A multi-objective optimized automatic design process is developed based on the airflow velocity required for cooling performance in the passenger cabin. This process considers the airflow performance on the driver's side and the passenger's side, focusing on the positioning of the grille vent blades. Based on CFD simulations and a multi-disciplinary optimization design platform, the Latin hypercube sampling method is used to generate sample points and construct the DOE matrix. A neural network-based proxy model is then built to predict the blow-face airflow velocity performance parameters. The NSGA-Ⅲ algorithm is used to obtain the Pareto frontier diagram for the multi-objective optimization problem. The optimized grille blade position increases the airflow speed by 109.1% on the driver's side and by 137.5% on the front passenger's side. The reliability of the optimization results is verified through unsteady CFD simulations and cooling performance tests before and after the optimization.

围绕汽车乘员舱降温性能下的吹脸速度指标,针对格栅风口叶片位置参数,搭建了同时考虑主驾驶侧吹脸流速性能和副驾驶侧吹脸流速性能的多目标优化自动设计流程。基于CFD仿真和多学科优化设计平台,采用拉丁超立方采样方法设计样本点,获取DOE矩阵,利用神经网络建立代理模型,进行吹脸流速性能参数预测,使用第三代非支配性排序遗传算法(NSGA-Ⅲ)获得多目标优化问题的帕累托前沿图。优化后的格栅叶片位置最高能使主驾驶侧呼吸面速度提升109.1%,副驾驶侧呼吸面速度提升137.5%。对优化前后的方案进行温度场瞬态仿真和乘员降温性能试验,验证了其优化结果的可靠性。

A multi-objective optimized automatic design process is developed based on the airflow velocity required for cooling performance in the passenger cabin. This process considers the airflow performance on the driver's side and the passenger's side, focusing on the positioning of the grille vent blades. Based on CFD simulations and a multi-disciplinary optimization design platform, the Latin hypercube sampling method is used to generate sample points and construct the DOE matrix. A neural network-based proxy model is then built to predict the blow-face airflow velocity performance parameters. The NSGA-Ⅲ algorithm is used to obtain the Pareto frontier diagram for the multi-objective optimization problem. The optimized grille blade position increases the airflow speed by 109.1% on the driver's side and by 137.5% on the front passenger's side. The reliability of the optimization results is verified through unsteady CFD simulations and cooling performance tests before and after the optimization.

