Thermal oxygen aging is one of the primary thermal failure modes for nonmetallic components in the engine compartment. The traditional vehicle thermal management development process typically only focuses on the maximum working temperature of components, which is insufficient for effectively predicting the thermal degradation of these parts over their lifecycle. Based on China's climate conditions and extensive vehicle driving data, an equivalent thermal aging driving condition model is established to evaluate the thermal aging life of components. Using this method, the thermal aging life of an engine mount rubber bushing is evaluated. It is found that improving the rubber material formula increases its thermal aging life by approximately 3 times. However, if the operating temperature of the rubber bushing increases by 10 °C, its thermal aging life decreases by about 50.0%. In addition, an analysis of the heat transfer path of the rubber bushing shows that its actual working temperature can be lowered by optimizing the fan wake and reducing heat conduction between the engine and the rubber bushing, thereby improving its thermal aging life.

热氧老化是发动机舱非金属零部件主要热失效模式之一,传统的整车热管理开发流程大多仅关注零部件的最高工作温度,不能有效地预测零部件生命周期内的热衰退表现。基于中国市场的气候条件和车辆道路行驶大数据,建立了一套整车热老化等效行驶工况和零部件热老化寿命评估方法。采用该方法对某车型发动机悬置橡胶衬套的热老化寿命进行了评估,发现改善橡胶材料的配方可以提高其热老化寿命至约3倍,悬置橡胶衬套的实际工作温度在原有基础上升高10℃,其热老化寿命减少约50.0%。对悬置橡胶衬套的传热路径进行了分析,发现可以通过优化冷却风扇尾流以及降低发动机本体与悬置橡胶衬套之间的热传导来改善橡胶衬套的实际工作温度,从而提高其热老化寿命。

热氧老化是发动机舱非金属零部件主要热失效模式之一,传统的整车热管理开发流程大多仅关注零部件的最高工作温度,不能有效地预测零部件生命周期内的热衰退表现。基于中国市场的气候条件和车辆道路行驶大数据,建立了一套整车热老化等效行驶工况和零部件热老化寿命评估方法。采用该方法对某车型发动机悬置橡胶衬套的热老化寿命进行了评估,发现改善橡胶材料的配方可以提高其热老化寿命至约3倍,悬置橡胶衬套的实际工作温度在原有基础上升高10℃,其热老化寿命减少约50.0%。对悬置橡胶衬套的传热路径进行了分析,发现可以通过优化冷却风扇尾流以及降低发动机本体与悬置橡胶衬套之间的热传导来改善橡胶衬套的实际工作温度,从而提高其热老化寿命。

Thermal oxygen aging is one of the primary thermal failure modes for nonmetallic components in the engine compartment. The traditional vehicle thermal management development process typically only focuses on the maximum working temperature of components, which is insufficient for effectively predicting the thermal degradation of these parts over their lifecycle. Based on China's climate conditions and extensive vehicle driving data, an equivalent thermal aging driving condition model is established to evaluate the thermal aging life of components. Using this method, the thermal aging life of an engine mount rubber bushing is evaluated. It is found that improving the rubber material formula increases its thermal aging life by approximately 3 times. However, if the operating temperature of the rubber bushing increases by 10 °C, its thermal aging life decreases by about 50.0%. In addition, an analysis of the heat transfer path of the rubber bushing shows that its actual working temperature can be lowered by optimizing the fan wake and reducing heat conduction between the engine and the rubber bushing, thereby improving its thermal aging life.

