷道进出口流向,此时最高温度为42.7 ℃,最大温差为3.98 ℃;方案c改变最下面一层冷道进出口流向,其最高温度为42.8 ℃,最大温差为4.34 ℃。在3种方案中,方案a温度最高,温差最大,方案b和方案c最高温度接近,方案b最大温差比方案c低0.36 ℃,比方案a低0.84 ℃。
沿冷道口垂直方向断面的温度分布云图如图9所示。由图9b、c可知,方案b和方案c都使电池模组入口处和出口处温度差变小,但方案b比方案c电池纵向温差更小,更有利于电池整体温度的均匀性。结果表明,交错排列的进出口设置的电池模组拥有更好的温度均匀性。
在3条冷道、冷却液流速为0.2 m/s和流向全为正向的条件下,设置冷板厚度分别为4~10 mm,研究冷道厚度对电池模组性能的影响,如图10所示。
冷板厚度为4 mm时,其最高温度为43.01 ℃,最大温差为4.82 ℃,冷板厚度增加时,电池与冷板的热交换面积增大,电池模组最高温度降低,最低温度也会降低,所以温差保持稳定。冷板厚度在8 mm之后,再增加厚度几乎不发生变化。最高温度维持在42 ℃左右,最低温度在37.42 ℃之后变化不再显著。
由上述研究结果对电池模组进行优化分析,设置其冷却液流速为0.2 m/s,冷道数量为3,进出口方式为中间与上下冷道方向相反的交错流向设置,冷板厚度为8 mm。优化前后电池模组温度云图如图11所示,电池模组结构优化后,最高温度由原来的43.01 ℃降至41.82 ℃,最大温差由4.82 ℃降至3.98 ℃,有效提高了电池模组散热效率和温度均匀性。
本文设计了一种液冷耦合PCM夹层的复合散热电池模组,通过数值模拟方法主要研究了在4 C放电倍率,环境温度为35 ℃,不同冷道数量的条件下,不同冷却液流速、冷道流向布置和冷板厚度对电池模组散热性能的影响,得到的结论如下。
1)在电池模组放电倍率较高,产热量较大时,对比单一的PCM冷却,PCM与液冷结合冷却能有效控制电池包的整体温度,提高散热性能。
2)该电池模组在3条冷道、0.2 m/s的流速、电池模组冷道进-出-进布置且冷板厚度为8 mm时,能将最高温度控制在45 °C以内,最大温差控制在5 °C以内,满足最低要求。流速与电池模组的温度关系并非单一的正相关,在一定范围内增加电池模组的流速能显著降低电池模组的最高温度并减小最大温差,之后再增加冷却液流速,散热效果将明显变差。
3)冷道数量一定时,对比3种不同的冷道流向对电池模组最高温度和最大温差产生的影响,发现进出口方案为进-出-进的交错进出方案b比流向一致的方案最高温度仅降低了0.31 ℃,最大温差降低了17.4%。证明改变冷却液流向对电池模组的最高温度影响较小,但能显著提高电池模组的温度均匀性。
4)在合理范围内增加冷板厚度能有效降低电池模组的最高温度。8 mm之后温度随冷板厚度的变化不再明显,其最高温度维持在42 ℃,最低温度则维持在37.42 ℃。
5)选用3条冷道、冷却液流速为0.2 m/s、进出口方式为进-出-进、冷板厚度为8 mm的电池模组最高温度为41.82 ℃,最大温差为3.98 ℃。对比优化前的电池模组,最高温度降低了2.8%,最大温差降低了17.5%,显著提升了散热能力和温度均匀性,本研究为液冷耦合PCM的散热系统设计提供了思路。