汽车空调系统的主要作用是对车厢进行温度、湿度等的调节,保证车厢内冬暖夏凉,使乘员感觉舒适,减少旅途疲劳,更好地保障身体健康和驾驶安全。假设车内空调系统设计欠佳,出风口位置、气流速度等参数不协调,则不能很好地给乘员提供良好的空调性能。想要获取较好的车厢空调性能,必须考虑车内的流场分布,关注空调出风口的送风方向、大小、位置等参数。
目前,行业内关于空调出风口对汽车空调性能影响的研究已经日趋成熟,主要集中在出风口气流参数(速度、温度、角度)[1-2],以及出风口几何参数(尺寸、位置)[3-7]方面,其中,出风口角度对乘员舱空调性能有较大影响[8],通过调节送风格栅角度,使乘员呼吸点气流均衡。
唐江明等[9]通过出风口格栅的参数化建模,使用DOE建立响应面的方法对某轿车空调性能进行了优化设计。曹凡等[10]以某房车空调系统送风温度、速度和角度等参数为输入,以房车内部部件的热流量为目标,基于iSight及Fluent,使用响应面的方法对目标进行优化。Li Nan等[11]对长途高速列车通风系统进行了基于粒子群优化算法的多目标设计,以保证热舒适性、空气质量以及减少系统能耗。张喜清等[12]对装载机驾驶室内部流场进行分析,利用iSight平台,采用径向基函数(RBF)神经网络代理模型,结合遗传算法,研究了空调送风参数对座椅区域热流量的影响。
综上所述,相关学者已经针对汽车空调性能的优化开展了广泛而深入的研究,但同时考虑不同出风口对驾驶员与副驾驶乘员的影响,并以此为目标进行空调性能优化的案例尚未发现。
本文以某SUV为主要研究对象,研究乘员舱的吹脸降温模式,对该模式下的流速性能进行研究,针对空调出风口格栅角度与主驾驶侧呼吸面速度、副驾驶侧呼吸面速度关系的多目标优化特征,通过建立多目标自动优化流程,设计DOE矩阵,建立神经网络代理模型,获取帕累托(Pareto)前沿解集,进行优化设计,同时进行乘员舱降温性能研究。
将某SUV车型的空调吹脸降温开到最大制冷模式,保留乘员舱内座椅、方向盘、仪表台等驾驶舱部件,所使用的模型如图1图2所示。
本研究的目的是通过对吹脸出风口格栅叶片的角度进行参数化,搭建流程自动运行平台,控制吹脸出风口吹向呼吸面的气流速度和气流方向,从而达到最佳流速性能。基于此目的,建立空调吹脸流速性能优化流程,如图3所示。
导入包含乘员舱、风管系统、格栅叶片的模型到Starccm+软件;使用包面(wrapper)的方法建立乘员舱复杂几何模型;风管系统与格栅叶片之间通过布尔减操作形成一个几何结构。为了保证在后续优化过程中,减少多余的网格划分操作,在风管系统、格栅布尔减操作后的几何和乘员舱之间建立交界面(interface),保证格栅发生变化时,乘员舱网格不会再次划分。
多面体网格能更精确地计算控制体的梯度,更适合内流场计算。本模型中采用多面体网格进行网格的划分。设置边界层层数为2层,在乘员舱区域第1层边界层厚度设置为2.5 mm,在叶片区域第1层边界层厚度设置为0.5 mm;设置全局面网格尺寸为4~6 mm,格栅叶片及鼓风机区域加密为0.5~1 mm;为了保证该区域的流场特征,对格栅叶片区进行体网格加密,加密尺寸为1 mm。最终整个计算域生成体网格2 800万个。计算域纵剖面整车网格如图4所示,格栅叶片区域网格如图5所示。
在计算域中建立监控呼吸面,设定主、副驾驶面平均速度为监控值;选取Realizable K-Epsilon Two-Layer湍流模型进行稳态求解,鼓风机使用移动参考系(Moving Reference Frames,MRF)方法进行模拟,根据最大制冷试验的总风量需求,鼓风机转速设置为3 100 r/min。
呼吸面速度云图如图6所示,主、副驾驶呼吸面平均速度均较差;主驾驶侧呼吸面平均速度为1.1 m/s,副驾驶侧呼吸面平均速度为0.7 m/s;对于使主、副驾驶侧呼吸面的平均速度达到1.8 m/s以上的目标(依据企业标准设置)而言,基础状态是比较差的。流场迹线图如图7所示,可以发现不同出风口之间的迹线互相影响,通过调节单一出风口的格栅叶片角度无法获得较好的流场结果。
基于以上结果,研究调节各个出风口格栅的叶片角度,进而改变迹线轨迹,改善呼吸面的速度分布,使主、副驾驶侧的呼吸面平均速度均达到目标。