塑料和橡胶等非金属材料广泛应用于车辆发动机舱零部件, 靠近发动机特别是排气系统的零部件由于长期工作在高温环境下, 存在发生热失效的风险。发动机舱非金属零部件的热失效模式分为 2 类: 一是零部件的工作温度超过零部件材料本身的耐温极限而造成的部件功能失效,如受热变形、软化; 二是由于零部件长期在高温环境下工作发生热氧老化导致其性能衰退, 从而热老化寿命不能满足车辆生命周期内的使用要求。在传统的整车热管理开发流程中, 主要针对第一类零部件热失效模式进行管控, 一般通过 CFD 仿真或环境风洞整车台架模拟试验的手段, 评估车辆在高温高负荷极端行驶工况下发动机舱零部件的工作温度, 以避免零部件热害的发生;但通常发动机舱非金属零部件,如发动机悬置橡胶衬套, 在这种极端工况下不会立即失效,因此,传统的热管理开发流程不能满足橡胶等非金属零部件的热保护开发需求。
针对高温工作环境导致的车辆发动机舱零部件热氧老化失效, EI-SHARKAWY 等 [ 1 ] 通过零部件材料的热老化试验来计算零部件的活化能, 并基于典型城市和郊区驾驶工况获取零部件的工作温度分布 [ 2 ] ,进一步采用 EPT (Equivalent Property Time) 和 EET(Equivalent Exposure Time)来评估生命周期内零部件工作温度是否满足长时温度限值和短时温度限值的要求。TRAUSSNIG 等 [ 3 ] 基于汽车典型的使用温度环境和道路行驶工况(高速、城市、山地等),提出了一种评估整车生命周期内动力电池的热老化寿命的方法。ELLER 等 [ 4 ] 基于整车道路耐久数据, 根据环境温度、车速和行驶功率建立了若干热老化工况, 并通过 CFD 仿真手段计算各工况下零部件的工作温度, 从而预测零部件的热老化寿命。王正等 [ 5 ] 研究了零部件寿命概率分布特征以及可靠度与失效率的变化规律, 发现多种失效模式零部件的失效概率大于其任一种失效模式所对应的失效概率,寿命概率密度呈现出“早期较高、然后先减小后增大、最后又降低”的变化趋势。本文基于中国市场的气候条件和用户车辆道路行驶大数据, 建立了整车热老化等效行驶工况, 以在开发阶段评估发动机舱零部件的热老化寿命; 结合零部件的材料试样热老化试验, 采用该方法对某车型发动机悬置橡胶衬套的热老化寿命进行了预测; 最后对影响发动机悬置橡胶衬套热老化寿命的因素进行了分析, 并从传热学的角度解析了发动机舱内热对流和热传导对发动机悬置橡胶衬套工作温度的影响。
塑料和橡胶等高分子聚合物材料在实际使用过程中, 常常受到热氧老化而降解 (断裂、解聚、交联等), 导致性能逐渐劣化甚至发生失效 [ 6 - 9 ] 。非金属零部件老化后在宏观上常表现为材料力学性能的下降甚至发粘、龟裂,例如发动机悬置橡胶衬套在道路耐久试验后发生龟裂,如 图 1 所示。
塑料、橡胶等非金属材料的热氧老化寿命预测常常采用阿累尼乌斯(Arrhenius)公式或其修正公式 [ 10 - 12 ] ,材料的化学反应速率常数与温度呈指数的关系, 可描述为:

式中: $M$ 为化学反应量; $t$ 为时间,单位 $\min ;{A}_{0}$ 为指前因子,单位 $\mathop{\min }\limits^{{-1}};{E}_{\mathrm{a}}$ 为活化能,与材料有关, 通常温度小于 ${500}\mathrm{\;K}$ 时,可近似为常数,单位 $\mathrm{J} \cdot$ mol ${}^{-1};R$ 为摩尔气体常数,单位 $\mathrm{J} \cdot {\mathrm{{mol}}}^{-1} \cdot {\mathrm{K}}^{-1};T$ 为绝对温度,单位 $\mathrm{K}$