依据基础模型对吹脸风管系统内的风口格栅进行参数化建模,主要方法是改变各格栅叶片的角度,实现叶片的自由旋转驱动模型变动,满足设计变量在设计域内的连续可变。
参考图2所示的优化设计流程,建立多参数、多目标的吹脸流速性能优化流程,主要步骤如下:基于已完成的CFD基础计算模型,建立4个出风口横向联动和竖向联动的叶片角度共计8个设计变量;建立主驾驶侧呼吸面平均速度、副驾驶侧呼吸面平均速度2个设计目标;通过对每一种设计变量组合驱动CFD模型参数化变形及仿真的求解计算,得到对应的主、副驾驶侧呼吸面的平均速度;基于DOE结果建立神经网络代理模型;最后,基于神经网络代理模型预测结果,使用遗传算法,得到多目标优化问题的帕累托前沿解。
DOE选取直接影响呼吸面速度的格栅叶片角度作为优化设计变量,合计8组变量。
图8为主驾驶侧格栅叶片几何图,分别含横向和竖向两组叶片,其旋转轴如虚线所示。横向下层叶片属于隐藏式叶片,进行联合转动时,气流出风夹角与传统方式存在差异,其转动范围的确定会基于经验进行考量。
竖向叶片的旋转角度范围依据其对呼吸面边界的描线覆盖,其示意图及旋向如图9a、b所示,其取值范围为0~20°;横向叶片参考其隐藏式平动双层叶片的几何特征,示意图及旋向如图9c、d所示,其取值范围为0~20°。定义主驾驶侧和副驾驶侧呼吸面平均速度变量符号为AVE_V_FL和AVE_V_FR;主驾驶侧竖向和横向叶片变量符号为Grille LV和Grille LH,中央主驾驶侧竖向和横向叶片变量符号为Grille MLV和Grille MLH,中央副驾驶侧竖向和横向叶片变量符号为Grille MRV和 Grille MRH,副驾驶侧竖向和横向叶片变量符号为Grille RV和 Grille RH。
使用拉丁超立方采样方法[13]在8组变量的样本空间中随机抽取100个样本点,通过自动化流程,计算得到DOE矩阵。
神经网络由输入层、隐藏层和输出层共3层构成,其基本结构如图10所示。本文的神经网络代理模型根据DOE矩阵得到的100个样本点,选取80%的样本进行训练,20%的样本进行验证,设置2层隐藏层,每层设置10个神经元,进行数据训练,进而完成神经网络代理模型的搭建。
为检验代理模型的预测精度,在设计域中任意选取3个点进行预测值和仿真值对标,样本点位置参数和数值对比结果见表1表2,结果显示预测误差在4%以内,说明代理模型预测精度较好,可用于后续优化设计。
8个优化设计变量和2个目标参数之间的相关性见表3。表中颜色越深,代表相关性越大,红色表示正向相关,蓝色表示负向相关。由表3可知:
1)影响主驾驶侧呼吸面速度最主要的变量是中央主驾驶侧竖向叶片角度,其相关度为-0.4,中央主驾驶侧横向叶片次之;
2)影响副驾驶侧呼吸面速度最主要的变量是中央副驾驶侧竖向叶片角度,其相关度为0.35,主驾驶侧横向叶片次之,此变量并不正对副驾驶侧呼吸面,但相关度达0.29,关联度较大;
3)主、副驾驶呼吸面速度作为两个目标参数,它们之间也是相互影响的,关联度为0.11;
4)8组设计变量之间都是紧密相关的,而且并不是离得近影响就大,比如主驾驶侧竖向叶片与主驾驶侧横向叶片、中央主驾驶侧竖向叶片关联度很高,与距离较远的副驾驶侧竖向叶片的关联度也是0.19,关联程度较大。可见,研究出风口格栅所有叶片同时与主、副驾驶侧呼吸面速度的关联性是必要的。
图11为主驾驶侧各单一变量与主驾驶侧呼吸面速度大小的非线性关系。由图可知,在取值范围内,主驾驶侧和中央主驾驶侧的竖向和横向叶片均有满足速度目标的最优转角。主驾驶侧竖向叶片15.8°时,主驾驶侧呼吸面速度达到最大,中央主驾驶侧初始位置最大,主驾驶侧横向叶片10°时,主驾驶侧呼吸面速度达到最大,中央主驾驶侧横向叶片6°时,主驾驶侧呼吸面速度达到最大。
图12表示副驾驶侧各单一变量与副驾驶侧呼吸面速度大小的非线性关系。图中曲线显示在取值范围内,副驾驶侧和中央副驾驶侧的竖向和横向叶片均有满足速度目标的最优转角。副驾驶侧竖向叶片13.7°时,副驾驶侧呼吸面速度达到最大,中央副驾驶侧竖向叶片转到最极值时,副驾驶侧呼吸面速度达到最大,副驾驶侧横向叶片11.8°时,副驾驶侧呼吸面速度达到最大,中央副驾驶侧横向叶片9.8°时,副驾驶侧呼吸面速度达到最大。
图13 a、b为副驾驶侧变量与主驾驶侧呼吸面速度大小的非线性关系,图13c、d为主驾驶侧变量与副驾驶侧呼吸面速度大小的非线性关系,由图可知,各出口之间是相互影响的。可见研究8组格栅角度与主、副驾驶呼吸面速度大小之间关系的必要性。
本文吹脸流速性能优化的目标是同时让主、副驾驶侧呼吸面的平均速度达到1.8 m/s以上(依据企业标准设置)。基于神经网络代理模型,使用NSGA Ⅲ[14]求解式(1)所示的以格栅叶片转角为优化变量,主、副驾驶侧呼吸面平均速度为目标的优化问题。