对式 (1) 两边进行积分并取对数, 得到材料的使用寿命 $L$ 的对数与温度倒数的关系式:

式中: $a = \operatorname{Ln}\left\lbrack {\left( {{M}_{1} - {M}_{0}}\right) /{A}_{0}}\right\rbrack , b = {E}_{\mathrm{a}}/R;{M}_{0}$ 为开始时刻 ${t}_{0}$ 的化学反应量, ${M}_{1}$ 为部件失效时刻 ${t}_{1}$ 的化学反应量。
在材料热老化试验中, 为了更快地获得材料的热老化曲线, 通常进行加速老化试验。在基准温度 ${T}_{0}$ 条件下进行的试验与在某加速温度 ${T}_{\mathrm{s}}$ 条件下的加速试验, 两者达到相等的累积失效程度所需的时间比值称为加速因子或加速系数,即:

式中: $\mathrm{{AF}}$ 为加速因子; ${L}_{0}$${L}_{\mathrm{s}}$ 分别为基准温度 ${T}_{0}$ 和加速温度 ${T}_{\mathrm{s}}$ 下对应的使用寿命,单位 $\mathrm{h}$
根据式 (2) $\sim$ (3),材料在实际使用过程中的热老化寿命计算公式可表示为:

式中: ${P}_{i}$ 为材料在工作温度 ${T}_{i}$ 出现的占比; ${\mathrm{{AF}}}_{i}$ 为材料在工作温度 ${T}_{i}$ 下的热老化加速因子; $L$ 为材料在实际使用过程中的热老化寿命。
本文结合中国市场气候条件、车辆道路行驶大数据、环境风洞整车台架模拟试验以及零部件材料的试样热老化试验, 来评估生命周期内车辆发动机舱零部件的热老化寿命, 评估流程如 图 2 所示, 主要有以下 5 个步骤。
1)根据目标市场(中国)的气候条件,得到一年内每日的环境温度及其概率分布。
2)基于车辆道路行驶大数据,建立包含环境温度、行驶车速、道路坡度 3 个变量的整车热老化等效行驶工况。
3)根据整车热老化等效行驶工况,开展环境风洞整车台架模拟试验 (或 CFD 仿真计算), 获得不同行驶工况下零部件的工作温度 ${T}_{i}$ 及其温度概率分布 ${P}_{i}$
4)开展零部件材料试样热老化试验, 获得不同温度下试样的热老化寿命-温度关系,并对其进行线性拟合,获得常数项系数 $a$ 和一次项系数 $b$ , 采用式( 3 )计算零部件在不同工作温度 ${T}_{i}$ 下的热老化加速因子 ${\mathrm{{AF}}}_{i}$
5)基于车辆道路行驶大数据,获得用户每日驾驶时长分布模型; 根据零部件的工作温度 ${T}_{i}$ 、温度概率分布 ${P}_{i}$ 以及不同工作温度下的热老化加速因子 ${\mathrm{{AF}}}_{i}$ ,采用式 (4) 计算生命周期内零部件的热老化寿命 $L$ ,并进行风险评估。
零部件工作温度是影响其热氧老化的重要因素,环境温度则直接影响零部件的实际工作温度。 中国南北纬度跨度大且地形复杂, 各地气温差异较大, 图 3 为 2021 年中国各省的年平均气温以及各省在不同温度区间的气温占比情况, 可以看出, 南方省份的年平均气温以及 ${30}^{ \circ }\mathrm{C}$ 以上高温时间占比普遍高于北方省份。
广东省的年平均气温和 ${30}^{ \circ }\mathrm{C}$ 以上高温时间占比均位于全国前列, 高温天气范围可覆盖全国大多数区域 (仅低于海南省), 因而本文选取广东省的气温分布作为车辆发动机舱零部件热老化模型的环境温度分布,如 图 4 所示。
车辆发动机舱零部件的工作温度除了与环境温度有关外, 还与车辆的运行状态相关, 不同用户的驾驶习惯、车辆负载及道路坡度、发动机的排量、 传动系统的效率、道路拥堵情况等因素均会影响车辆的实际运行状态。本文基于车辆的行驶速度和行驶功率, 采取大数据统计分析的方法来建立整车热老化等效行驶工况, 以对车辆的实际行驶状态进行定量的描述。为了建立行驶速度与功率的相互关系, 选取行驶速度和行驶功率为变量, 将样本集合划分为 4 个子集, 对车辆道路行驶大数据进行 K-平均聚类分析, 得到代 表 4 个子集的平均车速和平均行驶功率,如 图 5 所示。
根据 4 个子集的车辆平均行驶速度与平均行驶功率, 建立基于车速和行驶功率的整车热老化等效工况, 并将 4 个等效工况分别定义为城市堵车工况、城市一般路工况、市郊行驶工况和高速行驶工况; 同时, 为了便于在环境风洞中进行整车热老化等效工况台架模拟试验, 将行驶功率转换为车辆在满载状态和对应车速下的负载即道路坡度, 见 表 1
将目标市场的环境温度概率分布 ( 图 4 ) 和整车热老化等效行驶工况概率分布 ( 表 1 ) 相乘, 即可得到不同环境温度下的整车热老化等效工况概率分布,如 图 6 所示。
选取某车型发动机右悬置橡胶衬套为研究对象, 开展试样热老化试验。发动机悬置一般由外支架、橡胶衬套和托臂构成,如 图 7 所示,其中,外支架和托臂一般采用铝合金等金属材质, 外支架通过螺栓与车身固定, 托臂通过螺栓与发动机本体固定;橡胶衬套一般采用天然橡胶(NR)材质,起到隔振作用, 其不仅受到来自路面不平度和发动机本体振动的机械应力, 还接收来自发动机舱内高温空气和发动机本体的热传递, 因此, 发动机悬置橡胶衬套极易发生老化失效。
为了验证材料配方对悬置橡胶衬套热老化寿命的影响, 本文选择 2 种不同配方的天然橡胶试样 A 和试样 B 分别制成 I 型试样,并选取 ${90}^{ \circ }\mathrm{C}\text{、}{100}^{ \circ }\mathrm{C}$${110}^{ \circ }\mathrm{C}$ 三个温度对试样开展热老化试验,以橡胶材料的拉断伸长率变化到原始值的 50% 作为临界点来判定样品的性能失效。 图 8 为试样 A 与试样 B 的拉断伸长率保持率随老化时间的变化曲线, 可以看出试样 A 相比试样 B ,其性能衰减更快。将拉断伸长率衰减至 50% 作为临界点,对试样的热老化寿命进行统计, 结果表明, 试样 A 的耐热性能明显劣于试样B,见 表 2
基于橡胶材料拉断伸长率指标, 根据式 (2) 分别对试样 A 和试样 B 的热老化寿命-温度关系进行线性拟合,得到常数项系数 $\mathrm{a}$ 和一次项系数 $\mathrm{b}$ , 如 图 9 所示, 从而可根据外推法得到橡胶试样在其它温度条件下的热老化寿命, 并可通过式 (3) 计
算试样在不同工作温度下的加速因子 ${\mathrm{{AF}}}_{i}$
用户在实际使用车辆过程中, 用车场景可分为行驶和停车 2 类, 停车场景下发动机舱零部件的温度等于环境温度, 因此忽略停车场景下温度对发动机悬置橡胶衬套的热老化影响。在行车场景下, 悬置橡胶衬套的工作温度分布通过整车热老化等效行驶工况得到。本文通过热环境舱整车台架模拟试验的方法, 对某车型 1 发动机右悬置橡胶衬套的工作温度进行测试, 整车热老化等效行驶工况的运行过程如 图 10 所示, 具体如以下 3 个步骤。