将DOE结果中的设计点作为初始样本点进行优化迭代,迭代2 684代后,寻优过程收敛,其求解过程如图14所示。
寻优收敛后求解得到吹脸流速性能的多目标优化问题的帕累托前沿,如图15所示。由图可知,主驾驶侧呼吸面速度与副驾驶侧呼吸面速度之间的关系为不协同关系,当一个指标达到最优时,另一个指标无法达到最优,可见对吹脸流速性能进行多目标优化是非常必要且有效的。
图15标识了帕累托前沿最优解集,主、副驾驶侧呼吸面同时满足1.8 m/s以上的速度均为满足目标的解集。选取解集中3个比较优秀的解,对应图中设计方案1、2、3,分布在两端和拐点位置,并与基础状态进行对比,点设计参数见表4,提升比例如图16所示,可以发现:优化后的3个设计方案最高使主驾驶侧呼吸面速度提升109.1%,副驾驶侧呼吸面速度提升137.5%。方案2和方案3的叶片转角过渡较小,主驾驶侧竖向叶片微调1.1°,中央主驾驶侧竖向叶片微调1.1°,带来4.5%的主驾驶侧呼吸面速度变化;副驾驶侧竖向叶片微调1.1°,也带来4.5%的副驾驶侧呼吸面速度变化,可见格栅叶片转角调节幅度对呼吸面速度非常敏感。
图17图18为3个达标方案解与基准的呼吸面速度云图和迹线图,通过对比,可以发现3组优化方案的出风口气流经过叶片调节,冲击区域集中在呼吸面,使主、副驾驶侧呼吸面速度显著提高,满足目标。
针对上文的达标方案2和基准方案速度场分别进行温度场仿真。在速度场稳态模型基础上打开瞬态模型,设置时间步长为1 s,总时长为3 600 s。激活辐射模型和能量模型,设置各壁面热边界条件,空调箱入口增设降温曲线。对照环模试验,定义垂直向下的太阳光,强度为1 000 W,初始化乘员舱温度为60 ℃,完成温度场仿真设置。
1921为达标方案2和基准方案呼吸面X向剖面、主驾驶侧Y= -0.38 m、副驾驶侧Y= 0.38 m剖面的温度分布云图,图中红色线条表示呼吸面的区域。由图可知,方案2呼吸面区域的温度明显低于基准方案,可见方案2吹脸风口出来的气流均集中吹向呼吸面,降温速率和效果提升明显。
在主、副驾驶两侧的呼吸面上取3个温度监控点,这个主要参考汽车整车空调系统最大降温性能试验方法中的取点方式,FL1/FL2/FL3表示主驾驶侧呼吸面监控点,FR1/FR2/FR3表示副驾驶侧呼吸面监控点,如图22所示。
监控其温升变化,主驾驶侧呼吸面3个点和副驾驶侧呼吸面3个点的平均温升如图23所示,基准方案和方案2的点FR1和FL3结合图17,其温升变化曲线比较接近,对其他点方案2明显优于基准方案。
对方案2状态下的温度场分析结果进行对标试验,试验在中汽研(天津)汽车研究有限公司的环境风洞中进行。利用3D打印,确保调整角度的一致性。参考汽车整车空调系统最大降温性能试验方法,将环境仓温度设置为43 ℃、相对湿度设置为40%、阳关负荷调整为1 000 W/m²,先用温度模式进行升温,再用气候模式调整湿度,根据空调试验要求进行晒车,车辆前端加设挡板,关闭车辆门窗,关闭试验仓门窗,当呼吸面的平均温度达到60 ℃,试验即可开始。按照最大降温性能试验方法[15],记录降温过程的温升变化。
本对标试验主要对比主、副驾驶侧呼吸面3个监控点的温升变化。图24为试验车在试验中主、副驾驶侧呼吸面监控点示意图,与仿真模型一一对应。
表5为呼吸面监控点试验与仿真对比结果,可以看出各呼吸面点的实测值和仿真值误差不大,最大差异为1.4 ℃,对标结果较好。
本文搭建了基于某SUV车型吹脸风口格栅角度的多目标优化流程,得到了可指导工程设计的主驾驶侧呼吸面速度和副驾驶侧呼吸面速度的帕累托前沿解集,并基于最优解的格栅叶片位置进行了瞬态温度场CFD仿真和环境空调降温对标试验。具体结论如下。
1)汽车空调双叶片型出风口格栅角度对乘员舱内流场组织有显著影响,同一侧的叶片对同侧的呼吸面速度呈非线性影响,对另一侧的呼吸面速度也呈非线性影响,但同侧的影响明显大于非同侧的影响。
2)通过NSGA-Ⅲ算法可以得到多目标优化问题的帕累托前沿解集,经过筛选,主、副驾驶侧呼吸面速度、副驾驶侧呼吸面速度两个目标同时达到最优,使某车型电动出风口在特定乘员位置的呼吸面平均速度均能满足大于1.8 m/s的评价目标。
3)建立的神经网络代理模型经CFD仿真验证,预测误差在4%以内,表明神经网络代理模型可用于代替仿真计算,提高计算效率,缩短设计周期。
4)通过乘员舱温度场CFD仿真及降温性能试验,对比吹脸流速性能优化方案,结果表明,吹脸流速性能优化方向与乘员舱的降温性能是一致的,在后续研究中可以采用吹脸流速性能进行乘员舱降温性能的研究,缩短仿真周期,节约仿真资源。
基于本文的研究,下一步可将神经网络代理模型多目标优化方法应用在汽车实际行驶过程中,实现乘员舱乘员的人体舒适自动调节。