1)根据 图 4 所示目标市场的环境温度分布, 在环境风洞设定某一温度进行浸车, 直至车辆达到热平衡。
2)车辆按照 表 1 所示的整车热老化等效工况行驶, 每个工况行驶至车辆达到热平衡后进入下一个工况,车辆达到热平衡参考时间为 ${30}\mathrm{\;{min}}$ ,直至完成 4 个工况(车速分别为 15、40、60、105 km/h)。
3)根据图 4 所示的目标市场的环境温度分布设定另一温度进行浸车, 重复步骤 1) 和 2), 直至完成所有工况。
对不同环境温度、整车热老化等效行驶工况下, 发动机右悬置橡胶衬套的热平衡工作温度进行统计, 如 图 11 所示, 结果表明, 发动机右悬置橡胶衬套的工作温度随环境温度的升高而升高。此外, 在城市拥堵工况和城市一般路工况等中低速行驶工况下,悬置橡胶衬套的工作温度较高,而在市郊行驶工况和高速行驶工况下,悬置橡胶衬套的工作温度相对较低。
根据整车热老化等效工况的概率分布 ( 图 6 ) 以及整车热老化等效行驶工况下悬置橡胶衬套的工作温度分布, 得到悬置橡胶衬套的工作温度概率分布, 如 图 12 所示, 可以看出在整车热老化等效行驶工况下, 右悬置的工作温度出现频率随工作温度的升高先增大后减小,且在 ${75} \sim {80}^{ \circ }\mathrm{C}$ 的工作温度频率最高。
为了研究发动机悬置橡胶衬套材料本身的耐热性和悬置橡胶衬套的实际工作温度对橡胶衬套热老化寿命的影响,本文分别对试样 A 和试样 B 材料配方悬置橡胶衬套的热老化寿命进行了计算, 同时, 对两款不同车型在相同工况下的悬置橡胶衬套实际工作温度进行了测试, 以评估悬置橡胶衬套在实际使用过程中的工作温度差异对其热老化寿命的影响, 最后从传热学的角度解析了发动机舱内热对流和热传导对发动机悬置橡胶衬套工作温度的影响, 如 图 13 所示。
为了研究悬置橡胶衬套的实际工作温度分布对其热老化寿命的影响, 对两款不同车型在相同工况下的实际工作温度进行了测试。 图 14 a 为车辆行驶车速曲线, 图 14 b 为车型 1 和车型 2 在 35°C 环境温度下,以相同的道路路谱行驶时, 悬置橡胶衬套表面温度随时间的变化曲线。由测试结果可知, 车型 1 悬置橡胶衬套表面平均温度比车型 2 悬置橡胶衬套表面平均温度高 ${9.5}^{ \circ }\mathrm{C}$ ,最高差值达到 ${12}^{ \circ }\mathrm{C}$ 。因此, 本文在悬置橡胶衬套原有工作温度分布上 ( 图 11 ) 增加 ${10}^{ \circ }\mathrm{C}$ ,以评估悬置橡胶衬套的工作温度对其热老化寿命的影响。
本文分别对试样 A 和试样 B 材料配方发动机悬置橡胶衬套的热老化寿命进行了计算,具体计算步骤如下。
1)根据悬置橡胶衬套的工作温度概率分布 ( 图 12 )和橡胶衬套试样基于拉断伸长率的热老化寿命-温度拟合关系式 ( 图9 ), 由式 (3) 计算得到试样 A 和试样 B 材料配方悬置橡胶衬套在不同工作温度下的热老化加速因子 ${\mathrm{{AF}}}_{i}$
2)由式 (4) 分别计算得到试样 $\mathrm{A}$ 和试样 $\mathrm{B}$ 材料配方悬置橡胶衬套的热老化寿命 $L$
3)由整车热老化等效行驶工况车速及概率分布 (见 表 1 ),计算得到车辆的平均车速为 ${51.2}\mathrm{\;{km}}/\mathrm{h}$
4)用户每日驾驶时长评估。不同的用户每日驾驶车辆的时间不同, 基于家庭用户每日驾驶时间的大数据统计分析, 用户每日的驾驶时长分布如 图 15 所示, 可以看出, 99.78% 的用户每日驾驶时长在 $2\mathrm{\;h}$ 以内。因此,本文假设家庭用户每日驾驶车辆 $2\mathrm{\;h}$ ,停车 ${22}\mathrm{\;h}$ ,可覆盖大多数家庭用户群体的每日驾驶时长,置信度为 99.78%。
5)根据车辆的平均行驶车速和每日驾驶时长假设, 即可得到发动机悬置橡胶衬套基于行驶里程的热老化寿命,见 表 3
橡胶衬套的热老化寿命计算结果表明, 在基于中国市场的整车热老化等效行驶工况下,某车型上搭载的试样 B 材料配方的悬置橡胶衬套, 其热老化寿命是试样 A 材料配方的悬置橡胶衬套的 3 倍左右, 与整车道路耐久试验中橡胶衬套的表现一致;同时, 发动机悬置橡胶衬套的实际工作温度分布在原有基础上增加 ${10}^{ \circ }\mathrm{C}$ ,以试样 $\mathrm{A}$ 和试样 $\mathrm{B}$ 材料配方的悬置橡胶衬套的热老化寿命分别减少约 52.5% 和 54.5%。可见,不同配方的悬置橡胶衬套材料和悬置橡胶衬套的实际工作温度对其热老化寿命都有很大的影响。
发动机悬置位于发动机舱, 悬置橡胶衬套的工作温度受发动机舱内热气流的影响。 图 16${40}^{ \circ }\mathrm{C}$ 环境温度下,某车型以 ${40}\mathrm{\;{km}}/\mathrm{h}$ 车速和恒定道路坡度(10%)行驶进入热平衡后发动机右悬置周边的流场和温度分布, 此时冷却风扇全速运转, 可以看到风扇的尾流流经右悬置后到达发动机后方, 风扇尾流空气对悬置进行 “加热”,因此,冷却风扇尾流空气的温度、流速对发动机悬置橡胶衬套的实际工作温度有很大的影响。 图 17 为统计的该车型在不同工况下, 发动机悬置橡胶衬套表面温度和冷却风扇后风温, 可以看到两者呈正相关的关系。
发动机悬置橡胶衬套通过托臂与发动机本体相连, 因此两者还通过托臂进行热传导。为了验证悬置橡胶衬套与发动机本体之间的热传递方向, 采集了车辆在低速行驶工况和高速行驶工况下,右悬置橡胶衬套和悬置安装凸台表面温度随时间的变化曲线, 如 图 18 所示, 结果表明, 右悬置橡胶衬套的表面温度低于悬置安装凸台的表面温度, 车辆在行驶时发动机本体通过悬置托臂向橡胶衬套进行导热。因此, 还可通过增大发动机悬置与发动机本体之间的传热热阻来降低橡胶衬套的工作温度。
1)本文根据中国市场的气温分布情况和车辆道路行驶大数据, 建立了基于环境温度、车速和道路坡度的整车热老化等效行驶工况, 并根据整车热老化等效行驶工况、零部件试样热老化数据以及 Arrhenius 热老化公式, 建立了一套车辆发动机舱零部件热老化寿命评估方法, 并采用该方法对某车型发动机悬置橡胶衬套的热老化寿命进行了计算, 该方法适用于整车开发过程中发动机舱非金属零部件的热老化寿命评估。
2)本文对 2 种不同配方材料的发动机悬置橡胶衬套的热老化寿命进行了评估, 结果表明, 改善橡胶材料的配方可以提高其热老化寿命至约 3 倍; 通过计算发现, 悬置橡胶衬套的实际工作温度在原有基础上升高 ${10}^{ \circ }\mathrm{C}$ ,试样 $\mathrm{A}$ 和试样 $\mathrm{B}$ 材料配方的悬置橡胶衬套的热老化寿命分别减少约 52.5% 和 54.5%。此外,可以通过优化风扇尾流温度、流速, 以及增大发动机本体与悬置橡胶衬套之间的传热热阻来改善悬置橡胶衬套的实际工作温度, 从而提升悬置橡胶衬套的热老化寿命。
